これに対して、本発明者らは複数枚の薄い金属板などを用い、これら金属板に予め冷却水路に該当する部分を加工し、これを積層、接合、形状加工して金型とする積層金型を開発し、既に特許出願を行っている(例えば特許文献1参照)。この積層金型は、複雑なキャビティ空間を有する金型であっても、薄い金属板を加工した後に積層するので、一枚一枚の金属板の加工は容易であり、キャビティ空間に沿う形で冷却水路を設けることができる。これにより樹脂成形の成形時間を短縮することができる。

各金属体41は厚さにより金属板43、金属ブロック45に大別され、いかなる厚さの金属板43又は金属ブロック45を使用するかは、入手の容易性、価格のほか、熱媒体流路13、樹脂供給路15、ゲート17の形状、配置、特に複雑な形状を有する熱媒体流路13の形状、配置を考慮し決定することが望ましい。熱媒体流路13が複雑な形状を有する場合には、その部分の金属体として厚さの薄い金属板43a〜43iを使用することで、一枚一枚の金属板43の加工すべき形状が単純化され、加工が容易となる。一方で熱媒体流路13、樹脂供給路15、ゲート17を有さない部分、又はこれらを有するもののその形状が単純で、加工も容易な場合は金属体として厚い金属板43j又は金属ブロック45(45a〜45c)を使用することができる。各金属体41にいかなる合金成分の鋼を使用するかは、積層金型を製造する際の拡散接合性と、金型に要求される強度および耐食性のレベルを考慮し決定することが好ましい。上述したように、拡散接合性と金型強度を両立させるためには、本願で規定したフェライトマルテンサイト複相鋼を使用し、その他の強度を必要としない部分にはフェライト単相鋼を、拡散接合時の加圧圧力をさほど必要としない部分にはマルテンサイト単相のステンレス鋼を使用すればよい。フェライトマルテンサイト複相鋼としては、例えば12mass%のCrを含有するSUS410系や、16mass%のCrを含有するSUS430系のステンレス鋼を使用すると、十分な拡散接合性を有し、しかも高いレベルで強度と耐食性を有する積層金型が得られる。

ステップS2では、ステップS1のスライスデータに基づき各金属体41の加工を行う。金属体41の加工は、熱媒体流路13を形成する溝、スリット、又貫通孔の加工が主であり、このほか金属材料から所定の形状の金属体41の切断、金属体41を積層するときの位置決め用の基準穴(図示省略)の穿設、さらに必要に応じて樹脂供給路15、ゲート17を形成する溝、スリット、又貫通孔の加工を行なう。このとき熱媒体供給路13の位置、形状が複雑であっても、厚さの薄い金属板43を使用すれば一枚一枚に加工すべき形状は比較的単純となり、公知のCAD/CAM、NC装置又はCNC装置を使用することで容易にかつ精度よく加工することができる。ここでは公知の加工装置を使用いることが可能であり、例えば金属板43の切断、スリット又は又貫通孔の加工にはレーザ加工装置を、金属板43を貫通しない溝の加工にはミルを用いた切削加工装置などを使用することができる。これら装置は単独で又は組合せて使用可能なことは言うまでもない。図3では、薄い金属板43a〜43iにスリットを設け、それを積層し熱媒体流路13とする例を示している。このため熱媒体流路13の断面に段差が表れている。使用する金属板43a〜43iの厚さを薄くすれば段差は小さくなり、また段差が生じないように傾斜したスリットを設けることも可能なことは言うまでもない。

積層が終了した金属体41は、ステップS5で接合を行う。接合は拡散接合で行なう。拡散接合要領は次の通りである。積層した金属体41の外壁面全体を囲むように、金属体41の外壁面49と所定の隙間δを有した状態で金属板47(47a〜47f)を配置する。これらを加熱炉内(図示を省略)に設置し、加熱炉内を真空、例えば加熱炉内の圧力を1×10−3torr(0.13Pa)〜1×10−5torr(0.0013Pa)とし、加熱しながらプレス装置(図示省略)を用いて積層した金属体41にのみ鉛直方向(積層方向)に荷重を加え、積層した金属体41を加圧する。このとき、積層した金属体41へ加える加圧圧力は2MPa以下、加熱温度は1250℃以下とする。積層した金属体41を鉛直方向に加圧すると、積層された金属体41は、水平方向に膨張しようとするけれども、外周を取り囲むように金属板47が配置されているので、水平方向への膨張が拘束される。この結果、プレス装置(図示省略)で加える荷重が逃げることなく積層した金属体41に加わり、積層した金属体41へ加える加圧圧力が2MPa以下、加熱温度が1250℃以下であっても、接合力の強い接合体53を得ることができる。また拡散接合時の加圧圧力、加熱温度を上記のように設定することで、汎用の拡散接合炉、加圧装置を使用することができる。なお加熱炉内を真空とする代わりに加熱炉内を窒素ガスなどの不活性ガス雰囲気としてもよい。

次工程では接合体53を熱処理する(ステップS6)。ここで行う熱処理は接合体53の硬度を上げ、固定側型板9の強度、耐摩耗性を向上させる目的で行なう処理であり、樹脂成形用の金型で一般的に行なわれる公知の焼入れ、焼戻しである。これら熱処理法は、例えば、福島有一,よくわかるプラスチック射出成形金型設計,日刊工業新聞社,2005年,p40などに記載されている。この熱処理では、最終的に固定側型板9のビッカース硬度を150以上とすることが好ましい。これにより強度に優れた固定側型板9を得ることができる。なお熱処理工程は、金型の使用用途によっては必ずしも行なう必要はなく、次工程(ステップS7)の形状加工後に熱処理を行い、その後必要に応じて再度の形状加工を行なうようにしてもよい。
