本発明は、電気化学デバイスの製造方法に関し、特に、触媒の利用効率が高い電気化学デバイスの製造方法に関する。
【背景技術】

従来、自動車などのエネルギー源として、あるいは電力製造などのエネルギー源として、ガソリン、軽油などの化石燃料が広く用いられてきた。この種の化石燃料の利用によって、飛躍的な産業の発展を実現したが、その反面、深刻な環境破壊の脅威にさらされ、さらに、化石燃料の枯渇の虞が生じてその長期的な安定供給に疑問が投げかけられる事態となりつつある。

そこで、水素は、水に含まれ、地球上に無尽蔵に存在している上、物質量あたりに含まれる化学エネルギー量が大きく、また、エネルギー源として使用するときに、有害物質や地球温暖化ガスなどを放出しないなどの理由から、化石燃料に代わるクリーンで、かつ、無尽蔵なエネルギー源として、大きな注目を集めている。

ことに、水素エネルギーから電気エネルギーを取り出すことができる電気エネルギー発生装置の研究開発が盛んに行われており、大規模発電から、オンサイトな自家発電、さらには、自動車用電源としての応用が期待されている。

水素エネルギーから電気エネルギーを取り出すための電気エネルギー発生装置、すなわち燃料電池は、水素が供給される水素電極と、酸素が供給される酸素電極とを有している。水素電極に供給された水素は、触媒の作用によって、プロトン(陽子)と電子に解離され、電子は水素電極の集電体で集められ、他方、プロトンは酸素電極に運ばれる。水素電極で集められた電子は、負荷を経由して、酸素電極に運ばれる。一方、酸素電極に供給された酸素は、触媒の作用により、水素電極から運ばれたプロトンおよび電子と結合して、水を生成する。このようにして、水素電極と酸素電極との間に起電力が生じ、負荷に電流が流れる。

このように、水素エネルギーから電気エネルギーを取り出す燃料電池においては、水素電極と酸素電極との間に起電力を生じさせるためには、水素電極においては水素をプロトン(陽子)と電子に解離することが必要であり、一方、酸素電極においてはプロトン、電子及び酸素を反応させて水を生成することが必要である。したがって、水素電極においては、水素のプロトンと電子との解離を促進する触媒層が必要とされ、酸素電極においては、プロトン、電子及び酸素の結合を促進する触媒層が必要とされる。

この種の触媒層は、水素電極側においては水素と接触することにより、酸素電極側においては酸素と接触することにより、上述した作用をもたらすものであるから、触媒層が効果的に作用するためには、触媒層に含まれる触媒と、水素乃至は酸素とが効率よく接触する必要がある。すなわち、触媒層に含まれる触媒と水素乃至は酸素との接触効率が悪いと、使用する触媒の量に比して十分な触媒作用を得ることができず、このため、エネルギー生成効率が悪化するという問題が生じてしまう。

このような問題は、燃料電池用の水素電極及び酸素電極のみならず、空気電池等の他の電気化学デバイスに用いられるガス拡散電極においても同様に生じる問題である。
【発明の開示】

本発明は、上述したような実情に鑑みて提案されたものであり、本発明の目的は、触媒と原料ガスとが効果的に接触することができ、これによってエネルギーの効率が高められた電気化学デバイスの製造方法を提供することである。電気化学デバイスは、燃料電池であり、あるいは空気電池である。

本発明に係る電気化学デバイスの製造方法は、炭素質材料からなるシートを成形するシート成形工程と、シートの一方の面から気相成膜法によって触媒層を形成する触媒形成工程と、シートの他方の面に電解質膜を貼設する貼設工程とを備える。

本発明方法は、シートの一方の面から気相成膜法によって触媒層を形成するとともに、シートの他方の面に電解質膜を貼設していることから、シートのうち電解質膜と接する部分では、電解質膜側の方が電解質膜側とは反対側よりも触媒の量が少なくなり、電解質膜によって覆われる触媒を低減することができる。これにより、触媒と原料ガスとを効果的に接触させることができ、エネルギーの効率が高められた電気化学デバイスを製造することが可能となる。

本発明方法において用いられる炭素質材料は、複数の繊維状カーボンの集合体からなるものを用いることが好ましい。更に、繊維状カーボンは、少なくとも針状黒鉛を含むことが好ましい。

本発明に係る製造方法において、シート成形工程は、繊維状カーボンを分散液中に導入しこれを濾過するものである。

【発明を実施するための最良の形態】

以下、本発明の好ましい実施態様につき、図面を参照して詳細に説明する。

本発明が適用された燃料電池は、図1に示すにように、酸素電極1と、燃料電極である水素電極2と、酸素電極1及び水素電極2に挟持された電解質膜であるプロトン伝導体部3とを備えている。酸素電極1は、繊維状カーボン集合体からなる電極基体4とその表面に形成された触媒層5によって構成され、同様に、水素電極2は、繊維状カーボン集合体からなる電極基体6とその表面に形成された触媒層7によって構成されている。触媒の種類としては、白金、白金合金、パラジウム、マグネシウム、チタン、マンガン、ランタン、バナジウム、ジルコニウム、ニッケル−ランタン合金、チタン−鉄合金、イリジウム、ロジウム、金などがあるが、好ましいのは、白金及び白金合金である。

酸素電極1の電極基体4からは、図1に示すように、正極リード8が導出され、水素電極2の電極基体6からは負極リード9が導出されており、これら正極リード8及び負極リード9は、図示しない負荷に接続される。酸素電極1側においては、空気10が導入口11から流路12に供給され、排出口13から排出されるように構成されており、水素電極2側においては、水素供給源14より供給される水素15が、導入口16から流路17に供給され、排出口18から排出されるように構成されている。

導入口16から流路17に供給された水素15は、繊維状カーボン集合体からなる電極基体6を介してその表面に形成された触媒層7に達し、触媒作用によってプロトンと電子とに解離される。このうち電子は、電極基体6を経由して負極リード9へ移動し、図示しない負荷へ供給され、プロトンは、プロトン伝導体部3を経由して酸素電極1側へ移動する。一方、導入口11から流路12に供給された酸素10は、繊維状カーボン集合体からなる電極基体4を介してその表面に形成された触媒層5に達し、触媒作用によって、プロトン伝導体部3より供給されるプロトン及び正極リード8を介して負荷より供給される電子と結合して水となる。このようにして、所望の起電力が取り出される。

ここで、プロトン伝導体部3は、水素15の透過を防止するとともにプロトンを透過させる膜であり、その材料は特に限定されないが、炭素を主成分とする炭素質材料を母体とし、これにプロトン解離性の基が導入されてなる材料を用いることが好ましい。尚、「プロトン解離性の基」とは、「プロトンが電離により離脱し得る官能基」であることを意味する。

プロトン伝導体部3の母体となる炭素質材料には、炭素を主成分とするものであれば、任意の材料を使用することができるが、プロトン解離性の基を導入した後に、イオン導電性が電子伝導性よりも大であることが必要である。ここで、母体となる炭素質材料としては、具体的には、炭素原子の集合体である炭素クラスターや、カーボンチューブを含む炭素質材料を挙げることができる。

炭素クラスターには種々のものがあり、フラーレンや、フラーレン構造の少なくとも一部に開放端を持つもの、ダイヤモンド構造を持つもの等が好適である。もちろんこれらに限らず、プロトン解離性の基を導入した後にイオン導電性が電子伝導性よりも大であるものであればいかなるものであってもよい。

プロトン伝導体部3の母体となる炭素質材料としては、フラーレンを選択することが最も好ましく、これにプロトン解離性の基、例えば−OH基、−OSO3H基、−COOH基、−SO3H基、−OPO(OH)2基が導入された材料をプロトン伝導体部3の材料として用いることが好ましい。

プロトン伝導体部3の材料として上記炭素を主成分とする炭素質材料を母体とする材料以外の材料、例えば、パーフルオロスルホン酸樹脂等を用いてもよい。

図2に示されるように、酸素電極1若しくは水素電極2を構成する電極基体4、6は、複数の繊維状カーボン30の集合によって構成され、その表面には触媒31が担持されている。また、繊維状カーボン30のうちプロトン伝導体部3に接しているものについては、その一部がプロトン伝導体部3の内部に埋設しており、当該埋設している部分においては、触媒31の形成量が露出している部分よりも少なくなっている。尚、当該埋設している部分においては、触媒31が形成されていないことが好ましいが、現実には、埋設している部分において触媒31を完全に排除することは困難であるため、図2に示されるように、埋設している部分において触媒31の量が低減されていればよい。

このように、本実施態様による燃料電池においては、酸素電極1若しくは水素電極2が複数の繊維状カーボン30の集合によって構成され、その表面に触媒31が担持されている一方、繊維状カーボン30のうちプロトン伝導体部3によって覆われている部分については、当該覆われている部分において触媒31の形成量が露出している部分よりも少ないことから、触媒31の利用効率が非常に高い。すなわち、繊維状カーボン30のうち、プロトン伝導体部3によって覆われている部分については、当該覆われている部分は酸素10若しくは水素15と接することがないため、当該部分に触媒31を形成しても触媒としての作用を果たさないところ、本実施態様による燃料電池においては、このような部分について触媒31の形成量が低減されていることから、触媒31の利用効率が非常に高い。このため、燃料電池のエネルギー生成効率を高めることが可能となる。

次に、本発明に係る燃料電池の製造方法について説明する。

まず、酸素電極1及び水素電極2を作製すべく、所定の面積を有するフィルタと、繊維状カーボンが混入された分散液とを準備する。繊維状カーボンとしては、カーボンナノチューブや針状黒鉛が挙げられるが、繊維状カーボンとしてカーボンナノチューブを選択した場合、これらは非常に微細な繊維状物質であるため、互いに絡み合いやすい反面、密度が高いためガス透過性が低いという難点がある。一方、繊維状カーボンとして針状黒鉛を選択した場合、針状黒鉛はカーボンナノチューブと比べると太い繊維状(針状)物質であるため、ガス透過性は十分に高いが、互いに絡み合いにくいという難点がある。したがって、上記分散液に混入すべき繊維状カーボンとしては、カーボンナノチューブと針状黒鉛とを所定の割合で混合することが好ましい。

ここで、カーボンナノチューブとは、直径が約数ナノメートル以下、代表的には1.2〜1.7ナノメートル程度のチューブ状炭素質であり、単層のチューブからなるシングルウォールカーボンナノチューブ(SWCNT)と、2つ以上の層が同心円的に重なっているマルチウォールカーボンナノチューブ(MWCNT)の2種類が知られている。その長さは、特に限定されないが、代表的には、数マイクロメートル程度である。また、カーボンナノファイバーとは、カーボンナノチューブのうちその直径が特に大きいものを言い、代表的には、その直径は数ナノメートル以上、巨大なものでは1マイクロメートルに達する。以下の説明において、「カーボンナノチューブ」とは、カーボンナノファイバーを含むものとする。

カーボンナノチューブは、グラファイトのロッドを用いたアーク放電法によって生成することができる。

フィルタとしては、分散液を濾過し、これに混入されたカーボンナノチューブ及び針状黒鉛を採集可能であればよく、ガラス繊維からなるフィルタを用いることが好ましい。また、分散液としては、水、メタノール・エタノール等のアルコール類及びトルエンの混合液に、微量の水酸化ナトリウムを添加した混合液を用いればよい。ここで、水酸化ナトリウムは、カーボンナノチューブ及び針状黒鉛の凝集を防止する役割を果たす。

次に、フィルタを用いて、分散液を濾過する。これにより、フィルタの表面にはカーボンナノチューブ及び針状黒鉛の混合体が堆積する。このとき、カーボンナノチューブ及び針状黒鉛はいずれも繊維質であることから、フィルタの表面において多数のカーボンナノチューブ及び針状黒鉛同士が互いに絡み合い、一体化してシート状となる。このとき、後の工程にて行う触媒31の形成を効果的に行うためには、シート自体の機械的強度が不足しない限りにおいて、当該シートをできるだけ薄く形成することが望ましい。

次に、フィルタの表面に形成されたシート状のカーボンナノチューブ及び針状黒鉛の集合体をフィルタの表面から剥がし、これをスパッタリング用のチャンバー内に導入する。

次に、スパッタリング用のチャンバー内において、シート状のカーボンナノチューブ集合体に対し、スパッタリング法により触媒31を成膜する。触媒の種類としては、白金、白金合金、パラジウム、マグネシウム、チタン、マンガン、ランタン、バナジウム、ジルコニウム、ニッケル−ランタン合金、チタン−鉄合金、イリジウム、ロジウム、金などがあるが、好ましいのは、白金及び白金合金である。このとき、スパッタリング法によれば、シート状のカーボンナノチューブ集合体のうち、ターゲットに対して露出している部分にのみ触媒31が形成される。すなわち、陰となっている部分には実質的に触媒31は形成されない。ここでは、スパッタリングにおいてターゲットに向いている面をシートの「表面」と定義し、逆の面を「裏面」と定義する。

次に、かかるシートに、プロトン伝導体部3に用いられる材料と同じプロトン伝導材料を塗布する。例えば、プロトン伝導体部3の材料として、フラーレンにプロトン解離性の基である−OH基が導入された材料(フラレノール)を用いた場合、かかるシートにフラレノールを塗布する。

これにより、酸素電極1及び水素電極2が完成する。

次に、このようにして完成した酸素電極1及び水素電極2の裏面にてプロトン伝導体部3を挟持し、酸素電極1側には、空気10の導入口11、流路12及び排出口13を設け、水素電極2側には、水素15の導入口16、流路17及び排出口18を設けることによって、本実施態様による燃料電池が完成する。

本発明にかかる方法によれば、シートの表面から触媒31をスパッタリングしているため、シートの裏面には実質的に触媒31が形成されない。このため、かかるシートを酸素電極1及び水素電極2とし、その裏面にてプロトン伝導体部3を挟持して燃料電池を構成すれば、酸素電極1及び水素電極2を構成する繊維状カーボン30のうち、プロトン伝導体部3によって覆われる部分における触媒31の量を低減することが可能となる。これにより、触媒31の利用効率が非常に高くなるため、触媒31の使用量に対して、燃料電池のエネルギー生成効率を高めることが可能となる。

図3は、本発明の好ましいさらに他の実施態様にかかる空気電池の概略的構成を示す図面である。

図3に示されるように、本実施態様にかかる空気電池(空気−亜鉛電池)は、空気極21と、負極22と、空気極21及び負極22に挟持された電解質23とを備えている。空気極21は、繊維状カーボンの集合体からなる電極基体とその表面に形成された触媒層によって構成されており、負極22は、厚さ100マイクロメートルの亜鉛板によって構成されている。また、空気極21の電極基体からは正極リード24が導出され、負極22からは負極リード25が導出されており、これら正極リード24及び負極リード25は、図示しない負荷に接続される。空気極21、負極22及びこれらに挟持された電解質23は、厚さ3ミリメートルのテフロン板26a及び26bによって挟持されており、これらテフロン板26a及び26bは、ボルト27a及び27bによって固定されている。さらに、テフロン板26bには、空気極21に空気を供給するための複数の空気孔28が形成されている。空気孔28の直径は、1.5ミリメートルである。

まず、上述各実施態様による方法により、繊維状カーボンの集合体の表面に触媒層を形成することによって空気極21を作製する。この空気極21の裏面に、電解質23として塩化亜鉛の水溶液をゲル化させたものを厚み約50マイクロメートルに塗布し、さらに、負極22を接合する。そして、この接合体の両面をテフロン板26a及び26bでしっかり挟み込んで、ボルト27a及び27bにより固定する。これにより空気電池が完成する。このようにして製造された空気電池は、空気極21においては式(1)に示される反応が進行し、負極22においては式(2)に示される反応が進行する。
