LEDランプユニット1は車両室内の天井に設置され、マップランプとして利用される。図1Aに示すようにLEDランプユニット1はケース10、レンズ2、基板3、熱伝導シート4及びヒートシンク5を備える。ヒートシンク5はアルミ製であって、ベース部分51と、ベース部51に垂直な4個の平板状のフィンからなる。熱伝導シート4は金属フィラーを含有するシリコーンゲルである。基板3はAl製の放熱性基板であって、その上には、LEDランプ31、定電流回路(図示せず)、コネクタ33などが実装される。コネクタ33には給電用の端子(図示せず)が接続される。基板3上には回路(図示せず)が形成されており、コネクタ33を介して供給された電力がLEDランプ31へ供給される。また基板3の両側部には基板3の一部を欠いて形成された係合部位32が形成されている。LEDランプ31は白色発光する表面実装型LEDランプである。レンズ2は凸レンズであって、その縁部に2個の位置決め部21を備える。ケース10は放熱性のPBT樹脂製であって、レンズ用の開口部13を備える。さらに前後側部に2本ずつ第1突起部11を備える。第1突起部11はケース10内側に突出した仮止め用の爪11aを備える。なお、ケース10の下面側は開口部14となっており、その平面視形状は、ヒートシンク5のベース部51の平面視形状よりもわずかに大きい形状である。また、ケース10の側面には取付用突起部15が形成されている。

図1A示すように、ヒートシンク5の上に熱伝導シート4、LEDランプ31が実装された基板3、レンズ2を順に重ね、最後にケース10とヒートシンク5が基板3とレンズ2を挟持するようにケース10を被せることによってLEDランプユニット1は組み立てられる。その際、レンズ2の位置決め部21が基板3の係合部位32へ係合して、LEDランプ31の直上にレンズ2が配置されるようにレンズ2が基板3に対して位置決めされている。さらに、図2に示すように、ケース10は開口部13を形成する縁部13aでレンズ2と当接する。さらに、図3に示すように、ヒートシンク5のベース部分51は、ケース10の下面側の開口部14からケース10内に入り込むこととなる。このとき、開口部14の平面視形状は、ヒートシンク5のベース部51の平面視形状よりもわずかに大きい形状であるため、ベース部51の前後左右の側部がケース10の内側の面に当接し、第1突起部11の仮止め用の爪11aがヒートシンク5のベース部分51の裏面に当接する。これによりケース10がヒートシンク5に仮止めされる。
ケース10が仮止めされた後、図4Aに示すように、第1突起部の一部に対して、過熱した熱かしめ用の治具6を押し当てる。これにより、第1突起部11の先端部は軟化(溶融)する(図4Bを参照)。このとき、治具6の形状はL字型であって、そのL字部分がヒートシンク5の裏面に治具6が押し付けられる。図5に示すように、軟化(溶融)した第1突起部11の先端部は、ヒートシンク5の裏面に沿って変形することとなる。これにより、4個の第1係止爪110がそれぞれ形成される。この結果、第1係止爪110は、ケース10とヒートシンク5とが基板3とレンズ2を挟持した状態で固定され、LEDランプユニットが組み立てられる(図1B参照)。なお、治具6により第1突起部11の先端部を軟化(溶融)した際、仮止め用の爪11aも軟化(溶融)され、第1系止爪110の一部を形成することとなる。

上記のように構成されるLEDランプユニット1では、第1係止爪110がヒートシンク5の裏面に当接することにより、ケース10がヒートシンク5に固定される。従って、固定用のネジやネジ穴を必要としないため、簡易な構成で小型のLEDランプユニットとなる。また、ケース10の内側面にヒートシンク5のベース部分51の前後左右の側面が当接し、かつ第1係止爪110によって基板とレンズを挟持する方向に固定されるため、ケース10のズレ若しくはがたつきが軽減される。これにより、信頼性の高いLEDランプユニットとなる。また、ヒートシンク5は、ベース部51の前後左右の側面と第1係止爪110によって放熱性のPBT樹脂製ケース10と接する。これによりヒートシンク5へ伝播された熱の一部をケース10へ伝播しやすく、ヒートシンク5のみならずケース10からの放熱も促進される。また、基板3は挟持されて固定されているので、固定用のネジ穴などを必要としない。そのため、ネジ穴等を設ける場合に比べて表面積が多くなり、基板3の表面からの放熱が促進される。さらに、レンズ2の位置決め部21が基板3の係合部位32へ係合することによりレンズ2がLEDランプ31の直上に位置決めされて配置される。即ち、レンズ2の位置決めは、ケース10やヒートシンク5を基準とするのではなく、LEDランプ31がマウントされた基板3を基準として行われる。その結果、レンズ2とLEDランプ31との位置にズレや誤差が生じにくく、レンズ2によって高精度な配光制御が実現される。さらに、レンズ2は、レンズ部分の他には位置決め部21を有するのみであって、レンズ部分のヒケを引き起こすおそれが少ない。従って、レンズ2は高いレンズ精度が維持され、高精度な配光制御が可能となる。さらに、LEDランプユニット1は基板3とヒートシンク5との間にシリコーンゲル製の熱伝導シート4が挟み込まれており、熱伝導層が形成されている。これにより、LEDランプ31の熱は基板3の裏面からヒートシンク5へ効率よく伝播され、装置の放熱特性が向上する。加えて、基板3はAl製の放熱性基板であるので、LEDランプ31の熱はより一層ヒートシンク5へ効率よく伝播されるため、高い放熱効果を奏する。

図6に示すようにLEDランプユニット100はケース101、レンズ2、基板3、熱伝導シート4及びケース50を備える。ケース101は左右側部に2本ずつ第2突起部12を備える。LEDランプユニット1において、第1突起部11を熱か示したのと同様に、第2突起部12は、治具によって熱かしめされ、第2係止爪112となる(図7参照)。

かかるLEDランプユニット100によっても、LEDランプユニットと同様の効果を奏する。さらに、第1係止爪110による固定に加えて、第2係止爪112によっても、ケース101がヒートシンク50へ固定されるため、より一層強固に固定される。加えて、第1係止爪110と第2係止爪112とは直交する水平軸方向にケース101をヒートシンク50へ固定するので、ケース101のズレ若しくはがたつきが一層防止され、信頼性の高いLEDランプユニットとなる。また、ケース101とヒートシンク50は第1係止爪110に加えて第2係止爪112によっても接するので、ヒートシンク50へ伝播された熱の一部は第2係止爪112を経てケース101へ伝播され放出されることとなる。これにより更なる放熱効果が奏される。

Claims (2)
前記ヒートシンクのベース部の上に配置される基板と、
前記ヒートシンクのベース部と前記基板との間に配置される熱伝導層と、
前記基板に実装されるLED光源と、
前記LED光源の光放出側に配置されるレンズであって、その一部が前記基板に当接することによって前記基板に対して位置決めされるレンズと、
前記基板、前記LED光源及び前記レンズを覆うケースであって、前記レンズの開口部と熱かしめによって形成された第1係止爪とを有し、前記開口部の縁部が前記レンズに当接し、前記第1係止爪が前記ヒートシンクのベース部において前記フィンの間の裏面に当接することにより該ケースに対し前記レンズ及び前記ヒートシンクを固定し、前記ヒートシンク、前記基板、前記熱伝導層、前記LED光源、前記レンズ及び前記ケースが一体化される、
