【発明の属する技術分野】
本発明は、ペースト刷り付け部材を用いて被刷付体にペーストを刷り付けるペースト刷り付け部材を用いる壁形成方法、及び放電式表示装置の障壁形成方法に関するものである。

【従来の技術】
放電式表示装置としてのプラズマディスプレイパネル(以下、PDPという)は、対向する一対の透明基板に挟まれた微小な放電空間であるセルを複数備えており、各セル毎に放電を生じせしめて発光させたり、あるいは放電により生じた紫外線により蛍光体を発光させたりして画像を表示している。これらのセルは、透明基板間のスペーサとして機能する微小な障壁により仕切られている。このような構成のPDPにおいては、画像の解像度を向上させるべく各セルの面積や障壁幅を極力小さく形成する必要がある一方で、放電空間を大きく確保して各セルから高輝度の発光を得なければならない。このため、例えば、高さ100[μm]以上で幅50[μm]以下といった微小な障壁を形成する必要がある。

また、蛍光体を発光させて画像を表示するPDPにおいては、できる限り高輝度の発光を得るべく、通常はセル底面(一方の基板上)のみならず障壁側面にも蛍光体層を積層して蛍光面を形成している。

また、各セル毎に放電を生じせしめるべく、各セルに対応する放電電極対を形成している。

【発明が解決しようとする課題】
ところで、透明基板上に微小な障壁を形成する障壁形成方法としては、マスク印刷法、フォトリソグラフィー法、サンドブラスト法などを用いるものが知られている。

マスク印刷法を用いる障壁形成方法は、障壁成型用の複数の貫通開口部が形成されたマスク版を用いて、透明基板上にペーストからなる厚さ数[μm]〜数10[μm]程度の膜パターンを順次重ね合わせて印刷して、高さ100〜150[μm]程度の微小な障壁パターンを形成するものである。この障壁形成方法においては、重ね合わせ印刷時に生ずるマスク版の伸長率の変化や、該マスク版とスキージとの摩擦などに起因して印刷ずれが生じ易い。この印刷ずれに対しては、マスク版のメッシュ素材をポリエステルやナイロンではなくステンレスメッシュで形成したり、このステンレスメッシュをメッキしてそのメッシュ交点を接合・補強したり、更には、印刷材擦りつけの際にスキージの印圧を低減して該スキージとマスク版との摩擦を少なくする等の対策が考えられている。しかしながら、このような対策を講じても印刷ずれを完全に防止することはできない。特に、大面積のPDPを形成するほど、印刷ずれの防止が困難となり、透明基板の全面にわたって均一な形状の障壁パターンを形成することが困難になる。そして、このことにより、歩留まりが悪化してコスト高になるという問題があった。

上記フォトリソグラフィー法を用いる障壁形成方法は、透明基板上に積層した感光性ペースト層に対し、遮光マスクを介して露光した後、現像処理を施して微小な障壁パターンを形成するものである。この障壁形成方法においては、感光性ペーストの大半が現像時に無駄に除去されるため材料費が高額になるとともに、現像等で生じた廃液処理やフォトマスクの製造などにも多くの経費が必要となって、コスト高になるという問題があった。

上記サンドブラスト法を用いる障壁形成方法は、ペーストの塗布・乾燥により透明基板上に基層を積層した後、マスク印刷法やフォトリソグラフィー法によりこの基層上にレジスト層を形成し、このレジスト層の開口部を通した微粒子の噴射(サンドブラスト)により該基層を掘り込み加工して微小な障壁パターンを形成するものである。この障壁形成方法においても、ペーストにより形成した基層の大半がサンドブラストによる掘り込み加工で無駄に除去されるためコスト高になるという問題があった。特に、フォトリソグラフィー法によりレジスト層を形成する場合には、上述のように感光性ペーストを無駄に除去したり、廃液処理が必要となったりしてコスト高になる。また、サンドブラストによる基層の堀り込み量を安定化させることが困難で、該掘り込み量のバラツキによりセルの発光特性等を変化させ易いという問題があった。具体的には、掘り込み量のバラツキにより、放電空間(セル)の高さにバラツキが生じたり、基層よりも下層に位置する放電用の電極や誘電層などを傷付けたりして、各放電空間の発光特性等を不安定にし易かった。

これらの問題は、マスク印刷法、フォトリソグラフィー法、あるいはサンドブラスト法によりPDPの障壁を形成する際に生ずるものであるが、同様の問題は、例えば静電アクチュエータに用いるストライプ状の電極パターンなど、微小な壁パターンをこれらの方法により形成する際にも生じ得る。

一方、セル内に上記蛍光面を形成する蛍光面形成方法としては、マスク印刷法やフォト形成法を用いるものが知られている。マスク印刷法を用いる蛍光面形成方法においては、障壁の側面にも蛍光体を塗布すべく、多量の溶剤を含む蛍光体スラリーを用いる。そして、まず、マスク印刷法により赤(R)、緑(G)、青(B)の3種類の蛍光体スラリーをそれぞれ所定のセル内に選択的に充填する。次いで、このように充填したスラリーの溶剤を揮発させて該スラリーの体積を減少させる。マスク印刷法で放電空間内に満たされた蛍光体スラリーは、障壁の側面にも接触する。溶剤の揮発によりその体積を減少させると、障壁の側壁表面や放電空間の底面にのみ蛍光体が残留するようになる。このことにより、放電空間内に必要な空間が確保されるとともに、障壁や放電空間の底面に蛍光面が形成される。このような工程を経る蛍光面形成方法においては、最終的な工程を溶剤の揮発に依存していることに起因して蛍光面に凹凸が形成され易い。そして、この凹凸により、各放電空間の容量にバラツキを生じ、各放電空間の発光特性を不安定にし易いという問題があった。また、多量の蛍光体スラリーを放電空間に充填することに起因して、多量の蛍光体を消費してコスト高になるという問題もあった。また、印刷ずれを生じ易いという問題もあった。

また、上記フォト形成法を用いる蛍光面形成方法においても、フォトリソグラフィー法を用いる障壁形成方法と同様に、感光性ペーストの大半が現像時に無駄に除去されたり、現像等で生じた廃液の処理が必要になったり、フォトマスク等の副資材が必要になったりしてコスト高になるという問題があった。

また一方、各放電空間に対応する電極を形成するための電極形成方法としては、フォトリソグラフィー法を用いるものが知られている。この種の電極形成方法においても、感光性ペーストの大半が現像時に無駄に除去されたり、現像等で生じた廃液の処理が必要になったり、フォトマスク等の副資材が必要になったりしてコスト高になるという問題があった。更に、フォトリソ工程中にマスク印刷方法を用いる場合には、印刷ずれが生じ易いという問題があった。

本発明は、以上の問題に鑑みなされたものであり、その第1の目的とするところは、微小な壁を安価に形成することができる壁形成方法を提供することである。

また、その第2の目的とするところは、上記第1の目的に加えて、サンドブラストでの掘り込み量のバラツキによるセルの発光特性の不安定化を生ずることなく、障壁を形成することができる放電式表示装置の障壁形成方法を提供することである。

【課題を解決するための手段】
上記第1の目的を達成するために、請求項1の発明は、壁形成方法であって、被刷付体と接触する側の端部に少なくとも1つの切り欠き部を具備するペースト刷り付け部材を用いて被刷付体上にペーストを刷り付けるペースト刷り付け工程と、ペースト刷り付け後の前記被刷付体上で壁状に残留するペーストを硬化させるペースト硬化工程とを実施して、前記被刷付体上に壁を形成し、且つ、先のペースト刷り付け工程による成形済み壁状パターン上、あるいはこれを固化させた成形固化済み壁状パターン上で、これら壁状パターンの形状に対応しつつ、これら壁状パターンよりも高さの大きい前記切り欠き部を有する前記ペースト刷り付け部材を用いて後のペースト刷り付け工程を実施して、壁状パターンを重ね合わせて成形することを特徴とするものである。

この発明においては、例えば電子回路基板などの被刷付体上に供給されたペーストの刷り付け時に、切り欠き部においてペーストを規制しながら通過させることにより、ペーストを被刷付体上で壁状に成形する。このようなペースト刷り付け部材において、切り欠き部の高さやペースト刷り付け方向と直交する方向の幅を微小に形成することで、ペーストを被刷付体上で微小な壁状に成形することができる。そして、微小な壁状に成形したペーストを硬化させれば、印刷マスクの変形に起因する印刷位置ずれを生じたり、現像等でペーストを無駄に除去したり、廃液処理が必要になったり、副資材として現像剤やフォトマスクを用いたりすることなく該被刷付体上に微小な壁を形成することができる。

また、この発明においては、成形済みあるいは成形固化済み壁状パターン上でペースト刷り付け工程を再度実施して、壁状パターンを複数段に重ねて形成する。このようなペースト刷り付け工程では、成形済みあるいは成形固化済み壁状パターンの形状に対応し且つこれら壁状パターンよりも高さの大きい切り欠き部を有するペースト刷り付け部材を用いることで、該切り欠き部と成形済みあるいは成形固化済み壁状パターンとを噛み合わせながら、成形済みあるいは成形固化済み壁状パターン上にペースト成形用の空間を確保する。このような噛み合わせと空間の確保とにより、新たに重ね合わせ成形する壁状パターンの成形位置を、成形済みあるいは成形固化済み壁状パターンの上面に位置決めして、位置ずれを生ずることなく壁状パターンを複数段に重ねて成形することができる。

請求項2の発明は、請求項1の壁形成方法において、上記ペースト刷り付け工程で、上記被刷付体の面にペーストを供給しながら刷り付ける供給刷り付け工程と、該供給・刷り付け工程により該被刷付体上で壁状に成形されたペーストを刷り付けにより再成形する再成形用刷り付け工程とを実施し、該供給・刷り付け工程と該再成形用刷り付け工程とで使用する上記ペースト刷り付け部材を変更することで、該再成形用刷り付け工程で上記切り欠き部のペースト刷り付け方向と直交する方向における幅をより小さくし、且つ該切り欠き部の高さをより大きくすることを特徴とするのである。

請求項3の発明は、請求項2の壁形成方法であって、一回の上記ペースト刷り付け工程内で少なくとも二回の上記再成形用刷り付け工程を実施し、各再成形用刷り付け工程において、使用する上記ペースト刷り付け部材を順次変更することで、上記切り欠き部の上記幅を順次小さくし、且つ上記高さを順次大きくしていくことを特徴とするものである。

特に、請求項4の壁形成方法においては、ペースト刷り付け方向の前側から後ろ側に向けて切り欠き部の幅を小さくするテーパーが設けられたペースト刷り付け部材を用いて、再成形用刷り付け工程を実施する。このようなテーパーが設けられたペースト刷り付け部材を用いた成形用刷り付け工程では、被刷付体上の壁状パターンに対して、ペースト刷り付け部材の切り欠き部内をこのテーパーにより広幅の入口側から狭幅の出口側に向けてスムーズに通過させる。そして、このようなスムーズな通過により、壁状パターンに欠損部分を生ずることなく壁状パターンに対して再成形用刷り付け工程を施すことができる。

上記第2の目的を達成するために、請求項5の発明は、対向する一対の基板間に挟まれた複数の放電空間と、各放電空間を仕切る障壁とを備え、該放電空間に生じせしめた放電に起因する発光により画像を表示する放電式表示装置の障壁形成方法において、請求項1乃至4の何れかの壁形成方法を用いて、上記被刷付体としての一方の該基板上に上記壁としての該障壁を形成することを特徴とするものである。

【発明の実施の形態】
まず、本発明に係る障壁形成方法を適用したプラズマディスプレイパネル(PDP)形成方法の一実施形態について説明する。

はじめに、PDPの基本的な構成について説明する。
図1はAC面放電型PDPの概略構成を示す破断斜視図である。図1において2枚のガラス基板としての前面基板1と背面基板2とは互いに対向するように配設されており、これらの間には、低融点ガラスからなる障壁3がストライプ状に配設されている。そして、これら障壁3により基板間に一定の間隔が保持されながら複数のセルが形成されている。障壁3はその断面が台形状となる台形断面型に形成されている。このような台形断面型の障壁3においては、その側面が背面基板2から前面基板1に向けて斜めに立ち上がるテーパー状となる。

背面基板2における前面基板1との対向面には、各セルの下層で障壁3の長さ方向に延在するアドレス電極4が形成されている。また、各セルの底面と各障壁3のテーパー上の側面上とには蛍光層5による蛍光面が形成されている。この蛍光層5は、例えばBO3:Eu3+等からなる赤蛍光体による赤蛍光層5R、例えばBaAl12O19:Mn等からなる緑蛍光体による緑蛍光層5G、例えばBaMgAl14O23:Eu2+等からなる青蛍光体による青蛍光層5Bという順で、図中左右方向に並ぶように形成されている。図示のように台形断面型の障壁3におけるテーパー状の側面に蛍光層5を形成すると、矩形断面型の障壁における側面のように背面基板2上から略垂直に立ち上がる側面上に蛍光層5を形成する場合と比べて、蛍光層5からの光を前面基板1により多く透過させることができる。そして、このようにより多くの光を透過させることにより、PDPの輝度を向上させることができる。

前面基板1における背面基板2との対向面には、障壁3と直交する方向に平行配設された一対の面放電電極対6が、該方向にストライプ状に並ぶように複数形成され、この面放電電極対6と対向するセル領域が一画素分の画素領域に相当するようになっている。面放電電極対6は、ITOやネサ膜等からなる透明電極6aと、この透明電極6aの抵抗値を下げるためのCr/Cu/Crの三層被膜や銀等からなるバス電極6bとで構成されている。面放電電極6上には低融点ガラスからなる誘電体層7が積層され、更にこの上にはMgO等からなる保護層8が積層されている。

各セルでは、アドレス電極4にアドレスパルスが印加され、同時に面放電電極対6の片方に走査パルスが印加されることにより、これら電極の交差位置の画素領域にアドレス放電が生ずる。このアドレス放電により画素領域に壁電荷が蓄積された後、面放電電極対6のそれぞれの電極に維持パルスが印加されると、面放電電極間に維持放電が生じ、これにより画素領域に紫外光が生ずる。この紫外光は蛍光層5の蛍光体を励起して赤、緑あるいは青の可視光を発生させてカラー画像を表示させる。

次に、アドレス電極4の形成方法である電極形成方法について説明する。
図2はこの電極形成方法で使用されるペースト刷り付け部材としての特殊スキージを示す斜視図である。特殊スキージ101は、例えばHs90[°]のプラスチック、ウレタン、テフロン、シリコンゴムなどの弾性材料、あるいは金属薄板など可撓性を発揮し得る材料で形成され、全体として可撓性を有している。このように可撓性を有する特殊スキージ101におけるペースト刷り付け側の端部は、図示のような複数の矩形状切り欠き部101aが形成され、櫛歯状となっている。

図3はこの電極形成方法を説明する斜視図である。この電極形成方法においては、ペースト刷り付け工程を施す。具体的には、背面基板2上に、ITO等の導電性物質とペースト樹脂とを含有する導電性ペースト10を供給する。そして、特殊スキージ101の上記端部と背面基板2とを密着させた状態で、特殊スキージ101を導電性ペースト10の方向(図中A方向)に移動させて、導電性ペースト10を背面基板2上に刷り付ける。すると、図示のように、特殊スキージ101の櫛歯状端部の矩形状切り欠き部101aにおいて、導電性ペースト10を規制しながら通過させて、被刷付体としての背面基板2上で該導電性ペースト10を短冊状の電極パターン10aに成形することができる。

次に、導電性ペースト10からなる壁状パターンである電極パターン10aに対してペースト硬化工程を施す。具体的には、電極パターン10aに対して焼成処理を施して、電極パターン10aを硬化させながら導電性ペースト10から樹脂成分を除去する。

以上のようなペースト刷り付け工程と、ペースト硬化工程とを実施すれば、現像等で導電性ペースト10を無駄に除去したり、廃液処理が必要になったり、副資材として現像液やフォトマスクを用いたりすることなく、背面基板2上にアドレス電極4を形成することができる。また、以上のペースト刷り付け工程及びペースト硬化工程においては、フォトマスク製造工程、露光工程、現像工程、等の複雑な工程を必要としないので、フォトリソグラフィー法を用いる電極形成方法よりも作業工程を簡略化することができる。

特殊スキージ101の材料には、図25に示すように、被刷付体(図示の例では背面基板)との当接により柔軟に撓み得るものを用いることが望ましい。更に、プラスチックなどアブレーション加工が容易な材料を用い、切り欠き部をアブレーション加工により形成することが望ましい。切り欠き部をアブレーション加工により形成することで、他の方法で形成する場合よりも該切り欠き部の内壁の平滑性を向上せしめることができる。そして、このことにより、切り欠き部の内壁形状にならう電極パターン10a等の壁状パターンの表面平滑性をより向上せしめてより形状精度の高い壁としての電極を形成することができるからである。アブレーション加工を実現し得る装置としては、エキシマレーザ装置、Nd.YAGレーザ(基本波長1064nm、第3高調波355nm、高調波266nm)装置、シンクロトロンによるSOR光発生装置等が挙げられる。

また、上記ペースト刷り付け工程においては、図4に示すようなペースト刷り付け装置を用いることが望ましい。このペースト刷り付け装置100は、ペースト供給・刷り付け装置102と、この供給・刷り付け装置102を移動させる図示しない刷り付け駆動機構とを備えている。

供給・刷り付け装置102は、背面基板2等の被刷付体と接触する側に開口103を有し、内部に導電性ペースト等のペーストを収容するペースト収容部104と、このペースト収容部104の側壁の一部となっている特殊スキージ101と、ペースト収容部104の上壁に設けられた複数の補給口105を通してペースト収容部104内にペーストを圧入する圧入装置106とを備えている。

開口103及び特殊スキージ101を有するペースト収容部104は、図示のようにペースト刷り付け方向(図中A方向)と直交する方向に延在するように形成されている。なお、図示していないが、ペースト収容部104の両側にも側壁が設けられており、開口103は特殊スキージ101を含む4つの側壁に囲まれるように形成されている。

ペースト収容部104における特殊スキージ101を含む下部領域104aは、特殊スキージ101と同様の材料で形成され、可撓性を有している。ペースト収容部104における下部領域104a以外の部分(104b)については、アルミ、鉄、ステンレス等の金属材料で形成されている。

ペースト収容部104の上壁に位置する上記補給口105は、ペースト収容部104の長手方向(図中B方向)に沿って複数形成されている。

上記圧入装置106は、図4及び5に示すように、ペースト補充室106a、これに設けられたペースト注入口106b、このペースト注入口106bに接続されたチューブ106c、シリンダ機構やポンプ機構等によりチューブ106c内にペーストを吐出する図示しない吐出手段等から構成されている。この吐出手段によりチューブ106cに吐出されたペーストは、注入口106bを通してペースト補充室106a内に注入される。そして、ペースト補充室106aの底面となっているペースト収容部104の上壁に設けられた複数の補給口105を通過してペースト収容部104内に圧入される。補給口105が上記長手方向に延在するように複数形成されていることにより、ペースト補充室106a内のペーストをペースト収容部104の上記長手方向に沿って均一に圧入することが可能となる。

ペースト収容部104の内部には、図4に示したように、圧入により補給口105から開口103に向かって移動しようとするペーストの一部に対し、その移動方向を変化させて撹拌する撹拌手段107が設けられている。この撹拌手段107は、ペースト収容部104内で上記長手方向に延在するように設けられた軸107a、ペーストを付勢すべくこの軸107aの表面に設けられた突起107b、この軸107aを該長手方向(図中B方向)に往復移動させる図示しない駆動装置等で構成されている。

この駆動装置は軸107aの一方の端部に取り付けられ、例えばソレノイド等などから構成されており、軸107aの往復移動による負荷トルクを所定の大きさに維持するように図示しない制御系により駆動制御される。この負荷トルクはペースト収容部104内のペーストの粘度に応じて変化する。よって、攪拌手段は、軸107aの往復移動が該負荷トルクに応じて駆動制御されることにより、該粘度を監視するための粘度センサ等を備えていなくても、ペースト収容部104内のペーストの粘度を所定の大きさに維持することができる。

また、壁状パターン11aに対して、図12に示すような特殊スキージ101を用いて新たなグレーズペースト11を供給することなく再成形用のペースト刷り付け工程を施してもよい。図12に示した特殊スキージ101は、壁状パターン11aよりも高さhが大きく且つ幅wが小さい台形状切り欠き部101bを備えている。この台形状切り欠き部101bには、図示のように幅wを特殊スキージ101の一方の面から他方の面に向けて小さくするテーパーが設けられている。このような特殊スキージ101を用いた再成形用のペースト刷り付け工程においては、図13の断面(上側から見た断面)に示すように、成形済みの壁状パターン11aを台形状切り欠き部101bに対してその広幅側から狭幅側に向けて通過させるように、特殊スキージ101で該壁状パターン11aをスキージングする。すると、図14の斜視図に示すように、壁状パターン11aをより狭幅で高さの大きい壁状パターン11bに再成形することができる。この再成形を必要に応じて繰り返し実施した後、壁状パターン11bに焼成処理を施せば、高さの大きい障壁3を容易に形成することができる。また、上述のようなテーパーを台形状切り欠き部101bに設けた特殊スキージ101を用いて壁状パターン11aを再成形することで、壁状パターン11aに対して台形状切り欠き部101b内をこのテーパーにより広幅側から狭幅側に向けてスムーズに通過させる。そして、このようなスムーズな通過により、壁状パターン11aを欠損部分のない壁状パターン11bに再成形することができる。

本蛍光面形成方法においては、まず、ペースト刷り付け装置200を用いて、ペースト供給ノズル204から障壁3及び上記背板上に供給させた赤蛍光体ペーストを特殊スキージ201でスキージングさせる(ペースト刷り付け工程)。すると、図18に示すように、障壁3及び上記背板上の赤蛍光層の形成対象領域のみに赤蛍光体ペースト12Rを塗布することができる。次に、このように塗布した赤蛍光体ペースト12Rを乾燥等により固化させる。そして、図19に示すように3つの台形をつなぎ合わせたような凹凸が形成された凹凸切り欠き部201cを有する特殊スキージ101と障壁3とを噛み合わせ、図20に示すように、障壁の斜面及び背板と特殊スキージ201との間に空間s3を形成する。このように空間s3を形成した状態で、緑蛍光体ペースト12Gを用いるペースト刷り付け装置200により、同様のペースト刷り付け工程を実施すると、図21に示すように、障壁3及び上記背板上の緑蛍光層の形成対象領域のみに緑蛍光体ペースト12Gを塗布することができる。更に、この緑蛍光体ペースト12Gを固化させた後、図22に示すような台形を複数つなぎ合わせたような凹凸が形成された凹凸切り欠き部201dを有する特殊スキージ201と障壁3とを噛み合わせ、図23に示すように、障壁の斜面及び背板と特殊スキージ201との間に空間s4を形成する。このように空間s4を形成した状態で、青蛍光体ペースト12Bを用いるペースト刷り付け装置200により、同様のペースト刷り付け工程を実施すると、図24に示すように、障壁3、上記背板上の緑蛍光層の形成対象領域のみに青蛍光体ペースト12Bを塗布することができる。そして、固化済みのこれら赤蛍光体ペースト12R、緑蛍光体ペースト12G、青蛍光体ペースト12Bに焼成処理を施すと、多量の蛍光体ペースト12を消費したり、現像等で蛍光体ペースト12を無駄に除去したり、廃液処理が必要になったり、副資材として現像剤やフォトマスクを用いたりすることなく、上記背板、障壁3の側壁に蛍光面を形成することができる。また、特殊スキージ201の切り欠きユニット201Uとの噛み合わせにより蛍光体ペースト12の塗布位置(空間s2)を位置決めして、位置ずれ(印刷ずれ)を生ずることなく蛍光体ペースト12を塗布することができる。また、塗布した蛍光体ペースト12の表面形状を特殊スキージ201の切り欠き部内壁の形状にならわせることで、マスク印刷法で生ずるような凹凸を表面に生ずることなく蛍光面を形成することができる。また、仮に障壁3の上面に蛍光体ペースト12を付着させても、特殊スキージ201で掻き取ることができるので、該上面に蛍光面を形成することがない。また、フォトマスク製造工程、露光工程、現像工程、等の複雑な工程を必要としないので、フォトリソグラフィー法を用いる場合よりも作業工程を簡略化することができる。
