【発明の属する技術分野】
本発明は、インクジェットに代表される機能液滴吐出ヘッドの洗浄方法および洗浄装置、並びにこの洗浄方法や洗浄装置により洗浄した機能液滴吐出ヘッドを用いて行う液晶表示装置の製造方法、有機EL装置の製造方法、電子放出装置の製造方法、PDP装置の製造方法、電気泳動表示装置の製造方法、カラーフィルタの製造方法、有機ELの製造方法、スペーサ形成方法、金属配線形成方法、レンズ形成方法、レジスト形成方法および光拡散体形成方法に関するものである。

【従来の技術】
インクジェットプリンタのインクジェットヘッド(機能液滴吐出ヘッド)は、微小なインク滴(液滴)をドット状に精度良く吐出することができることから、例えば吐出液に特殊なインクや感光性の樹脂等の機能液を用いることにより、各種部品の製造分野への応用が期待されている。

例えば、図1ないし図3に示す如く、単一のキャリッジ2に複数の機能液滴吐出ヘッド3を搭載して成るヘッドユニット1を用い、このヘッドユニット1を図4に示す描画装置Aに投入して、液晶表示装置や有機EL表示装置等のカラーフィルタを製造することが考えられている。この描画装置Aは、ヘッドユニット1を搭載しこれをY軸方向およびθ軸方向に移動させるヘッド移動部101と、ヘッド移動部101に対峙し、カラーフィルタの基板といったワークWをX軸方向に移動させるワーク移動部102と、ヘッドユニット1の機能液滴吐出ヘッド3を保全するメンテナンス部103とを備えている。ヘッド移動部101は、これに搭載したヘッドユニット1を、ワーク移動部102を挟んでユニット投入部104とメンテナンス部103との間で移動させる。ヘッドユニット1を投入セットする場合には、ヘッド移動部101がユニット投入部104側に移動し、その仮置き台105がユニット投入部104に臨んでいる。ヘッドユニット1は、この仮置き台105上に仮置きされ配管および配線を繋ぎこんだ後、ヘッド移動部101に送り込むようにしてセットされる。そして、ヘッドユニット1の初期位置決めを行う準備工程では、ヘッドユニット1のθ軸方向への微小移動(角度補正)が行われるが、フィルタ材料(機能液)を吐出する描画工程では、ワークWがX軸方向に且つヘッドユニット1がY軸方向に移動して、機能液滴吐出ヘッド3の主走査および副走査が行われる。尚、メンテナンス部103には吸引キャップ106が配置され、描画工程開始前に機能液滴吐出ヘッド3に残留する液体を吸引キャップ106により吸引除去するクリーニングを行う。

上記ヘッドユニット1は、X軸方向に二分して6個宛計12個の機能液滴吐出ヘッド3を備えており、各機能液滴吐出ヘッド3は各ヘッド保持部材4を介してキャリッジ2に固定されている。キャリッジ2は、X軸方向両側の長辺部分に取り付けた一対の支持部材2a,2aと、両支持部材2a,2aの端部に立設した一対のハンドル2b,2bとを備えており、ハンドル2b,2bを手持ち部位としてヘッドユニット1を描画装置A等に投入できるようにしている。また、キャリッジ2には、二分された機能液滴吐出ヘッド群の上側に位置させて、これら機能液滴吐出ヘッド3に接続される一対の導入口接続アタッチメント5,5および一対の配線接続アタッチメント6,6が搭載されている。各導入口接続アタッチメント5は、描画装置Aのフィルタ材料供給系に配管接続され、同様に各配線接続アッセンブリ6は、描画装置Aの制御系に配線接続されるようになっている。各導入口接続アタッチメント5は、キャリッジ2上にスペーサ5aを介して架設したプレート5bと、このプレート5bに搭載した6組の配管アダプタ5cとで構成されている。各配管アダプタ5cは、上端の配管接続部5dと下端のヘッド接続部5eとを備えており、ヘッド接続部5eをプレート5bの下方に突出させた状態でプレート5bに固定されている。また、各配線接続アッセンブリ6は、キャリッジ2の長辺部分の上方に屈曲支持部材6aを介して架設したコネクタベース6bと、コネクタベース6b上に取り付けた配線コネクタ6c付きのヘッド中継基板6dとで構成されている。そして、配線接続アッセンブリ6はカバー6e(図2にのみ図示)で上方から覆われている。尚、図1は、一方の導入口接続アタッチメント5を省略して、描かれている。

上記機能液滴吐出ヘッド3はいわゆる2連のものであり、図5ないし図7に示す如く、2連の針状の機能液導入口3aを有する液体導入部3bと、液体導入部3bの側方に連なる2連のヘッド基板3cと、液体導入部3bの下方に連なる2連のポンプ部3dと、ポンプ部3dに連なるノズル形成プレート3eとを備えている。上記導入口接続アタッチメント5のプレート5bをスペーサ5a上にねじ5f止めすると、導入口接続アタッチメント5の2連の配管アダプタ5cのヘッド接続部5eが機能液導入口3aに嵌合接続される。また、ヘッド基板3cには、上記配線接続アタッチメント6のヘッド中継基板6dから導出されるフレキシブルフラットケーブル(図示せず)が接続されている。一方、上記ポンプ部3dとノズル形成プレート3eとにより、キャリッジ2に形成したヘッド装着開口2cを通してその裏面側に突出する方形のヘッド本体が構成されている。また、ノズル形成プレート3eには、多数の吐出ノズル3fが2列に形成されている。ポンプ部3dは、シリコンゴム等の弾性体3gに形成したノズル数に対応する圧力室3hと圧電素子3iとを有し、各圧力室3hは対応する吐出ノズル3fに連通している。そして、圧電素子3iへの通電による圧電素子3iを介しての圧力室3hの伸縮で吐出ノズル3fから液滴が吐出される。また、ポンプ部3dの基部側は、液体導入部3bを受けるべく方形フランジ状に形成され、このフランジ部3jには、機能液滴吐出ヘッド3をヘッド保持部材4に固定する小ねじ用の一対のねじ孔3kが形成されている。

ところで、上記吐出ノズル3fは微小であって目詰まりを生じやすく、機能液滴吐出ヘッド3の製造後、ヘッド内に保存液を充填して、ヘッド内に空気中の塵埃等の異物が混入しないようにしている。そして、従来は、機能液滴吐出ヘッド3をキャリッジ2に搭載してヘッドユニット1を組立てた後、描画装置Aにヘッドユニット1を投入して上記吸引キャップ106により機能液滴吐出ヘッド3内の保存液を吸引除去し、その後でフィルタ材料を供給して描画作業を行うようにしている。

【発明が解決しようとする課題】
上記の如く機能液滴吐出ヘッド3内に保存液を充填しておいても、時間が経つと保存液中の不純物が析出して、目詰まりの原因になることがある。ここで、機能液滴吐出ヘッド3内の保存液を吸引キャップ106により単純に吸引するだけでは、圧力室3hのコーナ部等に保存液が残留し易く、吐出ノズル3fの目詰まりを確実に防止することはできない。また、保存液は一般に水溶性であり、機能液の吐出時に残留保存液により機能液が分離して、吐出不良を生ずることもある。
本発明は、以上の点に鑑み、機能液滴吐出ヘッドを確実に洗浄して、その後の目詰まりや機能液の分離といった不具合を防止できるようにした洗浄方法および洗浄装置、並びにこの洗浄方法や洗浄装置で洗浄した機能液滴吐出ヘッドを用いた液晶表示装置の製造方法、有機EL装置の製造方法、電子放出装置の製造方法、PDP装置の製造方法、電気泳動表示装置の製造方法、カラーフィルタの製造方法、有機ELの製造方法、スペーサ形成方法、金属配線形成方法、レンズ形成方法、レジスト形成方法および光拡散体形成方法を提供することをその課題としている。

【課題を解決するための手段】
本発明の洗浄方法は、機能液滴吐出ヘッドの機能液導入口から吐出ノズルに至るヘッド内流路を洗浄する機能液滴吐出ヘッドの洗浄方法であって、純水をヘッド内流路に通水してこれを洗浄する純水洗浄工程と、純水洗浄工程の後、アルコールをヘッド内流路に通液してこれを洗浄するアルコール洗浄工程と、アルコール洗浄工程の後、機能液の溶剤をヘッド内流路に通液してこれを洗浄する溶剤洗浄工程とを備えたことを特徴とする。

この構成によれば、ヘッド内流路の保存液等が純水洗浄工程でほぼ洗い落とされ、引き続くアルコール洗浄工程と溶剤洗浄工程とでヘッド内流路を完全に洗浄でき、更に、溶剤洗浄工程を最後に行うことにより、その後の機能液の供給吐出時にヘッド内流路で機能液の顔料と溶剤が分離するといった不具合も生じない。ここで、純水洗浄工程に続いて溶剤洗浄工程を実行すると、ヘッド内流路に水が残留し易くなるが、本発明では、中間工程として水と溶剤との両方に対し親和性の高いアルコールによる洗浄を行うため、ヘッド内流路に水が残留することはなく、最後に残るのは溶剤だけになり、機能液の吐出不良を生ずることはない。

尚、洗浄後のヘッド内流路への異物の混入を防止するため、ヘッド内流路に溶剤を充填する溶剤充填工程を実行することが望ましい。この場合、溶剤洗浄工程の最後に溶剤の通液を停止することで溶剤の充填を行うようにすれば、溶剤充填工程のための時間を別途確保せずに済み、作業能率が向上する。

ところで、純水、アルコール、溶剤といった洗浄液を一定流速の定常流として流すと、ヘッド内流路の壁面近傍に滞留層が生成され、洗浄効果が低下する。これに対し、通液する洗浄液の流速を緩急させれば、上記滞留層の生成が抑制され、洗浄効果が向上する。通液する洗浄液に気泡を混入させることによっても、滞留層の生成を抑制して洗浄効果を向上できる。

また、ランニングコストの低減を図るには、洗浄液の流路を閉回路とし、洗浄液を循環使用することが望ましい。但し、洗浄初期工程では洗浄液が汚れ易く、洗浄液を循環使用すると、ヘッド内流路の壁面に汚れが再付着する。そこで、洗浄初期工程たる純水洗浄工程では純水を循環使用せずに洗浄を行うが、純水は低コストであって、このようにしてもランニングコストはさほど増加しない。換言すれば、最初に純水洗浄工程を行うことにより洗浄効果を向上させつつランニングコストの低減を図ることができる。

上記本発明の洗浄方法の実施に用いる本発明の洗浄装置は、機能液導入口に接続される導入口接続アタッチメントと、吐出ノズルに接続されるノズル接続アタッチメントと、導入口接続アタッチメントおよびノズル接続アタッチメントを介して、ヘッド内流路に純水、アルコールおよび機能液の溶剤を、個々に通液する洗浄液供給手段と、洗浄液供給手段を制御する制御手段とを備えたことを特徴とする。そして、制御手段により洗浄液供給手段を制御して、純水、アルコールおよび溶剤の順で通液し、純水洗浄工程、アルコール洗浄工程および溶剤洗浄工程を順に実行する。尚、アルコール、溶剤は引火性があり、安全性を確保するため、制御手段は洗浄液供給手段を空気圧で制御するように構成することが望ましい。

また、洗浄液供給手段は、流入パイプを介して導入口接続アタッチメントに接続される純水タンク、アルコールタンクおよび溶剤タンクと、流出パイプを介してノズル接続アタッチメントに接続される吸引ポンプとを有するものに構成すれば良い。これによれば、各タンク内の純水やアルコールや溶剤を、流入パイプと導入口接続アタッチメントと機能液滴吐出ヘッドとノズル接続アタッチメントと流出パイプとを介して吸引ポンプで吸引し、ヘッド内流路に純水やアルコールや溶剤を通液できる。

更に、流入パイプまたは流出パイプには、通液する純水、アルコールおよび溶剤の流速を緩急させる洗浄促進弁を介設することが望ましい。上記の如く吸引ポンプを用いると、洗浄促進弁を単純な開閉式の弁で構成しても、閉弁時に吸引ポンプの吸引力により発生する負圧の影響で開弁時に流速がピーク的に増加し、流速に大きな緩急変化を付けられ、洗浄効果が向上する。また、流入パイプにエアーパイプを接続することにより、通液する純水、アルコールおよび溶剤に気泡を混入して、洗浄効果を向上することもできる。この場合、気泡の混入を制御し得るよう、エアーパイプに気泡混入弁を介設しておくことが望ましい。

ところで、キャリッジに複数の機能液滴吐出ヘッドを搭載したヘッドユニットに適用される洗浄装置では、導入口接続アタッチメントおよびノズル接続アタッチメントを、ヘッドユニットの複数の機能液滴吐出ヘッドに対応する複数の接続部を備えるものに構成し、複数の機能液滴吐出ヘッドに対する導入口接続アタッチメントやノズル接続アタッチメントの接続作業を纏めて簡便に行うことができるようにする。この場合、導入口接続アタッチメントには、該導入口接続アタッチメントの複数の接続部に個別に連通する複数本の個別流入パイプを接続し、ノズル接続アタッチメントには、ノズル接続アタッチメントの複数の接続部に個別に連通する複数本の個別流出パイプを接続するが、配管構造をすっきりさせるには、複数本の個別流入パイプに流入側マニホールドを介して流入パイプを接続すると共に、複数本の個別流出パイプに流出側マニホールドを介して流出パイプを接続することが望ましい。

また、ヘッドユニットに適用される洗浄装置において、複数の機能液滴吐出ヘッドに共通の洗浄液流路となる流入パイプや流出パイプに洗浄促進弁を介設して、純水やアルコールや溶剤といった洗浄液の流速を緩急させることも可能であるが、これでは機能液滴吐出ヘッド毎に洗浄液の流速変化にばらつきを生じ易くなる。そのため、各個別流入パイプまたは各個別流出パイプに洗浄促進弁を介設し、各機能液滴吐出ヘッドに通液する洗浄液の流速を各洗浄促進弁で個別に緩急変化し得るようにすることが望ましい。同様に、各個別流入パイプにエアーパイプを接続し、各エアーパイプに気泡混入弁を介設することが望ましい。この場合、各個別流入パイプおよび/または各個別流出パイプが液流を外部から視認可能な樹脂チューブで構成されていれば、気泡の混入具合を目視確認でき、有利である。また、各個別流入パイプを、流入側マニホールドに接続される上流側部分と、導入口接続アタッチメントに接続される下流側部分とに分離し、キャリッジに各個別流入パイプの上流側部分を各個別流入パイプの下流側部分に接続するワンタッチジョイントを搭載しておけば、流入側マニホールドと導入口接続アタッチメントとの間の配管作業が容易になると共に、描画装置にヘッドユニットを投入したときに、描画装置の機能液用配管部材をこのワンタッチジョイントを介して導入口接続アタッチメントに接続できるため、描画装置にワンタッチジョイントを設ける必要がなく、コストダウンを図る上で有利である。

以下、図1ないし図3に示したヘッドユニット1のキャリッジ2に搭載されている複数の機能液滴吐出ヘッド3の洗浄に本発明を適用した実施形態について説明する。

図8および図9は、上記機能液滴吐出ヘッド3の洗浄を行う洗浄装置Bの全体構造を示している。この洗浄装置Bは、図4に示した描画装置Aの近傍に配置されるもので、架台200とその上方のカバー201とを備えている。架台200内には、図10および図11に示す如く、純水を入れる純水タンク202と、エタノール等のアルコールを入れるアルコールタンク203と、描画装置Aで機能液滴吐出ヘッド3から吐出させる機能液の溶剤を入れる溶剤タンク204とが設けられている。そして、図5ないし図7に示した機能液滴吐出ヘッド3の機能液導入口3aから吐出ノズル3fに至るヘッド内流路に、洗浄液たる上記タンク202,203,204からの純水、アルコール、溶剤を順に通液してヘッド内流路の洗浄を行う。そのために、洗浄装置Bには、機能液導入口3aに接続される先に説明した導入口接続アタッチメント5および吐出ノズル3fに接続されるノズル接続アタッチメント7(後述する)を介して、ヘッド内流路に純水、アルコールおよび溶剤を個々に通液する洗浄液供給手段と、洗浄液供給手段を制御する制御手段とが設けられている。

ノズル接続アタッチメント7は、図15に示す如く、支持板70に、機能液滴吐出ヘッド3に対する接続部となるキャップ71を装着して成るもので、機能液滴吐出ヘッド3がヘッドユニット1に6個宛2列に配設されているのに合わせて、キャップ71を支持板70に6個宛2列に配設している。各キャップ71は、図16に示す如く、支持板70に対する取付けベース72と、取付けベース72にばね73で上方に付勢して支持させたキャップ本体74と、キャップ本体74の上面の窪み74aの開口部周縁に装着したパッキン75とを備えており、機能液滴吐出ヘッド3のノズル形成プレート3eの周辺部にパッキン75が密着する。キャップ本体74には、窪み74aに連通するエルボ管76が連結されており、ノズル形成プレート3eに形成した多数の吐出ノズル3fがキャップ本体74を介してエルボ管76に接続される。尚、本実施形態では、キャップ71を、描画装置Aに設ける吸引キャップ106の流用品で構成しているため、窪み74aに多孔質の吸液板77が装着され、また、窪み74aに連通する大気開放弁78が設けられているが、これらは必要不可欠ではない。

前記架台200の上面に装着する天板205には、図10に示す如く、比較的短い柱状のアタッチメント支持部材206が前後(Y軸方向)に離間して左右(X軸方向)各一対に立設されると共に、比較的長い柱状のキャリッジ支持部材207が左右に離間して前後各3本立設されている。そして、ノズル接続アタッチメント7の支持板70の前後に左右各一対に形成した位置決め孔70aをアタッチメント支持部材206の上端部に嵌合させることにより、ノズル接続アタッチメント7をアタッチメント支持部材206で位置決めして支持し、また、ヘッドユニット1のキャリッジ2の左右の各支持部材2a,2aに前後3個形成した位置決め孔2dをキャリッジ支持部材207の上端部に嵌合させることにより、キャリッジ2、即ち、ヘッドユニット1をキャリッジ支持部材207で位置決めして支持し得るようにした。この状態では、ノズル接続アタッチメント7の上にヘッドユニット1が重なり、上記キャップ本体74がばね73の付勢力に抗して押し下げられ、機能液滴吐出ヘッド3のノズル形成プレート3eの周辺部にキャップ本体74がパッキン75を介して密着する。尚、機能液滴吐出ヘッド3とキャップ71との接続をより確実にするため、キャリッジ2をキャリッジ支持部材207の上端に螺合するねじ207aで上方から押さえるようにしている。

また、本実施形態では、純水、アルコール、溶剤から成る各洗浄液による洗浄工程において、洗浄液を一定の流速で所定時間(例えば60秒)通液した後、気泡混入弁221を開閉して洗浄液に気泡を混入させ、次に、洗浄促進弁219を開閉して洗浄液の流速を緩急させるようにした。気泡を混入させると、洗浄液が断続的な流れになり、ノズル内流路の内壁面近傍に生じやすい滞留層の生成が抑制されて、内壁面の洗浄効果が向上する。気泡混入弁221の開閉は、例えば、開弁時間を1秒、閉弁時間を15秒として5回行う。また、洗浄促進弁219を開閉すると、閉弁時に吸引ポンプ225の吸引力により発生する負圧の影響で開弁時に流速がピーク的に増加し、流速に大きな緩急変化を生ずる。そして、流速の緩急変化により滞留層の生成が抑制され、洗浄効果が向上する。洗浄促進弁219の開閉は、例えば、開弁時間を1秒、閉弁時間を1秒として15回行う。好ましくは、一定流速での通液と気泡を混入させる通液と流速を緩急させる通液とを1サイクルとして、これを2サイクル以上行う。
