【発明の属する技術分野】
本発明は、粉末に光ビームを照射して結合層を形成し、この結合層を積重ねて所望の三次元形状に造形するようにした光造形物の製造方法に関するものである。

【従来の技術】
金属粉末などの無機質粉末あるいは樹脂粉末などの有機質粉末の層にレーザビームなどの光ビームを照射し、光ビームを照射した部分の粉末を溶融固化させて結合させることによって結合層を形成し、この結合層の上にさらに粉末の層を被覆すると共にこの粉末に光ビームを照射して同様に結合させることによって下の結合層と一体になった結合層を形成し、そしてこれを繰り返すことによって、複数の結合層が積層一体化された粉末結合体を作製する方法がある。

特に粉末として金属粉末を用い、金属粉末の層にレーザビームなどの光ビームを照射して金属粉末を焼結させることによって、金属粉末が焼結して結合した焼結層として結合層を形成し、この結合層の上に金属粉末の層を被覆すると共にこの金属粉末にレーザビームを照射して焼結させることによって下の結合層と一体になった結合層を形成し、そしてこれを繰り返すことによって、複数の結合層が積層一体化された金属粉末焼結体からなる粉末結合体を作製する方法が、例えば特許第2620353号公報や特開2000−73108公報などで提供されている。

図8はその一例を示すものであり、まず図8(a)のように昇降テーブル1の上に金属粉末2をスキージー3で所定の厚みに分与する。昇降テーブル1は基準テーブル4の側面に沿って昇降するものであり、スキージー3は基準テーブル4の上面と同じレベルで水平方向に往復移動するようにしてある。従って、昇降テーブル1の上面と基準テーブル4の上面との間のΔtの段差に相当する厚みで金属粉末2の層を昇降テーブル1の上に形成することができる。この後、図8(b)のように、集光レンズ5で集光したレーザビームなどの光ビームLを走査させ、この金属粉末2の層の必要な部分にのみ光ビームLを照射することによって、光ビームLを照射した部分の金属粉末2の層を焼結し、厚みΔtの結合層6aを焼結層として形成させる。次に、昇降テーブル1をΔtの寸法で下降させ、この結合層6aの上に金属粉末2を供給し、図8(c)のようにスキージー3によってΔtの厚みで金属粉末2の層を結合層6aの上に被覆させ、次いで図8(d)のようにこの金属粉末2の層の必要な部分にのみ光ビームLを照射して焼結し、結合層6aの上に結合層6bを一体に積層させる。

そしてこの操作を必要な層数だけ繰り返すことによって、図8(e)のように所定数の結合層6a〜6fを積層一体化し、図9のような複数の結合層6a〜6fからなる金属粉末焼結体として粉末結合体Aを作製することができるものである。

ここで、上記のようにして粉末結合体Aを作製するにあたっては、図10(a)のような製品モデル10を設計する際の三次元CADデータに基づいて、製品モデル10を図10(b)のように所定の間隔Δtで水平にスライスしたときの各層10a〜10fのスライス面の断面データを得て、このスライス断面データを基にして金属粉末2の各層に照射する光ビームLの走査経路を決定し、各層10a〜10fに対応する水平断面形状で各結合層6a〜6fを形成することによって、製品モデル10と同じ三次元形状に造形された粉末結合体Aを作製することができるものである。そしてこのように各結合層6a〜6fを順次形成して積み重ねていく工法をとることによって、三次元CADにより設計された形状に従って三次元的に切削加工するCAMを用いるような必要がなくなり、二次元的な加工の繰り返しで三次元的に造形された製品を作製することが可能になるものであり、複雑な機構の装置を用いる必要なく三次元造形物を迅速に製作することができるものである。

上記のようにして三次元造形物として製作される粉末結合体Aにあって、粉末結合体Aを例えば成形金型などとして用いる場合には、冷却や加熱などの機能を持たせるために、粉末結合体A内に流体が流通する経路を形成することが行なわれている。そして、粉末結合体Aの内部は粉末が焼結などで結合された緻密な状態で充填されているので、粉末結合体A内に流体経路を形成する場合には、粉末結合体Aを造形した後、粉末結合体Aに切削や孔あけなどの加工を行なう必要がある。しかし、このような切削や孔あけなどの加工では、粉末結合体A内に形成する流体経路の形状が単純なものに制限されるものであり、最適な形状で自由に流体経路を設計して形成することはできない。

【発明が解決しようとする課題】
そこで本出願人は、特願2000−126608号の特許出願において、粉末2の層の所定箇所に光ビームを照射して結合層6を形成する際に、光ビームLの照射条件を変えて粉末結合体Aの密度を部分的に変化させることによって、密度が低い部分で入口と出口を有する流体経路を粉末結合体Aに形成する技術を提案した。このように三次元造形物の粉末結合体Aを作製しながら、粉末結合体Aの内部に流体経路を形成することによって、粉末結合体Aを作製した後に切削や孔あけ加工を行なう場合のような、流体経路の形状が制限されるようなことがなくなり、最適な形状で自由に流体経路を設計して形成することが可能になるのである。

またこの特願2000−126608号の特許出願では、光ビームを照射しない部分で流体経路を形成することによって、流体経路の粉末が溶融結合されないようにし、そしてこの結合されていない粉末を粉末結合体Aの流体経路から抜き出すことによって、流体経路内を空洞に形成して、流体経路に流体を流す際の流動抵抗を小さくすることができるようにすることも提案されている。

しかしこのように流体経路から粉末を取り除くにあたって、流体経路が短く、単純な形状のものであれば粉末を流体経路から流し出して容易に取り出すことができるが、流体経路が長く、形状が複雑になると粉末を流体経路から流し出すことが困難になって、流体経路から粉末を取り出すことができなくなる。従って、流体経路を最適な形状にするために流体経路の設計を自由に行なうことは難しいものであり、この点がまだ未解決の課題として残されているものである。

本発明は上記の点に鑑みてなされたものであり、粉末結合体内に形成した流体経路から未結合の粉末を容易に取り出して除くことができる光造型物の製造方法を提供することを目的とするものである。

【課題を解決するための手段】
本発明の請求項1に係る光造型物の製造方法は、粉末2の層の所定箇所に光ビームLを照射して溶融結合させることによって粉末2が結合した結合層6を形成し、この結合層6の上に粉末2の層を被覆すると共にこの粉末の所定箇所に光ビームLを照射して結合させることによって下の結合層6と一体になった結合層6を形成し、これを繰り返すことによって複数の結合層6が積層一体化された粉末結合体Aで三次元形状の光造形物を作製するにあたって、粉末2の層に光ビームLを照射して結合層6を形成する際に部分的に光ビームLを照射しないで未結合のまま粉末2を残すことによって、未結合の粉末2が連続する部分で粉末結合体A内に流体経路9を形成し、粉末結合体Aの表面に開口する流体経路9の複数の開口部7,8の一方を蓋11で塞ぐと共に他方から流体経路9内を加圧し、流体経路9内を高圧にした後に上記の蓋11を開くことによって、一方の開口部8から流体経路9内の未結合の粉末2を取り除くことを特徴とするものである。

本発明の請求項2に係る光造型物の製造方法は、粉末結合体Aの表面に開口する開口部7,8から屈曲自在な吸引ホース12を流体経路9内に入れ、吸引ホース12の先端から未結合の粉末2を吸引しながら流体経路9内に沿って吸引ホース12を挿入することによって、流体経路9内の未結合の粉末2を取り除くことを特徴とするものである。

【発明の実施の形態】
以下、本発明の実施の形態を説明する。

粉末結合体Aは既述の図8〜図10のようにして、金属粉末など無機質の粉末2、あるいは樹脂粉末など有機質の粉末2を用い、レーザビーム等の光ビームLを照射することによって、作製することができる。

すなわち、粉末2として金属粉末を用いる場合は、金属粉末2の層に光ビームLを照射して焼結させることによって、粉末が焼結して結合した結合層6aを形成し、この結合層6aの上に金属粉末2の層を被覆すると共にこの金属粉末2に光ビームLを照射して焼結させることによって下の結合層6aと一体になった結合層6bを形成し、そしてこれを繰り返すことによって、複数の結合層6a,6b,6c…を積層一体化させることによって、三次元造形物として粉末結合体Aを作製することができるものである。ここで、金属粉末2としては例えば平均粒径20〜30μm程度の鉄粉や、ブロンズとニッケルの混合粉末などを用いることができ、各結合層6a,6b,6c…は厚みΔt=0.02〜0.2mm程度に形成することができる。また粉末2としては上記のような金属粉末の他に、無機質粉末としてセラミック粉末を用いることができ、金属粉末の場合と同様に光ビームLを照射して焼結することによって結合層6a,6b,6c…を形成することができる。さらに粉末2として樹脂粉末などの有機質粉末を用いる場合は、光ビームLを照射して粉末2を溶融・固化させることによって、粉末2を結合させた結合層6a,6b,6c…を形成することができるものである。

ここで、上記のようにして粉末結合体Aを作製するにあたっては、まず三次元CADによって流体経路9を有する製品モデルを作製する際に、製品モデルの全体から流体経路9を差し引いた図2(a)のような構造体モデル14を作製する。次に、構造体モデル14の三次元CADデータに基づいて、構造体モデル14を既述の図10(b)の場合と同様に所定間隔で水平にスライスし、スライスした各層のスライス面の断面データを得ることができる。そしてこのスライス断面データを基にして既述の図8のように粉末2の各層に照射する光ビームLの走査経路が決定されるものである。

ここで、構造体モデル14は流体経路9が差し引かれた三次元CADデータからなるので、スライス断面データにおいて構造体モデル14の断面の部分では光ビームLが照射され、流体経路9の部分は構造体モデル14の断面の部分ではないので光ビームLは照射されないようになっている。従って、このスライス断面データによって粉末2の各層に光ビームLを照射して結合層6a〜6nからなる粉末結合体Aを作製するにあたって、図2(b)に示すように、各層6a〜6nのうち光ビームLが照射された部分は粉末2は溶融結合しているが、光ビームLが照射されていない部分は粉末2は結合していず、バラバラの状態のままになっている。そしてこの粉末2が結合していない部分が各結合層6a〜6nにおいて連続して形成されることによって、この部分が流体経路9となるものである。この流体経路9は少なくとも両端の2箇所は粉末結合体Aの表面で開口する開口部7,8となっている。流体経路9には2箇所以上の複数箇所に開口部を形成することができるが、流体経路9に流体を流す際の入口と出口となる開口部7,8が流体経路9の両端の2箇所に形成されるのが一般的である。

上記のように作製される粉末結合体Aにあって、流体経路9内の粉末2は上記のように結合していずバラバラのままである。そこで本発明は、流体経路9から粉末2を取り除くことによって、流体経路9内を空洞に形成し、流体経路9に流体を流す際の流動抵抗を小さくするようにしたものである。

図1(a)(b)はそれぞれ参考例の一例を示すものであり、図1(a)の実施の形態では、粉末結合体Aの表面で開口する流体経路9の両端の開口部7,8のうち、一方の開口部7にエアーガン20を配置し、流体経路9内にエアーガン20から0.4MPa以上の圧縮エアーを吹き込むようにしてある。このように流体経路9の一方の開口部7から圧縮エアーを吹き込むことによって、流体経路9内の結合されていない粉末2を圧縮エアーの圧力で押し出して、流体経路9の他方の開口部8から粉末2を吹き出させることができ、流体経路9内の粉末2を開口部8から容易に取り出して除去することができるものである。圧縮エアーの圧力は流体経路9の形状や経路長に応じて変化させる必要があるが、流体経路9の形状や長さがどのようなものであっても、エアー圧で流体経路9内の粉末2を押し出して取り出すことができるものであり、従って、粉末2を取り出すことができる形状や長さに流体経路9が制限されるようなことがなくなり、最適な形状で自由に流体経路を設計して形成することが可能になるものである。そしてこのように粉末2を取り除いて流体経路2内を空洞に形成することによって、流体経路2に冷媒や熱媒などの流体を流動抵抗を小さく流すことができるものである。

図1(b)の実施の形態では、粉末結合体Aの表面で開口する流体経路9の両端の開口部7,8のうち、一方の開口部8に吸引ノズル21を配置し、流体経路9内を吸引することができるようにしてある。このように流体経路9内を吸引ノズル21で吸引することによって、流体経路9内の結合されていない粉末2を吸引して開口部8から吸い出すことができ、流体経路9内の粉末2を開口部8から容易に取り出して除去することができるものである。吸引ノズル21による吸引力は流体経路9の形状や経路長に応じて変化させる必要があるが、流体経路9の形状や長さがどのようなものであっても、吸引による吸い出しで流体経路9内の粉末2を取り出すことができるものである。

図3は参考例の他の一例を示すものであり、粉末結合体Aの表面で開口する流体経路9の両端の2箇所の開口部7,8のうち、一方の開口部7にエアーガン20を配置すると共に他方の開口部8に吸引ノズル21を配置してある。そして流体経路9内に開口部7からエアーガン20によって圧縮エアーを吹き込むと同時に開口部8から吸引ノズル21によって吸引することによって、流体経路9内の結合されていない粉末2を圧縮エアーの圧力で押し出しながら、吸引ノズル21で吸引して吸い出すことができ、押し出し力と吸引力の相乗作用で短時間で効率良く流体経路9内の粉末2を開口部8から取り出して除去することができるものである。従って、流体経路9の形状が複雑で経路長が長い場合にも、流体経路9内の粉末2を開口部8から容易に除去することができるものである。

図4は参考例の他の一例を示すものであり、流体経路9を形成した粉末結合体Aを振動装置22の上に載せ、粉末結合体Aに振動を与えながら、上記の図1、図2、図3のように、エアーガン20による圧縮エアーの吹き込みや、吸引ノズル21からの吸引によって、流体経路9内の結合されていない粉末2を除去するようにしたものである。このように粉末結合体Aを振動させることによって、流体経路9内の未結合の粉末2が流動し易くなるものであり、流動し易くなっている粉末2をエアーガン20による圧縮エアーの圧力で容易に押し出したり、吸引ノズル21によって容易に吸い出したりすることができ、流体経路9内の粉末2を開口部8から効率良く容易に除去することができるものである。

図5は請求項1の発明の実施の形態の一例を示すものであり、流体経路9を形成した粉末結合体Aを作業台23の上に載置して粉末2の取り除き操作を行なうようにしてある。すなわち作業台23には流体ノズル24がセットされる加圧口25と、蓋11が開閉自在に設けられる開閉口26とが形成してある。蓋11は作業台23の下面に上下方向に回動自在に枢支してあって、バネによって上方へ回動付勢してあり、バネの力によって開閉口26を蓋11で閉じるようにしてある。そして流体経路9を形成した粉末結合体Aは、流体経路9の両端に設けた2箇所の開口部7,8のうち、一方の開口部7が加圧口25に、他方の開口部8が開閉口26に気密的に合致するように作業台23の上に載置されるものである。

そして図5(a)のように蓋11で開閉口26を閉じて、開口部8を密閉した状態で、開口部7から流体ノズル24によって流体経路9内に流体を圧入して、流体経路9内を加圧する。この流体としては空気、水、油など流動するものであれば何でも良い。このように流体経路9内が加圧されて流体経路9内の圧力が所定の高圧になると、この高圧によって蓋11が押されて開閉口26を開口し、流体経路9の開口部8が開放され、図5(b)のように高圧状態の流体経路9内から結合されていない粉末2が一気に開口部8から押し出される。この流体経路9内の加圧と開口部8の開放の操作を繰り返すことによって、流体経路9内の未結合の粉末2を完全に流体経路9から抜き出して除去することができるものである。

図6は請求項2の発明の実施の形態の一例を示すものであり、粉末結合体Aの表面で開口する流体経路9の両端の開口部7,8のうち、一方の開口部7から流体経路9内に吸引ホース12を差し込むようにしてある。吸引ホース12は可撓性を有する材料によって屈曲自在に形成してあり、先端のノズル部から吸引することができるようにしてある。そして吸引ホース12の先端のノズル部から結合されていない粉末2を吸引しながら、吸引ホース12を流体経路9内に挿入することによって、流体経路9内の未結合の粉末2を取り出すことができるものであり、流体経路9が屈曲した形状であっても、吸引ホース12を流体経路9に沿って屈曲させながら流体経路9の奥へ向かって挿入することができるものである。このように吸引ホース12を一方の開口部7から流体経路9に挿入して、未結合の粉末2を吸引しながら、吸引ホース12を他方の開口部8にまで送ることによって、流体経路9内の未結合の粉末2を完全に流体経路9から抜き出して除去することができるものである。ここで、流体経路9の屈曲部が曲率半径の大きいアールを有するように形成しておくと、吸引ホース12をスムーズに挿入して送ることができるものであり、また吸引ホース12の先端に金属などのカラーを取り付けると、滑り易くなってよりスムーズに挿入することができるものである。このように流体経路9に挿入する吸引ホース12で未結合の粉末2を吸引するようにすれば、粉末2を飛散させることなく、流体経路9内の未結合の粉末2を取り除くことができるものである。

図7は請求項3の発明の実施の形態の一例を示すものであり、このものでは図6のように流体経路9に挿入する吸引ホース12で未結合の粉末2を吸引して除去するにあたって、吸引ホース12として先端部の外周にブラシ13を設けたものを用いるようにしたものである。ブラシ13の材質は、粉末2の種類などに応じてナイロン、真鍮、鉄、毛など任意のものを選択することができる。そしてこのものでは、未結合の粉末2を先端のノズル部から吸引しながら流体経路9内に吸引ホース12を挿入する際に、流体経路9内の内周がブラシ13で擦られるものであり、流体経路9の内周に付着する未結合の粉末2を擦り落すことができるものである。このように擦り落された粉末2は吸引ホース12の先端から吸引して除去されるものであり、流体経路9の内周面を滑らかに仕上げることができるものである。

【発明の効果】
上記のように請求項1の発明は、粉末の層の所定箇所に光ビームを照射して溶融結合させることによって粉末が結合した結合層を形成し、この結合層の上に粉末の層を被覆すると共にこの粉末の所定箇所に光ビームを照射して結合させることによって下の結合層と一体になった結合層を形成し、これを繰り返すことによって複数の結合層が積層一体化された粉末結合体で三次元形状の光造形物を作製するにあたって、粉末の層に光ビームを照射して結合層を形成する際に部分的に光ビームを照射しないで未結合のまま粉末を残すことによって、未結合の粉末が連続する部分で粉末結合体内に流体経路を形成し、粉末結合体の表面に開口する流体経路の複数の開口部の一方を蓋で塞ぐと共に他方から流体経路内を加圧し、流体経路内を高圧にした後に上記の蓋を開くことによって、一方の開口部から流体経路内の未結合の粉末を取り除くようにしたので、流体経路内を高圧にした後に蓋を開くと、流体経路内の未結合の粉末が一気に押し出されるものであり、この流体経路内の加圧と蓋を開く操作を繰り返すことによって、流体経路内の未結合の粉末を完全に除去することができるものである。

また請求項2の発明は、粉末結合体の表面に開口する開口部から屈曲自在な吸引ホースを流体経路内に入れ、吸引ホースの先端から未結合の粉末を吸引しながら流体経路内に沿って吸引ホースを挿入することによって、流体経路内の未結合の粉末を取り除くようにしたので、未結合の粉末を吸引しながら吸引ホースを一方の開口部から他方の開口部にまで挿入することによって、粉末を飛散させることなく、流体経路内の粉末を完全に除去することができるものである。
