ドアトリム、ダッシュボード等の自動車内装品には発泡成形品が多く使用されており、このような自動車内装品においては、高級な車両に使用されるものでは成形品の表面を仕上げ材で覆うのでその表面の外観品質が問題になることはないが、廉価な車両に使用されるものではコストの点から一部のオーナメント部分等を除いて表面を覆うことなく成形した肌のままとするのが一般的であり、その外観品質が重視されるものである。

従来の一般的な発泡成形品の成形方法においては、ホットランナとキャビティとの連通口を開閉するバルブゲートが成形機からの開信号により開放され、成形機側でバルブゲートの開放が確認されると成形機から樹脂が射出されてキャビティにおいて発泡成形品が成形されるようになっている。このため、バルブゲートの解放後に成形機から樹脂が射出されるまでの間には遅れ時間が生ずることとなり、樹脂が成形機から射出される前にもバルブゲートの開放と同時に発泡圧力によって樹脂がキャビティ内に注入されていた。

本発明は上記の問題点を解決し、ゲートを中心として発生するリング状のマークが発生しない、外観品質の良好な発泡成形品の製造方法を提供するためになされたものである。

上記の課題を解決するためになされた本発明の外観品質の良好な発泡成形品の製造方法は、ホットランナとキャビティとの連通口を開閉するバルブゲートからの信号で成形機から金型への射出が開始される発泡成形品の製造方法において、前記キャビティを成形品用の主キャビティと捨てキャビティとよりなるものとして両キャビティとホットランナとの連通口に各別のバルブゲートを設けておき、先ず、捨てキャビティのバルブゲートを開いて成形機から樹脂の射出を開始し、捨てキャビティへの樹脂の充填が始まった後に主キャビティのバルブゲートが開かれて主キャビティに樹脂を充填して発泡成形品を成形するようにしたことを特徴とする。

【発明の実施の形態】
以下に図面を参照しつつ、本発明の実施形態を説明する。
図1は本発明の外観品質の良好な発泡成形品の製造方法を実施する際に使用する金型の例を示すもので、成形品を成形する主キャビティ1と捨てキャビティ2とが設けてあり、主キャビティ1には主キャビティ用のバルブゲート3、3が、捨てキャビティ2には捨てキャビティ用のバルブゲート4がそれぞれ付設してある。バルブゲート3、3及びバルブゲート4は、操作機構5、5及び操作機構6により開閉操作されるようにしてあり、成形機から供給される樹脂をバルブゲート3、3及びバルブゲート4に導くホットランナー7が設けてある。なお、図示していないが、金型の開閉、型締め機構、成形品の排出機構等を設けることは言うまでもないが、この点は従来のこの種の装置におけるものと変わることがないので説明を省略する。

バルブゲート3、3及び4の操作機構5、5及び6にはそれぞれ図示しない成形機から個別に操作信号を受け取るようにしてあり、成形機からの操作信号によって操作機構5、5又は6が動作し、バルブゲート3、3又は4が開放した場合にはそれぞれのバルブゲート3、3又は4の開放確認信号を成形機に返すようにしてある。

このように、従来法では前記したように、発泡圧力によって最初にキャビティに注入される樹脂がスキン層を形成し、このスキン層の変形によって発泡成形品の外観品質を低下させるのであるが、本発明では発泡圧力によって樹脂は先ず捨てキャビティ用のバルブゲート4から捨てキャビティ2に注入されることとなって、いきなり主キャビティ1に注入されることがないので、主キャビティ1で成形される発泡成形品には前記した変形したスキン層が形成されることがなくて外観品質を低下させるおそれはない。なお、捨てキャビティ2内に注入された樹脂はホットランナー7内に残された樹脂などとともに再利用すればよい。

なお、前記実施の形態においては、主キャビティ1と捨てキャビティ2とを独立させて設けた金型を使用するものとしていたが、オーナメントを貼付する部分等外観品質上問題にならない部分を同時精製する場合には、オーナメント貼付部分に対応するキャビティを捨てキャビティとしてもよく、そうした場合には、捨てキャビティ部分に成形された樹脂はリサイクルすることなくそのまま利用できることとなる。

本発明は以上説明したように、ホットランナとキャビティとの連通口を開閉するバルブゲートからの信号で成形機から金型への射出が開始される発泡成形品の製造方法において、前記キャビティを成形品用の主キャビティと捨てキャビティとよりなるものとして両キャビティとホットランナとの連通口に各別のバルブゲートを設けておき、先ず、捨てキャビティのバルブゲートを開いて成形機から樹脂の射出を開始し、捨てキャビティへの樹脂の充填が始まった後に主キャビティのバルブゲートが開かれて主キャビティに樹脂を充填して発泡成形品を成形するようにしたので、主キャビティで成形される成形品の外観品質を低下させることはないものとなる。
従って、本発明は従来の問題を全て解決した外観品質の良好な発泡成形品の製造方法を提供するものとして業界に寄与するところ極めて大である。
