【発明の属する技術分野】
本発明は、車両用常時噛合式変速機に関し、特に、変速作動により、原動機と出力軸との作動的な連結が切断された時にも、出力軸に駆動力を与えることのできる車両用常時噛合式変速機に関するものである。

【従来の技術】
車両用有段変速機の中でも常時噛合式変速機は、一般的なトルクコンバーターと遊星歯車とを備えた自動変速機に比べて燃費が優れていることから、燃費が重要視される車両(たとえばトラック、バスなど)に使用される。この常時噛合式変速機には、変速およびクラッチの断続を手動で行なう手動式、変速をドライバーの意思による手動操作で行ないクラッチの断続のみを自動で行なう自動クラッチ式(セミオート式)、および変速操作も自動的に行なう自動シフト式(フルオート式)の3つの形式に分類することができる。

常時噛合式変速機は、手動式、自動クラッチ式、自動シフト式のいずれの形式においても、変速するためには、原動機と入力軸との間に設けられたクラッチを開放して、原動機からのトルク(すなわち駆動力)を遮断する必要があり、このトルクの一時的な遮断のため、空走感或いは減速感を搭乗者に与えてしまう。特に、アクセルオンの状態の変速では、変速前と変速中との出力軸のトルク差が大きいので、変速中のトルク遮断は大きな減速感と感じられてしまう。

上記常時噛合式変速機の変速中の減速感を解消する技術として、たとえば、特開平11−141665号公報に、変速時におけるトルク遮断時すなわち変速動作期間内に、モータによって直接的に出力軸にトルクを与える技術が記載されている。

【発明が解決しようとする課題】
しかしながら、上記のようにモータによって直接的に出力軸を駆動させる場合、全てのギヤ段において必要なトルクを与えるためには、比較的大型なモータが必要であり、また、そのモータに電力を供給する電源も必要であることから、車両への搭載性およびコストの面で問題があった。

本発明は以上の事情を背景として為されたもので、その目的とするところは、変速中の減速感を低減できる安価且つ小型な車両用常時噛合式変速機を提供することにある。

【課題を解決するための第1の手段】
かかる目的を達成するための第1発明の要旨とするところは、第1クラッチを介して入力軸に入力される原動機からの駆動力を、常時噛み合う複数組のギヤ対のいずれかを選択することにより変速して出力軸から出力する車両用常時噛合式変速機であって、(a) フライホイールと、(b) そのフライホイールと前記出力軸とを連結する第2クラッチと、(c) 変速に際して、前記第1クラッチが開放される期間内にその第2クラッチを係合させることにより、予め前記フライホイールに蓄えられたエネルギーを用いて前記出力軸を駆動させるトルクアシスト制御手段とを、含むことにある。

【第1発明の効果】
このようにすれば、変速時において、第1クラッチが開放されると、原動機からの駆動力は出力軸に伝達されないが、トルクアシスト制御手段により、第1クラッチが開放される期間内に第2クラッチが滑りながら係合させられて出力軸とフライホイールとが連結させられることにより、予めフライホイールに蓄えられているエネルギーにより出力軸が駆動され、変速中の出力軸のトルクが零とならずある程度保たれるので、変速中の減速感を低減できる。また、フライホイールにより出力軸を駆動させることから、変速機が安価となる。さらに、従来のように、モータによって出力軸を駆動させる場合には、必要なトルクを得るためにモータが比較的大型化するのに対して、このようにすれば、第2クラッチを係合させる前のフライホイールの回転速度を速くすることにより、フライホイールに大きなエネルギーを蓄積させることができることから、フライホイールは比較的小型なものでよいので、変速機が小型となる。

【課題を解決するための第2の手段】
かかる目的を達成するための第2発明の要旨とするところは、第1クラッチを介して入力軸に入力される原動機からの駆動力を、常時噛み合う複数組のギヤ対のいずれかを選択することにより変速して出力軸から出力する車両用常時噛合式変速機であって、(a) フライホイールと、(b) そのフライホイールを駆動させる電動機と、(c) 前記第1クラッチの開放に先立って、その電動機により前記フライホイールを駆動させる第1フライホイール駆動手段と、(d) 前記フライホイールと前記出力軸とを連結する第2クラッチと、(e) 変速に際して、前記第1クラッチが開放される期間内にその第2クラッチを係合させることにより、予め前記フライホイールに蓄えられたエネルギーを用いて前記出力軸を駆動させるトルクアシスト制御手段とを、含むことにある。

【第2発明の効果】
このようにすれば、第1フライホイール駆動手段により電動機が制御されて、その電動機によりフライホイールが第1クラッチの開放に先立って予め駆動させられるので、原動機によりフライホイールを駆動させる場合に比較してフライホイールに予めエネルギーを蓄積させることが容易になる。そして、前記第1発明と同様に、トルクアシスト制御手段により、第1クラッチが開放させられている期間内に第2クラッチが係合させられて、出力軸とフライホイールとが連結させられる。これにより、前記第1フライホイール駆動手段によりフライホイールに予め蓄えられているエネルギーによって出力軸が駆動され、変速中の出力軸のトルクが零とならずある程度保たれるので、変速中の減速感を低減できる。さらに、上記電動機は、フライホイールを駆動させるためのものであるので、出力軸を直接駆動させるために設けられる従来のモータと異なり、比較的小型の電動機でよいことから、変速機が小型となる。

【発明の他の態様】
ここで、好適には、前記車両用常時噛合式変速機は、入力軸或いは出力軸などの回転軸と前記フライホイールとの間に設けられ、その回転軸の回転を増速してそのフライホイールに伝達するための増速装置と、その増速装置を介して前記回転軸と前記フライホイールとを連結させる第3クラッチとをさらに備えたものである。このようにすれば、第3クラッチが係合させられると、回転軸の回転が増速装置により増速されてフライホイールに伝達されることから、第2クラッチを係合させてフライホイールにエネルギーを蓄積する場合に比較してフライホイールがより高速で回転させられるので、フライホイールに蓄積されるエネルギーがより大きくなる利点がある。

また、好適には、前記増速装置は、前記入力軸と前記フライホイールとの間に設けられる。このようにすれば、第3クラッチが係合させられると、入力軸の回転が増速装置により増速されてフライホイールが回転させられるが、入力軸の回転速度は出力軸の回転速度よりも速いことから、増速装置が前記出力軸と前記フライホイールとの間に設けられる場合よりも、フライホイールをより高速回転させることができる。

また、好適には、前記トルクアシスト制御手段は、前記出力軸の出力トルクが、前記第1クラッチ開放直前の前記出力軸の実出力トルクと、変速終了直後のその出力軸の予測出力トルクとの間になるように、前記第2クラッチの係合圧を制御するものである。このようにすれば、トルクアシスト制御手段により、変速中の出力軸の出力トルクが、変速直前の出力軸の実出力トルクと変速直後の出力軸の予測出力トルクとの間とされることから、変速ショックが減少する。

また、好適には、前記トルクアシスト制御手段は、前記出力軸の出力トルクが、車両の加速度の増加と共にトルクが大きくなるように予め決定された関係から変速直前の実際の車両の加速度に基づいて決定されるトルクとなるように、前記第2クラッチの係合圧を制御するものである。このようにすれば、トルクアシスト制御手段により、変速直前の実際の車両の加速度が大きくなるほど、変速中の出力軸の出力トルクが大きくされることから、変速中の減速感が一層減少する。

また、好適には、前記車両用常時噛合式変速機は、アクセルが全閉である惰行走行時において、前記第2クラッチまたは第3クラッチのいずれか一方を係合させることにより、前記フライホイールを増速させる第2フライホイール駆動手段をさらに含むものである。このようにすれば、第2フライホイール駆動手段により、アクセルが全閉である惰行走行時において、前記第2クラッチまたは第3クラッチのいずれか一方が係合させられることにより、車両の惰行走行に基づくトルクによってフライホイールが増速させられるので、アクセルが踏み込まれている状態において前記第2クラッチまたは第3クラッチのいずれか一方が係合させられ、原動機のトルクによりフライホイールが増速させられる場合や、電動機によりフライホイールが増速させられる場合に比較して、原動機の燃費が向上する利点がある。

また、好適には、前記車両用常時噛合式変速機は、一連の変速動作がアクチュエータによって自動的に行なわれる自動変速機であって、加速時にアップシフトが判断された場合に、前記第1クラッチの開放前に、前記第3クラッチを速やかに係合させ、その第3クラッチの係合を短時間維持させた後、その第3クラッチを開放し、その後、前記第1クラッチを開放させるトルクダウン制御手段をさらに含むものである。このようにすれば、車両用常時噛合式変速機が一連の変速動作がアクチュエータによって自動的に行なわれる自動変速機であって、加速時にアップシフトが判断された場合、トルクダウン制御手段により、変速のために第1クラッチが開放される前に、第3クラッチが短時間係合させられる。第3クラッチが係合させられると、原動機のトルクが第3クラッチおよび増速装置を介してフライホイールに伝達されることによりフライホイールが増速させられることから、原動機の過回転が防止されるので、変速前後の出力軸の出力トルク差が減少し、変速ショックが一層減少する。

また、好適には、前記第2発明に係る車両用常時噛合式変速機は、前記電動機のロータが前記フライホイールとして機能する。このようにすれば、フライホイールと電動機とを別個に設ける必要がなくなるので、変速機が小型且つ安価になる。

【発明の好適な実施の形態】
以下、本発明の実施例を図面を参照しつつ詳細に説明する。

図1は、常時噛合式変速機として同期噛合式変速機12が用いられた場合の車両の構成を説明する図である。車両用動力伝達装置10は、相互に異なる変速比を有する複数組のギヤ対を備えた同期噛合式変速機12と、それらギヤ対のいずれかを選択する変速作動を制御する制御装置14とから構成され、その制御装置14からの制御信号により、自動的に変速作動が行なわれる形式の自動変速機である。

同期噛合式変速機12は、前進4速、後退1速の変速機であり、たとえばアルミダイキャスト製の変速機ハウジング16と、その変速機ハウジング16内において回転可能に支持された互いに平行な2本の回転軸すなわち入力軸18および出力軸20と、その入力軸18に回転自在に設けられた1速入力ギヤ22、2速入力ギヤ24、3速入力ギヤ26、および4速入力ギヤ28と、出力軸20と一体的に回転するように設けられて、それら入力ギヤ22、24、26、28と噛み合うことにより対を成す1速出力ギヤ30、2速出力ギヤ32、3速出力ギヤ34、および4速出力ギヤ36とを備えている。上記1速ギヤ22、30のギヤ比γ1 、2速ギヤ24、32のギヤ比γ2 、3速ギヤ26、34のギヤ比γ3 、4速ギヤ28、36のギヤ比γ4 は、たとえばγ1 =3.5、γ2 =1.9、γ3 =1.3、γ4 =0.95に設定されている。(なお、図1では後退ギヤを省略してある。)

入力軸18は、第1クラッチ38を介して、原動機として機能するエンジン40に連結されている。上記第1クラッチ38は、前記制御装置14からの信号に基づいて制御される図示しない油圧制御装置により開放/係合が制御される自動クラッチである。

また、入力軸18には、1速入力ギヤ22と2速入力ギヤ24との間に1−2シンクロ機構42が配設され、3速入力ギヤ26と4速入力ギヤ28との間に3−4シンクロ機構44が配設され、それぞれ油圧式駆動装置46、48(アクチュエータ)により入力軸18に沿って移動させられることにより変速させられる。たとえば、シフトレバー50の位置を検出するシフトポジションセンサ52からの信号或いは前記制御装置14において所定の1速変速条件が成立したことに基づいて、前記制御装置14から1速変速指示信号が油圧式駆動装置46に出力されると、油圧式駆動装置46は1−2シンクロ機構42を1速ギヤ側へ移動させ、1−2シンクロ機構42と1速入力ギヤ22と結合させる。これにより、1速入力ギヤ22が入力軸18と一体回転させられ、入力軸18のトルクが1速入力ギヤ22および1速出力ギヤ30を介して、その1速出力ギヤ30と一体回転させられる出力軸20に伝達される。さらに、出力軸20へ伝達されたトルクは、最終減速ギヤ対54、および差動式歯車装置56を介して車軸58および駆動輪59へ伝達される。

出力軸20は、上記最終減速ギヤ対54とは反対側の端において、第2クラッチ60を介して小ギヤ62の軸64と結合させられており、その軸64の他端には円柱状のフライホイール66がその軸64と一体回転させられるように固定されている。このフライホイール66は、極短時間の間だけ出力軸20を駆動させるものであるので、比較的小型軽量であり、たとえば、前記エンジン40の最大出力トルクが100Nmである場合には、直径8cm程度、重量1.2kg程度とされる。また、上記小ギヤ62と噛み合い、且つその小ギヤ62よりも大径の大ギヤ68は、第3クラッチ70を介して入力軸18と直接連結させられており、第3クラッチ70が係合させられた場合には、小ギヤ62および大ギヤ68は、その入力軸18の回転速度NINを増速してフライホイール66に伝達する増速装置72として機能している。なお、上記第2クラッチ60および第3クラッチ70も自動クラッチである。

上記同期噛合式変速機12には、さらに、アクセルペダル74の踏み込み量を逐次検出してその踏み込み量を表す信号を制御装置14へ出力するスロットル開度センサ76、出力軸20の回転速度NOUT (r.p.m.)を逐次検出してその回転速度NOUT を表す信号を制御装置14へ出力する出力軸回転速度センサ78、およびフライホイール66の回転速度NF (r.p.m.)を逐次検出してその回転速度NF を表す信号を制御装置14へ出力するフライホイール回転速度センサ80等が備えられている。上記制御装置14は、たとえば、CPU、ROM、RAM、および入出力インターフェースを有し、RAMの一部記憶機能を利用しつつ、予めROMに記憶されたプログラムに従って入力信号を処理し、同期噛合式変速機12の変速を制御する。

図2は、上記制御装置14の変速制御機能の要部を説明する機能ブロック線図である。図2において、入力軸回転速度算出手段90は、出力軸回転速度センサ78により逐次検出される出力軸20の回転速度NOUT および各ギヤ段毎に定まるギヤ比γに基づいて、入力軸18の回転速度NIN(r.p.m.)を算出する。

フライホイール駆動手段92は、変速中でない場合すなわち1速乃至4速の何れかの状態である場合において、第2クラッチ60または第3クラッチ70のいずれか一方を係合させることにより、フライホイール66を駆動または増速させる。(すなわち、フライホイール66に予め回転慣性エネルギーを蓄えさせる。)図3の上段にも示すように、第1クラッチ38は係合、第3クラッチ70は開放のまま、第2クラッチ60を係合させると、出力軸20の回転速度NOUT でフライホイール66が回転させられる。従って、出力軸回転速度センサ78により逐次検出される出力軸20の回転速度NOUT とフライホイール回転速度センサ80により逐次検出されるフライホイール66の回転速度NF とを比較して、フライホイール66の回転速度NF の方が遅い場合には第2クラッチ60を係合させることによりフライホイール66を増速させることができる。
一方、図3の下段にも示すように、第1クラッチ38は係合、第2クラッチ60は開放のまま、第3クラッチ70を係合させると、入力軸18の回転速度NINが増速装置72で増速させられてフライホイール66が回転させられる。従って、入力軸回転速度算出手段90により逐次算出される入力軸18の回転速度NINに前記増速装置72の増速比αを乗じた値と、フライホイール回転速度センサ80により逐次検出されるフライホイール66の回転速度NF とを比較して、フライホイール66の回転速度NF の方が遅い場合には第3クラッチ70を係合させることによりフライホイール66を増速させることができる。

上記フライホイール駆動手段92は、アクセルが全閉の場合すなわち惰行走行時(特に減速走行時)において、第2クラッチ60または第3クラッチ70のいずれか一方を係合させることにより、フライホイール66を駆動または増速させる第2フライホイール駆動手段93を含み、好適には、予め設定された最低回転速度NFMINまでは、アクセルオンの状態でエンジン40の駆動力によりフライホイール66の増速を行うが、それ以上の増速は、第2フライホイール駆動手段93により、スロットル開度センサ76によって検出されるスロットル開度θがゼロの場合に実行する。スロットル開度θがゼロの場合、すなわちアクセル全閉の場合には、エンジン40のトルクではなく、主として車両の惰行走行に基づくトルクにより出力軸20および入力軸18が回転させられており、その車両の惰行走行に基づくトルクによりフライホイール66が回転させられるので、その時に加えられるエネルギーによって燃費が向上する利点がある。ここで、上記最低回転速度NFMINは、1回の変速においてフライホイール66による出力軸20の駆動に必要なエネルギーを、そのフライホイール66が出力することができる最低の回転速度である。この最低回転速度NFMINの算出方法は、後述する第2実施例において詳述する。

変速判定手段94は、予め記憶された変速マップすなわち変速線図から、出力軸回転速度センサ78により逐次検出される出力軸20の回転速度NOUT に基づいて算出される車両の速度VC 、スロットル開度センサ76により逐次検出されるスロットル開度θ、およびシフトポジションセンサ52により検出されるシフト位置から、それぞれのギヤ段から他のギヤ段へ切り換えるための変速を判定する。

変速作動制御手段96は、上記変速判定手段94により変速が判定された場合に、一連の自動変速作動を実行させる。すなわち、前記第1クラッチ38を開放させ、且つ、油圧式駆動装置46または48を駆動させることにより、1−2シンクロ機構42または3−4シンクロ機構44を所定の入力ギヤと結合させて、上記変速判定手段94により判定された変速後のギヤ段とした後に、上記第1クラッチ38を係合させる。

トルクダウン制御手段98は、前記変速判定手段94において、加速中のアップシフトであると判定された場合に、上記変速作動制御手段96による変速作動に先立って、以下の作動を実行させる。すなわち、第1クラッチ38の開放に先立って、第3クラッチ70を速やかに係合させ、その第3クラッチ70の係合を短時間維持させた後、その第3クラッチ70を開放させる。そして、この作動に続いて、上記変速作動制御手段96により、第1クラッチ38が開放させられる。
第1クラッチ38の開放に先立って、第3クラッチ70が係合させられると、エンジン40のトルクTE によりフライホイール66が回転させられることになることから、エンジントルクTE を減少させることができる。ここで、この第3クラッチ70を係合させておく時間は、駆動トルクTOUT (車両を駆動させるトルクであり、出力軸20から出力される出力トルク)が、変速後に必要な駆動トルクTOUT に可及的に近くなるように設定される。

図4は、上記トルクダウン制御手段98による駆動トルクTOUT の減少の効果を説明する図であって、図4(a)は、トルクダウン制御手段98が実行されない場合の図であり、図4(b)は、トルクダウンン制御手段98が実行された場合の図である。図4(a)に示すように、トルクダウン制御手段98が実行されないと、加速中のアップシフトにおいては、変速前後のトルク段差ΔTOUT1が大きいことから、変速ショックが発生してしまう。これに対して、トルクダウン制御手段98を実行すると、変速直前においてエンジントルクTE が減少させられることから、エンジントルクTE と変速段におけるギヤ比γに基づいて定まる駆動トルクTOUT は減少させられるので、変速前後のトルク段差ΔTOUT2は、前記トルク段差ΔTOUT1に比較して小さくなる。従って、変速ショックが低減する。なお、同期噛合式変速機12において自動的に実行される変速作動期間は比較的短く、その間車速は殆ど変化しない。

トルクアシスト制御手段100は、前記変速作動制御手段96による前記第1クラッチ38が開放される変速作動期間内に、予め出力軸20よりも速く回転させられているフライホイール66の駆動力により出力軸20を駆動させるために、前記第2クラッチ60を係合させ、フライホイール66を出力軸20に連結させる。ここで、第2クラッチ60を係合させるのは、第1クラッチ38が開放されることによるエンジン40のトルクが出力軸20に伝達されない期間において、フライホイール66の駆動力により出力軸20を回転させるためであるので、上記第2クラッチ60を係合させる時期は、第1クラッチ38の開放時(すなわち、第1クラッチ38の開放の直前、直後、或いは第1クラッチ38の開放と同時)が好ましい。また、その第2クラッチ60を開放させる時期は、前記変速作動制御手段96による変速作動が終了したとき(すなわち、第1クラッチ38が再び係合させられた時)、或いは、フライホイール66の回転速度NF が出力軸20の回転速度NOUT よりも遅くなった時とされる。

上記トルクアシスト制御手段100において前記第2クラッチ60を係合させる際の、その係合圧は、予め実験に基づいて決定された一定値であってもよいが、より好ましくは、その第2クラッチ60が係合させられることにより回転させられる出力軸20の出力トルクTOUT が、第1クラッチ38の開放直前の出力軸20の実出力トルクTOUTAC と、変速終了直後の出力軸20の予測出力トルクTOUTEX との間になるように制御される。第2クラッチ60の係合圧が十分に高い場合には、出力軸20とフライホイール66が固定されている軸64とが一体的に回転させられるが、第2クラッチ60の係合圧を弱めていくと、その第2クラッチ60が滑り出し、フライホイール66の駆動力が弱められて出力軸20に伝達される。
なお、出力トルクTOUT は、その時のエンジントルクTE とギヤ比γによって定まるので、第1クラッチ38の開放直前の出力軸20の実出力トルクTOUTAC は、その時のエンジントルクTE と変速前のギヤ比γから決定することができる。また、変速期間は短期間であることから、変速中にエンジントルクTE は変化しないと仮定すると、変速終了直後の予測出力トルクTOUTEX は、第1クラッチ38開放直前のエンジントルクTE と変速後のギヤ比γから決定することができる。また、エンジントルクTE は、たとえば、入力軸回転速度NINとスロットル開度θとエンジントルクTE との予め設定された関係を用いて、実際に測定または算出される入力軸18の回転速度NINおよびスロットル開度θから決定することができる。
