【発明の属する技術分野】
本発明は、長尺フィルム状基体上の粘着性層表面に、面方向に均一かつ緻密で、粉体の一部が粘着性層表面から突出した粉体単層皮膜を連続的に製造するのに好適な粉体単層皮膜連続製造装置に関する。

【従来の技術】
基体に粉体を付着させる方法としては、(1)荷電を与えた粉体をエアースプレーにより基体に付着させる静電スプレー法、(2)荷電されたエアーにより流動化状態にされた粉体塗料中に基体を浸漬し、静電的に粉体を付着させる静電流動浸漬法、(3)電荷を持つ粉体を液体に分散させ、基体に電圧を印加して粉体を基体に担持させる電着法が一般的である。さらに、(4)予め基体の表面に未硬化状態の樹脂からなる粘着層を形成しておき、振動等の外力を用いて皮膜形成媒体の表面に付着している粉体塗料をこの粘着層に埋め込ませる方法が特開平5−302176号公報に示されている。また、(5)基体上に粘着層を形成した後、その粘着層上に粉体を供給し、スキージングして表面を均一にした後、プレス機や加圧ロール等で粉体を粘着層に埋め込む方法が特開平9−318801号公報や特開平11−95004号公報に示されている。

【発明が解決しようとする課題】
しかしながら、上記(1)〜(3)の粉体皮膜形成方法は、基体上に粉体を多量に付着させるための方法であり、塗装原理的に見ても面方向に均一にかつ高密度に粉体が充填された単層の粉体層を形成できるものではない。また、(4)の塗装方法では、未硬化状態の液状樹脂からなる粘着層に粉体が付着し埋め込まれる際に、粘着層の液状樹脂が表面に押し出され、さらに、粉体を付着させることになる。これは最終的に液状樹脂のしみ出しが止まるまで繰り返されるためどうしても複層皮膜となってしまう。また、この方法では皮膜形成媒体と基体との両方を容器中で同時に振動または攪拌させるものであるため、長尺フィルムのように大面積で可撓性の高い基体への適用は困難であって、装置自体が大きくなり、粉体が飛散するため装置を汚染するという問題を有していた。

一方、(5)の塗装方法は、フィルム状基体には適しているが、面内で粉体の充填密度が密な部分と粗な部分を生じたり、流れ方向に粉体が並んだり、また筋状の傷が発生し易い等の問題があった。また、この方法では、プレス機や加圧ローラーからフィルムにかける圧力の微妙なばらつきにより、基体全面にわたって粉体を粘着層中に均一な深さに埋め込むことも困難であった。さらに、この圧力むらに関しては、大きな圧力がかかった場所ではしみ出した粘着剤にさらに粉体が付着して粉体層が複層になったり、圧力が小さかった部分では埋め込みが不十分なため、次工程で余剰な粉体を除去する際に粉体の脱離による欠陥を生じ易いといった問題があった。このような現象は、大きな面積の基体を処理する場合や、平均粒子径が15μm以下の微粒子粉体を用いる場合に顕著に見られた。特に、平均粒子径15μm以下の粉体では、比表面積が大きくなることにより、摩擦帯電による静電気力やファンデルワールス力等の影響を大きく受け、粉体の流動性が著しく低下するため、粘着層表面に均一かつ高密度に粉体を付着させることが困難であった。また、流動性に問題がなかったとしても、このような微粒子粉体では、加圧ロールの圧力が分散し、個々の粉体へ加わる圧力が低下するため、既に粘着層上に付着している粉体と粉体との間隙に他の粉体を均一な深さにまで埋め込ませることは困難であった。

したがって、本発明は、長尺フィルム状基体上の粘着性層表面に、その一部が突出する状態で緻密な単層に埋め込まれた多数の粉体からなる粉体単層皮膜を連続的に製造するのに好適な粉体単層皮膜連続製造装置を提供することを目的としている。なお、本発明における「粉体単層」とは、面内で粉体が厚さ方向に重なり合うことなく、お互いに接触する程度に密にかつほぼ同じ高さで敷き詰められているような状態を指すものである。この用途としては、美観付与と共に表面の耐久性や強度を向上させるための一般的な塗膜の他、研磨用途、滑り止めあるいは滑り性向上、光反射あるいは光反射防止、電気絶縁性あるいは導電性、光を集光および拡散する平面レンズや透過型スクリーン等が挙げられる。

【課題を解決するための手段】
よって、本発明の粉体単層皮膜連続製造装置は、長尺フィルム状基体上に積層された粘着性層に粉体を付着させる付着手段と、長尺フィルム状基体の粘着性層とは反対側に支持部材を配置させながら容器内で振動させたメディア中に案内させ、粘着性層に付着した粉体をメディアで打撃して基体の幅方向に粉体を埋め込む埋め込み手段と、余剰粉体を除去する除去手段とを備え、長尺フィルム状基体上の粘着性層表面に、その一部が突出する状態で単層に粉体を埋め込むことにより、粉体単層皮膜を連続的に製造することを特徴としている。

本発明の粉体単層皮膜連続製造装置によれば、長尺フィルム状の基体に対しても、その一部が突出する状態で面方向に均一でかつ緻密な単層に粉体が埋め込まれた粉体単層皮膜を連続的に製造することができる。なお、本発明における「粘着性層」とは、少なくとも粉体を付着させる工程から粉体を埋め込む工程までの間に粘着性を有する層を示しており、例えば、粉体を付着させる工程の前に、溶媒等を塗布して一時的に粘着性を発揮させたものでも良い。

本発明の粉体単層皮膜連続製造装置に用いる長尺フィルム状基体としては、ロール形状に巻き取り可能な可撓性を有する、フィルム状のものを使用する。材質としては、ポリエチレンテレフタレート(PET)、ポリエチレンナフタレート(PEN)、トリアセチルセルロース(TAC)、ポリカーボネート(PC)、ポリアリレート、ポリイミド(PI)、芳香族ポリアミド、ポリスルホン(PS)、ポリエーテルスルホン(PES)、セロファン、ポリエチレン(PE)、ポリプロピレン(PP)、ポリビニルアルコール(PVA)等からなる各種樹脂や紙、コート紙、樹脂含浸紙等の紙状物、アルミニウム、ステンレス等の金属フォイルなどが挙げられ、これらの単独または混合、さらには積層したものを用いることができる。また、フィルム状基体としては、その用途により透明なものでも不透明なものでも使用可能であり、その厚さは生産性を考慮すると1μm〜5mmの範囲のものを使用することができる。なお、これらのフィルム状基体はそのまま粘着層を設けてもよいし、フィルム状基体と粘着層との間や粘着層を設けたフィルム状基体の裏面に他の層を設けて使用することもできる。

また、長尺フィルム状基体上に形成される粘着性層に用いられる粘着剤は、常温で粉体を付着させるだけの粘着性を有することを意味するものであり、フィルム状基体および粉体の両者との結着力に優れているものであればいずれの材料も使用可能である。フィルム状基体上に設ける粘着層の材料として具体的には、ポリエステル系、エポキシ系、ポリウレタン系、シリコーン系、ゴム系、アクリル系樹脂等の樹脂製粘着剤を挙げることができる。これらは単独もしくは2種類以上を混合して使用しても良い。特にアクリル系粘着剤は、耐水性、耐熱性、耐光性等に優れ、粘着力、透明性が良く、さらに光学用途等に用いる場合には屈折率をそれに適合するように調整し易いので好ましい。アクリル系粘着剤としては、アクリル酸およびそのエステル、メタクリル酸およびそのエステル、アクリルアミド、アクリルニトリル等のアクリルモノマーの単独重合体もしくはこれらの共重合体、さらに前記アクリルモノマーの少なくとも1種と、酢酸ビニル、無水マレイン酸、スチレン等の芳香族ビニルモノマーとの共重合体を挙げることができる。特に粘着性を発現するエチレンアクリレート、ブチルアクリレート、2−エチルヘキシルアクリレート等の主モノマー、凝集力成分となる酢酸ビニル、アクリルニトリル、アクリルアミド、スチレン、メタクリレート、メチルアクリレート等のモノマー、さらに粘着力向上や、架橋剤との反応性を有するメタクリル酸、アクリル酸、イタコン酸、ヒドロキシエチルメタクリレート、ヒドロキシプロピルメタクリレート、ジメチルアミノエチルメタクリレート、ジメチルアミノメチルメタクリレート、アクリルアミド、メチロールアクリルアミド、グリシジルメタクリレート、無水マレイン酸等の官能基含有モノマーからなる共重合体で、Tg(ガラス転移点)が−55〜−15℃の範囲にあるものが好ましい。このアクリル系粘着剤の重量平均分子量としては25万以上であるものが好ましい。

Tgが−55℃より低い粘着剤や、重量平均分子量が25万未満の粘着剤では柔らかすぎるため、一度付着した粉体が後述するメディアの衝撃力により剥がされ、粉体抜けが生じて均一な粉体単層皮膜を形成できなくなる。また一度剥がされた粉体には粘着剤が付着しており、その粉体が粉体層上に再付着してしまうこともある。さらに、柔らかすぎる粘着層では、メディアの衝撃により、粉体が粘着層表面で回転して粘着剤が付着した粉体の部位が粉体層の表面に現れたり、粘着剤がメディアの衝撃力や毛細管現象により粉体の隙間からしみ出したりして、そこに新たに他の粉体が付着して複層になり易いので好ましくない。一方、Tgが−15℃より高い粘着剤では粘着性や粉体の埋め込み性が不足して、メディアの衝撃力をもってしても固着できなかったり、余剰粉体を除去する工程等で粉体の脱離が発生し易いので好ましくない。粘着層の粘着力(JIS Z 0237:1980)としては、100g/25mm以上であることが好ましく、これより粘着力が低いと粉体の脱離を生じ易く好ましくない。

また、粘着剤には、硬化剤として、例えば金属キレート系、イソシアネート系、エポキシ系等の架橋剤を必要に応じて1種あるいは2種以上混合して用いることができる。さらに粘着剤中には、光重合性モノマー、オリゴマー、ポリマーおよび光重合開始剤を加えた光硬化性の粘着剤を用いても良い。また粘着剤にはカップリング剤、表面張力調整剤、着色顔料、染料、ワックス、増粘剤、酸化防止剤、防錆剤、抗菌剤、紫外線吸収剤等の各種添加剤を必要に応じて加えても良い。

本発明に用いられる粉体としては、無機物および有機物のいずれも使用できる。本発明で使用される粉体の中で、無機物の具体例としては、アルミニウム、亜鉛、銅、金、銀、ニッケル、タングステン、鉄、セリウム、チタン等の金属およびこれらの合金、酸化物、窒化物、珪化物や、カーボンブラック、ダイヤモンド、グラファイト、シリカ、ガラス、アトマイズケルメット、青銅、ソジウムモンモリナイト、ジルコン砂、炭化珪素、炭化ホウ素、窒化ケイ素、カオリン、タルク、セリサイト、炭酸カルシウム等が挙げられる。また有機物からなる粉体は、各種樹脂から形成されるものであり、具体的にはアクリル樹脂、ポリスチレン樹脂、スチレン−アクリル共重合体樹脂、ウレタン樹脂、シリコーン樹脂、フェノール樹脂、エポキシ樹脂、ポリエチレン樹脂、ポリプロピレン樹脂、テフロン、ポリフッ化ビニリデン樹脂、尿素樹脂、メラミン樹脂等が挙げられる。

上記のような粉体を使用する際に、後述するメディアの衝撃力で、粉体を粘着性層に高い充填密度で、均一の深さに埋め込むには、粉体が球状でその粒子径分布も狭いことが好ましい。具体的な粒子径分布は、0.8〜1.0の範囲が好ましく、より好ましくは0.9〜1.0である。また、球状粒子の真円度は80%以上が好適であり、より好ましくは90%以上である。
なお、上記の粉体の粒子径分布は、下記一般式(1)で定義される。
粒子径分布=個数平均粒子径/体積平均粒子径 (1)
・個数平均粒子径:無作為に抽出した100個の粉体の直径を測定した平均値。
・体積平均粒子径:粉体を真球と見なし無作為に抽出した100個の粉体の直径から合計体積を算出し、小さい体積の粉体から累積していき、その累積体積が合計体積の50%となった粉体の直径。

また、粉体の粒子径(体積平均粒子径)としては1〜50μmが好適であり、3〜30μmがより好ましい。これよりも小さい粒子径の粉体では、粘着層に単層で埋め込むことが困難であり、またこれよりも大きな粒子径の粉体では、その重量や体積の点から粘着層への埋め込みが不均一になり易く、また余剰な粉体を除去する工程等で脱離する可能性が高くなるからである。

なお、本発明により製造する粉体単層皮膜を光拡散等の機能を有する光学フィルムに適用する場合には、粉体は、アクリル樹脂やスチレン樹脂、スチレン−アクリル共重合体樹脂、シリコーン樹脂等の光学的透明性の高い材質が好ましく、また、2〜15μmの粒子径(体積平均粒子径)を有し、粒子径分布と真円度も高いものが好ましい。

【発明の実施の形態】
図1は本発明の粉体単層皮膜連続製造装置の一実施形態を示す断面図である。図1に示すように、本発明の粉体単層皮膜連続製造装置は、図面左から、粘着性層を設けた長尺フィルム状基体を巻き出す巻き出し手段3、粘着性層上の保護層を剥離する剥離手段10、粉体を粘着性層上に付着させる付着手段20、粉体を粘着性層に埋め込む埋め込み手段30、余剰粉体を除去する除去手段40、粉体単層皮膜が設けられた長尺フィルム状基体を巻き取る巻き取り手段4によって構成されている。本発明の粉体単層皮膜連続製造装置においては、付着手段の前に、長尺フィルム状基体上に粘着性層を形成する手段を設けることもできるが、粘着性層形成後の諸特性の安定化、粘着性層形成工程と粉体付着工程が隣接することによる粘着性層への粉体の混入の問題、粘着性層形成手段を連続的に設けた際の装置全体のサイズの問題等のため、予め粘着性層を形成し、その上に保護層を設けた長尺フィルム状基体を用いることが好ましい。

以下、本発明の粉体単層皮膜連続製造装置における構成手段および動作例について詳細に説明する。なお、上記巻き出し手段および巻き取り手段については、一般公知のものを用いることができるため説明を省略した。

1.剥離手段
本発明の粉体単層皮膜連続製造装置に用いられる長尺フィルム状基体1は、少なくとも片面に粘着性層が設けられ、さらにその上に保護層が設けられた構成であることが好ましく、この場合には、粉体の付着手段20の前に、この保護層を剥離する手段10が必要となる。一般に用いられる粘着性層は数十μmの厚さがあり、また、この粘着性層を介して他の層に貼着されるため、保護層の剥離にそれほど注意を払う必要がない。ところが、粉体単層皮膜における粘着性層は数μmの厚さであり、さらに、表面に粉体を付着させることから、粘着性層表面を均一に保ったまま保護層を剥離しなければならない。粘着性層表面が乱れてしまうと、粉体の付着ムラが生じ、面方向に均一かつ緻密な粉体単層皮膜を形成することができなくなってしまう。

保護層としては、粘着性層に接する面が剥離性を有するもので、一般的なフィルムおよびシート材料が用いられ特に限定されない。例えば、ポリエチレンテレフタレート、ポリ塩化ビニル、ポリプロピレン、ポリエチレン、セルロースアセテート等の樹脂フィルム、樹脂を含浸させた合成紙および紙、織物、アルミニウム箔等の金属箔、およびこれらの積層物を挙げることができる。

そこで、本発明における剥離手段10には、図2に示すように、加熱ロール11が備えられていることが好ましい。この加熱ロール11は対向するロール12と対をなして配置され、これらのロール11および12の間に長尺フィルム状基体1を通過させることにより粘着性層を加熱し、粘着性層の柔軟性を上昇させて保護層2の剥離を円滑にすることができる。また、本発明における剥離手段10は、ロール12および13を介して保護層巻き取りロール14によって、保護層2を基体1に対して一定速度および一定角度で剥離することが好ましい。この剥離方法により、保護層2の剥離を安定化して粘着性層表面の均一性を保持することができる。

2.付着手段
本発明における付着手段としては、単に容器中に入れた粉体の上面に粘着性層を接触させる、粉体の中に粘着性層を通過させる、粉体を粘着性層に振りかける、エアースプレーにより粉体を粘着性層に吹き付ける等が挙げられるが、特に好ましくは、基体の幅方向に均一に粉体を流動化する機構、具体的には、図3に示すような基体の幅方向に平行な攪拌器21、振動装置、流動化エアー等により、容器22中の粉体23を基体の幅方向に均一に流動化させ、この流動化した粉体23中に粘着性層を設けた基体1を通過させる手段が好適である。これにより、粘着性層への粉体の充填率を高め、粉体抜けの欠陥を少なくすることができる。また、付着手段としては、粉体を入れた容器を振動させて付着させても良い。

上記の撹拌器の形状は特に羽根状に限定されるものではなく、基体1の幅方向に均一に粉体を流動化することができるものであれば、スパイラル状等の他の形状であってもよく、撹拌羽が複数あってもよい。なお、この粘着性層への粉体の付着は、粘着性層の粘着力や静電吸着力により粉体が粘着性層の表面に単に付着していれば良く、複層に付着していても構わない。

また、本発明における付着手段としては、転写ロールまたは磁気ブラシを用いて、基体上の粘着性層に粉体を付着させる手段であってもよい。本発明における転写ロールは、粘着性層よりも低い粘着性を示す粘着剤を表面に塗布し、この粘着性により粉体を付着させる、ゴム、ウレタンゴム、シリコーンゴム等のロール、または、他のロールとの摩擦や電圧の印加により帯電させ、この静電気力により粉体を付着させる、金属製または導電性物質を含有したロールが好ましい。また、磁気ブラシとしては、ステンレス製等のロール内部にSとNの磁極を交互に有する磁石が配置された磁性ロール表面で、鉄やフェライトからなる磁性粉体のキャリア粒子がそれぞれ磁気作用によって穂のように連なり、この穂が磁性ロール全面に形成されてブラシ状となったものが好ましく、静電気力や磁力、ファンデルワールス力によって、このキャリア粒子表面に粉体が付着されるものである。

粘着性層への粉体の付着は、まず、粉体供給部材から転写ロールまたは磁気ブラシの表面に粉体が供給され、付着される。付着された粉体は、回転しつつ、層厚規制部材や穂高規制部材によって粉体量が調整され、次いで、基体上の粘着性層に接触させることにより付着した粉体の一部が転写される。この際、転写ロールまたは磁気ブラシ表面への粉体の付着力は、基体上の粘着性層への付着力よりも低く設定することが必要である。

上記のキャリア粒子の具体例としては、磁気を有する材質であって、鉄粒子、フェライト粒子、マグネタイト粒子が挙げられる。フェライト粒子としては、MeO−Fe2O3の混合焼結体が好適に使用される。この場合のMeとは、Mn、Zn、Ni、Ba、Co、Cu、Li、Mg、Cr、Ca、V等であり、そのいずれか1種または2種以上用いれらる。また、マグネタイト粒子としては、MeO−Fe3O4の混合焼結体が使用される。この場合のMeは上記フェライト粒子の場合と同様である。また、このような鉄粒子、フェライト粒子、マグネタイト粒子の表面には、シリコーン系樹脂、アクリル系樹脂、フッ素樹脂等の樹脂をコートしたものを用いてもよい。

3.埋め込み手段
本発明における埋め込み手段は、面方向に均一かつ緻密な粉体単層皮膜を形成するために、メディアを振動させる機構が備えられていることが好ましく、これにより、メディアを介した衝撃力を用いて粘着性層上に付着させた粉体を粘着性層中に埋め込むことできる。

本発明における埋め込み手段は、図4に示すように、長尺フィルム状基体1の幅方向に平行に配置された容器31と、基体1に接触し、基体1に対して容器31とは反対側に配置された支持部材32とが設けられた構成である。容器31は基体1の厚さ方向に振動可能であるが、支持部材32は容器31の振動の影響を受けないように固定されている。また、容器31内にはメディア33が充填されており、さらに、本実施形態では、基体1を支持体32に案内するガイド部材34が設けられている。

本発明における容器31は、長尺フィルム状基体1の幅方向に平行な姿勢を保った状態で、少なくとも基体1の厚さ方向に振動する機構を有している。これにより、容器31内に充填されたメディア33を振動させ、基材1上の粘着性層に付着させた粉体を基材1の厚さ方向から打撃することができる。また、容器31の振動方向は、基材1の厚さ方向であれば装置に対して上下方向および前後方向のいずれでも良く、また、容器31の振動が円振動または楕円振動であっても良い。

本発明の埋め込み手段においては、粘着性層を設けた長尺フィルム状基体を移動させながら長時間安定して粘着性層への粉体の埋め込みを行うために、粉体やメディアが容器外に飛散せず、また容器中で分離したり、一方に偏ってくることのないことが必要である。さらに、粉体やメディアは、粘着性層に接する部分が入れ替わるように、ゆっくりと流動することが好ましい。

また、本発明における容器は、基体の幅方向に対応する断面形状が一様であることが好ましい。この形状によれば、基体の幅方向に対して均一にメディアを振動することができ、粘着性層上の粉体を均一に埋め込むことができる。

本発明におけるメディアは、これを振動させることによる衝撃力で粉体を打撃し、粉体を粘着性層に埋め込むためのものであり、特に、粘着性層に初めに付着した粉体と粉体との間隙に他の粉体を押し込んで、粉体層の充填密度をより高く均一にする能力を有するため極めて重要である。このメディアは、直径が0.1〜3.0mmの粒状物、好ましくは球状物であり、高い充填率でかつ均一な深さに粉体を粘着性層に埋め込むためには、その形状が真球に近いものが好ましく、かつ全体の粒子分布がなるべく狭い方が好ましい。

直径が0.1mm未満のメディアでは、粉体と一緒に粘着性層に付着してしまったり、粉体を粘着性層に埋め込む能力が不十分であり、またあまりに小さすぎるためにハンドリングの点でも問題がある。一方、3.0mm以上の大きさのメディアは、衝撃力は十分に大きいが、逆に粉体を粘着性層に高い充填率でかつ均一な深さに埋め込ませることは難しくなるため好ましくない。

メディアの具体例としては、鉄、炭素鋼、合金鋼、銅および銅合金、アルミニウムおよびアルミニウム合金、、その他の各種金属、合金からなるもの、あるいはアルミナ、シリカ、チタニア、ジルコニア、炭化珪素等のセラミックからなるもの、さらには、ガラス、石英、硬質プラスチック、硬質ゴム等が挙げられる。硬質プラスチックや硬質ゴム等については、その中に上述の各種金属や合金、セラミックス、ガラス等の微粒子を含有させたものも使用することができる。
