【産業上の利用分野】
本発明は、凝集性のある微粉体を均一かつ薄層にベースに塗布した粉体塗布基材(特に、基材に研磨粒子を塗布してなる研磨材)、該粉体塗布基材を製造するための粉体噴出用エジェクタ、該エジェクタを備える粉体塗布基材製造装置、粉体塗布基材製造方法(特にベースに研磨粒子を塗布してなる研磨材の製造方法)、及び研磨シートに関する。

【従来の技術と発明が解決しようとする課題】
塗布ガンノズルより気体とともに粉体を送出する粉体塗装装置における粉体噴出ポンプとしては、例えば図12に示すような構造をなすものが知られている。即ち、粉体供給タンク7の下部には塗布される粉体が載置される多孔質板2が設けられ、多孔質板2には多孔質板2に一端が開口し他端がエジェクタ9に接続される直管状の粉体供給管8が設けられる。このような構造の粉体噴出ポンプにおいて、多孔質板2の上部には粉体1が供給されており、粉体供給タンク7の下部へ供給された流動用エアー6は、多孔質板2を通過して多孔質板2上の粉体1を撹拌する。また、粉体供給タンク7内の圧力Paによって粉体1は粉体供給管8を介してエジェクタ9へ供給される。又、同様な実施例として特開平6−286872号公報、特開平6−304502号公報等に記載の発明がある。

このような従来の粉体塗装装置では、以下のような問題点があった。即ち、粉体1を多孔質板2上で流動状態を作成するための撹拌(以下、ここでいう撹拌は流動状態を作成するための撹拌を意味する。)して適正な粒度分布を得たとしても、粉体供給管8の内部及びエジェクタ9の容器内で粉体1は、再びブロッキングやブリッジを起こし粉体の粒径は粗大化する。よって、エジェクタ9に供給された気体流5による粉体1のシェアリング作用があっても、粉体1の粒径は粗大化し、かつ粒度分布もばらつくことになる。よって、従来の粉体塗装装置では、5μm以下の粒度分布を有する微粒子を噴出させることは困難であった。また、粉体1の粒径が比較的大きくてもその粒度分布は経時的に変化し、粒径の制御が困難であった。
本発明はこのような問題点を解決するためになされたもので、粉体が再度ブロッキングやブリッジを起こすことがなく、粒度分布の均一化が可能な粉体噴出用エジェクタ、該エジェクタを備える粉体塗布基材製造装置、粉体塗布基材製造方法、ベースに塗布された粉体の粒度分布が均一な粉体塗布基材及び研磨シートを提供することを目的とする。

【課題を解決するための手段とその作用】
本発明の第1態様のエジェクタは、ベースに塗布する粉体を噴出するための粉体噴出用エジェクタであって、
多孔質材料からなり、かつ上記粉体を貯留するための容器内部及び外側面を有する貯留容器と、
上記貯留容器の外側から上記容器内部へ延在し上記貯留容器の粉体貯留部分における上記貯留容器の底部に設けられ上記粉体を上記貯留容器の外部へ噴出するための噴出用気体を上記貯留容内部へ供給する噴出気体用ノズルと、
上記貯留容器の上記底部にて上記噴出気体用ノズルと同軸上に配置され、かつ上記貯留容器の内部から外部へ延在し、かつ上記噴出用気体及び上記粉体を上記貯留容器の内部から外部へ送出する排出管と、
上記多孔質材料の上記貯留容器の上記外側面に通じ、かつ上記噴出気体用ノズル及び排出管が配置される少なくとも上記貯留容器底部に存在する粉体について流動状態作成のための撹拌を行うため上記貯留容器外部から上記多孔質材料の上記貯留容器を介して上記容器内部へ上記粉体の流動状態作成のための撹拌用気体を供給する撹拌用気体導入孔と、
上記噴出気体用ノズル及び排出管が配置される上記貯留容器の底部における上記外側面との間に隙間を形成して上記貯留容器を取り囲み、上記撹拌用気体導入孔と通じる気体圧緩衝層を形成する外枠容器と、
を備えたことを特徴とする。

上記貯留容器の外側から内部へ延在する噴出気体用ノズルを通して噴出気体を供給することで、上記噴出気体用ノズルと同軸上に配置される排出管を通して、上記撹拌された粉体及び上記噴出気体を上記貯留容器の内部から噴出し、
上記噴出気体により上記排出管から送出された上記粉体を塗布装置を利用してベースに塗布する、ことを特徴とする。

【実施例】
本発明の一実施例である、粉体塗布基材、該基材を製造するための粉体噴出用エジェクタ、該エジェクタを備える粉体塗布基材製造装置、及び粉体塗布基材製造方法について、図を参照しながら以下に説明する。尚、上記粉体塗布基材は、上記粉体噴出用エジェクタを備える上記粉体塗布基材製造装置にて製造され、上記粉体塗布基材製造方法にて製造されるものである。

図1ないし図4は上記エジェクタを示す図である。該エジェクタは、ベースの一形態であるシート状の材料に塗布する粉体を噴出するためのものである。尚、本実施例では、上記シート状材料は研磨用シートである。図1及び図2に示すエジェクタ100は、大別して、貯留容器110と、噴出気体用ノズル120と、排出管130と、外枠容器140と、気体圧緩衝層150とを有する。
上記貯留容器110は、後述する粉体供給装置からの粉体の供給が容易でかつ粉体の噴出が容易なように、容器の内部111がすり鉢状に形成されており、容器内部111に上記粉体を貯留する。又、貯留容器110は、多孔質材料からなり容器外面から容器内面へ無数の孔を介して気体を供給することができる。又、貯留容器110の肉厚は、該肉厚にて発生する圧力損、材料強度を考慮して設計されるが、最終的には貯留容器110の内壁面115より気体が均一に噴出するように実験的に決められる。

上記多孔質材料としては所定の寸法の孔の形状が確保できれば種類は問わない。例えばSiC、Al2O3等のセラミック、又は、テフロン(デュポン社の登録商標)等のプラスチック、又は、焼結ステンレス鋼の金属材料又はゴム系材料の中から、使用条件に基づき任意に選定し得るものである。多孔質材料における孔の大きさは、細かすぎると上記孔を気体が通過する際の抵抗が大きくなり過ぎ、気体圧のコントロールが困難となる。一方、粗すぎると粉体がエジェクタ100の使用中、停止中に貯留容器110の内壁115に付着し、目詰まりを起こしやすくなる。よって孔寸法の最適条件については最終的には他の要素、例えば気体噴出圧や貯留容器110の形状等との関連で実験的に決められる。例えば実験では気体噴出圧を0.01MPaとする場合、多孔質材料の孔径は、粉体の粒径寸法が10μm程度の場合、20μm〜100μmに設定すれば一般的に上記問題を起こしにくく好ましいことが確認されている。

噴出気体用ノズル120は、容器内部111に貯留されている粉体を容器外部へ噴出するための噴出用気体を上記貯留容器内へ供給するためのノズルであり、貯留容器110における上記すり鉢状の底部に形成された凹部112へ貯留容器110の外側から嵌入される。
排出管130は、上記凹部112に配置されかつ噴出気体用ノズル120と同軸上に配置され、噴出気体用ノズル120から噴射した噴出用気体と容器内部110に貯留する粉体とを貯留容器110の外側へ排出する管である。

外枠容器140は、貯留容器110の外側面113に対して適宜なすき間を介して貯留容器110を包囲する容器である。上記すき間は、気体圧緩衝層150を形成する。又、本実施例では、貯留容器110の底面114と外枠容器140との間には気体圧緩衝層150を設けていないが、設けるようにしてもよい。又、噴出気体用ノズル120及び排出管130は、外枠容器140を貫通している。外枠容器140の材料は、エジェクタ100の強度を確保する面より金属材料であることが好ましいが、ある程度強度を有すればセラミックス等であってもよい。

気体圧緩衝層150は、上蓋141を外枠容器140にネジ止めすることで閉鎖された空間となり、外枠容器140の一又は複数箇所にあけられた撹拌用気体導入孔142から供給される気体の圧力が直接貯留容器110の一部分に加わることなく、貯留容器110の外壁全体に圧力がほぼ均一に加わり、貯留容器110の内壁115における気体噴出が均一となるように作用する。尚、本実施例では図示するように、気体圧緩衝層150は連通した部屋を形成しているが、所定領域毎に区切ってもよい。気体圧緩衝層150を所定領域毎に区切ったときには、各領域に対応して撹拌用気体導入孔142が外枠容器140に形成される。

又、本実施例では、貯留容器110と外枠容器140との間に気体圧緩衝層150を設けたが、図3及び図4に示すエジェクタ170のように、気体圧緩衝層150を設けなくともよい。この場合には、貯留容器110の外側面113に撹拌用気体導入孔142から気体が直接に供給され、供給された気体は貯留容器110の孔を通って貯留容器内部へ供給される。又、気体圧緩衝層150を設けない場合には、特に、貯留容器110のすり鉢状の内壁115及び凹部112から気体が噴出するように複数の撹拌用気体導入孔142を適所に配置するのが好ましい。

又、上蓋141には、貯留容器110の容器内部111へ粉体を供給可能なように、開口143を設けている。
又、噴出気体用ノズル120及び撹拌用気体導入孔142に供給される気体としては、窒素ガス、アルゴンガス等の不活性ガスや空気、これらを調湿調温した気体、好ましくはこれらに表面張力が40ダイン以下の液体、例えばエタノール、パーフロロカーボンの蒸気を含む気体である。
又、本実施例では、図示するように、貯留容器110、外枠容器140等は、外形が四角形をなすが、外形はこれに限られるものではない。

このように構成されるエジェクタ100の動作を以下に説明する。
撹拌用気体導入孔142に撹拌用気体が供給されることで、気体圧緩衝層150を介してほぼ均一の気体圧が貯留容器110の外側面113に加わり、上記撹拌用気体は、孔を通って貯留容器内部111に供給され、噴出気体用ノズル120及び排出管130が配置される少なくとも貯留容器110の底部に設けた凹部112に存在する粉体を撹拌し、さらに貯留容器110の内部111に貯留されている粉体を撹拌する。一方、噴出気体用ノズル120から噴出用気体が噴出されることで、撹拌された粉体は、上記噴出用気体とともに排出管130を通りエジェクタ100の外部へ噴出される。

このような動作において、噴出気体用ノズル120に供給される噴出用気体の圧力をP2、同気体量をV2、貯留容器内部111における粉体吸引負圧をP3、及び貯留容器内部111において粉体と共に吸引されて排出される2次吸引気体量をV3とした場合、噴出用気体圧力P2に対して、粉体吸引負圧P3、噴出用気体量V2、2次吸引気体量V3の関係を実験で求めた結果の一例を図5に示す。図中、白色印は本実施例のエジェクタに係わる結果を示し、黒色印は従来のエジェクタに係わる結果を示したものである。図5より次のことがわかる。
1)上記噴出用気体圧力P2は、塗装手段、例えばコロナ帯電型塗装ガンからの吹付圧と一次的に関係しており、粉体が塗布されるベースへの粉体の付着環境により任意に設定されるべきものである。
2)一方、上記ベースに粉体を経時的にむらなく均一に塗布を行うためには、粉体供給装置からエジェクタヘの粉体の供給を一定条件下でおこない得るようにコントロールするとともに、上記噴出用気体圧力P2が変化しても、エジェクタのオリフィス部での吸引条件、特に粉体吸引負圧P3及び2次吸引気体量V3が一定条件に維持されることが必要である。
3)図5に示すように本実施例のエジェクタでは、粉体吸引負圧P3,2次吸引気体量V3は、噴出用気体圧力P2に関係なく、ほぼ一定に維持されており、エジェクタの機能として高性能であることがわかる。一方、従来例のエジェクタにおいては、噴出用気体圧力P2の増加とともに粉体吸引負圧P3は負圧側に単調に増加し、それとともに2次吸引気体量V3も単調に増加し、オリフィス部での吸引条件が大きく変化してしまうことがわかる。

次に、上述した本実施例のエジェクタ100又はエジェクタ170(以下、エジェクタ100を代表として説明する)を使用した粉体塗布基材製造装置の一実施例について説明する。
図6に示すように、上記粉体塗布基材製造装置200は、上述したエジェクタ100と、エジェクタ100の上流側に設けられ貯留容器110へ粉体を供給する粉体供給装置210と、エジェクタ100の下流側に設けられシート状のベース250に粉体を塗布する塗布装置230とを備えている。
粉体供給装置210は振動エアスライド211を有する。振動エアスライド211は、粉体が供給される床面を振動させかつ上記床面から気体を噴出することで上記粉体を分散させながらエジェクタ100に粉体を供給する振動床212を有し、振動床212が振動しかつ気体を噴出することで、計量されて振動床212の供給側に供給された微粉体を振動床212の排出側へ流動させる装置である。
尚、具体的には、振動エアスライド211の振動源は、神鋼電機製V−20Bを使用し、振動床212はステンレス製で9μmメッシュのものを使用する。又、振動床212へ供給する気体の圧力は、0.01MPaとする。

又、粉体供給装置の他の例としては、往復式フィーダ、垂直軸回転式フィーダ、水平軸回転式フィーダ、スクリュー式フィーダ、エンドレスベルト式フィーダ、容器移動式フィーダ、空気流動式フィーダ、あるいはこれらを組み合わせたものがある。

塗布装置230は本実施例ではコロナ帯電型塗装ガンであり、具体的には、ランズバーグインダストリー(株)社製を使用する。
又、エジェクタ100の貯留容器110の材料としてはテフロン(デュポン社登録商標)製であり、撹拌用気体圧力は0.01MPaとする。又、噴出用気体圧力P2は、0.3MPaとする。

又、塗布装置の他の例としては、ハイブリッド型塗装ガン、摩擦帯電型塗装ガンがある。
尚、振動エアスライド211とエジェクタ100とを機械的に連結することで流動分散装置を構成し、振動エアスライド211の振動によりエジェクタ100をも振動させるようにしてもよい。
又、エジェクタ100と塗布装置230との間の粉体移送チューブを振動させるようにしてもよい。

このような構成を有する粉体塗布基材製造装置200は以下のように動作する。即ち、振動エアスライド211に供給された微粉体260は、振動エアスライド211の振動及び気体の噴出によりブロッキング等を起こさないようにされながら、エジェクタ100の貯留容器110に供給される。エジェクタ100の貯留容器110では、上述したように、撹拌用気体により貯留容器110内の粉体は撹拌され、かつ噴出用気体により排出管130から噴出され、塗布装置230へ供給される。塗布装置230は、供給された粉体を粉体静電塗装方法によりベース250であるシートに塗布していく。

上述した粉体塗布基材製造装置200において、振動エアスライド211に供給されシート250に塗布されるまでの粉体260の粒度分布について、図7及び図8を参照して、本実施例のエジェクタ100を使用した場合と従来のエジェクタを使用した場合とを比較しながら説明する。尚、シート250に塗布される粉体は研磨粉体とする。
シート250に塗布される研磨粉体は、製粉後、分級され、一定の粒度分布とされた上で造粒され、一旦、保管される。尚、このときの粒度分布を「a’」とする。
一方、研磨シート251の製造を開始した状態では、粉体260は所定量毎、振動エアスライド211へ供給され、振動エアスライド211の振動床212からの気体の噴出、及び振動により、流動状態となり塊状の粉体は再分割され、その粗粒粒度分布は「b」となる。そして粒度分布が「b」の状態でエジェクタ100の貯留容器110へ供給される。

本実施例のエジェクタ100における貯留容器110内では、上述したように、撹拌用気体により粉体は撹拌されるため、流動状態が維持され、粉体は従来のように粉体間でブロッキングを起こすことなく粒度分布は細粒のままの状態を維持する。このときの粒度分布は、図7に示す「c」である。
一方、従来のエジェクタでは、供給された粉体はエジェクタ内で堆積し、粉体間でブロッキングを起こして粗大化する。よってその粒度分布は図8に示す「c’」となる。
本実施例のエジェクタ100における粉体は、エジェクタ100のオリフィス部で噴出用気体の高速ガス流にのる際、剪断力を受け、破砕され、粒度分布は図7に示す「e」となる。即ち、本実施例のエジェクタ100を使用した場合、エジェクタ100内での粉体間でのブロッキングが発生しないので、塗布粉体の粒度分布「e」は微細でかつバラツキのない分布となり、一次粉体の粒度分布「a」に近いものを容易に得ることができる。
これに対し、従来のエジェクタを使用した場合には、エジェクタ内でブロッキングが発生するので、図8に示すように、塗布粉体の粒度分布「e’」は、一次粉体の粒度分布「a」より劣るものとなる。
このように、本実施例のエジェクタ100を使用した場合においては、エジェクタ容器内で粉体は流動状態が維持されるのでブロッキング等が起こることがなく、微細な粒子分布を維持し易い。又、エジェクタのオルフィスにおける粉体の吸引を粉体吸引負圧P3によらず一定にし得るので、粉体の塗装を均一に行うことができる。

上述したような粉体塗布基材製造装置200を用いることで、研磨シートは種々の条件工程下で作製される。以下に粉体塗布基材製造方法の一実施例を示す。
シート状のベース250としては研磨クラフト紙を用いる。
接着剤として次のものを用いる。
まず、ベース250上に22℃、110g/m2で上記接着剤を塗布する。
次の条件でベース250に塗布された上記接着剤上に粉体スプレー塗装を行う。
粉体は、酸化アルミニウム#4000を使用する。振動エアスライド211への粉体の供給手段としては、テーブルフィーダー(粉研パラテックス(株)社製、供給量25g/min )を使用する。振動エアスライド211、エジェクタ100及び塗布装置230を使用し、ベース250に粉体スプレー塗装を行う。塗体スプレー塗装方法は電界をかける場合、かけない場合の2種類で行う。
粉体スプレー塗装を行った層を5分間140℃で通風炉内で乾燥させ、乾燥させた層上に更に同一接着剤を同一条件で塗布し同一条件で乾燥させる。

次に、上述した粉体塗布基材製造装置200を使用して、粉体塗布基材製造方法にて製造される粉体塗布基材の一形態である粉体塗布シート(以下、「研磨紙」とも記す)について、従来の製造装置にて製造される粉体塗布シートと比較しながら説明する。
エジェクタにおいて粉体が接する接粉面を多孔質材料にて形成していない従来のエジェクタを使用してシートを製造する場合、粉体の凝集力がそれほど強くない粒径の大きい粒子、即ち荒番手の粒子にてなる粉体は、従来のエジェクタを使用して塗布可能であるが、粒径の小さい粒子(例えば5ミクロン以下)、即ち細番手の粒子にてなる粉体は、その凝集力により従来のエジェクタの接粉面に付着し堆積してしまう。このように堆積した粉体は、ある程度の量になると重力等の作用により従来のエジェクタに供給される噴出用気体の気体流に吸い込まれ、上記噴出用気体による剪断作用により分散される。しかし、凝集状態でエジェクタに吸い込まれた粉体は、十分に分散されず、また、凝集した粉体は不定期に上記気体流に吸い込まれることから、従来のエジェクタから噴出される気体における粉体の濃度を一定に保つことができない。
このように従来のエジェクタを使用した場合には、上記シートの表面に凝集した状態の粉体粒子が存在し、さらにエジェクタから噴出される粉体濃度が不安定であるために、粉体の塗膜厚さにばらつきのある製品しか得ることができなった。
