本発明は、エンジンを始動するためのスタータに用いられるマグネットスイッチに関する。

【従来の技術】
従来技術として、例えば特開平4−347367号公報に開示されたスタータ用マグネットスイッチがある。このマグネットスイッチは、図13に示すように、センタケース100とスイッチカバー110との間に挟持された樹脂製の接点ケース120を有し、この接点ケース120に外部端子130が取り付けられている。その外部端子130は、接点ケース120の内部で固定接点140と電気的に接続され、接点ケース120の外部に取り出された螺子部にナット150を締め付けて固定されている。

【発明が解決しようとする課題】
ところが、上記の従来技術では、ナット150の締付け力を樹脂製の接点ケース120で受ける構成であるため、エンジンルーム内の温度(近年では補機類の増加により高温になってきている)の影響や通電に伴う外部端子130の自己発熱等により接点ケース120に熱が加わると、接点ケース120を形成する樹脂のクリープ現象(へたり)により、ナット150の締付け力が低下して外部端子130が緩み、外部端子130と固定接点140との導通不良を生じる場合があった。

なお、外部端子130から接点ケース120へ伝わる熱を抑えるために外部端子130の発熱量を低減することが考えられる。この場合、外部端子130として使用されるボルトのサイズアップを図ることで対応できるが、ボルトのサイズアップに伴って外部端子周辺の設計変更が必要となり、且つマグネットスイッチが大型化するという問題を生じる。

また、接点ケース120の材料として使用される樹脂は、上述の如く、厳しい熱環境によりクリープが問題となるため、熱可塑性樹脂を使うことができず、一般には熱硬化性樹脂が使われている。この場合、熱硬化性樹脂で形成された接点ケース120をリサイクルすることは困難であり、多くは産業廃棄物として処理されるため、近年のリサイクル要求に対応できないという問題がある。
本発明は、上記事情に基づいて成されたもので、第1の目的は外部端子の緩みを防止すること。第2の目的は外部端子をサイズアップすることなく発熱量の低減を図ること。第3の目的は樹脂ケースのリサイクル化を図ることにある。

【課題を解決するための手段】
(請求項1の手段)
本発明のマグネットスイッチは、外殻の一部を構成する樹脂ケースと、中央部に丸孔が形成された円筒部および円筒部の径方向外側に突出する鍔部を有し、この鍔部の両面が樹脂で覆われた状態で樹脂ケースにモールド固定された金属部材と、円筒部の丸孔を挿通して、一端側が樹脂ケースの内部で固定接点に接続され、他端側が樹脂ケースの外部に取り出された外部端子と、この外部端子を樹脂ケースに締め付けて固定する締付け部材とを備え、この締付け部材により外部端子を樹脂ケースに締め付ける力を金属部材が受けていることを特徴とする。
この構成によれば、締付け部材による締付け力が樹脂ケースに作用しない、あるいは樹脂ケースに作用する締付け力が低減するため、樹脂ケースが熱を受けてクリープを生じる場合でも締付け力が低減することはなく、外部端子の緩みを防止できる。なお、金属部材は、外部端子が貫通する方向において、樹脂ケースの厚み幅全体に渡って配置しても良いが、樹脂ケースの一部にモールドしても良い。また、樹脂ケースは、一体構造でも良いが、別々の樹脂部材を組み合わせて構成しても良い。
さらに、金属部材の鍔部の両面が樹脂で覆われた状態でモールド固定されているので、金属部材が樹脂ケースから抜け落ちることがなく、樹脂ケースに外部端子を取り付ける際等に、樹脂ケースから金属部材が脱落することを防止できる。

(第1実施例)
図1はマグネットスイッチ1の固定接点周辺の構造を示す平面図、図2はマグネットスイッチ1の軸方向に沿った半断面図である。
本実施例のマグネットスイッチ1は、例えば図6に示すように、始動モータ2の回転を減速させてピニオンギヤ3を駆動する減速型スタータAに用いられる。なお、スタータAの構造及び作動は極めて周知であり、ここでの説明は省略する。

マグネットスイッチ1は、図2に示すように、励磁コイル4の内周を可動するプランジャ5を具備し、このプランジャ5の移動に伴って、始動モータ2の通電回路(本発明のモータ回路)に設けられたモータ接点を開閉する。
モータ接点は、プランジャ5の端部に設けられた可動接点6と、この可動接点6に対向する一組の固定接点7(7A、7B)とで構成される。

接点ケース11は、例えば絶縁性を有する合成樹脂を材料として成型され、図2に示すように、励磁コイル4の外周を覆うセンタケース12と、マグネットスイッチ1の後端を覆うスイッチカバー13との間に配され、スルーボルト14によってスイッチカバー13と共にセンタケース12に固定されている。
この接点ケース11には、図1に示すように、各端子ボルト10の取付け部に金属製のスペーサ15がモールド固定され、且つ車両のキースイッチ回路(図示しない)に接続されるスイッチ端子16が端子板16aと共にインサート成型されている。

スペーサ15は、例えば図3または図4に示すような形状で、冷鍛成型または切削加工されたもので、中央部に丸孔15aを有している。具体的には、丸孔15aの周壁を形成する円筒部15bと、この円筒部15bの径方向外側に突出する鍔部15cとを有し、少なくとも鍔部15cの両面側が樹脂により覆われた状態でモールドされている(図5参照)。但し、円筒部15bの両端面は接点ケース11の表面に露出している。
円筒部15bには、その内周面と外周面にそれぞれOリング17、18(図1参照)を配置するための段差部15d、15eが環状に設けられ、且つ内周面の一部には、成型時の金型との位置決めを行うためのキー溝15fが設けられている。

端子ボルト10は、図示しないケーブルを介してバッテリの正ターミナルに接続されるプラス側の端子ボルト10Aと、図示しないリード線を介して始動モータ2のフィールドコイル2a(図6参照)に接続されるマイナス側の端子ボルト10Bであり、それぞれ接点ケース11の外部に取り出された螺子部10aにナット19(本発明の締付け部材)を締め付けて接点ケース11に固定される。

本実施例では、ナット19の締付け力を接点ケース11にモールドされた金属製のスペーサ15で受けているので、樹脂製の接点ケース11が熱を受けてクリープを生じた場合でも締付け力が低減することはなく、所定の締付け力を維持できる。その結果、端子ボルト10の緩みを防止でき、端子ボルト10と固定接点7との導通不良を防ぐことができる。
