【発明の属する技術分野】
本発明は、ワイヤーハーネスに異常があることを検知するための異常検知センサが取り付けられた異常検知センサ付きワイヤーハーネス、ワイヤーハーネスの異常検知に使用するためのワイヤーハーネス用異常検知センサ及びワイヤーハーネスに取り付けた異常検知センサによる検知によりワイヤーハーネスの異常を検出するワイヤーハーネスの異常検出装置に関する。

【従来の技術】
従来、車両においては、一般にバッテリやオルタネータ等の電源から、ワイヤーハーネスを介して各負荷に電源を供給するようになっている。このワイヤーハーネスは一般に、各心線をポリ塩化ビニルなどの絶縁被膜層でそれぞれ被覆してなる複数の絶縁被覆電線(以下単に電線という)をビニルテープ等により集束した構成となっている。

ここで各電線には保護ヒューズが設けられ、この電線がショートして過電流が流れたときに、電線が溶断される前に、保護ヒューズが溶断して電源供給を停止し、電線を保護するようになっている。また、この保護ヒューズは負荷に過電流が流れたときに、負荷が故障する前に溶断して電源供給を停止し、負荷を保護するようにも働く。

上述したワイヤーハーネスは、車両に多用され、常時振動しているエンジンルーム内等において車体に沿って配索されることがあるが、このとき、車体の角部に接近して位置されていると、振動により角部と断続的な接触を繰り返すようになり、これが長時間続くとワイヤーハーネスを構成する電線の絶縁被覆層が車体の角部により徐々に削られ、心線が露出するようになる。この露出している心線が、車体の角部と接触し、いわゆるデッドショートやレアショート状態となることがある。このとき、保護ヒューズが溶断して、電源供給を停止すればよいが、ショート部に流れる過電流が保護ヒューズを溶断させるほど大きくない場合は、溶断には至らない。このような場合、電線が発熱して絶縁被膜層が加熱される結果、絶縁被膜層が発煙するおそれがある。

そこで従来、特開昭61−139216号公報に示すように、ワイヤーハーネスの各電線を流れる電流波形を検出し、この電流波形に基づいてワイヤーハーネスの各電線のデッドショートやレアショートの有無を判断して、ワイヤーハーネスにデッドショートやレアショートが発生している場合に電源供給を停止して、その旨を知らせる警報を発する装置が提案されている。

つまり、バッテリと複数の負荷とを接続するワイヤーハーネスの各電線に設けた電流センサにより電線を流れる時間的に変化する電流を電流変化検出回路によって検出し、A/Dコンバータを介して電流変化の値をディジタル信号に変換して波形識別回路に送出する。

波形識別回路はA/Dコンバータの出力である電流変化のディジタル値に基づいて、電流変化の要因が負荷のオンオフによるものか、ワイヤーハーネスのデッドショートによるものか、又はレアショートによるものかの3つのレベルに識別する。そしてワイヤーハーネスのデッドショートやレアショートによるものであった場合には、電源供給を停止すると共に、ワイヤーハーネスが損傷していることを表す警報を発するようになっている。

【発明が解決しようとする課題】
しかしながら、前記公報に開示される従来技術において、ワイヤーハーネスが損傷してデッドショート、レアショート状態になって初めて電源を停止すると共に警報を発するようになっているので、特にワイヤーハーネスにデッドショートが起きた場合は電源を遮断する前に絶縁被膜層等の可燃物に着火する可能性があり、安全面において不十分である。また、ワイヤーハーネスを構成する各電線毎に電流値の検出を行わなければならないため、電流センサなどの部品点数も非常に多くなり、コストが嵩むという問題がある。

本発明は、このような従来の問題点に着目してなされたもので、ワイヤーハーネスが損傷する前に異常があることを検知できる異常検知センサ付きワイヤーハーネスを提案しようとするものである。

【課題を解決するための手段】
上述した課題を解決するためになされた請求項1に記載の本発明は、多数の電源供給対象に電源を供給するための多数の電線からなるワイヤーハーネスと、ワイヤーハーネスの異常を検知する異常検知センサとを有し、前記異常検知センサは、帯状絶縁性基材に導体を付与してなる第1の導体シート及び第2の導体シートと、予め定めた温度になると溶融する絶縁シートとを有し、前記第1の導体シートと前記第2の導体シートとが、両者の導体が互いに対向し、かつ、前記導体間に前記絶縁シートを挟むように一体化されると共に、前記第1の導体シートの帯状絶縁性基材が外側になるように前記ワイヤーハーネスに周回した異常検知センサ付きワイヤーハーネスと、前記第1の導体シートの導体とアースとのショートを検出する第1の検出手段と、前記第2の導体シートの導体の抵抗値増加を検出する第2の検出手段と、前記第1の導体シートの導体と前記第2の導体シートの導体とのショートを検出する第3の検出手段とを備えることを特徴とするワイヤーハーネスの異常検出装置に存する。

請求項1記載の発明によれば、第1の導体シートと、第2の導体シートとを両者の導体が互いに絶縁されるようにして一体化して異常検知センサを形成し、多数の電線からなるワイヤーハーネスには、この異常検知センサが第1の導体シートの帯状絶縁性基材を外側にするように周回されている構造となっているので、第1の導体シートの帯状絶縁性基材と車両の角部との接触により帯状絶縁性基材がはがれると、第1の導体シートの導体が車両の角部と接触して、導体がデッドショート、レアショートの状態となり、第1の検出手段によりショートが検出される。また、ワイヤーハーネスを構成する各電線を通じて電源供給を受ける負荷がショートして、各電線に過電流が流れると、第2の導体シートの導体の抵抗値が増大し、第2の検出手段により抵抗増加が検出される。また、第1の導体シートと第2の導体シートが、両者の導体を互いに対向し、かつ、導体間に絶縁シートを挟むように一体化して異常検知センサを形成し、ワイヤーハーネスには、この異常検知センサが第1の導体シートの帯状絶縁性基材を外側にするように周回されている構造となっているので、第2の導体シートの導体が露出することがない。また、予め定められた温度になると絶縁シートが溶融するので、他のワイヤーハーネスからの飛び火などによりワイヤーハーネスが局部的に加熱すると、絶縁シートが溶融して、第1の導体シートと第2の導体シートとの導体同士がショートして、第3の検出手段により第1の導体シートと第2の導体シートの導体同士の短絡が検出される。以上のことで、ワイヤーハーネスの異常を検出することができる。

【発明の実施の形態】
以下、本発明の異常検知センサ付きワイヤーハーネス、ワイヤーハーネス用異常検知センサ及びワイヤーハーネスの異常検出装置を図面に基づいて説明する。図1は本発明によるワイヤーハーネスの異常検出装置の一実施の形態を示し、ワイヤーハーネスの異常検出装置は、異常検知センサ付きワイヤーハーネス1と、異常検出回路2とを備える。

異常検知センサ付きワイヤーハーネス1は、ワイヤーハーネス1aと、ワイヤーハーネス1aの異常を検知するワイヤーハーネス用異常検知センサ1bとを有す。ワイヤーハーネス1aは複数の電線1a−1を持ち、各電線1a−1は、銅線1a−11と当該銅線1a−11を被覆する絶縁被覆1a−12とから成る。ワイヤーハーネス1aの一端は、電源ボックス(図示省略)に接続されている。またワイヤーハーネス1aの他端はそれぞれ対応する負荷(図示省略)に接続するためのコネクタ1cが設けられている。ここで電源ボックスは、図示しない電源線によりバッテリやオルタネータ等の電源に接続されており、電源をワイヤーハーネス1aの各電線1a−1を介して各負荷に分配するようになっている。

ワイヤーハーネス用異常検知センサ1bは、図2の構成図と、図3の部分断面図とに示すように構成される。図2と図3において、同等の部分には同一符号を付す。

ワイヤーハーネス用異常検知センサ1bは、第1の導体シート1b−1、第2の導体シート1b−2及び、予め定めた温度になると溶融する絶縁シートとしてのナイロンフィルム1b−3を有している。図2に示すように、第1の導体シート1b−1は、帯状絶縁性基材1b−11上に導体としての小断面化された銅線1b−12を網目パターン状にエッチングしたフレキシブル・プリント・サーキット(以下FPC)からなり、かつ、帯状絶縁性基材1b−11の長手方向の一端部には銅線1b−12の一端である端子aが位置している。

第2の導体シート1b−2は、帯状絶縁性基材上1b−21に導体としての小断面化された銅線1b−22の両端である端子b、cが帯状絶縁性基材1b−21上の長手方向の一端部に位置するようにして、この銅線1b−22を一端部から他端部に、他端部から一端部にジグザグパターン状にエッチングしたFPCからなる。銅線1b−22をジグザグパターン状にエッチングして銅線1b−22の長さを長くすることにより、銅線1b−22の両端である端子b、c間に得られる抵抗値を大きくすることができる。例えば、長さ2mのワイヤーハーネスに周回する場合、銅線1b−22の長さは約20mとなり、小断面化すると銅線1b−22の端子b、c間に得られる抵抗値は約10Ωとなる。また、ナイロンフィルム1b−3は、ワイヤーハーネスの温度が予め定めた値になると溶融する。

図3に示すように、ワイヤーハーネス用異常検知センサ1bは、上述した第1の導体シート1b−1と第2の導体シート1b−2とを、両者の銅線1b−12、1b−22が互いに対向し、かつ、銅線1b−12、1b−22間にナイロンフィルム1b−3を挟み込むように形成すると共に、帯状絶縁性基材1b−11、ナイロンフィルム1b−3、帯状絶縁性基材1b−21の周囲を互いに溶着し一体化して形成する。ナイロンフィルム1b−3を銅線1b−12、1b−22間に挟み込むことによって、銅線1b−12、1b−22は露出することなく、互いに絶縁される。

上述したワイヤーハーネス用異常検知センサ1bを第1の導体シート1b−1の帯状絶縁性基材1b−11が外側になるように図1に示すようにワイヤーハーネス1aに周回する。さらに、ワイヤーハーネス用異常検知センサ1bの外側からビニルテープ(図示省略)を周回することにより、ワイヤーハーネス1a及びワイヤーハーネス用異常検知センサ1bを集束するようになっている。

また、銅線1b−12の一端である端子aと、銅線1b−22の両端である端子b、cとは、帯状絶縁性基材1b−11、1b−21の一端部に位置するので、図4に示すように端子a、b、cを外部接続するためのコネクタ1b−4を一箇所に設けることができる。

上述した構成の異常検知センサ付きワイヤーハーネス1の動作を以下に説明する。異常検知センサ付きワイヤーハーネス1は、常時振動しているエンジンルーム内等において車体に沿って配索されることがあるが、このとき、車体の角部に接近して位置されていると、振動により車体の角部と断続的な接触を繰り返すようになり、これが長時間続くと異常検知センサ付きワイヤーハーネス1の最外側である帯状絶縁性基材1b−11が車体の角部により徐々に削られ、銅線1b−12が露出するようになる。この露出している銅線1b−12が、車体の角部と接触し、銅線1b−12がデッドショート又は、レアショート状態となる。

また、ワイヤーハーネス1aを構成する各電線1a−1を通じて電源供給を受ける負荷がショートして、各電線1a−1に過電流が流れると、異常検知センサ付きワイヤーハーネス1は加熱され、それに伴って、第2の導体シート1b−2の銅線1b−22の抵抗値が増大する。

さらに、他のワイヤーハーネスからの飛び火などにより異常検知センサ付きワイヤーハーネス1が局部的に加熱され、予め定めた温度に達するとナイロンフィルム1b−3が溶融して、第1の導体シート1b−1と第2の導体シート1b−2との銅線1b−12、1b−22同士がショートする。上述した動作により、ワイヤーハーネス1aにおいての異常を検知することができる。

なお、第1の導体シート1b−1の銅線1b−12が網目パターン状にエッチングされていることにより、ワイヤーハーネス1aが局部的に加熱されたとき、その熱は第1の導体シート1b−1上で拡散しにくくなり、さらに、ナイロンフィルム1b−3が溶融したとき第1の導体シート1b−1に入り込みやすくなる。以上のことにより、異常検知センサ付きワイヤーハーネス1が局部的に加熱されると確実に第1の導体シート1b−1と第2の導体シート1b−2との銅線1b−12、1b−22同士がショートするようになっている。

上述した異常検知センサ付きワイヤーハーネス1のコネクタ1b−4は、図1に示すようにワイヤーハーネス用異常検知センサ1bの検知によりワイヤーハーネス1aの異常を検出する異常検出回路2に接続される。異常検出回路2は、銅線1b−11と、車体の角部とのショートつまり、銅線1b−11とアースとのショートを検出する第1の検出回路2a、銅線1b−22の抵抗値増大を検出する第2の検出回路2b、第1の導体シート1b−1と第2の導体シート1b−2との銅線1b−12、1b−22同士のショートを検出する第3の検出回路2c、第1と第2の検出回路が異常を検出したときに、その旨を知らせる警報発生手段としての警報表示ランプ2d及び第3の検出回路2cが異常を検出したときに電源供給を遮断する電源遮断回路2eを有す

以上概略で説明した異常検出回路2の構成の詳細を図5の異常検出回路2の構成を示す回路図を参照にして以下説明する。第1の検出回路2aは、コンパレータ2a−1とラッチ回路2a−2とインバータ2a−3とを有す。コンパレータ2a−1には、電圧源に接続された第1の導体シート1b−1の銅線1b−12の端子aが−入力端に接続されている。コンパレータ2a−1の出力端はラッチ回路2a−2及びインバータ2a−3を介して常開のリレーL1に接続されており、リレーL1はインバータ2a−3から正電位が出力されると閉するようになっている。

第2の検出回路2bは、ブリッジ回路2b−1とコンパレータ2b−2とフリップフロップ2b−3(以下FF2b−3)とを有す。ブリッジ回路2b−1は、第2の導体シート1b−2の銅線1b−22を含み、抵抗R1、R2及び可変抵抗R3でなり、そしてブリッジ回路2b−1の抵抗R1と抵抗R2の間の接点を介して電源が印加されると共に、銅線1b−22の端子bと可変抵抗R3の間の接点が接地されている。

また、第2の導体シート1b−2の銅線1b−22の端子cと抵抗R1の間の接点がコンパレータ2b−2の+入力端に接続されていると共に、抵抗R2と可変抵抗R3との接点がコンパレータ2b−2の−入力端に接続されている。コンパレータ2b−2の出力端はFF2b−3を介して常開のリレーL2に接続されており、コンパレータ2b−2から正電位が出力されるとFF2b−3は、リレーL2に対してパルスを出力して、リレーL2に開閉を繰り返し行わせる。

第3の検出回路2cは、コンパレータ2c−1と、ラッチ回路2c−2と、インバータ2c−3とを有す。コンパレータ2c−1においては、第1の導体シート1b−1の銅線1b−12の端子aが−入力端に、第2の導体シート1b−2の銅線1b−22の端子bの+入力端に接続されている。コンパレータ2c−1の出力端はラッチ回路2c−2及びインバータ2c−3を介して常開のリレーL3に接続されており、リレーL3はインバータ2c−3から正電位が出力されると閉するようになっている。

警報表示ランプ2dは、第1の警報表示ランプ2d−1と、第2の警報表示ランプ2d−2とを有す。第1の警報表示ランプ2d−1は、リレーL1が閉したときに点灯する。第2の警報表示ランプ2d−2は、リレーL1が開閉を繰り返したとき、点滅する。また、電源遮断回路2eは、リレーL3が閉したときにワイヤーハーネス1aへの電源供給を遮断する。

上述した構成の異常検出回路2の動作を以下説明する。ワイヤーハーネス1aが正常なとき、第1の検出回路2aを構成するコンパレータ2a−1の−端子の電位を+端子の電位より高くしておくと、コンパレータ2a−1は正電位を出力し、その結果、インバータ2a−3の出力は負電位になるので、リレーL1は開す。この状態で、銅線1b−12が車両の角部と接触して、銅線1b−12がデッドショート、レアショート状態になると、第1の導体シート1b−1の銅線1b−12の電位は0となるので、−端子の電位は+端子の電位より低くなり、コンパレータ2a−1は負電位の出力が得られ、この状態がラッチ回路2a−2で保持される。この結果、インバータ2a−3の出力は正電位となり、リレーL1のリレーコイルが通電し、リレーコイルの接点が閉じて、第1の警告表示ランプ2d−1が点灯される。上記したラッチ回路2a−2の保持動作は解除スイッチ2fがオンされたとき解除される。

また、ワイヤーハーネス1aが正常なとき、第2の検出回路2bを構成するコンパレータ2b−2の+端子の電位を−端子の電位より高くしておくと、コンパレータ2b−2は負電位を出力し、その結果、リレーL2は開す。この状態で、負荷の故障等によりワイヤーハーネス1aの電線1a−1に過電流が流れ、ワイヤーハーネス1aの温度が上昇する。このとき第2の導体シート1b−2の温度もこれに伴って上昇するので銅線1b−22のb、c端子間に得られる抵抗値が増大する。この結果、端子cと抵抗R1の間の接点の電位(−端子の電位)が抵抗R2と可変抵抗R3の間の接点の電位(+端子の電位)よりも上がるので、コンパレータ2b−2からは正電位が出力される。このとき、FF2b−3からリレーL2に対してパルスが出力されて、リレーL2は開閉を繰り返して、第2の警報表示ランプ2d−2が点滅される。

さらに、ワイヤーハーネス1aが正常なとき、第3の検出回路2cを構成するコンパレータ2c−1の−端子の電位を+端子の電位より高くしておくと、他のワイヤーハーネスからの飛び火などによってワイヤーハーネス1aが局部的に加熱されると、第1の導体シート1b−1と第2の導体シート1b−2との間に介在するナイロンフィルム1b−3が溶融して、第1の導体シート1b−1と第2の導体シート1b−2とが短絡する。このとき、端子aに得られる電位はほぼ0となるので、コンパレータ2c−1は、負電位の出力が得られ、この状態がラッチ回路2c−2で保持される。この結果、インバータ2c−3から正電位が出力されリレーL3のリレーコイルが通電し、リレーコイルの接点が閉じて、電源遮断手段2eが電源を遮断する。上記したラッチ回路2c−2の保持動作も解除スイッチ2fがオンされたとき解除される。

なお、上述した実施例ではワイヤーハーネス用異常検知センサ1bは、第1の導体シート1b−1と第2の導体シート1b−2とを、両者の銅線1b−12、2b−22が互いに対向し、かつ、銅線1b−12、1b−22間にナイロンフィルム1b−3を挟み込むように形成したが、導線2b−22が露出してもかまわないのなら、絶縁シートとしてのナイロンフィルム1b−3を使用しないで、銅線1b−12と第2の導体シート1b−2の絶縁性基材1b−21とが互いに対向するように形成してもよい。

また、同様の構成で、絶縁シートとして、溶融性のナイロンフィルム1b−3を使用したが、他のワイヤーハーネスからの飛び火によるワイヤーハーネス1aの局部加熱の検知を必要としなければ、絶縁シートは溶融性のものである必要はない。
