本発明は、水蒸気改質炉の触媒管等に用いられる加熱管の余寿命を経時的に判断するための加熱管の余寿命管理方法に関するものである。

【従来の技術】
周知のように、内外面に圧力差および温度差が生じる加熱管においては、上記圧力差および温度差に起因する内部応力によって、時間とともに歪が増大するクリープ現象が発生し、ある時間を経過すると上記歪が急激に増大してクリープ破壊に至る。また、使用流体によっては、当該加熱管の内外面が酸化されて減肉し、上記クリープ現象とあいまって、使用寿命の短縮化を招来する。

例えば、図9および図10は、いずれもこの種の加熱管の一種である触媒管1…が炉2内に多数本配設された水蒸気改質炉を示すものである。これらの水蒸気改質炉は、型式は異なるものの、いずれも水蒸気を用いて石油系炭化水素を一酸化炭素と水素に分解するものであって、上記触媒管1…の内部に、高温のスチーム、炭化水素および水素ガスを主成分とする20〜30気圧の混合ガスが導入され、かつ外面が900℃前後の高温の燃焼ガスに晒されるものであるために、上記触媒管1に、経時的に上述したクリープ変形等が発生し、長期間使用すればクリープ損傷により破断して使用不能となる。
このため、操業開始後、所定の期間経過後に上記触媒管1…における時効の程度やクリープ変形の変化を測定し、運転条件の変動や交換用触媒管の製作準備期間等を考慮したうえで、適宜時期に交換を行なうように、上記触媒管の余寿命を管理することが重要である。
【発明が解決しようとする課題】

そこで従来は、上記水蒸気改質炉における定期的な検査時等を利用して、適宜上記触媒管1…における外径や肉厚の測定、各単管母材および溶着金属の化学分析、触媒管全体にわたる硬度分布の測定、各母材部等の常温および高温における短時間引張り試験あるいは母材部のクリープ試験等を実施しており、これに際しての、より合理的な余寿命の管理方法の開発が望まれていた。
本発明は、このような背景のもとになされたもので、上述した触媒管等の各種加熱管における経時的な変形量測定後の余寿命を、合理的にかつ高い精度で予測することが可能となる加熱管の余寿命管理方法を提供することを目的とするものである。

【課題を解決するための手段】
請求項1に記載の本発明に係る加熱管の余寿命管理方法は、内径部が機械加工されるとともに内外面に圧力差および温度差が生じる耐熱鋳鋼製の加熱管の余寿命を管理するにあたって、経時的に上記加熱管の軸線方向における硬度分布を測定して当該加熱管における温度分布と時効程度を推定するとともに、上記硬度分布に基づいて上記加熱管の外径および肉厚を測定し、これらの測定値から内径寸法を求めるとともに、上記加熱管のコールドエンド部における内径寸法を使用開始時の基準値として、当該加熱管におけるクリープ変形量を得、上記硬度と変形量とを上記加熱管の素材に応じた所定の判断値と比較することにより、上記測定時における上記加熱管の余寿命を判断することを特徴とするものである。

一般に、耐熱鋳鋼からなる上記加熱管においては、高温で時効されることにより、炭化物の析出、凝集および粗大化が起り、これに伴って硬度が変化する。すなわち、先ず時効初期の段階においては、上記加熱管の素材マトリックス中に、微細な2次炭化物が析出し、硬度を使用前の状態から上昇させることにより硬化する。次いで、時効がさらに進行すると、2次炭化物および使用前から存在する1次炭化物が凝集、粗大化し、これに伴って硬度は逆に低下して、軟化して行く。そして、この時効による硬度変化は、使用時間が同じであれば、温度が高いほど速く進行する。
したがって、請求項1または2に記載の発明のように、先ず経時的に上記加熱管の軸線方向における硬度分布を測定することにより、当該加熱管における使用時の温度分布および最高使用温度部と時効程度、すなわちクリープ損傷程度を定性的に推定することができる。

次いで、少なくとも最高使用温度部の時効程度が最も進んだ部位の近傍における寸法を測定することにより、クリープ変形の度合いを直接示す内径膨れ等の寸法変化が得られる。
そして、これらクリープ変形量および硬度変化と、上記加熱管に用いられている耐熱鋳鋼の材質に対して次回の定期検査時期まで使用可能か否かの所定の判断値とを比較することにより、上記測定時における上記加熱管の余寿命を判断することができる。

ここで、上記加熱管の寸法測定を行なうに際して、上記加熱管の外径Dおよび径方向の両肉厚t1、t2を測定し、これらの測定値からD−(t1+t2)によって内径を求めるようにすれば、上記硬度測定も含めて非破壊による測定のみによって上記余寿命の判断を行なうことができて好ましい。
また、上記寸法測定によって外径および内径の変化を見るには、対象となる位置の使用前における外径および内径を知っておく必要がある。しかしながら、一般には製造時に各位置の外径および内径の実寸法を測定しておくことは稀であるため、このような場合には、上記加熱管のコールドエンド部における内径を使用開始時の基準値として、上記変形量を得ることが可能である。

他方、特に請求項2に記載の発明のように、上記加熱管が、内部に高温のスチーム、炭化水素および水素ガスを主成分とする加圧混合ガスが導入され、かつ外面が高温の燃焼ガスに晒される水蒸気改質炉の触媒管である場合には、内面側の酸化減肉は外面側に比較して無視できる程度のものであることが判明した。そこで、機械加工されている上記加熱管の内径の変化量によって、当該加熱管のクリープ変形を判断することができる。この際に、上記内径の使用開始時の基準値として、コールドエンド部における内径D0を用いれば、測定値D1の場合のクリープ変形による内径の膨れ(%)は、{(D1−D0)/D0}×100、として得られる。

また、請求項4に記載の発明のように、上記加熱管の素材である耐熱鋳鋼が、組成成分としてニオブ(Nb)を含むものに適用した場合には、クリープ破断伸びが大きいために、同一加熱管の同一位置について経時的に外径または内径を測定してゆけば、使用前の加熱管を構成する各単管に寸法のばらつきが有ったとしても、クリープによる膨れの進行を容易に把握することができ、加熱管の余寿命管理上、より一層効果的である。
この場合に、Nbを含む耐熱鋳鋼にあっては、肉厚方向のクリープ損傷の分布が比較的均一であるために、さらに請求項5に記載の発明のように、上記硬度分布と寸法測定とに加えて、当該加熱管母材部のクリープ破断試験を行なうことにより、より精度の高い余寿命管理が可能になる。

【発明の実施の形態】
図1は、図9に示した型式の水蒸気改質炉に用いられている触媒管(加熱管)1を示すもので、この触媒管1は、耐熱鋳鋼の一種であるIN519(24Cr−24Ni−Nb−0.3C)からなる単管3…を溶接によって接合一体化させたもので、当該触媒管1の内表面は機械加工がされており、他方外表面は鋳放しの状態である。ちなみに、上記触媒管1において、スタブエンドのフランジが設けられた上端部が炉外に位置するコールドエンド部1aであり、下端部がボトムレデューサー端部1bとなるものであり、内部にスチーム、炭化水素および水素ガスを主成分とする約30気圧の混合ガスが導入され、かつ外面は990〜1010℃の高温の燃焼ガスに晒される。
このような触媒管1は、長期間使用されることにより、上述したクリープ現象により、図1に示すように、クリープ損傷による連続ボイド4…が発生する。

そこで、先ず上記触媒管1における硬度ならびに外径寸法および肉厚を、使用後6年、10年および20年後にそれぞれ測定した。この際に、外径寸法Dをキャリパを用いて測定するとともに、径方向の両肉厚t1、t2を超音波肉厚計を用いて測定し、これらの測定値からD−(t1+t2)によって内径寸法を得た。
図2は、10年使用後の上記触媒管1における肉厚中央部、外面側および内面側の硬度分布を示すものである。なお、以下の図において横軸は硬度の測定位置を示すものであり、触媒管1の上端部1aから測定点までの距離を、それぞれ触媒管1の全長で除して%で表示したものである。したがって、0%は上記スタブエンドのフランジ面であり、100%はボトムレデューサー端部1bである。

図2から、上述したように、触媒管1が炉内に入り、輻射加熱されて温度が上昇してくるとともに硬度も上昇し、上端1aから約1mの所で最高硬さを示した後、さらに下流側に行くに従って使用温度が上昇し、これに伴って素材が軟化して最高使用温度部で最低硬度を示すことが判る。したがって、上記触媒管1の全長にわたる硬度分布を測定することにより、触媒管の各部における使用温度分布を知ることができる。
次いで、図3は、使用後6年、10年および20年後の上記触媒管1の肉厚中央部における硬度分布を示すものである。同図から、時間の経過とともに触媒管1全体の硬度レベルが軟化の方へ変化していることが判る。この結果、異なる使用時間後の硬度分布を比較すれば、その触媒管1における時効の程度、すなわちクリープ変形の進行の度合いを判断することが判る。

そこで、上記硬度分布から判断される温度分布に対応して、図4および図5に示す、上記触媒管1の6年、10年および20年経過後における外径寸法(図4)および内径寸法(図5)の測定結果を見ると、外径の変化に関しては、必ずしも使用期間あるいは使用温度の状況を反映していないように見えるのに対して、内径の変化は使用期間および使用温度の状況を反映しているように見える。
これは、10年以上使用した触媒管1の観察において、内面側においては、製造時の内表面機械加工の痕跡が残存していることが観察できることから、当該部分における酸化減肉が無視できる程度であるのに対して、外面側では酸化スケールが比較的厚く存在していることが観察された結果、上記外面側についての変形量を正確に把握するためには、上記外径の測定値に酸化減肉量を補正値として加えた補正外径値を用いる必要があるからである。

ところで、上記内径および外径のクリープ変形による変化量を把握する際には、対象とする位置における使用前の外径および内径を知る必要が有るが、一般には製造時に各位置の外径および内径を測定しておくということはない。加えて、外表面は鋳放しであって製作時のばらつきが単管3毎にあり、初期値を使用後に推定することは困難である。これに対し、内表面は機械加工が施され、かつ上述したように酸化減肉が無視できる程度であるため、この内径寸法の使用前の基準値として、設計図面寸法値または上記コールドエンド部1aにおける測定値を使用することができる。

したがって、クリープ変形による膨れを内径の変化として捕らえることができ、コールドエンド部における内径をD0、測定値をD1とすると、クリープ変形による内径の膨れ(%)は、{(D1−D0)/D0}×100、として得られる。図6は、このようにして上記測定値から得られた6年、10年および20年経過後の内径膨らみを示すものである。同図から、同一使用時間では、使用温度が高い程、また同一位置においては使用時間が長くなる程、クリープ変形が大きく、内径膨らみが大きいことが判る。この傾向をより明確にするために、最高使用温度部(触媒管1の上端部から約80%の位置)の内径変化を上記使用年に対してプロットした結果を図7に示す。この図から、20年間使用された触媒管1において約1.7%の内径膨れが発生していることが認められた。

さらに、図8は、20年使用された上記触媒管1における硬度分布と内径膨れの分布とを示すものである。同図から、炉内部分(測定位置5%以上の部分)においては、硬度の低下と対応して内径膨れが大きくなり、特に硬度Hvが160以下の部分において内径膨れが顕著であることが判る。これは、使用温度が高い部分において、より時効が進行し、かつクリープ損傷が進行しているためである。

なお、この種の触媒管1は、耐熱鋳鋼からなる単管3…を溶接によって接合一体化させたものであるため、各単管3…における製作誤差や溶接時の芯ずれが発生している場合が有る。
そこで、上記内径寸法の変化に加えて、外径寸法における変化も考慮する場合には、一先ず触媒管1の全長にわたって寸法測定を行なって、各単管3における基準となる内径寸法を推定し、上記各単管3の内径の製作誤差や当該単管3…間の芯ずれを上記内径寸法から求めて、これにより実際の外径寸法測定値を補正するとともに、さらに上述した外面における酸化減肉量を加えて補正外径寸法を得、この補正外径寸法によって、触媒管1の各部におけるクリープ変形量を考察すればよい。

ところで、IN519触媒管1の余寿命を判断するために、内径の膨れが大きく検出され、かつ硬度分布測定において低い硬度レベルを示した18年および20年使用された上記触媒管1のミクロ観察を行なったところ、いずれもクリープの第3期に現れてくるクリープ損傷による連続ボイドが全面に認められた。この連続ボイドは、図1に示すように、内面側から外面側へ進展し、寿命の末期状態を示しており、この時の内面膨れは、いずれも1%以上であった。
他方、2年間の連続運転を想定すると、約2倍の安全率を考慮して3万時間の余寿命を一つの触媒管取り替え基準とするのが妥当と考えられる。

そこで、この3万時間の余寿命を切ったと推定される18年以上使用された触媒管の硬度および内径膨れ並びにミクロ観察を行なった結果、いずれの触媒管においても、硬度がHvで160以下の部分においてはクリープ損傷による連続ボイドが観察され、内径膨れにおいても1%以上の変化が見られた。
以上の結果、余寿命3万時間以上を満足するためには、ある使用期間後における最高使用温度部の硬度がHvで160以上あり、かつ最高使用温度部の内径膨れが1.5%以下であることを判断基準とすればよい。

さらに、IN519触媒管1にあっては、肉厚方向のクリープ損傷の分布が比較的均一であるために、上記硬度分布と寸法測定とに加えて、触媒管1の母材部のクリープ破断試験を行なうことにより、より精度の高い余寿命管理が可能になる。ちなみに、上記余寿命3万時間以上を満足するためには、最高使用温度部について3000時間の破断データを含むクリープ破断試験結果から判断することができる。

このように、上記触媒管1の余寿命を管理するにあたって、経時的に上記触媒管1の全長にわたる硬度分布を測定して、この触媒管1における温度分布と時効程度を推定するとともに、上記硬度分布に基づいて上記触媒管1の寸法測定を行なってクリープ変形量を得、最高使用温度部の上記硬度がHvで160以上であり、かつ最高使用温度部の内径膨れが1.5%以下であるか否かを判断することにより、上記触媒管1がいまだ3万時間の余寿命を有しているか否かを、非破壊の測定により、合理的にかつ高い精度で予測することが可能となる。
また、上記硬度および寸法測定に加えて、さらに触媒管1の母材部のクリープ破断試験を行なえば、より精度の高い余寿命管理が可能になる。

【発明の効果】
以上詳細に説明したように、請求項1ないし4のいずれかに記載の加熱管の余寿命管理方法によれば、触媒管等の各種加熱管における経時的な変形量測定後の余寿命を、非破壊で合理的に、かつ高い精度で予測することが可能になるとともに、さらに請求項5に記載の発明によれば、ニオブを含む触媒管等について、より精度の高い余寿命管理が可能になるといった効果が得られる。
