Abstract
【課題】襠部をなくした掃除機用フィルタにあって、確実に広がることができ、しかも、フィルタの破損が生じいものとする。
【解決手段】フィルタ本体3が取付台紙2に取付けられ、このフィルタ本体3は、前面シート部と後面シート部とで襠部のない袋状体をなす。フィルタ本体3は、45度カンチレバー法による剛軟度100mm以下の柔軟性を有する不織布製シートにより構成されたものであり、この不織布製シート3aの引張破断伸びを15%以上とする。

【発明の属する技術分野】
本願発明は、電気掃除機用集塵フィルタの改良に関するものである。

【従来の技術】
従来から、袋状の使い捨て用の電気掃除機用集塵フィルタが知られている。この従来の電気掃除機用集塵フィルタとして、例えば図9(A)(B)に示すようなものが知られている。この電気掃除機用集塵フィルタは、前面シート部a2に集塵口a1を有するフィルタ本体aと、電気掃除機に着脱自在に取り付ける厚紙からなる板状の取付台紙bとを備えたものであり、このフィルタ本体aを、前後両面a2、a4と、左右両側面a3、a3とを備えたものから構成したもので、上下両端を開口した筒状の状態で、左右両側面a3、a3各々を前面シート部a2及び後面シート部a4から山折りするとともに、左右両側面a3、a3各々を中央の谷折り部d3で二つ折りにして前面シート部a2と後面シート部a4との間に同量ずつ折り込むことによって襠部d、dを形成し、前面シート部a2の左右中央に集塵口a1を配してフィルタ本体a全体を取付台紙bよりやや幅広い偏平状のものにしたものである。そして、図10に示すように上端部を下方側に折り返して接着することにより上端部閉鎖部e1を形成するととともに、袋体cの下端部を上方側に折り返して接着すことにより、下端部閉鎖部e2を形成したものとする。このように形成したフィルタ本体aの前面シート部a2を取付台紙bに、前面シート部a2の集塵口a1と、取付台紙bに設けたホース導入口b1とを合致させるようにして接着させることにより、取付台紙bの左右及び上下両端各々からフィルタ本体aの前面シート部a2を突出させ、更に、この状態から取付台紙bの上下両端各々から突出したフィルタ本体aを、取付台紙bの上端、下端両位置各々から後方側に折り畳んで全体をコンパクトな偏平状にしたものである。そして、使用に際しては、電気掃除機に設けた集塵室の取付部に、取付台紙bを取り付けることにより、電気掃除機用集塵フィルタを集塵室に装着できるとともに、電気掃除機の吸引作用に伴ってフィルタ本体aが集塵室の内壁まで膨らんで塵等を集塵収納できる。
しかしながら、襠部d、dを、左右両側面a3、a3各々を前面シート部a2と後面シート部a4との間に折り込むようにして形成しているため、襠部d、dの形成に工程と時間を要するとともに、襠部の製造工程中、谷折り部d3の形成に際して、シートが破損してしまい不良品が生ずるおそれがある。しかも、この不良は、襠部d内であるため、検品などでも発見され難いといった問題がある。また、前面シート部a2からの山折り部d1と後面シート部a4からの山折り部d2との位置を揃えるのが難しく、位置ずれが生じると外観が損なわれ、商品価値が低下してしまう。又、図10に示すように上端部閉鎖部e1及び下端部閉鎖部e2を形成する際、左右の両端部では、前面シート部a2と、後面シート部a4と、各側面a3、a3を二つ折りにした二枚の折り込み片a5、a5との計四枚を重ね合わせて折り返さなければならず、折り返した部分の厚さが厚くなってしまい、綺麗に折り返し難くて折り返し作業が困難である。しかも、折り返しても折り返し部に弾性が強く働いて元の状態に戻ろうとしてしまい、その結果、接着し難く、上端部及び下端部に隙間が発生してしまうという課題がある。その場合において、上端部閉鎖部e1及び下端部閉鎖部e2を形成した後に、襠部d、dを形成するとすると、襠部d、dの形成が尚更困難になってしまう。

又、折り込んだ電気掃除機のメーカーや機種によって電気掃除機の集塵室の形態が異なり、電気掃除機用集塵フィルタを集塵室に、取付台紙bの下端側から取り付ける場合と、取付台紙bの右端側から取り付ける必要のある場合とがあり、取付台紙bの右端側から取り付ける場合には、取付台紙bの右端から突出したフィルタ本体aの突出部fが邪魔になり、その突出部fを後方側に折り曲げるようにして行わなければならず、取り付けが面倒で時間を要してしまう。又、ユーザーが、その取り付けに際し、誤って突出部fと共に取付台紙bを取り付けてしまう場合があり、その場合にはフィルタ本体aを集塵室で膨らませることができなくなってしまう。又、この場合において、例えば図11(A) に示すようにフィルタ本体aを、取付台紙bに対して左方側に偏らせて取り付けて取付台紙bの右端からフィルタ本体aを突出させないようにすることも考えられるが、その場合には、図11(B) に示すようにフィルタ本体aが電気掃除機100の集塵室102の左方側に偏った状態で配設されるため、フィルタ本体aが集塵室102で膨らんでも、フィルタ本体aの右端側全体が集塵室102の内壁102aに当たらずに集塵室102の内壁102aとの間に隙間103が発生し、使用中にフィルタ本体aが破裂してしまうという問題があった。

そこで、本願出願人は、次の3つの目的を実現するものとして、下記の特許文献1に記載の発明を提案した。
第1の目的は、閉鎖部の折り返し操作が簡単で、しかも、閉鎖部に隙間の発生するおそれのない電気掃除機用集塵フィルタの提供である。
第2の目的は、容易に短時間で折り畳んだ状態にでき、低コストで製作できる電気掃除機用集塵フィルタの提供である。
第3の目的は、上端部閉鎖部及び下端部閉鎖部の折り返し操作が簡単で、しかも、上端部閉鎖部及び下端部閉鎖部に隙間の発生するおそれがなく、低コストで製作できるものであって、種々の機種の電気掃除機に容易に装着できるとともに、使用中にフィルタ本体が破裂するおそれのない電気掃除機用集塵フィルタの提供である。

特許文献1に係る電気掃除機用集塵フィルタは、前面シート部と、後面シート部とを備え、これらの前面シート部と後面シート部との周縁部同士が接合されることにより、前面シート部と後面シート部とでフィルタ本体が形成されたものである。より詳しくは、フィルタ本体の前面シート部と後面シート部とが、連続する一連のシート状部材の側辺同士を接続することによって形成した両端開口の筒状体の前面シート部、後面シート部各々から構成され、前面シート部31と後面シート部とが、筒状体としたシート状部材を折って形成した折り部と、開口した筒状体の両端各々を折り返して接着することにより形成した閉鎖部とにより接合されたものである。そして、このフィルタ本体は、折り目線を備え、この折り目線によって、フィルタ本体が、非折り返し部と、折り返し部とに区画形成され、折り返し部が、折り目線に沿って非折り返し部の後方側に折り返されたものである。
ところが、通常この種のフィルタとして多用されている紙製のフィルタ材を用いて、この特許文献1に係る発明を実施した場合、掃除機に吸引作用のみでは、フィルタが袋状に充分に広がらないといった課題を残すものであった。特に、図12に示すように、電気掃除機の集塵室の固定部201にフィルタの取付台紙200を装着した場合、集塵室の底部202上に、フィルタ本体203の折り返し部204が乗ることととなってしまい、折り返し部204と非折り返し部205との間の角の部分kがうまく広がらないという課題を有する。また、集塵室201内には種々の凹凸が設けられていることが多いが、この凹凸にフィルタが引っ掛かって、袋状にうまく広がらなかったり、最悪の場合にはフィルタが破れてしまうといった問題が生ずる。
さらに図8に示すように、集塵室の固定部に取付台紙を装着する場合に、フィルタ本体も挟み込んでしまうことがあり、その結果、袋状にうまく広がらなかったり、フィルタが破れてしまうといった問題が生ずる。

そこで、本願発明は、上記の第1乃至第3の課題を解決しつつ、確実に広がることができ、しかも、フィルタの破損が生じにくくした電気掃除機用フィルタの提供を目的とするものである。

【課題を解決するための手段】
しかして、本願の請求項1に係る発明は、集塵口31aを有するフィルタ本体3が、ホース導入口21を有する板状の取付台紙2に対して、集塵口31aとホース導入口21とを位置合わせするようにして取付けられ、電気掃除機に設けられた集塵室に着脱自在に装着できるようにした電気掃除機用集塵フィルタにおいて、フィルタ本体3は、引張破断伸びが15〜65%である不織布製シート3aにより構成された袋状体をなすものであり、且つ、この袋状体の前面シート部31と後面シート部32との周縁部同士が襠部を設けずに接合されることにより、前面シート部31と後面シート部32とで襠部のない袋状体をなすものであり、 このフィルタ本体3が、折り目線37、38を備え、この折り目線37、38によって、フィルタ本体3が、非折り返し部30と、折り返し部33、34とに区画形成され、折り返し部33、34が、折り目線37、38に沿って非折り返し部30の後方側に折り返されたものであり、上記集塵口31aは、前面シート部31の略中央の非折り返し部30に形成される共に、この前面シート部31の略中央の非折り返し部30に上記取付台紙2が取り付けられたものであることを特徴とする電気掃除機用集塵フィルタを提供することにより、上記の課題を解決する。本願発明において、引張破断伸びはJISP8113に準拠する。なお、この規格は、紙及び板紙を対象とするものであるが、本願では、不織布について当該規格を適用したものである。
本願の請求項2に係る発明は、不織布製シート3aが、45度カンチレバー法による剛軟度100〜10mmの柔軟性を有するものであることを特徴とする請求項1記載の電気掃除機用集塵フィルタを提供する。
本願の請求項3に係る発明は、フィルタ本体3の前面シート部31と後面シート部32とが、柔軟性を有する不織布製シート3aの側辺同士を接合することによって形成した両端開口の筒状体の前面、後面各々から構成され、前面シート部31と後面シート部32とが、筒状体にした不織布製シートを折って形成した折り部39、39と、筒状体の両端を接合することにより形成した閉鎖部35、36とにより接合されたものであることを特徴とする請求項1又は2記載の電気掃除機用集塵フィルタを提供する。

以上のように構成された本願請求項1〜3の発明においては、単に折り目線37、38に沿って折り返し部33、34を非折り返し部30の後方側に折り返せば良く、折り返し部33、34の形成を容易なものにできるとともに、従来のようにフィルタ本体3の前面シート部と後面シート部との間に左側面、右側面を折り込んで襠部を形成する場合のように、後面シート部からの山折り部と前面シート部から山折り部との位置ずれが発生するようなことがなく、フィルタ本体3の製作を容易なものにできる。
又、折り目線37、38に沿って非折り返し部30の後方側に折り返することにより折り返し部33、34を形成するため、フィルタ本体3の上端部閉鎖部35及び下端部閉鎖部36を、従来のようにフィルタ本体3の前面シート部と後面シート部との間に左側面、右側面を折り込んで襠部を形成する場合のように、前面シート部31と後面シート部32と二枚の折り込み片との計四枚を重ね合わせて折り返さなくても、前面シート部31と後面シート部32との二枚だけを重ね合わせて折り返せば良く、簡単に折り返しできる。しかも、上端部閉鎖部35及び下端部閉鎖部36を短時間で確実に接着ができ、従来の計四枚を重ね合わせて折り返した場合のように折り返した折り返し片が元に戻ろうとする弾性によって接着が剥がれて隙間が発生するようなことを防止できる。
しかも、さらに重要な点として、フィルタ本体3を構成する不織布製シート3aの引張破断伸びが15〜65%とされているため、電気掃除機の集塵室内の凹凸に引っ掛かったり、取付台紙と共に固定部に挟まれた状態で装着されてしまった場合であっても、高度の伸びによって、破れることなく、うまく凹凸や固定部などから外れることができ、良好に袋状に広がることができるものである。
さらに、請求項2に係る発明にあっては、フィルタ本体3は、カンチレバー法による剛軟度100mm以下の柔軟性を有する不織布製シート3aにより構成された袋状体をなすため、襠部を設けていないもので図12に示すような状態となったとしても、フィルタ本体3の充分な柔軟性によって、角部がつかえることなく、上手く広がることができ、上記の種々の効果を有するフィルタを、真の意味で実用化することができたものである。

また、請求項3に係る発明のように、フィルタ本体3の前面シート部31と後面シート部32とを、連続する一連のシート状部材の側辺同士を接続することによって形成した両端開口の筒状体の前面シート部、後面シート部各々から構成し、そして、前面シート部31と後面シート部32とを、筒状体としたシート状部材を折って形成した折り部39、39と、開口した筒状体の両端各々を折り返して接着することにより形成した閉鎖部35、36とにより接合したものとすれば、フィルタ本体3の製作を、より一層容易なものにでき、低コストで製作できる。

本願の請求項4に係る発明は、フィルタ本体3は、上記集塵口31aが設けられた略中央の非折り返し部30の上下左右が全て折り返し部33、34、43、44であることを特徴とする請求項1〜3の何れかに記載の電気掃除機用集塵フィルタを提供するものである。このように、4方いずれの方向にも折り返し部が設けられることによって、襠がないものであっても、充分な容積のフィルタ本体3を得ることができる。しかも、例えば図1に示すように、上下左右を全て充分な長さに折り込むことにより、非折り返し部30の上下左右端を取付台紙2から突出させないものとすることができる。こうすることにより、電気掃除機100の集塵室102に、取付台紙2の何れの方向から取り付ける必要のある場合でも、フィルタ本体3が邪魔になることなく、簡単に取り付けることができる。又、ユーザーが、その取り付けに際して誤って、取付台紙2と共にフィルタ本体3を取り付けてしまうようなことを生じにくくすることができる。従って、電気掃除機100の集塵室102がメーカーや機種によって異なる場合でもそれに適応させて簡単に装着できる。

本願の請求項5に係る発明は、前面シート部31と後面シート部32との周縁部同士の接合が、不織布製シート3aの内面側同士を重ね合わせて折り返さずにヒートシールと接着剤との少なくとも何れか一方にて接合したものであることを特徴とする請求項1〜4の何れかに記載の電気掃除機用集塵フィルタを提供する。このように、シート同士の内面側を重ね合わせて折り返さずにヒートシールと接着剤との少なくとも何れか一方にて接合することにより、袋状の集塵フィルタの内部の微細な塵などが、接合部から漏れ出ることを防止できる。また、折り返していない分、同じ容積のフィルタを、少ないシートの使用量で生産することができる。
本願の請求項6に係る発明は、前面シート部31と後面シート部32との周縁部同士の接合が、不織布製シート3aの内面側同士を重ね合わせて折り返さずにヒートシールされたものであり、このヒートシールが所定密度で突設する凸部にて加熱することにより行われるエンボスのヒートシールであり、周縁部同士のヒートシール部が袋中央寄りの内側ヒートシール部分と端寄りの外側ヒートシール部とを備え、内側ヒートシール部のヒートシールの上記密度が、外側ヒートシールの上記密度よりも、大きいことを特徴とする請求項1〜5の何れかに記載の電気掃除機用集塵フィルタを提供する。

ヒートシールは、凹凸を有する加熱ロールなどを熱融着可能な不織布製シートに所定の圧力で押し付けてなされるものであるが、その際、ヒートシールの密度(エンボス面積率)が高くなるに従って、凸部の単位面積当たりの熱エネルギーが小さくなり、密度が低くなるに従って、凸部の単位面積当たりの熱エネルギーが大きくなる。その結果、融着する素材について言えば、ヒートシールの密度が高い方が緩やかなヒートシールが可能であり、素材の変質を小さくできるのに対して、密度が小さい方が強力なヒートシールが実現できる反面、素材の変質が激しく、ストレスに弱いため、瞬時に大きな力が加わると、素材がヒートシール部分から破れてしまうおそれが生ずる。
他方、フィルタが袋状に膨らみ、集塵される時には、袋の内側から外側に向けて大きな風圧を受ける。その力は、接合部分に集中することとなるが、その際、ヒートシールの小さなものを用いた場合には、上記のようにフィルタ素材がヒートシール部分から破れてしまうおそれが生ずる。そこで、最初に風圧を受ける内側ヒートシール部については、ヒートシールの上記密度を高くすることにより、素材の変質を極力小さくして、フィルタ素材の破砕を防止しつつ、外側ヒートシール部分にあっては、密度を低くすることによって、強力なヒートシールを行うことにより、全体として、裂けにくく、且つ、強力な接合を実現するものである。
本願の請求項7に係る発明にあっては、フィルタ本体3の前面シート部31と後面シート部32とが、上記の1枚の柔軟性を有する積層構造の不織布製シート3aのみにより形成され、当該不織布製シートの表裏のいずれにも他のシート状体を沿わせたものでないことを特徴とする請求項1〜6の何れかに記載の電気掃除機用集塵フィルタを提供するものであり、これにより、より柔軟で広がり易いフィルタを提供することができたものである。特に、フィルタが内面シートと外面シートとの2枚で構成されたものにあっては、フィルタが袋状に広がる時、内外のシートの広がり方が異なり、外面シートは広がっているのに内面シートが広がっていないといった事態が生ずるおそれがあるが、1枚の柔軟性を有する積層構造の不織布製シート3aのみでフィルタ本体を構成することにより、このような危惧を一掃することができる。

【発明の実施の形態】
以下、図を基に本願発明の一実施形態を具体的に説明する。

本願発明の電気掃除機用集塵フィルタ1は、数社若しくは1社の掃除機における複数機種の掃除機に対して使用できる共用タイプの使い捨てフィルタであり、取付台紙2と、フィルタ本体3とを備えている。取付台紙2は、この実施形態では、厚紙からなる矩形状の板状体で構成されているが、その材質は、紙以外に合成樹脂、金属等々種々の素材を利用でき、「紙」に限定して理解されるべきではない。取付台紙2の略中央には、電気掃除機100の吸塵用ホース101(図7に図示)を導き入れるための円形状のホース導入口21が穿設されている。取付台紙2の上端側には、複数の切取り線22a、22aによって複数の切取り片22、22が切取り可能に区画形成されており、種々の機種の電気掃除機100の集塵室102(図7に図示)に応じて適宜切取り線22a、22aから切り取られることにより、取付台紙2が、種々の集塵室102に適合し得る大きさに形成できるようになされている。又、取付台紙2の下端側には、切欠き23が形成されており、この切欠き形23により、位置決め用凸部を有する電気掃除機に適合させて取り付けられるようになされている。
一方、更には、取付台紙2の左端側には、切取り線24a、25aによって切欠き溝形成部24、25が切取り可能に区画形成されており、切欠き溝形成部24、25が切取り線24a、25aから切取られることにより、取付台紙2の左端側に切欠き溝を形成できるようにして位置決め用溝嵌挿片を有する電気掃除機に適合させて取り付けられるようになされている。尚、取付台紙2は、切取り片22、22、切欠き形成部23、及び切欠き溝形成部24、25各々を設けた形態のものに限らず、これらの内の一つ以上を設けたものでも、これらを全く設けないものでも良く、また取付台紙の右端側に位置決め用の孔を設けるなど、他の位置決め手段や切り取り片、切欠等を設けてもよい。又、取付台紙2の材質は、特に限定されないが、使い捨て用として用いる場合は、厚紙から構成しておくのが焼却性の点やコスト面の点で有利である。

フィルタ本体3は、前面シート部31と、前面シート部31の周縁部に接合された後面シート部32とから構成されている。本実施形態では、フィルタ本体3は、連続する一連の不織布製シート3aから構成されている。詳しくは、不織布製シート3aは、自在に変形でき、折り畳んだり、折り畳んだ状態から膨らませることのできる柔軟性が有って、空気を通過させて塵やゴミ等を抜け止めして溜めることのできる濾材用のシートである。尚、ここで一連の不織布製シートとは、前面シート部31と後面シート部32とが別体の2つのシートで構成されているものではなく、前面シート部31と後面シート部32とが連続した不織布製シートで構成されていることを意味する。従って、不織布製シートは、1枚のみを使用することが最も好ましいが、同種又は異種の2枚重ねや3枚重ね等の複数枚の濾材用シートを重ねたものであってもよく、これらのシート部材が前面シート部31から後面シート部32に渡って連続したものであればよい。さらに、複数枚のシートを重ねる場合、少なくとも1枚が前面シート部31から後面シート部32に渡って連続したものであればよい。

この不織布製シート3aには、集塵口31aが穿設されている。この実施形態における集塵口31aは、取付台紙2のホース導入口21より径を小さくして形成されているとともに、放射状に複数の切り込み31b…31bが備えられている。そして、図4に示すようにこの不織布製シート3aの左側と右側との各々を、集塵口31aから略同距離の位置で山折りして後方側に折り返し、その側辺同士を接合して筒状に形成したものである。以下、この側辺同士の接合箇所を筒形成用接合部3bという。このように、筒形成用接合部3bを接着等によって接合することにより、不織布製シート3aを上下両端開口の筒状体とし、その筒状体の前面シート部、後面シート部を、フィルタ本体3の前面シート部31、後面シート部32とする。その後、前面シート部31と後面シート部32とで構成した筒状体の開口端部を、前面シート部31と後面シート部32とを重ね合わせた状態で、接合する。この接合部は、筒状体の開口端部を閉じて閉鎖するものであり、以下、端部閉鎖部35、36(上下を区別するときには上端部閉鎖部35及び下端部閉鎖部36)と呼ぶ。筒形成用接合部3b及び端部閉鎖部35、36の接合構造の詳細については、後述する。

以上のように、この実施形態における袋体3の前面シート部31と後面シート部32とは、左右両側が山折りした山折り部39、39により接合され、上下両端が重ね合わせて接合した上端部閉鎖部35及び下端部閉鎖部36とにより接合されたものとされている。尚、不織布製シート3aを折り返して接着した筒形成用接合部3bの位置は、後面シート部32の中央であって、山折り部39、39と平行なものとして実施しているが、これに限定されず、また、筒形成用接合部3bを上下方向に沿って形成する形態のものに限らず、斜め方向に沿って形成するようにしても良い。フィルタ本体3は、一枚の不織布製シート3aから形成するものに限らず、例えば二枚の不織布製シートを接合するようにしても良く、適宜変更し得る。

又、このフィルタ本体3の左部側と右部側とには、図5及び図6に示すように左折り目線37と、右折り目線38とが備えられている。左折り目線37は、フィルタ本体3の左部を折り返すためのもので、フィルタ本体3の左端から所定距離だけ隔てた右方位置に、上下方向に沿って、上端部閉鎖部35から下端部閉鎖部36にかけて形成されており、又、右折り目線38は、フィルタ本体3の右部を折り返すためのもので、フィルタ本体3の右端から所定距離だけ隔てた左方位置に、上下方向に沿って、上端部閉鎖部35から下端部閉鎖部36にかけて形成されており、これらの左折り目線37と右折り目線38とによって、フィルタ本体3が左方側の左折り返し部33と、右部側の右折り返し部34と、その間の非折り曲げ部30とに区画形成されている。そして、左折り返し部33は、左折り目線37から非折り曲げ部30の後方側に折り返される。これにより、フィルタ本体3の左部側、右部側の各々が、前面シート部31と後面シート部32との二枚重ね合わされた状態で、共に後方側に後面シート部32側に配位されて折り畳まれる。
また、本実施形態では、右折り返し部34の幅と、左折り返し部の幅とは略等しく設定され、集塵口31aの略中央に、折り返された左右の折り部39、39が位置するようになされている。ただし、右折り返し部34の幅を左折り返し部33の幅より狭く設定し、右折り返し部34の折り返し量が左折り返し部33の折り返し量より多くなるようにするなど、左右の長さを異なるようにしてもよい。

更に、フィルタ本体3の上部側と下部側とには、図5に示すように上折り目線41と、下折り目線42とが備えられている。上折り目線41は、フィルタ本体3の上部を下後方側に折り返すためのもので、フィルタ本体3の上端から所定距離だけ隔てた下方位置に、左右方向に沿って、左端から右端にかけて形成されており、下折り目線42は、フィルタ本体3の下部を上後方側に折り返すためのもので、フィルタ本体3の下端から所定距離だけ隔てた下方位置に、左右方向に沿って、左端から右端にかけて形成されており、これらの上下の両折り目線41、42とによって、フィルタ本体3が上方側の上折り返し部43と、下部側の下折り返し部44と、その間の非折り曲げ部30とに区画形成されている。そして、これらの上折り返し部33と下折り返し部44は、上記左折り返し部33と右折り返し部34とを折り返した後、上折り目線41、下折り目線41各々から非折り曲げ部30の後方側に折り返される。従って、これらの上折り返し部33、下折り返し部44各々を折り返す際には、折り返した左折り返し部33と右折り返し部34との各々の上部、下部をも同時に折り返すこととなる。これにより、フィルタ本体3が、前後左右の各部が折り返されて偏平状に折り畳まれ、その状態で、保管や持ち運び等される。尚、上折り返し部33と下折り返し部44との折り返しは、左折り返し部33と右折り返し部34とを折り返す前に行うようにしても良い。

このようにして偏平状に形成されるフィルタ本体3の前面シート部31の非折り曲げ部30が取付台紙2の後面シート部に、フィルタ本体3の集塵口31aを取付台紙2のホース導入口21に芯合わせするようにして取り付けられている。具体的には、両者間を接着剤によって固定しているが、非折り曲げ部30全体に接着するのではなく、集塵口31aとホース導入口21との周辺のみを接着するものとし、この接着部分の外周と非折り曲げ部30の外周との間には、接着していない部分を残すようにすることが望ましい。又、取付台紙2の矩形の外周線からは、正面視において、フィルタ本体3がはみ出さないようにしておくことが最も望ましい。

以上のようにして折り返し部33、34を構成することにより、単に折り返し部33、34、43、44を後方側に折り返せば良く、従来のようにフィルタ本体3の前面シート部と後面シート部との間に折り込んで襠部を形成する場合のように後面シート部からの山折り部と前面シート部から山折り部との位置ずれが発生するようなことを防止できるとともに、容易に短時間で形成でき、低コストで製作できる。

又、フィルタ本体3の上端部閉鎖部35及び下端部閉鎖部36を、従来のフィルタ本体3の前面シート部と後面シート部との間に襠部を形成する場合のように、前面シート部31と後面シート部32と二枚の折り込み片との計四枚を重ね合わせて折り返さなくても、前面シート部31と後面シート部32との二枚だけを重ね合わせて折り返せば良く、簡単に折り返しでき、しかも、上端部閉鎖部35及び下端部閉鎖部36を短時間で確実に接着しておくことができ、従来の計四枚を重ね合わせて折り返した場合のように折り返した折り返し片が元に戻ろうとする弾性によって接着が剥がれて隙間が発生するようなことを防止できる。

一方、使用に際しては、電気掃除機100の集塵室102に、取付台紙2の何れの方向から取り付ける場合でも、折り返し部が取付台紙2から突出させられていないため、フィルタ本体3が邪魔になることなく、簡単に取り付けることができる。又、ユーザーが、その取り付けに際して誤って、取付台紙2と共にフィルタ本体3を取り付けてしまうようなことをも防止できる。従って、電気掃除機100の集塵室102がメーカーや機種によって異なる場合でもそれに適応させて簡単に装着できる。一方、電気掃除機100の集塵室102に装着した電気掃除機用集塵フィルタ1が、電気掃除機100の吸引作用により膨らむ際、取付台紙2並びに集塵口31aがフィルタ本体3の略中央に設けられているため、電気掃除機の集塵室内で略均等に広がることができる。

尚、本願発明は、上記の実施の形態に限定されるものではなく、例えば、フィルタ本体3の形状(前面シート部31及び後面シート部32の形状)は、正方形の他、長方形、その他の多角形等に変更して実施することができる。また、取付台紙2のホース導入口21の位置は、取付台紙2の略中央に設けるものの他、上下左右等、取付台紙2の中央から変位した位置に設けるようにしてもよい。このように、取付台紙2のホース導入口21の位置を中央からずらすことによって、掃除機の機種によっては、掃除機への装着を容易になすことが可能となる場合がある。同様に、フィルタ本体3の集塵口31aは、フィルタ本体3の中央(前面シート部31の中央)に形成するものの他、上下左右等、中央から変位した位置に設けるようにしてもよく、また、取付台紙2とフィルタ本体3との位置関係も適宜変更して実施することができる。

次に、上記のフィルタ本体3を構成する不織布製シートについて説明する。なお、この不織布製シートは、上記の構造の集塵フィルタとして実施することが最適であるが、他の使い捨ての袋状の電気掃除機用フィルタとしても実施できる。具体的には、掃除機の集塵室に装着される板状の取付台紙と、この台紙の裏面に取り付けられたフィルタ本体とを備えたものに使用できる。
この不織布製シートは、フィルタ本体3として実施された場合、集塵口31aから吸入された塵を捕捉集塵するもので、袋の内面側が上流側、袋の外面側が下流側となる。

この不織布製シートは、請求項8以降に記載したように、フィルタ本体3を構成するフィルタ用の不織布は、塵埃を含む空気の流入側の面に配位される上流層と、流出側の面に配位される下流層と、上流層と下流層との間に配位される中間層との少なくとも3層を積層した不織布であり、中間層がメルトブローン不織布を含む少なくとも1層により構成され、上流層と下流層とが中間層のメルトブローン不織布よりも大きな目付の乾式不織布により構成されていることを特徴とする。
また、上記の上流層と下流層とがスパンボンド不織布により構成され、中間層のメルトブローン不織布と上流層及び下流層のスパンボンド不織布とがインライン積層法により積層されたものであることを特徴とする。
さらに、上記の中間層のメルトブローン不織布の平均繊維径が0.1〜10μmであり少なくとも一層の目付が1g/m2以上5g/m2未満であり、上流層及び下流層の不織布の平均繊維径が10〜30μmであり少なくとも一層の目付が5g/m2以上40g/m2未満であることを特徴とする。
言い換えれば、フィルタ本体3を構成するフィルタ用の不織布は、塵埃を含む空気の流入側の面に配位される上流層と、流出側の面に配位される下流層と、上流層と下流層との間に配位される中間層との少なくとも3層を積層した不織布であり、中間層が平均繊維径が10μm以下の合成繊維からなる乾式不織布を含む少なくとも1層により構成され、上流層と下流層とが中間層の乾式不織布よりも大きな平均繊維径を有する合成繊維からなる乾式不織布により構成されていることを特徴とする。

この不織布製シートは、メルトブローン不織布層を中間層とし、その上流側と下流側とにスパンボンド不織布層を上流層、下流層として積層したものである。これらの積層体を構成する不織布は、合成繊維、特にポリオレフィン系繊維を用いた乾式不織布であり、これらの不織布層をインラインで積層することにより製造することが望ましいが、二次的に接合することにより製造することもできる。
この不織布製シートの引張破断伸びは、具体的には15〜65%、より好ましくは、30〜50%とすることによって、集塵室に凹凸があっても、また、取付台紙と共に挟まってしまっても、破れることなく、良好に広がることができるものである。図8はこの状態を示すものであり、図8(A)に示すように、集塵室101の固定部101bに取付台紙2を装着する際、不織布製シート3aが一緒に挟まってしまった場合にあっても、図8(B)に示すように、シートの柔軟性と大きな引張破断伸びによって、不織布製シート3aが破れることなく、抜け出して、円滑に袋状に広がることができるものである。
このような積層体からなる不織布製シートには、種々の剛軟度のものとして実施することができるが、本願の請求項2の発明にあっては、カンチレバー法による剛軟度100〜10mmの柔軟性を有する不織布製シートによりフィルタ本体を構成する。これにより、襠部を設けない場合にあっても、良好に袋状に広がる事が出来るものである。

次に各層について、詳細に説明する。まず、中間層から説明すると、黴や花粉等の微細塵を効率よく集塵するには、平均繊維径が10μm以下(0.1〜10μm、好ましくは0.2〜6μm)の合成繊維からなる乾式不織布を配位することが望ましく、このような繊維径の不織布としては、メルトブローン不織布が適するものである。また、目付は1〜40g/m2程度が可能であるが、目付が大きくなると、圧力損失が大きくなるため、5g/m2未満とすることが望ましい。特に、中間層として、1.5〜4g/m2の目付のメルトブローン不織布を2層積層して、実施することにより、圧力損失と集塵性能の両立の点で有利である。
また、本願発明では、大きな引張破断伸びの不織布製シートを用いることによって、袋状フィルタを良好に広がらせて、突起等があっても破損が生じないようにしたが、引張破断伸びが大きくなると集塵効果が低下するおそれが生ずる。ところが、メルトブローン不織布層は、繊維径が小さいことに加えて、次に述べる方法によって製造されており、極めて長い極細繊維によって構成されているため、引張破断伸びが大きいものであっても、集塵効果の低下が少なく、良好な集塵効果を得ることができるフィルタを提供し得たものである。

メルトブローン不織布は、溶融熱可塑性樹脂の細流に対して加熱された高速の気流を噴き当て、この気流の作用によって溶融樹脂を引き延ばし極細繊維化することによりシート化されたものである。
この中間層の不織布を構成する熱可塑性樹脂としては、ポリプロピレン系樹脂、ポリエチレン系樹脂などのポリオレフィン樹脂、ポリエチレンテレフタレートなどのポリエステル系樹脂、ナイロン6、ナイロン66などのポリアミド系樹脂などの結晶性樹脂を挙げることができるが、中でも、ポリオレフィン樹脂、特にメトルブローン紡糸性、耐水性などからポリプロピレン系樹脂が好ましい。ポリオレフィン樹脂を用いる場合、ポリプロピレン系樹脂、ポリエチレン系樹脂等の単体や2種以上の混合物であってもよいし、必要により、さらにそれぞれに対して、他のエチレン系樹脂、プロピレン系樹脂、熱可塑性エラストマーなどを50質量%以下含有するものである樹脂組成物として用いることもできる。

上流層と下流層とは、上流層と下流層とが中間層のメルトブローン不織布よりも大きな目付の乾式不織布により構成されている。中間層のメルトブローン不織布は、極細の単繊維を用いることによって微細の塵埃を効率よく集塵できる反面、その機械的強度が比較的低い。そのため、それ単独では、フィルタとして使用した場合、上流側では吸引されたゴミによって不織布が傷ついたり最悪の場合には穴が明くという問題があり、他方、下流側では、不織布の単繊維が剥がれて、そのまま掃除機の外部に排出されることにより、新たな微細粉塵がフィルタによって発生するといった問題がある。そこで、中間層のメルトブローン不織布層の上流側と下流側に、平均繊維径が大きく機械的強度が高い層を配位する。この上流層及び下流層を構成する不織布は、平均繊維径が10〜50μmであり目付が5g/m2以上40g/m2未満とすることが望ましい。平均繊維径や目付が小さすぎると機械的強度が低下し、大きすぎると、フィルタとしての集塵機能が低下するため、上記の範囲とすることが望ましい。

また、上流層と下流層を構成する不織布は、乾式不織布とすることにより、中間層との各層間の繊維の交絡が良好で、層間のずれが発生しにくく、安定した品質のものを得ることができる。上流層と下流層の不織布は、熱可塑性樹脂、特に、ポリプロピレン系樹脂、ポリエチレン系樹脂などのポリオレフィン樹脂が適するが、中間層と同様の他の素材によって形成してもよい。ポリオレフィン樹脂を用いる場合、ポリプロピレン系樹脂、ポリエチレン系樹脂等の単体や2種以上の混合物であってもよいし、必要により、さらにそれぞれに対して、他のエチレン系樹脂、プロピレン系樹脂、熱可塑性エラストマーなどを50重量%以下含有するものである樹脂組成物として用いることもできる。

本願発明の不織布積層体に用いられる乾式不織布は、スパンボンド不織布を用いることができるが、スパンボンド以外、エアレイド、フラッシュ紡糸、メルトブローン、スパンレース他の製造方法によって製造されたものを用いることもできる。また、ボンディング形式としては、エンボス、カレンダー、ホットエヤーなどの熱接着、接着剤接着、ニードルパンチ、ウォーターパンチなどの機械的交絡などが採用できるが、生産性や通気性などの観点からはエンボスによる熱接着が好ましい。

各層同士の積層方法としては、異なる層の不織布を完成させ、これらの不織布を貼合することもできるが、生産性の観点や各層間の繊維の交絡を図る点で、インライン積層方法を採用することが望ましい。具体的には、下流層又は上流層の不織布(例えば、スパンボンド不織布)上にメルトブロー不織布を紡糸し、その上に上流層又は下流層の不織布(例えば、スパンボンド不織布)を多段で連続的に製造する。そして、層間の接合性を高めるために、インライン積層熱接着手段、特に熱エンボスロール法が採用できる。この熱エンボスロール法は、エンボスロールとフラットロールによる公知の積層装置を用いて積層することができる。ここで、エンボスロールとしては、各種形状のエンボスパターンを採用でき、各溶着部が連続した格子状、独立した格子状、任意分布などがある。また、エンボス面積率としては、5〜40%程度の範囲が好ましい。このように、熱エンボスロール法によれば、エンボスによって加熱された部分は接合強度が高まる反面、通気性が低下する。他方、非加熱部分は、通気性が適度に保たれ、フィルタとして良好な濾過機能を果たし得る。従って、シート全体を加熱するのではなく、上記のように、エンボス面積率としては、5〜40%程度、望ましくは10〜20%の熱エンボス法を採用することによって、強度と濾過機能とを併せ持ったフィルタ用不織布製シートを得ることができるものである。

上記の説明においては、上流層と、中間層と、下流層との3層を示したが、これらの層をそれぞれ複数層として実施することもできる。
例えば、中間層を、メルトブローン不織布を2層以上積層したものとすることができる。これにより、比較的大きな目付のメルトブローン不織布層を、均一な状態で生産性を向上させて製造できる。
