【発明の属する技術分野】
本発明は、圧損が小さく、長期に亘って捕集性、耐久性に優れた電気掃除機用集塵袋およびそれを備えてなる電気掃除機に関する。

【従来の技術】
電気掃除機用集塵袋は従来、薄物の内層材と、強度があり厚くて硬めの目の詰まった外層材から構成された濾材を、筒状に成形し、両端部を接着または融着あるいは折り返し等により密封した製袋構造である。

この場合、内層材は低目付の湿式不織布もしくは乾式不織布が用いられ、主に粗いゴミを、外層材はパルプを主成分とした湿式不織布で細かいゴミを捕集することにある。

このように、薄物の内層材と厚くて硬めの目の詰まった外層材からなる構成であるため筒状胴部の接着は、接着剤が容易に内層材を通過し外層材と外層材の接着が可能で強度もあり、外層材の素材の能力に応じたゴミの捕集が可能であった。

しかしながら、この構成では捕集のメインとなる外層材の目詰まりが早く、掃除機への負荷がかかり好ましいものではなかった。

目詰まりを遅くする構成とすると捕集性能が大幅に低下する問題を有していた。この性能改善として、特開平2−243127号公報、特開平4−58927号公報に、エレクトレットメルトブロー不織布をメイン濾材として使用した提案がなされている。これらの提案において、前者の特開平2−243127号公報では、「筒状加工を熱溶着シールで行う」ことが記載されている。また、特開平4−58927号公報では、「融着による製袋とは、電気掃除機フィルターパックに袋状形態を作り出すために接合すべき部分で不織布および/または不織布に塗布された接着剤を融着させることにより接合することを言う。この接着方式としては、公知の如何なる方法でも採用できるが、好ましくは熱によるヒートシール、インパルスシーラーを用いる方法、超音波、高周波を用いる方法などが上げられる」などの記載があるものの、それらについての具体的な形態や方法の説明は全く存在しない。

しかし、このような溶着や融着手段を採用したとしても、メルトブロー不織布を使用する技術においては、該メルトブロー不織布への接着剤の浸透性が乏しく、未延伸糸で強度が弱く、融着部と未融着部の界面で実用時に濾材破損が起こり、ゴミが漏れるなど、実用的な胴貼りができないという問題があった。

【発明が解決しようとする課題】
本発明は、かかる従来技術の背景に鑑み、圧損が小さく、長期に亘る実用で捕集性、耐久性に優れた電気掃除機用集塵袋およびそれを備えてなる電気掃除機を提供せんとするものである。

【課題を解決するための手段】
本発明は、かかる課題を解決するために、次のような手段を採用するものである。すなわち、本発明の電気掃除機用集塵袋は、湿式若しくは乾式不織布から選ばれた内層材と外層材の中間層としてエレクトレット化したメルトブロー不織布を配した積層濾材を、筒状になるように該積層濾材の両端部を重ね合せて胴貼部5を形成することにより筒状体と成し、該筒状体の両端部に折り返し接合により折り返し筒状端部を構成して該筒状体を密封し、かつ、該筒状体の吸引面部に吸引口を有してなる電気掃除機用集塵袋であって、該胴貼部5の密封は、第一の接着部において、接着剤が、該胴貼部5において重ね合せられた積層濾材の一方の端部における内層材と積層濾材の他方の端部における外層材を貫通して積層濾材の一方の端部におけるメルトブロー不織布と積層濾材の他方の端部におけるメルトブロー不織布とを接着一体化し、さらに、積層濾材の一方の端部における外層材の端部と積層濾材の他方の端部における外層材とが、前記第一の接着部とは別の第二の接着部において直接接着されていることによって行われていることを特徴とするものである。また、本発明の電気掃除機は、かかる電気掃除機用集塵袋を装着していることを特徴とするものである。

【発明の実施の形態】
本発明は、前記課題、つまり圧損が小さく、長期に亘って捕集性に優れた電気掃除機用集塵袋について、鋭意検討し、内層材、中間層としてのメルトブロー不織布、外層材の胴貼りを特定な構造の製袋構成にしてみたところ、かかる課題を一挙に解決することを究明したものである。

このように、メルトブロー不織布と内層材、外層材の胴貼りを特定構成とすることで、ゴミの漏れや集塵袋の破裂などを防ぐことができ、かつ、初期の低圧力損失を保ち、長期に亘る実用でも捕集性、耐久性を何ら問題なく維持することができるのである。

すなわち、本発明の電気掃除機用集塵袋は、中間層にメルトブロー不織布、その両側に湿式若しくは乾式不織布を積層してなる積層構造を有する積層濾材、具体的には、中間層にエレクトレット化したメルトブロー不織布と、その両側にそれぞれ湿式若しくは乾式不織布から選ばれた内層材と外層材を配した積層濾材を、積層濾材の両端部を重ね合せて筒状に形成し、重ね合せ部に胴貼部5を形成して筒状体と成し、該筒状体の両端部は折り返し接合により、折り返し筒状端部を構成して、該筒状体を密封し、次いで、吸引面部に空気吸引口を取り付けて構成された脱着可能な電気掃除機用集塵袋である。

本発明の電気掃除機用集塵袋の特徴は、一つは、該筒状体の胴貼部5にある。つまり、該胴貼部5の密封は、第一の接着部において、接着剤が、該胴貼部5において重ね合せられた積層濾材の一方の端部における内層材と積層濾材の他方の端部における外層材を貫通して積層濾材の一方の端部におけるメルトブロー不織布と積層濾材の他方の端部におけるメルトブロー不織布とを接着一体化し、さらに、積層濾材の一方の端部における外層材の端部と積層濾材の他方の端部における外層材とが、前記第一の接着部とは別の第二の接着部において直接接着されていることによって行われている構造を有するところにある。かかる工程を詳細に説明すると、例えば、積層濾材の一方の端部におけるメルトブロー不織布と内層材が前記第一の接着部の一部を構成する接着剤9によって、該内層材と積層濾材の他方の端部における外層材が前記第一の接着部の一部を構成する接着剤10によって、該積層濾材の他方の端部における外層材と該積層濾材の他方の端部におけるメルトブロー不織布が前記第一の接着部の一部を構成する接着剤11によって接着され、かつ、接着剤9,10,11が、前記筒状体の両端部における折り返し筒状端部間に延びる胴貼部の長さ方向に連続して重なって塗布され、断面方向に少なくとも一部分で貫通して接着一体化して成り、かつ、第二の接着部において、積層濾材の一方の端部における外層材の端部と積層濾材の他方の端部における外層材とが直接接着されて構成されている。

二つ目の特徴は、前記の筒状体の端部を折り返して接合する点にあり、例えば、該筒状体の端部が2回折り返され、第四の接着部において接着され、折り返し筒状端部を構成する。つまり、2回目の折り返し部において、吸引面部の外層材と該吸引面部とは反対側の背面部における外層材を第四の接着部において接着し、必要に応じて、さらに1回目の折り返し部において、吸引面部または該吸引面部とは反対側の背面部における外層材の同一面同士を別の接着剤(後述の図9における接着剤24)によって接着する。また、該筒状体の端部において、吸引面部および該吸引面部とは反対側の背面部におけるメルトブロー不織布が、第三の接着部において該筒状体の端部における両内層材を接着剤が貫通して接着一体化され、前記折り返し筒状端部を構成し、微細塵の漏れを防止する構造を有するところにある。

すなわち、本発明の電気掃除機用集塵袋は、中間層として微細なゴミを捕集する目的で、少なくとも1層以上のエレクトレット化したメルトブロー不織布を用いる。

この中間層は、ダストホールディング性も兼ね備える目的もあり、エレクトレット化したメルトブロー不織布のすぐ上流に、それよりも太繊度からなるエレクトレット化したメルトブロー不織布やエレクトレット化していないメルトブロー不織布を積層する事はゴミの捕集、耐久性向上から好ましい。

メルトブロー不織布の素材は、一般的熱溶融性ポリマーのポリオレフィン系、ポリエステル系、ポリカーボネート系、ポリアミド系等のホモポリマーやコポリマーが用いられるが、エレクトレットの効果的処理からポリオレフィン系の素材が好ましい。

ポリオレフィン系素材には、ポリエチレン系、ポリプロピレン系などのポリマー素材があるが、中でもポリプロピレン系、さらにホモポリプロピレン系素材がより好ましい。

かかるメルトブロー不織布の平均繊度は、1〜5μmが好ましい。1μm以下の場合、ゴミの捕集性が良くなるが圧力損失も高くなり好ましくない。一方5μm以上となると主目的であるゴミの捕集性が乏しく好ましくない。従ってさらに好ましくは、1.5〜3.5μmである。

また、かかるメルトブロー不織布の目付は、好ましくは7〜30g/m2 、さらに好ましくは10〜25g/m2 である。7g/m2 以下の場合、不織布の地合が悪くなり、30g/m2 以上となると製品が嵩高となり好ましくない。

メルトブロー不織布のエレクトレット加工方法は、常法によればよく、たとえばメルトブロー不織布をドラム状のアース電極に供給し、3〜10cm離れた位置にワイヤー電極から直流の10〜40kvの高電圧を1〜10sec 程度印加することで達成される。

電気掃除機用集塵袋の構成において、エレクトレットメルトブロー不織布の上流側に配置される内層材は、圧損上昇を抑えること、エレクトレット化したメルトブロー不織布の保護を主目的とするものである。

すなわち、たとえば大きなゴミが直接エレクトレットメルトブロー不織布を覆った場合、濾過面積が急激に低下するし、また、質量の大きいゴミを電気掃除機が吸引した場合、エレクトレットメルトブロー不織布は、未延伸不織布であるために、強度が弱くダメージを受けやすく、製袋加工での摩耗などの力を受けると、破壊されやすいので、かかる内層材によって保護するのである。

本発明のメルトブロー不織布からなる中間層は、その両側に高強力を有する湿式または乾式の不織布からなる内層材と外層材を積層することにより保護されているものである。かかる内層材としては、合成繊維、パルプ、レーヨン等の単独もしくは組み合わせからなる湿式不織布や、ポリオレフィン系、ポリエステル系、レーヨン等の単独もしくは組み合わせからなる乾式不織布が好ましく使用される。かかる乾式不織布の中でも、スパンボンド不織布がさらに好ましく使用される。かかるスパンボンド不織布としては、たとえばポリオレフィン系、ポリエステル系、ポリアミド系等の素材からなる単独糸もしくは複合糸、混繊糸からなるものが好ましく使用され、さらに好ましくはニードルパンチタイプよりも、熱接着タイプのものの方がモジュラスが高いのでよい

かかる内層材の目付は、好ましくは10〜25g/m2 で、通気量は好ましくは100〜500cc/cm2 ・secの範囲であるものが使用される。

電気掃除機用集塵袋の構成において、エレクトレットメルトブロー不織布の下流側に配置される外層材は、集塵袋使用時にかかる応力に対し、強度の低いエレクトレットメルトブロー不織布の変形保護と低圧損であることを主目的とするものである。かかる外層材を構成する素材は、内層材と同様のものでよいが、通気量は、70cc/cm2 ・sec以上であれば、使用時の負荷抵抗に支障はない。ただし、抄紙による湿式不織布では、300cc/cm2 ・secを越える通気量で所定の強度を得るには、製造上難しい点が多いので、300cc/cm2 ・sec以下の通気量を有するものが好ましく使用される。

かかる通気量を満足する外層材の目付は、好ましくは25〜55g/m2 のものが使用される。25g/m2 未満では、目付のムラから部分的に強度を満たさなくなることがあり、55g/m2 を越えると、目的の強度を簡単に満たせるが、集塵袋が分厚くなり、かつ、硬くなりすぎて、製袋加工性が難しくなるし、所定の通気量も得られなくなる。

集塵袋は、各種の菌やダニを初めとする虫などを捕捉する。このため、抗菌、防カビや防ダニ機能あるいは、これらの死骸やその他のダストから発する臭気を防止する機能を付与することは使用者にとって有益である。このため、内層材、メルトブロー不織布、外層材に抗菌、防ダニ、防臭のいずれか、もしくは併用加工することは好ましい。かかる加工は、少なくともダストが多量付着する内層材、メルトブロー不織布に付与するのが好ましい。抗菌加工、防カビ加工としては、常法として使用されている方法を採用することができ、例えば特開平6−313269号公報、特開昭59−86632号公報、特開昭59−163474号公報等に示されている薬剤を使用することができる。また、特開平6−313269号公報に示されるような薬剤を内層材、メルトブロー不織布、外層材の繊維形成樹脂に練り込まれたものでも効果的であり好ましく使用される。また、ダニやノミなどに対しては、たとえば実開昭64−40458号公報に示される薬剤を使用することができる。

本発明で使用される接着剤は、ポリオレフィン系、EVA系、アクリル系、ポリエステル系、ポリアミド系、ゴム系等のホットメルトタイプあるいはエマルジョンまたは溶剤タイプの接着剤が、それぞれの部位で選択されて使用される。

上記に述べた中間層、内層材、外層材からなる集塵袋で、ゴミを含んだ空気流が集塵袋外部に排出される際には、必ず中間層のエレクトレット化されたメルトブロー不織布層を通過する構成とすることにより、初めて該集塵袋は、高集塵効率が得られるものである。

次に本発明を図面に基づいて説明する。
図1は、集塵袋の吸引面部の斜視図である。6は、電気掃除機本体に取り付ける支持板で、吸引口7から塵を含んだ空気が集塵袋に流入し、袋内部で濾過される。

図2は、集塵袋の背面部の斜視図である。筒状体の両側の折り返し筒状端部4,4’は、折り返し接合により密封され、更にその間に胴貼部5を形成している。

筒状胴貼部5は、背面部16、ギャザー部17、吸引面部15のいずれの位置でもよく、製袋加工適正、集塵袋の外観品位等によって選択できるが、製袋加工から背面部16が好ましい。

接着剤10は、内層材3が比較的薄くて多孔性の場合は、内層材3を貫通してメルトブロー不織布2をも接着するため、接着剤9を兼用した接着剤として使用することができ、接着剤9の塗布を省略することができる場合がある。

また接着剤10は、外層材1’が比較的低目付で多孔性の場合は、外層材1’のみならず、これを貫通してメルトブロー不織布2’をも接着するため、接着剤11を兼用することができ、接着剤11の塗布を省略することができる。しかし、この外層材1、1’の接着は、高い接着強度が必要である上に、外層材自身の強度も高くする必要があることから、この外層材は比較的密度が高いものが使用され、したがって、別に接着剤11を用いて接着することが好ましい。

次に、メルトブロー不織布は、強度が弱く、上記接着剤により製袋されても、この層に風圧がかかると、破れが生じやすいものである。このため、外層材1、1’を第二の接着部において接着剤12により直接接着しなければならない。この形態で、しっかりした直接接着面積を確保していれば、接着剤12にメルトブロー不織布2や内層材3の端部の一部分が接着されていても何ら差し支えない。

接着剤13は、メルトブロー不織布2’と内層材3’を接着するためのものであり、いわば内層材のめくれ防止用接着剤である。

したがって、メルトブロー不織布2’と内層材3’のなるべく端部に塗布して接着することが好ましく、貫通してなる接着剤9,10,11の部分より内部側で接着するように注意する。

図9は、図8の筒状体の端部を2回折り返したときの折り返し筒状端部4のC−C’(図2における断面C−C’)の断面図、折り返し筒状端部の一例を示す拡大図である。筒状体の端部を折り返し接合した場合、集塵袋の形状として、この部分は一番応力集中(剥離応力)し易い。このため該筒状体の端部は、それぞれ2回折り返されて折り返し筒状端部4、4’を構成し、2回目の折り返し接合において、外層材1と1’が第四の接着部において接着剤23によって強固に接着される。また必要に応じて1回目の折り返し接合において、外層材1’と1’を接着剤24によって接着すると、2回目の折り返し接合における接着剤23が応力によって剥離した場合でも破袋しにくく、ゴミの漏れを防ぐことができる。また、接着剤23、24は、使用する接着剤の種類および外層材の目付、みかけ密度等によって、浸透性が良い場合には、外層材1および1’を貫通して、それぞれ接している裏面のメルトブロー不織布まで達して接着する場合もある。接着剤23、24は、図2に示す折り返し長さL方向に連続して可及的に端部まで一定幅で接着することが好ましく、また、2本以上並列に塗布してもよい。さらにメルトブロー不織布2、2’は、接着剤18によって、内層材3、3’を貫通して接着一体化しているため、空気流が侵入しても微細塵をメルトブロー不織布2、2’で捕集することができる。接着剤18は、折り返し長さL方向に端部まで接着することが好ましいが、最も応力がかかり漏れ易い両端部付近だけでも効果がある。折り返し幅Wは、通常集塵袋の大きさや形によって異なるが、製袋作業性や機能の上から、10〜25mmの範囲であるのが好ましい。

本発明の電気掃除機は、かかる電気掃除機用集塵袋を装着していることを特徴とするものである。すなわち、図10のように、外郭を上ケース25、下ケース26および前カバー27により構成された電気掃除機本体20と、該掃除機本体内に形成された集塵室21と、該集塵室内に配設された集塵袋22と、前記掃除機本体内に収納された吸引力を発生させる電動送風機(図示せず)を有する電気掃除機が一実施例としてあげられる。

SEM写真で繊維を拡大し100本の繊維幅を測定し、中位値で示す。

JIS L1096フラジール法に基づいて測定したものである。

【発明の効果】
本発明によれば、圧損上昇を抑え、完全に密封されかつ微細塵を漏らすことなく耐久性のある電気掃除機集塵袋およびそれを備えてなる電気掃除機を提供することができる。
