Description

【発明の詳細な説明】 本発明は(金属)部材を接合するための摩擦溶接法に
関し、より詳細にはより硬い材料から成るプローブと接
合される部材との間で行う相対的な摩擦運動に基づくい
わゆる摩擦撹拌溶接に関している。本発明は更に摩擦溶
接過程で使用される改善された道具にも関している。
十分な量の熱を発生するため接合される物体に対し
“摩擦”の原理に基づく摩擦溶接、即ち近接表面内に可
塑状態を作ることは周知であり数十年間使用されてい
る。摩擦熱は接合される二つの部材によってのみ発生す
る。しかし、これにより生ずる溶接の継ぎ目は使用され
た過程に固有の多数の好ましくない欠点を有する。摩擦
溶接の適応性をかなり制限する主な欠点は溶接される少
なくとも一つの部材を他方の部材に対し相対的に動かさ
なければならないことにある。従って、この種の過程は
例えば縦方向に連続した溶接が必要な構造には応用する
ことができない。
この溶接を改善した溶接、いわゆる摩擦撹拌溶接はWO
93/10935(日本特許第2712838号)により知られてい
る。処理されるワークよりも硬い材料のプローブ(第3
部材)が溶接過程で使用されている。摩擦撹拌溶接は該
プローブと該ワークとを相対的にくり返し動かし、該プ
ローブとワークを一体化させ、発生した摩擦熱によりワ
ーク領域内に可塑性の領域を作り、該相対的なくり返し
運動を止め、該可塑性の材料を固化させる事に基づいて
いる。従って、接合されるワーク間の相対的な動きによ
って熱が発生するのではない。この方法は種々のワーク
材料(プラスチック、金属)、応用(クラック、シーリ
ング、接合の修理)及び使用されたプローブの実施態様
の幾つかの例により説明されている。
前述の開示された方法と装置は押し出し成形された構
造の結合に応用するときは、構造体の部品に対するボイ
ド及び特有な冶金的なボンディングのない完全性の高い
溶接に対する要望と、重なった配置(ラップ構造)で溶
接を行う要求のいずれも満たすことができない。
溶接金属の適切な結合を達成するため、プローブの底
面部分(肩)は、全ての溶接動作(前進運動)の間接合
される部材の表面と密接な接触を有する必要がある。前
進運動の間肩が一時的に表面から“離れる”と、少量の
可塑性の溶接材料がプローブの後ろから追い出され、追
い出された後の空間を満たす材料がないので、溶接の中
にボイドが発生する。
更に従来の技術から知られている“スムースな”溶接
プローブを使用する事に関係した他の制限がある、即ち
材料に十分な摩擦熱を与えるために(プローブと接合さ
れる部材の間の接触時間)、可塑性の溶接材料が十分に
流れる様にするために、溶接の速度は遅くなければなら
ない。
それ故、本発明の目的はボイドの無い完全性の高い溶
接を行いスムースな品質の表面を示す改善された摩擦撹
拌溶接法を提示する事である。
更に本発明の目的は現在知られている摩擦撹拌突き合
わせ溶接法を改善し、重ね溶接と三個以上の構成部材の
接合構造を与える事である。
本発明の更に他の目的は加熱の影響をうけた領域を減
少し、溶接継ぎ目を均質にする新しいタイプのプローブ
を与える事である。
前述及びその他の目的は本発明に従い添付した請求項
に記載の摩擦撹拌溶接法及び装置(プローブ)をそれぞ
れ与える事により実現される。
本発明の他の目的及び特別な特徴及び利点は添付した
図1から図5に関する好ましい実施態様に対する以下の
詳細な記載により明らかになる。
図1は本発明に使用される溶接装置/過程の概略の斜
視図であり、 図2は二つの成分からなるプローブの構造の拡大断面
(部分)図であり、 図3は新規な摩擦撹拌溶接の概略の原理的な特徴を示
しており、 図4は溶接と回転速度とプローブ上に加えられた圧力
の間の最適な関係を図示しており、 図5aから図5eは種々のタイプの溶接継ぎ目の概略的な
斜視図である。
図、特に図1に関連し、例えばエンジン(図示してい
ない)による動力源に結合される上側部分22とセパレー
トピン24が取り付けられた下側部分23とを有した回転円
筒体2を備えた非消耗プローブ1は、二つの部材の結合
(溶接)のために、用意された部材(金属プレート)3
及び4に適用される。適当な摩擦熱を与えるため圧力を
加え回転しながら部材3と4の間にプローブ1を挿入す
ることにより、バットシーム溶接5が当接する部材に沿
って遷移運動する間継続的に行われる。
本発明に基づきプローブの底面部分23(肩)とピン24
の外側の形状(構造)の複合的な二つの部分からなるプ
ローブ1の、本発明による構造は図2に詳細に示してお
り、回転円筒体2の底面部分23は凹面の表面を有してお
り、ピン24の外側の表面は縦軸に沿って交互に出っ張り
とへこみのある部分を備えている。
プローブピンの実施態様として、外側のピンの表面の
上に従来のねじ山を適用し溶接の品質を改善することは
可能であるが、図2に示す表面構造はピンの中央部分か
ら横方向に突き出た垂直に配置された二つ以上の分離し
たブレード25を備えている。
この新規なタイプのピンにより与えられる溶接継ぎ目
の微細構造は、材料の乱れが最小である接合材料の噛み
合わせ可塑性セグメントから成る完全な接合を示してい
る。
従来の周知のプローブであるモノリシックタイプに比
較して分離したプローブピンを備えたプローブ1の複合
的な設計には幾つかの利点がある。一番目に該道具(プ
ローブ)はピン挿入の深さを調整し、その過程を柔軟に
することが出来る。二番目に該ピンの部分は種々の道具
のユニット部(肩/ホルダー)の間で容易に取り替える
ことができ、種々の厚さの壁を有する部材の溶接に適し
ている。
摩擦撹拌溶接の該新しい道具及び改善された過程の発
明上の特徴は図3に示すプローブ及び溶接動作の概略的
な図から容易に理解でき、Wは溶接される部材の厚さ
を、ωは溶接の速度を、Rは凹形のプローブの形の曲率
半径を、Fを該プローブに加えられた下方の力(圧力)
を、rsはプローブの肩の半径を、tは溶接される材料の
中に入る肩の“アンダーカット”を示している。
前述のピン24のねじ構造(図示していない)を有した
溶接表面の法線に対し若干傾きを示したプローブ1の凹
形の底を有する表面23により、可塑性の材料は溶接領域
内で垂直方向及び横方向に動かされ、溶接の側面を通る
種々のレベルの間で金属が変形される。プローブの形が
凹形であることにより、材料の垂直な流れ/遷移によ
り、部材の表面に非対称な圧縮が与えられる。従って、
ピンの外形構造から得られる材料の水平方向の動きと一
体あいまって、高品質でボイドの無い継ぎ目が得られ
る。
図4は滑らかな表面を有し完全にボイドの無い溶接を
行う種々の回転速度における(N/mm2)のプローブに加
えられた下向きの圧力F/π(rs、と実際の溶接速度
ω(mm/min)の間の最適な関係を概略的に示している。
最適な圧力/溶接速度の実際の値は幾つかのファクタ、
例えば接合部材の材料(A1−合金)、肩の形状等により
左右される。
種々の直径を有したプローブで行った幾つかの溶接の
試行により、接合部材の実際の壁の厚さに関係してプロ
ーブの肩の直径を少なくすることは溶接速度を増加させ
る可能性の他に、得られた接合/継ぎ目の品質に有益な
効果を有していることが示されている。
このように、合金6082.50の3mmの厚さの平らな押し出
しの接合に適用されるプローブの肩の直径を20mmから15
mmに、更に10mmに減少させることにより、HAZ(加熱領
域)は減少され、高品質な穴無し溶接を実現する溶接速
度を0.3m/minから0.8m/minに増加することができた。こ
れは熱の入力が減少したことと、形成される継ぎ目の近
傍に熱を集中させることとの結果で、溶接速度を向上さ
せプローブに印加される下向き圧力を減少させその結果
歪の無い溶接構造が得られる。
プローブの肩の半径(rs)と溶接された部材の壁の厚
さWの間の最適な関係を定める簡単な式は次の様にな
る: 5(W/2)≧rs≧(W/2) プローブの材料は接合されるワーク/部材より硬い。
典型的にはアルミニウム(合金)に応用する場合、該材
料は上昇した温度で良好な強度を示し、例えば熱間加工
スチール、高速スチール又はサーメット材料を使用する
ことができる。
図5aから図5eは本発明による方法及びプローブにより
与えられる種々のタイプの溶接の断片的な斜視図を概略
的に示している。
図5aは従来の突き合わせ溶接を示しており、図5bは二
つの部材の間のT型組立接続を示しており、図5cは重ね
溶接継ぎ目である。図5dは三つの部材を組み立てたT型
組立の他の形を示しており、最後に図5eは互いに垂直な
平面に配置された二つの部材の間のコーナー溶接を図示
している。
このように本発明による新規で改善された道具のタイ
プを応用することにより摩擦熱を十分発生しながら溶接
の速度を増すことができる。この効果は溶接材料の単位
体積当りの接触/加熱時間が増えたこと、及び溶接ライ
ンに沿って発生した熱の局所化が進んだことにより得ら
れている。更に、鍛造力(圧力)が溶接プローブを動か
す時材料に加えられる。前述の効果を最適に組み合わせ
ると溶接全体の断面を通して小孔のない均質な溶接によ
り冶金的及び機械的特性の両方に関し高品質の溶接が得
られる。

Claims (8)

    (57)【特許請求の範囲】
  1. 【請求項1】押し出し成形表面を結合するための摩擦溶
    接方法であって、2つの部材を相互に当接させて細長の
    結合領域を規定する段階と、結合される部材の材料より
    も硬い材料のプローブピンを回転させながら前記結合領
    域に挿入して摩擦熱を発生させ、近傍の部材の材料に可
    塑性領域を発生させる段階とを有する摩擦溶接方法にお
    いて、 発生した可塑性材料を結合される部材の表面にそって直
    角方向の圧力のもとにおき、同時に、プローブピンにそ
    って鉛直方向の材料の流れを発生させて、プローブピン
    の背後で可塑性材料を固化させることにより、前記の細
    長の結合領域に直角で鉛直な方向に可塑性材料の強力な
    流れにより、溶接継ぎ目を均質にすることを特徴とする
    摩擦撹拌溶接方法。
  2. 【請求項2】プローブの肩からのびるプローブピンは、
    結合される部材の近傍の表面と、溶接表面の法線から若
    干傾斜して、係合することを特徴とする請求項1に記載
    の方法。
  3. 【請求項3】プローブピン(24)の外側構造は可塑性の
    材料が溶接領域で鉛直及び横方向に流出する構造である
    ことを特徴とする請求項1又は2に記載の方法。
  4. 【請求項4】二個以上の部材がT型の溶接接合をなすよ
    うに溶接されることを特徴とする前記の請求項のいずれ
    か1つに記載の方法。
  5. 【請求項5】形成された溶接の継ぎ目が重なり溶接接合
    であることを特徴とする請求項1から3のいずれか1つ
    に記載の方法。
  6. 【請求項6】形成された溶接の継ぎ目が実質的に互いに
    任意の角度で配置された二つの部材を接続するコーナー
    溶接であることを特徴とする請求項1から3のいずれか
    1つに記載の方法。
  7. 【請求項7】動力源に接続された上側部分(22)とピン
    (24)を備えた底面部分(23)を有し、回転しほぼ円筒
    形の本体(2)を備えた部材の撹拌摩擦溶接用非消耗プ
    ローブ(1)において、 該プローブの底面部分(23)が凹面を有しており、取り
    付けられたピン(24)がねじ状の表面構造を示すプロー
    ブの取り替え可能な部分であることを特徴とする摩擦溶
    接用非消耗プローブ。
  8. 【請求項8】ピンがピンの中央部分から横方向に突き出
    た垂直に配置されたブレードの組を少なくとも1つ有し
    ていることを特徴とする請求項7に記載のプローブ。
