Abstract
Description
合成皮革は、衣類、履物、鞄、および荷物、家の室内装飾から自動車の座席まで、人々の日常生活で人気のある用途になる。それは、費用面での優位性が大幅に良くなった、天然皮革と同様の性能および手触りを提供する。合成皮革は、ポリマーを布地上にコーティングするか、またはポリマーを布地に含浸させることによって製作され、最も一般的に使用されるポリマーは、ポリウレタンである。慣習的なプロセスは、ジメチルホルムアミド(DMF)、メチルエチルケトン(MEK)、およびトルエン等の揮発性有機溶媒にポリウレタン樹脂を溶解して実行される。PUの多孔質構造は、コーティングまたは含浸された布地を水浴に導くことにより、制御された方式でPUポリマー鎖を沈殿させることによって作り出される。そのような多孔質構造は、合成皮革に天然皮革と同様の手触りを与えるために非常に重要で不可欠である。しかしながら、揮発性有機溶媒は、プラントのオペレーター、消費者、および環境にとって非常に危険である。したがって、合成皮革産業は、PU合成皮革の製造における揮発性有機溶媒の使用を最小限に抑えるために、溶媒フリーの製作プロセスに追いやられている。

第1の態様の水性ポリウレタン分散液から誘導されたポリウレタンスキンフィルムと;
2kPU複合組成物から誘導されたベース層と;
任意選択のバッキング基板と、を備える合成皮革製品を提供する。
本開示の第4の態様において、本開示は、第3の態様の合成皮革製品を調製するための方法であって、
a)第1の態様の水性ポリウレタン分散液を提供することと;
b)水性ポリウレタン分散液でポリウレタンスキンフィルムを形成することと;
c)ポリウレタンスキンフィルムの片面に2kPU複合組成物を塗布して、ベース層を形成することと;
d)任意選択で、ポリウレタンスキンフィルムの反対側のベース層の片側にバッキング基板を適用することと、を含む方法を提供する。

好ましい実施形態によれば、水性ポリウレタン分散液は、外部乳化分散液であり、すなわち、水性ポリウレタン分散液は、好ましくは、「外部界面活性剤/乳化剤」のみを使用して調製され、「内部界面活性剤/乳化剤」を実質的に含まない。
本開示の一実施形態によれば、鎖延長剤は、ジアミンまたは別のイソシアネート反応基を有するアミン化合物であってもよいが、好ましくは、アミノ化ポリエーテルジオール;ピペラジン;アミノエチルエタノールアミン;少なくとも2つのアミン基を含むC2-C16脂肪族ポリアミン、例えばエチレンジアミン;少なくとも2つのアミン基を含むC4-C15脂環式または芳香族ポリアミン、例えばシクロヘキサンジアミンおよびp-キシレンジアミン;少なくとも2つのアミン基を含むC7-C15芳香脂肪族ポリアミン;アミノ化C2-C8アルコール、例えばエタノールアミン;およびそれらの混合物からなる群から選択される。好ましい実施形態によれば、鎖延長剤は、2の官能基を有し、一級アミン基または二級アミン基を含むポリアミンである。好ましくは、アミン鎖延長剤は、PU分散液を作製するために使用される水に溶解される。
本出願の一実施形態によれば、水性ポリウレタン分散液は、2段階反応によって調製される。第1段階では、プレポリマーは、触媒(D)の存在下で、イソシアネート成分(A)のイソシアネート基をイソシアネート反応性成分(B)のイソシアネート反応基と反応させることによって調製される。上記の反応により、プレポリマー中にポリウレタン主鎖を形成することができる。第2段階では、プレポリマーが界面活性剤(E)と混合され、鎖延長剤(F)および親水性アミノシロキサン化合物(C)と反応する。鎖延長剤(F)および親水性アミノシロキサン化合物(C)は、プレポリマーに残っている遊離イソシアネート基と反応するイソシアネート反応基、例えばアミン基を含み、したがってそれらの構造部分もまた、得られるポリウレタン骨格鎖に導入される。第2段階では、プレポリマーの鎖は、鎖延長剤(F)および親水性アミノシロキサン化合物(C)によってさらに延長されて、水中に分散されたポリウレタン粒子を含む水性ポリウレタン分散液を形成する。水性ポリウレタン分散液を加熱および乾燥して、良好なPUDフィルムの機械的特性を維持しながら、優れた改善された粘着防止性能を示すスキンフィルムを形成することができる。
図1は、本明細書に記載の合成皮革製品の一実施形態の断面の概略図である。本開示の一実施形態において、合成皮革製品は、上から下に、水性ポリウレタン分散液によって形成された上部スキンフィルム、2KPUフォームベース層、およびバッキング基材(例えば織物布)を含む。皮革製品は、必ずしも実際の比率で示されているわけではなく、1つ以上の層の寸法は、その構成を明確に示すために誇張され得ることに留意されたい。
好適な剥離層は、典型的には、先行技術では「剥離紙」として既知である。好適な剥離層の例には、金属、プラスチック、または紙の箔が含まれる。本開示の1つの好ましい実施形態では、剥離層は、任意選択でプラスチック膜でコーティングされた紙層である。好ましくは、本明細書に開示される紙層は、ポリオレフィン、より好ましくはポリプロピレンでコーティングされる。あるいは、紙層は、好ましくはシリコーンでコーティングされる。代替の実施形態では、本明細書で使用される剥離層は、任意選択で、プラスチック膜でコーティングされたPET層である。好ましくは、PET層は、ポリオレフィン、より好ましくはポリプロピレンでコーティングすることができる。あるいは、PET層は、好ましくはシリコーンでコーティングされる。好適な剥離層の例は、市販されている。本開示で使用される剥離層は、対応するまたは補完的な表面プロファイルが合成皮革製品の最外面上に形成され得るように、平坦な、エンボス加工された、またはパターン化された表面を有し得る。好ましくは、剥離層は、合成皮革製品に高級天然皮革に匹敵する良好な触覚特性を付与するように、皮革粒子の様式でテクスチャー加工される。剥離層は、一般に、0.001mm~10mm、好ましくは0.01mm~5mm、より好ましくは0.1mm~2mmの厚さを有する。
PUスキンフィルムおよび2KPUフォームベース層は、独立して、および任意選択で、特定の目的のための任意の追加の補助剤および/または添加剤を含み得る。
本開示の実施形態では、バッキング基材は、0.01mm~50mmの範囲、好ましくは0.05mm~10mmの範囲、より詳細には0.1mm~5mmの範囲の厚さを有する。バッキング基材は、布、好ましくは織布もしくは不織布、含浸布、ニット布、編組布、またはマイクロファイバー、金属もしくはプラスチックの箔、例えばゴム、PVC、またはポリアミド、および革、好ましくはスプリットレザーからなる群から選択される1つ以上を含み得る。
水性ポリウレタン分散液は、スプレーコーティング、ブレードコーティング、ダイコーティング、キャストコーティング等の従来のコーティング技術によって適用され得る。
A.プレポリマーH1
ボラノール222-056(317.5g)、ヒマシ油(27.5g)、MPEG1000(10g)を1000mlの3つ口フラスコに入れ、115℃、76mmHgの圧力で1時間脱水した後、約72℃の温度まで自然冷却した。窒素(N2)流の保護および機械的攪拌下で約72℃でIPDI(145g)を脱水ポリオール混合物に注ぎ、次いで触媒T12(0.03g)をフラスコに加えた。反応は約72℃で1時間続き、次いで約82℃の温度に加熱し、さらに2.5時間継続した。生成物(プレポリマーH1)をプラスチックボトルに封入し、窒素保護下で密閉保管した。プレポリマーH1のNCO%は7.3%であると測定された。
ボラノール4000LMポリオール(130g)、ボラノール4240ポリオール(207.5g)、ヒマシ油(27.5g)およびMPEG1000(10g)を1000mlの3つ口フラスコに入れ、115℃、76mmHgの圧力で1時間脱水した後、約72℃の温度まで自然冷却した。窒素(N2)流の保護および機械的攪拌下で約72℃でIPDI(125g)を脱水ポリオール混合物に注ぎ、次いで触媒T12(0.03g)をフラスコに加えた。反応は約72℃で1時間続き、次いで約82℃の温度に加熱し、さらに2.5時間継続した。生成物(プレポリマーH2)をプラスチックボトルに封入し、窒素保護下で密閉保管した。プレポリマーH2のNCO%は7.1%であると測定された。
100グラムのプレポリマーH1またはH2を500mlのプラスチックカップに注ぎ、カウル(cowles)ミキサーで攪拌した。13gの23重量%SDBS水溶液を、約4000rpmの混合速度下でプレポリマーに徐々に加えた。さらに数分間撹拌した後、氷水を約4000rpmの混合速度でプレポリマーに滴下して加えた。氷水を加えると相反転が生じ、水中油型エマルジョンが形成された。次いで、混合速度を約1500rpmまで下げた。アミノシロキサン化合物(親水性OFX-7700または疎水性OFX-8209)およびピペラジンの水溶液を、エマルジョンに滴下して加えた。すべての溶液を加えたら、機械的攪拌をさらに12分間継続した。最後に、固形分が約40%のポリウレタン分散液が得られ、これをカバー付きのプラスチック容器内に保管した。
2)で調製したポリウレタン分散液22.5グラムを秤量し、等量の脱イオン水で希釈した。希釈したPUDを真空オーブンに移し、約10分間脱気した。次いで、脱気したPUDをプラスチック表面ペトリ皿に注いだ。PUDを満たした皿をオーブン内に移し、48℃で24時間加熱した後、フィルムを皿から剥がし、裏返し、さらに24時間連続乾燥させた。引張試験および引裂試験のために、フィルムを室温まで冷却した。
2)で調製された水性ポリウレタン分散液を、表3に示すようにカラーマスターバッチ、増粘剤、滑り剤および速乾剤と高速(1000~3000rpm)で数分間混合した。配合されたPUDを150μmの湿潤フィルム厚まで剥離紙にコーティングした。コーティングされた剥離紙をオーブン内で100℃で3分間、次いで130℃で2分間乾燥させた。乾燥したPUスキン層を備えた剥離紙をオーブンから取り出し、周囲温度まで冷却した。配合された2kPU複合材を、剥離紙上の乾燥したPUスキンフィルム上に300μmの湿潤フィルム厚さまでコーティングした。PUスキンフィルムおよびコーティングされた2kPU複合材を含む剥離紙を100℃のオーブン内に移し、75秒間予備硬化させた。次いで、バッキング基板(織物布)を2kPUフォーム層に慎重に適用し、3.5kgローラーで2回プレスした。試験片を140℃のオーブン内に入れ、5分間後硬化させた後、取り出して冷却した。
(a)ステップ3)で形成されたPUDスキンフィルムの機械的特性
ステップ3)で得られたPUDスキンフィルムの引張強度、破断点伸び、100%伸びでの弾性率、および引裂き強度を、標準ASTM D412-15aに従って特性評価した。
上記のステップ4)で作製された合成皮革製品の粘着防止性を、標準GB/T8948-2008に従って特性評価した。特に、合成皮革製品の2つの90mm×60mm試料を、1kgの圧力下で向かい合わせに貼り付け、85℃のオーブン内で3時間加熱した。粘着防止性は、室温で2つの試料を分離する際の2つの試料間の粘着性の程度に従って、以下の1から5にランク付けされた:
ランク1:完全に粘着性がない。
ランク2:わずかな力で分離することができる。
ランク3:ある特定の力で分離することができ、表面は破壊されない。
ランク4:大きな力で分離することができ、表面に不完全な損傷が発生する。
ランク5:分離できない。
比較実施例3、発明実施例3および発明実施例4は、親水性アミノシロキサン化合物(OFX-7700)の含有量をそれぞれ1.25重量%、3.75重量%および5.0重量%に調節したことを除いて、発明実施例1の手順を繰り返すことにより行われ、また粘着防止性ランクは次の通りであった。
比較例4は、OFX-7700が疎水性アミノシロキサン化合物(OFX-8209)で置き換えられたことを除いて、発明実施例1の手順に従って行われた。PUDフィルムには多くの膨らみがあることがわかったが、これはPUDの形成中にいくつかのゲルが形成されたことを意味する。この疎水性アミノシロキサンでは均質で透明なPUDフィルムを得ることができないため、このPUDを使用して合成皮革を作製してさらに評価することはしなかった。
Claims (13)
- 水に分散されたポリウレタン粒子を含む水性ポリウレタン分散液であって、
(A)少なくとも2つのイソシアネート基を有する1種以上の化合物を含むポリイソシアネート成分;
(B)少なくとも2つのイソシアネート反応基を有する1種以上の化合物を含むイソシアネート反応性成分;
(C)式I:
R1は、-(CH2)mNH2または-(CH2)s-NH-(CH2)tNH2であり;
R2は、-CH2CH2CH2O(CH2CH2O)nHであり;
R3、R4、R5、R6およびR7のそれぞれは、独立して、メチル、エチル、n-プロピル、i-プロピル、n-ブチル、i-ブチル、sec-ブチル、t-ブチル、n-ペンチル、i-ペンチル、tert-ペンチル、ネオペンチル、シクロヘキシルおよびフェニルからなる群から選択され;
aは1~10の整数であり;xは20~500の整数であり;yは1~10の整数であり、zは1~10の整数であり、mは1~5の整数であり;sは1、2、3、4または5の整数であり;tは1、2、3、4または5の整数であり;nは5~20の整数であり;親水性アミノシロキサン化合物(C)の含有量は、イソシアネート成分(A)、イソシアネート反応性成分(B)、および触媒(D)の総重量を基準として2.0重量%~10重量%である)で表される親水性アミノシロキサン化合物;
(D)触媒;
(E)界面活性剤;
(F)鎖延長剤;ならびに
(G)水から誘導された水性ポリウレタン分散液。 - ポリウレタン粒子中のポリウレタンの主鎖に共有結合しているカチオン性またはアニオン性親水性ペンダント基に変換することができるカチオン性またはアニオン性親水性ペンダント基がなく、前記ポリウレタンが外部乳化される、請求項1に記載の水性ポリウレタン分散液。
- 少なくとも2つのイソシアネート基を有する前記1種以上の化合物が、
a)少なくとも2つのイソシアネート基を含むC4-C12脂肪族ポリイソシアネート、少なくとも2つのイソシアネート基を含むC6-C15脂環式または芳香族ポリイソシアネート、少なくとも2つのイソシアネート基を含むC7-C15芳香脂肪族ポリイソシアネート、およびそれらの組み合わせと、
b)a)の1種以上のポリイソシアネートを、少なくとも2つのヒドロキシ基を含むC2-C16脂肪族多価アルコール、少なくとも2つのヒドロキシ基を含むC6-C15脂環式または芳香族多価アルコール、少なくとも2つのヒドロキシ基を含むC7-C15芳香脂肪族多価アルコール、500~5,000の分子量を有するポリエステルポリオール、200~5,000の分子量を有するポリカーボネートジオール、200~5,000の分子量を有するポリエーテルジオール、少なくとも2つのアミノ基を含むC2-C10ポリアミン、少なくとも2つのチオール基を含むC2-C10ポリチオール、少なくとも1つのヒドロキシル基および少なくとも1つのアミノ基を含むC2-C10アルカノールアミン、ならびにそれらの組み合わせからなる群から選択される1つ以上のイソシアネート反応性成分と反応させることによって調製されるイソシアネートプレポリマー(前記イソシアネートプレポリマーが少なくとも2つの遊離イソシアネート基を含むことを条件とする)とからなる群から選択される、請求項1または2に記載の水性ポリウレタン分散液。 - 前記イソシアネート成分(A)の含有量が、前記イソシアネート成分(A)、前記イソシアネート反応性成分(B)および前記触媒(D)の総重量を基準として5重量%~50重量%である、請求項1または2に記載の水性ポリウレタン分散液。
- 少なくとも2つのイソシアネート反応基を有する前記1種以上の化合物が、少なくとも2つのヒドロキシ基を含むC2-C16脂肪族多価アルコール、少なくとも2つのヒドロキシ基を含むC6-C15脂環式または芳香族多価アルコール、少なくとも2つのヒドロキシ基を含むC7-C15芳香脂肪族多価アルコール、500~5,000の分子量を有するポリエステルポリオール、200~5,000の分子量を有するポリカーボネートジオール、200~5,000の分子量を有するポリエーテルジオール、少なくとも2つのアミノ基を含むC2-C10ポリアミン、少なくとも2つのチオール基を含むC2-C10ポリチオール、少なくとも1つのヒドロキシル基および少なくとも1つのアミノ基を含むC2-C10アルカノールアミン、少なくとも2つのヒドロキシ基を有する植物油、ならびにそれらの組み合わせからなる群から選択される、請求項1または2に記載の水性ポリウレタン分散液。
- 前記イソシアネート反応性成分(B)の含有量が、前記イソシアネート成分(A)、前記イソシアネート反応性成分(B)および前記触媒(D)の総重量を基準として50重量%~95重量%である、請求項1または2に記載の水性ポリウレタン分散液。
- 前記触媒(D)が、有機スズ化合物、有機ディスマス化合物、三級アミン、モルホリン誘導体、ピペラジン誘導体、およびそれらの組み合わせからなる群から選択され;
前記触媒(D)の含有量は、前記イソシアネート成分(A)、前記イソシアネート反応性成分(B)、および前記触媒(D)の総重量を基準として1.0重量%以下である、請求項1または2に記載の水性ポリウレタン分散液。 - 前記界面活性剤(E)が、ポリ(オキシ-1,2-エタンジイル)α-スルホ-ω(ノニルフェノキシ)塩、アルカリ金属オレエートおよびステアレート、アルカリ金属C12-C16アルキルサルフェート、アミンC12-C16アルキルサルフェート、アルカリ金属C12-C16アルキルベンゼンススルホネート、アミンC12-C16アルキルベンゼンスルホネート、フッ素化C4-C16アルキルエステル、アルカリ金属C4-C16ペルフルオロアルキルスルホネート、およびそれらの組み合わせからなる群から選択され、
前記界面活性剤(E)の含有量は、前記イソシアネート成分(A)、前記イソシアネート反応性成分(B)および前記触媒(D)の総重量を基準として10重量%以下である、請求項1または2に記載の水性ポリウレタン分散液。 - 前記鎖延長剤(F)が、少なくとも2つのアミン基を含むC2-C16脂肪族ポリアミン、少なくとも2つのアミン基を含むC4-C15脂環式または芳香族ポリアミン、少なくとも2つのアミン基を含むC7-C15芳香脂肪族ポリアミン、からなる群から選択され、
前記鎖延長剤(F)の含有量は、前記イソシアネート成分(A)、前記イソシアネート反応性成分(B)および前記触媒(D)の総重量を基準として、1.0重量%~15重量%である。請求項1または2に記載の水性ポリウレタン分散液。 - 前記水性ポリウレタン分散液が、前記水性ポリウレタン分散液の総重量を基準として5重量%~50重量%の固形分を有し、
前記ポリウレタン粒子が、20nm~5μmの体積平均粒子サイズを有する、請求項1または2に記載の水性ポリウレタン分散液。 - 請求項1~10のいずれかに記載の水性ポリウレタン分散液を調製するための方法であって、
(i)前記触媒(D)の存在下で前記イソシアネート成分(A)を前記イソシアネート反応性成分(B)と反応させて、プレポリマーを形成することと;
(ii)前記界面活性剤(E)および水(G)の存在下で前記プレポリマーを前記親水性アミノシロキサン化合物(C)および前記鎖延長剤(F)と反応させて、前記水性ポリウレタン分散液を形成することと、を含む方法。 - 上から下に、
請求項1~10のいずれかに記載の水性ポリウレタン分散液から誘導されたポリウレタンスキンフィルムと;
2kPU複合組成物から誘導されたベース層と;
任意選択のバッキング基板と、を備える合成皮革製品であって、前記ポリウレタンスキンフィルムは、前記ベース層と直接接触し、前記バッキング基板は、存在する場合、前記ベース層と直接接触する合成皮革製品。 - 請求項12に記載の合成皮革製品を調製するための方法であって、
a)請求項1~11のいずれかに記載の水性ポリウレタン分散液を提供することと;
b)前記水性ポリウレタン分散液で前記ポリウレタンスキンフィルムを形成することと;
c)前記ポリウレタンスキンフィルムの片面に前記2kPU複合組成物を塗布して、前記ベース層を形成することと;
d)任意選択で、前記ポリウレタンスキンフィルムの反対側の前記ベース層の片側に前記バッキング基板を適用することと、を含む方法。
