Abstract
Description
The present invention relates to an antireflection film applied to, for example, a plasma display panel or a liquid crystal display panel, and further relates to a method for producing an antireflection film in which a low refractive index layer and a thermosetting functional layer are formed by an ionizing radiation irradiation step and a heating step. .
In recent years, electronic image display devices (electronic displays) such as a plasma display panel (PDP) and a liquid crystal display panel (LDP) have been remarkably advanced for television and monitor applications and are widely spread. As these electronic image display devices are increased in size, there is a problem that visibility is reduced due to reflection of external light. Further, since the plasma display uses plasma discharge for light emission, there is a problem that electromagnetic waves over a wide frequency range are radiated.
In order to solve these problems, the plasma display filter uses an antireflection film with an antireflection function and a plasma display illuminator to reduce the reflection of external light and improve visibility. An electromagnetic shielding material and a near infrared shielding material for shielding emitted electromagnetic waves and near infrared rays are used. From the viewpoint of cost reduction, the above functional materials used for plasma display filters are laminated with an electromagnetic wave shielding layer and a near infrared shielding layer on the back surface opposite to the low refractive index layer of the base material in the antireflection film on the outermost surface. By doing so, a functional film having both antireflection performance and electromagnetic wave shielding performance or near infrared shielding performance with a single film has been proposed (see, for example, Patent Document 1 and Patent Document 2).
In recent years, plasma displays have various functions without using tempered glass that has been used as a support for optical filters in order to achieve further thinning, weight reduction, productivity improvement, cost reduction, etc. Plasma displays using a film-type optical filter in which a laminated film in which films are laminated are directly attached to a plasma display have become mainstream. In a film-type optical filter, since the antireflection film comes to the outermost surface, high scratch resistance is required. Therefore, an anti-reflection film having excellent hardness and scratch resistance has been developed by adding a sol-gel reaction of alkoxysilane to the ionizing radiation curing of an ionizing radiation curable resin that has been used in conventional antireflection films (for example, (See Patent Document 3).
Such an antireflection film is prepared by the method shown below. That is, the coating liquid A is created by applying a coating solution for the low refractive index layer on one surface of the transparent substrate film (step a-1). Next, the organic solvent contained in the coating film A created in step a-1 is dried to create a dry film (step a-2). Next, ionizing radiation is irradiated to the dry film prepared in step a-2, and the ionizing radiation curable resin contained in the dry film is cured to prepare a semi-cured film (step a-3). Next, the semi-cured film prepared in Step a-3 is heated at 120 to 180 ° C., and the alkoxysilane contained in the semi-cured film is cured to form a low refractive index layer (Step a-4). Next, a coating solution for a thermosetting functional layer is applied to the other surface opposite to the surface on which the low refractive index layer of the transparent substrate film is formed, thereby forming a coating film B (step b-1). Finally, the coating film B created in step b-1 is heated at 120 to 180 ° C. to cure the coating film B, thereby creating a thermosetting functional layer (step b-2).
However, the antireflection film produced by the above method has the following problems. That is, in the above manufacturing method, after the low refractive index layer is completely formed through the ionizing radiation irradiation step and the heating step, the thermosetting functional layer is formed on the back surface through a separate heating step. For this reason, there is a problem that heat history is added twice to the low refractive index layer, resulting in deterioration of visibility reflectance, haze value, and curling.
Accordingly, the present invention solves the above-mentioned problems, and the object of the present invention is to provide a method for producing an antireflection film that can avoid deterioration of visibility reflectance, haze value, curl properties, and the like. is there.

For this purpose, the present invention adopts the following means.
(1) A low refractive index layer having a refractive index of 1.50 or less formed by curing a composition containing an ionizing radiation curable resin and an alkoxysilane is provided on one surface of the transparent substrate film, In the method for producing an antireflection film in which a thermosetting functional layer containing a thermosetting resin is provided on the other side opposite to the provided side, the next step is the ionizing radiation curable type on one side of the transparent substrate film. A process for producing an antireflection film, comprising:
(2) The method for producing an antireflection film according to (1), wherein the thermosetting functional layer is an electromagnetic wave shielding layer or a near infrared shielding layer.
According to the present invention, after the low refractive index layer is not completely formed in the process A, the semi-cured film is thermally cured at the same time as the coating film B in the process B after being made into a semi-cured film state only by irradiation with ionizing radiation. ing. That is, the heating process is reduced by one and the heat history is not added twice to the low refractive index layer. Thereby, it is possible to obtain an antireflection film excellent in physical strength while preventing deterioration of visibility reflectance, haze value, curl properties and the like.
Hereinafter, the present invention will be described in detail. First, the antireflection film will be described. The antireflection film is applied to a plasma display panel (PDP) or a liquid crystal display panel (LDP) in an electronic image display device (electronic display) such as a television or a monitor. It consists of a low refractive index layer formed on one surface of the material film and a thermosetting functional layer formed on the other surface of the transparent substrate film.
<Transparent substrate film>
The transparent substrate film used for the antireflection film is not particularly limited as long as it has transparency. Examples of the material for forming such a transparent substrate film include polyesters such as polyethylene terephthalate, polyarylate, triacetyl cellulose, and polyether sulfone. Of these, a polyester film, particularly a polyethylene terephthalate film, is preferable in terms of ease of molding and cost.
The thickness of the transparent substrate film is preferably 25 to 400 μm, more preferably 50 to 200 μm. When the thickness of the transparent substrate film is less than 25 μm or thicker than 400 μm, the handleability during the production and use of the antireflection film is unfavorable. In addition, various additives may contain in the transparent base film. Examples of such additives include ultraviolet absorbers, antistatic agents, stabilizers, plasticizers, lubricants, flame retardants, and the like.
<Low refractive index layer>
The low refractive index layer is a layer that prevents reflection or reflection of external light such as a fluorescent lamp that affects the image display of the display. The refractive index of the low refractive index layer is at least 1.50 or less, preferably 1.20 to 1.50, more preferably 1.25 to 1.45. When the refractive index exceeds 1.50, the low refractive index layer cannot exhibit sufficient antireflection performance. The low refractive index layer includes an ionizing radiation curable resin, an alkoxysilane, and a polymerization initiator.
The type of ionizing radiation curable resin is not particularly limited as long as it is a resin that undergoes a curing reaction when irradiated with ionizing radiation. Examples of such resins include monofunctional (meth) acrylates, polyfunctional (meth) acrylates, simple or mixed fluorine-containing organic compounds having a polymerizable double bond, and polymers. In the present specification, (meth) acrylate means a generic name including both acrylate and methacrylate. The ionizing radiation used for ionizing radiation curing is ultraviolet rays or electron beams.
The type of alkoxysilane is not particularly limited as long as it causes a curing reaction by heat. Examples of such alkoxysilane include tetramethoxysilane, tetraethoxysilane, methyltrimethoxysilane, methyltriethoxysilane, and dimethyldimethoxysilane.
The type of the polymerization initiator is not limited as long as it has the ability to initiate polymerization by ionizing radiation. Examples of such initiators include acetophenone polymerization initiators, benzoin polymerization initiators, benzophenone polymerization initiators, and thioxanthone polymerization initiators.
The composition ratio of the ionizing radiation curable resin and the alkoxysilane, which is a composition of the low refractive index layer, is preferably 25 to 400 parts by mass of alkoxysilane with respect to 100 parts by mass of the ionizing radiation resin. When the proportion of alkoxysilane exceeds 400 parts by mass, the formation of the semi-cured film described below is insufficient and the film cannot be wound. When the amount is less than 25 parts by mass, improvement in physical strength due to sol-gel reaction cannot be expected. The low refractive index layer is prepared by applying a coating solution containing an ionizing radiation curable resin and alkoxysilane and diluted with an organic solvent to one surface of the transparent substrate film, followed by drying and curing. The coating liquid for the low refractive index layer may further contain hollow silica fine particles having an average particle diameter of 10 to 100 nm. It is preferable that content of a polymerization initiator shall be 0.1-20 mass% with respect to solid content of ionizing radiation resin. When the content of the polymerization initiator is less than 0.1% by mass, the polymerization curing of the ionizing radiation curable resin becomes insufficient, and when it exceeds 20% by mass, the refractive index of the film after polymerization curing increases.
The organic solvent used in the coating solution for the low refractive index layer is not particularly limited as long as it does not react with the ionizing radiation resin or the alkoxysilane and can be easily evaporated by heating. Examples of such an organic solvent include alcohols such as methanol, isopropyl alcohol, and butanol, ketones, aromatic hydrocarbons, amides, esters, ethers, and the like. Two or more kinds of these organic solvents may be used in combination as required.
<Thermosetting functional layer>
The thermosetting functional layer is a layer that shields electromagnetic waves or near infrared rays emitted from the light emitter of the plasma display. Therefore, in the antireflection film of the present invention, the thermosetting functional layer is an electromagnetic wave shielding layer or a near infrared shielding layer. The thermosetting functional layer is prepared by applying the coating liquid for the thermosetting functional layer to the other side of the transparent base film (the side opposite to the side on which the semi-cured film is provided) and curing it. .
The electromagnetic wave shielding layer has a function of shielding electromagnetic waves emitted from the plasma display. Examples of such binder resins include acrylic resins, butyral resins, polyvinyl alcohol resins, acetal resins, phenol resins, urea resins, vinyl acetate emulsions, polyurethane resins, polyvinyl acetate resins, epoxy resins, melamine resins, alkyd resins, and nitrocellulose. Resins, natural resins, polyester resins, acrylic resins, cellulose resins, urethane resins and copolymer resins thereof.
The metal particles for shielding electromagnetic waves are not particularly limited as long as they have conductivity. Examples of such metal fine particles include nickel, copper, gold, silver, aluminum, chromium, platinum, palladium, tungsten, molybdenum, and an alloy of two or more kinds thereof, or a compound of these metals.
A dispersing agent will not be specifically limited if it has the favorable co-dispersibility of a metal particle, and the secondary aggregation prevention performance. Examples of such a dispersant include a fibrous polymer such as hydroxypropyl cellulose, and a water-soluble polymer such as polyvinyl pyrrolidone and polyvinyl alcohol.
The near-infrared shielding layer is not particularly limited as long as it has a function of shielding near-infrared rays emitted from the plasma display, and a conventionally known one can be used. The near-infrared shielding layer is formed by applying a coating solution containing a near-infrared shielding agent in a thermosetting binder resin and diluted with an organic solvent, and curing the coating solution. The binder resin here is not particularly limited as long as it has transparency. As such a binder resin, for example, a polyester resin, an acrylic resin, a urethane resin, a melamine resin, a polyolefin resin, a polyvinyl resin, a polyvinyl alcohol resin, and the like, from the viewpoint of dispersibility, transparency, and durability of a near infrared absorber, Polyester resins and acrylic resins are preferred.
The near-infrared shielding agent is not particularly limited as long as it is a pigment having absorption in the near-infrared region. Examples of such a dye include polymethine, cyanine, phthalocyanine, naphthalocyanine, dithiol metal complex, naphthoquinone, anthroquinone, triphenylmethane, aminium, and diimonium. These near-infrared shielding agents may be used in combination of two or more as necessary.

<Manufacturing method>
Next, a manufacturing method will be described. The manufacturing method of the antireflection film of this invention is manufactured along the following process order.
Step A-1: A coating solution for a low refractive index layer is applied to one surface of the transparent substrate film to form a coating film A. The coating film A corresponds to “one coating film” of the present invention.
Step A-2: The organic solvent contained in the coating film A prepared in Step A-1 is dried to prepare a dry film.
Step A-3: Ionizing radiation is applied to the dry film created in Step A-2, and the ionizing radiation curable resin contained in the dry film is cured to create a semi-cured film. There is no heating step in step A. The semi-cured film means a film state in which the ionizing radiation curable resin is cured but the alkoxysilane is not cured because it is not heated.
Process B-1: The coating liquid for thermosetting functional layers is apply | coated to the other surface of a transparent base film, and the coating film B is created. The coating film B corresponds to the “other coating film” of the present invention.
Step B-2: The coating film B created in Step B-1 and the semi-cured film are heated at the same time, and the alkoxysilane contained in the semi-cured film is cured together with the coating film B, so that the thermosetting functional layer and low refraction are obtained. Create a rate layer at the same time.
In Step A-1 and Step B-1, the method for applying the coating solution for the low refractive index layer is not particularly limited. As such a coating method, for example, a coating method such as reverse roll coating, roll coating, die coating, air knife coating, blade coating, reverse coating, and gravure coating can be used. When ultraviolet rays are used as ionizing radiation in the step A-3, ultraviolet rays can be irradiated at an output of 10 to 400 mJ / cm 2 using a high-pressure mercury lamp in a nitrogen atmosphere by an ultraviolet irradiation device. When an electron beam is used for the ionizing radiation, the electron beam can be irradiated with an acceleration voltage of 50 to 250 kV.
In step B-2, the heat required for curing the coating film B and curing the alkoxysilane contained in the semi-cured film is not particularly limited. Examples of such heat include air heated by using a steam heater, an electric heater, an infrared heater, a far-infrared heater, or the like, or heat given by blowing an inert gas onto the coating film. The thermosetting temperature necessary for curing the alkoxysilane contained in the semi-cured film is not higher than the deformation temperature of the transparent substrate film, and is usually about 20 ° C to 300 ° C.
Furthermore, when an electromagnetic wave shielding layer is prepared in Step B-2, the heating temperature is preferably 60 ° C. to 200 ° C. When the temperature is less than 60 ° C., the dispersant contained in the coating film B prepared in Step B-1 is not sufficiently baked, and the metal particles are hardly fused. Moreover, also when producing a near-infrared shielding layer in process B-2, it is preferable that the heating temperature shall be 60 to 200 degreeC. When the temperature is less than 60 ° C., the organic solvent contained in the coating film B created in Step B-1 does not evaporate sufficiently, which causes deterioration of the dye.

(Production method)
Step A-1: Coating films A to K for a low refractive index layer were applied to one surface of a polyethylene terephthalate film using a gravure coater to prepare a coating film A.
Step A-2: The organic solvent contained in the coating film A prepared in Step A-1 was dried at 80 ° C. for 30 seconds to prepare a dry film.
Step A-3: The dried film prepared in Step A-2 was irradiated with ultraviolet rays at an output of 200 mJ / cm 2 to cure dipentaerythritol hexaacrylate contained in the dried film to form a semi-cured film.
Step B-1: Coating liquids X and Y for the thermosetting functional layer were applied to the other surface of the transparent base film in a grid pattern by screen printing, offset printing, gravure printing, gravure coating, etc., to create a coating film B .
Step B-2: The coating film B created in the step B-1 and the semi-cured film created in the step A-3 are simultaneously heated using electric heating hot air, and the tetra contained in the coating film B and the semi-cured film. Ethoxysilane was cured to obtain an antireflection film (Examples 1 to 19) in which a thermosetting functional layer and a low refractive index layer were simultaneously formed.
As a comparative example, in step A-3 of the example, the ionizing radiation curable resin contained in the coating solution for the low refractive index layer was cured by ionizing radiation, and the alkoxysilane was also cured by heating, that is, the step Except having formed the low refractive index layer in A-3, the antireflection film (Comparative Examples 1-6) was created similarly to the Example. Comparative Example 1 corresponds to Example 1, Comparative Example 2 corresponds to Example 8, Comparative Example 3 corresponds to Example 14, Comparative Example 4 corresponds to Example 17, and Comparative Example 5 Corresponding to Example 18, Comparative Example 6 corresponds to Example 19. Table 2 shows the conditions of each step in Examples 1 to 19 and Comparative Examples 1 to 6.
From the results of Table 3, since the antireflection films of Examples 1 to 19 have only one thermal history added to the low refractive index layer, they are excellent in visibility reflectance, haze value, scratch resistance, and curling properties. Results were obtained. On the other hand, the antireflection films of Comparative Examples 1 to 6 were whitened due to the addition of two thermal histories to the low refractive index layer, and the visibility reflectance could not be measured. Moreover, since the heat history was added twice to the low refractive index layer and the film deteriorated, it was confirmed that the haze value, scratch resistance, and curl properties were deteriorated.
