Abstract
Description
実条件備品試験
実条件備品試験(RCFT)は、装着マットに囲まれたモノリス(すなわち、触媒コンバータ要素またはディーゼル微粒子フィルタ)を有する汚染防止装置内の実際の操作条件をシミュレートするものである。この試験は、装着マットが出す圧力を測定し、マフラー内に収められた汚染防止装置をシミュレートするために等温条件下で実施する。RCFT法は、自動車汚染防止装置の材料の態様(Material Aspects in Automotive Pollution control devices)、ハンスボーデ(Hans Bode)編、ウィリー−VCH(WIley−VCH)206〜208頁(2002年)に詳細が記載されている。
セラミック繊維塊のバルク収縮率を、チャートレコーダを有するシータダイラトロニックIIサーマルアナライザ(Theta Dilatronic II Thermal Analyzer)、型番MFE−715(ニューヨーク州ポートワシントンのシータインダストリー社(Theta Industries, Inc.,Port Washington,NY)より入手)を用いて熱機械分析(TMA)により求めた。無機繊維試料を、直径11mmの円形ダイを用いて切断し、炉のプラテンに置いた。1350グラムの重りを支持する直径7mmの水晶ロッド(長さ約35.6cm)を試料の上に置き、炉を閉じた。これは、試料に加えられた約50psi(345kN/m2)の荷重に対応する。15℃/分のレートで1000℃まで加熱する前に、重りを加えた試料を約5分間安定化させた。オーブンが1000℃に達した後、炉をオフにして室温まで冷却した。試料を炉内で冷却した。ロッドの端部とプラテンの間の空隙として測定した試料の厚さを、加熱および冷却サイクルの両方の間にチャートレコーダでプロットした。加熱サイクル中750℃で記録した厚さ(T1)と、冷却サイクル中750℃で記録した厚さ(T2)からパーセント収縮率を計算した。バルク収縮率は、%バルク収縮率=[(T1−T2)/T1]×100として計算した。
多層マットは、2つの膨張層間に挟まれた非膨張繊維層をラミネートすることにより構築した。3Mカンパニー(3M Company)(ミネソタ州、セントポール(St.Paul,MN))製の2つの「インテラム(INTERAM)100」膨張マット装着材を膨張層として用いた。各膨張層の単位面積当たりの重量は1050g/m2、厚さは約1.7mmであった。3Mカンパニー(3M Company)製ガラス繊維マット「INPE571.02」マット装着材を非膨張層として用いた。このマットのバルク密度は約0.14g/cm3、単位面積当たりの重量は約800g/m2でり、厚さは約5.8mmである。各膨張層の一主面に3Mカンパニー(3M Comapny)製「フォームファスト74スプレー接着剤(FOAM FAST 74 SPRAY ADHESIVE)」をスプレーした。非膨張層の一主面をある膨張層に接合し、非膨張層の他主面を他の膨張層に接合した。すなわち、非膨張ガラス繊維層を2つの膨張層間にラミネートした。ローリングピンを3層マットの上で軽く転がして、層を接合し、マットを85℃に設定したオーブン中で約5分間乾燥させた。得られた多層マットの厚さは約9.2mmであった。
それぞれ重量が1050g/m2、厚さが約1.7mmである2つの膨張層が「INPE570」膨張マット装着材であった以外は、実施例1の手順に従って、多層マットを構築した。これらの膨張層は、3Mカンパニー(3M Company)(ミネソタ州、セントポール(MSt.Paul,MN))より入手した。得られた多層マットの厚さは約9.2mmであった。RCFTを用いてマットを試験し、結果を表1に示す。
参照例R1は、3Mカンパニー(3M Company)(ミネソタ州、セントポール(St.Paul,MN))より入手した「INPE571.02」非膨張マットであった。この試料についてのデータを表1に示す。
参照例R2は、3Mカンパニー(3M Company)(ミネソタ州、セントポール(St.Paul,MN))より入手した「インテラム(INTERAM)100」膨張マット装着材であった。この試料についてのデータを表1に示す。
実施例3〜5のガラス繊維マットは、それぞれ、国際公開第2004/011785号パンフレット(メリー(Merry))の実施例1〜3に従って作製する。全てのマットの単位面積当たりの重量は約800g/m2であり、厚さは約5.8mmである。3Mカンパニー(3M Company)(ミネソタ州、セントポール(St.Paul,MN))より入手可能な「インテラム(INTERAM)100」膨張マット装着材間で各ガラス繊維マットをラミネートすることにより、多層マットを作製する。各膨張層の単位面積当たりの重量は1050g/m2である。
実施例1の手順に従って、2つの膨張層間で非膨張セラミック繊維層をラミネートすることにより多層マットを作製する。2つの膨張層は、3Mカンパニー(3M Company)(ミネソタ州、セントポール(St.Paul,MN))より入手した「インテラム(INTERAM)100」膨張マット装着材である。各膨張層の単位面積当たりの重量は1050g/m2、厚さは約1.7mmである。実施例6の非膨張マットは、3Mカンパニー(3M Company)より入手可能な「インテラム(INTERAM)1100HT」非膨張マット装着材である。実施例7の非膨張マットは、3Mカンパニー(3M Company)より入手可能な「インテラム(INTERAM)1100HT」非膨張マット装着材である。非膨張マットは両方とも、3Mカンパニー(3M Company)より入手可能であり、結晶アルミナ繊維(例えば、多結晶アルミナ繊維)から形成される。
それぞれ、単位面積当たりの重量が1050g/m2、厚さが約1.7mmである2つの層の「インテラム(INTERAM)100」膨張マット装着材間に実施例2のS−2ガラス繊維マットを配置することにより、多層マットを作製する。これらの層は、3Mカンパニー(3M Company)(ミネソタ州、セントポール(MSt.Paul,MN))より入手可能である。マットを、バーブドニードルを用いてニードルパンチして、3層間の繊維の物理的な交絡を与える。好適なニードルパンチャーは、市販のバーブドニードル(フォスターニードルカンパニー(Foster Needle Company)(ウィスコンシン州、マニトワック(Manitowoc,WI)))と共に、ドイツ、ディロ(Dilo,Germany)より「ディロ(DILO)」という商品名で市販されている。マットをニードルパンチして、約12ニードルパンチ/cm2とする。
生体溶解性繊維を有する膨張マットを国際公開第03/031368号パンフレットの実施例1に記載された通りにして作製する。簡単に述べると、膨張した層剥離バーミキュライトを、ワリング(Waring)ブレンダ内で約3分間にわたって水に分散させて、バーミキュライトを層剥離し破砕する。これにより雲母バインダーが形成される。膨張した層剥離したバーミキュライトは、W.R.グレース(Grace)(マサチューセッツ州、ケンブリッジ(Cambridge,MA))より「ゾノライト(ZONOLITE)」膨張バーミキュライト5番という商品名で入手可能である。次に、繊維(生体溶解性無機繊維およびレーヨン繊維の両方)をスラリー中に約5秒間分散し、ラテックス(すなわち、有機バインダー)を添加する。生体溶解性無機繊維は、サーマルセラミックス(Thermal Ceramics)(ジョージア州、オーガスタ(Augusta,GA))より入手可能な「スーパーウール(SUPERWOOL)607」である。レーヨン繊維は、ミニファイバー社(Minifibers,Inc.)(テネシー州、ジョンソンシティ(Johnson City,TN))より入手可能な0.635mmの長さのレーヨン繊維である。有機バインダーをラテックスの形態で添加する。ラテックスは、エアプロダクツポリマー(Air Products Polymers)(ペンシルバニア州、アレンタウン(Allentown,PA))より入手可能な55%固体のエチレン酢酸ビニルラテックス「エアフレックス(AIRFLEX)600BP」である。硫酸アルミニウムの50%固体の水溶液を添加して、ラテックスを凝固し、未膨張バーミキュライト(すなわち、膨張材料)を添加して混合し、従来の製紙プロセスを用いてマットへと形成可能な均一な分散液を形成する。未膨張バーミキュライトは、コメタル社(Cometals Inc.)(ニューヨーク州、ニューヨーク(New York,NY)より入手可能である。乾燥重量パーセントでのマット組成を表2に示す。
Claims (20)
- 第1の主面と前記第1の主面の反対の第2の主面とを有し、無機繊維を含む非膨張層と、
前記非膨張層の前記第1の主面に対向し、多層マットの第1の外側層である第1の膨張層と、
前記非膨張層の前記第2の主面に対向し、前記多層マットの第2の外側層である第2の膨張層と
を含む多層マット。 - 前記第1の膨張層および前記第2の膨張層が、それぞれ、バーミキュライト、膨張性グラファイトまたはこれらの組み合わせから選択される膨張材料を含む請求項1に記載の多層マット。
- 前記非膨張層の厚さが、前記多層マットの合計厚さの少なくとも50パーセントである請求項1に記載の多層マット。
- 前記非膨張層が前記第1の膨張層より厚く、前記非膨張層が前記第2の膨張層より厚い請求項1に記載の多層マット。
- 前記無機繊維が、10パーセント以下のバルク収縮率のセラミック繊維を含む請求項1に記載の多層マット。
- 前記無機繊維がガラス繊維を含む請求項1に記載の多層マット。
- 前記無機繊維がガラス繊維を含み、前記第1および第2の両膨張層がバーミキュライトを含む請求項1に記載の多層マット。
- 前記無機繊維が、10パーセント以下のバルク収縮率のセラミック繊維を含み、前記第1および第2の両膨張層がバーミキュライトを含む請求項1に記載の多層マット。
- 多層マットの2層以上が、接着剤、ニードルボンディングまたはステッチングにより接合されている請求項1に記載の多層マット。
- 第1の金属筐体と、
前記第1の金属筐体内側の汚染防止要素と、
前記第1の金属筐体と前記汚染防止要素との間に配置されて、
第1の主面と前記第1の主面の反対の第2の主面とを有し、無機繊維を含む非膨張層と、
前記非膨張層の前記第1の主面に対向し、多層マットの第1の外側層である第1の膨張層と、
前記非膨張層の前記第2の主面に対向し、前記多層マットの第2の外側層である第2の膨張層と
を含む多層装着マットと
を含む汚染防止装置。 - 前記第1の金属筐体を囲む第2の金属筐体をさらに含み、排気ガスが前記第1の金属筐体と前記第2の金属筐体との間を通過する請求項10に記載の汚染防止装置。
- 前記非膨張層の厚さが、前記多層マットの合計厚さの少なくとも50パーセントである請求項10に記載の汚染防止装置。
- 前記非膨張層が前記第1の膨張層より厚く、前記非膨張層が前記第2の膨張層より厚い請求項10に記載の汚染防止装置。
- 前記無機繊維が、10パーセント未満のバルク収縮率のセラミック繊維を含む請求項10に記載の汚染防止装置。
- 前記無機繊維がガラス繊維を含む請求項10に記載の汚染防止装置。
- 前記無機繊維がガラス繊維を含み、前記第1および第2の両膨張層がバーミキュライトを含む請求項10に記載の汚染防止装置。
- 前記無機繊維が、10パーセント未満のバルク収縮率のセラミック繊維を含み、前記第1および第2の膨張層がバーミキュライトを含む請求項10に記載の汚染防止装置。
- 前記汚染防止要素がディーゼル微粒子フィルタである請求項10に記載の汚染防止装置。
- 前記装着マットが、前記第1および第2の膨張層を膨張させるのに好適な温度より高い温度と低い温度の両方の操作温度で十分な保持圧を有している請求項10に記載の汚染防止装置。
- 第1の主面と前記第1の主面の反対の第2の主面とを有し、無機繊維を含む非膨張層を提供する工程と、
前記非膨張層の前記第1の主面に対向し、多層マットの第1の外側層である第1の膨張層を配置する工程と、
前記非膨張層の前記第2の主面に対向し、前記多層マットの第2の外側層である第2の膨張層を配置する工程と
を含む多層マットを製造する方法。
