Abstract
本発明は、電解コンデンサのアノードの製造を目的とし、深さ10nmの表面領域において、5と25%の間、しかも好ましくは、10と20%の間に含まれる原子含有率の炭化アルミニウムを有する、99.9%を超える純度の精錬されたアルミニウム製の薄片または薄い帯に関するものである。
Description
本発明は、99.9%を超える純度の精錬されたアルミニウム製の薄片または薄い帯に関するものであり、該薄片または薄い帯は、それらの比表面積を増やすことを目的とした孔食の表面処理(「エッチング」)を受けた後、電解コンデンサ、とりわけ高電圧コンデンサ用のアノードの製造に利用されるものである。
精錬されたアルミニウムの表面のエッチング能力についての効果は、多くの発明者たちによって研究され、二つの主要なパラメータの影響が明らにされた:
‐表面の酸化物層
‐表面に偏析した不純物および添加剤。
‐表面の酸化物層
‐表面に偏析した不純物および添加剤。
表面の酸化物層に関しては、オオサワとフクオカは、最近、この分野についての知識の総括を行った(表面技術2000年51巻11号1117‐1120ページ)。研究により、腐食孔は、酸化物層に存在するクリスタライトの周りに始まることができることが示され、二つのタイプが特定された:γ‐Al2O3とMgAl2O4(スピネル)。腐食孔は、酸化物の薄膜の結晶作用と結びついた亀裂において始まる。
いくつもの特許出願もまた、酸化物層の結晶作用の重要さについて述べており、とりわけ特開平08‐222487号公報と特開平08‐222488号公報(三菱アルミニウム)、特開2000‐216063号公報と特開2000‐216064号公報(日本製箔株式会社)であって、これらにおいて、γ‐Al2O3の量の効果が請求されている。
特開平10‐189397号公報(住友軽金属工業)は、腐食孔の始まりに好都合な要因として示される、MgAl2O4(スピネル)の重要さについて述べている。
いくつもの特許が、酸化物層の著しい水和についての有益な効果、薄片のエッチング能力の向上を得ることを可能にするさまざまな添加剤を用いた、沸騰した水への浸水処理について述べており、例えば、特開平08‐306592号公報(神戸製鋼所)、特開2000‐232038号公報(神戸製鋼所)、特開平05‐006840号公報(日本製箔)、特開平07‐150279号公報(日本製箔)、特開平07‐297089号公報(日本製箔)、米国特許第5417839号明細書(昭和アルミニウム)、および特開平06‐104147号公報(住友軽金属工業)である。
表面に偏析した不純物および添加物に関しては、鋳造の際に金属の中に存在するか、故意に加えられるか、または利用される鉱石由来の多くの不純物であり、さまざまな加工過程の際とりわけ熱間圧延および最終熱処理のとき表面で偏析する不純物が、薄片のエッチング能力の役割を担うことは既知である。
エッチングにかかわることで既知の主な不純物が、オオサワとフクオカによって挙げられている。ビスマスは、酸化物とアルミニウムの界面で偏析し、またホウ素と同様に不利な効果をもつ可能性がある。マグネシウムは、酸化物層の表面で偏析する。鉛とインジウムは、50nmの深さまで偏析すること、またエッチングについて有利な効果をもつことで既知である。福岡氏は、ホウ素、マグネシウム、鉄、そしてビスマスの表面での偏析のプロファイルについて記述した(軽金属2001年51巻7号370‐377ページ)。
いくつもの特許が、鉛、ビスマス、およびインジウムのような不純物の深さのプロファイルを請求しており、とりわけ特開昭57‐194516号公報(東洋アルミニウム)、米国特許第5128836号明細書(住友軽金属工業)、および本出願人名義の欧州特許第1031638号明細書である。
昭和アルミニウムの欧州特許第0490574号明細書は、酸化物層の表面、または酸化物層と金属との間の界面、または酸化物層の表面および界面での、16の構成要素の表面の増加の有利な効果を記述している。イオンゾンデで測定される濃度比は、1.2と30の間に含まれる。
特開平04‐062820号公報(昭和アルミニウム)は、1から50ppmの炭素を含み、また、0.1μmの表層の厚みの、中心の濃度の5から300倍の炭素の増加を示す薄片について記述している。表面の炭素は、中心の炭素の表面における偏析から来るものである。

本発明は、先行技術のエッチング能力よりも優れたエッチング能力を有する精錬されたアルミニウムの薄片と帯を提供することを目的としており、また、これらの薄片と帯から製造される電解コンデンサの性能をさらに改善することを可能にする。
本発明は、99.9%を超える純度の精錬されたアルミニウム製の薄片または薄い帯を目的とするものであり、電解コンデンサのアノードを製造するためのものであり、深さ10nmの表面領域において、5と25%の間、しかも好ましくは、10と20%の間に含まれる原子含有率の炭化アルミニウムを有するものである。
本発明は、本出願人によって行われた試験の過程において、エッチングに対して例外的な能力を有する精錬されたアルミニウムの薄片の発見に基づくものであり、これらの薄片から製作されるコンデンサの容量の目覚しい改善を導くものである。この例外的な能力の原因を理解するために、これらの薄片の多くの特徴づけが行われ、これらの薄片が、金属と酸化物の間の界面に位置する尋常でない量の炭化アルミニウムを含有することが明らかにされた。
二つの分析方法によって、形成される炭化アルミニウムを明らかにすることが可能になり、該分析方法とは、XPS(X‐Ray Photoelectron Spectroscopy X線光電子分光法)とも呼ばれる、ESCA(Electron Spectroscopy for Chemical Analysis)と、透過電子顕微鏡法あるいは、TEM(Transmission Electron Microscopy)である。
XPSの利用により、焼きなまし後の炭化物の形成が示された(Al4C3 282eV、金属アルミニウムのピークについて位置72.8eVを基準として採用する)。金属の炭化物の種類は、283と281eVの間に含まれるエネルギーで炭素C 1sのピークにおいて観察されており、NIST(National Institute of Standards and Technology 米国標準技術局)のXPSデータベースで示されている通り、またはC.D.WAGNER氏、W.M.RIGGS氏、L.E.DAVIS氏、J.F.MOULDER氏著のマニュアル、《Handbook of X‐ray Photoelectron Spectroscopy X線光電子分光法ハンドブック》、Perkin‐Elmer Corporation パーキンエルマー社、Physical Electronics Division 電子物理事業部で示されている通りである。
炭化アルミニウムについてより正確には、C.Hinnen氏、D.Imbert氏、J.M.Siffre氏、P.Marcus氏著の論文:《An in situ XPS Study of Sputter‐deposited Aluminium Thin Films on Graphite 黒鉛のスパッタアルミニウム薄膜のその場XPS調査》、Applied Surface Science誌、78巻、(1994年)、219‐231ページは、Al4C3についてピーク282.4eVを記載している。B.Maruyama氏、F.S.Ohuchi氏、L.Rabenberg氏著の論文:《Catalytic Carbide Formation at Aluminium‐Carbon Interface アルミニウムと炭素の界面での触媒の炭化物の形成》、Journal of Materials Science Letters誌、9巻、(1990年)、864‐866ページは、Al4C3についてピーク281.5eVを、そして酸化炭素についてピーク282.5eVを示している。
P.J.Cumpson氏の論文:《Angle‐resolved XPS and AES Depth‐Resolution and a General Comparison of Properties of Depth‐Profile Reconstruction Methods 角度分解XPSとAES深さ分解能および深さプロファイル再構築方法の一般的な比較》、Journal of Electron Spectroscopy and Related Phenomena誌、73巻(1995年)、25‐52ページにおける、角度のXPS分析は、大気によるサンプルの汚染が原因で表面にある炭素と反対に、炭化物が、酸化物層の下に位置を確定されることを示している。炭化物は、本質上、酸化物層の下に位置を確定される金属アルミニウムの角度プロファイルに匹敵する、角度プロファイルを有する。
XPS法は、材料の表面の定量分析を得ることを可能にする。この方法は、今では広く認められており、結果は原子%で表示される。炭化物の原子%は表面の層の大きさ(汚染を受ける炭素、酸化物層の厚み)に左右されるため、これらのパラメータに依存しない量子化を得るための方法が定義された。
炭化物と金属は両方とも酸化物層の下に位置しており、したがって表層によって同一の仕方で影響を及ぼされるため、提案される方法は、炭化アルミニウムと、金属の形のアルミニウムの、原子%の比率を定めるものである。したがって、金属アルミニウムにおける炭化アルミニウムの%が用いられ、これは次の仕方で計算される:
金属Alにおける炭化物の%=炭化物の原子%/(炭化物の原子%+金属Alの原子%)×100。金属アルミニウムと炭化物のパーセンテージは、XPSの測定値によって決定される:分析の角度は、分析器と表面との間で45°であり、源は、単色化されたAl Kα線(1486.8eV)である。
金属Alにおける炭化物の%=炭化物の原子%/(炭化物の原子%+金属Alの原子%)×100。金属アルミニウムと炭化物のパーセンテージは、XPSの測定値によって決定される:分析の角度は、分析器と表面との間で45°であり、源は、単色化されたAl Kα線(1486.8eV)である。
アルミニウムの選択溶解の後に実現されるTEM試験は、酸化物層の下の炭化物の存在を、それらの結晶学(Al4C3)によって確証する。
TEM試験は、疑う余地がないが、しかし数量化しうるのがより難しい仕方で、本発明の薄片と帯における炭化アルミニウムの存在を明らかにするものである。炭化アルミニウムの好ましい効果は、アルミニウムにおける5と25%の間に含まれる原子濃度について観察され、そしてその原因が調査された。
炭素が固体アルミニウムにおいて非常に溶けにくく(0.1ppm未満)、また形成される炭化物が非常に安定しているため、このことは、アルミニウムの質量に含有されている炭素が、炭化物の形でブロックされており、そして表面へと移動することができないことを意味し、これは次の研究論文が暗示している通りである:

したがって、表面に存在する炭化物が、内部の炭素の偏析から来ることはありえない。逆に、それは外部から来る炭素であり、高温で表面のアルミニウムに反応したものである。
本発明による薄片と帯の製造は、最終の焼きなましの過程まで既知の仕方で行われる。該製造は、少なくとも99.9%に等しい純度の精錬されたアルミニウムの製錬を含む。利用される精錬方法は、仏国特許発明第759588号明細書および仏国特許発明第832528号明細書に記述されるような「3層」と呼ばれる電解精錬か、または仏国特許発明第1594154号明細書に記述されるような偏析による方法であることができる。金属は、板の形に鋳造され、均質化され、ついで熱間圧延され、そして、およそ0.1mmである最終的な厚みまで冷間圧延される。製造の範囲は、一般的に、熱間圧延と冷間圧延の間の中間の焼きなまし、および、冷間圧延の二つの圧延工程の間の別の焼きなましを含むものである。最後に、薄片または帯は、500と580℃の間に含まれる温度で、中性ガスによって、例えばアルゴンによって、最終の焼きなましを受ける。
本発明による薄片と帯を得るために、中性ガスに、最終焼きなましの温度で炭化アルミニウムを形成しうる炭素の原子を含むガスを導入する。例えば、メタンCH4または、プロパン、ブタン、イソブタン、エチレン、アセチレン、プロペン、プロピン、ブタジエンなどのような他の炭素のガス誘導体を、利用することができる。
酸化物のクリスタライトの存在は、エッチングに好ましいことでよく知られており、発明者は、炭素の、酸化物層の下への混和が、類似の効果をもつこと、そしてそれが表面でのクリスタライトの密度、したがってトンネルの密度を増大させることを可能にし、このようにコンデンサの容量を改善することを推測する。
次の加工の範囲にしたがって、99.99%の純度の精錬されたアルミニウムの薄片のサンプルを12用意した:
‐板の鋳造、およびこの板の600℃での30時間の均質化、
‐熱間圧延、および0.125mmの厚みまでの冷間圧延、
‐200℃での30時間の中間焼きなまし、
‐0.1mmの厚みまでの冷間圧延、
‐表1に記述される条件におけるアルゴンによる最終焼きなましで、本発明によるサンプル用に、アルゴンの中に5または10%のメタンを加える。
‐板の鋳造、およびこの板の600℃での30時間の均質化、
‐熱間圧延、および0.125mmの厚みまでの冷間圧延、
‐200℃での30時間の中間焼きなまし、
‐0.1mmの厚みまでの冷間圧延、
‐表1に記述される条件におけるアルゴンによる最終焼きなましで、本発明によるサンプル用に、アルゴンの中に5または10%のメタンを加える。
ついで、次の方法にしたがって孔食したサンプルから実現されるコンデンサの容量を測定した:アルミニウムの薄片は、5%のHClと15%のH2SO4を含む溶液の中で、200mA/cm2の連続した電流の密度を伴って、85℃で60秒の間、電解される。薄片はついで、5%のHCl溶液の中で、50mA/cm2の連続した電流の密度を伴って、80℃で8分の間、電解される。酸化物の形成は、ホウ酸アンモニウムの溶液の中で450Vの電圧で実現される。容量は、μF/cm2で測定されるが、ついで基準となる精錬された薄片に対するパーセンテージに移される。得られる結果は、表1に取りまとめられている。
アルゴンにメタンを加えて最終焼きなましが行われたサンプル1から8のうちの7つと、より特別には平均が、サンプル1から4において104%の代わりに108%、また、サンプル9から12においては先行技術に従い97%であるメタンの付加がより多かったサンプル5から8の4つのサンプルにおいて、容量の改善が確認された。
Claims (4)
- 電解コンデンサのアノードの製造を目的とし、深さ10nmの表面領域において、5と25%の間に含まれる原子含有率の炭化アルミニウムを有する、99.9%を超える純度の精錬されたアルミニウム製の薄片または薄い帯。
- 表面領域の炭化アルミニウムの原子含有率が、10と20%の間に含まれることを特徴とする、請求項1に記載の薄片または帯。
- 精錬されたアルミニウム板の鋳造、その均質化、熱間圧延、冷間圧延、および、中性雰囲気での最終の焼きなましを含む、中性ガスに炭素の原子を含有するガスを混ぜ合わせることを特徴とする、請求項1または2に記載の薄片または帯の製造方法。
- 炭素の原子を含有するガスが、メタン、プロパン、ブタン、イソブタン、エチレン、アセチレン、プロペン、プロピン、およびブタジエンから成るグループに属することを特徴とする、請求項3に記載の方法。
