次に、上述した液滴吐出装置IJを用いて本発明に係る有機EL装置の製造手順について、図7及び図8を参照して説明する。

まず、図7(a)に示すように、ガラス基板などの基板P上に、駆動用TFT143を形成し、これと電気的に接続された画素電極141を形成した後、画素電極141の周縁部に沿って、無機バンク149及び(有機)バンク150を形成する。そして、必要に応じてバンク150の表面に撥液処理を施しておく。係る撥液処理として、例えばバンクの表面をフッ素系化合物などで表面処理するといった方法を採用できる。フッ素化合物としては、例えばCF4、SF6、CHF3などがあり、表面処理としては、例えばプラズマ処理、UV照射処理などが挙げられる。このような撥液処理を基体の一面側全体に施したとしても、ITO膜や金属膜からなる無機材料の画素電極141や無機バンク149の表面は、有機材料からなるバンク150の表面よりも撥液化されにくく、バンク150の表面のみが選択的に撥液化され、バンク150に囲まれる領域内に液体材料に対する親和性の異なる複数の領域が形成される。
尚、これら駆動用TFT143や画素電極141、バンク149,150については、公知の製造方法を適用すればよく、本明細書ではその製造工程についての説明は省略している。

次に、図7(b)に示すように、基板Pの上面を上に向けた状態で、先に記載の正孔注入層形成材料を含む液体材料114aを液滴吐出ヘッド20によりバンク150に囲まれた塗布位置に選択的に塗布する。正孔注入層を形成するための液体材料114aは、図4に示した液体材料調整装置Sにより調製され、正孔注入層形成材料及び溶媒を含むものであり、例えばPEDOT/PSSの分散液を使用する。本実施形態において、液滴吐出法にて正孔注入層を形成しているが、基板上に形成した非親和性(撥液性)を示す部位と親和性(親液性)を示す部位を利用して、スリットコート(或いはカーテンコート)、ダイコート法により正孔注入層を形成してもよい。
上述した正孔注入層形成用材料を含む液体材料114aが液滴吐出ヘッド20より基板P上に吐出されると、流動性が高いため水平方向に広がろうとするが、塗布された位置を囲んでバンク150が形成されているので、液体材料114aはバンク150を越えてその外側に広がらないようになっている。

続いて、図7(c)に示すように加熱あるいは光照射により液体材料114aの溶媒を蒸発させて画素電極141上に固形の正孔注入層140Aを形成する。あるいは、大気環境下又は窒素ガス雰囲気下において所定温度及び時間(一例として200℃、10分)焼成するようにしてもよい。あるいは大気圧より低い圧力環境下(真空環境下)に配置することで溶媒を除去するようにしてもよい。

続いて、図7(c)に示すように、基板Pの上面を上に向けた状態で液滴吐出ヘッド20より、先に記載の中間層形成材料と溶媒とを含む液体材料115をバンク150内の正孔注入層140A上に選択的に塗布する。その後溶媒を蒸発させると、図8(a)に示すような中間層155が得られるが、この中間層155は、例えば中間層形成材料としてフルオロアルキルシランが含まれている場合、加水分解性基(X”基)が正孔注入層140A表面に優先的に結合し、非極性基であるフルオロアルキル基が中間層155の表面に整然と配列された単分子膜又はその積層膜となる。この中間層155は、単分子層〜2分子層程度にごく薄く形成することが好ましく、このように薄く形成すれば、正孔注入層140Aと発光層140Bとの間の電荷移動度を損なうことなく十分な効果が得られる。

このように液体材料114bを塗布すると、中間層155の作用により、液体材料114bは中間層155の表面で良好に濡れ広がり、均一にバンク150内に充たされる。

このようにして各色の発光層形成用材料を含む液体材料114bを吐出し塗布したならば、液体材料114b中の溶媒を蒸発させる。この工程により、図8(c)に示すように正孔注入層140A上に固形の発光層140Bが形成される。上記中間層155により液体材料114bは均一に塗布されているので、得られる発光層140Bもその膜厚、膜質が均一なものとなる。
これにより正孔注入層140Aと発光層140Bとからなる有機機能層140が得られる。ここで、発光層形成用材料を含む液体材料114b中の溶媒の蒸発については、必要に応じて加熱あるいは減圧等の処理を行うが、発光層形成用材料は通常乾燥性が良好で速乾性であることから、特にこのような処理を行うことなく、したがって各色の発光層形成用材料を順次吐出塗布することにより、その塗布順に各色の発光層140Bを形成することができる。

図9に示す映像モニタ1200は、先の実施形態の有機EL装置を備えた表示部1201と、筐体1202と、スピーカ1203等を備えて構成されている。この映像モニタ1200では、先の実施形態の有機EL装置による高画質で、均一な明るさの表示が可能である。
上記各実施の形態の有機EL装置は、上記携帯電話に限らず、電子ブック、パーソナルコンピュータ、ディジタルスチルカメラ、ビューファインダ型あるいはモニタ直視型のビデオテープレコーダ、カーナビゲーション装置、ページャ、電子手帳、電卓、ワードプロセッサ、ワークステーション、テレビ電話、POS端末、タッチパネルを備えた機器等々の画像表示手段として好適に用いることができ、いずれの電子機器においても、高画質表示が可能にである。
