この発明は、パッチ画像としてのトナー像を形成し、その濃度検出結果に基づいて装置の階調補正特性を制御する画像形成装置およびその制御方法に関するものである。

【従来の技術】
プリンタ、複写機およびファクシミリ装置などの電子写真方式の画像形成装置では、必要に応じて、所定の画像パターンを有するテスト用の小画像(パッチ画像)を形成するとともに、濃度センサによりその画像濃度を検出し、その検出結果に基づいて、装置各部の動作条件を調整することで、所定の画像品質を安定して得られるようにしている。

例えば、本願出願人の出願にかかる特許文献1に記載の画像処理装置においては、パッチ画像の濃度検出結果に基づき装置の階調補正特性を制御している。すなわち、所定パターンのテスト画像の濃度をパッチセンサにより検出し、その検出結果に基づいて、階調補正のための補正変換テーブルを生成する。そして、こうして新たに生成された補正変換テーブルを参照しながら、画像信号をレーザ駆動パルス幅データに変換している。その結果、装置のガンマ特性の変動に対応して最適な印刷結果を得ることができる。

【発明が解決しようとする課題】
近年では、画像品質に対する要求が高まっており、それに伴って、より高精度の階調補正技術の確立が求められている。そのためには、パッチ画像にできるだけ多くの階調レベルでの印刷結果を含ませるとともに、各階調レベルに対応した画像濃度を高精度に求める必要がある。

このように多段階の階調レベルで形成したパッチ画像では、各階調レベル間の濃度差が小さいため、装置の特性ばらつきおよび周囲環境の変動に起因する濃度変動やノイズによって、検出結果が影響を受けやすいという問題がある。特に、装置各部の可動部分の移動方向に沿った方向については、可動部分を構成する機構部品の製造上のばらつきや特性の経時変化等に起因する濃度ムラが現れやすい。しかしながら、このような場合でも階調補正特性の制御を高精度に行うための処理技術については、これまで十分に検討されていなかった。

この発明は上記課題に鑑みなされたものであり、パッチ画像の濃度検出結果に基づいて階調補正特性の制御を行う画像形成装置および画像形成方法において、階調補正特性の制御を高精度に行う技術を提供することを目的とする。

【課題を解決するための手段】
この発明にかかる画像形成装置は、上記目的を達成するため、所定方向に沿って階調レベルが漸増または漸減する階調画像部を含むトナー像をパッチ画像として形成する像形成手段と、前記パッチ画像のうち所定の検出領域の画像濃度を検出し、その濃度に対応した信号を出力する濃度検出手段と、前記所定方向に互いに位置を異ならせた複数の前記検出領域それぞれについて前記濃度検出手段から出力される出力信号をサンプリングするとともに該サンプリング結果に対して所定のスムージング処理を実行し、その処理結果に基づいて装置の階調補正特性を制御する制御手段とを備えることを特徴としている。

また、この発明にかかる画像形成装置の制御方法は、上記目的を達成するため、所定方向に沿って階調レベルが漸増または漸減する階調画像部を含むトナー像をパッチ画像として形成し、前記パッチ画像のうち前記所定方向に互いに位置を異ならせた複数の検出領域についての濃度検出結果をサンプリングし、前記サンプリング結果に対して所定のスムージング処理を実行し、その処理結果に基づいて装置の階調補正特性を制御することを特徴としている。

このように構成された発明では、パッチ画像に種々の理由に起因する濃度変動、特に、装置の構造に起因して一方向に周期的に現れる濃度変動を考慮して、パッチ画像の濃度検出結果をそのまま用いるのでなく、複数のサンプリング位置におけるサンプリング結果にスムージング処理を施したうえで、階調補正特性の制御に供している。そのため、濃度変動の影響を抑制しつつ、階調補正特性の制御を高精度に行うことができる。

ここでいう階調レベルの「漸増」または「漸減」とは、所定方向に沿って階調レベルが次第に増加または減少することを意味しており、階調レベルが所定方向に沿って滑らかに(例えば位置に対し直線的に)変化するものと、微小ステップで階段状に変化するものとの双方を含む概念である。

前記スムージング処理としては、例えば、前記複数の検出領域のうち前記所定方向に沿った所定長さの処理対象範囲内に含まれる検出領域それぞれについての前記サンプリング結果の平均値を求める移動平均処理を適用することができる。
これにより、処理対象範囲内での周期的な濃度変動をキャンセルすることができる。

例えば、前記像形成手段が、静電潜像を担持可能に構成された潜像担持体と、その表面にトナーを担持しながら前記潜像担持体との対向位置に前記トナーを搬送するトナー担持体とを備えた画像形成装置においては、トナー担持体または潜像担持体が前記した所定方向と直交する軸中心に回転するように構成されたものがある。このような装置では、トナー担持体または潜像担持体の偏心や特性ばらつき等のため、これらの回転に伴う周期的な画像濃度の変動が現れる場合がある。この影響をキャンセルするためには、その周期以上の長さを有するパッチ画像を形成するとともに、その周期に相当する長さの処理対象範囲において上記した移動平均処理を行うことが有効である。

この周期とは、トナー担持体の周長に対応する長さまたは潜像担持体の周長である。ここで、「周長に対応する長さ」とは次のことを意味している。この長さは、トナー担持体をちょうど1回転させながら形成したトナー像が潜像担持体上において有する前記所定方向に沿った長さのことである。これは、トナー担持体と潜像担持体とが離隔配置された非接触現像方式の画像形成装置においては、トナー担持体が1回転する間に形成されるトナー像の長さが必ずしもトナー担持体の周長と一致するとは限らないことを考慮したものである。

なお、この種の画像形成装置では、一般的に、トナー担持体の周長より潜像担持体の周長が大きくなるように構成されることが多い。したがって、パッチ画像および処理対象範囲の長さを潜像担持体の周長に基づいて決めれば、トナー担持体に起因する濃度変動をもキャンセルすることが可能となる。しかしながら、必然的にパッチ画像の長さが長くなり、トナーの消費量も増加することとなるので、パッチ画像および処理対象範囲の長さについては、実際に生じる濃度変動の程度に応じて定めることが好ましい。

また、例えば、前記像形成手段が、複数のローラに掛け渡されて、前記パッチ画像を担持しながら前記所定方向に周回移動するベルト状の像担持体を備える一方、前記濃度検出手段は、前記複数のローラのうち1つの対向ローラと対向配置されて、該対向ローラに巻き掛けられた前記像担持体表面における前記パッチ画像の画像濃度を検出するように構成されている画像形成装置では、濃度検出結果に対向ローラの偏心の影響が現れやすい。特に、対向ローラが像担持体を回転駆動する駆動ローラであるときには、その構造上、対向ローラに偏心や回転ムラが生じやすくなる。このような場合には、パッチ画像の長さを対向ローラの周長以上とするとともに、その周長を処理対象範囲の長さとする移動平均処理を実行することで、偏心等が濃度検出結果に及ぼす影響を軽減することができる。

また、移動平均処理によるスムージング処理を行う場合には、前記パッチ画像として、前記階調画像部の前記所定方向における端部の少なくとも一方に隣接して、前記所定方向に沿った長さが前記処理対象範囲の長さの1/2以上であるヘッダ画像部を設けたトナー像を形成することが好ましい。というのは、移動平均処理においては、一連のデータ列の端部で処理できない無効なデータが生じるという問題があるが、このように階調画像部の端部にヘッダ画像部を設けることによって、少なくとも階調画像部については無効なサンプリングデータが生じるのを防止することができるからである。つまり、こうすることによって、階調画像部の端部付近における濃度検出結果の精度を向上させることができる。

特に、前記階調画像部と前記ヘッダ画像部との境界の両側で階調レベルが同じまたは階調レベルが連続的に変化するようにすれば、階調画像部端部におけるスムージング処理による鈍りが少なくなり、さらなる精度の向上を図ることができる。なお、ここでいう階調レベルの「連続的」な変化とは、数学的な連続性を要求するものではなく、階調画像部とヘッダ画像部との境界で、その近傍領域と比較して階調レベルが極端な変化をしないことを意味している。したがって、例えば階調画像部が、その階調レベルが階段状に変化するように構成されている場合には、その1ステップに相当する程度の階調レベル差が階調画像部とヘッダ画像部との境界に存在してもよい。

このような好ましいパッチ画像としては、例えば、前記階調画像部の階調レベルが前記所定方向に沿って最大レベルから最小レベルまで変化するとともに、前記階調画像部の高階調レベル側端部に隣接する前記ヘッダ部の階調レベルが最大レベルであるトナー像が挙げられる。このようなパッチ画像では、その階調レベルが最大レベルから最小レベルまで順次変化する階調画像部に濃度を検出することにより、その間の各階調レベルでの画像濃度を検出することで装置の階調特性を精度よく求めることができる。また、階調画像部の高階調レベル側端部に高階調レベルでのヘッダ画像部を設けることにより、この部分で上記した階調レベルの連続的な変化が確保される。また、階調画像部の低階調レベル側端部では、その階調レベルがもともと最小レベルとなり画像濃度も十分に低くなっているので特にヘッダ画像部を設けなくてもよい。

【発明の実施の形態】
図1はこの発明にかかる画像形成装置の一実施形態を示す図である。また、図2は図1の画像形成装置の電気的構成を示すブロック図である。この装置は、イエロー(Y)、シアン(C)、マゼンタ(M)、ブラック(K)の4色のトナー(現像剤)を重ね合わせてフルカラー画像を形成したり、ブラック(K)のトナーのみを用いてモノクロ画像を形成する画像形成装置である。この画像形成装置では、ホストコンピュータなどの外部装置から画像信号がメインコントローラ11に与えられると、このメインコントローラ11からの指令に応じてエンジンコントローラ10に設けられたCPU101がエンジン部EG各部を制御して所定の画像形成動作を実行し、シートSに画像信号に対応する画像を形成する。この実施形態では、エンジン部EGが本発明の「像形成手段」として機能する一方、エンジンコントローラ10およびメインコントローラ11が一体として本発明の「制御手段」として機能している。

このエンジン部EGでは、感光体22が図1の矢印方向D1に回転自在に設けられている。また、この感光体22の周りにその回転方向D1に沿って、帯電ユニット23、ロータリー現像ユニット4およびクリーニング部25がそれぞれ配置されている。帯電ユニット23は所定の帯電バイアスを印加されており、感光体22の外周面を所定の表面電位に均一に帯電させる。クリーニング部25は一次転写後に感光体22の表面に残留付着したトナーを除去し、内部に設けられた廃トナータンクに回収する。これらの感光体22、帯電ユニット23およびクリーニング部25は一体的に感光体カートリッジ2を構成しており、この感光体カートリッジ2は一体として装置本体に対し着脱自在となっている。

そして、この帯電ユニット23によって帯電された感光体22の外周面に向けて露光ユニット6から光ビームLが照射される。この露光ユニット6は、外部装置から与えられた画像信号に応じて光ビームLを感光体22上に露光して画像信号に対応する静電潜像を形成する。このように、この実施形態では、感光体22が本発明の「潜像担持体」として機能している。

こうして形成された静電潜像は現像ユニット4によってトナー現像される。すなわち、この実施形態では、現像ユニット4は、図1紙面に直交する回転軸中心に回転自在に設けられた支持フレーム40、支持フレーム40に対して着脱自在のカートリッジとして構成されてそれぞれの色のトナーを内蔵するイエロー用の現像器4Y、シアン用の現像器4C、マゼンタ用の現像器4M、およびブラック用の現像器4Kを備えている。この現像ユニット4は、エンジンコントローラ10により制御されている。そして、このエンジンコントローラ10からの制御指令に基づいて、現像ユニット4が回転駆動されるとともにこれらの現像器4Y、4C、4M、4Kが選択的に感光体22と当接してまたは所定のギャップを隔てて対向する所定の現像位置に位置決めされると、当該現像器に設けられて選択された色のトナーを担持する「トナー担持体」である現像ローラ44が感光体22に対し対向配置され、その対向位置において現像ローラ44から感光体22の表面にトナーを付与する。これによって、感光体22上の静電潜像が選択トナー色で顕像化される。

上記のようにして現像ユニット4で現像されたトナー像は、一次転写領域TR1で転写ユニット7の中間転写ベルト71上に一次転写される。転写ユニット7は、複数のローラ72〜75に掛け渡された中間転写ベルト71と、ローラ75を回転駆動することで中間転写ベルト71を所定の回転方向D2に回転させる駆動部(図示省略)とを備えている。そして、カラー画像をシートSに転写する場合には、感光体22上に形成される各色のトナー像を中間転写ベルト71上に重ね合わせてカラー画像を形成するとともに、カセット8から1枚ずつ取り出され搬送経路Fに沿って二次転写領域TR2まで搬送されてくるシートS上にカラー画像を二次転写する。すなわち、この実施形態では、中間転写ベルト71が本発明の「像担持体」として機能している。

このとき、中間転写ベルト71上の画像をシートS上の所定位置に正しく転写するため、二次転写領域TR2にシートSを送り込むタイミングが管理されている。具体的には、搬送経路F上において二次転写領域TR2の手前側にゲートローラ81が設けられており、中間転写ベルト71の周回移動のタイミングに合わせてゲートローラ81が回転することにより、シートSが所定のタイミングで二次転写領域TR2に送り込まれる。

また、こうしてカラー画像が形成されたシートSは定着ユニット9、排出前ローラ82および排出ローラ83を経由して装置本体の上面部に設けられた排出トレイ部89に搬送される。また、シートSの両面に画像を形成する場合には、上記のようにして片面に画像を形成されたシートSの後端部が排出前ローラ82後方の反転位置PRまで搬送されてきた時点で排出ローラ83の回転方向を反転し、これによりシートSは反転搬送経路FRに沿って矢印D3方向に搬送される。
そして、ゲートローラ81の手前で再び搬送経路Fに乗せられるが、このとき、二次転写領域TR2において中間転写ベルト71と当接し画像を転写されるシートSの面は、先に画像が転写された面とは反対の面である。このようにして、シートSの両面に画像を形成することができる。

また、この装置1では、図2に示すように、メインコントローラ11のCPU111により制御される表示部12を備えている。この表示部12は、例えば液晶ディスプレイにより構成され、CPU111からの制御指令に応じて、ユーザへの操作案内や画像形成動作の進行状況、さらに装置の異常発生やいずれかのユニットの交換時期などを知らせるための所定のメッセージを表示する。

さらに、ローラ75の近傍には濃度センサ60が配置されている。この濃度センサ60は、中間転写ベルト71の表面に対向して設けられており、必要に応じ、中間転写ベルト71の外周面に形成されるトナー像の画像濃度を測定する。そして、その測定結果に基づき、この装置では、画像品質に影響を与える装置各部の動作条件、例えば各現像器に与える現像バイアスや、露光ビームLの強度、さらには装置の階調補正特性などの調整を行っている。すなわち、この実施形態では、濃度センサ60が本発明の「濃度検出手段」として機能しており、この濃度センサ60が対向配置されているローラ75が「対向ローラ」に相当する。また、前記したように、このローラ75は、図示を省略する駆動部を接続されて中間転写ベルト71を回転駆動するものであり、本発明の「駆動ローラ」としても機能している。

なお、濃度センサ60を駆動ローラ75以外のローラ71〜74のいずれかに対向するように設けてもよい。この場合、濃度センサ60を対向配置されたローラが本発明の「対向ローラ」となる。また、ローラ71〜75のいずれに駆動部を接続するかについても任意である。

この濃度センサ60は、例えば反射型フォトセンサを用いて、中間転写ベルト71上の所定面積の領域の画像濃度に対応した信号を出力するように構成されている。そして、CPU101は、中間転写ベルト71を周回移動させながらこの濃度センサ60からの出力信号を定期的にサンプリングすることで、中間転写ベルト71上のトナー像各部の画像濃度を検出することができる。

なお、外部から入射する光の影響を抑えて濃度検出の精度向上を図るため、この濃度センサ60では、濃度センサ60から中間転写ベルト71に向けた照射光の光路上、および、中間転写ベルト71で反射して濃度センサ60に入射する反射光の光路上に、それぞれ偏光ビームスプリッタ(図示省略)が設けられている。こうして照射光の偏光成分を制限するとともに、反射光のうち特定の偏光成分のみを受光することで、出力信号のS/N比を高め、濃度検出を精度よく行うことができる。この実施形態の濃度センサ60では、単一の偏光成分(以下、「p偏光成分」という)を有する照射光を中間転写ベルト71に向けて照射するとともに、反射光のうち、照射光と同じp偏光成分およびこれと垂直な偏光成分(以下、「s偏光成分」という)を個別に受光し、それぞれの受光光量に応じた電圧を出力信号として出力する。以下では、pおよびs偏光成分に対応する濃度センサ60の出力電圧を、それぞれVpおよびVsと表すこととする。

図3はこの画像形成装置の階調処理ブロックを示す図である。メインコントローラ11は、色変換部114、階調補正部115、ハーフトーニング部116、パルス変調部117、階調補正テーブル118および補正テーブル演算部119などの機能ブロックを備えている。

ホストコンピュータ100から画像信号が与えられたメインコントローラ11では、色変換部114がその画像信号に対応する画像内の各画素のRGB成分の階調レベルを示したRGB階調データを、対応するCMYK成分の階調レベルを示したCMYK階調データへ変換する。この色変換部114では、入力RGB階調データは例えば1画素1色成分当たり8ビット(つまり256階調を表す)であり、出力CMYK階調データも同様に1画素1色成分当たり8ビット(つまり256階調を表す)である。色変換部114から出力されるCMYK階調データは階調補正部115に入力される。

この階調補正部115は、色変換部114から入力された各画素のCMYK階調データに対し階調補正を行う。すなわち、階調補正部115は、不揮発性メモリに予め登録されている階調補正テーブル118を参照し、その階調補正テーブル118にしたがい、色変換部114からの各画素の入力CMYK階調データを、補正された階調レベルを示す補正CMYK階調データに変換する。この階調補正の目的は、上記のように構成されたエンジン部EGのガンマ特性変化を補償して、この画像形成装置の全体的なガンマ特性を常に理想的なものに維持することにある。

こうして補正された補正CMYK階調データは、ハーフトーニング部116に入力される。このハーフトーニング部116は誤差拡散法、ディザ法、スクリーン法などのハーフトーニング処理を行い、1画素1色当たり8ビットのハーフトーンCMYK階調データをパルス変調部117に入力する。

このパルス変調部117に入力されたハーフトーニング後のCMYK階調データは、各画素に付着させるべきCMYK各色のトナードットのサイズおよびその配列を示しており、かかるデータを受け取ったパルス変調部117は、そのハーフトーンCMYK階調データを用いて、エンジン部EGのCMYK各色画像の露光レーザパルスをパルス幅変調するためのビデオ信号を作成し、図示を省略するビデオインターフェースを介してエンジンコントローラ10に出力する。そして、このビデオ信号を受けたレーザドライバ121が露光ユニット6の半導体レーザをON/OFF制御して各色成分の静電潜像を感光体22上に形成する。このようにして通常の印刷を行う。

また、この画像形成装置では、例えば電源投入直後などの適当なタイミングで実行され、階調補正用のパッチ画像を形成して階調補正テーブルを変更設定する階調補正モードを有している。この階調補正モードでは、各トナー色毎に、ガンマ特性を測定するために予め用意された階調補正用の階調パッチ画像がエンジン部EGによって中間転写ベルト71上に形成され、各階調パッチ画像の画像濃度を濃度センサ60が読取り、その濃度センサ60からの信号に基づき階調特性検出部123が各階調パッチ画像の階調レベルと、検出した画像濃度とを対応させた階調特性(エンジン部EGのガンマ特性)を作成し、メインコントローラ11の補正テーブル演算部119に出力する。

なお、この実施形態では、階調パッチ画像のデータはメインコントローラ11の例えばROMなどにプログラムされており、この画像データに基づいて上記した画像形成動作を実行することで、中間転写ベルト71の表面に所定パターンの階調パッチ画像を形成する。

図4は階調パッチ画像を示す図である。図4(a)に示すように、この実施形態における階調パッチ画像Ipは、中間転写ベルト71の移動方向D2に沿って延びる短冊形状で、しかも、その階調レベルは一様ではなく、移動方向D2に沿って最大レベル(レベル255)から最小レベル(レベル0)まで連続的に変化するように形成される。ただし、画像の先頭部(x=0〜x0)には、階調レベルを最大値255に保って形成したベタ画像である「ヘッダ部」Ihを階調レベルが変化する部分に接して設けている。このヘッダ部Ihの長さは、現像ローラ44の周長Ldr以上とする。また、階調画像部Igの長さは、現像ローラ周長Ldr以上とする。この実施形態の階調パッチ画像Ipでは、上記したヘッダ部Ihが本発明の「ヘッダ画像部」に相当し、その他の部分Igが本発明の「階調画像部」に相当する。

つまり、この階調パッチIpが形成される過程では、まず一定幅で方向D2に沿った長さLdr以上のベタ画像であるヘッダ部Ihが感光体22上に形成され、それに続いて、階調レベルが最大レベルから最小レベルまで次第に変化する同じ幅の(またはヘッダ部より幅の狭い)階調画像部Igが形成される。そして、こうして形成された画像が中間転写ベルト71に転写されたものが階調パッチ画像Ipである。なお、階調パッチ画像Ipとしては、その階調レベルが連続的に変化する図4(a)に示す画像のほか、階調レベルが階段状に変化する画像を用いることができる。

後述するように、この画像形成装置では、濃度センサ60により階調パッチ画像Ipの画像濃度を検出する。すなわち、パッチ画像Ipを担持する中間転写ベルト71を周回移動させながら、CPU101が、濃度センサ60からの出力信号を一定周期でサンプリングする。これにより、図4(b)に示すように、パッチ画像Ip内において方向D2に沿って互いに位置の異なる複数の領域、すなわち本発明の「検出領域」に相当する領域Pそれぞれの画像濃度に対応するサンプリングデータ列が得られる。なお、各検出領域Pのうち互いに隣接するものについては、図4(b)に示すようにその一部が互いに重なり合っていてもよく、また互いに離隔していてもよい。

なお、例えば、複写機や、スキャナ機能を有する画像形成装置のように、中間転写ベルト71の移動方向D2に直交する方向で画像濃度を読み取るラインセンサを備えた画像形成装置では、このラインセンサを使用することにより、この方向に沿って形成したパッチ画像の濃度検出を行うことも可能である。しかしながら、このようなラインセンサは、通常、原稿台に載置された原稿を読み取るように設けられており、装置内部でパッチ画像濃度を検出可能な構成とはなっていない。また、ラインセンサを有していないプリンタ等では、このような動作は当然に不可能である。
