この発明は、パッチ画像としてのトナー像を形成し、その濃度検出結果に基づいて装置の動作条件を制御する画像形成装置およびその制御方法に関するものである。

【従来の技術】
プリンタ、複写機およびファクシミリ装置などの電子写真方式の画像形成装置では、必要に応じて、所定の画像パターンを有するテスト用の小画像(パッチ画像)を形成するとともに、濃度センサによりその画像濃度を検出し、その検出結果に基づいて、装置各部の動作パラメータを調整することで、所定の画像品質を安定して得られるようにしている。

この種の制御技術においては、画像品質に影響を与える動作パラメータをその可変範囲内で代表的な数種の値に設定変更しながらパッチ画像を形成し、各設定値に対応する画像濃度を実測するのが一般的である。そして、設定値以外の値に対応する画像濃度については、こうして得た実測値に対して適宜補間を行うことによって推定している。

例えば、本願出願人の出願にかかる特許文献1に記載の画像形成装置においては、画像濃度に影響を与える動作パラメータである現像バイアスの最適値を、次のようにして求めている。すなわち、各トナー色毎に、現像バイアスを変更しながらそれぞれ4つのパッチ画像を形成し、その濃度検出結果に基づいて、所望の画像濃度を得られる現像バイアスの最適値を見出している。このとき、現像バイアスの2種の値に対応する濃度データの間を直線補間している。

【発明が解決しようとする課題】
近年では、画像品質に対する要求が高まっており、それに伴って、上記した制御技術の精度向上を図るため、パッチ画像形成時の動作パラメータの刻みをより細かくする必要が生じてきた。このように動作パラメータを細かく変化させて形成したパッチ画像では、濃度の変化量が小さい。そのため、装置の特性ばらつきおよび周囲環境の変動に起因する濃度変動やノイズによって、検出結果が影響を受けやすいという問題がある。

しかしながら、従来の制御技術では、動作パラメータを数種の離散的な設定値に設定してパッチ画像を形成しているため濃度変化が明瞭であり、このようなノイズや測定誤差があまり問題となることはなかった。そのため、このような濃度変動やノイズの影響は十分に考慮されておらず、上記のように動作パラメータを刻むことで動作条件を細かく変化させながら形成されたパッチ画像の濃度検出に適用するのは困難であった。

この発明は上記課題に鑑みなされたものであり、動作条件を細かく変化させながらパッチ画像を形成する場合に好適な制御技術を提供することを目的とする。

【課題を解決するための手段】
この発明にかかる画像形成装置およびその制御方法は、像担持体上に担持されたパッチ画像としてのトナー像のうち、互いに異なる複数の検出領域それぞれの画像濃度に対応する濃度情報に基づいて、画像品質に影響を与える装置の動作条件を制御する画像形成装置およびその制御方法において、上記目的を達成するため、前記各濃度情報相互の大小関係が前記パッチ画像に対応して予め想定された大小関係と異なるときには、前記濃度情報の少なくとも1つを前記各濃度情報に基づき算出した補正濃度情報に置き換えることによって、各濃度情報相互の大小関係が前記想定された大小関係と一致するように補正し、該補正後の濃度情報に基づいて前記動作条件の制御を行うことを特徴としている。

このように構成された発明では、前述した濃度変動やノイズの影響を効果的に抑制し、装置の動作条件の制御を精度よく行うことができる。その理由は以下の通りである。すなわち、パッチ画像のパターンやその画像形成時の装置の動作条件は既知であるから、パッチ画像の各位置ごとの画像濃度の大小関係、つまりパッチ画像内の2つの位置についてその画像濃度を比較したときどちらが高濃度となるかを予想することが可能である。したがって、各検出領域間の濃度変化の傾向も予め想定することができる。

一方、実測の結果、各検出領域間の画像濃度の大小関係が想定したものと異なる場合があり、このような場合には、上記したノイズ等に起因する検出誤差が少なくともいずれかの検出結果に含まれていることは明らかである。そこで、このような場合には、各検出領域において検出された濃度情報をそのまま用いるのでなく、本来の大小関係と一致するように補正した上で用いるようにすることで、装置の動作条件を精度よく制御することが可能となる。また、実際に検出された各濃度情報に基づき補正濃度情報を算出することで、装置の状態に応じた適切な補正を行うことができる。

例えば、前記複数の検出領域それぞれに、互いに異なる画像形成条件での前記パッチ画像を形成し、前記動作条件として前記画像形成条件を制御するようにしてもよい。また、例えば、前記複数の検出領域それぞれに、互いに異なる階調レベルを有する前記パッチ画像を形成し、前記動作条件として前記装置の階調補正特性を制御するようにしてもよい。

これらの発明では、各検出領域それぞれにおける濃度検出結果に、画像形成条件または階調レベルの設定値の差が反映されるので、この検出結果に基づいて、装置の画像形成条件または階調補正特性を精度よく制御することができる。

より具体的には、例えば次のようにして濃度情報の補正を行うことができる。例えば、前記複数の濃度情報を前記想定された大小関係にしたがい降順に配列してなる数列が単調減少でないときに、当該数列が単調減少となるような補正を行うことができる。こうすることで、補正後の濃度情報の大小関係は予め想定された大小関係と同じになる。

なお、ここでいう数列は次のようにして得られる。すなわち、各検出領域のうち、パッチ画像の態様からみて最も高濃度になると想定される検出領域に対応する濃度情報を初項とする。同様に、第n番目(n=2,3,…)に高濃度と想定される検出領域に対応する濃度情報を第n項とすることによって、上記数列が得られる。したがって、ノイズ等の影響がなければこの数列は単調減少となるはずであり、そうならない場合には濃度変動やノイズ等の影響が現れているものと考えることができる。

この数列は、検出領域相互の画像濃度の大小関係を明らかにするための仮想的なものであって、実際の補正処理においてこのような数列を作成することを要するものではなく、またその配列順序が各検出領域の位置関係や検出順序とは必ずしも一致しないことはいうまでもない。また、上記した降順ではなく昇順に配列した数列が単調増加となるように補正を行うことも、実質的に本発明と同じであり本発明の技術的範囲に包含される。

さらに具体的な本発明の態様としては、例えば、前記数列において第(N+1)項(Nは自然数)の値が第N項の値より大きい逆転区間があるときには、前記数列において当該逆転区間を含む所定の補正対象区間を定め、該補正対象区間内の各項を同一の値に置き換えることによって前記補正を行うことができる。本来単調減少となるこの数列においては、第N項より第(N+1)項の方が大きくなる逆転現象はノイズ等の影響によって生じるものと考えられる。そこで、このような逆転現象を示す区間を含む補正対象区間内の各項を同一値に置き換える、すなわち、この補正対象区間に対応する各検出領域の「補正濃度情報」を同一値とする補正を行うことによって、このような逆転現象を解消することができる。

また、他の態様としては、例えば、前記数列において第(M+1)項(Mは自然数)の値が第M項の値以上となる非減少区間があるときには、前記数列において当該非減少区間を含む所定の補正対象区間を定め、前記数列のうち該補正対象区間を所定の単調減少数列に置き換えることによって前記補正を行うことができる。このような補正を行うことで、数列は全区間において単調減少となる。つまり、各検出領域に対応する補正後の濃度情報は、予め想定された大小関係と一致することとなる。

【発明の実施の形態】
図1はこの発明にかかる画像形成装置の一実施形態を示す図である。また、図2は図1の画像形成装置の電気的構成を示すブロック図である。この装置は、イエロー(Y)、シアン(C)、マゼンタ(M)、ブラック(K)の4色のトナー(現像剤)を重ね合わせてフルカラー画像を形成したり、ブラック(K)のトナーのみを用いてモノクロ画像を形成する画像形成装置である。この画像形成装置では、ホストコンピュータなどの外部装置から画像信号がメインコントローラ11に与えられると、このメインコントローラ11からの指令に応じてエンジンコントローラ10に設けられたCPU101がエンジン部EG各部を制御して所定の画像形成動作を実行し、シートSに画像信号に対応する画像を形成する。この実施形態では、エンジンコントローラ10およびメインコントローラ11が一体として本発明の「制御手段」として機能している。

このエンジン部EGでは、感光体22が図1の矢印方向D1に回転自在に設けられている。また、この感光体22の周りにその回転方向D1に沿って、帯電ユニット23、ロータリー現像ユニット4およびクリーニング部25がそれぞれ配置されている。帯電ユニット23は所定の帯電バイアスを印加されており、感光体22の外周面を所定の表面電位に均一に帯電させる。クリーニング部25は一次転写後に感光体22の表面に残留付着したトナーを除去し、内部に設けられた廃トナータンクに回収する。これらの感光体22、帯電ユニット23およびクリーニング部25は一体的に感光体カートリッジ2を構成しており、この感光体カートリッジ2は一体として装置本体に対し着脱自在となっている。

そして、この帯電ユニット23によって帯電された感光体22の外周面に向けて露光ユニット6から光ビームLが照射される。この露光ユニット6は、外部装置から与えられた画像信号に応じて光ビームLを感光体22上に露光して画像信号に対応する静電潜像を形成する。

こうして形成された静電潜像は現像ユニット4によってトナー現像される。すなわち、この実施形態では、現像ユニット4は、図1紙面に直交する回転軸中心に回転自在に設けられた支持フレーム40、支持フレーム40に対して着脱自在のカートリッジとして構成されてそれぞれの色のトナーを内蔵するイエロー用の現像器4Y、シアン用の現像器4C、マゼンタ用の現像器4M、およびブラック用の現像器4Kを備えている。この現像ユニット4は、エンジンコントローラ10により制御されている。そして、このエンジンコントローラ10からの制御指令に基づいて、現像ユニット4が回転駆動されるとともにこれらの現像器4Y、4C、4M、4Kが選択的に感光体22と当接してまたは所定のギャップを隔てて対向する所定の現像位置に位置決めされると、当該現像器に設けられて選択された色のトナーを担持する現像ローラ44から感光体22の表面にトナーを付与する。これによって、感光体22上の静電潜像が選択トナー色で顕像化される。

上記のようにして現像ユニット4で現像されたトナー像は、一次転写領域TR1で転写ユニット7の中間転写ベルト71上に一次転写される。転写ユニット7は、複数のローラ72〜75に掛け渡された中間転写ベルト71と、ローラ73を回転駆動することで中間転写ベルト71を所定の回転方向D2に回転させる駆動部(図示省略)とを備えている。そして、カラー画像をシートSに転写する場合には、感光体22上に形成される各色のトナー像を中間転写ベルト71上に重ね合わせてカラー画像を形成するとともに、カセット8から1枚ずつ取り出され搬送経路Fに沿って二次転写領域TR2まで搬送されてくるシートS上にカラー画像を二次転写する。このように、この実施形態では、中間転写ベルト71が本発明の「像担持体」として機能している。

このとき、中間転写ベルト71上の画像をシートS上の所定位置に正しく転写するため、二次転写領域TR2にシートSを送り込むタイミングが管理されている。具体的には、搬送経路F上において二次転写領域TR2の手前側にゲートローラ81が設けられており、中間転写ベルト71の周回移動のタイミングに合わせてゲートローラ81が回転することにより、シートSが所定のタイミングで二次転写領域TR2に送り込まれる。

また、こうしてカラー画像が形成されたシートSは定着ユニット9、排出前ローラ82および排出ローラ83を経由して装置本体の上面部に設けられた排出トレイ部89に搬送される。また、シートSの両面に画像を形成する場合には、上記のようにして片面に画像を形成されたシートSの後端部が排出前ローラ82後方の反転位置PRまで搬送されてきた時点で排出ローラ83の回転方向を反転し、これによりシートSは反転搬送経路FRに沿って矢印D3方向に搬送される。そして、ゲートローラ81の手前で再び搬送経路Fに乗せられるが、このとき、二次転写領域TR2において中間転写ベルト71と当接し画像を転写されるシートSの面は、先に画像が転写された面とは反対の面である。このようにして、シートSの両面に画像を形成することができる。

また、この装置1では、図2に示すように、メインコントローラ11のCPU111により制御される表示部12を備えている。この表示部12は、例えば液晶ディスプレイにより構成され、CPU111からの制御指令に応じて、ユーザへの操作案内や画像形成動作の進行状況、さらに装置の異常発生やいずれかのユニットの交換時期などを知らせるための所定のメッセージを表示する。

この濃度センサ60は、例えば反射型フォトセンサを用いて、中間転写ベルト71上の所定面積の領域の画像濃度に対応した信号を出力するように構成されている。そして、CPU101は、中間転写ベルト71を周回移動させながらこの濃度センサ60からの出力信号を定期的にサンプリングすることで、中間転写ベルト71上のトナー像各部の画像濃度を検出することができる。

なお、外部から入射する光の影響を抑えて濃度検出の精度向上を図るため、この濃度センサ60では、濃度センサ60から中間転写ベルト71に向けた照射光の光路上、および、中間転写ベルト71で反射して濃度センサ60に入射する反射光の光路上に、それぞれ偏光ビームスプリッタ(図示省略)が設けられている。こうして照射光の偏光成分を制限するとともに、反射光のうち特定の偏光成分のみを受光することで、出力信号のS/N比を高め、濃度検出を精度よく行うことができる。この実施形態の濃度センサ60では、単一の偏光成分(以下、「p偏光成分」という)を有する照射光を中間転写ベルト71に向けて照射するとともに、反射光のうち、照射光と同じp偏光成分およびこれと垂直な偏光成分(以下、「s偏光成分」という)を個別に受光し、それぞれの受光光量に応じた電圧を出力信号として出力する。以下では、pおよびs偏光成分に対応する濃度センサ60の出力電圧を、それぞれVpおよびVsと表すこととする。

図3はこの画像形成装置の階調処理ブロックを示す図である。メインコントローラ11は、色変換部114、階調補正部115、ハーフトーニング部116、パルス変調部117、階調補正テーブル118および補正テーブル演算部119などの機能ブロックを備えている。

ホストコンピュータ100から画像信号が与えられたメインコントローラ11では、色変換部114がその画像信号に対応する画像内の各画素のRGB成分の階調レベルを示したRGB階調データを、対応するCMYK成分の階調レベルを示したCMYK階調データへ変換する。この色変換部114では、入力RGB階調データは例えば1画素1色成分当たり8ビット(つまり256階調を表す)であり、出力CMYK階調データも同様に1画素1色成分当たり8ビット(つまり256階調を表す)である。色変換部114から出力されるCMYK階調データは階調補正部115に入力される。

この階調補正部115は、色変換部114から入力された各画素のCMYK階調データに対し階調補正を行う。すなわち、階調補正部115は、不揮発性メモリに予め登録されている階調補正テーブル118を参照し、その階調補正テーブル118にしたがい、色変換部114からの各画素の入力CMYK階調データを、補正された階調レベルを示す補正CMYK階調データに変換する。この階調補正の目的は、上記のように構成されたエンジン部EGのガンマ特性変化を補償して、この画像形成装置の全体的ガンマ特性を常に理想的なものに維持することにある。

こうして補正された補正CMYK階調データは、ハーフトーニング部116に入力される。このハーフトーニング部116は誤差拡散法、ディザ法、スクリーン法などのハーフトーニング処理を行い、1画素1色当たり8ビットのハーフトーンCMYK階調データをパルス変調部117に入力する。

このパルス変調部117に入力されたハーフトーニング後のCMYK階調データは、各画素に付着させるべきCMYK各色のトナードットのサイズおよびその配列を示しており、かかるデータを受け取ったパルス変調部117は、そのハーフトーンCMYK階調データを用いて、エンジン部EGのCMYK各色画像の露光レーザパルスをパルス幅変調するためのビデオ信号を作成し、図示を省略するビデオインターフェースを介してエンジンコントローラ10に出力する。そして、このビデオ信号を受けたレーザドライバ121が露光ユニット6の半導体レーザをON/OFF制御して各色成分の静電潜像を感光体22上に形成する。このようにして通常の印刷を行う。

また、この画像形成装置では、例えば電源投入直後などの適当なタイミングで実行され、階調補正用のパッチ画像を形成して階調補正テーブルを変更設定する階調補正モードを有している。この階調補正モードでは、各トナー色毎に、ガンマ特性を測定するために予め用意された階調補正用の階調パッチ画像がエンジン部EGによって中間転写ベルト71上に形成され、各階調パッチ画像の画像濃度を濃度センサ60が読取り、その濃度センサ60からの信号に基づき階調特性検出部123が各階調パッチ画像の階調レベルと、検出した画像濃度とを対応させた階調特性(エンジン部EGのガンマ特性)を作成し、メインコントローラ11の補正テーブル演算部119に出力する。

なお、この実施形態では、階調パッチ画像のデータはメインコントローラ11の例えばROMなどにプログラムされており、この画像データに基づいて上記した画像形成動作を実行することで、中間転写ベルト71の表面に所定パターンの階調パッチ画像を形成する。

図4は階調パッチ画像を示す図である。図4(a)に示すように、この実施形態における階調パッチ画像Igは、中間転写ベルト71の移動方向D2に沿って延びる短冊形状で、しかも、その階調レベルは一様ではなく、移動方向D2に沿って最大レベル(レベル255)から最小レベル(レベル0)まで連続的に変化するように形成される。ただし、画像の先頭部には、階調レベルを最大値255に保って形成した所定長さのヘッダ部Hgを設けている。なお、階調パッチ画像Igとしては、その階調レベルが連続的に変化する図4(a)に示す画像のほか、階調レベルが階段状に変化する画像を用いることができる。

後述するように、この画像形成装置では、濃度センサ60により階調パッチ画像Igの画像濃度を検出する。すなわち、パッチ画像Igを担持する中間転写ベルト71を周回移動させながら、CPU101が、濃度センサ60からの出力信号を一定周期でサンプリングする。これにより、図4(b)に示すように、パッチ画像Ig内の複数の領域Pそれぞれの画像濃度に対応するサンプリングデータ列が得られる。このように、この実施形態では、濃度センサ60が本発明の「検出手段」として機能しており、また濃度センサ60からの出力信号Vp、Vsが本発明の「濃度情報」に相当している。さらに、パッチ画像Ig内の各領域Pが本発明の「検出領域」に相当している。そして、上記のようにサンプリングを行うことで、各検出領域Pごとの濃度情報が個別に求められる。なお、各検出領域Pのうち互いに隣接するものについては、図4(b)に示すようにその一部が互いに重なり合っていてもよく、また互いに離隔していてもよい。

図5は階調補正モードを示すフローチャートである。この階調補正モードは次のような特徴を有している:(1)濃度センサ出力信号から所定の計算式を用いて算出される評価値によりパッチ画像濃度を正規化して表し、これに基づき装置の階調補正特性を制御する;(2)パッチ画像を形成される下地である中間転写ベルト71の表面状態が濃度検出結果に及ぼす影響を考慮し、同一位置におけるパッチ画像形成の前後でのサンプリング結果に基づいて上記評価値を算出する;(3)サンプリング結果に濃度変動やノイズの影響が含まれる可能性のあることを考慮し、サンプリング結果に対し各種の補正処理を行う。以下、階調補正モードの各処理ステップについて詳しく説明する。

なお、この実施形態では、カラートナーと無彩色のブラックトナーとで光学的特性が大きく相違していることに鑑み、カラートナーで形成したパッチ画像とブラックトナーで形成したパッチ画像との間で異なる計算式を用いて処理を行っている。しかしながら、その基本的な考え方は共通しているので、以下ではカラートナーによるパッチ画像に対する処理について主に説明し、ブラックトナーにおいてこれとは異なる計算式については後にまとめて示すこととする。

ステップS1では、下地濃度の検出を行う。すなわち、トナー像を担持していない中間転写ベルト71を周回移動させながら、CPU101が濃度センサ60からの出力信号を一定間隔(この実施形態では8msec間隔)でサンプリングする。サンプリングは中間転写ベルト71のほぼ1周分について実行する。このときのサンプリング位置x(x=0,1,2,…)における濃度センサ出力Vp、VsをそれぞれTp1(x)、Ts1(x)と表すこととする。このうち、後に階調パッチ画像を形成されその濃度を検出される「検出領域」と同じ位置におけるサンプル値については、各位置ごとにサンプル値を個別に記憶しておく。

また、係数Sgは、濃度センサ60のゲイン補正係数である。この実施形態では、反射光に含まれる偏光成分のうち、照射光と同じ偏光成分であるp偏光成分に比してs偏光成分の光量が少ないことを考慮して、信号のS/N比改善のため、濃度センサ60のs偏光成分受光部に、p偏光成分受光部より大きなゲインを与えている。このゲイン差を補償し両偏光成分の重みを同じにするための係数が、上記したゲイン補正係数Sgである。
