本発明は脱水洗濯機に関し、特に脱水時における内槽の不つり合いを解消するためのバランシング機構を備えた脱水洗濯機に係るものである。

【従来の技術】
一般に脱水洗濯機は、外枠と、この外枠内に支持機構を介して支持される外槽と、この外槽に内包され、洗濯物が投入される内槽と、ときには内槽底部に攪拌翼を有し、前記内槽および前記攪拌翼を回転駆動する駆動手段と、前記外槽に対し給水を行う給水手段および排水を行う給排水手段と、前記駆動手段、前記給水手段および排水手段を制御するコントローラと、を備えた構成となっている。

このような脱水洗濯機のコンパクト化および低騒音化には、特に脱水運転時の内・外槽の低振動化が必要不可欠であり、そのため洗濯物の片寄りに起因する内槽の不つり合い量を流体バランサーによって低減し、内・外槽の低振動化を図ったものがある。
従来、この流体バランサーを利用したバランシング機構に関するものとして、例えば特許文献1(特開平07−303789号)に記載されているような全自動洗濯機がある。この洗濯機に備えられる流体バランサーは、内槽の上部に回転中心を同じくした中空回転リングを装着し、この中空回転リングに塩水などを所定の容量内蔵した構成となっている。また、ドラム式洗濯機に搭載された制御形流体バランサーとして、特許文献2(特開平10−146941号)に開示されているものがあり、即ちここでは洗濯物が投入されるドラムの外周に複数のバランサー容器を設け、そのうち所定のバランサー容器内に所定量の水を供給することによってドラムのバランスを制御する構成となっている。

【発明が解決しようとする課題】
このように従来は、脱水運転時における低振動化を図るため、洗濯物の片寄りに起因する不つり合い量を低減する目的で流体バランサーが搭載されている。しかしながら、流体バランサーはその機能の特性上、共振回転数以上で低減効果を発揮するが、共振回転数以下では悪影響を及ぼすことになることは既知である。それは、重心と幾何学回転中心の関係で決定され、共振回転数通過を境に回転中心が幾何学回転中心から重心に変化することに起因する。
従って、共振回転数以上では、自分自身の偏重心量に応じた低減効果であるため、その低減効果は最大で発生不つり合いの半減化でしかありえないという問題がある。また、上述したように、共振回転数以下では、不つり合いの存在する方向に内蔵流体が片寄ることになり、不つり合い量を洗濯物の片寄り以上に増大させるという問題もある。

本発明はこのような問題点に鑑みてなされたもので、その目的は、内槽にアクティブバランサーを搭載することにより、内槽の全回転数領域において不つり合い量の極小化を図り、使い勝手が良くコンパクトで低振動かつ低騒音の脱水洗濯機を提供することにある。

【課題を解決するための手段】
上述の目的を達成するために本発明は、外枠と、この外枠内に支持機構を介して支持される外槽と、この外槽に内包され、洗濯物が投入される内槽と、ときには内槽底部に攪拌翼を有し、前記内槽および前記攪拌翼を回転駆動する駆動手段と、前記外槽に対し給水を行う給水手段および排水を行う排水手段と、前記駆動手段、前記給水手段および排水手段を制御するコントローラと、を備えた脱水洗濯機において、内槽に、この内槽と回転中心を同じくして移動可能なバランスウェイトを有するバランシング機構を設け、内槽の回転駆動時にこのバランシング機構をコントローラで制御してバランスウェイトを移動させることにより、内槽の回転時の不つり合いを解消するようにしたものである。

この脱水洗濯機においてバランシング機構は、回転中心を同じくして、内槽に設けられたバランサー容器内にバランスウェイトが移動可能に組み込まれてなり、このバランスウェイトには、これを移動させるための駆動源が搭載され、またコントローラは、内槽の不つり合いを検出する手段からの信号によりバランスウェイトの必要移動量を算出する演算回路を有し、この演算回路で算出されたバランスウェイトの必要移動量の信号を信号伝達手段によってバランシング機構に伝達して前記駆動源を動作させ、バランスウェイトを移動させる構成とする。
またこの構成では、信号伝達手段を無線方式とする。

さらにバランシング機構は、駆動源としてのモータからの回転駆動力が減速機構を介して歯車に伝達され、この歯車がバランサー容器内に設けられた歯と噛み合ってバランスウェイトが移動する構成とし、モータへの通電を遮断することでバランスウェイトがその位置で保持される構成とする。
さらにバランシング機構は、バランスウェイトを2個有し、両者の位置関係のみで前記内槽の不つり合いを解消する構成とする。
またコントローラは、先ずバランスウェイトを内槽の不つり合い位置と直交する位置に移動させ、次に不つり合い振幅が最小となるようバランスウェイトを移動させるアルゴリズムから構成される制御プログラムを有するものとする。

【発明の実施の形態】
以下、図面を参照しながら本発明の実施例について、回転軸が縦型である脱水洗濯機の例について詳細に説明する。
図1は本発明の実施例である脱水洗濯機の縦断側面図を示す。尚この図では、本発明の主要素であるバランシング機構と脱水洗濯機の基本構成要素のみについて記載し,その他の要素例えばパネルスイッチ等は図示を省略してある。

この脱水洗濯機1は、外枠2と、この外枠2内に吊り棒による支持機構3を介して支持される合成樹脂製の外槽4と、この外槽4に内包されるステンレス製の内槽5と、を備えている。内槽5は、多数の通水孔5aが設けられるとともに、底部中央には攪拌翼6を有し、この内槽5に洗濯物が投入されて洗濯および脱水が行われる。

攪拌翼6および内槽5を回転駆動する駆動手段は、駆動源であるモータ7と、このモータ7の回転を切り換えるクラッチ装置8と、により構成される。このモータ7とクラッチ装置8は、外枠2に固定される取付板9に固定保持されている。クラッチ装置8は減速機構を内蔵し、モータ7の回転を切り換えて出力する。このクラッチ装置8の出力部であるクラッチ軸は、外軸8aと内軸8bによりなる2軸構造を有し、外軸8aには内槽5の底面中央に設けられたフランジ5bが固定され、内軸8bには攪拌翼6が固定されている。そしてこの構成において、洗濯時には攪拌翼6が、脱水時には内槽5が、クラッチ装置8により切り換えられて回転駆動される。

さらにこの脱水洗濯機1には、詳細な図示は省略するも、外槽4に対する給水および排水を行う給排水手段が設けられている。10は給水手段であり、この給水手段の電磁弁が開くことで外槽4に水(水道水)が供給されて洗濯が行われる。11は排水手段であり、この排水手段の電磁弁が開くことによって外槽4内の洗濯水が排水管を通って外部に排出されるものである。

そしてこの脱水洗濯機1では、その内部の所定位置にマイクロコンピュータを用いたコントローラが組み込まれており、前記駆動手段による攪拌翼6と内槽5の回転駆動動作および前記給排水手段による給排水動作は、このコントローラによって制御されるようになっている。

本発明は、このように構成される脱水洗濯機1において、脱水運転時に高速回転する内槽5に、洗濯物の片寄りによる不つり合いを解消するためのバランシング機構20を備えたものである。
このバランシング機構20の詳細な構成について、図2〜図4を参照して説明する。図に示す如く、バランシング機構20は、内槽5と回転中心を同じくして移動可能なバランスウェイト22を有して構成されている。このバランスウェイト22は、内槽5の開口縁に沿って円周方向に設けられたバランサー容器21内に移動可能に組み込まれるもので、本発明においてはこのバランスウェイトが2個組み込まれている。

このバランスウェイト22の詳細な構成を図3および図4に示す。このバランスウェイト22は、所定の重量(数百g〜数kg)を有するウェイト本体23と、このウェイト本体23に回転軸24を中心に回転可能に取り付けられる上下の車輪25,26と、を基本構成としてなる。車輪25,26はウェイト本体23の両端部に2組が設けられ、この車輪25,26がバランサー容器21の内面に沿って転動することによってバランスウェイト22のスムーズな移動が行われる。尚、このバランスウェイト22において、車輪26の下面側中心部には、回転軸24の直下に硬球体27を埋め込んだ転がり自重支持機構が構成されており、この硬球体27がバランサー容器21の底面に点接触することによって車輪26が少ない抵抗でスムーズに回転する構造となっている。

このバランスウェイト22は、電動式の駆動機構を搭載し、自走機能を有するアクティブバランサーである。即ちこのバランスウェイトの駆動機構は、駆動源としてのモータ28と、このモータ28への電力供給源である2次電池(充電池)29とを有し、モータ28の回転駆動力がクラッチ装置30および減速機構31を介して一方の車輪26に伝達され前記車輪26が回転駆動するものである。減速機構31は、モータ28の駆動軸に取り付けられた小歯車32と、車輪26の上面側に一体に形成された中歯車33とが噛み合って構成され、モータ28の回転がこの減速機構31によって減速されて前記車輪26に伝達される。車輪26の下面側には大歯車34が一体に形成されており、これがバランサー容器21の内壁に沿って設けられたラック歯35と噛み合っている。これにより、モータ28による車輪26の回転に伴ってバランスウェイト22が確実に移動される構造となっている。

尚、図5はバランスウェイト22に設けられる減速機構31の他の構成例を示すもので、即ちこの例の減速機構31は、図4の構成で車輪26の上面側に形成されていた中歯車33に代えて、車輪26の上面側に内歯車36を形成し、この内歯車36にモータ28の駆動軸の小歯車32を噛み合わせることにより、一段と高い減速比が得られる構造としたものである。

このバランシング機構20では、後に詳述するように、バランシングウェイト22の移動はコントローラによって制御されるようになっている。このコントローラとバランスウェイトの間での制御信号の伝達手段は無線方式となされており、そのための発信・受信回路37がバランスウェイト22に搭載されている。さらにバランスウェイト22には、モータ28の駆動軸に取り付けられるロータリーエンコーダ38と、このロータリーエンコーダ38の回転を検出してカウントするカウンタ回路39とで構成される移動距離検出手段が搭載されている。
またこのバランシング機構20は、後述するように、2次電池29に充電する電力が外部から電磁誘導式に供給される構成となっており、そのための受電回路40がバランスウェイト22に搭載されている。

この脱水洗濯機1において、静止側である外槽4と回転側である内槽5との間には、内槽の回転基準位置検出手段が設けられている。即ちこの回転基準位置検出手段は、図2に示すように、内槽5の外周面の1箇所に設けられる磁性体によりなる回転基準位置42と、これと対応して外槽4の周面部に設けられる電磁ピックアップ43と、により構成され、内槽5が回転されると電磁ピックアップ43が回転基準位置42を検出して1回転に1個のパルスを発生するものである。さらに外槽4には、内槽の変位検出手段が設けられている。この変位検出手段は、電磁ピックアップ43と並んで外槽4の周面部に設けられる変位センサー44によりなり、この変位センサー44によって内槽の回転時の振動による変位を検出し、その振動変位に比例した信号が出力される。

また、内槽5のバランサー容器21の上部を覆うように形成される外槽4の上面部4aには、バランスウェイト22に充電用の電力を供給するための電磁誘導式の送電手段である送電コイル57が取り付けられている。この送電コイル57は、バランサー容器21内に組み込まれる2個のバランスウェイト22に対応して2箇所に設けられている。この2箇所の送電コイル57は外槽4の上面部4aにおいて周方向に180°離角した対向位置に配置されており、充電時にはこの2箇所の送電コイル57の直下に夫々バランスウェイト22が来て2次電池29への電力の供給が行われる。

図6は、バランシング機構を制御するコントローラの構成を示す。このコントローラは、前述した攪拌翼と内槽の回転駆動動作および給排水動作を制御すると共にバランシング機構の動作を制御するものであるが、ここではバランシング機構を制御するための構成要素を示してある。

このコントローラ50は、前述した回転基準位置検出手段および変位検出手段の出力から回転数同期成分を抽出し、不つり合いの大きさ(例えば振幅)とその位置(回転基準位置からの位相遅れ)およびバランスウェイトの必要移動量を演算する演算回路51と、この演算回路で算出されたデータを格納する記憶回路52と、バランスウェイト22に搭載された発信・受信回路37との間で無線方式の信号伝達手段を構成する発信・受信回路53と、これらの回路を制御する制御回路54と、を有して構成される。さらにこのコントローラ50の制御回路54は充電回路55を制御し、この充電回路55から送電回路56を介して送電コイル57に、バランスウェイト22に対する充電用の電力が供給されるようになっている。

このコントローラ50は、脱水洗濯機1の内部において静止側である外枠あるいはトップカバー内の所定位置に組み込まれる。このコントローラの組み込み位置は脱水洗濯機の構造に応じて適宜変更可能であり、要は回転側である内槽を除く部分であれば何処の位置でもよい。

続いて、以上の如く構成される本実施例の脱水洗濯機の動作について説明する。
図7は一般的な標準コースの流れを示しており、即ちこの場合は、先ずユーザーが洗濯物を内槽に投入し(ステップ101)、続いて主電源スイッチの押入(ステップ102)、コース設定ボタンでの標準コースの選択(ステップ103)、スタートボタンの押入(ステップ104)を行うと、後は自動的に洗濯および脱水動作が実行される。

洗濯の前には内槽を回転駆動して洗濯物の布量のセンシングが行われ、モータ電流等の検出データを基に、コントローラに書き込まれたプログラムに従って負荷量(布量)が算出され、この負荷量により、必要水量および必要洗剤量ならびに各工程の時間の設定と表示が実行される。

そしてその後は、コントローラに書き込まれた標準コースのプログラムに従って、給水(ステップ105)、洗い(ステップ106)、排水(ステップ107)、1回目の中間脱水(ステップ108)、給水(ステップ109)、1回目のすすぎ(ステップ110)、排水(ステップ111)、2回目の中間脱水(ステップ112)、給水(ステップ113)、2回目のすすぎ(ステップ114)、排水(ステップ115)、最終脱水(ステップ116)の一連の工程が実行される。ここで各工程の実行時間などは、前述の設定時間に従う。

この脱水洗濯機の一連の工程において、バランシング機構20に関連する動作について説明する。
先ず主電源スイッチの押入(ステップ102)によって脱水洗濯機の電源が入ると、バランシング機構の電池容量のチェックが行われる。
この電池容量チェックの動作の流れを図8に示す。先ず主電源スイッチが入ると(ステップ201)、コントローラ50からの指令により、バランスウェイト22に搭載されている2次電池29の容量のチェックが実行される(ステップ202)。この場合、コントローラからの制御信号は前述した無線方式の信号伝達手段を介してバランスウェイト22に伝達されて電池容量のチェックが実行され、その結果が返信される。この電池容量チェックは、2次電池29に充電されている容量を予め設定された所定値と比較し、その結果容量が所定値より少ない場合(充電容量不足の場合)は、ブザーおよび点灯でその旨をユーザーに告知すると共に、充電を開始する(ステップ203)。この充電は、前述した如く外槽4側の送電コイル57から電磁誘導式に電力がバランスウェイト22の2次電池29に供給されて行われ、この充電動作が完了するまでは次の動作に進まない。

そして電池容量が所定値を越えた場合(充電容量が満足な場合)は、コントローラの記憶回路に記憶されているセンシングデータをクリアし(ステップ204)、バランスウェイト22の位置の初期化が実行される(ステップ205)。
以上がバランシング機構の電池容量のチェックに関連する動作の流れであり、このチェック動作が完了した後に通常の洗濯脱水工程(ステップ105〜)の動作が行われる。

そしてこの脱水洗濯機における脱水工程(ステップ108,112,116)では、内槽5が回転すると同時にバランシング機構20が作動し、内槽5のバランスが調整される。
このバランシング機構20の動作の流れを図9に示す。先ず、脱水が開始されると(ステップ301)、コントローラに書き込まれたプログラムに従ってタイマーの作動と共に内槽の回転パルスおよび振動変位を検出するセンシング動作が実行される(ステップ302)。このセンシング動作では、前述した回転基準位置検出手段の電磁ピックアップ43から出力されるパルス信号と変位検出手段の変位センサー44から出力される内槽の振動振幅の検出信号がコントローラに取り込まれ、ここでコントローラは、演算回路を通して、回転数成分を抽出し、不つり合いの大きさ(例えば振幅)およびその位置(回転基準位置からの位相遅れ)を算出し、それに基いてバランスウェイトの必要移動量を算出する(ステップ303,304,305)。

そしてコントローラは、これらの算出データを記憶回路に格納し(ステップ306)、続いてバランスウェイトの移動を指令して、これによりバランスウェイトの移動が開始される(ステップ307)。
この場合、コントローラからの指令は、前述した無線方式の信号伝達手段を介してバランスウェイト22に伝達され、これを受けてバランスウェイト22では、電源である2次電池29から駆動源であるモータ28に通電が開始されてモータ28が駆動し、このモータ28の駆動によって車輪26が回転してバランスウェイト22が移動される。このバランスウェイト22の移動量は、前述した移動距離検出手段のロータリーエンコーダ38によって検出され、その検出信号が無線方式の信号伝達手段を介してコントローラに伝達されて、演算回路において移動角度として演算される。この移動角度と常時計測されている前記の振幅および位相から、コントローラ内の演算回路において演算が行われ、制御プログラムに従って、内槽の不つり合いが最小となるようバランスウェイトの移動の制御が無線方式の信号伝達手段を介して実行される。その際、バランスウェイト22の移動の前進や後退は、コントローラからの指令によるクラッチ装置30の切換え動作によって実行される。

このバランスウェイトの移動の制御プログラムは、先ずバランスウェイトを内槽の不つり合い位置と直交する位置に移動させ、次に不つり合い振幅が最小となるようバランスウェイトを移動させるアルゴリズムから構成される。このバランスウェイトの詳細な動きについては、後に詳述する。

コントローラでは、内槽の振幅を常に監視し、この振幅が予め設定された所定の振幅値を下回るまで前記の動作が行われる(ステップ308)。そしてバランスウェイトの移動制御の結果、内槽の振幅が所定振幅値より小さくなったとき、バランスウェイトはその位置が保持される(ステップ309)。
このバランスウェイトの位置の保持は、バランスウェイト22に搭載されているモータ28への通電を遮断することによって行われる。この保持状態では、バランスウェイト22は不測に動くことがない。即ち、バランスウェイト22は、モータ28が減速機構31を介して歯車34によりバランサー容器21内の歯35に連結された構造であるため、逆方向からの起動には大きなトルクを必要とすることから、モータ28への通電を遮断するだけで確実に固定状態に保持される。この結果、バランスウェイト22の位置保持のための電力消費がなく、2次電池29の使用可能時間の増大が図られる。一般的に、内槽5の回転中では、バランスウエイト22は遠心力の働きで内槽の径方向の力を受け、バランスウェイト22の移動方向である内槽の円周方向の力の発生はないので、バランスウェイトの位置は確実に保持される。

脱水工程中は、前述の設定時間に達するまで、所定のサンプリング周期で以上の動作が実行される。そしてこの動作により、内槽での洗濯物の片寄りによる不つり合いを効果的に解消することができるので、脱水運転時の振動および騒音が低く抑えられるものである。
そして脱水工程が終了すると(ステップ310)、コントローラからの指令によりバランスウェイト22が初期位置に移動され、その位置で保持される(ステップ311)。

本実施例の脱水洗濯機においては、以上の如きバランシング機構の動作が3回の脱水工程(ステップ108,112,116)毎に行われる。そして最終脱水工程(ステップ116)の終了後は、バランスウェイトの位置の初期化が完了した後、バランスウェイト22に搭載されている2次電池29に送電コイル57から電磁誘導式に電力が供給されて充電が行われ、この充電が完了した後に主電源が遮断される。

以上の如きバランシング機構の動作において、バランスウェイトの移動制御時の詳細な動きを図10および図11で説明する。図10は、不つり合い発生位置が回転基準位置から+90度以下の場合であり、図11は、不つり合い発生位置が回転基準位置から+90度以上+180度以下の場合である。
両図の左側には不つり合いとバランスウエイトの位置、および作用力の大きさの関係を示している。矢印の大きさ(長さ)が作用力の大きさを、矢印の向きが作用方向を示し、外周側の太い矢印が回転中に内槽に働くそれぞれの作用力を、中心の太い矢印それらの合力を示している。両図の右側には回転パルスと振動波形を示し、回転基準位置と振動の位相差、および振幅の関係を示している。

先ず、脱水洗濯機の電源切断状態の静止状態では、各バランスウエイトは夫々回転基準位置から±90度の位相差位置に保持された状態にある。この状態で回転しても各バランスウエイトは対向した位置関係に有るため、バランスした状態である。従って、内槽に初期不つり合いが存在した場合においても、前記状態では、バランスウエイトは初期不つり合いに何等影響を与えない。また、新たに不つり合いが発生した場合は、初期不つり合いと発生した不つり合いが合成されて出現することになる。

不つり合いが発生している状態では、検出された回転基準位置から不つり合い発生位置の位相差θに応じて、先ず、各バランスウエイトをそれぞれ不つり合い位置から±90度の位相差位置に移動保持する。その際の移動角度は絶対値の最小値が0度、最大値が90度となるよう、不つり合いの発生位置に応じて各バランスウエイトの移動方向を制御する。図10の0≦θ≦π/2では、両バランスウエイトとも+θ移動させ、図11のπ/2≦θ≦πでは、両バランスウエイトとも−(π−θ)移動させる。次に、不つり合い振幅aが最小となるよう、先ずは両バランスウエイトを不つり合い発生位置と反対側にお互いに同期して絶対値で同角度を移動させ、振幅aが極小値となる移動角を探索し、その位置で保持する。この結果がバランス状態である。

不つり合い発生位置が回転基準位置から−90度以下および−90度以上−180度以下の場合も基本的には前記と同様であり、説明は省略する。
バランス状態がくずれ、不つり合いが生じてきた場合、前記と同様な検出方法で位相および振幅の変化量を検出し、先ずは、位相の変化角度分だけ両バランスウエイトを移動させる。次に、この移動による振幅の変化を考慮して両バランスウエイト間の角度を調整し、最小となる振幅を維持するよう制御する。

このようにバランスウェイトを移動制御するアクティブバランサーを搭載した本実施例の脱水洗濯機では、脱水運転における不つり合いの問題が解決される。即ち、脱水運転時には通常1000rpm程度の高速で内槽5が回転されるが、この脱水洗濯機では、前記アクティブバランサーを搭載したことにより、内槽の回転数に関わらずほぼ全回転数領域において不つり合いを解消し、バランスを良好に保つことができるので、共振点通過時の過大振幅の抑制、定常回転時の振動の低減が図られ、これに伴い低騒音化が達成される。そのため、低共振振幅化により外槽4と外枠2の間の隙間を小さくできるので、脱水洗濯機のコンパクト大容量化、低騒音化が達成される。その結果、使い勝手が良いコンパクトで低騒音の脱水洗濯機を提供することができる。
