本発明は、水平軸や傾斜軸を中心に回転するドラム内で洗濯物の洗濯を行うドラム式洗濯機に関する。

【従来の技術】
従来、横軸型のドラムを備えたドラム式洗濯機においては、縦軸型の洗濯兼脱水槽を備えた全自動洗濯機と同様に、洗濯運転に際し、ドラム内の洗濯物の負荷量を検知し、負荷量に応じて洗濯水位を決定するようにしている。例えば、この負荷量検知は、ドラムを回転させ、このときドラムにかかる負荷の大小に基づいて行われる。

しかし、この場合、ドラムの回転時にかかる負荷は、洗濯物の負荷量だけでなく、構成部品の取付精度などによっても変わってくる。また、機器を使用しているうちに生じる構成部品の経年変化によっても変わってくる。

このような問題に対し、縦軸型の洗濯兼脱水槽を備えた全自動洗濯機において、洗濯兼脱水槽内に洗濯物がない無負荷の状態で負荷量検知の動作を行い、このときの検知結果に基づいて負荷量検知の閾値を補正する補正モードを備えたものがあり(特許文献1参照)、このような技術を上記ドラム式洗濯機に適用することが考えられる。

【発明が解決しようとする課題】
ドラムの周面に洗濯物投入口を備え、これをドラム扉で開閉させる、トップローディングタイプのドラム式洗濯機の場合には、ドラム扉が開放したままドラムを回転することがないように、ドラムを回転させる前には、ドラム扉が開放していないか検知するようにしており、このような検知には、ある程度の時間を要する。構成部品の取付制度のばらつきを考慮して、生産ラインで工場の作業者が機器の製造後に補正作業を行うときは、ドラム扉が必ず閉じられた状態で、この補正作業するシステムとしておけば、ドラム扉が開いたままドラムを回転させてしまうことがない。それにもかかわらず、補正モードでドラム扉が閉じたか否かの検知を行うものとした場合には、生産ラインにおいての補正作業に時間がかかりすぎてしまうという問題がある。

一方、機器の使用後、構成部品の経年変化による影響を考慮して使用者ないしはサービスマンが補正作業を行うときには、ドラム扉を開放したままドラムを回転させてしまうことが十分に考えられ、ドラム扉の閉鎖検知をしないのは危険である。

本発明は、このような問題を解消することを1つの目的とする。

また、上記のドラム式洗濯機における負荷量検知には次のような問題もあった。即ち、負荷量検知を行うためにドラムを回転するときには、ドラムを駆動するモータへの駆動電圧を一定の値に固定するが、この駆動電圧がドラムを駆動したときの商用電源の電圧降下の大小により変化してしまう結果、負荷量検知の精度が悪くなる虞がある。この電圧降下は、商用電源のインピーダンスにより変わってくるが、このインピーダンスは各家庭の状況により異なってくるため、これを予め閾値に考慮しておくことは難しい。

【課題を解決するための手段、及び発明の効果】
上記第1の目的を達成するための本願の請求項1に係るドラム式洗濯機は、外槽内に回転自在に配設され、その周面にドラム扉により開閉される洗濯物投入口が設けられた横軸型のドラムを備え、該外槽内に水を貯留した状態でドラムを回転させることによりドラム内に収容された洗濯物を洗濯するドラム式洗濯機であって、ドラム内の洗濯物の負荷量を検知するためにドラムを回転させ、このときドラムにかかる負荷に基づいて、洗濯物の負荷量を検知するドラム式洗濯機において、
負荷量検知のための閾値を補正する補正モードとして、
前記ドラム扉が閉じられているか否かの検知をせずに、前記ドラム内に洗濯物を入れない無負荷の状態でドラムを回転させて、このときドラムにかかる負荷に基づいて、前記閾値を補正する第1補正モードと、
前記ドラム扉が閉じられているか否かの検知を行い、ドラム扉が閉じられているとの検知結果を得た後に、無負荷の状態でドラムを回転させて、このときドラムにかかる負荷に基づいて、前記閾値を補正する第2補正モードと、
を有することを特徴としている。

このドラム式洗濯機では、所定の態様でドラムを回転させ、このときドラムにかかる負荷に基づいて、洗濯物の負荷量を検知する。例えば、ドラムを駆動するモータに一定の駆動電圧を印加して、ドラムをある第1の回転速度から第2の回転速度まで立ち上げる。そして、この回転速度間の上昇勾配(加速度)に基づいて、ドラムにかかった負荷を判断し、負荷量を求める。このとき、上昇勾配(第2の回転速度までの所要時間)は、予め実験などで決定した所定の閾値と比較される。そして、上昇勾配が小さいほど(第2の回転速度までの所要時間がかかるほど)、即ち、ドラムにかかった負荷が大きいほど、負荷量が多いと判断する。

この閾値は補正モードで補正することができる。生産ラインにおいて、工場の作業者により、構成部品の取付精度などによるドラムへの負荷のバラツキを考慮して、製造後の補正がなされるときには、第1補正モードを実行する。この第1補正モードでは、ドラム扉が閉じられているか否かの検知をせずに、ドラム内に洗濯物を入れない無負荷の状態でドラムを回転させて、このときドラムにかかる負荷に基づいて、前記閾値を補正する。

このような構成を備えることにより、生産ラインでの補正作業では、作業時間の短縮が図れると共に、機器の使用後の補正作業では、ドラム扉が確実に閉じられた後に、ドラムを回転させることができ、安全である。

このドラム式洗濯機では、例えば、負荷量を検知する前に、ヒータなど比較的電流が流れる特定の負荷を駆動し、このときの電源電圧を測定し、その負荷を駆動していないときの電源電圧との差をとって、電圧降下を求める。そして、この電圧降下により商用電源のインピーダンスを求め、このインピーダンスから負荷量検知の際にドラムを回転するときに生じる商用電源の電圧降下を予測する。この電圧降下は、モータへの駆動電圧の降下であり、この電圧降下によってモータのトルクが変わることになる。負荷量検知を行うときには、予め定めた所定の駆動電圧になるように制御されるが、電圧降下が大きいほど、所定の駆動電圧に対し実際の駆動電圧が小さくなってしまう。よって、負荷量が大きく求められてしまう。そこで、この電圧降下が大きいほど、負荷量が小さくなるように補正する。

【発明の実施の形態】
以下、本発明に係るドラム式洗濯機の一実施例について、図面を参照して説明する。

図1は本実施例のドラム式洗濯機の外観斜視図、図2は本ドラム式洗濯機内部の要部の正面縦断面図、図3は同じく内部の要部の右側面縦断面図、図4は給水部を中心に描いた構成図、図5は操作パネルの外観平面図である。

図1に示すように、このドラム式洗濯機において、外箱1は、上面の手前側には、たとえば、手前側に向かって低くなるように傾斜した傾斜面が形成されていて、外箱1の上面から傾斜面にかけての左右方向中央部には、大きな洗濯物投入口3が開口し、この洗濯物投入口3を開閉するために、スライドにより開閉可能な上蓋2が設けられている。また、上蓋2の左側には前方に引き出し自在の洗剤容器4が、右側には前後方向に延伸して操作パネル5が設けられている。この操作パネル5はそのほぼ全体が斜め上方を指向しているため、ユーザが本洗濯機の前方に立った姿勢で斜め下方を見下ろしたとき、操作パネル5面はその視線に対して垂直に近い状態となり、表示が見易く且つ操作キーも押し易いという配慮がなされている。

図5に示すように、操作パネル5には、操作キーとして、電源キー5a、洗濯行程の開始及び一時停止を指示するためのスタートキー5b、後述の除菌すすぎの実行を設定するための除菌プラス選択キー5c、風呂水の使用の設定を行うための風呂水選択キー5d、通常の洗剤を使用した洗濯における運転コースを選択するためのコース選択キー5e、本洗濯機の特徴的な運転コースである洗剤ゼロコースを選択するための洗剤ゼロコース選択キー5f、全洗濯乾燥行程の連続動作ではなく特定の行程のみの実行をユーザ自身が指定するための複数の各行程選択キー5gなどが備えられている。また、表示器として、指定された特定行程での洗い時間やすすぎ回数などの数値を表示するための数値表示器群5h、残り時間や予約時間を表示するための数値表示器5j、自動的に検知された負荷量に応じた洗剤量の目安が表示される洗剤量目安表示器5kが備えられているほか、上記運転コースの設定などに応じて点灯したり、洗濯行程の進捗状況を報知したりするための各種の表示器が適宜に分散して配置されている。

次に、図2〜図4により内部構成について概略的に述べる。外箱1の内部にあっては、周面が略円筒形状で両端面がほぼ閉塞された外槽10が、外箱1の左右側面にそれぞれ端面が対向する状態で、左右両側上方から吊支する二本のばね11と、前後方向に外槽10の下部を支持する三本のダンパ12とにより適度に揺動自在に保持されている。この外槽10の内部には、洗濯物を内部に収容するための内槽として、多数の通水穴13aが穿孔された略円筒形状の周面とほぼ閉塞された両端面とを有する横型のドラム13が、左右方向に延伸する水平軸線Cを中心に回転自在に設けられている。このドラム13の内周面には、回転に伴って洗濯物を掻き上げるためのバッフル13bが、水平軸線Cの周りに略120°の角度間隔で設けられている。ドラム13の左右両端部にはバランサ65が設けられている。このバランサ65は、内部に液体が封入された環状中空体であって、その内部の外周側に放射状に設けられた隔壁によって内周側が連通した複数の区画室に画成されている。

ドラム13の左端面中央に固着された主軸14は、外槽10の左端面に固定されている第1軸受ケース16に保持された軸受17により支承されている。他方、ドラム13の右端面中央に固着された補助軸15は、外槽10の右端面に固定されている第2軸受ケース18に保持された軸受19により支承されている。この主軸14及び補助軸15により上記水平軸線Cが形成される。外槽10の左端面から側方へと突出した主軸14の先端には、アウタロータ型の直流ブラシレスモータ20のロータ20bが固定され、一方、モータ台を兼ねる第1軸受ケース16にはモータ20のステータ20aが固定されている。図示しない制御回路からステータ20aに駆動電流が供給されるとそれによってロータ20bが回転し、主軸14を介してロータ20bと同一の回転速度でドラム13が回転駆動される。

外槽10の周面の上部から斜め前方にかけて、外箱1の洗濯物投入口3と一致する位置に、洗濯物を出し入れするための外槽開口100が設けられ、外槽開口100は左右水平方向に延伸する軸を中心に回動自在に設けられた外槽扉101により開閉自在となっている。また、ドラム13の周面(胴部)にも洗濯物を出し入れするためのドラム開口130(洗濯物投入口に相当)が設けられ、ドラム開口130は、前後方向に観音開き構造を有する二枚の扉体131a,131bから成るドラム扉131により開閉自在となっている。但し、ドラム13は回転可能であるため、ドラム開口130が外槽開口100と径方向に一致した位置でドラム13が停止状態を維持するように、ステータ20aの下方にはドラムロック装置21が設けられており、ドラム13停止時にはドラムロック装置21から突出するピンとロータ20bに形成されている係合凹部とが噛み合い、ドラム13の停止位置が決まるように構成されている。

外槽10の右側底部には排水口22が設けられ、排水口22はトルクモータの動作により開閉する排水バルブ23を介し、図示しない排水ホースを通して外部の排水溝へと接続されている。また、外槽10の最底部には一段窪んだ凹陥部10aが形成されており、そこにはほぼ水平に延在する水加熱ヒータ24が配設されており、外槽10内に貯留された水を適度な温度に加熱することができるようになっている。

その凹陥部10aよりも前方側の外槽10底部には、外槽10内に貯留された水を電気分解するために複数枚の板状の電解用電極25aを電解室25b内部に備えた電解水生成部25が、外槽10に対して着脱可能に配設されている。電解水生成部25の電解室25bと外槽10とは、上下にそれぞれ略水平に延びる二本の連通管25c,25dで連結されている。電解用電極25aは耐腐食性を有するべくチタンの表面に白金をコーティングしたものであり、この電解用電極25aが水中に没する状態で電解用電極25a間に所定電圧を印加すると、後述するように次亜塩素酸などの含塩素物質と活性酸素種とを含む電解水が生成され、これによって洗い性能を高めることができるとともに除菌作用を発揮することができる。この点について後で詳述する。

図1に示したように、外箱1の上面後部には、一端が水道栓に接続される水道水給水ホースの他端が接続される水道水給水口6と、一端が例えば風呂の浴槽内に貯留された水に浸漬される風呂水ホースの他端が接続される風呂水給水口7とが設けられている。図4に示すように、水道水給水口6は給水バルブ30の水導入口に接続され、風呂水給水口7は風呂水ポンプ31の吸入口に接続されている。給水バルブ30の複数の水導出口には大別して洗剤給水路32と柔軟仕上剤給水路33とが接続され、それぞれ洗剤投入器35に引き出し自在に内装される洗剤容器4の洗剤収容部4aと柔軟仕上げ剤収容部4bとに水を吐き出すように構成されている。また、洗剤給水路32は分岐され、風呂水ポンプ31に呼び水を供給する呼び水配管34となっている。風呂水ポンプ31の吐出口に接続された風呂水給水路36も洗剤容器4の洗剤収容部4aに水を吐き出すように構成されている。なお、図示していないが、給水バルブ30からは乾燥運転時の除湿用の冷却水を流す除湿水路も設けられている。

洗剤容器4に吐き出された水はいずれも、最終的には洗剤投入器35から給水管37を通り、外槽10の後部側の注水口から外槽10内に流れ込む。而して、水道水は給水バルブ30におけるバルブ開閉制御に応じて、風呂水は風呂水ポンプ31の動作に応じて、いずれも洗剤投入器35を介して給水管37から外槽10へと供給される。

図6は、上記構成を有する本実施例のドラム式洗濯機の電気系ブロック構成図である。制御部50(インピーダンス検知手段、補正実行手段に相当)はCPU、ROM、RAM、タイマなどを含むマイクロコンピュータ(マイコン)を中心に構成されており、ROMに格納されている制御プログラムに基づいて、洗い、すすぎ、脱水及び乾燥の各行程の運転動作を行うための各種の制御を実行する。

また、制御部50には負荷駆動部51が接続されており、この負荷駆動部51を介して既に説明したドラムモータ20、水加熱ヒータ24、給水バルブ30、風呂水ポンプ31、排水バルブ23、電解水生成部25、ドラムロック装置21のほか、上記送風ファンを回転駆動するファンモータ60や乾燥用ヒータ61などの動作をそれぞれ独立に制御する。この負荷駆動部51はインバータ回路(インバータ手段、出力手段)を含む。このインバータ回路は、速度センサ64によって検知した回転速度に基づいて制御部50が決定したデューティ比に従ってモータ20へ駆動電圧を出力する。

さて、本実施例のドラム式洗濯機は、洗濯運転が開始されると、ドラム13内の洗濯物の負荷量を検知し、この負荷量に基づいて、洗濯水位を決めるなどしている。以下、負荷量検知の制御動作について、図7のフローチャートにしたがって説明する。

まず、商用電源(AC100V)の実際の電源電圧を検出する(ステップS1)。次に、モータ20(ドラム13)を起動し、第1回転速度65rpmまで立ち上げる(ステップS2)。モータ20の回転速度が65rpmに到達すると、検知した電源電圧に基づいて固定するデューティ比を決定する(ステップS3、S4)。電源電圧が大きいほどデューティ比は小さく設定される。次に、設定されたデューティ比に従ってモータ20へ駆動電圧が印加すると共に、所要時間のカウントを開始する(ステップS5)。こうして、モータ20の回転速度が上昇し、モータが第2回転速度140rpmに達すると、モータ20を停止すると共に、カウントを停止する(ステップS6、S7)。次に、雰囲気温度センサ62によって雰囲気温度を検知する(ステップS8)。そして、この検知温度に基づいて決定された温度補正値αをカウントされた所要時間T0に加算して、測定時間Tを算出する(ステップS9)。負荷量を判定するために閾値Ta、Tb、Tc(Ta<Tb<Tc)を複数設けており、この測定時間Tをこれら閾値と比較する。そして、T<Taならば、負荷量を0〜1Kgと判定し、Ta≦T<Tbならば、負荷量を1〜2kgと判定し、Tb≦T<Tcならば、負荷量を2〜4.5kgと判定し、Tc≦Tならば、負荷量を4.5〜8kgと判定する(ステップS10)。

出願人が実験したところ、今回の負荷量検知に使用する速度領域では、同じ駆動電圧であっても温度が高いほどモータ20のトルクが大きくなることを確認した。よって、温度補正値αは、温度が高いほど大きな値としている。このため、同じ所要時間であっても検知温度が高いほど負荷量を大きめに判定する。

なお、第1回転速度、第2回転速度に達するまでの時間には、制限時間を設けている。即ち、制限時間1分以内に65rpmに達しない場合には、負荷量を4.5〜8kgと判定し(ステップS3、S11、S12)、以降の負荷量検知を行わない。また、65rpmから制限時間5秒以内に140rpmまで達しない場合には、負荷量を4.5〜8kgと判定する(ステップS6、S11、S12)。

以上のように、本ドラム式洗濯機では、負荷量検知を行う前に、電源電圧を検知し、電源電圧の大きさに応じて負荷量検知を行うときのデューティ比を決定するようにしたので、電源電圧の変動によらず、一定の駆動電圧をモータ20に印加することができ、正確な負荷量検知を行うことができる。

さらに、モータ20に影響を及ぼす雰囲気温度を検知し、回転速度の上昇勾配(第2回転速度までの所要時間)と、検知した温度とに基づいて負荷量を判定するようにたので、モータ20への温度の影響に左右されず、正確に負荷量検知を行うことができる。

次に、上記の閾値(Ta、Tb、Tc)を補正する補正モードについて説明する。本実施例のドラム式洗濯機においては、補正モードA(第1補正モード)と補正モードB(第2補正モード)との2つの補正モードを有している。

まず、補正モードAについて、図8のフローチャートに従って説明する。この補正モードAは、主に、生産ラインにおいて、工場の作業者により、部品の取付精度などによるドラム13への負荷のバラツキを考慮して、製造後に閾値の補正がなされるときに実行される補正モードである。この第1補正モードへは、操作パネル5の操作キーを用いた所定の特殊操作(例えば、すすぎの行程選択キー5gを押しながら、スタートキー5bを3回押す)により、入ることができる。このときには、ドラム13内に洗濯物を入れない、即ち、ドラム13内を無負荷の状態とする。

この補正モードAに入ると、まず、商用電源(AC100V)の実際の電源電圧を検出する(ステップS101)。次に、モータ20(ドラム13)を起動し、第1回転速度65rpmまで立ち上げる(ステップS102)。モータ20の回転速度が65rpmに到達すると、検知した電源電圧に基づいて固定するデューティ比を決定し、その後15秒が経過すると(ステップS103)、設定されたデューティ比に従ってモータ20へ駆動電圧を印加し、モータ20の回転速度を第2回転速度140rpmまで上昇させて、この間の所要時間を計測する(ステップS104)。次に、この所要時間を無負荷時のデータとして記憶した後(ステップS105)、予め決められた無負荷時の基準データ(基準所要時間)と比較する(ステップS106)。そして、この差に応じて、閾値(Ta、Tb、Tc)を変更する(ステップS107)。即ち、測定した所要時間が基準所要時間より長いほど、閾値を大きく(長く)し、基準所要時間より短いほど、閾値を小さく(短く)する。

次に、補正モードBについて、図9のフローチャートに従って説明する。この補正モードBは、主に、家庭内において、使用者やサービスマンにより、機器の使用後の構成部品の経年変化によるドラム13への負荷のバラツキを考慮して、使用後の閾値の補正がなされるときに実行される補正モードである。この補正モードBへは、操作パネル5の操作キーを用いた所定の特殊操作(例えば、洗いの行程選択キー5gを押しながら電源キー5aを押し、電源キー5aを放した後も洗いの行程選択キー5gを6秒間押し続ける)により、入ることができる。このときには、ドラム13内に洗濯物を入れない、即ち、ドラム内を無負荷の状態とする。
