従来、アルミニウムは、ホールエルー還元槽内で、約950℃までの温度にて、溶融氷晶石 (Na3AlF6)中に溶解したアルミナの電解によって製造している。ホールエルー槽は、典型的に耐火材料製の断熱ライニングを備えた鋼製のシェルを有し、該ライニングは更に電解液の溶融成分と接触している、予備焼成された炭素ブロック製のライニングを有する。該炭素ライニングは、カソード基板として機能し、また該溶融アルミニウムプールが、カソードとして機能する。アノードは、消耗性の炭素電極であり、通常はコークスの焼成によって作られた、予備焼成された炭素である。典型的に、生成するアルミニウム1トン当たり、0.5トンの炭素製アノードが必要とされる。

不活性アノード用の適当な材料を見出すべく多くの試みがなされ、多数の材料が提案され、またテストされている。提案された材料は、米国特許第6,162,334号で提案されているような金属、米国特許第3,960,678号および同第4,399,008号で提案されているようなセラミックス、および米国特許第5,865,980号で提案されているようなサーメットを含む。かれこれ20年にも及ぶ、不活性なアノードを製造するための多大な努力にも拘らず、完全に許容できる不活性アノード材料は見出されていない。セラミックは一般に脆く、かつホールエルー槽の始動並びに稼動中の、熱衝撃に対して抵抗性ではない。金属酸化物セラミックスは、一般に耐酸化性であるが、これらは良好な導電体ではない。しかし、金属は極めて良好な導電体であるが、氷晶石中での金属アノードの腐食速度は、極めて高い。他方、サーメットは、アノード用途にとって有望な材料であると考えられる。サーメットは、金属の良好な特性(導電性、靭性)とセラミックスの良好な特性(耐腐食性)とを併せ持つ。

米国特許第5,865,980号は、フェライト、銅および銀を含み、不活性アノードとして使用できるサーメットを記載している。これらのサーメット製アノードは、そのセラミック部分による良好な耐食性と、その金属部分による良好な導電性とを呈する。このようなサーメットの製法は複雑であり、数段階からなっている。少なくとも2種の金属酸化物、例えばNiOおよびFe2O3を混合し、高温(1300‐1400℃)にて、比較的長時間(12時間)に渡り焼成して、過剰のNiOを含む、あるいは含まないニッケル−フェライトスピネルを合成する。この得られた材料を粉砕して、その平均粒径を約10μmまで減じ、ポリマーバインダおよび水と混合し、噴霧乾燥し、また銅および銀粉末と混合する。こうして得た粉末混合物をプレスし、約1350℃にて2‐4時間焼結する。得られたサーメットは、セラミック層部分と合金層部分とを含む。

ここで使用する「ナノ結晶」なる用語は、100 nmまたはそれ以下のサイズをもつ結晶を意味するものとする。このナノ結晶性微細構造は、焼結助剤を使用しなくても、本発明による粉末形状にある電極材料を、圧縮し、かつ焼結して緻密な電極を製造する際に、緻密化を著しく好ましいものとする。ナノ結晶性粉末は、また焼結を低温にて行うことを可能とするので、結晶粒子の成長を最小化する。焼結時間も、同一の緻密化レベルに対して、従来の粗い結晶粒子(約10μm)粉末の緻密化に必要とされる時間よりも大幅に短縮される。このように、該焼結法の全体的なコストは、大幅に節減される。
該焼結の時間および温度がかなり低くまた短いので、得られる電極は微細なミクロ構造を有する。このミクロ構造が微細である程、得られる電極の靭性および耐熱衝撃性が高く、結果的に該電極の寿命も長くなる。
各粒子が結晶粒子の凝集体で構成され、該結晶粒子が金属のナノ結晶を含む場合、該ナノ結晶性金属は、不動態層の成長のために、多結晶性の金属よりも耐食性が高い。この保護層は、多結晶性金属におけるよりも、ナノ結晶性金属の表面において、より迅速に成長する。
