本発明は、ケイ素合金よりなる負極材料およびそれを用いた電池に関する。

【従来の技術】
近年のポータブル電子機器の小型化に伴い、その電源として高エネルギー密度を有する二次電池の開発が要求されている。この要求に応えるべく、理論上高電圧を発生でき、かつ高エネルギー密度を有するリチウム金属を負極活物質として用いたリチウム二次電池の研究開発が活発に行われてきた。しかし、リチウム二次電池では、充電時に負極上にリチウム(Li)がデンドライト析出し、このリチウムが不活性化したり内部短絡を引き起こすことなどからサイクル寿命が短いという問題がある。

サイクル寿命を改善する電池としては、リチウムイオン二次電池が製品化されている。その負極材料には黒鉛層間へのリチウムのインターカレーション反応を利用した黒鉛材料、あるいは細孔中へのリチウムの吸蔵・放出作用を応用した炭素質材料が用いられている。そのため、リチウムイオン二次電池では、リチウムがデンドライト析出せず、サイクル寿命が長いという利点を有している。しかし、黒鉛層間へのリチウムのインターカレーション反応を利用した黒鉛材料の理論容量は、第1ステージ黒鉛層間化合物の組成C6 Liに規定されるように、372mAh/gという上限が存在する。これに対し、ある種の低温焼成炭素質材料では1000mAh/gを越える放電容量を示すことが知られているが、対リチウム金属において0.8V以上の貴な電位で大きな容量を有するため、金属酸化物等を正極に用いて電池を構成した場合に放電電圧が低下する等の問題がある。また、炭素質材料の微小な細孔構造を制御することは工業的に困難であり、しかも細孔を多くすると炭素質材料の比重が低下してしまい、単位体積当たりの負極容量、ひいては単位体積当たりの電池容量向上の有効な手段とはなり得ない。

このような理由から、現状の黒鉛材料あるいは炭素質材料では、今後の更なるポータブル電子機器用電源の高エネルギー密度化に対応することが困難と考えられ、よりリチウムの吸蔵・放出能力に優れた負極材料の開発が望まれている。

こうした中で、より高容量を実現可能な負極材料として、ある種の金属もしくは半金属のうち、電気化学的かつ可逆的にリチウムと結合・解離することができる材料が広く研究されてきた。その一例として、ケイ素合金が報告されている(例えば、特許文献1参照。)。ケイ素は対リチウム金属において0.5V以下の卑な電位で4000mAh/gを超える容量を有する。このような特性からケイ素合金はリチウムイオン二次電池の高エネルギー密度化に応用することが可能であると考えられる。しかし、リチウム−ケイ素合金は、充放電時にリチウムとの結合・解離がなされる際に膨張収縮し、充放電を繰り返すたびに微粉化し、電池のサイクル寿命を極めて劣化させてしまう。

そこで、リチウムとの可逆的な結合・解離に関与しない元素を、リチウムとの可逆的な結合・解離をなし得る金属もしくは半金属と複合化もしくは化合させることによりサイクル寿命を改善する検討がされてきた。例えば、Lia SiOb (a≧0,0<b<2)(特許文献2参照)、Lic Si1−d Md Oe (c≧0,0<d<1,0<e<2)(特許文献3参照)が提案されている。

しかしながら、これらの負極材料もサイクル寿命は不十分で、高容量という利点を活かしきれていないのが実状である。

本発明はかかる問題点に鑑みてなされたもので、その目的は、サイクル寿命が長い負極材料およびそれを用いた電池を提供することにある。

【課題を解決するための手段】
本発明による第1の負極材料は、ケイ素(Si)と、銅(Cu),ニッケル(Ni)およびコバルト(Co)からなる群のうちの少なくとも1種の金属元素とを構成元素として含むケイ素合金よりなるものであって、ケイ素合金は、単ロール法またはアトマイズ法により合成されたものである。

【発明の実施の形態】
以下、本発明の実施の形態について図面を参照して詳細に説明する。

本発明の一実施の形態に係る負極材料は、例えば、ケイ素と、銅,ニッケルおよびコバルトのいずれか1種または2種以上の金属元素とを含有するケイ素合金粉末により構成されている。このケイ素合金粉末は、負極活物質として機能するものであり、例えば、後述するように、単ロール法またはアトマイズ法により合成されたものである。

図1は、そのケイ素合金粉末の断面組織を模式的に表している。このケイ素合金粉末は、共晶相11と、共晶相11に分散して存在する初晶相12とを有しており、形状は、図示しないが単ロール法により合成した場合は例えば鱗片状であり、アトマイズ法により合成した場合は例えば球形状である。共晶相11は、ケイ素と上記金属元素とを構成元素として含む金属間化合物相11Aと、ケイ素の相11B(以下、ケイ素の共晶による相11Bという。)とを含んで構成されている。初晶相12はケイ素の相である。これにより、このケイ素合金粉末は、初晶相12により高いエネルギー密度を得ることができ、また、共晶相11によりリチウムイオンなどの吸蔵・放出による体積変化に基づく微粉化を抑制することができるようになっていると考えられる。

金属間化合物相11Aには、銅が含まれていることが好ましい。サイクル寿命をより長くすることができるからである。なお、金属間化合物としては、例えば、ケイ素合金がケイ素と銅とを含む場合、Cu3 Siが挙げられる。

このケイ素合金粉末におけるケイ素の含有率は22質量%以上であることが好ましい。高エネルギー密度を得ることができるからである。また、ケイ素合金粉末におけるケイ素の含有率は60質量%以下であることが好ましい。サイクル寿命をより長くすることができるからである。

このケイ素合金粉末は、また、ケイ素および上記金属元素以外の他の元素を含んでいてもよい。他の元素としては、例えば、上記金属元素を除くチタン(Ti),バナジウム(V),クロム(Cr),マンガン(Mn),鉄(Fe),亜鉛(Zn),ジルコニウム(Zr),モリブデン(Mo)あるいはタングステン(W)などの長周期型周期表における3〜12族の元素、マグネシウム(Mg),カルシウム(Ca)あるいはバリウム(Ba)などの長周期型周期表における2族の元素、ホウ素(B),アルミニウム(Al)あるいはインジウム(In)などの長周期型周期表における13族の元素、ケイ素を除く炭素(C),ゲルマニウム(Ge),スズ(Sn)あるいは鉛(Pb)などの長周期型周期表における14族の元素が挙げられるが、これらに限られるものではない。

この負極材料は、例えば、次のように単ロール法またはアトマイズ法を用いて製造することができる。

単ロール法により製造する場合には、まず、例えば、ケイ素合金の原料インゴットを所定の比で混合し、それを減圧アルゴンガス雰囲気中において高周波誘導加熱により溶解させたのち、回転するロールに噴射させ、ケイ素合金の薄片を得る。次いで、ケイ素合金の薄片を粉砕したのち、必要に応じて分級する。

また、アトマイズ法により製造する場合には、まず、例えば、ケイ素合金の原料インゴットを所定の比で混合し、それを減圧アルゴンガス雰囲気下において高周波誘導加熱により溶解させ溶湯を得る。次いで、この溶湯を減圧アルゴンガス雰囲気下のタンクに噴射する一方、噴霧中の試料に向けてアルゴンガスを噴出して、ケイ素合金粉末を得る。そののち、必要に応じて分級する。なお、アトマイズ法としては、ここで説明したガスアトマイズ法に限られるものではない。

この負極材料は例えば次のようにして電池に用いられる。

図2は、本実施の形態に係る負極材料を用いた二次電池の断面構造を表すものである。この二次電池はいわゆるコイン型といわれるものであり、正極缶21内に収容された円板状の正極22と負極缶23内に収容された円板状の負極24とが、セパレータ25を介して積層されたものである。正極缶21および負極缶23の周縁部は絶縁性のガスケット26を介してかしめることにより密閉されている。正極缶21および負極缶23は、例えば、ステンレスあるいはアルミニウムなどの金属によりそれぞれ構成されている。

正極22は、例えば、正極集電体22Aと、正極集電体22Aに設けられた正極合剤層22Bとを有している。正極集電体22Aは、例えば、アルミニウム箔,ニッケル箔あるいはステンレス箔などの金属箔により構成されている。正極合剤層22Bは、例えば、正極活物質として、リチウムを吸蔵および放出することが可能な正極材料のいずれか1種または2種以上を含んでおり、必要に応じて導電材および結着材を含んでいてもよい。リチウムを吸蔵および放出することが可能な正極材料としては、例えば、硫化チタン(TiS2 ),硫化モリブデン(MoS2 ),セレン化ニオブ(NbSe2 )あるいは酸化バナジウム(V2 O5 )などのリチウムを含有しない金属硫化物あるいは金属酸化物など、またはリチウムを含有するリチウム複合酸化物、またはポリアセチレンあるいはポリピロールなどの高分子化合物が挙げられる。

中でも、リチウム複合酸化物は、高電圧および高エネルギー密度を得ることができるものがあるので好ましい。このようなリチウム複合酸化物としては、例えば、化学式Lix MIO2 あるいはLiy MIIPO4 で表されるものが挙げられる。式中、MIおよびMIIは1種類以上の遷移金属を表し、特にコバルト,ニッケルおよびマンガンのうちの少なくとも1種を含むことが好ましい。xおよびyの値は電池の充放電状態によって異なり、通常、0.05≦x≦1.10、0.05≦y≦1.10である。化学式Lix MIO2 で表されるリチウム複合酸化物の具体例としては、リチウムコバルト複合酸化物(LiCoO2 )、リチウムニッケル複合酸化物(LiNiO2 )、リチウムニッケルコバルト複合酸化物(LiNiz Co1−z O2 (0<z<1))、あるいはリチウムマンガン複合酸化物(LiMn2 O4 )などが挙げられる。

負極24は、例えば、負極集電体24Aと、負極集電体24Aに設けられた負極合剤層24Bとを有している。負極集電体24Aは、例えば、銅箔,ニッケル箔あるいはステンレス箔などの金属箔により構成されている。

負極合剤層24Bは、例えば、本実施の形態に係る負極材料を含んでおり、必要に応じてポリフッ化ビニリデンなどの結着材と共に構成されている。また、本実施の形態に係る負極材料に加えての他の負極活物質、または導電材などの他の材料を含んでいてもよい。他の負極活物質としては、リチウムを吸蔵および放出することが可能な炭素質材料,金属酸化物あるいは高分子化合物などが挙げられる。炭素質材料としては、例えば、難黒鉛化性炭素,人造黒鉛,天然黒鉛,熱分解炭素類,コークス類,グラファイト類,ガラス状炭素類,有機高分子化合物焼成体,炭素繊維,活性炭あるいはカーボンブラック類が挙げられる。このうち、コークス類には、ピッチコークス,ニードルコークスあるいは石油コークスなどがあり、有機高分子化合物焼成体というのは、フェノール樹脂やフラン樹脂などの高分子化合物を適当な温度で焼成して炭素化したものをいう。また、金属酸化物としては酸化スズ(SnO2 )などが挙げられ、高分子化合物としては、ポリアセチレン,ポリパラフェニレンあるいはポリチオフェンが挙げられる。

セパレータ25は、正極22と負極24とを隔離し、両極の接触による電流の短絡を防止しつつ、リチウムイオンを通過させるものである。このセパレータ25は、例えば、ポリテトラフルオロエチレン、ポリプロピレンあるいはポリエチレンなどよりなる合成樹脂製の多孔質膜、またはセラミック製の不織布などの無機材料よりなる多孔質膜により構成されており、これらの2種以上の多孔質膜を積層した構造とされていてもよい。

セパレータ25には、液状の電解質である電解液が含浸されている。電解液は、溶媒と、溶媒に溶解された電解質塩であるリチウム塩とを含んでいる。溶媒としては、例えば、プロピレンカーボネート、エチレンカーボネート、ジエチルカーボネート、ジメチルカーボネート、1,2−ジメトキシエタン、1,2−ジエトキシエタン、γ−ブチロラクトン、テトラヒドロフラン、2−メチルテトラヒドロフラン、1,3−ジオキソラン、4−メチル−1,3−ジオキソラン、ジエチルエーテル、スルホラン、メチルスルホラン、アセトニトリル、プロピオニトリル、アニソール、酢酸エステル、酪酸エステルあるいはプロピオン酸エステルが挙げられる。溶媒は、いずれか1種を単独で用いてもよく、2種以上を混合して用いてもよい。

リチウム塩としては、例えば、六フッ化リン酸リチウム(LiPF6 ),過塩素酸リチウム(LiClO4 ),六フッ化ヒ酸リチウム(LiAsF6 ),四フッ化ホウ素リチウム(LiBF4 ),トリフルオロメタンスルホン酸リチウム(LiCF3 SO3 )あるいはビス(トリフルオロメタンスルホニル)イミドリチウム(LiN(CF3 SO2 )2 )が挙げられる。リチウム塩は、いずれか1種を単独で用いてもよく、2種以上を混合して用いてもよい。

この二次電池では、充電を行うと、例えば、正極22からリチウムイオンが放出され、電解液を介して負極24に吸蔵される。放電を行うと、例えば、負極24からリチウムイオンが放出され、電解液を介して正極22に吸蔵される。ここでは、負極24が、本実施の形態に係る負極材料を含んでいるので、負極材料の微粉化が抑制され、サイクル寿命が長くなる。

この二次電池は、例えば、次のようにして製造することができる。

まず、例えば、正極材料と必要に応じて導電材および結着材とを混合して正極合剤を調製し、N−メチル−2−ピロリドンなどの分散媒に分散させて正極合剤スラリーを作製する。次いで、この正極合剤スラリーを正極集電体22Aに塗布し乾燥させ圧縮成型して正極合剤層22Bを形成し、正極22を作製する。

また、例えば、本実施の形態に係る負極材料と必要に応じて結着材とを混合して負極合剤を調製し、N−メチル−2−ピロリドンなどの分散媒に分散させて負極合剤スラリーを作製する。次いで、この負極合剤スラリーを負極集電体24Aに塗布し乾燥させ圧縮成型して負極合剤層24Bを形成し、負極24を作製する。

特に、ケイ素合金粉末におけるケイ素の含有率を22質量%以上とすれば、エネルギー密度を向上させることもできる。また、ケイ素合金粉末におけるケイ素の含有率を60質量%以下とするように、または、上記金属元素として銅を含むようにすれば、サイクル寿命をより長くすることができる。

【実施例】
更に、本発明の具体的な実施例について詳細に説明する。

(実施例1−1〜1−13)
実施例1−1〜1−10として、次のようにして単ロール法によりケイ素および銅よりなるケイ素合金粉末を合成し、負極材料を作製した。まず、ケイ素合金粉末の原料インゴットを所定の比で混合したものを石英ノズルに投入し、液体急冷凝固装置内部を減圧アルゴンガス雰囲気として、高周波誘導加熱により溶解させたのち、周速度35m/sで回転する銅ロールに噴射させることによりケイ素合金薄片を得た。次いで、ケイ素合金薄片を粉砕したのち、50μmのふるいを通し得られたケイ素合金粉末を負極材料とした。ケイ素合金粉末におけるケイ素および銅のそれぞれの含有率は実施例1−1〜1−10で表1に示したように変化させた。

合成した実施例1−1〜1−10のケイ素合金粉末について微細構造を観察すると共に同定を行った。その結果、実施例1−1〜1−10のケイ素合金のいずれも、鱗片状であり、また、粒子内に共晶相11と初晶相12とが観察された。代表して実施例1−8のケイ素合金粉末の走査型イオン顕微鏡(SIM;Scanning Ion Microscope )写真を図3に示すと共に、図4にこのケイ素合金粉末の断面組織を表すSIM写真を示す。なお、図4において、白色および灰色の部分が金属間化合物相11Aであり、小さな黒色部分がケイ素の共晶による相11Bであり、大きな黒色部分が初晶相12である。

また、実施例1−11〜1−13として、次のようにしてガスアトマイズ法によりケイ素および銅よりなるケイ素合金粉末を合成し、負極材料を作製した。まず、原料インゴットを所定の比で混合したものを高周波誘導加熱炉に投入し、減圧アルゴンガス雰囲気として、高周波誘導加熱により溶解させた。次いで、この溶湯を減圧アルゴンガス雰囲気下のタンクに噴射する一方、噴霧中の試料に向けてアルゴンガスを噴出した。次いで、50μmのふるいを通して得られたケイ素合金粉末を負極材料とした。ケイ素合金粉末におけるケイ素および銅のそれぞれの含有率は実施例1−11〜1−13で表1に示したように変化させた。

合成した実施例1−11〜1−13のケイ素合金粉末について微細構造を観察すると共に同定を行った。その結果、実施例1−11〜1−13のケイ素合金粉末のいずれも、球形状であり、また、粒子内に共晶相11と初晶相12とが観察された。代表して実施例1−12のケイ素合金粉末の断面組織を表すSIM写真を図5に示す。なお、図5において、白色および灰色の部分が金属間化合物相11Aであり、小さな黒色部分がケイ素の共晶による相11Bであり、大きな黒色部分が初晶相12である。

更に、実施例1−1〜1−13に対する比較例1−1〜1−4として、次のようにして、メカニカルアロイング法によりケイ素および銅よりなるケイ素合金粉末を合成し、負極材料を作製した。まず、ケイ素合金粉末の原料粉末を所定の比で混合し、この混合物とステンレス製ボールとをステンレス製ポットに投入したのち、ポット内部をアルゴンガス雰囲気として、遊星型ボールミルを用いたメカニカルアロイング法によりケイ素合金粉末を合成した。そののち、ケイ素合金粉末を50μmのふるいを通し、得られた粉末を負極材料とした。ケイ素合金粉末におけるケイ素および銅のそれぞれの含有率は比較例1−1〜1−4で表1に示したように変化させた。

合成した比較例1−1〜1−4のケイ素合金粉末について微細構造を観察すると共に同定を行った。その結果、比較例1−1〜1−4のケイ素合金のいずれも、不定形であり、粒子内には、Cu3 Siよりなる相と、この相に分散して存在するケイ素の相が観察された。代表して比較例1−2のケイ素合金粉末の断面組織を表すSIM写真を図6に示す。なお、図6において、白色および灰色部分がCu3 Siよりなる相であり、黒色部分がケイ素の相である。

更に、得られた実施例1−1〜1−13および比較例1−1〜1−4の負極材料を用いて図7に示したようなコイン型の試験セルを作製して充放電特性を評価し、負極材料のリチウム吸蔵・放出能力を調べた。この試験セルは、負極24を正極缶21側に配置すると共に、金属リチウム板31を負極缶23側に配置したことを除き、他は図2に示したコイン型の二次電池と同様の構成を有している。よって、図7においては、図2と同一の構成要素には同一の符号を付している。

負極24は次のようにして作製した。まず、得られた負極材料45質量部と、導電材および負極活物質である鱗片状黒鉛45質量部と、結着材であるポリフッ化ビニリデン10質量部とを混合して負極合剤を調製し、N−メチル−2−ピロリドンに分散させて負極合剤スラリーを作製した。次いで、この負極合剤スラリーを厚み15μmの圧延銅箔よりなる負極集電体24Aの片面に塗布し90℃で乾燥させたのち、一定圧力で圧縮成型した。これを直径15mmの円形に打ち抜いた。セパレータ25には直径17mm、厚み25μmの微多孔性ポリエチレンフィルムを用いた。電解液には、エチレンカーボネートとジメチルカーボネートとの等体積混合溶媒に、電解質塩である六フッ化リン酸リチウムを溶解させ、電解質塩の濃度を1mol/lとしたものを用いた。電解液の注入量は80μlとした。試験セルの大きさは、直径20mm、高さ1.6mmとした。

充放電特性は次のようにして評価した。まず、充放電装置の正極端子を正極缶21側に、負極端子を負極缶23側に接続し、室温(20℃)で試験セルの電圧が0Vに達するまで1mAの定電流で放電を行い、0Vに達した後は同電圧を保つように次第に電流を減少させながら放電を行った。そして、電流値が10μAに達した時点で放電を終了した。続いて30分の開路時間の後、1mAの定電流で充電を行い、1.5Vに達した時点で充電を終了した。更に、30分の開路時間の後、上述と同じ条件で、放電および充電のサイクルを初回のサイクルも含めて50回繰り返した。
