本発明は、モータのロータを樹脂のインサート成形により製造するモータのロータ製造方法、及びその装置に関するものである。

従来、ステッピングモータの一部品であるロータは、回転軸及びマグネットをインサートして樹脂成形をするインサート成形によって製造される。具体的には、金型内のキャビティに回転軸とマグネットとをセットした後、金型を閉じてキャビティに樹脂を射出注入する。そして、その樹脂の硬化後に、樹脂成形品であるロータをキャビティから取り出す。このように、マグネット内蔵のロータをインサート成形する技術が、例えば、特許文献1に開示されている。

【発明が解決しようとする課題】
ところで、インサート品であるマグネットは、焼結加工にて成形されており、強度的な弱さがあるため、樹脂成形時にしっかりと支持されていないと、キャビティに充填される樹脂の圧力(充填圧)によって、クラックが生じたり割れたりする。従って、マグネットと金型とのクリアランスを小さくすることが望ましいが、マグネットと金型とのクリアランスを小さくすると、金型内にマグネットをセットすることが困難となってしまう。そのため、従来の成形機では、マグネットを挿入することができる適度なクリアランスが金型に設けられている。この場合、そのクリアランスに伴うガタツキが原因で、マグネットにクラックが生じ、成形品の不良が問題となってしまう。

本発明は上記問題点を解決するためになされたものであって、その目的は、樹脂のインサート成形品であるロータを効率よく製造することができるモータのロータ製造方法、及びその装置を提供することにある。

【課題を解決するための手段】
上記目的を達成するために、請求項1に記載の発明は、回転軸に樹脂を介して円筒状のマグネットを装着するモータのロータ製造方法において、軸方向に延びる複数のスリットを有した円筒状のスリーブ内に、前記マグネット及び回転軸をセットし、前記スリットの隙間を狭めて前記スリーブの径を小さくすることで、該スリーブの内周面をマグネットに密着させた後、前記マグネットと回転軸との間に樹脂を注入して樹脂成形を行う。

(作用)
請求項1に記載の発明によれば、スリーブ内にマグネットをセットする際には、スリーブの内周面とマグネットの外周面との間に所定のクリアランスが確保されて、マグネットのセットをスムーズに行うことができる。また、樹脂成形を行う際には、スリットの隙間が狭められ、スリーブの内径が小さくされる。従って、スリーブの内周面とマグネットの外周面とのクリアランスが小さくなり、そのスリーブの内周面がマグネットに密着されるため、スリーブによってマグネットがしっかりと支持される。そして、その状態で、マグネットと回転軸との間に樹脂が注入されて樹脂成形が行われる。このようにすると、樹脂成形の際に加わる圧力(樹脂の充填圧)によってマグネットにクラックが発生したり、マグネットが割れたりすることを防止できる。

【発明の実施の形態】
以下、本発明を具体化した一実施形態を図面に従って説明する。

図1に示すロータ1は、ステッピングモータに用いられるものであり、回転軸2と、円筒状のマグネット3と、回転軸2にマグネット3を装着するための樹脂4とを備える。ロータ1は、回転軸2及びマグネット3をインサートして樹脂成形するインサート成形により製造される。マグネット3には、その周方向にN極とS極が交互に形成されている。そのマグネット3の中心となる位置に回転軸2が配置された状態でマグネット3と回転軸2との間に樹脂が充填されてロータ1が製造される。

上述したロータ1は、図2、図5等に示す縦型ロータリー式の成形機10によって樹脂成形される。図2は型開き時の状態を示し、図5は型閉じ時の状態を示している。なお、図2では、上型の図示を省略している。

また、下側基台11には、支持部材15を介して下型受板16が移動不能に組み付けられている。下型受板16は、その上方に配置される板状の下型17を、ガイドピン18、ガイドブシュ19、ショルダーボルト20、スプリング21によってフローティング支持する構造になっており、下型17は、下型受板16に対して作動ストロークS分だけ上下に移動可能になっている。

詳述すると、ショルダーボルト20は、下型17に形成されたボルト貫通孔23に上方から下方に向けて挿通されており、下型17から突出する下端部分が下型受板16に螺入されている。スプリング21は、そのショルダーボルト20に嵌め込まれている。ボルト貫通孔23のほぼ中央には、径方向に突出する凸部23aが形成されている。スプリング21は、ボルト貫通孔23において凸部23aよりも下方に配置され、上端部がその凸部23aに当接し下端部が下型受板16に当接している。このスプリング21によって、下型17が下型受板16から離間する方向に付勢されている。また、ボルト貫通孔23の凸部23aがショルダーボルト20の頭部に当接することで、下型17の上方への移動が規制されている。

また、下型受板16にはガイドピン18が組み付けられており、ガイドピン18はその下型受板16から上方に突出している。さらに、下型17には上下方向に貫通するガイド挿通孔24が形成されており、そのガイド挿通孔24にガイドブシュ19を介してガイドピン18が挿通されている。従って、下型17は、ガイドピン18に沿って上下動するようになっている。

スリーブ28は、その下端が固定部材29により下型受板16に移動不能に組み付けられている。さらに、固定部材29には入れ子挿通孔29aが形成されており、その入れ子挿通孔29aを通じてスリーブ28の内側に円柱状の丸入れ子30が挿入されている。丸入れ子30は、その下端が前記押出板12に固定されており、押出板12の移動に伴いスリーブ28内を上下動するように構成されている。丸入れ子30の中心部には、回転軸2の端部を載置するためのセンターピン32が挿入されている。丸入れ子30(押出板12)は、図2の位置が基端位置であり、この基端位置において、丸入れ子30の上部に回転軸2及びマグネット3がセットされるようになっている。なお、このセット時には、入れ子ブシュ25において、上方に開口する開口部25aから回転軸2及びマグネット3が挿入される。

図3は、回転軸2及びマグネット3のセット時の状態を示す要部断面図である。すなわち、丸入れ子30の上端は、スリーブ28の上端よりも所定の長さだけ下方に位置しており、この丸入れ子30とスリーブ28とによってマグネット3をセットするための収納空間が形成されている。マグネット3を載置する丸入れ子30の上端面は、マグネット3とほぼ同じ径を有する。また、丸入れ子30において、センターピン32が挿入されている貫通孔33の上部とそのセンターピン32の先端面とでにより凹部34が形成され、その凹部34に回転軸2が挿入固定されている。回転軸2は、小径部2aとその小径部2aよりも径が大きな大径部2bとを有し、小径部2aの先端が丸入れ子30の凹部34にセットされる。また、回転軸2は、その小径部2aと大径部2bとの境界がマグネット3の軸方向のほぼ中央に位置するよう配置されている。

スリーブ28は、その内径がマグネット3の外径の寸法よりも若干大きくなるよう形成されており、スリーブ28の内周面とマグネット3の外周面との間には所定のクリアランスが設けられている。そのため、マグネット3がスリーブ28の内側にスムーズにセットされる。

入れ子ブシュ25の内周面において、テーパ状の段差部25bが形成されており、その上部が縮径化されている。つまり、入れ子ブシュ25の内周面において、段差部25bの上方はその下方よりも内径が小さい縮径部25cとなっている。また、スリーブ28の先端部は、入れ子ブシュ25の段差部25bの形状に合わせてテーパ状に面取りされている。

図4に示すように、スリーブ28には、円周上にて等間隔となるよう多数のスリット28aが形成されている。各スリット28aは、スリーブ28の先端から軸方向に沿って延び、スリーブ28のほぼ中央部分まで延設されている。なお、本実施形態のスリーブ28において、8個のスリット28aが周方向に45°の角度間隔で形成されている。また、各スリット28aは、マグネット3よりも十分に長く、例えば、マグネット3の2倍程度の長さを有する。

図2の状態から金型を閉じた時の状態を図5に示している。図5に示すように、金型を閉じる際には、板状の上型41が下がって下型17を押し下げることで、その下型17が作動ストロークS分だけ下方に移動し下型受板16に当接する。図6は、その状態を示す要部断面図である。

下型17が下方に移動すると、スリーブ28の先端が入れ子ブシュ25の段差部25bに沿って案内され、縮径部25cに入り込む。そして、スリーブ28の先端面は、入れ子ブシュ25における開口部25aの周縁部分に当接する。このとき、スリーブ28の弾性変形による伸縮によってスリット28aが閉じるため、マグネット3に対向する部位では、スリーブ28の内径が小さくなる。これにより、スリーブ28とマグネット3との間のクリアランスが小さくなり、そのスリーブ28の内周面でマグネット3がしっかりと支持される。

本実施形態では、上述した入れ子ブシュ25、スリーブ28及び丸入れ子30とによって、樹脂成形をするためのキャビティ42が形成されている。また、下型17の上面、すなわち上型41との型割り面Pには、その型割り面Pに沿って延びる凹状のゲート43及びランナ44が形成されている。

図2及び図5に示すように、ランナ44の底部にはピン挿通孔45が連設されており、そのピン挿通孔45にエジェクタピン46が上下方向に移動可能に組み付けられている。エジェクタピン46の下端は、下型17から下方に突出しており、さらに下型受板16を貫通して該下型受板16の下面から露出している。なお、下型17が下型受板16に当接する時(図5に示す型閉じ時の状態)において、エジェクタピン46の上端面とランナ44の側面とによってアンダーカット成形部47が形成されている。

図5に示すように、上型41は、下型17の上面に接離可能に配置されている。具体的に、上型41は、上側基台49に固定されており、上側基台49の上下方向の移動に伴って下型17と接離される。この上側基台49は、油圧若しくは電動によって駆動するアクチュエータ(図示略)に連結されており、そのアクチュエータの駆動により上下方向に移動する。

次に、このように構成された成形機10によるロータ1の樹脂成形の手順を説明する。
成形機10は、先ず、図2に示すように、型開き時の状態において、入れ子ブシュ25の開口部25aから回転軸2及びマグネット3を挿入してスリーブ28の内側にセットする。このとき、図3に示すように、スリーブ28の内径は、マグネット3の寸法に対して大きくクリアランスがあるため、マグネット3はスムーズにセットされる。

その後、図5に示すように、上型41を上方より下げ、その上型41により下型17を押し下げて、下型17と下型受板16とを当接させた型閉じ状態とする。このとき、図6に示すように、スリーブ28においてスリット28aが形成されている先端部の外面が、入れ子ブシュ25の内面に沿って縮径部25cに入り込む。この際には、スリーブ28の弾性変形によって、スリット28aが閉じてスリーブ28の内径が小さくなる。そのため、スリーブ28とマグネット3との間のクリアランスが狭くなり、スリーブ28の内周面によりマグネット3がしっかりと支持される。また、この型閉じ状態では、キャビティ42内にセットされているマグネット3の上端面と上型41との間には隙間が形成されており、その隙間がゲート43とキャビティ42とを連結する通路となっている。

次いで、図7に示すように、ノズル56から樹脂Rが噴射され、該樹脂Rがスプルー54、ランナ44、ゲート43を介してキャビティ42内に充填される。このとき、樹脂Rの充填圧がマグネット3に加わるが、図8に示すように、スリーブ28の内周面がマグネット3に密着されているため、該スリーブ28によって樹脂Rの充填圧に抗してマグネット3がしっかりと支持される。従って、樹脂成形の際にマグネット3にクラックが生じることが防止される。

そして、所定時間が経過してキャビティ42の樹脂Rが硬化した後に、上型41が上方に移動される。このとき、図9に示すように、スプリング21の付勢力によって下型17が作動ストロークS分だけ上方に移動する。この下型17の移動により、スリーブ28の先端が入れ子ブシュ25の縮径部25cから抜ける。

その後、図10に示すように、押出板12を上昇させることにより、丸入れ子30が上がって成形品(ロータ1)を下型17から外に押し出す。このとき、ランナ44のアンダーカット成形部47で硬化した樹脂Rは、そのアンダーカットの形状によって下型17に保持される。そのため、ロータ1が下型17から押し出されるときにゲート43の部分の樹脂Rがロータ1の樹脂4から切り離される。その後、図11に示すように、押出板12が更に上昇すると、該押出板12によりエジェクタピン46の下端が押されてその先端が上型41から上方に突き出る。このエジェクタピン46によって、スプルー54、ランナ44及びゲート43で硬化した樹脂Rが下型17から押し出される。またこのとき、丸入れ子30の上昇に伴って成形品であるロータ1が下型17から取り出される。

以上詳述したように本実施の形態は、以下の特徴を有する。
(1)スリーブ28内にマグネット3をセットする際には、スリーブ28の内周面とマグネット3の外周面との間に所定のクリアランスが確保されているため、マグネット3をスムーズにセットできる。また、樹脂成形を行う際には、入れ子ブシュ25の縮径部25cにスリーブ28が挿入されることで、スリーブ28に形成されたスリット28aの隙間が狭められ、スリーブ28の内径が小さくされる。これにより、スリーブ28の内周面とマグネット3の外周面とのクリアランスが小さくなり、そのスリーブ28の内周面がマグネット3に密着されて、マグネット3がしっかりと支持される。その状態で、回転軸2とマグネット3との間に樹脂Rが注入されて樹脂成形が行われるため、樹脂Rの充填圧によってマグネット3にクラックが発生したり、マグネット3が割れたりすることを防止することができる。つまり、本実施形態の成形機10を用いることによって、ロータ1を効率よく製造することができる。

(2)入れ子ブシュ25の縮径部25cの内径を変更することにより、樹脂成形時にてマグネット3を支持するスリーブ28の内径を調整することができる。つまり、下型17に組み付ける入れ子ブシュ25を変更することにより、樹脂成形時のスリーブ28の内径を容易に調整できるため、成形機10のメンテナンス性を向上できる。

(4)本実施形態の成形機10は、金型(下型17及び上型41)の開閉時において、下型17が作動ストロークS分だけ上下動するよう該下型17が下型受板16上にフローティング支持される構造となっている。そして、金型の開閉時における下型17の上下動を利用して、スリーブ28におけるスリット28aの隙間の開閉を行うようにした。すなわち、金型を閉じるときに下型17が下方へ移動することにより、スリーブ28が入れ子ブシュ25の縮径部25cに嵌め込まれ、金型を開けるときに下型17が上方へ移動することにより、スリーブ28が入れ子ブシュ25の縮径部25cから取り外される。このようにすると、比較的に簡単な構成でスリット28aの開閉を行うことができ、成形機10の製造コストの低減が可能となる。また、樹脂成形後において、マグネット3とスリーブ28との間にクリアランスが確保されるため、スリーブ28内からロータ1を容易に取り出すことができ、実用上好ましいものとなる。
