【発明の属する技術分野】
本発明は、電池の構成材料を収納する電池ケース用シートに係り、特にシート状電池などのケースに好適に用い得るシートに関する。

【従来の技術】
従来、電池の構成材料を収納する電池ケースには、大抵の場合、金属製のケースが用いられていた。しかし、ノート型パソコン、携帯電話など各種の電子機器の発達、普及に伴い、その軽量化、薄型化が進められると共に、これらに使用される電池についても、その重量をできるだけ軽くし、また、使用機器における電池用スペースを少なくできるよう軽量化、薄型化が求められている。

このような要望に応えるために、例えば、電池の電極や電解質などに、高分子材料を導入し、シート状などに軽量、薄型化した種々のシート状電池が研究開発されている。
そして、このようなシート状電池では、その外壁材となる電池ケースも、同様にシート状であることが好ましく、例えば、プラスチックなどの基材フィルム層と熱接着性樹脂層(シーラント層)とを積層した積層シートを用いて、一端が開口する袋状の電池ケースを作製し、内部に電池の構成材料を収納すると共に、電極端子を内部から開口部を通して外側に延長し、その開口部を熱接着により封止してシート状電池を作製することができる。

このような電池ケースに用いる積層シートには、その軽さおよび薄さと共に、各種の強度や耐性、水蒸気その他のガスバリヤー性、熱封緘性、更に電極端子との熱接着性など様々な性能が必要となる。
このためには、例えば、積層シートの基材フィルム層を、単独の基材フィルム、または複数の基材フィルムの積層体で形成し、更に、最内層の熱接着性樹脂層(シーラント層)に、ポリエチレン、または、その共重合体、或いは、酸変性ポリオレフィン系樹脂などのポリオレフィン系樹脂層を、押し出しコート法、押し出しラミネーション法、ドライラミネーション法などで積層して積層シートを形成する方法がある。

しかし、電池ケースの開口部には、前述したように電極端子(リード部)が介在し、それが、例えば、銅やアルミニウムなどの導電性金属の箔などで形成され、且つ、開口部において、裸の金属箔である場合のほか、樹脂などによる絶縁被覆が施されている場合もあり、その表面の材質は様々である。
従って、電池ケース用シートの熱接着性樹脂層は、自己同士の熱接着性を有すると同時に、このような電極端子の表面に対しても良好な熱接着性を有することが求められる。

この点、前記のような熱接着性樹脂層の形成方法では、樹脂の選択範囲が限定される上、基材フィルム層の一方の全面に積層することになり、材料の無駄を生じると共に、厚さについても、例えば10μm以下の厚さは、加工性の点で均一な樹脂層の形成が難しくなるなど自在性の点で問題があった。

【発明が解決しようとする課題】
本発明は、このような状況に鑑みてなされたものであり、その目的とするところは、プラスチックを主とする積層シートで形成され、薄くて軽く、各種の強度や耐性のほか、水蒸気その他のガスバリヤー性を備え、且つ、その熱接着性樹脂層が、自己同士の熱接着性はもとより、開口部に介在する電極端子に対しても良好な熱接着性を有し、材料の無駄もなく、優れた熱封緘性を備えるという総合的に優れた性能の電池ケース用シートを提供することにある。

【課題を解決するための手段】
上記の課題は、以下の本発明により解決することができる。
即ち、請求項1に記載した発明は、内部に電池の構成材料を収納し、電池を形成するために用いられる電池ケース用シートであって、該シートが、少なくとも一種の基材フィルム層と熱接着性樹脂層とが積層された積層シートからなり、且つ、該熱接着性樹脂層がパターン状に積層されていることを特徴とする電池ケース用シートからなる。

上記電池ケース用シートは、その内面の熱接着性樹脂層同士が接するように重ね合わせ、例えばヒートシールにより一端が開口する袋状の電池ケースとし、内部に電池の構成材料を収納した後、電極端子を内部から開口部を通して外側に延長し、更に、開口部をヒートシールにより密封して電池とするものである。

従って、熱接着性樹脂層のパターンは、特に限定するものではないが、少なくとも電池ケース用シートの周囲の端縁部にヒートシール幅に相当する幅で積層されていればよい。このような熱接着性樹脂層は、熱接着性樹脂の塗布液を作製し、これを例えばグラビア印刷、フレキソ印刷、シルクスクリーン印刷などの印刷手段で所定のパターンに塗布し、乾燥することにより積層することができる。

電池ケース用シートを以上のように構成することにより、基材フィルム層が各種の強度および耐性を付与し、また、熱接着性樹脂層がパターン状に積層されているので、無駄がなく、必要最小量の熱接着性樹脂で有効に熱封緘性(ヒートシール性)を付与することができる。
また、パターン状の熱接着性樹脂層の形成には、印刷手段などを利用でき、熱接着性樹脂を塗布液として使用できるので、より広い範囲の樹脂の中から適するものを選択して使用することができ、所望のパターンと塗布量で容易に熱接着性樹脂層を形成することができる。

請求項2に記載した発明は、前記積層シートに、更に、ガス、水蒸気に対してバリヤー性を有するバリヤー層が積層されていることを特徴とする請求項1記載の電池ケース用シートであり、また、請求項3に記載した発明は、前記バリヤー層が、金属箔、または、金属もしくは無機酸化物の薄膜層、または、ポリ塩化ビニリデンもしくはポリアクリロニトリルもしくはエチレン−酢酸ビニル共重合体ケン化物の樹脂層のいずれかであることを特徴とする請求項2に記載の電池ケース用シートである。

このようなバリヤー層を積層シートに積層する場合、基材フィルム層の間にバリヤー層が挟み込まれるように積層することが好ましく、それにより、バリヤー層が保護され、損傷を受けることがないため、バリヤー層の性能を一層確実に発揮させることができる。

また、前記バリヤー層の中でも、金属箔は、最もバリヤー性に優れており、金属箔が基材フィルム層の間に挟み込まれるように積層することにより、一層優れたバリヤー性の電池ケース用シートを確実に提供することができる。
一方、バリヤー層として、無機酸化物の薄膜層、または、ポリ塩化ビニリデンもしくはポリアクリロニトリルもしくはエチレン−酢酸ビニル共重合体ケン化物の樹脂層を中間層などに用いた場合は、これらが非導電性材料であるため、積層シート全体が非導電性材料であり、仮に電極端子に裸の金属箔などを用いても、積層シートでショートするようなことがなく、バリヤー性と共に、安全性にも優れた電池ケース用シートを提供することができる。

請求項4に記載した発明は、前記基材フィルム層が、2軸延伸ポリエチレンテレフタレートフィルム、2軸延伸ナイロンフィルム、2軸延伸ポリプロピレンフィルムのいずれかであることを特徴とする請求項1乃至3のいずれかに記載の電池ケース用シートからなる。

【発明の実施の形態】
以下に本発明の電池ケース用シートの製造に用いる材料、およびその加工方法など実施の形態について説明する。
本発明の電池ケース用シートは、前述したように、内部に電池の構成材料を収納し、電池を形成するために用いる電池ケース用シートであって、該シートを、少なくとも一種の基材フィルム層と熱接着性樹脂層とを積層した積層シートで形成し、且つ、該熱接着性樹脂層をパターン状に積層して構成したものであり、更に、必要に応じて、ガス、水蒸気に対してバリヤー性を有するバリヤー層を基材フィルム層の間などに積層して構成したものである。

上記の構成において、基材フィルム層としては、例えばPETフィルム、ONフィルム、OPPフィルム、ポリエチレンナフタレートフィルム、ポリイミドフィルム、ポリカーボネートフィルムなどを使用することができるが、各種の強度および耐性と共に、印刷、ラミネートなどの加工適性、経済性などを加味した場合は、PETフィルム、ONフィルム、OPPフィルムが特に適している。

特に、PETフィルムは、吸湿性が低く、剛性、引っ張り強度、折り曲げ強度、衝撃強度、耐擦傷性、耐熱性、耐水性などに優れ、総合的にバランスの採れた性能を有し、欠点の少ないフィルムである。
ONフィルムは、吸湿性はやや高いが、柔軟性に富み、突き刺し強度、衝撃強度、折り曲げ強度、耐寒性などに優れている。
OPPフィルムは、防湿性、耐水性、耐薬品性のほか、引張り強度、折り曲げ強度などに優れ、また、特に安価であることも大きな利点である。
このような基材フィルムの厚さは、5〜100μmが好ましく、12〜30μmが更に好ましい。
また、基材フィルム層としては、上記フィルムを単独で用いてもよいが、同種または異種のフィルムを貼り合わせた積層フィルムを用いることもできる。

次に、ガス、水蒸気に対してバリヤー性を有するバリヤー層としては、前述したように、金属箔、または、金属もしくは無機酸化物の薄膜層、または、ポリ塩化ビニリデンもしくはポリアクリロニトリルもしくはエチレン−酢酸ビニル共重合体ケン化物の樹脂層などを用いることができる。
金属箔としては、アルミニウム箔、銅箔などが適しており、特にアルミニウム箔は、軽量で価格も比較的安く、貼り合わせなどの加工適性にも優れていることから最も好ましく使用できる。
このような金属箔の厚さは5〜25μmが適当である。
尚、バリヤー層に、例えば、厚さ9μmのアルミニウム箔を用いた場合、その水蒸気透過度として、0.01g/(m2 ・24hrs)、(40℃、90%RH)以下の性能が容易に得られ、更に、これをレベルアップすることも容易である。

バリヤー層に、金属もしくは無機酸化物の薄膜層を用いる場合、金属では、アルミニウム、スズ、ニッケルなどを用いることができ、中でもアルミニウムが好適である。また、無機酸化物では、酸化珪素、酸化アルミニウム、酸化チタン、酸化鉄、酸化マグネシウムなどを用いることができ、このうち酸化珪素、酸化アルミニウムが特に適している。
これらの薄膜層は、真空蒸着法、スパッタリング法などで形成することができ、プラスチックの基材フィルム上に、これらを厚さ100〜2000Åの範囲で真空蒸着またはスパッタすることにより、バリヤー性を有する薄膜層を積層することができる。
尚、これらの薄膜層を設ける面には、コロナ放電処理、プラズマ処理、グロー放電処理、或いは、ウレタン系樹脂などによるプライマーコートなど、公知の前処理を施すことにより、薄膜層の接着性を向上させることができる。

バリヤー層に、ポリ塩化ビニリデンもしくはポリアクリロニトリルもしくはエチレン−酢酸ビニル共重合体ケン化物の樹脂層を用いる場合は、これらのフィルムをドライラミネーション法または押し出しラミネーション法で、例えば基材フィルムの間に貼り合わせてもよく、特に、ポリ塩化ビニリデンの場合は、その塗布液を基材フィルムにコーティングして積層することもでき、また、エチレン−酢酸ビニル共重合体ケン化物の場合は、基材フィルム面に押し出しコートして積層することもできる。
これらのバリヤー性樹脂層の厚さは、2〜25μmの範囲が適当である。

次に、最内面に積層する熱接着性樹脂層(シーラント層)は、パターン状に積層するため、例えば、グラビア印刷、フレキソ印刷、シルクスクリーン印刷などの印刷手段を用いて積層することができる。
従って、熱接着性樹脂は、使用する加工手段に応じて、これに適した溶液、エマルジョン、ディスパージョンなどの塗布液状にしたものを用いる。

熱接着性樹脂自体は、自己同士の熱接着性、および電極端子の表面との熱接着性を有することが必要であり、例えば、エチレン−α・オレフィン共重合体系樹脂、エチレン−酢酸ビニル共重合体系樹脂、エチレン−アクリル酸エステル共重合体系樹脂、エチレン−メタクリル酸エステル共重合体系樹脂、エチレン−アクリル酸共重合体系樹脂、エチレン−メタクリル酸共重合体系樹脂、塩素化ポリプロピレン系樹脂、ウレタン・塩化ビニル−酢酸ビニル共重合体系樹脂などが挙げられる。これらは単独で用いてもよく、また、二種以上をブレンドして用いてもよい。
これらの中から、積層面の材質や電極端子表面の材質などに応じて、適するものを適宜選択して使用することができる。
このような熱接着性樹脂の塗布量は、4〜10g/m2 (固形分)程度が適当である。
尚、熱接着性樹脂層を積層する場合も、基材フィルムとの接着性が不足する場合は、その積層面に、コロナ放電処理、プラズマ処理、グロー放電処理や、プライマーコートなどの公知の前処理を施すことができる。

尚、このような電池ケース用シート30は、同じ寸法のものを2枚用意し、その熱接着性樹脂層同士が接するように重ね合わせて、三方の端縁部をヒートシールする方法でも、一端が開口する袋状の電池ケースを作製することができる。

図4に示した電池ケース100は、底部が電池ケース用シートを折り返して形成され、その両側がヒートシール部7でヒートシールされ、上部が開口部8で開口する袋状に形成された構成である。
このような電池ケース100は、前述したように、例えば前記図3に示したような電池ケース用シート30を、その中心部の折り畳み線6で、熱接着性樹脂層同士が接するように折り返し、両側の熱接着性樹脂層同士をヒートシール部7でヒートシールすることにより形成することができる。この場合、電池ケース100の開口部8の上部端縁部の内面には、熱接着性樹脂層積層部5のようにパターン状に熱接着性樹脂層が所定の幅で積層されているので、内部に電池の構成材料を収納し、内部から開口部8を通して外側に電極端子を延長した後、この部分で開口部8を電極端子と共にヒートシールして封止することができる。
