本発明は、吸音性に優れたポリウレタンフォームと、このような吸音性ポリウレタンフォームを用いた車両用シートパッドに関する。

【従来の技術】
車両用シートパッドは、一般に軟質ポリウレタンフォーム又は半硬質ポリウレタンフォームで構成され、支持安定性、安全性を確保した上で着座時の快適性を向上させ、また、長時間着座した際の疲労感を低減するために、材質或いは構造面でクッション性や硬度、振動吸収性等についての改良がなされている。

ポリウレタンフォーム製の車両用シートパッドは、一般に、ポリオール成分に、触媒、整泡剤、その他の添加成分を所定の配合で混合したポリオール成分配合液と、イソシアネート成分とを、成形の直前で混合してウレタン配合原液を調製し、このウレタン配合原液を金型に注入して発泡成形することにより製造されている。

ところで、従来、自動車の車室内に伝播するエンジン音等を、車室の天井材等の内装材に吸音させて騒音を低減する工夫は広く行われている。従来の吸音性内装材は、ポリウレタンフォームチップに繊維系材料を配合することにより、幅広い音域において吸音性を得ており、例えば、特開平7−2142号公報には、軟質ポリウレタンフォームに繊維系表皮材が積層された自動車用内装材の廃材を再利用して、繊維材料とポリウレタンフォームチップとからなる吸音性に優れた自動車用内装材を製造する方法が提案されている。

【発明が解決しようとする課題】
従来において、車室の天井材等の内装材については、吸音性の改善が行われ、ある程度の騒音低減効果が得られている。

車両用シートパッドについても良好な吸音性を付与することができるならば、特に、エンジンに近接したシートパッドにより車室内の騒音をより一層効果的に低減することができることが予想されるが、従来において、シートパッドについては吸音性を高めることは困難であるとされており、車室内の騒音の低減に有効な吸音性シートパッドは提案されていない。これは、シートパッドを構成するポリウレタンフォーム自体に吸音性を付与することが難しいことによる。

本発明は、上記従来の問題点を解決し、吸音性に優れたポリウレタンフォームと、このような吸音性ポリウレタンフォームで構成された、エンジン音等を吸音して車室内の騒音を効果的に低減することができる車両用シートパッドを提供することを目的とする。

【課題を解決するための手段】
本発明の吸音性ポリウレタンフォームは、吸音性付与剤を含むことを特徴とする。

吸音性付与剤を配合することにより、ポリウレタンフォーム自体に吸音性を付与することができる。

本発明において、吸音性付与剤は、ポリオール成分配合液に含まれていることが好ましい。即ち、前述の如く、ポリウレタンフォームは、ポリオール成分と、触媒、整泡剤、その他の添加成分を所定の配合で混合してなるポリオール成分配合液と、イソシアネート成分とを混合してウレタン配合原液を調製し、このウレタン配合原液を金型に注入して発泡成形することにより製造されるが、吸音性付与剤はこのポリウレタンフォーム製造原料のうち、ポリオール成分配合液に含まれていることが好ましい。

本発明において、ポリウレタンフォーム中の吸音性付与剤の含有量は、0.1〜10.0重量%であり、特に、ポリオール成分配合液中の吸音性付与剤の含有量がポリオール成分100重量部に対して0.1〜5.0重量部であることが好ましい。

本発明において、吸音性付与剤としては、2つ以上の1級水酸基と炭素数4以上の長鎖アルキル基を含むもの、より具体的には1級水酸基と長鎖アルキル基が窒素原子又は炭素原子に結合しているものが挙げられる。この1級水酸基及び長鎖アルキル基が窒素原子に結合している場合、窒素原子は4級アンモニウムを構成するものであることが好ましく、この場合、この4級アンモニウムの対イオンとして膨潤性雲母を含むことが好ましい。

このような吸音性付与剤による吸音性の向上効果の作用機構の詳細は明らかではないが、この吸音性付与剤がポリウレタンフォーム内に取り込まれ、その長鎖アルキル基が音に共振して振動することにより音を吸収することによるものと考えられる。この場合において、4級アンモニウムの対イオンとして膨潤性雲母を併用すると、4級アンモニウムのプラスイオンと膨潤性雲母のマイナスイオンとの相互作用で吸着性はより一層向上する。

本発明の車両用シートパッドは、このような吸音性ポリウレタンフォームにより構成されるものであり、吸音性に優れ、エンジン音等を吸収して、車室内の騒音を効果的に低減することができる。

【発明の実施の形態】
以下に本発明の吸音性ポリウレタンフォーム及び車両用シートパッドの実施の形態を詳細に説明する。

本発明の吸音性ポリウレタンフォームは、吸音性付与剤を配合してなるものである。

本発明において、吸音性付与剤としては、2個以上の1級水酸基と、炭素数4以上の長鎖アルキル基とを有する化合物が好ましい。長鎖アルキル基の炭素数は特に4〜10であることが好ましい。長鎖アルキル基の炭素数が4未満であると長鎖アルキル基による吸着効果を十分に得ることができず、10を超えると架橋密度が高くなり、発泡体が著しくもろくなる。

このような化合物としては、1級水酸基と長鎖アルキル基とが窒素原子に結合したもの、或いは1級水酸基と長鎖アルキル基とが炭素原子に結合したものが挙げられ、このうち、1級水酸基と長鎖アルキル基とが窒素原子に結合したものとしては、下記一般式で表されるような4級アンモニウムを有するカチオン系界面活性剤が挙げられる。

このようなカチオン系界面活性剤であれば、窒素に結合している(CH2CH2O)mH及び(CH2CH2O)nHのOH基とポリウレタンフォーム原料のイソシアネート基とが反応してウレタン結合を形成することによりポリウレタンフォームに取り込まれ、ポリウレタンフォームに取り込まれたカチオン系界面活性剤に含まれる長鎖アルキル基がポリウレタンフォームに吸音された音の振動を受けて揺れ動くことにより、音のエネルギーを熱エネルギーに変換することで、優れた吸音効果が得られる。

この化合物であっても、2個の水酸基がイソシアネート基とウレタン結合を形成することによりポリウレタンフォーム中に取り込まれ、長鎖アルキル基がポリウレタンフォームに吸音された音の振動を受けて揺れ動くことにより、音のエネルギーを熱エネルギーに変換することで、優れた吸音効果が得られる。

なお、前述のカチオン系界面活性剤のような、水酸基と長鎖アルキル基とが窒素原子に結合した化合物を吸音性付与剤として用いる場合、この化合物の4級アンモニウムの対イオンとして膨潤性雲母を併用してポリウレタンフォーム中に配合することにより、より一層良好な吸音効果を得ることができる。この理由の詳細は明らかではないが、膨潤性雲母にこれらの化合物を付着させることにより、長鎖アルキル基が揺れ動き易くなることによるものと推定される。

この場合、膨潤性雲母とカチオン系界面活性剤等の4級アンモニウム化合物との割合は、膨潤性雲母100重量部に対してカチオン系界面活性剤30〜50重量部とすることが好ましい。

上述の吸音性付与剤は各々1種を単独で用いても良く、2種以上を組み合わせて用いても良い。

このような吸音性付与剤のポリウレタンフォーム中の含有量は、少な過ぎると吸音性付与剤を配合したことによる吸音性の向上効果を十分に得ることができず、多過ぎるとフォームが脆くなる傾向がある。従って、ポリウレタンフォーム中の吸音性付与剤の含有量は、用いた吸音性付与剤の種類によっても異なるが、0.1〜10.0重量%であり、特に、ポリオール成分配合液中の吸音性付与剤の含有量がポリオール成分100重量部に対して0.1〜5.0重量部、特に0.5〜2.0重量部となるように配合することが好ましい。

本発明の吸音性ポリウレタンフォームは、吸音性付与剤を含むポリオール成分配合液を用いること以外は、常法に従って、ポリオール成分配合液とイソシアネート成分とを成形の直前で混合してウレタン配合原液を調製し、このウレタン配合原液を金型に注入して発泡成形することにより製造することができる。

ウレタン配合原液の調製に用いるイソシアネート成分としては特に制限はなく、一分子中に2個以上のイソシアネート基を有する有機ポリイソシアネートであって、脂肪族系及び芳香族ポリイソシアネート化合物、更にこれらの変性物が包含される。脂肪族系ポリイソシアネートとしては、例えば、ヘキサメチレンジイソシアネート、イソホロンジイソシアネート、ジシクロヘキシルメタンジイソシアネート、メチルシクロヘキサンジイソシアネート等が挙げられ、芳香族ポリイソシアネートとしては、例えば、トルエンジイソシアネート、ジフェニルメタンジイソシアネート、ポリメリックジフェニルメタンジイソシアネート等が挙げられる。また、これらの変性物としては、カルボジイミド変性物、プレポリマー変性物が挙げられる。本発明において好ましいポリイソシアネートは、芳香族系ポリイソシアネート又は芳香族系ポリイソシアネートの変性物であり、特に好ましくはジフェニルメタンイソシアネート(MDI)、トルエンジイソシアネート(TDI)、ジフェニルメタンジイソシアネート等が挙げられる。

ポリオール成分配合液はポリウレタンフォーム、カチオン系界面活性剤、触媒、整泡剤、必要に応じて添加されるその他の添加成分を配合して混合することにより調製される。

ポリウレタンフォームとしては、エチレングリコール、プロピレングリコール、1,4−ブタンジオール、グリセリン、トリメチロールプロパン、1,2,6−ヘキサントリオール、ペンタエリスリトールなどの低分子ポリオール;エチレンジアミン、4,4’−メチレン−ビス−2−クロロアニリン、4,4’−メチレン−ビス−2−エチルアニリンなどのアミン化合物又は低分子ポリオール若しくはアミン化合物にエチレンオキシド、プロピレンオキシドなどのアルキレンオキシドを付加重合して得られる、ビスフェノールのプロピレンオキシド付加物などのポリエーテルポリオール;更には、エチレングリコール、プロピレングリコール、1,4−ブタンジオールなどの多価アルコールとフタル酸、マレイン酸、マロン酸、コハク酸、アジピン酸、テレフタル酸などの多塩基酸との縮合重合物であって末端に水酸基を有するポリエステルポリオール、アクリルポリオール、ヒマシ油、トール油などを用いることができる。

ポリオール成分としては、特に制限はないが、分子量1000〜5000、OH価40〜60程度のものを用いるのが好ましい。

また、発泡剤としては、ポリウレタンフォームの製造に使用される全ての発泡剤が使用できる。例えば、低沸点不活性溶剤としてトリクロロフルオロメタン、ジクロロジフルオロメタン等のフロン系化合物等、メチレンクロライド、液化炭酸ガス反応によってガスを発生するものとして水、酸アミド、ニトロアルカン等、熱分解してガスを発生するものとして重炭酸ナトリウム、炭酸アンモニウム等がある。これらのうち、好ましい発泡剤としては、メチレンクロライド、水等が挙げられる。

触媒としては、通常のポリウレタンフォームの製造に使用される全ての触媒が使用できる。例えば、ジブチルチンジウラレート、スタナスオクトエート等の錫系触媒、トリエチルアミン、テトラメチルヘキサメチレンジアミン等の3級アミン類等が挙げられる。

ポリオール成分配合液には、更に必要に応じて、難燃剤、その他の添加成分を配合しても良い。難燃剤としては、トリス(2−クロロエチル)フォスフェート、トリス(2,3−ジブロモプロピル)フォスフェート等のような従来公知の難燃剤の他、尿素、チオ尿素のような有機質粉末或いは金属水酸化物、三酸化アンチモン等の無機質粉末を用いることができる。また、その他の助剤としては、顔料、染料などの着色粉末、タルク、グラファイトなどの粉末、ガラス短繊維、その他の無機増量剤や有機溶媒などが挙げられる。更に、ポリオール成分配合液には、カチオン系界面活性剤以外の界面活性剤を配合しても良く、このような界面活性剤としては、シリコーン系界面活性剤が挙げられる。

このような本発明の吸音性ポリウレタンフォームは、吸音性が要求される部材、特に、車両用シートパッドの成形材料として有用であるが、何ら車両用シートパッドに限定されず、ソファやベッド等の家具用パッド、その他OA機器等の周辺部材や玩具等としても好適である。

本発明の車両用シートパッドは、このような吸音性ポリウレタンフォームにより構成されるものであり、通常、前述のポリオール成分配合液とイソシアネート成分とを混合し、金型に注入して発泡成形することにより製造される。なお、本発明の車両用シートパッドは、その部位に応じて吸音性付与剤の含有量が異なる吸音性ポリウレタンフォームで構成されていても良く、また、部分的に吸音性付与剤を含まないポリウレタンフォームで構成されていても良い。
