本発明は、バイポーラ電池に関し、特に電解質にゲル電解質を用いたバイポーラ電池、該バイポーラ電池の製造方法、組電池、該バイポーラ電池を搭載した車両に関する。

【従来の技術】
リチウム二次電池では、その中に封入する電解質として、固体電解質を用いたもの、液体電解質を用いたもの、そして高分子ゲル電解質を用いたものがある。

固体電解質には、たとえばポリエチレンオキシドなどの全固体高分子電解質が用いられ、一方、液体電解質には、100%電解液を用いる。高分子ゲル電解質は、これらの中間とも言うべきもので、たとえばポリフッ化ビニリデン(PVDF)などのそのもの自体はリチウムイオン伝導性を持たない高分子の骨格中に電解液を保持させたものである(例えば、特許文献1参照。)。

【発明が解決しようとする課題】
この高分子ゲル電解質を用いて単電池層を構成し、この単電池層を複数積層してバイポーラ電池を製作した場合、各単電池層間において電解質が染み出し、他の単電池層の電解質と接触して液絡と称する単電池層同士の短絡が発生してしまうという問題があった。

そこで本発明の目的は、高分子ゲル電解質を用いた単電池層を複数積層して電池を構成した場合でも単電池層同士の液絡を防止したバイポーラ電池を提供することである。

本発明の第1は、集電体の一方の面に正極活物質層が設けられ他方の面に負極活物質層が設けられてなる複数のバイポーラ電極と、前記正極活物質層および前記負極活物質層間に挟まれるセパレータとを積層してなるバイポーラ電池であって、前記セパレータは、ゲル電解質を保持する保持部と、前記保持部の外周に位置し、前記ゲル電解質の液漏れを防止するシール部とを含んでなるバイポーラ電池である。

【発明の効果】
本発明のバイポーラ電池によれば、セパレータにゲル電解質を保持する保持部とゲル電解質の液漏れを防止するシール部とを一体に設けているので、ゲル電解質の漏れ出しによる短絡を防止することができる。バイポーラ電池の製造においては、ゲル電解質層とシール部とを一度に積層できるので、製造工程を簡略化することができる。

(第1の実施の形態)
本発明の第1は、集電体の一方の面に正極活物質層が設けられ他方の面に負極活物質層が設けられてなる複数のバイポーラ電極と、前記正極活物質層および前記負極活物質層間に挟まれるセパレータとを積層してなるバイポーラ電池であって、前記セパレータは、ゲル電解質を保持する保持部と、前記保持部の外周に位置し、前記ゲル電解質の液漏れを防止するシール部とを含んでなるバイポーラ電池ある。

図1に示すように、バイポーラ電池を構成するバイポーラ電極10は、集電体1の一の面に正極活物質層2を配置し、他の面に負極活物質層3を配置した構造を有する。換言すれば、正極活物質層2、集電体1および負極活物質層3が、この順序で積層した構造を有する。

上記構造を有するバイポーラ電極10は、図2に示すように、全て積層順序が同一となるように配置され、セパレータ40を挟んで積層されている。セパレータ40は後述するように、ゲル電解質を保持することにより、セパレータ40と一体にゲル電解質層4が形成されている。したがって、セパレータ40をバイポーラ電極10間に配置することによって、実質的にゲル電解質層4も正極活物質層2および負極活物質層3の間配置されることになる。

正極活物質層2および負極活物質層3の間にゲル電解質層4を設けることによって、イオン伝導がスムーズになり、パイポーラ電池全体としての出力向上が図れる。ゲル電解質層4は、セパレータ40の中央に形成されている。

ここでゲル電解質層4に用いるゲル電解質は、たとえば、ポリマー骨格中に、数重量%〜98重量%程度電解液を保持させたゲル電解質で、特に本発明のバイポーラ電池では、70重量%以上電解液を保持したゲル電解質を使用する場合に有効である。

図2に示す状態では、ゲル電解質層4を構成するゲル電解質が積層の隙間から液漏れするので、単電池層20間にゲル電解質層4を交互に積層した電池構造体の外周部を加熱しながら加圧して、図3に示すように、集電体1とセパレータ40とを熱融着して一体化する。これにより、ゲル電解質層4が集電体1間にシール(封止)され、液漏れによる短絡(液絡)を防止することができるバイポーラ電池30が完成する。

セパレータ40は、主に、多孔質の樹脂や、樹脂繊維を絡めた不織布のように細孔が多く設けられてなる材料により形成されている。図4に示すように、セパレータ40の内周には、ゲル電解質を保持し、ゲル電解質層4が形成される保持部41が設けられ、保持部41の外周には、ゲル電解質の液漏れを防止するシール部42が設けられている。

保持部41は、セパレータ40を形成する材料の性質をそのまま利用し、細孔にゲル電解質を浸透させて、ゲル電解質を保持し、ゲル電解質層4を形成する役割を果たす。

シール部42は、ゲル電解質が浸透すると外部に液漏れしてしまうので、細孔を閉じるように予め処理が施されている。細孔を閉じる方法としては、例えば、シール部42の場所、すなわち、セパレータ40の外周を加熱して、熱溶融により細孔を埋める手法が考えられる。また、他の方法として、溶融した樹脂を予めシール部42に浸透させて、固体化させ細孔を埋めるという手法が考えられる。この場合、細孔を埋める樹脂は、後に、電池構造体の外周を加熱してバイポーラ電池を製造する際に溶融しない樹脂を用いる必要がある。

セパレータ40は、シール部42を形成するために熱溶融し、また、シール部42を集電体1と熱融着するので、溶融温度が通常の樹脂に比べて低いことが望ましい。例えば、一般的な樹脂であるポリプロピレン(PP)の溶融温度は140℃程度であり、電解液の沸点は70℃程度なので、この間に溶融温度を持つ樹脂をセパレータ40に用いることが望ましい。とりわけ、溶融温度90℃程度の変性ポリプロピレンを用いることが望ましい。セパレータ40の溶融温度を下げることによって細孔を閉じる工程や、集電体1と熱融着する工程が容易になり、製造工程を簡略化することができる。

以上のようにして、セパレータ40は、中央にゲル電解質層4を保持するための保持部41が設けられ、保持部41の外周にゲル電解質層4をシールするシール部42が設けられる。細孔が残った保持部41にゲル電解質を注入することによって、セパレータ40中にゲル電解質層4が形成される。ここで、ゲル電解質を重合するタイミングとしては、ゲル電解質注入直後でもよいし、図3に示すような積層構造体に組み込んだ後でもよい。

以上説明してきたように、本発明のバイポーラ電池30では、セパレータ40にゲル電解質を保持する保持部41を配置し、さらに、保持したゲル電解質をシールするシール部42を配置したので、セパレータ40、保持部41およびシール部42が一体に形成されている。したがって、バイポーラ電池30の製造時、すなわち、バイポーラ電極10およびゲル電解質層4の積層時には、ゲル電解質の液漏れを防止するための特別な構成を配置しなくても液漏れを防止することができ、セパレータ40を積層するだけで、ゲル電解質層4およびシール部42の積層が同時に完了し、製造工程を簡略化することができる。

以下に、このバイポーラ電池30に使用することのできる集電体、正極、負極、ゲル電解質、および電池ケースなどについて説明する。

[集電体]
集電体は、製法上、スプレーコートなどの薄膜製造技術により、いかような形状を有するものにも製膜積層して形成し得る必要上、たとえば、アルミニウム、銅、チタン、ニッケル、ステンレス鋼(SUS)、これらの合金などの金属粉末を主成分として、これにバインダー(樹脂)、溶剤を含む集電体金属ペーストを加熱して成形してなるものであり、上記金属粉末およびバインダーにより形成されてなるものである。また、これら金属粉末を1種単独で用いてもよいし、2種以上を混合して用いてもよいし、さらに、製法上の特徴を生かして金属粉末の種類の異なるものを多層に積層したものであってもよい。

上記バインダーとしては、特に制限されるべきものではなく、たとえば、エポキシ樹脂など、従来公知の樹脂バインダー材料を用いることができるほか、導電性高分子材料を用いても良い。

集電体の厚さは、特に限定されないが、通常は1〜100μm程度である。

[正極活物質層]
正極は、正極活物質を含む。この他にも、イオン伝導性を高めるために電解質、リチウム塩などが含まれ得る。また、この他にも、電子伝導性を高めるために導電助剤、スラリー粘度の調整溶媒としてNMP(N−メチル−2−ピロリドン)、重合開始材としてAIBN(アゾビスイソブチロニトリル)などが含まれ得る。特に、正極または負極の少なくとも一方に電解質、好ましくは固体高分子電解質が含まれていることが望ましいが、バイポーラ電池の電池特性をより向上させるためには、双方に含まれることが好適である。

上記正極活物質としては、溶液系のリチウムイオン電池でも使用される、遷移金属とリチウムとの複合酸化物を使用できる。具体的には、LiCoO2などのLi・Co系複合酸化物、LiNiO2などのLi・Ni系複合酸化物、スピネルLiMn2O4などのLi・Mn系複合酸化物、LiFeO2などのLi・Fe系複合酸化物などが挙げられる。この他、LiFePO4などの遷移金属とリチウムのリン酸化合物や硫酸化合物;V2O5、MnO2、TiS2、MoS2、MoO3などの遷移金属酸化物や硫化物;PbO2、AgO、NiOOHなどが挙げられる。

正極活物質の粒径は、製法上、正極材料をペースト化してスプレーコートなどにより製膜し得るものであればよい。さらにバイポーラ電池の電極抵抗を低減するために、電解質が固体でない溶液タイプのリチウムイオン電池で用いられ一般に用いられる粒径よりも小さいものを使用するとよい。具体的には、正極活物質の平均粒径が10〜0.1μmであるとよい。

上記正極に含まれる電解質としては、固体高分子電解質、高分子ゲル電解質、およびこれらを積層したものなどが利用できる。すなわち、正極を多層構造とすることもでき、集電体側と電解質側とで、正極を構成する電解質の種類や活物質の種類や粒径、さらにはこれらの配合比を変えた層を形成することもできる。

高分子ゲル電解質は、イオン導伝性を有する固体高分子電解質に、通常リチウムイオン電池で用いられる電解液を含んだものであるが、さらに、リチウムイオン導伝性を持たない高分子の骨格中に、同様の電解液を保持させたものも含まれる。

ここで、高分子ゲル電解質に含まれる電解液(電解質塩および可塑剤)としては、通常リチウムイオン電池で用いられるものであればよく、たとえば、LiPF6、LiBF4、LiClO4、LiAsF6、LiTaF6、LiAlCl4、Li2B10Cl10等の無機酸陰イオン塩、LiCF3SO3、Li(CF3SO2)2N、Li(C2F5SO2)2N等の有機酸陰イオン塩の中から選ばれる、少なくとも1種類のリチウム塩(電解質塩)を含み、プロピレンカーボネート、エチレンカーボネート等の環状カーボネート類;ジメチルカーボネート、メチルエチルカーボネート、ジエチルカーボネート等の鎖状カーボネート類;テトラヒドロフラン、2−メチルテトラヒドロフラン、1,4−ジオキサン、1,2−ジメトキシエタン、1,2−ジブトキシエタン等のエーテル類;γ−ブチロラクトン等のラクトン類;アセトニトリル等のニトリル類;プロピオン酸メチル等のエステル類;ジメチルホルムアミド等のアミド類;酢酸メチル、蟻酸メチルの中から選ばれる少なくともから1種類または2種以上を混合した、非プロトン性溶媒等の有機溶媒(可塑剤)を用いたものなどが使用できる。ただし、これらに限られるわけではない。

高分子ゲル電解質に用いられるリチウムイオン導伝性を持たない高分子としては、たとえば、ポリフッ化ビニリデン(PVDF)、ポリビニルクロライド(PVC)、ポリアクリロニトリル(PAN)、ポリメチルメタクリレート(PMMA)などが使用できる。ただし、これらに限られるわけではない。なお、PAN、PMMAなどは、どちらかと言うとイオン伝導性がほとんどない部類に入るものであるため、上記イオン伝導性を有する高分子とすることもできるが、ここでは高分子ゲル電解質に用いられるリチウムイオン導伝性を持たない高分子として例示したものである。

上記リチウム塩としては、たとえば、LiPF6、LiBF4、LiClO4、LiAsF6、LiTaF6、LiAlCl4、Li2B10Cl10等の無機酸陰イオン塩、Li(CF3SO2)2N、Li(C2F5SO2)2N等の有機酸陰イオン塩、またはこれらの混合物などが使用できる。ただし、これらに限られるわけではない。

正極における、正極活物質、電解質(好ましくは固体高分子電解質)、リチウム塩、導電助剤の配合量は、電池の使用目的(出力重視、エネルギー重視など)、イオン伝導性を考慮して決定すべきである。たとえば、正極内における電解質、特に固体高分子電解質の配合量が少なすぎると、活物質層内でのイオン伝導抵抗やイオン拡散抵抗が大きくなり、電池性能が低下してしまう。一方、正極内における電解質、特に固体高分子電解質の配合量が多すぎると、電池のエネルギー密度が低下してしまう。従って、これらの要因を考慮して、目的に合致した固体高分子電解質量を決定する。

正極の厚さは、特に限定するものではなく、配合量について述べたように、電池の使用目的(出力重視、エネルギー重視など)、イオン伝導性を考慮して決定すべきである。一般的な正極活物質層の厚さは10〜500μm程度である。

[負極活物質層]
負極は、負極活物質を含む。この他にも、イオン伝導性を高めるために電解質、リチウム塩や導電助剤などが含まれ得る。負極活物質の種類以外は、基本的に「正極活物質層」の項で記載した内容と同様であるため、ここでは説明を省略する。

負極活物質としては、溶液系のリチウムイオン電池でも使用される負極活物質を用いることができる。たとえば、金属酸化物、リチウム−金属複合酸化物金属、カーボンなどが好ましい。より好ましくは、カーボン、遷移金属酸化物、リチウム−遷移金属複合酸化物である。さらに好ましくは、チタン酸化物、リチウム−チタン複合酸化物、カーボンである。これらは1種単独で用いてもよいし、2種以上を併用してもよい。

[電解質]
電解質としては、高分子ゲル電解質である。この電解質は多層構造とすることもでき、正極側と負極側とで、電解質の種類や成分配合比を変えた層を形成することもできる。高分子ゲル電解質を用いる場合、該高分子ゲル電解質を構成するポリマーと電解液との比率(質量比)は、20:80〜2:98と比較的電解液の比率が大きい範囲である。

電池を構成する電解質の厚さは、特に限定するものではない。しかしながら、コンパクトなバイポーラ電池を得るためには、電解質としての機能が確保できる範囲で極力薄くすることが好ましい。一般的な固体高分子電解質層の厚さは10〜100μm程度である。ただし、電解質の形状は、製法上の特徴を生かして、電極(正極または負極)の上面ならびに側面外周部も被覆するように形成することも容易であり、機能、性能面からも部位によらず常に略一定の厚さにする必要はない。

[正極および負極端子板]
正極および負極端子板は、端子としての機能を有するほか、薄型化の観点からは極力薄い方がよいが、製膜により積層されてなる電極、電解質および集電体はいずれも機械的強度が弱いため、これらを両側から挟示し支持するだけの強度を持たせることが望ましい。さらに、端子部での内部抵抗を抑える観点から、正極および負極端子板の厚さは、通常0.1〜2mm程度が望ましいといえる。

集電体1は、20μmのステンレス(SUS)箔を使用し、積層の両端に位置する集電体1には正極活物質層2または負極活物質層3の一方のみを形成し、積層の中間の集電体1には正極活物質層2および負極活物質層3を形成した。

正極活物質層2は、LiMn2O4に、導電助剤としてアセチレンブラック、バインダーとしてポリフッ化ビニリデン(PVDF)、粘度調整溶媒としてN−メチル−2−ピロリドン(NMP)を混合して正極スラリーを作製し、これを正極活物質として、集電体であるステンレス箔(厚さ20μm)の片面に塗布し、乾燥させて膜厚40μmの正極活物質層2としている。

A bipolar battery comprising: a sealing portion that is located on an outer periphery of the holding portion and that prevents the gel electrolyte from leaking.
