本発明は、電極製造装置、電極の製造方法、及びこの電極を用いた熱発電装置に関する。

【従来の技術】
近年、カーボンナノチューブは、FED(Fild Emission Display)電極、コンデンサ電極、電池の電極等の各種電極材料、及び水素吸蔵機能材料として大きく注目されている。
特に、導電性の基板上にカーボンナノチューブが垂直に立てて配置されていると、カーボンナノチューブは、その直径が極めて小さいので、電界を加えることによりその先端に電界が集中し、電子がカーボンナノチューブの先端部に引き寄せられ、その先端部から電子が容易に放出される。さらに、導電性基板の電気抵抗が小さいので、放出により不足する電子が容易に供給されて電子放出量が増加し、電子放出が持続しやすくなる。

従来、基板上にカーボンナノチューブを垂直に配向成長させる方法として、例えば、炭化水素ガスを利用して、Niなどの触媒粒子を含有するシリコン又はガラス基板に、直流プラズマCVDにより直接この基板から垂直方向に成長させる方法が知られている(例えば、特許文献1参照)。
また、最近では、表面に鉄系触媒を蒸着したn型シリコン基板をメタノール、エタノール等のアルコール溶液内に浸漬した状態で加熱することにより、高配向性カーボンナノチューブを析出・成長させる方法も知られている(例えば、非特許文献1)。

【発明が解決しようとする課題】
しかしながら、上記した方法は、以下に示すような問題があった。
▲1▼シリコン基板や炭化シリコン基板(以下、シリコン基板等という)は、抵抗値が高いので電流が流れにくく、電子放出が基板の抵抗によって制限されるという問題があった。
▲2▼また、シリコン基板等の表面から成長したカーボンナノチューブと、シリコン基板等との結合力が弱く、時間経過とともにカーボンナノチューブがシリコン基板等から抜け落ちてしまうという問題があった。
▲3▼更に、シリコン基板上のカーボンナノチューブは、化学反応により成長したものであるため、成長過程のわずかな差により長さのばらつきが生じ、このばらつきに起因した電子放出効率の低下の問題があった。
▲4▼加えて、純度の高いシリコン基板等を製作するには,多量の電気エネルギーと長い処理時間と複雑な工程を必要とするので、その価格は非常に高くなるという問題があった。

本発明の課題は、より電子放出効率が高く、且つ耐久性に優れた電極、その電極の製造方法、電極製造装置およびその電極を用いた熱発電装置を提供することである。

【課題を解決するための手段】
以上の課題を解決するための手段として、本発明は、以下の構成要素を備えている。なお、各構成要素には、後述する発明の実施の形態において対応する構成要素を図に示される符号とともに括弧書きして例示する。
請求項1記載の発明は、電極において、
導電性基板21に、略垂直に複数のカーボンナノチューブ22…が植設されてなることを特徴とする。
ここで、導電性基板とは、例えば、銅、アルミニウム、クロム、ステンレス鋼等の金属により構成された基板をいうが、これに限らず、一般に導電性を有する材料により構成されたものであればどのようなものでもよい。

請求項1記載の電極によれば、導電性基板に、略垂直に複数のカーボンナノチューブが植設されてなるので、殆ど全てのカーボンナノチューブの長さ方向が概平行に並ぶこととなる。従って、殆ど全てのカーボンナノチューブの長さ方向に電界を加えることが可能になり、電界がカーボンナノチューブの先端に集中し、そこに電子が局所的に集中するので、高効率に電子を放出することができ、抵抗値が低く、電流が流れやすくなって、電子の放出効率を向上させることができる。

また、成長用基板から分離される先端部は引き千切られた状態となるので、通常のカーボンナノチューブ成長形成の先端部に比べて、先端部には複数の凹凸が存在することとなって、より電界強度が局所的に強くなり,電子が集中し,電子放出の効率が向上する。

ここで、所定の温度とは、有機液の種類や触媒の種類によって異なる温度であり、任意に設定して良い。

請求項4記載の発明によれば、請求項3に記載の発明と同様の効果が得られることは無論のこと、特に、成長用基板を有機液体中に浸漬させて所定の温度に加熱することにより、成長用基板の表面に略垂直にカーボンナノチューブが配向成長される。
溶液中でカーボンナノチューブを成長させる場合には、カーボンナノチューブは溶液中のカーボンを取り込んで成長する。この際の条件として、成長用基板の温度を上昇させる必要があるが、成長用基板の温度を上昇させると、その周辺の溶液の温度も上昇するので、カーボンナノチューブの成長反応が起こる。従って、成長用基板にのみ電気エネルギーを与えるだけでカーボンナノチューブを成長用基板に略垂直に配向成長させることができる。一方、気体中でカーボンナノチューブを製造する場合には、気体全体の温度を上昇させる必要があり、その上、気体中での反応はスピードが遅く、気相中でカーボンを送り込むだけで基板上に略垂直にカーボンナノチューブを配向成長させることは極めて困難であり、通常の方法では殆ど不可能である。加えて気相中での製造においては、利用できないカーボンの煤などが発生し、使用可能なカーボンナノチューブの生産効率は良好でない。しかも、気相中で製造されたカーボンナノチューブの方向には配向性が全くないので、電子放出などの目的に使用する場合には、その後の処理工程が複雑になり、製造コストの上昇が避けられない。

請求項5記載の発明は、請求項3又は4に記載の電極の製造方法において、

【発明の実施の形態】
以下、図を参照して本発明の実施の形態を詳細に説明する。
〔第1の実施の形態〕
まず、本発明に係る電極の構造について説明する。

図1に示す電極2は、導電性基板21にカーボンナノチューブ22…が基板表面に対して略垂直に配向されて植設されている。
導電性基板21は、例えば、Cu、Al、Cr、ステンレス鋼などの導電性物質により構成されている。
カーボンナノチューブ22…は、例えば、直径は、数nm〜十数nmで、長さは、1μm〜数十μmであり、100万〜100億本/mm2 程度、植設されている。

次に、上記電極2を製造するための電極製造装置200について図2を用いて説明する。
図2に示す電極製造装置200は、所定の成長用基板23の表面に略垂直にカーボンナノチューブ22…を配向成長させる配向成長手段210と、溶解した導電性物質21a内に、配向成長手段210により成長させたカーボンナノチューブ22…の先端部22aを挿入し、その後、導電性物質21aを固化させて導電性基板21を形成する導電性基板形成手段220と、カーボンナノチューブ22…を成長用基板23から分離する分離手段230と、を備えている。
配向成長手段210は、水槽211と、この水槽211内に入れられ、内部に有機溶液Cを収容する反応容器212と、成長用基板23に接続される通電用電極213a、213b、及び電源214などにより構成されている。

有機溶液としては、例えば、メタノール、エタノール、1−ブタノール、及び1−オクタノールなどが用いられる。
成長用基板23としては、例えば、n型シリコン基板が用いられる。
そして、通電用電極213a、213bを介して、電源214から直流あるいは交流電流を成長用基板23に通電することにより、成長用基板23を所定の温度に加熱することができる。

また、分離手段230は、例えば、図3に示すように、成長用基板23のカーボンナノチューブ22…が略垂直に配向している面の反対側の面上に電磁石あるいは永久磁石231を配置し、成長用基板23に触媒として分布配置されている鉄あるいは鉄の酸化物を磁石に引き寄せることにより、成長用基板23に力を加えてカーボンナノチューブ22…を成長用基板23から分離する。

次に、上記した電極製造装置200を用いた電極2の製造方法について図2を用いて説明する。
まず、第1の工程として、成長用基板23の表面に略垂直にカーボンナノチューブ22…を配向成長させる。即ち、成長用基板23を反応容器212内の有機液体C中に浸漬させた状態で所定の温度に加熱させてカーボンナノチューブ22…を析出・成長させる。

具体的には、例えば、成長用基板23を、n型シリコン基板により構成し、有機液体Cを、メタノールにより構成し、成長用基板23の表面には、触媒としてのFeおよびFeOxを微量(例えば、2.4〜10nm)蒸着する。また、成長用基板23は、通電用電極213a、213bに接続する。
そして、有機液体Cに浸漬させた状態の成長用基板23に直流あるいは交流電流を通電することにより、成長用基板23を、例えば、700〜1100℃に加熱する。すると、成長用基板23の表面に、カーボンナノチューブ22…が析出し、析出したカーボンナノチューブ22…は、成長用基板23の表面に対して略垂直方向に成長する。

ここで、カーボンナノチューブ22…の生成密度、直径は触媒として蒸着したFe薄膜の膜厚、成長用基板23の温度、反応に用いる有機溶液の種類に依存して変化する。また、カーボンナノチューブ22…の長さは、反応時間に比例して長くなる。

次いで、第2の工程として、型枠部材221内の溶解された導電性物質21a内に、第1の工程で生成されたカーボンナノチューブ22…の先端部22aを挿入し、その後、導電性物質21aを固化させて導電性基板21を形成する。
具体的には、溶解した導電性物質21a(例えば、銅)が入った型枠部材221内に、第1の工程により生成させたカーボンナノチューブ22…の先端部22aを挿入し、この状態を保持したまま、導電性物質21aを固化させる。すると、導電性物質21aは矩形状の導電性基板21を形成するとともに、カーボンナノチューブ22…は導電性基板21内に植設された状態となる。

また、このとき、例えば、図4に示すように、成長用基板23と導電性基板21との間に、電源231から電圧を印加することにより電界を施すと、カーボンナノチューブ22…が曲がっていた場合に、電界作用によりカーボンナノチューブ22…が真っ直ぐに延びるようになる。

次いで、第3の工程として、カーボンナノチューブ22…を成長用基板21から分離する。
カーボンナノチューブ22…を成長用基板23から分離する方法としては、上述したように、例えば、成長用基板23を加熱することに基づいてカーボンナノチューブ22…を成長用基板23から分離する方法がある。
より具体的には、成長用基板23に通電用電極213を介して直流あるいは交流電流を通電することにより、成長用基板23を加熱する。成長用基板23の温度が上昇すると、成長用基板23とカーボンナノチューブ22…の接合面の温度が充分に上昇するので、その領域における化学的な活性度が高くなり、溶解状態に近づき、わずかの分離作用力によってもカーボンナノチューブ22…が成長用基板23から離脱する。この際に分離作用力として、電磁石231と電源232あるいは永久磁石によって成長用基板23に存在する鉄あるいは酸化鉄を引き寄せる力などがある。

また、別の方法として、例えば、カーボンナノチューブ22…にレーザを照射することによりカーボンナノチューブ22…を切断してもよい。
このように、カーボンナノチューブ22…を成長用基板23から分離すると、カーボンナノチューブ22…の分離面すなわち先端部は引き千切られた状態となり、通常のカーボンナノチューブ成長形成の先端部とは形状が異なる。
通常のカーボンナノチューブ22…が成長すると、その先端部はカーボン環に覆われてキャップを被せられたように曲率がスムーズに変化するようになっており(これはclosed carbon nanotubeと多くの学者に命名されている。)、その先端部には細かい凹凸は殆どない。
しかし、カーボンナノチューブ22…の先端部が引き千切られた状態では、先端部のキャップは無く(これはopened carbon nanotubeと多くの学者に命名されている。)、先端部は開いており、先端部には複数の凹凸が存在する。この種のカーボンナノチューブ22…に電界を加えると、最先端凹凸部に電界が集中し、電界強度が局所的に強くなる。そして、先端部に電子が集中し、電子放出の効率が向上する。実験的にも、opened carbon nanotubeの方がclosed carbon nanotubeよりも弱い電界中で電子放出を起すことができることが確認されている。

以上説明した電極製造装置200及び電極2の製造方法によれば、成長用基板23の表面に略垂直にカーボンナノチューブ22…が配向成長され、次いで、溶解した導電性物質21a内に、カーボンナノチューブ22…の先端部22aが挿入された状態で、導電性物質21aが固化されて導電性基板21が形成され、次いで、カーボンナノチューブ22…が成長用基板23から分離される。従って、最終的に導電性基板23の表面に略垂直にカーボンナノチューブ22…が植設されて電極2が形成されることとなるので、抵抗値が低く、電流が流れやすくなって、電子の放出効率を向上させることができる。
また、カーボンナノチューブ22…の先端部22aが挿入された状態で、導電性物質21aが固化されるので、カーボンナノチューブ22…が導電性基板21の内部で固定されることとなって、カーボンナノチューブ22…と導電性基板21との間の固定力が増加して、カーボンナノチューブ22…が抜け落ちる可能性が少なくなり、耐久性が向上する。
更に、成長用基板22から分離された側のカーボンナノチューブ22…の端部が先端部となるので、分離時にカーボンナノチューブ22…の長さを揃えて分離させることが可能となって、電子放出の効率をより向上させることができる。

〔第2の実施の形態〕
第2の実施の形態は、第1の実施の形態の電極を電子放出部材として用いて、エネルギー変換効率をより高めた熱発電装置である。
図4に第2の実施の形態の熱発電装置の縦断面図を示す。
図4に示す熱発電装置としての熱発電モジュール100は、真空容器1と、この真空容器1内に配置され、加熱されて温度上昇すると内部の電子eを放出する電子放出部材(電極)2と、この電子放出部材2から放出された電子eを収集する電子収集部材3と、を備える。
