【発明の属する技術分野】
本発明は、エアバッグ飛び出しのための蓋体部を備えた自動車内装品に使用する表皮の真空吸引熱加工法に関する。
【0002】
ここで、真空吸引熱加工法とは、熱可塑性シートを加熱軟化させた状態で最終賦形を、真空吸引により行う加工法をいう。
【0003】
以下、本明細書においては、主としてエアバッグ用蓋体部付きのインストルメントパネル(以下「インパネ」と記す。)の表皮(レリーフレス/インビジブル仕様)を例に採り説明するが、その他、サイドドア、ピラー、フロント・バックシート用エアバッグ用蓋体部の表皮等にも適応が可能である。

【背景技術】
自動車においては、昨今、エアバッグ装置が標準装備されるようになってきている。図1に示すようなインパネ12における、エアバッグ装置Mの組み付け部位(図1の2−2線部位)におけるエアバッグ蓋体部14の構成として、例えば図2に示すような構成のものがあった。

すなわち、外側から表皮16/発泡層(クッション層)18/基体20を備え、基体蓋体部22は、裏面側に左・右ヒンジ溝24、26及び基体テアライン部(テアライン溝)28を備えた構成であり、テアライン溝28及びヒンジ溝24、26で区画されている。基体蓋体部(通常、軟質プラスチック製)22と基体本体部(通常、硬質プラスチック製)23とは射出成形により融着一体化されており、基体蓋体部22は、該ヒンジ溝24、26をヒンジ中心として、上部へ回動可能な構成とされている。また表皮16は、エアバッグ蓋体部14を含めたインパネ全体の表皮として射出成形により融着一体形成されており、レリーフライン(補助ライン)が表面に形成されていた。

通常、エアバッグ本体30は、エアバッグ装置Mが作動して自動車内装品に形成されたエアバッグ用蓋体部テアラインTを破断することにより車室内乗員側へ開いて膨出する。

上記インパネ12におけるテアラインTの破断は、下記の如く起こる。

まず、エアバッグ本体30の膨張により、基体蓋体部22が内部(下部)から押圧される。この際、基体蓋体部22に形成された基体テアライン溝28に応力が集中して、基体テアライン溝28形成部位が破断後、クッション層18においては基体テアライン溝28底部との距離が最短の部位(最小断面部位)に応力が集中して、縦方向に亀裂が表皮テアライン部(レリーフライン)32の先端部位に向かって伝播する。そして、該亀裂伝播が表皮16の表皮テアライン部(レリーフライン)32近くまで達すると、該表皮テアライン部32は、表皮16の他の部位に比べて脆弱であるため、テアライン部32が迅速に破断される。即ち、テアライン部Tでの表皮16の破断性(破断速度)を充分に確保できる。

このとき、表皮のテアライン部の形成方法としては、例えば、表皮用シートを加熱軟化させ、真空成形型(雄型)で最終賦形した状態で、真空成形の真空吸引時に、表皮に対面させて配設されたテアライン形成刃体(以下「刃体」という。)を前進(押圧)・後退させることにより表皮表面に前記表皮テアライン部を形成する方法が提案されている(例えば、特許文献1参照)。

他方、昨今、意匠性向上の見地からエアバッグ用蓋体部付き自動車内装品(特にインパネのエアバッグ蓋体部(リッド部)14のレリーフラインレス化、いわゆるインパネ一体エアバッグ蓋体部のインビジブル化の要請が強くなりつつある。

このため、表皮を備えたエアバッグ用蓋体部付き自動車内装品において、エアバッグ本体展開時に該表皮が所定の位置、すなわちテアライン部位で破断するよう、該表皮裏面からレーザー加工等を施して、表皮のテアライン部位に開裂線(スリット)を形成する技術が知られている。(例えば、特許文献2参照)。

しかし、上記レーザー加工は設備投資費用、ランニングコスト等が高く、製品のコストアップにつながるという問題点を有していた。

本発明者らは、上記にかんがみて、エアバッグ用蓋体部付き自動車内装品の表皮を真空吸引熱加工(いわゆる真空成形等)するに際し、製品のコストアップを抑え、かつテアライン部(破断予定部)で確実に破断させることのできる表皮の真空吸引熱加工法を提供することを目的として、下記構成の下記構成の自動車内装品表皮の熱成形方法(真空吸引熱加工法)を先に提案した(特願2001−228480:出願時未公開)。

「エアバッグ飛び出しのための蓋体部を備えた自動車内装品における表皮の熱成形方法であって、
該熱成形に際して前記蓋体部の表皮テアライン部を同時的に形成する方法において、
前記熱成形は、雄・雌両型を用いたプレス成形により予備賦形した後、型締めと同時的に真空成形により最終賦形をする方法であり、
前記真空成形を雌型で行うとともに、前記真空成形の真空吸引時に、
前記雄型に埋設されたテアライン形成刃体を突出・後退させることにより表皮素材裏面に前記表皮テアライン部を形成することを特徴とする。」
当該構成により、下記のような作用/効果を奏する。

プレス成形により予備賦形後、表面側賦形面(雌型賦形面)に真空引きで表皮素材を密着させて賦形するため、真空成形のみで賦形する肉厚バラツキ及び表面側(意匠賦形面)再現性の悪さを解決できる。

そして、雌型で真空成形(真空吸引)するため、雄型で真空成形する場合に比して、成形完了後の離型性(型離れ)が良好で成形生産性が向上する。

特に、自動車内装品表皮は薄いため(せいぜい2mm以下、通常、0.5〜1.0mm)、破断予定溝部(破断予定脆弱部)が形成された状態では離型が困難であると、離型時に表皮破断のおそれがある。

そして、表皮素材がまだ熱変形可能な温度である真空成形時(真空吸引時)にテアライン形成刃体を突出させて表皮テアライン部を形成するため、押圧力が小さくてすみ、たとえ、一時的に表面側に表皮テアライン部形成***が形成されたとしても、真空吸引により平準化(平滑化)されて、表皮テアライン部加工跡が形成されることはない。

そして、上記真空吸引熱加工法において、エアバッグ展開性能の向上の見地から、テアライン部の溝深さバラツキ、すなわち、テアライン部の残肉精度の向上が要求されるようになってきている。

【発明の開示】
本発明の目的は、テアライン部の残肉精度向上の要求に応えることができる上記要求を満たす自動車内装品表皮の真空吸引熱加工法を提供することにある。

本発明者らは、上記課題を解決するために、鋭意開発に努力をした結果、下記構成の自動車内装品表皮の真空吸引熱加工法に想到した。
エアバッグ飛び出しのための蓋体部を備えた自動車内装品における表皮の真空吸引熱加工法であって、
該真空吸引熱加工に際して前記蓋体部の表皮テアライン部を同時的に形成する方法において、
真空吸引熱加工は、雄・雌両型を用いたプレス成形により予備賦形した後、型締めと同時的に真空吸引により表皮の最終賦形をし、
最終賦形を雌型で行うとともに、真空吸引時に、雌型に対面させて配設されたテアライン形成刃体(以下「刃体」という。)を前進・後退させることにより表皮素材裏面に表皮テアライン部を形成するとともに、
刃体の刃部先端と雌型賦形面からの距離を変位センサで検出しつつ、刃体の突出を行うこと、を特徴とする。

表皮の表面側を形成する雌型の賦形面と刃部先端の距離を基準として変位センサで検出して、刃体の前進(押し込み)を行うため、表皮シートの厚みバラツキ、ないし、雄型と雌型との距離バラツキ・型締めバラツキに関係なく、表皮テアライン部の溝残肉の精度が向上する。

上記構成において、通常、変位センサは刃体と一体化されている構成とする。雌型等に刃体以外の部位に変位センサを組み付ける構成に比して、構成が簡単となり、下記構成の温調が容易となり、さらには、刃体の両側に変位センサを配設して刃体の傾きを補正することも容易となる。

また、刃体を熱刃とするときには、変位センサを刃体と一体化しての刃体の温度と同一に温調可能することが望ましい。後述の如く、刃体の温度が変化しても、温度補正が不要となる。

刃体の前進を、設定微小距離の移動・停止の繰り返しである段階的なものとすることが、残肉精度の向上がより期待できる。直線的制御に比して、慣性移動によるバラツキを考慮する必要がないためである。

上記において、刃体の前進を、所定位置まで直線的移動により行い、その後の移動を、設定微小距離の前進移動・停止の繰り返しである段階的なものとすることが望ましい。溝形成の加工時間の短縮が可能となるためである。

なお、本発明の自動車内装品表皮の真空吸引熱加工法にかかる技術的思想は、上記のように雄型・雌型で予備賦形したあと、雌型で真空吸引により最終賦形する場合ばかりでなく、前述の特許文献1に記載の技術、さらには、真空吸引(空気差圧の一種)による賦形ばかりでなく、圧縮空気を利用する吹き込み成形等で表皮を空気差圧熱加工する場合にも本発明は、適用できるものであり、その場合の構成は、下記の如くになる。

該空気差圧熱加工に際して、蓋体部の表皮テアライン部を同時的に形成する方法において、
空気差圧熱加工の空気差圧発生時に、空気差圧熱加工に使用する賦形型に対面させて配設されたテアライン形成刃体を前進・後退させることにより表皮素材裏面に表皮テアライン部を形成し、
刃体の刃部先端と賦形型賦形面からの距離を変位センサで検出しつつ、テアライン形成刃体の突出を行うこと、を特徴とする。

【発明を実施するための最良の形態】
次に、本発明の一実施形態について、エアバッグ飛び出しのための蓋体部を備えた自動車内装品として、前述同様、図1〜2に示すようなインパネ12を例に採り説明をする。

そして、インパネ12における表皮16は、レリーフラインレス、いわゆる蓋体部(リッド部)インビジブルタイプに使用するものであって、表皮裏面に表皮テアライン部(溝)が形成されている(図2(B)参照)。

このとき、表皮テアライン部(溝)33の深さhは、表皮肉厚tを0.7mmとしたとき、h=0.2〜0.5mm(残肉厚α=0.5〜0.2mm)とする。hが小さすぎると、破断迅速性(エアバッグ展開性能)を確保し難く、hが大きすぎると、表皮テアライン部33の加工跡が意匠面(表面)に顕現し易い。即ち、テアライン溝が表面に透けて見えるおそれがある。

そして、上記表皮は表皮素材(表皮シート)を真空吸引熱加工して調製する。

ここで、表皮素材(ワーク)は、オレフィン系、エステル系、アミド系、スチレン系、ウレタン系等の熱可塑性エラストマー(TPE)材料を用いてカレンダー加工や押し出し成形により製造したシート材を適宜寸法に裁断して調製する。上記TPEのうち、ポリオレフィン系のものが、硬さの選択範囲が広くて望ましい。

そして、真空吸引熱加工は、図3に示す如く、雄・雌両型34、36を用いたプレス成形によりシート材Sを予備賦形した後、型締めと同時的に真空吸引により最終賦形をする方法により行う。

ここで、雌型36には、その意匠(表面)賦形面には、真空賦形(真空吸引)するための真空吸引孔38が多数形成されている。雌型36で真空賦形するため、真空賦形された表皮素材(真空吸引熱加工品)Sの雌型36からの離型が容易となる。また、真空賦形により意匠面賦形するため、意匠面の再現性が良好となる。なお、真空吸引孔38が大きい場合は、真空吸引孔跡が表皮表面(意匠面)に形成されるおそれがあるため、通常、雌型賦形面36aはエンボス加工面(しぼ付け加工面)とする。

また、これらの真空吸引細孔38の孔径は1〜10μmであり、孔ピッチは、5〜15mm、望ましくは10mm前後とする。ここで、孔径が大きすぎると、表皮意匠面に吸引孔跡が出易く(特に表皮意匠面を、エンボス面としない場合)、逆に孔径が小さ過ぎると吸引抵抗が大きくて微細な賦形面の再生が困難となる。孔ピッチが小さ過ぎると、金型の加工工数に嵩み、逆に孔ピッチが大きすぎると吸引賦形力を充分に得難く、孔径が小さ過ぎる場合と同様、微細な賦形面の再生が困難となる。

そして、雄型34には、テアライン形成刃体(テアライン形成突条:以下「刃体」)40が突出・後退可能に付設(埋設)されている。具体的には、下記の如くである。

具体的には、刃体40は、図4に示す如く、変形H字形の突条(刃部)42を備えた板状体で、刃体保持ブロック体44に結合されて雄型(プラグ型)34に形成された筒状凹部46に摺動可能に保持されている。

ここで刃部は、通常、連続体42(図5A)、不連続体42A(図5B)又は連続体42B/不連続体43混成(図5C)とする。このときの刃部42、42A、42Bの刃先角度は、通常、7〜30°の範囲で適宜選定する。また、不連続状とするときは、a:b=5:0.5〜0.5:0.5とする。なお、図5Cに示す不連続体43は、φ1mm前後の針体を連続的に並べて形成したものである。

本実施形態では、刃体40には、図5〜6に示す如く、中央テアライン形成刃部42aを挟んで一対の第一・第二変位センサ48、49が付設されている。ここで、一対の変位センサ48、49を設けたのは、第一変位センサ48と第二変位センサ49とのデータを比較し、刃体40に傾き等の異常が発生したとき、加工作業を停止するためである。なお,図例中、50は案内ピンである。

変位センサ48、49は、ステップモータ45で刃体保持ブロック44を介して、刃体40(刃部42)の前進させるときの移動距離を制御するためである。制御機構は下記の如くである。

変位センサ48は、雌型36の賦形面36aからの距離を検出可能となっている。そして、当該賦形面36aからの距離信号を、演算部で刃部先端42aの賦形面36aからの距離に制御部(図示せず)で比較演算してステップモータ45に入力するようになっている。

そして、刃体保持ブロック44は、ステップモータ45と、カップリングをよび回転運動を直線運動に変換するボール螺子(図示せず)等を介して結合されて、テアライン形成刃体40の刃部42を雄型34の押圧面(賦形面)34aから突出・後退可能とされている。ここで、駆動手段としては、ステップモータ45に限らず、サーボモータ等の微小移動可能な駆動手段でもよい。

また、刃体保持ブロック44には、表面側に温度センサ50が取付けられるとともに、その内側に、電熱ヒータ(シーズドヒータ)52が埋設されている。

温度センサ50は、刃部42の温度を測定してその検知信号を、電熱ヒータ52に入力するようになっている。ここで、刃部42の温度は、表皮素材の裏面側溶融温度より若干に高くなるように電熱ヒータ52で局部加熱できるようになっている。ここで、変位センサ48は、刃体保持ブロック44に保持されているため、刃部42と同様に昇温・降温するため、刃部42と変位センサ48との温度補正を行う必要がない。その理由は下記の如くである。

図7に示す如く、刃先先端42b/雌型賦形面36a間距離と、変位センサ上面48a/雌型賦形面36a間距離とは異なっている。

実際には、刃先先端42b/雌型賦形面36a間距離を測定したいのであるが、それができないので、相対的に変位センサ上面48a/雌型賦形面36a間距離で代用している。

本来は、刃先先端42b/雌型賦形面36a間距離と、変位センサ上面48a/雌型賦形面36a間距離の差を測定して、その値を補正値として計算して制御する必要があるが、刃先先端42b、雌型賦形面36aの何れも曲面であり、距離の差を求めるのが困難である。

そこで簡易的に、先ず、刃先先端42b/雌型賦形面36a間距離が、目標値となるように移動させた後、そのときに変位センサ48の値を読み取り、それを目標値に設定する方法を採っている。

この方法で代用できる理由は、下記に示すように、この加工方法が、目標値1箇所のみで管理しているためと、変位センサ48が刃部42と一体になっており、一定温度に保持されているためである。

このため、刃部42の温度を変更した場合は、同様の方法で変位センサ48の値を読み取り、目標値を変更するだけで可能である。

また同様に、変位センサ48を交換した場合なども、変位センサ48の取付け位置を、交換前と同位置に合わせる(0.01mm以下の精度)必要もなく(0.05mm以下の精度)、同様に容易に校正することができる。

変位センサ48としては,例えば、渦電流を用いたものを好適に使用でき、具体的には、キーエンス社の「SH−816」(検出ヘッド)、「AS−421−SO」(コントローラ)を挙げることができる。

上記温調温度は、例えば表皮素材がTPO系の場合、溶融温度を170℃としたとき、それより若干(10〜20℃程度)高い180〜200℃とする。

次に、上記構成の雄・雌両型を使用しての表皮の真空吸引熱加工する方法について説明をする。

まず、表皮素材である略矩形のシート材Sを矩形チャック(クランプ)54で四方(全周)から挟んで(クランプして)、熱変形可能な温度160℃前後にシート材ヒータ56で加熱する。

続いて、クランプ54で挟んだまま雌型36の直下に移動させ、続いて、雌型36を下降させると同時に、雄型34も上昇させる。このときの下降・上昇速度は、1000〜3000mm/minとする。
