【発明の属する技術分野】
本発明は、陽極、陰極及び該陽極と陰極との間にエレクトロルミネセンス(Electro Luminescence)と呼ばれる現象により発光する薄膜(以下、発光層という。)を挟んだ構造からなる素子(以下、発光素子という。)を基体上に備えた表示装置(以下、発光装置という。)に係る技術分野及び該発光装置を映像表示部に備えた電子機器に係る技術分野に属する。

【従来の技術】
近年、映像表示用ディスプレイとして、有機ELパネルまたは有機発光ダイオード(OLED)などと呼ばれる発光装置の開発が急がれている。これは、正孔を注入するための電極(以下、陽極という。)と電子を注入するための電極(以下、陰極という。)の間に設けられた発光層で正孔及び電子を再結合させることによりエレクトロルミネセンス(Electro Luminescence)と呼ばれる発光現象を発生させ、その発光のオン/オフを制御することにより映像表示を可能とするものである。

これら発光装置に使用される発光層としては、主に有機薄膜が主に用いられる。この有機薄膜は、低分子材料を蒸着法によって成膜するのが主流であったが、最近では高分子材料に注目が集まり、スピンコート法、インクジェット法、印刷法といった溶液塗布による手法の開発が活発に進んでいる。特に、インクジェット法による有機薄膜の成膜は、既に実用化レベルに近づいており、その基礎的な技術は、特許公報等に開示されている(例えば、特許文献1参照。)。

インクジェット法は、従来プリンター等に使用されていたインクジェット方式を薄膜形成に転用した技術であり、インクの代わりに、有機薄膜の材料となる溶質を水やアルコール等の溶媒に溶かしたものまたは分散させたものを用い、画素ごとに液滴として塗布していく手法である。当然ながら、画素(実際には各画素に設けられる画素電極)上に付着した液滴は多量の溶媒成分を含むため、これを除去するために溶媒成分を揮発させるための工程(以下、焼成工程という。)が必要となる。即ち、インクジェット法により液滴を塗布した後、画素全体を加熱して溶媒成分を揮発させ、残存した溶質(有機薄膜の材料)を薄膜化するのである。

このような焼成工程は、通常電熱炉で行われるため、スループットの低下を招く要因となる。また、低い温度ではなかなか揮発せず、薄膜中に溶媒成分が残存してしまうと経時的に揮発して脱ガス現象を引き起こし、有機薄膜の劣化、ひいては発光素子としての劣化を招く要因となる。さらに、溶媒成分を完全に除去するために加熱温度を上げると、耐熱性の低い有機薄膜の組成を破壊することになる。

以上のように、インクジェット法による成膜法は、低コストで簡便な手法であり、スループットも早いという利点があるものの、焼成工程が必要になるという点で改善の余地が残る技術であった。

【発明が解決しようとする課題】
本発明は、上記問題点に鑑みてなされたものであり、溶液を塗布することにより薄膜を成膜する手法において、焼成工程を不要なものとする技術を提供することを課題とする。そして、当該技術を発光装置の作製に応用することにより低コストかつ簡便な方法でスループットの高い発光装置の作製方法を提供することを課題とする。

【課題を解決するための手段】
本発明は、減圧下で発光性材料を含む溶液を画素電極(陽極もしくは陰極)に向けて噴射し、前記発光体組成物を前記画素電極上に堆積させて発光体を構成する少なくとも一層の薄膜を形成することを特徴とするものである。このとき、前記溶液が前記画素電極に到達する間、該溶液中の溶媒を揮発させると共に、残存した前記発光体組成物を前記画素電極上に堆積させて発光体を構成する少なくとも一層の薄膜を形成しても良いし、さらには、前記画素電極を加熱(発光体の耐熱性を考慮して室温(典型的には20℃)〜300℃、さらに好ましくは50〜200℃が良い。)しておくことにより前記溶液が該画素電極に到達すると同時に該溶液中の溶媒の揮発を開始させ、残存した前記発光体組成物を前記画素電極上に堆積させて発光体を構成する少なくとも一層の薄膜を形成しても良い。いずれにしても、本発明の特徴は、発光体を構成する少なくとも一層の薄膜を形成すると同時に溶媒成分を揮発させてしまい、従来必要であった焼成工程をなくす又は焼成工程の短縮化を図る点である。

発光性材料とは、正孔及び電子を注入することによりエレクトロルミネセンスによる発光現象を発生させる材料である。このような発光性材料は、無機化合物にも有機化合物にも見られるが、本発明の如き溶液を塗布する方法においては、有機化合物を用いることが好ましい。また、発光性材料としては、一重項励起により蛍光を発する材料を用いても良いし、三重項励起により燐光を発する材料を用いても良い。また、正孔輸送性材料とは、正孔が移動し易い材料であり、電子輸送性材料とは、電子が移動し易い材料である。

減圧下とは、大気圧よりも低い圧力下であることを指し、窒素、希ガスその他の不活性ガスで充填された雰囲気(以下、不活性雰囲気という。)では1×102〜2×104Pa(好ましくは、5×102〜5×103Pa)とすれば良いし、真空中では1〜5×104Pa(1×102〜1×103Pa)とすれば良い。減圧下におくことで、雰囲気中に噴射された液滴は画素電極に到達するまでの間、常に液滴から溶媒が揮発し、その体積は減少していく。そして、画素電極上に到達した時点で殆どすべての溶媒が揮発し、到達と同時に膜形成が完了する。即ち、溶液塗布後に焼成工程等の加熱工程を必要としない点で従来技術よりも優れている。

また、画素電極に到達する前に十分溶媒を揮発させるためには、溶媒として揮発性の高い溶媒(即ち蒸気圧の高い溶媒)を用いると良い。なぜならば揮発性が低いと画素電極と溶液の噴射口(ノズルの先端部)との距離を長くして揮発に要する時間を稼ぐ必要があるが、当該距離が長いと液滴の弾道誤差が大きくなるからである。揮発性の高い溶媒としては、メタノール、エタノール等のアルコール類が挙げられる。

また、揮発性の高い溶媒を使わずに沸点の高い溶媒を用いれば、液滴の噴射口における乾燥によってノズル先端が目詰まりを起こす等の不安を排除することができる。その際、画素電極を加熱(発光体の耐熱性を考慮して室温(典型的には20℃)〜300℃、さらに好ましくは50〜200℃が良い。)しておけば、画素電極に液滴が到達する共に揮発が開始され、他の画素に液滴を噴射すると同時に焼成工程を済ませることもできる。勿論、上記方法により液滴が画素電極に到達するまでの間、常に液滴から溶媒が揮発するようにし、さらに画素電極も加熱しておくことによりさらなる膜質の向上を図ることができる。

上記沸点の高い溶媒としては、NMP(N−メチルピロリドン)、DMF(ジメチルホルムアミド)、DMSO(ジメチルスルホキシド)、HMPA(ヘキサメチルホスホアミド)その他の極性溶媒を用いることができる。また、極性の低い溶媒においても、キシレン等のアルキルベンゼン(特にドデシルベンゼンの如き長鎖アルキルベンゼンが好ましい。)のような芳香族系溶媒を用いても良い。

【発明の実施の形態】
〔実施の形態1〕
本発明の実施の形態について、図1を用いて説明する。図1(A)は、発光性材料を含む溶液が噴射された直後の状態を表し、図1(B)は、発光性材料が陽極もしくは陰極に到達して薄膜(発光層)が形成された状態を表している。

図1(A)において、101は陽極もしくは陰極であり、102は各画素を画定する絶縁体、103はキャリア注入層である。キャリア注入層103は、101が陽極であれば正孔注入層であるし、陰極であれば電子注入層である。また、104は溶液を塗布するための装置(以下、溶液塗布装置という。)におけるヘッド部を拡大したものであり、一部分については内部構造を示している。ヘッド部104は、発光性材料を含む溶液を噴射する機能を持つ複数の噴射部105a〜105cを有しており、それぞれに圧電素子(ピエゾ素子)106a〜106cが設けられる。また、噴射部105a〜105cのそれぞれには発光性材料を含む溶液107a〜107cが充填されている。

こうして堆積された薄膜は、特に加熱等の手段により溶媒を揮発させなくても十分に溶媒成分を除去した状態で薄膜化されているため、脱ガスによる経時劣化等の問題の少ない発光層が得られる。以上のような構成により溶液を塗布した後も焼成工程等を必要とせず、スループットを大幅に向上できると共に、加熱による発光性材料自体の劣化も防ぐことができる。なお、本発明の特徴は焼成工程を必要としない点ではあるが、真空中の加熱処理等の焼成工程を併用しても溶媒成分を十分に除去した脱ガスの少ない発光層が得られるという本発明の効果を損なうものではない。

図4に示すのは、発光体組成物を含む溶液を溶液塗布装置に装備(ストック)しておくための容器(キャニスター缶)の断面図である。容器351は、機密性、特に酸素や水分の透過に対して十分な耐性を有する材質で形成することが望ましく、ステンレスやアルミニウム等を用いれば良い。また、内表面は鏡面加工しておくことが望ましい。さらに、必要に応じて内表面及び/又は外表面に窒化シリコン膜、ダイヤモンドライクカーボン膜その他の酸素透過率の低い絶縁膜を設けても良い。これは容器351の内部に設けられた発光体組成物を含む溶液352の劣化を防ぐためである。

そこで、本実施の形態では、本発明の発光装置の発光体として有機化合物と無機化合物とを複合したコンポジットを用いる例について説明する。なお、有機化合物と無機化合物とを積層したハイブリッド構造を特徴とする特許として、米国特許第5,895,932号があるが、同特許は、無機化合物からなるダイオードから発した紫外光(波長380nm)を有機化合物であるAlq3(トリス−8−キノリノラトアルミニウム錯体)に照射して、フォトルミネッセンスと呼ばれる現象により発生させた光を取り出す技術であり、本実施の形態で説明する発光体、即ちコンポジットとは根本的に異なる技術思想である。

CdSの形成に際しては、CdSの微粒子を溶媒に分散させて塗布することができ、この塗布工程に本発明の塗布工程を実施すれば良い。なお、CdSの代わりにZnS等の無機化合物を用いることが可能である。これらCdSやZnSは、ナノ微粒子を作りやすい無機化合物であるので、本発明のように溶液塗布を前提とする場合に非常に好適な材料である。
