【発明の属する技術分野】
本願発明は、フォトリソグラフィーに替わりインクジェットプリンタ装置を用いしかもオフセット印刷等において適用可能なFMスクリーン(Frequency Modulation Screen)のFMスクリーニングプログラムを改良して、FMスクリーンのメリットをグラビア印刷でも享受できるグラビア版をピンホールが生じずに迅速簡便に良好に製造できるグラビア製版方法に関する。

【従来の技術】
従来、実用されているグラビア製版方法は、被製版ロールに感光膜を塗布形成し、レーザー露光により潜像を形成し、現像してレジストマスクを形成し、厚付硫酸銅メッキの露出面をエッチングしてセルを形成しレジスト画像を除去し最後にクロムメッキしてなるフォトリソグラフィー法と、被製版ロールに対して電子彫刻機によりセルを彫刻しクロムメッキしてなる彫刻法がある。
フォトリソグラフィー法は、感光膜を塗布形成するときのピンホールの発生を如何に回避することができるかが大きな問題になっている。原因は、被製版ロールに付着している汚れや油脂である。又、感光剤と現像液の相性が悪いと良好な版ができないという問題、感光剤を含むアルカリ現像液・レジスト剥離液の廃液を排出し地球環境を汚染するという問題がある。

そして、フォトリソグラフィー法と彫刻法のいずれも、AMスクリーンであった。
図5は通常のグラビア版のAMスクリーン(Amplitude Modulation Screen)を示す。グラビア版では、階調表現を網点の大小で表し、ドクターでインキをセルに入れ余分なインキを掻き取る必要があるので、最シャドウ部のスクリン線の面積は20%〜30%になる。すなわち、グラビア版では、印刷物のグラデーション0%ないし100%に対して版のグラデーションは0%〜75%前後ないし0%〜85%前後で表現する版として構成される。
グラビア版は、彫刻法によるセルの形成方法と、感光膜塗布・露光・現像・エッチングによるセルの形成方法(以下、エッチング法という)とがあり、彫刻法によるセルの形成方法は、セルが四角錐に形成されるのでハイライト部におけるインキの転移が良好である。エッチング法は、セルが浅い皿状の凹部に形成されるので、セルが非常に小さいハイライト部においてインキがセル内に詰まってしまうことに起因してインキの転移が彫刻法よりも劣っている一方、最シャドウ部のスクリン線の交差部をインキが流れるように欠いて交差部にインキが確実に転移し得るとともに文字の輪郭をギザギザがないアウトラインとすることができるメリットがあり、さらに、最シャドウ部のセルも浅いので水性インキを使用する印刷に適している。

【発明が解決しようとする課題】
そこで、エッチング法においてセルが非常に小さいハイライト部におけるインキの転移性の改善が望まれている。

図6はオフセット印刷版やフレキソ印刷版のAMスクリーンを示す。オフセット印刷版等のAMスクリーンも階調表現を網点の大小で表すが、グラビア版とは異なりスクリン線が不要なので、印刷物のグラデーション0%ないし100%に版のグラデーションが0%ないし100%と略正確に対応している。

近年、オフセット印刷やフレキソ印刷の分野では、図6に示す従来のAMスクリーン方式に替えて、図7に示すように、階調表現を微小網点の個数で表すFMスクリーン方式が欧米を中心に実用化されはじめている。FMスクリーン技術は、微細構造表現力が使用される最小描画ドットの解像度を得られるため、低解像度の出力機であるプリンターやオンデマンド印刷機からの出力においても画像品質向上が期待されているが、グラビア印刷ではドクターでインキをセルに入れ余分なインキを掻き取るためのスクリン線がないので全く適用する試みがなかった。

以下に、オフセット印刷やフレキソ印刷の分野で適用されているFMスクリーン方式について、日本印刷産業連合会がインターネットに公表しているメリットについて抜粋して列記する。
(1) FMスクリーンは、スクリーン(図7)のように網点形状が規則的に配列されてはいないので、障害となるようなモアレの発生を避けることができる。AMスクリーンでは各版にスクリーン角度を設定して出力モアレが最小になるようにしているが、FMスクリーンでは点が散在しているので出力モアレが生じない。又、FMスクリーンは、ロゼッタパターンが発生しない。AMスクリーンではハイライトから中間にかけて、亀甲模様のパターンが出るが、FMスクリーンではこれが生じない。5色以上の印刷でも線切れが起こらない。
(2) FMスクリーンは、ハイライトからシャドーまでの全階調にわたって、網点サイズを小さくできるので高解像度の印刷再現ができる。スクリーンは概ね30%濃度付近までは最小ドットがくっつかないで分布している。
(3) FMスクリーンは、デンシティージャンプが目立たない。AMスクリーンで50%付近の網点で発生するデンシティージャンプ (濃度の段付き) は、FMスクリーンでは目立たない。これはスクリーンは中間付近における網点では隣の点との接触がランダムになるので、濃度の段付きが少なくなるからである。
(4) FMスクリーンは、色調が鮮やかに表現される。原色に近い色、彩度の高い色がプロセス4色で再現でき、よりリアルな表現効果を発揮できる。
(5) FMスクリーンは、同じ出力データ容量であればスクリーンよりも高解像にできる。網点同士の間隔を小さくできるから、出力データ容量が同じであればドット径を小さくすることで、AMスクリーンよりも高解像にできる。FMスクリーンは最小描画ドットが物理的な解像度になるので、スクリーンより少ない画像データ(スクリーンの32〜51%)で済むことが期待できる。又、175線のAMスクリーンと同等の解像度を得るにはドット径を大きくできるので、同じ入力データ量から作成するFMスクリーンは相対的に小さな画像データ量で済む。このため、大ドット径のFMスクリーンでスクリーン175線相当の品質が実現できれば、製版・出力工程の処理時間や待ち時間の短縮、生産性向上も期待できる。
(6) FMスクリーンは、最小描画ドットが物理的解像度になりAMスクリーンよりも高解像度を得やすい。階調数は高精細をAMスクリーンで実現するために高スクリーン線数では階調数が低下するが、FMスクリーンはそのようなことがない。
(7) FM印刷物はAM印刷物に比較して中間〜シャドー部の調子が上がり、ハイライト〜中間部はAMとほぼ同等〜低めに出る。シャドー側のコントラストを表わすK値は、全般的にFMは小さい。インキベタ濃度は、小ドット径を使用する高精細用途のFMスクリーンにおいては高スクリーン線数のAMスクリーンと同様に網部分で高濃度が得にくい。
(8)FMスクリーンのハイライト表現力は、高スクリーン線数と同じく、フィルム出力、刷版焼付け、オフセット平版印刷における湿し水などの影響を受けやすく不利である。校正画像の形成では、理論的にはFMスクリーンは高スクリーン線数のAMスクリーンよりも適合手段が多い。
(9)FMスクリーンを高品位印刷の用途で利用するには、品質管理が通常のAMスクリーン175線レベルでは成功せず、管理レベルを厳しく突き詰めてはじめてFMスクリーンによる製版・印刷の品質管理が完成するという。

彫刻法では、FMスクリーンを彫刻することは不可能であるが、フォトリソグラフィー法では可能性がある。しかし、フォトリソグラフィー法は、処理工程に時間がかかり、設備が大掛かりで高価であり、感光液・現像液の劣化、アルカリ廃液の排出等の多くの問題がある。

他方、インクジェットプリンタ技術にあっては、1ピコリットルの噴射が可能になったので、フォトリソグラフィー法に置き換わる技術として注目され始めた。1ピコリットルは、一辺が1μmの立方体の容積である。

本願発明は、フォトリソグラフィーに替わりインクジェットプリンタ装置を用いしかもオフセット印刷等において適用可能なFMスクリーン(Frequency Modulation Screen)のFMスクリーニングプログラムを改良して、FMスクリーンのメリットをグラビア印刷でも享受できるグラビア版をピンホールが生じずに迅速簡便に良好に製造でき、システムを安価に構築でき製版工程を短縮でき、感光液・現像液のアルカリ廃液の排出等の問題を軽減・回避できる、グラビア製版方法を提供することを目的としている。
本願発明は、グラビア印刷におけるFMスクリーンのメリットの享受、具体的には、オフセット印刷等において適用可能なFMスクリーンのFMスクリーニングプログラムの、シャドウ部の網点変換に関して、ランダムに折れ曲がっていりくんだ状態の非画線部であるスクリン線を有しかつスクリン線が次第に細くなるようにして版としてのグラデーションが0%〜75%前後ないし0%〜85%前後となる改良されたFMスクリーニングを行なうことにより、従来のエッチング法のグラビア版のAMスクリーンの、セルが非常に小さいハイライト部においてインキがセル内に詰まってしまうことに起因するインキの転移が不良であるという欠点の克服と、最シャドウ部のスクリン線の交差部をインキが流れるように欠いて交差部にインキが確実に転移し得るとともに文字の輪郭をギザギザがないアウトラインとすることができること、最シャドウ部のセルも浅いので水性インキを使用する印刷に適しているという長所の享受と、FMスクリーンがAMスクリーンよりも優れているメリットとして、ハイライト部から中間調部においてモアレの発生を回避できること、5色以上の印刷でも線切れが起こらないこと、高解像度の印刷再現ができること、デンシティージャンプが目立たないこと等のメリットが享受できる、グラビア製版方法を提供することを目的としている。

【課題を解決するための手段】
[請求項1]に記載の発明は、被製版ロールを両端チャックしインクジェットプリンタ装置のインクジェットノズルを該被製版ロールに近接させてインクジェットノズルと被製版ロールに相対的なスキャニング動作を行なわせ、基準網点をセルからインキの転移が良好に行なわれ得る大きさとして、該基準網点をランダムに発生させかつ濃淡階調度に対応して次第に密集させかつときには複数個くっつけて発生させるようにして、ハイライト部及び中間調部の画像の網点変換を行ない、シャドウ部の画像の網点変換については、ドクターの刃を受けるスクリン線が残るように、上記基準網点よりも小さい網点を上記基準網点に付け加えてランダムに折れ曲がっていりくんだ状態の非画線部がその幅を濃淡階調に対応して次第に狭めていきグラデーションが0%〜75%前後ないし0%〜85%前後となる網点変換のFMスクリーニングを行なって得られるデジタル情報に基づいて、インクジェットノズルからエッチング液に対して耐性を有するインクを被製版ロールに噴射してネガマスクを塗布形成し、次いで、被製版ロールの露出した金属面をエッチングしてセルを形成することを特徴とするグラビア製版方法を提供するものである。
[請求項2]に記載の発明は、被製版ロールを両端チャックして回転し原反リールからワイピングクロスのテープを繰り出して被製版ロールの一端に摺接して巻き取りを行ないテープの摺接位置を被製版ロールの他端まで移動してテープで被製版ロールに付着している汚れや油脂を拭浄し、拭浄後又は拭浄の後を追うように、インクジェットプリンタ装置のインクジェットノズルを該被製版ロールに近接させてインクジェットノズルと被製版ロールに相対的なスキャニング動作を行なわせ、基準網点をセルからインキの転移が良好に行なわれ得る大きさとして、該基準網点をランダムに発生させかつ濃淡階調度に対応して次第に密集させかつときには複数個くっつけて発生させるようにして、ハイライト部及び中間調部の画像の網点変換を行ない、シャドウ部の画像の網点変換については、ドクターの刃を受けるスクリン線が残るように、上記基準網点よりも小さい網点を上記基準網点に付け加えてランダムに折れ曲がっていりくんだ状態の非画線部がその幅を濃淡階調に対応して次第に狭めていきグラデーションが0%〜75%前後ないし0%〜85%前後となる網点変換のFMスクリーニングを行なって得られるデジタル情報に基づいて、インクジェットノズルからエッチング液に対して耐性を有するインクを被製版ロールに噴射してネガマスクを塗布形成し、次いで、被製版ロールの露出した金属面をエッチングしてセルを形成することを特徴とするグラビア製版方法を提供するものである。

【発明の実施の形態】
実施の形態のグラビア製版方法は、被製版ロールを両端チャックして回転し原反リールからワイピングクロスのテープを繰り出して被製版ロールの一端に摺接して巻き取りを行ないテープの摺接位置を被製版ロールの他端まで移動してテープで被製版ロールに付着している汚れや油脂を拭浄し、拭浄後又は拭浄の後を追うように、インクジェットプリンタ装置のインクジェットノズルを該被製版ロールに近接させてインクジェットノズルと被製版ロールに相対的なスキャニング動作を行なわせ、基準網点をセルからインキの転移が良好に行なわれ得る大きさとして、該基準網点をランダムに発生させかつ濃淡階調度に対応して次第に密集させかつときには複数個くっつけて発生させるようにして、ハイライト部及び中間調部の画像の網点変換を行ない、シャドウ部の画像の網点変換については、ドクターの刃を受けるスクリン線が残るように、上記基準網点よりも小さい網点を上記基準網点に付け加えてランダムに折れ曲がっていりくんだ状態の非画線部がその幅を濃淡階調に対応して次第に狭めていきグラデーションが0%〜75%前後ないし0%〜85%前後となる網点変換のFMスクリーニングを行なって得られるデジタル情報に基づいて、インクジェットノズルからエッチング液に対して耐性を有するインクを被製版ロールに噴射してネガマスクを塗布形成し、次いで、被製版ロールの露出した金属面をエッチングしてセルを形成し、次いでレジスト剥離し次いで硬質クロムメッキを設けてなる。
インキの転移が良好に行なわれる最少セルの大きさとは、具体的には、20μmφ位である。

本願発明のグラビア製版方法の実施の形態を図面を参照して説明する。
図1は、本願発明のグラビア製版方法を実施するための製版用インクジェットプリンタ装置の正面図を示す。
図2は、拭浄ヘッドの作業開始前の要部の拡大側面図である。
図3は、拭浄ヘッドの作業中の要部の拡大側面図である。
図1において、符号1のケーシングは、前面上部にロール出し入れ用開口1aを有するとともに上昇してロール出し入れ用開口1aを閉じるロール出し入れ用扉2を有している。
ケーシング1内には被製版ロールチャック回転手段3が備えられている。被製版ロールチャック回転手段3は、モータ(図示しない)により回転駆動される駆動側チャック3aと、可動テーブル3bに設けられロール長さに対応して移動しテイルチャック3cとで被製版ロールRをチャックすることができ被製版ロールRの径の入力により所要低速度例えば周速が0.5m/sとなる回転数を算出して該回転数で回転するようになっている。
この実施の形態にかかる被製版ロールRは、100φmm×800mm〜300φmm×2000mmの大きさのグラビア印刷用のスリーブ型の被製版ロールである。
可動テーブル3bを移動する構成は、ケーシング1の後面壁に設けられた横方向の直動ガイド3dに可動テーブル3bが案内されているとともに、直動ガイド3dの間に設けられたボールねじ3eに螺合するボールナット3fが可動テーブル3bに設けられていて、サーボモータ3gによりボールねじ3eが回転されボールナット3fがランナーになる構成である。

被製版ロールチャック回転手段3にチャックされた被製版ロールRの下側には、レール4上に載置された移動台5がボールねじ駆動により被製版ロールRに沿って往復移動することができ、移動台5上に装備された昇降テーブル6に可動ブラケット7が設けられ、該可動ブラケット7に拭浄ヘッドが装備されている。
昇降テーブル6を昇降する構成は、移動台5に設けられた縦方向の直動ガイド8に昇降テーブル6が案内されているとともに、ボールねじ(図示しない)が移動台5に縦軸となるように設けられかつ該ボールねじに螺合するボールナット(図示しない)が昇降テーブル6に設けられていて、サーボモータ(図示しない)によりボールねじが回転されボールナットがランナーになる構成である。
可動ブラケット7は、上記の昇降を行なう昇降テーブル6に対してさらに昇降する構成である。可動ブラケット7を昇降する構成は、昇降テーブル6に設けられた雌ガイド9に可動ブラケット7に設けられた雄ガイド10が案内されているとともに、昇降テーブル6と可動ブラケット7とがシリンダ装置11で連結され、シリンダ装置11の伸縮により可動ブラケット7が昇降テーブル6に対して昇降する構成である。
可動ブラケット7は、シリンダ装置11が伸張作動することにより昇降テーブル6よりも先に上昇するようになっており、次いで、昇降テーブル6が昇降したときに、被製版ロールチャック回転手段3によりチャックされた被製版ロールRを受け入れる湾部7aを有している。
可動ブラケット7には、湾部7aの中央部に対応して近接センサー12が付設されている。近接センサー12は湾部7aに受け入れる被製版ロールRの下面とのギャップが例えば3mmになったときに検出信号を出力するようになっており、この検出信号に基づいて、昇降テーブル6が上昇停止するようになっている。
従って、シリンダ装置11の伸張により可動ブラケット7を大きく上昇ストロークさせ、次いで、被製版ロールRを径の大小に関らず可動ブラケット7の湾部7aに最大に入れるための、可動ブラケット7の被製版ロールRの径に応じたストロークを昇降テーブル6に分担させて、動作時間の短縮と位置決めストロークの短小化が図られている。
移動台5の移動速度は被製版ロールRが1回転すると例えば8〜10mm移動するように被製版ロールRの回転数に応じて替えられる。

拭浄ヘッドは、可動ブラケット7に取付けた原反リール13から自己発塵性がないワイピングクロスのテープTを繰り出して可動ブラケット7の湾部7aを挟む対抗部に備えた一対のガイドロール14,15に掛け渡して、テープTを第1のトルクモータ16により回転駆動される巻き取りボビン17に巻き取るとともにガイドロール14に対してシリンダ装置20によりニップ圧を付与される制動用フリーロール21を押し付けてテープTを挟圧してかつガイドロール14の回転に制動を与えることにより原反リール13からのテープTの繰り出しに制動を加えるように構成されている。
制動用フリーロール21は、ガイドロール14に対して例えば0.5mm離れるように軸部と軸受に遊びがあり、シリンダ装置20が伸張作動により制動用フリーロール21が付勢され、制動用フリーロール21がガイドロール14に対してニップ圧を加えるようになっている。
被製版ロールチャック回転手段3は、第1のトルクモータ16に負荷がかかるように、原反リール13から繰り出されるテープTの走行方向とは逆方向に被製版ロールRを回転するようになっている。

リワインダー軸18は、第2のトルクモータ19の出力軸に連結解離でき、軸方向に引き抜いて取外すことができるように構成され、原反リール13の中心孔を嵌挿支持している。第2のトルクモータ19は、第1のトルクモータ16よりもトルクが小さくて原反リール13からのテープTの繰り出しに制動を与える方向に回転駆動するように設けられている。
第1のトルクモータ16により原反リール13からのテープTの繰り出しが行なわれるから、第2のトルクモータ19は、駆動が与えられている回転方向とは逆にクリープ回転することでテープTの繰り出しに制動を与えることができる。
従って、テープTの繰り出しに制動を与えることは、シリンダ装置20によりニップ圧を付与される制動用フリーロール21でガイドロール14を押圧することと第2のトルクモータ19の共同作用により行なわれる。

ワイピングクロスは、超極細長繊維のポリエステル又はポリエステルとナイロンからなり自己発塵性がないクロスである。好適なワイピングクロスとしては、カネボウ株式会社のワイピングクロスのサヴィーナミニマックス(登録商標)があり、これは、0.1デニール(1〜5μmの太さ)の超極細繊維であり、長繊維であるポリエステルとナイロンからなり、原糸断面がくさび状であり、埃を取り込み、自己発塵性がないクロスである。他に、東レ株式会社のワイピングクロスは超極細長繊維のポリエステルからなり自己発塵性がないクロスであり、適用可能である。
原反リール13は、ワイピングクロスのテープTをボビンに巻いたものであり、カネボウ株式会社製あるいは東レ株式会社製のものを購入使用できる。

被製版ロールチャック回転手段3にチャックされた被製版ロールRの上側には、インクジェットノズル22aが被製版ロールRに対向しているプリンタヘッド22が装備され、インクジェットノズル22aが回転される被製版ロールRの一端に近接移動しエッチング液に耐性を有するインクを噴射して被製版ロールRの他端まで移動して画像を形成するようになっている。
プリンタヘッド22の被製版ロールRに対する接近・離隔移動は、ブラケット25を介してプリンタヘッド22を支持している昇降テーブル24が往復台23に装備された昇降駆動手段により昇降されることにより行なわれる。
昇降駆動手段は、往復台23に設けられたボールねじと昇降テーブル24に固定されたボールナットとが螺合していて、サーボモータ29によりボールねじが駆動されるとボールナットがランナーになることで行なわれる。
又、プリンタヘッド22の被製版ロールRに沿った往復移動は、往復台23が往復駆動手段により往復動されることにより行なわれる。
往復駆動手段は、ケーシング1の後面壁に装着された直動ガイド26に往復台23が係合案内されかつケーシング1の後面壁に軸支されたボールねじ27と昇降テーブル24に固定されたボールナットとが螺合していて、サーボモータ28によりボールねじ27が駆動されるとボールナットがランナーになることで行なわれる。

作用を説明する。
最初に拭浄ヘッドが回転される被製版ロールRの一端から他端まで拭浄を行ない、次いで、プリンタヘッド22のインキジェットノズル21からインキの噴射が行なわれ、回転される被製版ロールRに耐食画像が形成される。

拭浄ヘッドによる作用を詳述する。
原反リール13を取付けてワイピングクロスのテープTを制動用フリーロール21を巻いてガイドロール14,15に掛け渡してテープ繰り出し端を巻き取りボビン17に巻き付ける。
被製版ロールチャック回転手段3が被製版ロールRを両端チャックして回転する。このときの回転数は、比較的低回転とすれば良く、特定回転数にする限定はない。次いで、移動台5が被製版ロールRの一端に対応する位置に移動する。
シリンダ装置11を伸張して可動ブラケット7を昇降テーブル6に対して上昇し、次いで、昇降テーブル6が上昇していき、可動ブラケット7の湾部7aに被製版ロールRが相対的に入り込み被製版ロールRの下面とのギャップが例えば3mmになったときに近接センサー12が検出信号を出力して昇降テーブル6が上昇停止する。
昇降テーブル6の上昇と略同時に、第1のトルクモータ16と第2のトルクモータ19が駆動し、シリンダ装置20が伸張作動して、ワイピングクロスのテープTにテンションが加わりテープ走行が開始する。
昇降テーブル6が上昇すると、被製版ロールRがガイドロール14,15に掛け渡されたテープTに接触して可動ブラケット7の湾部7aに相対的に入り込んできて、テープTが被製版ロールRの周面を摺接走行する。被製版ロールRの回転はテープTの走行方向とは逆方向となる。従って、テープTがテンションを弛めないで回転する被製版ロールRに摺接走行して被製版ロールRに付着している汚れや油脂の拭浄を開始する。
昇降テーブル6が上昇を停止して、数秒経過後に移動台5が被製版ロールRの一端に対応する位置から他端に対応する位置まで移動する。従って、ワイピングクロスのテープTによる拭浄が被製版ロールRの一端から他端まで行なわれる。
次いで、昇降テーブル6が下降復帰してからシリンダ装置11が縮小して可動ブラケット7を昇降テーブル6に対して下降し、ガイドロール14,15に掛け渡されたテープTが被製版ロールRから離れて水平に張った状態に戻った時点で第1のトルクモータ16と第2のトルクモータ19が駆動停止し、シリンダ装置20が縮小作動して、テープ走行が停止し、移動台5が元位置へ復帰移動する。

画像の描き込みを終了すると、サーボモータ29の駆動により昇降テーブル24が上昇復帰しインキジェットノズル21が被製版ロールRから離隔する。次いで、サーボモータ28の駆動により往復台23が復帰移動されプリンタヘッド22が待機位置に復帰して往復台23が停止される。

(3) Density jumps are not noticeable on FM screens. Density jumps (steps in density) occurring at halftone dots near 50% on the AM screen are inconspicuous on the FM screen. This is because the halftone dots near the middle of the screen make random contact with the adjacent points, so that the density step is reduced.
(4) The color tone of the FM screen is vividly expressed. Colors close to the primary colors and colors with high saturation can be reproduced with the four process colors, and a more realistic expression effect can be exhibited.
(5) The FM screen can have a higher resolution than the screen with the same output data capacity. Since the interval between the halftone dots can be reduced, if the output data capacity is the same, the resolution can be made higher than that of the AM screen by reducing the dot diameter. (6) In the FM screen, the minimum drawing dot becomes the physical resolution, and it is easier to obtain a higher resolution than the AM screen. As for the number of gradations, the number of gradations decreases at a high screen line number in order to realize high definition on an AM screen, but the FM screen does not have such a case.
(7) The tone of the middle to shadow parts of the FM printed matter is higher than that of the AM printed matter, and the highlight to the middle part is almost equal to or lower than AM.
