本発明は、合成セグメントの製造装置および方法に関する。

【従来の技術】
従来、トンネル覆工などに用いられるセグメントにおいて、鋼枠にコンクリートを打設した合成セグメントが知られている。合成セグメントは、鋼枠とコンクリートを組み合わせることにより、使用目的に沿ったそれぞれの利点が生かされ、その一例として、高強度化や、鋼枠によって種々の継手形状を設けること等が容易となるといった利点を備えるため、様々な構造およびその製造方法が提案されてきた。

鋼枠の構造としては、合成セグメントの内周面(凹面)がそのままトンネル覆工の内周面として使用できるコンクリート面となるように、少なくとも内周面側を開放面とした構造のものがある。
またコンクリートを打設する際の鋼枠の配置には、凸面を上側に向けて配置する凸型と、凹面を上側に向けて配置する凹型があった。

内周面側が開放面とされた鋼枠にコンクリートを打設する場合、凹型の配置では、合成セグメントの厚みを調整可能な蓋を設けるか、または蓋なしでコンクリートを充填し、鏝もしくは機械により仕上げを行って、内周面を形成していた。また、凸型の配置では、開放面の型枠面を形成する架台に鋼枠を載せて固定し、上側からコンクリートを充填していた。その際、コンクリート注入と空気抜きのための開口部を鋼枠の凸面(上面)に設け、コンクリート打設後、鋼板を溶接するなどして開口部を塞ぐ場合もあった。

【発明が解決しようとする課題】
しかしながら、上記のような従来の合成セグメントの製造装置および方法では、下記のような問題があった。
凹型によりコンクリートの打設を行う場合、蓋を用いると、鋼枠内部に凹形状は容易に形成できるものの、凸形状の形成が困難である。また、鏝もしくは機械により仕上げを行うため、手間がかかる上に仕上げ面に凹凸が生じやすいという問題があった。
凸型によりコンクリートの打設を行う場合、上側に空気抜きを設けないと、上側の鋼枠下に気泡が溜まり、コンクリートの充填密度が低い箇所ができて、強度のばらつきが生じるという問題があった。空気抜きを設ける場合には、開口部を塞ぐ鋼枠の後加工のため、溶接などの熱を加える作業が必要となり、充填されたコンクリートに影響を及ぼすという問題があった。
また、コンクリートを上側から打設するため、下側である凹面の充填状態や表面性が劣るという問題があった。
したがって、いずれの場合にも凹面の表面状態や寸法精度が悪く、その後仕上げが必要となって、製造に多大の手間と時間を要するという問題があった。

本発明は、このような問題に鑑みてなされたものであって、後仕上げをすることなく合成セグメントの凹面をきれいに仕上げることができ、しかも合成セグメントの製造効率を向上することができる合成セグメントの製造装置および方法を提案することを目的とする。

【課題を解決するための手段】
上記の課題を解決するために、請求項1に記載の発明では、トンネル覆工の周方向に延びる内周面を形成する凹面と、同じく外周面を形成する凸面とを有し、トンネル覆工の延設方向および周方向においてそれぞれ他のセグメントと接合する接合面を備え、少なくとも該接合面が枠体で形成され、前記枠体にコンクリートを打設することにより前記凹面が形成される合成セグメントの製造装置であって、前記合成セグメントの凹面を形成するための型枠凸面と、該型枠凸面を上方に向けて、その周方向の端部の相対高さを可変に支持する架台と、該型枠凸面内にコンクリート出口が接続されたコンクリート注入管路と、前記コンクリート出口を開閉する開閉機構と、前記枠体を前記型枠凸面上に固定する固定手段とを備えた構成を用いる。
この発明によれば、凹面側が開放面とされた枠体を、凸面側が上方に向けられた状態で型枠凸面上に固定できる。そして、凸面側が型枠凸面の上側におかれた状態で、型枠凸面の周方向端部の相対高さをずらして、コンクリート出口側が高くなるように傾斜させて配置することができる。したがって、コンクリートが型枠凸面上の周方向に沿って層状をなして円滑に下降するので、コンクリートを円滑かつ速やかに充填することができる。その後、開閉機構を閉じてコンクリート出口をふさぎ、硬化を待って脱型することにより、内周面がコンクリートの合成セグメントを製造することができる。

請求項2に記載の発明では、請求項1に記載の合成セグメントの製造装置において、前記コンクリート出口が、前記型枠凸面の周方向の端部に設けられた構成を用いる。
この発明によれば、コンクリート出口が設けられている型枠凸面の周方向の端部の位置を適宜の高さに設定することにより、コンクリート出口から型枠凸面の周方向の他方の端部に向かって、コンクリートが一方向に下降する傾斜を形成することができる。

請求項3に記載の発明では、請求項1または2に記載の合成セグメントの製造装置において、前記型枠凸面の裏面側から、前記コンクリート出口に対して挿通および退避可能に設けられ、前記型枠凸面上に保持された前記枠体の内部の空気を排出する空気抜き手段を備えた構成を用いる。
この発明によれば、合成セグメントの内周面側から空気抜きをすることができ、空気抜き後に空気抜き手段を退避することができる。

請求項4に記載の発明では、請求項1〜3に記載の合成セグメントの製造装置において、前記開閉機構が前記型枠凸面に沿って開閉される構成を用いる。
この発明によれば、型枠凸面に沿って開閉機構を閉鎖できるので、型枠凸面によって形成される合成セグメントの内周面に開閉機構の痕跡が内周面上の凹凸として残らないようにすることができる。

この発明によれば、コンクリート投入口からコンクリートを自重で流し込むことにより、コンクリートを型枠内部に充填することができる。

この発明によれば、第2の工程により型枠凸面を周方向の一方の端部が他方の端部に比べて高くなるように傾斜させて保持し、第3の工程により高さの高い周方向の一方の端部からコンクリートを打設するので、コンクリートが型枠凸面上を周方向に沿って層状をなして円滑に下降しながら充填が進んでいく。

請求項8に記載の発明では、請求項7に記載の合成セグメントの製造方法において、前記第4の工程の後に、前記型枠凸面の周方向の両端部がほぼ同じ高さに並ぶ位置に、前記架台の傾斜方向を変更する第5の工程とを備える方法を用いる。
この発明によれば、コンクリートの打設が終了してから、第5の工程により型枠凸面の周方向の両端高さを揃えるので、型枠凸面には、ほぼ合成セグメントの厚み分程度の圧力が加わり、型枠凸面に作用するコンクリート圧が周方向の左右方向にアンバランスがなくなってほぼ均等化される。

請求項9に記載の発明では、請求項7または8に記載の合成セグメントの製造方法において、前記第3の工程を、前記架台の傾斜を減少させながら行う方法を用いる。
この発明によれば、コンクリート打設中に架台の傾斜を減少させるから、先にコンクリートが充填された型枠凸面にかかるコンクリート圧を減少することができ、コンクリートの打設中であっても型枠凸面にかかるコンクリート圧のアンバランスを低減することができる。

この発明によれば、高流動性を備えたコンクリートにより、コンクリートを迅速に充填できるとともに、コンクリート面の表面性を向上することができる。
ここで高流動性を備えたコンクリートとは、いわゆる高流動コンクリートが該当することはいうまでもないが、それに限るものではなく、例えば軟練りコンクリート、流動化コンクリートなどの流動性が向上されたコンクリートをすべて含む。

【発明の実施の形態】
以下では、本発明の実施の形態を、添付図面を参照して説明する。なおすべての図面を通して、同一または相当する部材は、同一の符号を付している。
まず本発明に係る合成セグメントの製造装置の実施の形態について説明する。
図1は、本発明の実施形態に係る合成セグメントの製造装置を説明するための分解斜視図である。図2は、図1のA視方向の正面説明図である。図3は、図2のB−B断面図である。

本発明の実施形態に係るセグメント製造装置10(合成セグメントの製造装置)は、少なくとも他の合成セグメントに接合する接合面が鋼枠(枠体)で構成され、その鋼枠にコンクリートを打設することにより、トンネル覆工の内周面をなす凹面が形成された合成セグメントを製造する装置である。以下、混乱のおそれがない限り、合成セグメントも単にセグメントと略称する。

はじめに鋼枠11(枠体)について説明する。
鋼枠11は、弓なりの断面をトンネル覆工の延設方向に延ばした鋼枠凸面11b(凸面)と、その端部から裏面(凸面の反対側)の垂直方向に延ばされて、トンネル覆工の周方向に配置された鋼枠側面11c、11c(接合面)と、同じくトンネルの延設方向に配置された鋼枠側面11d、11d(接合面)とを備えている。つまり、鋼枠凸面11bは、鋼枠側面11c、11c、11d、11dによって端部を囲まれ、鋼枠側面11c、11c、11d、11dの先端が鋼枠開口端11aを構成している。
以下では、簡単のために、上記の周方向、延設方向をセグメントの上の方向を指示する言葉として適宜用いることにする。

鋼枠側面11c、11c、11d、11dには、セグメント同士を接合するための適宜の接合機構を設けられるが、本発明では、コンクリートの打設時にコンクリートを漏出させないようにすることができれば、どのような接合機構も採用することができる。

鋼枠開口端11aは、鋼枠凸面11bと同方向に湾曲を有する凸面と当接可能とされている。ただし、本実施形態では、鋼枠11をセグメント製造装置10に取り付ける際、鋼枠開口端11aとセグメント製造装置10の間に、厚み方向に変形可能な合成ゴムや合成樹脂などの弾性体からなる緩衝材12を配するようにしている。

架台2は、凸状に湾曲した端面を有する架台側板2a、2aを対向させて平行に配置し、その間に適宜のスパン部材を配して固定した構成とされている。凸状の湾曲は、後述する型枠凸面1の凸面とほぼ同様の湾曲とされている。架台側板2a、2aには適宜補強のためのリブなどが設けられていてもよい。特に、凸状に湾曲した端面からは、架台側板2a、2aの対向方向外側に延ばされた架台フランジ2c、2cが設けられている。

架台側板2a、2aの湾曲が延びる方向の一端側(以下、ヒンジ側端部と称する)には、回転支軸と回転支点からなるヒンジ部2dが設けられている。ヒンジ部2dは、取付面7に固定され、架台2を取付面7に対して回動自在に保持している。また、架台側板2aには、吊り上げ部2eが設けられている。吊り上げ部2eは、例えば、架台側板2aに吊り上げ用穴を空けたり、吊り上げ金具ヒンジ部2dを設けることにより、クレーンなどを取り付けることが可能とされている。

スライド溝1aとスライド突起4aは、互いに嵌合して、滑らかに移動可能とされ、コンクリートがもれないように出口3bを塞ぐことができるものなら、どのような形状でもよい。例えば、図4(a)、(b)に示したように、V字の突起および溝の組合せでもよいし、図4(c)に示したように、シャッター4の端面が斜面のスライド突起4aを、型枠凸面1とフランジ3cに挟まれる楔状の隙間に嵌合させるものであってもよい。

コンクリート注入シュート3は、出口3bから、架台2の内部を経て、可動側端部の外側に延ばされた管路3dを備える。外側に延ばされた管路3dの端部には、開口を形成する投入口3aを設けられている。管路3dの中間部には、管路3d内でのコンクリートの流通を確保しつつ、管路3dを架台2の可動方向に屈曲させることができる回転ジョイント3eが設けられている。また、投入口3aの近傍は、コンクリートが円滑に下降できるように漏斗状とされている。

次に、コンクリート注入シュート3の架台2内部における構成を図5を参照して説明する。図5は、コンクリート注入シュート3および空気抜きパイプ8の構成と動作を説明するための周方向断面の説明図である。
コンクリート注入シュート3は途中から出口3bの個数・形状に応じた管路部3dに分離され、その先端が、それぞれボルト13…によりフランジ3cと固定されている。

管路部3dには、その側部から、内部に管路8bを有する空気抜きパイプ8が挿入方向に移動可能に挿通されている。したがって、空気抜きパイプ8の先端部8aは、出口3bを通って、管路部3d内と鋼枠内部11fとの間を往復自在とされている。空気抜きパイプ8とコンクリート注入シュート3の側部の間には、合成ゴムや合成樹脂などからなるシール材9が配されており、空気抜きパイプ8の移動に際してコンクリートがもれないようにシールされている。

次に、固定手段5について説明する。固定手段5は、例えば形鋼などで形成され、端部に固定穴を設けた押え部材5a…と、それを固定するためのボルト5b…とナット5c…とからなる。
図2、3に示したように、鋼枠11を緩衝材12を介して型枠凸面1に載せた状態で、鋼枠凸面11b上の延設方向に押え部材5aを渡し、押え部材5aと架台フランジ2cの間に挿通したボルト5bをナット5cで固定することにより、鋼枠11を型枠凸面1上に固定するものである。

次に、本発明の実施形態に係るセグメント製造装置10の動作を説明することにより、その作用について説明する。
図6、7は、セグメント製造装置10を用いてセグメントを製造する各工程を順を追って説明するための周方向断面の説明図である。ここでは、簡単のために固定手段5などの図示は省略している。

まず、第1の工程では、固定手段5により、緩衝材12を介して鋼枠11を型枠凸面1に固定する。緩衝材12により、鋼枠開口端11aと型枠凸面1は隙間なく密着され、高流動性のコンクリートを用いても漏れが生じないようにすることができる。また、固定手段5の押え力を加減することにより、緩衝材12の弾性の範囲で型枠凸面1と鋼枠開口端11aの距離が可変できるので、固定時に、セグメントの厚みを微調整することができる。

第2の工程では、まず図6(a)に示したように、吊り上げ部2eを吊り上げ手段17によって引き上げ、架台2と取付面7の間に傾斜支持台6bを配して、架台2を傾斜させる。傾斜角度は、可動側端部がヒンジ側端部より高い状態で、型枠凸面1に対して鋼枠凸面11b上側に位置するような角度とする。したがって、図2に示したヒンジ側端部と可動側端部がほぼ水平の位置にある状態から少なくとも90°より小さい範囲の角度とする。
さらに、投入口3aは、鋼枠内部11fの任意の位置よりも高くなるように配置される。このとき、回転ジョイント3eを適宜に屈曲させることにより、架台2の傾斜量に応じて、投入口3aを水平に保つことができる。そのため、コンクリートを投入しやすくなっている。

第3の工程では、この状態で、シャッター4を開き、空気抜きパイプ8を鋼枠内部11fに挿入し、コンクリート供給手段14により、コンクリート15を投入口3aから投入する。
すると、図2(a)に示したように、コンクリート15は、自重により、コンクリート注入シュート3の管路部3dを流れ、出口3bを経て、型枠凸面1を伝い、層状をなして下降し、鋼枠11内に充填されていく。
コンクリート15の充填が進むにしたがって鋼枠内部11fの残留空気16は、上方に押し上げられ、空気抜きパイプ8を通って、コンクリート注入シュート3の外部に放出される。

このように、型枠凸面1を傾斜させてコンクリート15を打設することにより、型枠凸面1の表面に最初にコンクリート15が充填され、後から充填されるコンクリート15はその上を層状に流動していく。つまり、上方から下方にコンクリート15が落下し、落下点で乱流を形成する場合とは異なり、型枠凸面1のコンクリート15の流れが乱されることがなく、セグメントの内周面において、気泡痕やコンクリート流動の不均一性が抑えられる結果、表面性が損なわれることなくきれいなコンクリート面が形成される。また、コンクリート15内の気泡の発生も低減される。発生した気泡も、順次上方に移動して残留空気16と合流するから、空気抜きパイプ8により確実に排出される。

コンクリート15は、どのようなコンクリートであってもよいが、高流動性コンクリートとすることが好ましい。そうすれば、より迅速に充填されて生産性が向上し、気泡も上方へ逃げやすくなるので、セグメントの内周面はさらにきれいに形成される。

なお、ここで高流動性を備えたコンクリートとは、いわゆる高流動コンクリートが該当することはいうまでもないが、それに限るものではなく、例えば軟練りコンクリート、流動化コンクリートなどの流動性が向上されたコンクリートをすべて含む。

図6(b)に示したのは、このようにして、コンクリート15が鋼枠内部11fに完全に充填された状態である。投入口3aが鋼枠内部11fの任意の位置よりも高いので、投入口3aにコンクリート15を投入するだけで、鋼枠内部11f内にコンクリート15を充填することができる。
また空気抜きパイプ8を鋼枠内部11fの最高の位置に配置することにより、残留空気16を自然に排出できる。

第4の工程では、この状態で、空気抜きパイプ8を鋼枠内部11fから引き抜き、シャッター4を閉鎖する(図7(a))。空気抜きパイプ8およびシャッター4の動作は手動で行ってもよいし、モータや油圧装置などの動力を組み合わせて動作させてもよい。このとき、コンクリート15は、鋼枠11と型枠凸面1で完全に覆われる。
したがって、このまま硬化するのを待って、脱型することにより、セグメントが得られる。シャッター4は、型枠凸面1に沿って閉鎖されるので、セグメントの内周面には段差が生じないから、脱型後の後仕上げは不要である。

このようにして、セグメント製造装置10により、後仕上げをすることなく凹面をきれいに仕上げることができ、しかも製造効率に優れた合成セグメントを得ることができる。

なお、上記の製造工程において、第4の工程の直後に、傾斜支持台6bを取り払い架台の姿勢をヒンジ側端部と可動側端部がほぼ同じ高さとなる水平状態とする第5の工程を付け加えてもよい。そのようにすれば、コンクリート15の重量が型枠凸面1上で周方向の左右に均等にかかった状態で、コンクリート15の硬化を待つことができるから、コンクリート圧のアンバランスにより内周面の表面性がばらつくことが低減され、さらに良好に表面が仕上がるという利点がある。また、鋼枠内部11f内にわずかに気泡が残留した場合でも、型枠凸面1から鋼枠凸面11b側に向かって上方に浮上するから、セグメントの内周面に残留して表面に現れることを確実に防止できる。

なお、上記の製造方法の説明において、第4の工程の後に第5の工程を行って、架台2を水平状態にしたが、コンクリート15を打設中の第3の工程において、徐々に架台2を傾斜させるようにし、架台2がほぼ水平状態になったときに、シャッター4を閉鎖する第4の工程を行うようにしてもよい。
そのようにすれば、第5の工程の作用がコンクリート15の打設中に発揮されるので、同様の効果をより短時間の内に得ることができるという利点がある。
