【発明の属する分野】
本発明は、主としてプリント配線板の基板材料等として使用されるガラスクロスに用いられる、ガラス繊維ヤーンの集束剤及びそれを用いたガラス繊維ヤーンに関する。

【従来の技術】
ガラス繊維ヤーンは、繊維径数ミクロンのガラスフィラメント数百本〜千数百本を、集束剤を用いて集束してストランドとし、このストランドに撚りをかけて得られる。そして、このガラス繊維ヤーンは、製織工程によってガラスクロスとなり、このガラスクロスに樹脂を含浸させることによって、繊維強化プラスチック(FRP)製品の補強材として使用されている。

近年、このガラスクロスの用途として、特にプリント配線板の基板材料への適用が注目されている。このプリント配線板の製造工程においては、ガラスクロスにエポキシ等の樹脂を含浸させてプレプリグを形成し、更に、薄い銅箔等が積層されて形成される。このため、銅箔を損傷しないように、ガラスクロスの表面には毛羽等の欠陥が非常に少ないことが要求されている。

一方、このようなガラスクロスの製造工程としては、上記のストランドにリング撚糸機等を用いて撚りをかけて、ガラス繊維ヤ−ンをボビンに巻き取り、その後、エアージェット織機等によって経糸と緯糸とを製織することが行なわれている。

ここで、ガラスクロスの経糸においては、上記のガラス繊維ヤ−ンをボビンに巻き取った後、製織工程の前に整経工程と呼ばれる工程が行なわれる。この整経工程では、織物設計によって決定される経糸の本数、長さ、密度、幅に応じて、等しい張力で各ボビンから整経ビ−ムに巻き取り、これによって、経糸があらかじめ幅方向に揃った状態で準備され、次工程において、この整経ビームが織機の経糸の繰り出し位置に装着される。

この経糸に要求される性能としては、まず、上記整経工程の毛羽発生を防止するための良好な集束性が挙げられる。整経工程では、数百〜数千本の経糸を幅方向に引き揃える必要があるために複数のガイドを通す必要があり、これによる摩擦によって毛羽が発生しやすい。また、エアジェットでの製織時にも筬等での摩擦によって毛羽が発生しやすい。

次に、上記の整経工程における、経糸の安定した走行性が要求される。整経ビームに巻き取る際には、織機で繰り出すときの経糸の吊りやゆるみを防止するため、すべての経糸を一定のテンション(張力)でビームに巻き取る必要がある。このテンションが不安定になると、引っ掛かり等によって毛羽が発生しやすくなり、また、製織工程においてもガラスクロスに織り段やゆるみ等が発生するので好ましくない。したがって、経糸には適度の滑り性を付与してテンションを安定させ、走行性を確保する必要がある。

更に、整経工程における粉落ちの防止が要求されている。整経工程においては、数百〜数千本の経糸を一括して引き揃えることで粉落ちが多くなり、これによって清掃頻度が増し、作業性が低下し、また、汚れの付着が発生するので好ましくなく、更に、作業環境の点からも好ましくない。

このような、ガラス繊維ヤーンの集束性や、整経時の走行性、粉落ちの防止は、ガラスフィラメントをストランドに集束する際の集束剤の組成によって調整することができる。

このような、集束剤として、例えば、特開2001−240432号公報には、澱粉と、パラフィンと、脂肪酸トリグリセリドとを含む平滑成分を乳化剤で乳化してなる平滑剤と、カチオン系柔軟剤とを含むガラス繊維用集束剤であって、平滑剤の乳化剤として、特定のHLB値の界面活性剤3種を併用すると共に、カチオン系柔軟剤に対する澱粉の量を所定の割合とすることにより、ガラス単繊維の折れによる毛羽立ちを防止し、エアージェット製織での製織性を高めることが開示されており、その実施形態においては、脂肪酸トリグリセリドとしては、水添植物油が好適であることが記載されている。

また、例えば、特開平10−72243号公報には、粉落ちや毛羽立ちが減少し、適性な硬度を有するヤーンの得られる硝子繊維用集束剤用化工澱粉として、全化工澱粉に対して5〜95重量%の60℃、5%水溶液で1〜5CPSの粘度を有する化工澱粉と同じく95〜5重量%の60℃、5%水溶液で6〜50CPSの粘度を有する化工澱粉とからなる硝子繊維集束剤用化工澱粉が開示されており、その実施形態においては、化工澱粉が、エーテル化、エステル化、グラフト化、架橋処理の群から選ばれる1種以上の化工を必要に応じて行ない、ここでヒドロキシアルキル化の程度を示すMS値が0.03〜0.26、好ましくは0.07〜0.20の範囲になるように付加されることが記載されている。

【発明が解決しようとしている課題】
上記の従来技術のうち、特開2001−240432号公報の集束剤においては、澱粉としてエーテル化コーンスターチ、ハイアミロースコンーンスターチの糊化したものを単独又は併用して用いており、集束性に大きく影響する被膜強度や伸びについて特に限定されていないので、上記の経糸用途として使用される場合には集束性が不充分であるという問題点があった。

また、特開平10−72243号公報の集束剤においても、澱粉のMS値が0.03〜0.26であるため、澱粉の被膜伸度が不充分となり、このため、やはり経糸用途として使用される場合には、集束性が不充分であるという問題点があった。

したがって、本発明の目的は、プリント配線板に使用されるガラスクロスの経糸として用いられ、整経工程における集束性を良好にして毛羽発生を防止し、かつ、安定した走行テンンションが得られる適度な滑り性が得られ、更に、整経工程における粉落ち防止性に優れ、製織時の筬等での摩擦等による毛羽の発生防止性に優れる、ガラス繊維ヤーン用集束剤及びそれを用いたガラス繊維ヤーンを提供することにある。

【課題を解決するための手段】
上記目的を達成するために、本発明等は鋭意検討した結果、被膜形成剤としてエーテル変性化度の低い澱粉を用いることによって集束性が向上し、更に油剤として、飽和度の高い植物油と、パラフィンとを組み合わせることによって、集束性を維持し、かつ、整経時の走行性にも優れることを見出し、本発明を完成するに至った。

すなわち、本発明のガラス繊維ヤーン用集束剤は、平均径5〜10μmであるガラスフィラメント200〜800本を集束してなるストランドに撚りをかけて、ガラスクロスの経糸として用いられるガラス繊維ヤーンの前記ストランドの集束に用いる集束剤であって、
前記集束剤が、澱粉と、植物油と、パラフィンと、乳化剤とを少なくとも含有し、
前記澱粉がMS値0.001〜0.03のエーテル化澱粉であり、かつ、前記植物油の飽和度が90%以上であることを特徴とする。

上記発明によれば、澱粉としてエーテル化澱粉を用い、更に、MS値0.001〜0.03である変性度の低い澱粉を使用するので、高強度、高伸度の被膜をガラス繊維の表面に形成することができる。これにより、経糸用途に使用した場合においても整経工程や製織工程における集束性を向上させることができ、毛羽の発生を抑制することができる。

また、油剤として、飽和度が90%以上である植物油と、パラフィンとを組み合わせることにより、上記の集束性を維持しつつ、適度な滑り性を付与し、整経時の走行性を確保することができる。また、植物油が含有されているので整経時の粉落ちも防止することができる。

本発明においては、前記パラフィンと前記植物油との配合割合が、質量部で40〜60:60〜40であることが好ましい。この配合割合であれば、パラフィンで滑り性を付与しつつ、植物油で過剰な滑りを抑制して毛羽の発生も防止できるので、上記の集束性、走行性、粉落ち防止のすべてついて、更に優れた効果を得ることができる。

【発明の実施の形態】
以下、本発明について詳細に説明する。

本発明のガラス繊維ヤーン用集束剤は、澱粉と、植物油と、パラフィンと、乳化剤とを少なくとも含有する。

澱粉はフィラメントを集束するとともに、被膜形成剤として工程中での屈曲、摩擦からガラス繊維を保護する目的として用いられる。そして、本発明においては、澱粉がMS値0.001〜0.03のエーテル化澱粉であることを第1の特徴としている。これにより、高強度の被膜をガラス表面に形成することができるので、整経工程における集束性を向上させることができ、毛羽の発生を抑制することができる。ここで、被膜強度とは、糊化した澱粉をフィルム化したときの引張強さである。

澱粉の種類としては特に限定されず、コーンスターチ、タピオカ澱粉、小麦粉澱粉、甘藷澱粉、馬鈴薯澱粉等が使用可能であるが、澱粉以外の不純物が少なく、容易に入手できる点からコーンスターチが好ましく用いられる。

澱粉はエーテル変性されたエーテル化澱粉を用いる。エーテル化としてはカルボキシメチル化、ヒドロキシアルキル化、アルキル化、ベンジル化、カチオンエーテル化などが挙げられるが、なかでもヒドロキシアルキル化が好ましい。これにより、糊化開始温度が低くなるので糊化し易く、また、溶液を安定化することができる。更に、加熱脱油時においても比較的容易に除去することができる。

このようなヒドロキシアルキル化は、上記の澱粉に、例えば、エチレンオキシド、1・2−プロピレンオキシド、1・2−ブチレンオキシド等を作用して得られる。

そして、上記のエーテル化澱粉の変性度は、MS値で0.001〜0.03、好ましくは0.005〜0.02の範囲である。ここで、MS値とはヒドロキシアルキル化の程度を示し、澱粉の無水グルコース残基当たりのヒドロキシアルキル基のモル数を意味する。

MS値が0.001未満であると糊化が困難になるので好ましくなく、0.03を超えると、毛羽抑制のための被膜強度が得られなくなるので好ましくない。

このようにエーテル変性度の小さい澱粉を用いることにより、上記のように、特に高強度の被膜をガラス繊維の表面に形成することができるので、経糸用途においても集束性を向上でき、毛羽の発生を抑制することができる。

次に、本発明に用いる油剤について説明する。油剤は主にストランドに潤滑性を付与する目的として用いられる。

本発明においては、油剤として、飽和度が90%以上の植物油と、パラフィンとを併用することを第2の特徴とする。パラフィンを含有させることによって滑り性を付与して整経工程における走行安定性を向上できるが、逆にパラフィンのみでは滑り性が過剰となって整経時の走行性が低下するので、植物油を併用する必要がある。また、この植物油の併用によって粉落ちも防止できる。

そして、植物油としては、飽和度が90%以上の植物油を用い、飽和度が99%以上の植物油を用いることが好ましい。これにより、ヤーン表面の平滑性が向上し、集束性が向上して毛羽の発生を防止できる。飽和度が90%未満の植物油を用いた場合には、ヤーン表面の平滑性が低下して毛羽が発生しやすくなる。

なお、本発明における飽和度とは、油剤中に含まれる炭化水素(炭化水素の末端炭素原子に結合した基がある場合にはその基を除いた炭化水素を含む)全量に対し、前記油剤中に含まれる二重結合を含まない炭化水素、すなわち飽和炭化水素(飽和炭化水素の末端炭素原子に結合した基がある場合にはその基を除いた飽和炭化水素を含む)全量の割合をいう。

このような飽和度が90%以上の植物油としては、あらかじめ飽和脂肪酸を含むグリセリド等を用いてもよく、不飽和脂肪酸を水添して飽和して、いわゆる硬化油として得てもよい。

植物油としては、特に限定されず、ヤシ油、パーム油、パーム核油、コーン油、綿実油等が挙げられる。これらは、単独で使用してもよく、2種類以上を混合して用いてもよい。なお、前記植物油は、ラード等の動物油を併用して動植物油として用いることができる。動植物油として用いる場合、後述する植物油の量とは、動植物油の量をいうものとする。

一方、本発明に用いるパラフィンとしては特に限定されず、従来公知のパラフィンワックス等を用いることができる。

上記の油剤の含有量としては、油剤全体として、前記澱粉100質量部に対する、前記パラフィン及び前記植物油の含有量が10〜40質量部であることが好ましい。前記パラフィン及び前記植物油の含有量が10質量部未満であると、滑り性が得られず、走行性が低下するので好ましくなく、40質量部を超えると、過剰に滑りすぎて走行安定性が確保できなくなるので好ましくない。

また、パラフィンと植物油との配合割合としては、質量部で40〜60:60〜40であることが好ましい。この配合割合であれば、パラフィンで滑り性を付与しつつ、植物油で過剰な滑りを抑制して毛羽の発生も防止して、特に集束性と走行性の双方に優れる集束剤が得られる。油剤に対するパラフィンの配合割合が40質量%未満であると、充分な滑り性が得られず、走行性が低下するので好ましくなく、60質量%を超えると、逆に滑りすぎて走行安定性が低下するので好ましくない。

本発明においては、上記の油剤を乳化するための乳化剤を更に含有している。乳化剤としては特に限定されず、従来公知の非イオン系の界面活性剤等が使用できる。また、非イオン系の界面活性剤としては、エステル系、エーテル系、エーテルエステル系の乳化剤等が使用できるが、なかでもエステル系を用いることが好ましい。

具体的には、エステル系乳化剤としては、例えば、ポリオキシエチレンモノラウレート、ポリオキシエチレンモノステアレート、ポリオキシエチレンモノオレエート等のポリオキシエチレンモノアルキルエステルや、ソルビタンモノラウレート、ソルビタンモノステアレート、ソルビタンモノパルミテート、ソルビタンモノオレエート、ソルビタンセスキオレエート、ソルビタントリオレエート等のソルビタンエステルや、ポリグリセリンオレイン酸エステル、ポリグリセリンラウリン酸エステル、ポリグリセリンステアリン酸エステル等の脂肪酸グリセリンエステルを用いることができる。

また、エーテル系乳化剤としては、例えば、ポリオキシエチレンラウリルエーテル、ポリオキシエチレントリデシルエーテル、ポリオキシエチレンセチルエーテル、ポリオキシエチレンステアリルエーテル、ポリオキシエチレンオレイルエーテル等のポリオキシエチレンアルキルエーテルや、ポリオキシエチレンノニルフェニルエーテル、ポリオキシエチレンオクチルフェニルエーテル等のフェニルエーテル型の乳化剤が挙げられる。

更に、エーテルエステル系乳化剤としては、ポリオキシエチレンソルビタンモノラウレート、ポリオキシエチレンソルビタンモノパルミテート、ポリオキシエチレンソルビタンモノステアレート、ポリオキシエチレンソルビタンモノオレエート等のソルビタンエステルエーテル型の乳化剤等が挙げられる。

これらの乳化剤は、単独で用いてもよく、また、2種類以上を併用して用いてもよい。また、上記の乳化剤の含有量は、パラフィン及び植物油に対して10〜40質量%であることが好ましい。

本発明の集束剤においては、上記の成分以外に他の成分を含んでいても良い。このような成分としては、例えば、カチオン潤滑剤や、防カビ剤の他、シランカップリング剤、その他各種添加剤が挙げられる。

上記の集束剤の製造方法としては、従来公知の方法により、澱粉に、油剤を乳化してエマルジョン化したものを加え、更にその他の成分を混合することにより製造できる。

次に、上記の集束剤を用いて得られる、本発明のガラス繊維ヤーン、及びガラスクロスについて説明する。

上記の本発明のガラス繊維ヤーン用集束剤は、平均径5〜10μmであるガラスフィラメント200〜800本を集束してストランドを得る際に、集束剤として付着される。このような平均繊維径、集束数のストランドとしては、例えば11〜135tex番手のストランドが挙げられる。

ガラス繊維に集束剤を付着させる方法としては、ロールアプリケーターなどを用いて塗布することができる。集束剤の付着量は、集束剤付着後のガラス繊維ストランドの質量を基準として、固形分量で0.3〜2.0質量%の範囲が好ましい。また、集束剤を付着させるタイミングは、繊維化後であればいつでも良いが、効率的に付着させるために繊維化直後に付着させた方が好ましい。

上記の集束剤が付着されたストランドは、更に、撚りがかけられてガラス繊維ヤーンとされ、ガラスクロスの経糸としてボビンに巻き取られる。ここで、撚糸には従来公知のリング撚糸機等が使用可能である。撚り数も特に限定されないが、0.1〜2.0回/25mmが好ましく、0.5〜1.0回/25mmが特に好ましい。

このようにして得られる代表的なガラス繊維ヤーンの種類としては、例えば、JIS−R3413におけるECG75(75は1ポンド当たりのヤード数の1/100を表わす)のガラス糸が例示できる。

上記のガラス繊維ヤーンは、ガラスクロスの経糸として織機に供給する前に、整経工程が行なわれる。整経工程では、織物設計に基づいた本数、長さ、密度、幅などにしたがって、ガラス繊維ヤーンを巻き取った複数のボビンから一本一本を引き揃えるための作業であるクリール架けが行なわれた後、これら多数の糸を引き出し平行に並べて、一様な張力を与えながら整経ビームに巻き取る。これによって、製織に必要な経糸が整えられる。整経方法は限定されず、部分整経でもよい。

そして、本発明の集束剤を用いたガラス繊維ヤーンは集束性に優れるので、この整経工程において毛羽の発生が少ない。また、走行テンションが安定しているので、整経時に優れた走行性を得ることができる。更に、整経時の粉落ちも少ない。

その後、整経ビームを織機の繰り出し側に装着し、製織工程によりガラスクロスを製造する。織機としては、高速で製織できることからエアジェット織機を用いることが好ましい。

上記の製織条件としては、従来公知の条件が使用でき特に限定されない。また、織構造としては特に限定されないが、例えばプリント配線板の基板材料として用いる場合には、平織が好ましく用いられる。

このようにして得られる上記のガラスクロスは、表面に毛羽等の欠陥が非常に少なく、主としてプリント配線板の用途に好適に用いることができる。

【実施例】
以下、本発明を実施例によって更に詳細に説明する。なお、本発明は以下の実施例に限定されるものではない。また、以下の実施例及び比較例における、各原料の配合量は、最終的に得られる集束剤を100質量%とした場合の固形分量、すなわち、後記する表1の集束剤全体の組成中における固形分量で記載されている。

実施例
<澱粉糊化液の調整>
エーテル化澱粉であるヒドロキシプロピル化コーンスターチ(MS値=0.01)4.4質量%(集束剤全体を100質量%とした場合の固形分量を意味する。以下の実施例及び比較例における配合量についても同じ。)を水に分散させ、加熱し、95℃で30分間糊化し糊化液を得た。

<油剤エマルジョンの調整>
次に、パラフィンワックス0.6質量%と、ヤシ油・パーム油からなる飽和度99.7%の植物油0.6質量%と、界面活性剤であるソルビタンモノステアレート0.09質量%、及びポリオキシエチレンジソルビタンモノステアレート0.09質量%とを溶融、混合し、80℃の熱水で乳化し、植物油エマルジョンを得た。

次に、テトラエチレンペンタミン(TEPA)及びステアリン酸縮合物酢酸塩からなるカチオン潤滑剤0.2質量%、防カビ剤0.01質量%となるように熱水に分散した。

上記の澱粉糊化液と、植物油エマルジョンと、カチオン潤滑剤及び防カビ剤とを混合し、温水を加えて、表1(固形分)に示す実施例の集束剤を得た。

試験例
実施例、及び比較例1〜4の集束剤を用いてガラス繊維ヤーンの製造及び整経を行ない、整経工程における走行テンション、毛羽数、及び、整経時の粉落ちについて調べた。
なお、ガラス繊維ヤーンの製造及び整経は以下の条件で行なった。

まず、平均径9μmであるガラスフィラメント400本を集束してストランドを製造し、上記の集束剤を、集束剤付着後のガラス繊維ストランドの質量を基準として固形分量で1.0質量%となるように繊維化直後に付着させた。

次に、このストランドをリング撚糸機を用いて撚糸し、JIS−R3413におけるECG75 1/0 0.7 Zのガラス繊維ヤーンを得た。

更に、このガラス繊維ヤーンを、600本セットし、引き揃えて整経し、整経ビームに巻き取った。

なお、整経工程における走行性は、テンションメーターを用いて走行中のガラス繊維ヤーンのテンション(g)を測定した。

また、毛羽数は、整経ビーム1本あたりの毛羽数を毛羽検知機を用いて測定した。

粉落ちは、整経時の筬やガイド等での集束剤の落下量を目視で評価し、1:非常に少ない、2:少ない、3:普通、4:多い、5:非常に多い、の5段階で評価した。

上記の測定結果を表2にまとめて示す。

表2の結果より、本発明の実施例においては、走性テンションが25gであり、整経時の走行性が良好であった。また、毛羽数、粉落ち共に少なかった。

これに対して、MS値が0.08のコーンスターチを用いた比較例1においては、集束性が不充分であるために整経工程での毛羽数が増加した。また、油剤としてパラフィンのみで植物油を含有しない比較例2においては、滑り性が過剰となり、却ってテンションが低下して走行性が悪化し、更に粉落ちが悪化した。また、油剤として植物油のみでパラフィンを含有しない比較例3においては、滑り性の不足により、走行テンションが大幅に増加し、毛羽数も増加した。また、植物油の飽和度が本発明の規定範囲外である、飽和度が41%の植物油を用いた比較例4においては、滑り性の不足により走行テンションが増加し、毛羽数も増加した。

【発明の効果】
以上、本発明の集束剤によれば、ガラスクロスの経糸として用いられるガラス繊維ヤーンの整経工程においても集束性に優れるので、毛羽の発生を有効に防止できる。また、適度の滑り性が付与されているので、整経工程におけるテンションが一定で走行性に優れ、エアジェット製織において経糸の吊りやゆるみを防止できる。したがって、この集束剤を用いたガラス繊維ヤーンは、プリント配線板に用られるガラスクロスに好適に使用できる。[0001]

In recent years, attention has been paid to application of the glass cloth to a substrate material of a printed wiring board, in particular. In the manufacturing process of the printed wiring board, a glass cloth is impregnated with a resin such as epoxy to form a prepreg, and further, a thin copper foil or the like is laminated. For this reason, the surface of the glass cloth is required to have very few defects such as fluff so as not to damage the copper foil.

On the other hand, as a manufacturing process of such a glass cloth, the above strand is twisted using a ring twisting machine or the like, the glass fiber yarn is wound around a bobbin, and then the warp and the weft are wound by an air jet loom or the like. Weaving is performed.

Here, in the warp of the glass cloth, a step called a warping step is performed before the weaving step after winding the glass fiber yarn around a bobbin. In this warping step, the warp beam is wound from each bobbin into a warping beam with equal tension according to the number, length, density, and width of the warps determined by the fabric design.
