Abstract
Description
- Die Erfindung betrifft die Herstellung von Polyvinylacetalen mit ausgewählter Viskosität durch Fraktionierung von Roh-Polyvinylacetal anhand dessen Teilchengrößenverteilung.
- Die Herstellung von Polyvinylacetalen, insbesondere Polyvinylbutyral, durch sauer katalysierte Acetalisierung von Polyvinylalkohol wird in vielen Varianten seit mehreren Jahrzehnten großtechnisch wie z. B. in
DE 2838025 ,US 5187217 ,EP 1384731 beschrieben, durchgeführt. Gemeinsamkeit dieser Verfahren ist, dass Polyvinylalkohol in homogener wässriger Lösung sukzessive acetalisiert wird, wobei das erhaltene Polyvinylacetal mit steigendem Acetalisierungsgrad in Wasser unlöslich wird und in Form von Partikeln aus der Reaktionslösung ausfällt. Die Polyvinylacetal-Partikel werden nach Abschluss der Reaktionen abfiltriert, gewaschen und getrocknet. - Der eingesetzte Polyvinylalkohol liegt als radikalisches Polymerisat von Vinylacetat mit einer relativ großen Polydispersität von 2,5 bis 4,5 vor. Dementsprechend sind auch die erhaltenen Polyvinylacetale ein Gemisch aus Polyvinylacetalen unterschiedlicher Kettenlänge und zum Teil unterschiedlichem Acetalisierungsgrad.
- Die am Polyvinylacetal makroskopisch ermittelten Eigenschaften wie Acetalisierungsgrad, Restpolyvinylalkoholgehalt, Polymerisationsgrad und Viskosität stellen dementsprechend Mittelwerte über alle Fraktionen dar.
- Die Herstellung von Polyvinylacetalen mit niedriger Viskosität ist technisch mit Problemen behaftet, da solche Verbindungen niedrige Schmelzpunkte aufweisen und bereits bei Raumtemperatur 25 °C und darüber zum Verkleben an Reaktorwänden, Rohrleitungen oder Filtersystemen neigen. Es wäre daher von Vorteil, eine alternative Herstellmethode für niedrigviskose Polyvinylacetale unter Vermeidung einer gezielten Synthese bereitzustellen.
- Überraschenderweise wurde gefunden, dass bei der Herstellung von Polyvinylacetalen niedrigviskose Anteile hauptsächlich in Form von kleineren und hochviskose Anteile hauptsächlich in Form von größerer Partikel vorkommen.
- Gegenstand der vorliegenden Erfindung ist daher ein Verfahren zur Fraktionierung von Roh-Polyvinylacetal in mindestens zwei Fraktionen enthaltend Polyvinylacetale mit unterschiedlichen Viskositäten durch Sichten des Roh-Polyvinylacetal in mindestens zwei Fraktionen mit unterschiedlicher mittlerer Teilchengröße.
- Das erfindungsgemäße Verfahren kann unabhängig von der absoluten Viskosität und mittleren Teilchengröße des Roh-Polyvinylacetals durchgeführt werden. Durch die Sichtung in mindestens zwei, bevorzugt in drei und besonders bevorzugt in vier oder fünf Fraktionen mit unterschiedlicher mittlerer Teilchengröße wird eine entsprechende Anzahl Fraktionen mit unterschiedlichen Viskositäten erhalten.
- Der Begriff "Sichtung in Fraktionen unterschiedlicher Teilchengröße umfasst die Trennung von Roh-Polyvinylacetal in Fraktionen, die aufgrund der Trennschärfe der Sichtungsverfahren technisch bedingte Überlappungsbereiche aufweisen können.
- Es ist ein besonderes Merkmal der vorliegenden Erfindung, dass sich Restacetatgehalt und Polyvinylalkoholanteil des Polyvinylacetals durch die Sichtung nicht ändert, d. h. die Polyvinylacetale der Fraktionen weisen nahezu die gleichen Restacetatgehalte und Polyvinylalkoholanteile wie das eingesetzte Roh-Polyvinylacetal auf.
- Das erfindungsgemäße Verfahren wird in einer ersten Ausführungsform durchgeführt, in dem das Roh-Polyvinylacetal durch Sichten des Roh-Polyvinylacetal in zwei Fraktionen, wobei die erste Fraktion alle Roh-Polyvinylacetal-Teilchen mit einem mittleren Teilchendurchmesser kleiner d50 und die zweite Fraktion alle Roh-Polyvinylacetal-Teilchen mit einem mittleren Teilchendurchmesser größer d50 enthalten
- In einer zweiten Ausführungsform wird Roh-Polyvinylacetal durch Sichten des Roh-Polyvinylacetal in zwei Fraktionen aufgeteilt, wobei die erste Fraktion alle Roh-Polyvinylacetal-Teilchen mit einem mittleren Teilchendurchmesser kleiner d40 und die zweite Fraktion alle Roh-Polyvinylacetal-Teilchen mit einem mittleren Teilchendurchmesser größer d40 enthält.
- In einer dritten Ausführungsform wird Roh-Polyvinylacetal durch Sichten des Roh-Polyvinylacetal in zwei Fraktionen aufgeteilt, wobei die erste Fraktion alle Roh-Polyvinylacetal-Teilchen mit einem mittleren Teilchendurchmesser kleiner d30 und die zweite Fraktion alle Roh-Polyvinylacetal-Teilchen mit einem mittleren Teilchendurchmesser größer d30 enthält.
- In einer vierten Ausführungsform wird Roh-Polyvinylacetal durch Sichten des Roh-Polyvinylacetal in zwei Fraktionen aufgeteilt, wobei die erste Fraktion alle Roh-Polyvinylacetal-Teilchen mit einem mittleren Teilchendurchmesser kleiner d20 und die zweite Fraktion alle Roh-Polyvinylacetal-Teilchen mit einem mittleren Teilchendurchmesser größer d20 enthält.
- In einer fünten Ausführungsform wird Roh-Polyvinylacetal durch Sichten des Roh-Polyvinylacetal in zwei Fraktionen aufgeteilt, wobei die erste Fraktion alle Roh-Polyvinylacetal-Teilchen mit einem mittleren Teilchendurchmesser kleiner d10 und die zweite Fraktion alle Roh-Polyvinylacetal-Teilchen mit einem mittleren Teilchendurchmesser größer d10 enthält.
- In einer sechsten Ausführungsform wird Roh-Polyvinylacetal durch Sichten des Roh-Polyvinylacetal in zwei Fraktionen aufgeteilt, wobei die erste Fraktion alle Roh-Polyvinylacetal-Teilchen mit einem mittleren Teilchendurchmesser kleiner d90 und die zweite Fraktion alle Roh-Polyvinylacetal-Teilchen mit einem mittleren Teilchendurchmesser größer d90 enthält.
- Durch die Trennung der Kornklassen wird eine Auftrennung des Roh-Polyvinylacetals in Fraktionen mit unterschiedlichen mittleren Molekulargewichten realisiert. Die Viskositäten und Molekulargewichte der Fraktionen hängen von der mittleren Partikelgröße und der Molekulargewichtsverteilung, sowie deren Breite des Roh-Polyvinylacetals ab.

- Die erfindungsgemäße Fraktionierung kann durch Techniken wie Sieben, Zentrifugation oder Windsichten erfolgen.
- Die erfindungsgemäß verwendeten Roh-Polyvinylacetale besitzen bevorzugt einen Polyvinylalkoholanteil von 12 - 27 Gew.-% und insbesondere von 12 - 18 Gew. %, von 18 - 21 %, 21 - 24 Gew. % und von 24 - 27 Gew.-%.
- Der Restacetatgehalt ist dabei bevorzugt kleiner 20 mol % und insbesondere von 16-6,5 mol%, oder kleiner 4 mol%
- Die erfindungsgemäß verwendeten Polyvinylacetale besitzten eine Polydispersität von 15 bis 1, bevorzugt von 10-1,5 und besonders bevorzugt von 7-2.
- Bevorzugt werden zur Fraktionierung Polyvinylacetale eingesetzt, deren Gewichtsmittel des Molekulargewichts Mw größer 10000 g/mol, bevorzugt Mw größer als 20000 g/mol und/oder deren Lösungsviskosität zwischen 14 mPas, bevorzugt 17 mPas und 90 mPas liegt (gemessen an einer 10%igen Lösung von PVB in EtOH:H2O (95:5) bei 20 °C). Dabei sollte das Gewichtsmittel des Molekulargewichts Mw 150000 g/mol und/oder eine Lösungsviskosität (gemessen an einer 5%igen Lösung von PVB in EtOH:H2O (95:5) bei 20°C) von 300 mPas nicht überschreiten.
- Das Rohpolyvinylacetal weist bevorzugt eine Teilchengrößenverteilung d50 von 30 bis 150 µm auf.
- Das Molekulargewicht Mw bzw. die Lösungsviskosität wird wie in den Beispielen angegeben mittels Gelpermeationschromatographie (GPC) bzw. an 10%igen bzw. 5%igen Lösung der Polyvinylacetale in Ethanol/Wasser (95:5) bei 20 °C gemessen.
- Die zur Herstellung der erfindungsgemäß verwendeten Roh-Polyvinylacetale werden nach den bekannten Methoden durch Umsetzen von Polyvinylalkoholen mit einem entsprechenden Molgewicht und Restacetatgehalt mit einem oder mehreren Aldehyden erhalten.
- Als Polyvinylacetal wird insbesondere Polyvinylbutyral, erhältlich durch Umsetzen von Polyvinylalkohol mit Butyraldehyd, eingesetzt.
- Das absolute Molekulargewicht bzw. Lösungsviskosität kann durch Einsatz von entsprechenden Polyvinylalkoholen für die Herstellung der Polyvinylacetale kontrolliert werden. Bevorzugt weisen die zur Herstellung der Polyvinylacetale eingesetzten Polyvinylalkohole eine Lösungsviskosität von mehr als 2,7 mPas auf, gemessen als 4% wässrige Lösung bei 20°C. Die Polyvinylalkohole können im Rahmen der vorliegenden Erfindung rein oder als Mischung von Polyvinylalkoholen mit unterschiedlichem Polymerisationsgrad oder Hydrolysegrad eingesetzt werden. Falls Mischungen von Polyvinylalkoholen eingesetzt werden, liegt deren Lösungsviskosität erfindungsgemäß oberhalb von 2,7 mPas und überschreitet 60 mPas nicht.
- Als Polyvinylalkohol können im Rahmen der vorliegenden Erfindung neben Copolymeren aus Vinylalkohol und Vinylacetat auch Terpolymere aus hydrolysierten Vinylacetat/EthylenCopolymeren eingesetzt werden. Diese Verbindungen sind in der Regel zu mehr als 98% hydrolysiert und enthalten 1 bis 10 Gew. auf Ethylen basierende Einheiten (z.B. Typ "Exceval" der Kuraray Europe GmbH).
- Als Polyvinylalkohol können im Rahmen der vorliegenden Erfindung weiterhin auch hydrolysierte Copolymere aus Vinylacetat und mindestens einem weiteren ethylenisch ungesättigten Monomer eingesetzt werden.
- Es ist möglich, die Acetalisierung mit Aldehyden mit 2-10 Kohlenstoffatomen, sowie deren verzweigten Isomeren, bevorzugt mit Acetaldehyd, Butyraldehyd, iso-Butyraldehyd, Valeraldehyd, oder deren Mischungen durchzuführen.
- In einer weiteren, zweiten Variante der Erfindung weisen die erfindungsgemäß verwendeten Polyvinylacetale durch Vernetzung über Carboxylgruppen, durch Polyaldehyde, Glutardialdehyd oder Glyoxylsäure ein erhöhtes Molekulargewicht und eine erhöhte Lösungsviskosität auf.
- Vernetzte Polyvinylacetale sind z.B. über eine intermolekulare Vernetzung von Carboxylgruppen-substituierten Polyvinylacetalen erhältlich. Diese können z.B. durch die Coacetalisierung von Polyvinylalkoholen mit Polyaldehyden, Glutardialdehyd oder Glyoxylsäure hergestellt werden. Besonders bevorzugt weisen so die erhaltenen Polyvinylacetale die bereits beschriebenen Untergrenzen für Molekulargewicht Mw bzw. Lösungsviskosität auf. Bevorzugt reagieren durch die Vernetzung 0.001 bis 1 % der ursprünglich im Polyvinylacetal enthaltenen OH-Gruppen ab. Die vernetzten Polyvinylacetale sollen ein ähnliches Löslichkeitsverhalten wie die unvernetzten Polyvinylacetale aufweisen.
- Geeignete Vernetzungsmöglichkeiten für Polyvinylacetale sind sind z.B. in
EP 1527107 B1 undWO 2004/063231 A1 (thermische Selbstvernetzung von Carboxylgruppenhaltigen Polyvinylacetalen),EP 1606325 A1 (mit Polyaldehyden vernetzte Polyvinylacetale),EP 1622946 A1 (mit Glutardialdehyd vernetzte Polyvinylacetale) undWO 03/020776 A1 - Bei der Herstellung von Polyvinylacetalen wird üblicherweise ein Gemisch von Polyvinylalkohol und Aldehyd(e) oder Polyvinylalkohol und einer Säure wie z.B. HCl vorgelegt und durch Zugabe einer Säure bzw. Aldehyd(e) bei einer Temperatur von -6 bis 40°C unter Ausfallen des Polyvinylacetals umgesetzt (Fällphase). Die Fällphase beginnt mit der Zugabe der letzten Komponente (Säure oder Aldehyd) und dauert in der Regel zwischen 5 und 360 Minuten, bevorzugt zwischen 5 und 240 Minuten. Die Fällphase endet mit Beginn des Heizens auf die Endtemperatur.
- Der Beginn des Heizens ist der Start der Heizphase. Anschließend wird die Reaktion bei einer Endtemperatur von 20 bis 80 °C vervollständigt, wonach die Reaktionsmischung abgekühlt und das Polyvinylacetal abgetrennt u. aufgearbeitet wird. Die Heizphase endet mit Beginn des Abkühlens und dauert in der Regel zwischen 0 und 300 Minuten.
- Die Zugabe von Säure und Aldehyd(e) kann auf einmal oder in Teilmengen erfolgen.
- Der Polyvinylacetatanteil der erfindungsgemäß verwendeten Roh-Polyvinylacetale liegt bevorzugt unter 14 Gew.%, besonders bevorzugt unter 10 Gew.% bzw. unter 5 Gew.% und insbesondere kleiner gleich 4 Gew.%.
- Aus dem Polyvinylalkoholanteil und dem Restacetatgehalt kann der Acetalisierungsgrad rechnerisch ermittelt werden.
- Der Polyvinylalkohol- und Polyvinylalkoholacetatgehalt der Polyvinylacetale wurde gemäß ASTM D 1396-92 bestimmt.
- Das Molekulargewicht Mw (= Gewichtsmittel) der Polyvinylacetale wurde mittels Gelpermeationschromatographie (GPC) in Eisessig unter Verwendung von RI-Detektoren bestimmt und einer unpolaren stationären Phase (SDV Säulen der Firma Polymer Standards Service (PSS)). Die Kalibrierung der Detektoren erfolgte mittels PVB-Eichstandards, deren Absolutwerte mittels statischer Lichtstreuung ermittelt wurden.

- Die Messung der Lösungsviskosität der Polyvinylacetale erfolgte gemäß DIN 53015 bei 20°C in einem Gemisch aus 95 Teilen Ethanol u. 5 Teilen Wasser. Der Feststoffgehalt der Viskositätslösung betrug 10 Gew.%, bzw. 5 Gew% bei hochviskosen Verbindungen.
- Die Messung der Lösungsviskosität der Polyvinylalkohole erfolgte gemäß DIN 53015 bei 20°C in Wasser. Der Feststoffgehalt der Viskositätslösung betrug 4 Gew.%.
- Die Messung der Korngröße des PVB-Pulvers erfolgte mittels Laserbeugung gemäß ISO 13320:2009. Der zur Messung der Partikelgröße verwendete Laser wird an den zu messenden Partikeln gebeugt und ergibt ein spezifisches Beugungsmuster anhand dessen die Partikelgröße nach der sogenannten Fraunhofer - oder Mie-Theorie bestimmt werden kann. Dabei wird das Ergebnis allerdings idealisiert und die gemessenen Partikel als ideal Kugelförmig angesehen. Gängige Messsyteme stammen von Sympatec (Rodos), Malvern (Mastersizer 2000 / 3000) etc.
- Die Trennung der Korngrößenklassen erfolgt durch sogenanntes windsichten. Hierbei wird mittels eines konstanten Luftstroms Partikel nach ihrer Größe und Dichte klassiert, wobei das Prinzip der Schwerkrafttrennung ausgenutzt wird. Großtechnisch werden hierzu verschiedene Sichtergeometrien standardmäßig eingesetzt, wobei der Lufteintrag horizontal oder vertikal erfolgen kann. Gängige Sichtersysteme stammen z.B. von PMT Jetmill GmbH oder Hosokawa Alpine Aktiengesellschaft.
- Die Beispiele 1 und 2 zeigen exemplarisch die Synthese eines Roh-PVBs mit niedriger bzw. höherer Viskosität. Dabei ist bereits ersichtlich, dass die Herstellung niedrig viskoser PVBs höhere Anforderungen an Kühlleistungen etc. erfordert, bei gleichzeitig geringerer Ausbeute pro Ansatz.
- In den Tabellen 1 und 2 ist zunächst die Viskosität und die Korngrößenverteilung des Roh-PVBs aufgeführt. Durch Sichtung wurde dies in verschiedene Fraktionen aufgetrennt, die wiederum PVB mit unterschiedlichen Viskositäten enthalten. Mit dem erfindungsgemäßen Verfahren kann somit PVB einer bestimmten Viskosität durch Auftrennen von Roh-PVB in Fraktionen unterschiedlicher Korngrößen hergestellt werden.
- Allgemeine Herstellmethode für Roh-Polyvinylacetale 100 Gewichtsteile des Polyvinylalkohols mit der dynamischen Viskosität von 2,85 mPas wurden in 1492 Gewichtsteilen Wasser unter Erwärmen auf 90 °C gelöst. Es wurden bei einer Temperatur von 40 °C 64,0 Gewichtsteilen n-Butyraldehyd und bei einer Temperatur von -0,5 °C unter Rühren innerhalb 15 min 220 Gewichtsteile 20 %ige Salzsäure zugegeben, wonach das Polyvinylbutyral (PVB) ausfiel. Die Mischung wurde danach unter Rühren noch 50 min bei -0,5 °C gehalten, danach innerhalb 110 min auf 31°C erwärmt und bei dieser Temperatur für 30 min gehalten. Das PVB wurde nach Abkühlen auf Raumtemperatur abgetrennt, mit Wasser neutral gewaschen und getrocknet. Es wurde ein PVB mit einem Polyvinylalkoholgehalt von 19,8 Gew.% und einem Polyvinylacetatgehalt von 2,5 Gew.% erhalten.

Es wurden bei einer Temperatur von 40 °C 59,5 Gewichtsteilen n-Butyraldehyd und bei einer Temperatur von 2°C unter Rühren innerhalb 15 min 120 Gewichtsteile 20 %ige Salzsäure zugegeben, wonach das Polyvinylbutyral (PVB) ausfiel. Die Mischung wurde danach unter Rühren noch 15 min bei gehalten, danach innerhalb 105 min auf 38 °C erwärmt und bei dieser Temperatur für 90 min gehalten. Das PVB wurde nach Abkühlen auf Raumtemperatur abgetrennt, mit Wasser neutral gewaschen und getrocknet. Es wurde ein PVB mit einem Polyvinylalkoholgehalt von 19,6 Gew.% und einem Polyvinylacetatgehalt von 1,8 Gew.% erhalten.
