Beschreibung
Katalysator und Verfahren zur seiner Herstellung
Die Erfindung bezieht sich auf einen Katalysator gemäß dem im Oberbegriff des Patentanspruches 1.
Solche Katalysatorer. finden bevorzugt eine Anwendung beim Beseitigen von Schadstoffen in Abgasen. Zur Beseitigung von Stickoxiden in Rauchgasen wird derzeit bevorzugt das SCR-Verfahren (SCR=Selective Catalytic Reduction) eingesetzt.
Bei diesem Verfahren werden die Stickoxide (NOx) durch das dem Rauchgas beigemischte Ammoniak (NH3) an einem Katalysator aus Titanoxid/Vanadiumoxid (TiO2/V2O3) bei 300 bis 400 °C unter Bildung von unschädlichem Stickstoff und Wasser reduziert. Ein Nachteil, der bei dem SCR-Verfahren eingesetzten Katalysatoren liegt darin, daß sie nicht für brennstoff- bzw. abgaseigene Reduktionsmittel wie Kohlenmonoxid, Wasserstoff oder Kohlenwasserstoffe geeignet sind, und im praktischen Einsatz nur eine sehr kurze Lebensdauer aufweisen. Diese Nachteile, sowie die Notwendigkeit Ammoniak als Reduktions
mittel zu verwenden, beschränken die technische Einsatzmöglichkeit des SCR-Verfahrens beträchtlich. Zusätzliche Schwierigkeiten entstehen durch die Lagerung des Ammoniak, sowie die genaue Dosierung desselben. Ferner erschwert die Bildung fester Ammoniumsulfidrückstände die Einsatzmöglichkeit dieses Verfahrens.
Der Erfindung liegt deshalb die Aufgabe zugrunde, einen Katalysator zu schaffen, der die Reduktion von Stickoxiden mit Hilfe von Kohlenmonoxid, Wasserstoff und Kohlenwasserstoffen sowie Ammoniak ermöglicht, sowie ein Verfahren aufzuzeigen, mit dem ein solcher Katalysator hergestellt werden kann.
Der erste Teil der Aufgabe wird durch die Merkmale des Patentanspruches 1 gelöst.

Der erfindungsgemäße Katalysator zeichnet sich durch eine hohe Lebensdauer aus, was auf seine thermische, chemische und mechanische Stabilität zurückzuführen ist. Mit ihm ist es möglich, Stickoxide mit Hilfe von Kohlenmonoxid, Wasserstoff und Kohlenwasserstoffen zu reduzieren, die in jedem Abgas von Verbrennungsmotoren und Verbrennungsanlagen enthalten sind. Die Reduktion durch den zusätzlichen Einsatz von Ammoniak ist mit diesem Katalysator ebenfalls möglich. Die Porengröße des Katalysatormaterials ist so gewählt, daß die aktive Oberfläehe durch zu große Poren nicht verringert wird. Die Poren sind auch nicht zu klein, so daß das Eindiffundieren der chemischen Reaktanten und das Ausdiffundieren der Reaktionsprodukte nicht behindert wird.
Weitere erfindungswesentliche Merkmale sind in den Unteransprüchen gekennzeichnet.
Die zur Herstellung des Katalysators verwendeten Mischoxide mit Perowskitstruktur bzw. Perowskit-Spinell- Struktur zeichnen sich in einem weiten Temperaturbereich, und zwar zwischen Raumtemperatur und einer Temperatur von 1200 °C durch hohe thermische Stabilität und chemische Beständigkeit gegenüber heißen Gasen aus, die als Bestandteile korrosive Stoffe, wie z.B. Sauerstoff, Schwefel, Schwefeloxide, Sulfate, Vanate sowie verschiedene Alkalisalze mit sich führen. Die katalytische Aktivität dieser Mischoxide, insbesondere bei der Reduktion von Stickoxiden durch Kohlenmonoxid, Wasserstoff, Kohlenwasserstoffe oder Ammoniak beruht auf der Wirkung der d-Elektronen-Orbitale der Übergangsmetallionen, die in jedem dieser Mischoxide enthalten sind und sich vorzugsweise an der Oberfläche des fertiggestellten Katalysators befinden. Im kubischen Perowskitgitter der o.g. Mischoxide befinden sich die Ionen der Übergangsmetalle sowie die Sauerstoffionen auf der 100-Gitterfläche. An der Oberfläche dieser Kristallite liegen die Ionen der Übergangsmetalle dieser Mischoxide wegen fehlender Sauerstoffionen ungesättigt vor. Diese ungesättigten Ionen bewirken Charge-Transfer-Prozesse mit adsorbierten Molekülen aus der Gasphase. Hierdurch wird die Reduktion von Stickoxiden bei der Anwesenheit geeigneter Reduktionsmittel wie Kohlenmonoxid, Wasserstoff und Kohlenwasserstoffe und Ammoniak bewirkt.
Mischoxide mit Spinellstruktur enthalten ebenfalls Ionen der Übergangsmetalle an der Kristalloberfläche. Die katalytische Aktivität der reinen Spinelle ist im Ver
gleich zu den Mischoxiden mit reiner Perovskitstruktur geringer. Durch geeignete Kombination von Mischoxiden mit Perowskitstruktur und solchen mit Spinellstruktur kann die katalytische Aktivität dieser Mischoxide für die Reduktion der Stickoxide sehr deutlich verbessert werden.
Die Herstellung des erfindungsgemäßen Katalysators wird anhand einer Zeichnung erläutert.
Die einzige zur Beschreibung gehörende Figur zeigt einen Katalysator 1. Das eigentliche Katalysatormaterial 2 ist auf einen Träger 3 aufgetragen. Es wird durch ein ein- oder mehrphasiges Mischoxidsystem gebildet. Dieses Mischoxidsystem kann beispielsweise eine reine Perowskitstruktur bzw. eine gemischte Perowskit-Spinell- Strukbr aufweisen. Die bevorzugten Mischoxidsysteme weisen folgende Zusammensetzung auf:
A1-xMxB1-yNyO3
Ein Mischoxidsystem mit Perowskit-Spinell-Struktur mit der Zusammensetzung:
A1-xMxB1-yNyO3/BN2O4
kann ebenfalls zur Herstellung des Katalysators benutzt werden. Ein Mischoxidsystem mit der folgenden Zusammensetzung:
ABO3/BN2O4
ist als Katalysatormaterial ebenfalls geeignet. Das Mischoxid weist auch hierbei ein Phasengemisch mit Perowskit- und Spinellstruktur auf. In den oben dargestellten allgemeinen Zusammensetzungen des Mischoxidsystems steht A stellvertretend für Lanthan, M für Magnesium, Kalzium, Strontium oder Barium, B für Mangan, Eisen, Kobalt, Nickel und Chrom, während N stellvertretend für Eisen, Mangan, Kupfer oder Vanadium steht, x kann in den oben dargestellten Zusammensetzungen einen Wert zwischen 0 und 0,6 aufweisen, während y einen Wert zwischen 0 und 0,6 annehmen kann. Spezielle Beispiele für die oben beschriebenen allgemeinen Zusammensetzungen der möglichen Mischoxide sind nachfolgend dargestellt.
Die erste Zusammensetzung zeigt ein Mischoxid mit reiner Perowskitstruktur:

Die nachfolgend dargestellten Zusammensetzungen sind Beispiele für Mischoxide mit Perowskit- und Spinellstruktur:
La0,79Sr0,21Fe0,68Cu0,32O3/FeMn2O4
oder
LaFe0 , 68Cu0 , 32/FeFe2O4
Zwei weitere Mischoxide mit Perowskit- und Spinellstruk- tur sind dargestellt :
LaFeO3/CuFe2O4
oder
LaFeO3/MnFeO4/CuFe2O4
Zur Herstellung dieser oben beschriebenen Zusammen- Setzungen werden Karbonate oder Oxide der Metalle verwendet, welche die Mischoxide bilden. So werden beispielsweise Lanthanoxid (La2O3), Strontiumoxid (SrO), Manganoxid (MnO2), Eisenoxid (Fe2O3) und Kupferoxid (CuO bzw. CU2O) in solchen Mengen miteinander gemischt, daß die jeweils gewünschte Zusammensetzung erzielt wird. Das Gemisch, gebildet aus den genannten Oxiden, wird mindestens eine Stunde in einer Kugelmühle oder einer Schwingmühle trocken gemahlen. Anschließend wird das Pulvergemisch vier Stunden bei 1300 °C gesintert, wobei durch Feststoffreaktionen die gewünschte Mischoxidverbindung mit reiner Perowskitstruktur bzw. einer Perowskit-Spinell-Struktur gebildet wird. Zur Erzeugung von Katalysatoren mit den erforderlichen großen spezifischen Oberflächen wird der Sinterkuchen in einer Schwingmühle zu einem sehr feinkörnigen Pulver gemahlen. Das angestrebte Pulver soll eine Korngröße zwischen 0,1 und 5 μm aufweisen. Der Sinterkuchen wird nach dem Mahlen zu dem Pulver mit der gewünschten Korngröße zu einem porösen Granulat mit einem Durchmesser zwischen 2 und 5 mm oder zu porösen Wabenkörper verarbeitet. Hierzu wird dem feinkörnigen Pulver ein organisches Bindemittel und ggf. ein Treibmittel bzw. ein Porenbilder zugesetzt. Alle drei Bedingungen erfüllen beispielsweise Ammoniumbikarbonat und Polyethylenglykole. Durch Pressen oder Extrudieren kann ein Katalysator in Form des porösen Granulates mit dem angestrebten Durchmesser bzw. in Form der gewünschten Wabenkörper gebildet werden. Durch eine anschließende thermische Zersetzung des zugesetzten orga
nischen Binde- oder Treibmittels bei einer Wärmebehandlung an Luft und einer sich daran anschließenden Sinterung bei 1000 bis 1200 °C wird ein Katalysatormaterial hergestellt, das sich durch hohe mechanische, thermische und chemische Stabilität auszeichnet.
Zur Herstellung eines Katalysators 1, wie er in der Figur dargestellt ist, wird zunächst eine Suspension aus 50 Gew.% des feinkörnigen Pulvers gebildet, dessen Herstellung oben beschrieben ist. Vorzugsweise wird ein Pulver verwendet, das eine Korngröße zwischen 0,1 und 5 μm aufweist. Diesem Pulver werden 7,5 Gew.% Ammoniumkarbonat oder Polyethylεnglykole sowie 42,5 Gew.% Äthanol, das als Suspensionsmittel dient, beigemischt. Die Gewichtsangaben beziehen sich auf das Gesamtgewicht der herzustellenden Suspension. Die Menge an Treibmittel und Porenbildern wird so groß gewählt, daß in dem Katalysa- tcrmaterial Poren mit einem Durchmesser vor. 0,1 bis 0,5 μm gebildet werden und mindestens 30 % der gebildeten Poren diese Größe aufweisen. Bei dem dargestellten Kata- lysator 1 ist das Katalysatormaterial 2 auf einen keramischen Träger 3 aufgetragen. Der Träger 3 kann aus feinporigem Alphaaluminiumoxid, Cordierit oder Mullit hergestellt werden. Andere keramische Materialien, die den geforderten Bedingungen entsprechen, können zur Ausbildung des Trägers ebenfalls verwendet werden. Das Trägermaterial muß ebenfalls Poren aufweisen, deren Durchmesser 6 bis 7 μm betragen. Mindestens 50 % der Poren sollten diesen Durchmesser aufweisen. In erster Linie muß das keramische Material die Bedingung erfüllen, daß es mit dem Katalysatormaterial 2 gut verträglich ist. Das Katalysatormaterial 2 kann durch Tauchen oder Spritzen aus der oben hergestellten Suspension auf die Oberfläche des Trägers aufgetragen werden. Durch Trocknen
und Erhitzen an Luft werden das Suspensionmittel und die Treibmittel thermisch zersetzt. Zurück bleibt das feinkörnige Katalysatormaterial 2. Dieses wird bei 1200 °C auf die Oberfläche des Trägers 3 aufgesintert.
Die Verwendung eines keramischen Trägers ist nicht unbedingt erforderlich. Durch ihn wird lediglich die Befestigung des Katalysators 1 an Bauelementen (hier nicht dargestellt) erleichtert. Gleichzeitig kann der Träger das Katalysatormaterial gegen korrosive Einwirkungen schützen bzw. Unverträglichkeiten mit Werkstoffen anderer Bauelemente verhindern, da hierdurch ein unmittelbarer Kontakt vermieden wird.
Es ist auch möglich, das Katalysatormaterial auf eine Unterlage aufzutragen, von der es später gelöst werden kann, so daß der Katalysator 1 ausschließlich durch die Schicht 2 gebildet wird.
Claims
1. Katalysator zur Beseitigung von Schadstoffen in Abgasen aus Verbrennungsanlagen und Verbrennugsmotoren, mit wenigstens einer Schicht (2) aus Katalysatormaterial dadurch gekennzeichnet, daß das Katalysatormaterial durch wenigstens ein Mischoxydsystem gebildet ist, das an seiner Oberfläche ungesättigte Ionen aufweist, die Charge - Transfer - Prozesse bewirken.
2. Katalysator nach Anspruch 1, gekennzeichnet durch wenigstens ein ein- oder mehrphasiges Mischoxidsystem mit Perowskitstruktur oder gemischter Perowskit- und Spinellstruktur, das auf seiner Oberfläche ungesättigte Ionen wenigstens eines Übergangsmetalls aufweist.
3. Katalysator nach Anspruch 1 oder 2, dadurch gekennzeichnet, daß das Mischoxid folgende Zusammensetzung aufweist:
A1-xMxB1-yNyO3
wobei A stellvertretend für Lanthan, M stellvertretend für Magnesium, Kalzium, Strontium, Barium, B stellvertretend für Mangan, Eisen, Kobalt, Nickel und Chrom und N stellvertretend für Eisen, Mangan, Kupfer und Vanadium steht und x sowie y jeweils Werte zwischen 0 und 0,6 aufweisen.
4. Katalysator nach Anspruch 3, dadurch gekennzeichnet, daß das Mischoxid folgende Zusammensetzung aufweist: La0,84Sr0,16Fe0,68Cu0,32O3
5. Katalysator nach einem der Ansprüche 1 oder 2, dadurch gekennzeichnet, daß das Mischoxid folgende Zusammensetzung aufweist:
A1-xMxB1-yNyO3/BN2O4
oder
ABO3/BN2O4
wobei A stellvertretend für Lanthan, M stellvertretend für Magnesium, Kalzium, Strontium, Barium, B stellvertretend für Mangan, Eisen, Kobalt, Nickel und Chrom und N stellvertretend für Eisen, Mangan, Kupfer und Vanadium steht und x sowie y jeweils Werte zwischen 0 und 0,6 aufweisen.
6. Katalysator nach Anspruch 5, dadurch gekennzeichnet, daß das Mischoxid folgende Zusammensetzung aufweist:
La0,79Sr0,21Fe0,68Cu0,32O3/FeMn2O4
oder
LaFe0,68Cu0,32/FeFe2O4
oder
LaFeO3/CuFe2O4
oder LaFeO3/MnFe2O4/CuFe2O4
7. Katasysator nach einem der Ansprüche 1 bis 6, dadurch gekennzeichnet, daß wenigstens eine Schicht (2) des Katalysatormaterials auf einen Träger (3) aufgetragen ist, der aus Aluminiumoxid, Cordierit oder Mullit gefertigt ist.
8. Verfahren zur Herstellung eines Katalysators für die Beseitigung von Schadstoffen in Abgasen aus Verbrennungsanlagen und Verbrennungsmotoren mit wenigstens einer Schicht (2) aus Katalysatormaterial, insbesondere nach Patentanspruch 1, dadurch gekennzeichnet, daß Karbonate oder Oxide von Lanthan, Mangan, Eisen, Kupfer oder Strontium in definiertem Gewichtsverhältnis wenigstens eine Stunde getrocknet ur.d gemahlen werden, daß das so gebildete Pulvergeπiscr. bei 1300 º C zur Bildung der Perowskitstruktur bzw. der Perow skit- und Spinellstruktur gesintert wird.
9. Verfahren nach Anspruch 8, dadurch gekennzeichnet, daß das so gebildete Pulver mit einer Korngröße von 0,1 μm bis 0,5 μm nach der Zugabe von Ammoniumkarbonat und/oder Polyethylenglykolen als Treibmittel und Porenbildner zur Ausbildung von Granulaten oder Wabenkörpern gepreßt oder extrodiert wird, und daß die Treibmittel und Porenbildner anschließend durch Erhitzen an Luft zersetzt werden und daraufhin das Katalysatormaterial bei 1000 bis 1200 °C gesintert wird.
10. Verfahren nach Anspruch 8 oder 9, dadurch gekennzeichnet, daß Lanthanoxid (La2O2), Strontiumoxid (SrO), Manganoxid (MnO2), Eisenoxid (Fe2O3) und/oder Kupferoxi d (CuO) in einem solchen Gewichtsverhältnis miteinander gemischt werden, daß die nachfolgenden Zusammensetzungen erzielt werden:
La0,84Sr0,16Fe0,68Cu0,32O3 oder
La0,79Sr0,21Fe0,68Cu0,32O3/FeMn2O4
oder LaFe0,68Cu0,32/FeFe2O4 oder
LaFeO3/CuFe2O4 oder
LaFeO3/MnFe2O4/CuFe2O4
11. Verfahren zur Herstellung eines Katalysators nach einem der Ansprüche 8 oder 9, dadurch gekennzeichnet, daß eine Suspension aus 50 Gew.% des feinkörnigen Pulvers mit einer Korngröße von 0,1 bis 5 μm sowie 7,5 Gew.% Ammoniumkarbonat und/oder Polyethylenglykolen und 42 Gew.% Äthanol als Suspensionsmittel hergestellt wird, daß die Suspension auf einen Träger (3) aus feinporigem Alphaaluminiumoxid, Cordierit oder Mullit durch Tauchen oder Sprühen aufgetragen wird, daß das Suspensionsmittel durch Trocknen und Erhitzen der gebildeten Schicht (2) thermisch zersetzt und die zurückbleibende feinkörnige Schicht (2) aus dem Katalysatormaterial auf die Oberfläche des Trägers (3) bei 1200 °C aufgesintert wird.
