Die Herstellung von Acrylsäure oder Methacrylsäure durch katalytische Oxidation von Acrolein bzw.
Methacrolein in der Gasphase bei höheren Temperaturen mit molekularem Sauerstoff in Gegenwart von
Wasserdampf und eines Oxidationskatalysators ist unter anderem aus der US-PS 37 95 703 bekannt. Dort wird
ein Katalysator, der Phosphor, Molybdän, wenigstens ein Element aus der Gruppe Thallium, Rubidium,
Cäsium und Kalium sowie wenigstens eines der Elemente Chrom, Silicium, Aluminium, Germanium und
Titan enthält, verwendet Die Selektivität bei der Herstellung von Methacrylsäure aus Methacrolein ist
jedoch bei dem bekannten Verfahren noch nicht befriedigend und auch die Lebensdauer des Katalysators
ist nicht ausreichend.
Es ist in einer älteren Anmeldung (vgl. DT-OS 25 29 537) weiterhin ein Verfahren zur Herstellung von
Methacrylsäure durch katalytische Gasphasenoxidation von Methacrolein mit molekularem Sauerstoff bei einer
Temperatur von 240 bis 450° C in Gegenwart von Wasserdampf und einem Oxidkatalysator, der Molybdän,
Phosphor und mindestens eines der Elemente Kalium, Rubidium, Cäsium und Thallium enthält,
vorgeschlagen worden, bei dem man einen Oxidkatalysator verwendet, dessen Zusammensetzung — abgesehen
vom Sauerstoffgehalt — der Formel

Der Erfindung liegt die Aufgabe zugrunde, ein Verfahren zur Herstellung von Methacrylsäure aus
Methacrolein, das mit hoher Selektivität abläuft, zu schaffen.
Gegenstand der Erfindung ist ein Verfahren zur > Herstellung von Methacrylsäure durch katalytische
Oxidation von Methacrolein in der Gasphase bei einer Temperatur von 240 bis 450° C mit molekularem
Sauerstoff in Gegenwart von Wasserdampf und eines (1) Molybdän, (2) Phosphor, (3) Calcium und/oder
Magnesium. (4) Kalium, Rubidium, Cäsium und/oder Thallium sowie gegebenenfalls (5) Vanadium und/oder
Nickel enthaltenden Oxidkatalysators, bei dem man einen Katalysator der empirischen formel verwendet,
dessen Zusammensetzung — abgesehen vom Sauer-ί stoffgehalt — der Formel

2(1 worin Q Calcium und/oder Magnesium, R Kalium,
Rubidium, Cäsium und/oder Thallium, X Silicium, Mangan, Eisen, Kobalt, Zinn, Chrom, Tantal, Antimon,
Niob und/oder Wismut und Y Vanadium, Kupfer und/oder Nickel bedeutet, entspricht.
In dem in der Erfindung zu verwendenden Katalysator sind die vorliegenden Zustände von Phosphor,
Molybdän und der zugefügten Metalle sehr kompliziert, und auch der chemische Zustand jedes Komponentenelementes
ist nicht vollständig aufgeklärt worden. Es jo erscheint wahrscheinlich, daß jede Komponente nicht
als ein einzelnes Oxid existiert, sondern mit anderen eng verbunden ist.
Es ist bekannt, daß ein Phosphor und Molybdän enthaltendes Katalysatorsystem für die Gasphasenoxi-
j5 dation von Methacrolein geeignet ist. Phosphor und
Molybdän ergeben jedoch sehr komplizierte Verbindungen in Abhängigkeit von ihren Vermischungsmengen
sowie der Wärmebehandlungstemperatur und -atmosphäre. Wenn daher ein Katalysatorsystem, das
4u Phosphor und Molybdän enthält, für eine Gasphasenoxidation angewandt wird, wird die Aktivität und
Selektivität häufig durch die Veränderung der Katalysatorstruktur im Verlauf der Zeit im üblicherweise
angewandten Reaktionstemperaturbereich verringert.
In dem erfindungsgemäßen Katalysator haben die außer Phosphor und Molybdän hinzugefügten Metalle derartige
Eigenschaften, daß sie sehr stabile Salze mit Phosphor und Molybdän ausbilden. Diese Tatsache
scheint zu der Aufrechterhaltung der Aktivität und Selektivität beizutragen.
Unter den durch Q in dem Katalysator gemäß der Erfindung dargestellten Metallen ist besonders Magnesium
bevorzugt. Wenn Magnesium für Q gewählt wird, ist Cäsium als Metall R besonders bevorzugt. Die durch
X dargestellten Metalle werden in eine Metallgruppe eingeteilt, die höhere Wirkungen in der Koexistenz mit
den Metallen, die durch Y dargestellt sind, zeigt, und eine Gruppe eingeteilt, die exzellente Wirkungen
unabhängig von dem Vorliegen oder der Abwesenheit
bO von Y zeigt. Erstere besteht aus Silicium, Mangan, Eisen,
Kobalt, Zinn, Chrom und Titan. Hierunter weisen insbesondere Eisen, Kobalt und Chrom besonders hohe
Wirkung auf. Üblicherweise werden eines bis vier dieser Metalle verwendet, wenngleich es möglich ist, mehr als
vier hiervor zu verwenden, sofern das Verhalten des Katalysators nicht verschlechtert wird. Die :zu der
letzteren Gruppe gehörigen Metalle sind Tantal, Antimon, Niob und Wismuth. Es ist ebenfalls möglich,
gleichzeitig eine Mehrzahl hiervon zu verwenden.
Das durch Y in dem Katalysator gemäß der Erfindung dargestellte Metall ist wirksam für die Herstellung eines
stabileren Phosphormolybdates, und es ist bevorzugt, daß, wenn Mo 12 hinsichtlich des Atomverhältnisses
bedeutet, das atomare Verhältnis von Y 0,01 bis 6 ist.
Der erfindungsgemäß verwendete Katalysator kann hergestellt werden, indem man die Katalysatorkomponenten
zur Trockne verdampft, durch Ausfällen oder durch Vermischen der Oxide. Es ist wünschenswert, daß
die Ausgangsmaterialien innig miteinander vermischt werden. Die Herstellung eines Katalysators kann
beispielsweise dadurch erfolgen, daß man Kaliumnitrat zu einer wäßrigen Lösung von Ammoniumolybdat gibt.
Dazu wird dann Phosphorsäure und anschließend eine wäßrige Calciumnitratlösung sowie Tantaloxidpulver
gegeben und das Gemisch wird eingedampft, getrocknet und verfestigt. Man kann auch ein Pulver aus
beispielsweise Molybdänsäure, Kaliumphosphat, Magnesiumoxid und Antimonoxid vermischen, oder Phosphorsäure,
eine wäßrige Cäsiumnitratlösung und eine wäßrige Magnesiumnitratlösung zu einer wäßrigen
Phosphormolybdänsäurelösung hinzugeben und dann Nioboxid und Tantaloxid in Pulverform hinzufügen und
das Gemisch eindampfen, trocknen und verfestigen. Anschließend wird dann eine Wärmebehandlung
durchgeführt, wobei sich der Katalysator bildet.
Die Katalysatorkomponenten können auch durch inerte Träger wie Siliciumdioxid, Aluminiumoxid,
Siliciumdioxid-Aluminiumoxid und Siliciumcarbid getragen oder verdünnt werden.
Als Ausgangsmaterialien für den Katalysator werden für Molybdän beispielsweise Molybdäntrioxid, Molybdänsäure,
Ammoniummolybdat und Phosphormolybdänsäure verwendet. Für Phosphor können Phosphorsäure,
Phosphorpentoxid, Phosphormolybdänsäure und Phosphate verwendet werden.
Für die zugefügten Metalle können ein Nitrat, Chlorid, Phosphat, Oxid, Carbonat und Ammoniumsalz
herangezogen werden. Für die Ausgangsmaterialien der jeweiligen Komponenten können auch andere eingesetzt
werden, die bei Pyrolyse, Hydrolyse oder Oxidation zu Oxiden werden.
Der Katalysator kann durch Trocknung eines homogenen Gemisches der Ausgdangsmaterialien und
sodann Wärmebehandlung des Gemisches bei einer Temperatur von 300 bis 650° C, insbesondere 350 bis
600° C, erhalten werden.
Die Wärmebehandlungszeit ist unterschiedlich in Abhängigkeit von der Temperatur, kann jedoch eine
Stunde bis zum Vielfachen hiervon betragen.
Das verwendete Methacrolein kann eine kleine Menge an solchen Verunreinigungen enthalten, die
keinen Einfluß auf die Reaktion nehmen, wie beispielsweise Wasser oder einen niedrigen gesättigten Aldehyd.
Methacrolein, das durch katalytische Oxidation von Isobutylen oder tert.-Butanol erhalten wird, kann so wie
es ist oder nach Reinigung verwendet werden.
Die Konzentration an Methacrolein in dem Beschikkungsgas kann innerhalb eines breiten Bereiches
variiert werden, beträgt jedoch vorzugsweise 1 bis 20 Volumprozent, insbesondere 3 bis 10 Volumprozent.
Es ist wirtschaftlich, Luft als Sauerstoffqueiiv
einzusetzen, jedoch auch mit reinem Sauerstoff angereicherte Luft kann, sofern erforderlich, eingesetzt
werden.
Die Sauerstoffkonzentration in dem Beschickungsgas ist durch ein Molverhältnis zu dem ungesättigten
Aldehyd definiert und kann 0,3 bis 4, insbesondere 0,4 bis 2,5, betragen.
Das Ausgangsgasgemisch kann mit inerten Gasen, wie Stickstoff, Wasserdampf oder Kohlendioxid verdünnt
werden.
Die Oxidationsreaktion wird unter einem Druck im Bereich von Normaldruck bis zu mehreren Atmosphären
durchgeführt.
Die Raumgeschwindigkeit des Beschickungsgases in variiert in Abhängigkeit von Reaktionstemperatur und
-druck, wenngleich im allgemeinen 300 bis 10 000 h-' bevorzugt werden.
Die Reaktionstemperatur liegt im Bereich von 240 bis 450° C, wobei insbesondere 260 bis 400° C bevorzugt
ι ϊ werden.
In den Beispielen sind die Teile auf das Gewicht bezogen.
Die Selektivität gibt das Verhältnis der molaren Menge Methacrylsäure zu der molaren Menge des
umgesetzten Methacrolein in Prozent an.
Die Reaktionszeit wurde von dem Zeitpunkt an gemessen, zu dem die in den Beispielen angegebenen
Reaktionsbedindungen tatsächlich eingestellt waren.
42,4 Teile Ammoniumparamolybdat wurden in 200 Teilen reinem Wasser bei etwa 60°C aufgelöst, 4,04
Teile Kaliumnitrat und 4,6 Teile 85%iger Phosphorsäure wurden hinzugefügt. Weiter wurde eine Lösung
hinzugegeben, die durch Auflösung von 5,13 Teilen Magnesiumnitrat in 50 Teilen reinem Wasser hergestellt
worden war, und schließlich wurden 4,42 Teile Tantalpentoxid hinzugegeben. Die resultierende Mischung
wurde durch Erhitzen unter Rühren zur Trockene eingedampft. Der hierdurch erhaltene Kuchen
wurde bei 130°C 16 Stunden getrocknet, sodann druckgeformt, auf eine Größe von 2,00 bis 0,84 mm
gesiebt und bei 450°C zwei Stunden calciniert. Die Zusammensetzung entsprach der Formel
Moi2P2MgiK?Tai (im atomaren Verhältnis).
Dieser Katalysator wurde in einen Festbettreaktor gepackt und ein gasförmiges Gemisch aus 5 Volumprozent
Methacrolein, 10 Volumprozent Sauerstoff, 30 Volumprozent Wasserdampf und 55 Volumprozent
Stickstoff wurde in den Reaktor bei einer Reaktionstemperatur von 340°C mit einer Kontaktzeit von 3,6

Die Umwandlung des Methacroleins betrug 80,0% und die Selektivität zu Methacrylsäure 80,1%. Darüber
hinaus wurden Essigsäure, Kohlendioxid und Kohlenmonoxid erzeugt. Wenn die Reaktion unter den
gleichen Bedingungen etwa 1000 Stunden durchgeführt wurde, betrug die Umwandlung des Methacroleins
79,8% und die Selektivität zu Methacrylsäure 80,3%.

Weitere Katalysatoren wurden in gleicher Weise wie in Beispiel 1 erzeugt und unter den gleichen
Bedingungen unter Erhalt der Ergebnisse der Tabelle 1 eingesetzt.

Vergleichsversuche 1 bis
Nach dem Verfahren des Beispiels 1 wurden Katalysatoren der in Tabelle 2 gezeigten Zusammensetzungen
erzeugt und für die Oxidation von Methacrolein unter den Bedingungen des Beispiels 1, jedoch mit Ausnahme der
Reaktionstemperaturen, unter Erhalt der in Tabelle 2 wiedergegebenen Ergebnisse verwendet.

42,4 Teile Ammoniumparamolybdat wurden in 200 Teilen reinem Wasser bei etwa 60° C aufgelöst. 0,70
Teile Ammoniumetavanadat wurden hierzu zur Auflösung hinzugegeben. 4,6 Teile 85%ij;er Phosphorsäure
wurden hinzugefügt, sodann wurde eine Lösung hinzugegeben, die durch Auflösung von 4,04 Teilen
Kaliumnitrat und 5,13 Teilen Magnesiumnitrat in 50 Teilen Wasser erzeugt worden war, und schließlich
wurde eine Lösung, die durch Auflösung von 4,04 Teilen Eisen(III)-nitrat in 30 Teilen reinem Wasser erzeugt
worden war, hinzugefügt und die Mischung wurde durch Erhitzen unter Rühren zur Trockene: eingedampft. Der
erhaltene Kuchen wurde bei 130°C 16 Stunden getrocknet, druckgeformt, auf 2,00 bis 0,84 mm gebrochen,
gesiebt und bei 45O0C 2 Stunden in einem elektrischen Ofen calciniert. Die derart erhaltene
Katalysatorzusammensetzung stellte
Mo,2P2Mg,K2Vo.3Fe0.5
Dieser Katalysator wurde in einen Festbettreaktor gepackt und ein gasförmiges Gemisch aus 5 Volumprozent
Methacrolein, 10 Volumprozent Sauerstoff, 30 Volumprozent Dampf und 55 Volumprozent Stickstoff
wurde bei einer Reaktionstemperatur von 300° C mit einer Kontaktzeit von 3,6 Sekunden hindurchgeleitet.
Das Produkt wurde gaschromatografisch analysiert Die Umwandlung des Methacroleins betrug 84,0% und die
Selektivität zu Methacrylsäure 82,5%. Darüber hinaus wurden Essigsäure, Kohlendioxid und Kohlenmonoxid
erzeugt. Wenn die Reaktion unter den gleichen Bedingungen etwa 1000 Stunden fortgesetzt wurde,
betrug die Umwandlung des Methacroleins 82,4% und
bo die Selektivität zu Methacrylsäure 84,1 %.

Weitere Katalysatoren wurden in gleicher Weise wie in Beispiel 1 erzeugt und wurden unter den gleichen
Bedingungen wie in Beispiel I unter Erhalt der in Tabelle 3 zusammengefaßten Er«rehni«e pinnpspt^i

unter den gleichen Bedingungen wie in Beispiel 12 mit Ausnahme der Reaktionstemperatur eingesetzt. Die Ergebnisse
sind in Tabelle 4 wiedergegeben.

Claims (1)
- Patentanspruch:Verfahren zur Herstellung von Methacrylsäure durch katalytische Oxidation von Methacrolein in der Gasphase bei einer Temperatur von 240 bis 4500C mit molekularem Sauerstoff in Gegenwart von Wasserdampf und eines (1) Molybdän, (2) Phosphor, (3) Calcium und/oder Magnesium, (4) Kalium, Rubidium, Cäsium und/oder Thallium sowie gegebenenfalls (5) Vanadium und/oder Nickel enthaltenden Oxidkatalysators, dadurch gekennzeichnet, daß man einen Katalysator der empirischen Formel verwendet, dessen Zusammensetzung — abgesehen vom Sauerstoffgehalt — der Formel
