Description
The invention relates to a method for producing a solid separator for a battery cell and a separator which is produced using such a method.
Rechargeable batteries, particularly lithium-ion batteries, are manufactured by coating, rolling, and drying a slurry of conductive polymer binder, solvent, conductive agent, and lithium-based oxide particles (or other ceramic particles) onto a conductive current collector to form a functional cathode. The solvent used is generally not harmless to health. Ceramic separators in particular are first wet-coated, then dried and then sintered under pressure and temperature. This process is complex and energy-intensive.

The invention is based on the object of reducing the energy and time expenditure in producing a separator for a battery cell and reducing the manufacturing costs.
- - Bereitstellen einer Substratschicht als Stromkollektor der Batteriezelle;
- - Providing a substrate layer as a current collector of the battery cell;
- - Applying a separator layer comprising ceramic particles (34) to the substrate layer of the battery cell, wherein
- - the ceramic particles of the separator layer are applied to the substrate layer using a cold gas spraying process in order to deposit the separator layer on the surface of the substrate layer.
A cold gas spray process is a coating process in which the coating material in powder form is applied to the substrate at very high speed. To do this, a process gas heated to a few hundred degrees, preferably nitrogen or helium, is accelerated to supersonic speed by expanding in a Laval nozzle and the powder particles of the separator layer are then injected into the gas jet. The injected spray particles are accelerated to such a high speed that, in contrast to other thermal spray processes, they form a dense and firmly adhering layer upon impact with the substrate, even without prior melting or melting. The kinetic energy at the time of impact is not sufficient to completely melt the particles.
Cold gas spraying makes it possible to avoid an additional sintering process, which is more energy-intensive and associated with higher production costs compared to cold gas spraying. In addition, very thin layers with a layer thickness of just a few micrometers can be reliably produced using a cold gas spraying process, which means that the component size of the separator and the associated weight of the separator can be reduced.
In addition, a cold spray process can be carried out with significantly shorter process times compared to a sintering process, which saves time and money can be saved in the manufacture of the separator.
The further features listed in the dependent claims make advantageous improvements and non-trivial further developments of the method for producing a separator for a battery cell specified in the independent claim possible.
In a preferred embodiment of the invention it is provided that the separator layer is an oxidic or sulfidic solid electrolyte. The Li-ion conductive solid electrolyte preferably has a NASICON structure, LISICON structure, garnet structure, anti-perovskite structure or perovskite structure. Alternatively, the solid electrolyte that is conductive for Li ions has an argyrodite structure or a Thi-LiSICon structure. The proposed method is particularly advantageous in the production of solid-state batteries in order to replace a sintered separator with a cheaper variant and to be able to dispense with the expensive and energy-intensive sintering process.
Geeignete schwefelbasierte Feststoffelektrolyte umfassen beispielsweise Li2S-P2S5-X-Systeme (mit X = SiS2, GeS2, Lil, P2S3, P2Se5, P2O5 oder ohne Zusatz).LISICON is an acronym for Lithium Super lonic Conductor and originally referred to a family of minerals with the chemical formula Li 2+2x Zn 1-x GeO 4 . However, the term is now also used for structurally comparable minerals with different chemical compositions and is also understood that way here. For example, oxygen can be replaced by sulfur (thio-LISICON). Suitable sulfur-based solid electrolytes include, for example, Li 2 SP 2 S 5 -X systems (with X = SiS 2 , GeS 2 , Lil, P 2 S 3 , P 2 Se 5 , P 2 O 5 or without additive).
Beispiele für Ionenleiter mit granatartiger Struktur umfassen Li7La3Zr2O12 (LLZO) und Li6.6La3Zr1.6Ta0.4O12.From a structural point of view, garnets are orthosilicates with the general composition X 3 Y 2 (SiO 4 ) 3 , which crystallize in the cubic crystal system, where The individual SiO 4 tetrahedra are connected to each other by ionic bonds via the interstitial B cations. Garnet-like compounds with an excess of lithium are good lithium ion conductors. Examples of ionic conductors with a garnet-like structure include Li 7 La 3 Zr 2 O 12 (LLZO) and Li 6.6 La 3 Zr 1.6 Ta 0.4 O 12 .
The term is used here for lithium ion conductors that have a comparable crystal system. Examples include Li 7-x ZCh 6-x X x with x = 0 to 1, Z = P or As, Ch = S or Se and X (X= Cl, Br and I), Li 7 PS 6 and Li 7 PSe 6 and Li 6.6 P 0.4 Ge 0.6 S 5 I.
The best-known representative of perovskites is lithium lanthanum titanate (LLTO), with vacancies in the perovskite structure enabling high conductivity.
Beispiele umfassen 77.5Li2S-22.5P2S5, Lil-Li2S-P2S5, 80Li2S-20P2S5 und 70Li2S-29P2S5-1P2O5.High ionic conductivities can also be achieved with sulfidic solid electrolytes with a structure that differs from the aforementioned structural types. An example is the ionic conductor Li 10 GeP 2 S 12 (LGPS) and ionic conductors derived from this with LGPS structure, such as Li 10 SiP 2 S 12 . Another example of a sulfur-based solid electrolyte is β-Li 3 PS 4 . Furthermore, binary sulfidic glasses, such as Li 2 SP 2 S 5 , Li 2 S-SiS 2 and Li 2 S-GeS 2 , are particularly suitable for use as a solid electrolyte. Examples include 77.5Li 2 S-22.5P 2 S 5 , Lil-Li 2 SP 2 S 5 , 80Li 2 S-20P 2 S 5 and 70Li 2 S-29P 2 S 5 -1P 2 O 5 .
Due to their electrochemical properties, such separator materials are particularly suitable for use as separators. In addition, these materials can be processed in a cold gas spraying process at comparatively low process temperatures of 600 - 900°C in the case of LATP and 750 - 1200°C in the case of LLZO.
In an advantageous embodiment of the method it is provided that the separator layer produced using such a method has a porosity of a maximum of 20%, preferably a maximum of 10%, particularly preferably a maximum of 5%. This can ensure that efficient electrical separation and at the same time high Li + ion conductivity are achieved between an anode and a cathode of the battery cell.
In a further advantageous embodiment of the method it is provided that the separator layer has a thickness of 2µm to 100µm, preferably of 5µm to 50µm, particularly preferably of 10µm to 25µm. The cold gas spraying process allows very thin and dense layers to be formed in a simple manner from a manufacturing perspective. This allows the weight of the separator to be reduced and/or the power density of the battery cell can be increased with the same installation space requirement.
In an advantageous embodiment of the method it is provided that the substrate layer of the current collector is set up so that this substrate layer is suitable for in-situ generation of lithium metal anodes.
According to an advantageous embodiment of the invention, it is provided that the substrate layer is a nickel, steel or copper layer. Alternatively, the substrate layer can also be another metallic layer which is formed from metals that do not alloy with lithium. A metallic substrate layer can be added to the manufacturing process particularly easily. The metallic substrate layer can be fed to the process as an endless material, in particular as a strip material or foil material, or in cut form in order to easily form a cell stack with the separator material. It is also possible to build the substrate from several metal layers, where the core is non-Li alloying, but the surface is particularly strongly alloyed with Li. In this case, the Li-alloying surface extends in the area of the separator; the flags for contacting the cell terminal must be made without Li-alloying metal. The surface metal can also be optimized in terms of its mechanical properties, for example it can be particularly soft in order to support the spraying process of the separator. Furthermore, it is possible for the substrate to have a core made of a polymer material, which is coated with a Li-alloying material for forming a conversion electrode, for example tin or silicon.
Alternatively, it is advantageously provided that the substrate layer is a composite layer made of a polymer material which is provided with a metallic coating. For reasons of weight and/or cost, it may be advantageous to use a substrate made of a polymer material which is provided with a metallic coating instead of a substrate made entirely of metallic material.
In a further preferred embodiment of the method it is provided that the cold gas spraying process takes place at an operating pressure of a cold gas spraying device of at least 10bar, preferably at least 20bar. In order to ensure a sufficient impact speed of the ceramic particles for the separator layer, it is advantageous if the operating pressure of the cold gas spraying device is at least 10 bar. An operating pressure of at least 20bar delivers particularly good coating results for the separator layer.
According to an advantageous embodiment of the method, it is provided that the cold gas spraying process takes place at a temperature T KGS which is at least 50 ° C, preferably at least 100 ° C, particularly preferably at least 200 ° C below a sintering temperature T S of the ceramic particles of the separator layer. This means that the energy requirement can be significantly reduced compared to a sintering process for producing the separator.
Another partial aspect of the invention relates to a separator for a battery cell, which is produced using such a method. Such a separator can be produced in less time and money and thus leads to a cost reduction in the production of a battery cell. In addition, the production capacity can be increased due to the shorter cycle time compared to a sintering process.
The various embodiments of the invention mentioned in this application can be advantageously combined with one another, unless stated otherwise in individual cases.

The
The
The
The
