本发明涉及一种磁性体芯和线圈部件。
背景技术
作为用于各种电子设备的电源电路的线圈部件,已知有变压器、扼流圈、电感器等。在这样的线圈部件中,要求小型化、高效化,广泛地使用含有软磁性粉末的磁性体芯。
专利文献1中公开有通过在构成磁性体芯的软磁性粉末中减少中空颗粒的数量来抑制磁性体芯的功率损耗(铁芯损耗)的技术。然而,发明者们明确了即使在专利文献1所示的范围内减少中空颗粒的数量,也无法得到充分的直流叠加特性。

发明所要解决的技术问题
本发明鉴于这样的实际情况,其目的在于提供一种高导磁率且直流叠加特性优异的磁性体芯及使用其的线圈部件。
用于解决技术问题的方案
为了实现上述目的,本发明的磁性体芯是含有软磁性粉末的磁性体芯,其中,
所述软磁性粉末含有内部具有空孔的颗粒,
在将所述磁性体芯中的所述软磁性粉末的体积填充率设为η%的情况下,
在所述磁性体芯的任意的截面中,存在于2.5mm见方的区域的所述空孔的数量为60×(η/80)个以上且10000×(η/80)个以下。
本发明者们进行了深入研究,其结果发现,在磁性体芯中通过以规定的比例调制软磁性粉末中所含的颗粒内部的空孔数,能够兼顾高导磁率和良好的直流叠加特性。
优选所述软磁性粉末含有Fe作为主成分。
优选所述软磁性粉末的平均粒径为1μm以上且100μm以下。通过将软磁性粉末的平均粒径设定为上述的范围内,能够特别地提高磁性体芯的导磁率。
优选所述软磁性粉末含有在内部具有所述空孔的非晶质的金属颗粒。
另外,优选所述软磁性粉末含有在内部具有所述空孔的纳米晶的金属颗粒。
如上所述,通过软磁性粉末含有非晶质或/及纳米晶的金属颗粒,能够减少磁性体芯的铁芯损耗。
本发明的磁性体芯能够用作线圈部件的一部分。此外,作为线圈部件,例如可以例示变压器、扼流圈、电感器、电抗器等。

(线圈部件)
作为本发明的线圈部件的一个实施方式,列举图1所示的线圈部件2。如图1所示,线圈部件2由绕线部4和磁性体芯6构成,具有将绕线部4埋设于磁性体芯6的内部的结构。另外,在绕线部4,导体5以线圈状卷绕。
(磁性体芯)
作为图1所示的磁性体芯6的形状,是任意的,没有特别限定,例如,例示有圆柱状、椭圆柱状、棱柱状等形状。而且,如图2所示,磁性体芯6由软磁性粉末6a和粘结材料6c构成。此外,图示省略,但在软磁性粉末6a上也可以形成有绝缘被膜,在粘结材料6c上也可以形成空隙等。
(软磁性粉末)
如图2所示,本实施方式的软磁性粉末6a至少含有内部具有空孔6b的颗粒,也可以含有没有空孔的颗粒。如果也有在一个颗粒内存在多个空孔6b的情况,则还有在空孔6b的内部还含有小颗粒的情况。此外,包含多个空孔6b的颗粒相对于内部具有空孔6b的颗粒的总数优选为10%以下。
本实施方式中,将磁性体芯6的空孔6b的数量设定为规定的范围内。具体而言,在将磁性体芯6中的软磁性粉末6a的体积填充率设为η%的情况下,在磁性体芯6的任意的截面中,存在于2.5mm见方的区域的空孔6b的数量为60×(η/80)个以上且10000×(η/80)个以下,更优选为1000×(η/80)个以上且9000×(η/80)个以下。在本实施方式中,通过将磁性体芯6中的空孔6b的数量设定为上述的范围内,从而磁性体芯6的导磁率变高,且直流叠加特性也优异。
为了能够与任意的体积填充率的制品进行对比,上述的数值范围(60~10000、1000~9000)是换算为体积填充率为80%的情况下的空孔数量的值。因此,在体积填充率为η%的制品中,如果实际上观测到的空孔6b的数量为n个,则该n个可以乘以(80/η),与上述的数值范围进行对比。此外,按以下所示的顺序特定磁性体芯6中的空孔6b的含量。
首先,对于如图1所示的线圈部件,在X-Y面、X-Z面、Y-Z面的任意面,切断线圈部件2使截面露出。然后,通过砂纸及滴加了金刚石研磨膏的抛光轮对该截面镜面抛光之后,通过SEM等观察,拍摄与图2所示的概略图对应的截面照片。截面照片优选为反射电子图像。拍摄的截面的尺寸(L1×L2)根据软磁性粉末6a的粒径适当确定即可。
接着,通过图像分析软件等,特定截面照片中的软磁性粉末6a的颗粒,在特定的软磁性粉末6a中,计数存在于颗粒内的空孔6b的数量。此外,在SEM照片的情况下,对比明亮的部分是软磁性粉末6a的颗粒,在其内部对比度变暗的部分是空孔6b。这样的空孔数量的计数至少在5个视场以上进行。然后,将所得到的任意的面积(L1×L2×视场数量)中的空孔6b的个数换算为2.5mm见方(面积6.25mm2)的面积,再将该面积换算值换算为软磁性粉末6a的体积填充率为80%的情况(即乘以(80/η)),从而获得空孔6b的含量(空孔6b的数量)。
此外,磁性体芯6中的软磁性粉末6a的体积填充率(η%)根据磁性体芯6的密度和软磁性粉末6a的比重算出。
另外,空孔6b的尺寸优选直径为100nm以上。可以存在相对于软磁性粉末的粒径最大90%左右的大小的空孔6b。更优选空孔6b的尺寸在磁性体芯的任意的截面中相对于软磁性粉末的粒径为10%~50%左右的大小。通过空孔6b的尺寸在上述范围内,能够在更优选的范围内兼顾高导磁率和优异的直流叠加特性。
在本实施方式中,软磁性粉末6a的组成也可以是Mn-Zn系或Ni-Zn系的铁氧体,优选为含有Fe作为主成分的金属颗粒。含有Fe作为主成分的金属颗粒具体而言,例示有纯铁、Fe-Si系(铁-硅)、坡莫合金系(Fe-Ni)、铁硅铝合金系(Fe-Si-Al;铁-硅-铝)、Fe-Si-Cr系(铁-硅-铬)、Fe-Si-Al-Ni系、Fe-Ni-Si-Co系合金,还可以列示包含非晶质或/及纳米晶的Fe系合金等。特别优选为含有非晶质或/及纳米晶的Fe系合金。
在本实施方式中,非晶质是指不具有如晶相那种规则的原子排列,包含非晶质的Fe系合金可以是仅由非晶质构成的情况,也可以是具有在非晶质中包含30nm以下的纳米晶的纳米异质结构的情况。含有非晶质的Fe系合金的组成是任意的,例如例示有Fe-B系、Fe-B-C系、Fe-B-P系、Fe-B-Si系、Fe-B-Si-C系、Fe-B-Si-Cr-C系等。
另外,在本实施方式中,纳米晶是结晶粒径为1nm以上且100nm以下的纳米级的结晶,纳米晶优选为具有bcc晶体结构(体心立方晶格结构)的Fe基纳米晶。本实施方式的Fe基纳米晶的组成是任意的,例如例示有除了Fe以外,还含有选自Nb、Hf、Zr、Ta、Mo、W及V中的1种以上的元素的组成。
在含有Fe基纳米晶的Fe系合金的情况下,其组成是任意的,例如可以具有由组成式(Fe(1-(α+β))X1αX2β)(1-(a+b+c+d+e+f))MaBbPcSidCeSf构成的主成分,
X1为选自Co及Ni中的一种以上;
X2为选自Al、Mn、Ag、Zn、Sn、As、Sb、Cu、Cr、Bi、N、O及稀土元素中的一种以上;
M为选自Nb、Hf、Zr、Ta、Mo、W、Ti及V中的一种以上;

在本实施方式中,通过将软磁性粉末6a设定为含有如上所述的非晶质或/及纳米晶的金属颗粒,除了具有空孔6b的效果以外,还能够降低铁芯损耗。
另外,本实施方式的软磁性粉末6a的平均粒径优选为1μm以上且100μm以下,更优选为10μm以上且50μm以下。通过软磁性粉末6a的平均粒径为上述范围内,能够进一步提高磁性体芯6的导磁率。此外,在本实施方式中,在软磁性粉末6a是包含Fe基纳米晶的Fe系合金颗粒的情况下,Fe基纳米晶的平均结晶粒径优选为5nm以上且30nm以下。
另外,在本实施方式中,在构成软磁性粉末6a的颗粒是导电体的情况下,优选各颗粒相互绝缘。作为绝缘方法,例如可以列举在颗粒表面形成绝缘被膜的方法及通过热处理将颗粒表面氧化的方法等。在形成绝缘被膜的情况下,作为绝缘被膜的构成材料,例示有硅树脂或环氧树脂等树脂材料,或BN、SiO2、MgO、Al2O3、磷酸盐、硅酸盐、硼硅酸盐、铋酸盐等无机材料。通过在颗粒表面形成绝缘被膜,能够提高各颗粒的绝缘性,能够提高线圈部件的耐电压。
(粘结材料)
作为磁性体芯6中所含的粘结材料6c,没有特别限制,例如可以例示环氧树脂、酚醛树脂、三聚氰胺树脂、尿素树脂、呋喃树脂、醇酸树脂、不饱和聚酯树脂、邻苯二甲酸二烯丙酯树脂等热固性树脂,或聚酰胺、聚苯硫醚(PPS)、聚丙烯(PP)、液晶聚合物(LCP)等热塑性树脂,及水玻璃(硅酸钠)等。
对于粘结材料6c的含量,没有特别限制,例如在将软磁性粉末6a设为100重量份的情况下,可以设为1~5重量份。该情况下,磁性体芯6中所含的软磁性粉末6a的体积填充率η在加进存在能够包含于粘结材料6c中的空隙时,为60%~92%左右。
以下,对本实施方式的软磁性粉末6a及磁性体芯6的制造方法进行说明。
(软磁性粉末的制造方法)
本实施方式的软磁性粉末6a例如可以通过气体雾化法进行制造。另外,也可以应用高速旋转水流雾化法(SWAP法)。SWAP法是将通过气体雾化粉碎的熔融金属供给至高速旋转水流来进行冷却的方法,为了得到含有非晶质或纳米晶的微细的金属颗粒,优选选择SWAP法。
在气体雾化法中,首先,根据构成软磁性粉末6a的合金种类,准备各构成元素的原材料,以熔融后成为所希望的合金组成的方式秤量。然后,熔融、混合秤量的原材料制作母合金。此外,在上述中对于熔融的方法没有特别限制,例如通常是在腔室内抽真空之后利用高频加热使其熔融的方法。
接着,在耐热性容器内加热制作的母合金并使其熔融,得到熔融金属(熔液)。对于熔融金属的温度没有特别限制,例如可以设定为1200~1500℃。之后,从耐热性容器中以规定的流量滴加上述的熔融金属,通过向该滴下熔融金属喷射高压气体,将熔融金属粉碎。作为此时使用的高压气体,优选氮气、氩气、氦气等惰性气体或者氨分解气体等还原性气体。
认为软磁性粉末6a中的颗粒内部的空孔6b在上述的粉碎工序中通过将高压气体卷入熔融金属而形成。因此,在通过气体雾化得到的软磁性粉末6a中,空孔6b的数量可以特别地通过滴加的熔融金属的流量与高压气体的压力的比率来控制。或者,也可以通过坩埚喷嘴直径、气体喷嘴直径、熔融金属温度等条件来控制。
将滴加的熔液流量设定为一定,降低气体压力时,有空孔6b的数量减少的倾向。另外,气体压力相对于熔液流量较高时,有空孔6b的数量增加的倾向。此外,熔液流量及气体压力的具体的值根据使用的雾化装置来适当决定。
在如上所述的工序中被粉碎的熔融金属在腔室内冷却并凝固,成为金属颗粒。对于这样得到的金属颗粒,通过适当实施分级或热处理、绝缘被膜形成等处理,可以得到用于制造磁性体芯6的软磁性粉末6a。此外,在采用SWAP法的情况下,在如上所述的气体雾化机构中,在熔融金属粉碎并飞散的方向设置产生高速旋转水流的冷却液层,将粉碎后的熔融金属迅速冷却。
(磁性体芯的制造)
作为磁性体芯的制造方法,没有特别限定,可以采用公知的方法。例如可以列举如下的方法。首先,将软磁性粉末6a和粘结材料6c混合得到混合粉。另外,根据需要,也可以将所得到的混合粉制成造粒粉。然后,将该混合粉或造粒粉填充于模具中进行压缩成型。此外,在模具中事先***将导体5仅以规定匝数卷绕而形成的空芯线圈。通过对这样得到的成型体进行热处理,得到埋设有绕线部4的磁性体芯6。热处理的条件根据使用的粘结材料6c的种类适当决定。这样得到的磁性体芯6由于在内部埋设有绕线部4,因此,通过对绕线部4施加电压,从而作为线圈部件2发挥作用。
以上,对本发明的实施方式进行了说明,但本发明不限定于上述的实施方式,能够在本发明的范围内进行各种改变。例如,磁性体芯6中所含的软磁性粉末6a可以由单一组成的颗粒构成,也可以混合不同组成的颗粒而构成。另外,对于软磁性粉末6a的粒径,也可以混合平均粒径不同的颗粒群而构成。
另外,对于线圈部件2,也可以通过将由多个分割芯构成的磁性体芯、和绕线部组合并进行主压缩而形成。另外,在本实施方式中,例示了将绕线部4埋设于磁性体芯6的内部的线圈部件2,但也可以通过将导体5仅以规定的匝数卷绕于规定形状的磁性体芯6的表面来构成线圈部件。该情况下,作为磁性体芯6的形状,例如可以列举FT型、ET型、EI型、UU型、EE型、EER型、UI型、鼓型、环型、罐型、杯型等。
以下,基于更详细的实施例来说明本发明。
(实施例1~3)
在本发明的线圈部件中,为了评价具有空孔的软磁性粉末的特性,按以下所示的顺序制作多个磁性体芯试样。
首先,利用气体雾化法准备组成为83.9Fe-12.2Nb-2.0B-1.8P-0.1S的金属颗粒。此外,对于气体雾化时的熔液流量和气体压力,在实施例1~3中进行变更。另外,对于通过气体雾化所得到的上述组成的金属颗粒,通过在500℃下进行5分钟热处理,制成含有Fe基纳米晶的金属颗粒。另外,在该金属颗粒的表面形成由含有SiO2的玻璃构成的绝缘被膜,将其用于磁性体芯的制造。
接着,混炼上述的金属颗粒和利用丙酮稀释的环氧树脂,在室温下使其干燥24小时后,利用目径350μm的筛进行整粒,由此得到颗粒。然后,将该颗粒填充到环形的模具中,在成型压力5×102MPa下进行加压,得到成型体。对于该成型体,在170℃下在大气气氛中进行90分钟加热处理,使环氧树脂固化,得到磁性体芯试样。
此外,对于通过上述的工序得到的多个磁性体芯试样,将其雾化条件、软磁性粉末的平均粒径及体积填充率示于以下的表1中。另外,磁性体芯试样的尺寸为外径11mm、内径6.5mm、高度2.5mm,在该磁性体芯上卷绕线圈,实施以下所示的评价。
(评价)
空孔的含量
各磁性体芯试样中的空孔的含有率通过利用SEM观察截面来进行。首先,将磁性体芯试样利用冷埋树脂固定,切出截面,进行镜面抛光,由此制备SEM观察用的试样。然后,在SEM观察时,在250μm(L1)×180μm(L2)的范围(面积0.045mm2)利用反射电子图像对截面照片进行6个视场拍摄,计数在该范围内所含的颗粒内部的空孔的个数。对于计数的个数,换算为2.5mm见方的面积(6.25mm2)(N1),进一步将软磁性粉末的体积填充率换算为80%,由此作为空孔数(N2)。
例如,在软磁性粉末的体积填充率为75%,且被观测的空孔的合计数量为60个(6个视场合计)的情况下,空孔数量(N1、N2)通过以下所示的计算式算出。
N1(面积换算)=60×(6.25/(0.045×6个视场))
≒1389个/2.5mm见方
N2(填充率换算)=1389×(80/75)≒1482个/2.5mm见方
此外,软磁性粉末的平均粒径通过测定上述的截面照片中所含的各颗粒的圆当量直径来算出。
初始导磁率(μi)、直流导磁率(μHdc)、直流叠加特性
使用LCR仪(Agilent Technologies Inc.制造的4284A)及直流偏置电源(AgilentTechnologies Inc.制造的42841A),测定频率1MHz下的磁性体芯的电感,根据电感算出磁性体芯的导磁率。在0A/m的情况下和施加8kA/m的直流磁场的情况下进行该测定,将各自的导磁率设定为μi(0A/m)、μHdc(8kA/m),直流叠加特性利用μHdc(8kA/m)和μHdc/μi的值进行评价。此外,对于导磁率,将μi的基准值设为40,对于直流叠加特性,将μHdc的基准值设为30,将各数值为基准值以上的情况判断为良好。
(比较例1~3)
作为比较例,与实施例1~3同样地改变气体雾化的条件进行实验,制作了磁性体芯中的空孔的含有率不同的比较例1~3的磁性体芯试样。此外,除此以外的实验条件与实施例1~3共同。
将实施例1~3及比较例1~3的评价结果示于表1中。

如表1所示,在实施例1~3中,换算后的空孔数量(N2)为60~10000个/2.5mm见方的范围内。与之相对,在比较例1~3中,换算后的空孔数量(N2)在上述范围外。如果对比实施例3和比较例1和2,则在熔液流量为一定的情况下,可以确认气体压力低时,有空孔数量减少的倾向;气体压力高时,有空孔数量增加的倾向。另外,由实施例1和2和比较例3的结果可以确认,气体压力相对于熔液流量的比率高时,有空孔数量增加的倾向。
另外,对于磁特性,在换算后的空孔数量(N2)为60个/2.5mm见方以下的比较例1及2中,可以确认得到了高的导磁率,但μHdc的值比各实施例低,得不到充分的直流叠加特性。另外,在空孔数量(N2)为10000个/2.5mm见方以上的比较例3中,可以确认μHdc/μi的比率高,但导磁率μi及μHdc均为基准值以下,得不到充分的导磁率。
与此相对,在实施例1~3中,可以确认由于空孔数量(N2)为60~10000的范围内,从而导磁率μi和μHdc满足基准值,能够兼顾高导磁率和优异的直流叠加特性。
(实施例11~13)
在实施例11~13中,使用在与实施例1相同的气体雾化条件下制作的软磁性粉末,改变成型时的压力制作磁性体芯试样。此外,上述以外的实验条件与实施例1共同,进行与实施例1同样的评价。其结果示于表2中。
(比较例11~16)
在比较例11~13中,使用在与比较例1相同的气体雾化条件下制作的软磁性粉末,改变成型时的压力制作磁性体芯的试样。另外,在比较例14~16中,使用在与比较例3相同的气体雾化条件下制作的软磁性粉末,改变成型时的压力制作磁性体芯的试样。此外,上述以外的实验条件与实施例11~13共同,进行与实施例11~13同样的评价。其结果示于表2中。

如表2所示,在比较例11~13中,可以确认提高成型压力时,有软磁性粉末的体积填充率也上升的倾向。另外,也可以确认随着体积填充率的上升,导磁率μi有提高的倾向。然而,在比较例11~13中,由于空孔数量(N2)较少,因此,即使提高体积填充率,μHdc的值也几乎没有变化,不能满足直流叠加特性的目标值。对于比较例14~16,也看到与比较例11~13同样的倾向,但由于空孔数量(N2)过多,因此,导磁率μi和直流叠加特性均不能实现目标值。
另一方面,在实施例11~13中,可以确认随着体积填充率的上升,不仅导磁率μi提高,μHdc也有提高的倾向。在实施例13中,由于体积填充率较低,因此,导磁率μi和μHdc的值也比其它的实施例11~12低,但由于空孔数量(N2)在60~10000个/2.5mm见方的范围内,因此,导磁率及直流叠加特性均满足基准值。能够确认只要空孔的数量在本发明的范围内,则即使体积填充率低,也能够满足目标的导磁率和直流叠加特性。
(实施例21~37)
在实施例21~37中,改变使用的软磁性粉末的种类和组成制作磁性体芯试样。各实施例中的软磁性粉末的种类和组成示于表3中。此外,表3所示的构成以外的结构与实施例1共同,与实施例1同样地进行磁特性的评价。
(铁芯损耗的评价)
另外,对于实施例21~37,除了导磁率和直流叠加特性的评价以外,还实施铁芯损耗的评价。铁芯损耗使用BH分析仪(岩通计测公司制造的SY-8218),在频率500kHz、测定磁通密度50mT的条件下进行测定。其结果示于表3中。

如表3所示,对于实施例21~37的全部实施例,可以确认满足导磁率μi和μHdc的基准值。因此,可以确认即使改***磁性粉末的种类,只要换算后的空孔数量(N2)在60~10000个/2.5mm见方的范围内,则能够兼顾高的导磁率和优异的直流叠加特性。
另外,可以确认在使用了含有非晶质的软磁性粉末的实施例35~37中,铁芯损耗可以比其它的实施例24~34少。另外,对于使用了含有纳米晶的软磁性粉末的实施例21~23,相比实施例35~37,可以进一步降低铁芯损耗。根据该结果可以确认,通过作为软磁性粉末,使用含有非晶质或/及纳米晶的金属颗粒,能够进一步提高磁性体芯的磁特性。
Claims (6)
1.一种磁性体芯,其中,
所述磁性体芯含有软磁性粉末,
所述软磁性粉末含有内部具有空孔的颗粒,
在将所述磁性体芯中的所述软磁性粉末的体积填充率设为η%的情况下,
在所述磁性体芯的任意的截面中,存在于2.5mm见方的区域的所述空孔的数量为60×(η/80)个以上且10000×(η/80)个以下。
2.根据权利要求1所述的磁性体芯,其中,
所述软磁性粉末含有Fe作为主成分。
3.根据权利要求1或2所述的磁性体芯,其中,
所述软磁性粉末的平均粒径为1μm以上且100μm以下。
4.根据权利要求1或2所述的磁性体芯,其中,
所述软磁性粉末包含内部具有所述空孔的非晶质的金属颗粒。
5.根据权利要求1或2所述的磁性体芯,其中,
所述软磁性粉末包含内部具有所述空孔的纳米晶的金属颗粒。
6.一种线圈部件,其中,
具有权利要求1~5中任一项所述的磁性体芯。
