发明背景
有机电子装置定义了一类包含活性层的产品。保护有机电子装置免受环境因素,例如氧气和水分的影响,有助于保持活性层的完整,从而保持电子装置的储藏寿命。因此,有机电子装置往往包含“吸气剂”材料,例如吸附剂和吸收剂材料。吸气剂材料可置于含有有机电子装置的外壳内,以保护对污染气体最敏感的材料,例如活性层。
有机电子装置的制造提出某些限制吸气剂使用的过程。例如,一些吸气剂一般需要通常在高至约650℃的温度下热活化。作为对比,有机电子装置中的活性有机材料一般不能耐受远高于约300℃的温度。因此,已经通过以下方法实现活化,在对流烘箱内加热至高温(即约400℃)(“温度摆动吸附(Thermal Swing Adsorption)”),或用吹扫气体和/或真空除去水分子使沸石经受非常“干燥”的环境(“压力摆动(Pressure Swing)”方法)。由于长加工时间和昂贵的加热/真空设备,这两种方案都涉及到高制备成本。
因此,仍需要简化和促进这类装置的制造。此外,需要改善的活化吸气剂材料的方法。
发明概述
所提供的是调节吸气剂材料的方法,所述方法包括使吸气剂材料受到微波辐射。还提供采用所调节的吸气剂材料的电子装置和这类电子装置的制造方法。

发明详述
本发明方法包括通过使吸气剂材料暴露于微波辐射活化吸气剂材料。在一个实施方案中,用微波辐射激发结合到吸气剂材料(例如沸石材料)的组分的水是快速的并采用廉价的设备导致较低的制造成本而没有牺牲性能。而且,在微波辐射存在下,吸气剂材料可位于其上的衬底例如罩一般保持比吸气剂材料更冷。
除速度和便利之外,该方法是合乎需要的,这是由于认为微波能量直接结合到吸气剂材料例如沸石基体中的水。这意味着吸气剂材料不需要达到这么高的温度以成功再生。因此,微波脱水比热(热)或压力改变更有效。
在一些实施方案中,吸气剂材料暴露于300℃或更低的温度。吸气剂材料可为具有干燥能力的任何材料,例如作为吸收剂、吸附剂或二者的组合的材料是合乎需要的。在一个实施方案中,吸气剂材料包括分子筛,例如沸石。与在对流烘箱中调节要求的时间相比,使吸气剂材料受到更短时间的微波辐射。例如,在一些情况中,吸气剂材料经微波辐射加热5分钟或更少。在另一个实施方案中,加热3分钟或更少。
在另一个实施方案中提供制造电子装置的方法,所述方法包括用微波辐射加热吸气剂材料和将吸气剂材料封装到电子装置中。加热步骤期间的温度可为例如300℃或更低。在一个实施方案中,吸气剂材料被加热5分钟或更少。在另一个实施方案中,吸气剂材料被加热3分钟或更少。
其它方法可进一步包括在封装吸气剂材料之前冷却吸气剂材料。
在某些实施方案中,该方法还包括使吸气剂材料在衬底上成层。例如,吸气剂材料可被沉积为薄膜。在一个实施方案中,吸气剂材料的厚度小于或等于100μm。在另一个实施方案中,厚度小于或等于1μm。在一个实施方案中,电子装置包括衬底、阳极层、阴极层和活性层。
其它方法包括装配电子装置,包括提供包含吸气剂材料层的衬底;提供阳极层、阴极层和活性层;和使衬底和吸气剂材料暴露于微波辐射。在一个实施方案中,加热步骤发生于300℃或更低的温度。在一个实施方案中,衬底和吸气剂材料暴露于微波辐射5分钟或更少。在另一个实施方案中,使衬底和吸气剂材料暴露于微波辐射3分钟或更少。
其它方法还包括使吸气剂材料沉积在衬底上。在一个实施方案中,吸气剂材料的厚度小于或等于100μm。在另一个实施方案中,厚度小于或等于1μm。
示例性电子装置包括衬底、活性层和吸气剂材料;其中吸气剂材料已用微波辐射暴露于300℃或更低的温度。在一个实例中,吸气剂材料被沉积于衬底上。在一个实施方案中,吸气剂材料包含占吸气剂材料重量的0.1%或更少的水。还合乎需要的是将吸气剂材料封装在电子装置内之前对其进行冷却。
吸气剂材料
在一个实施方案中,吸气剂材料包括分子筛。在另一个实施方案中,大部分颗粒的大小为2-6微米。
在一个实施方案中,分子筛包含天然或合成的沸石。熟知的沸石包括菱沸石(也称为沸石D)、斜发沸石、毛沸石、八面沸石(也称为沸石X和沸石Y)、镁碱沸石、丝光沸石、沸石A和沸石P。上述沸石以及其它沸石的详细描述可参见D.W.Breck,Zeolite MolecularSieves,John Wiley和Sons,Present York(1974),在此通过引用结合到本文。例如,3A、4A和13X型沸石都具有吸附水分子的能力,且目前优选为制备本发明湿气吸气剂的吸附剂分子筛。这类沸石包括Na2O、Al2O3和SiO2。
除湿气之外,某些吸附吸气剂还可吸附气态污染物,例如气态H2和O2。可吸附污染气体及湿气的基于沸石技术的市售固体吸气剂片剂的实例见述于Synetix的欧洲专利申请WO 02/430098A1。
适用作用于制备紧固于表面的吸气剂材料层的水分散体中的无机粘合剂的粘土的非限制性实例包括绿坡缕石、高岭土、海泡石、坡缕石、高岭石、塑性球土(plastic ball clays)、绿坡缕石或高岭土类粘土、膨润土、蒙脱土、伊利石、绿泥石、膨润土类粘土、也吸收湿气的那些和它们的混合物。目前优选硅铝酸镁粘土。
可由市售可得的商品名为(Sud-Chemie,Belen,NM)的薄片的颗粒制成湿气吸气剂。可得到的为压制片剂,它包含硅铝酸镁粘土的粘合剂基体中的A4沸石的预煅烧颗粒。中的A4沸石由约等量的氧化铝和氧化硅组成,钠作为抗衡离子。该片剂经研磨形成含有粘土基体中的沸石的细碎颗粒。
可用于本方法的无机粘合剂的其它实例有玻璃料。适用于本方法中的无机粘合剂中的内含物的玻璃料的非限制实例包括包含下列至少一种的那些:PbO、Al2O3、SiO2、B2O3、ZnO、Bi2O3、Na2O、Li2O、P2O5、NaF和CdO和MO,其中O是氧,M选自Ba、Sr、PB、Ca、Zn、Cu、Mg和它们的混合物。例如,无机粘合剂可为或包含玻璃料,所述玻璃料含有10-90%重量PbO、0-20%重量Al2O3、0-40%重量SiO2、0-15%重量B2O3、0-15%重量ZnO、0-85%重量Bi2O3、0-10%重量Na2O、0-5%重量Li2O、0-45%重量P2O5、>0-20%重量NaF和0-10%重量CdO。在另一个实例中,无机粘合剂可为玻璃料,所述玻璃料包含:0-15%重量PbO、0-5%重量Al2O3、0-20%重量SiO2、0-15%重量B2O3、0-15%重量ZnO、65-85%重量Bi2O3、0-10%重量Na2O、0-5%重量Li2O、0-29%重量P2O5、0-20%重量NaF和0-1.0%重量CdO。玻璃料可在球磨机中研磨以提供粉末大小的颗粒(例如,2-6微米)。
装置
对于图3,电子装置200包括罩220和显示衬底105。吸气剂材料(也称为吸气剂材料)210可置于电子装置200的罩220上。吸气剂材料可为需要的任何厚度,因此,会或不会跨越罩220和衬底105之间的整个距离。周边密封环氧树脂230将罩220粘合到显示衬底100。可使吸气剂材料沉积于罩上或在罩上形成图案,例如作为薄膜或其他要求的方法。
参照图1,显示示例性有机电子装置100。装置100包括衬底105。衬底105可为刚性或柔性的,例如玻璃、陶瓷、金属或塑料。当施加电压时,发出的光可通过衬底105见到。
第一电接触层110被沉积于衬底105上。为说明起见,层110是阳极层。阳极层可沉积成行。例如,阳极可由含有或包含金属、混合金属、合金、金属氧化物或混合金属氧化物的材料制成。阳极可包含导电聚合物、聚合物共混物或聚合物混合物。适用的金属包括第11族金属,第4、5和6族金属和第8、10族过渡金属。如果要阳极透光,一般采用第12、13和14族金属的混合金属氧化物,例如氧化锡铟。阳极也可包含有机材料,尤其是导电聚合物例如聚苯胺,包括在Flexible Light-Emitting Diodes Made From SolubleConducting Polymer,Nature1992,357,477-479中所述的示例性材料。阳极和阴极至少一种应该至少部分透明以允许所产生的光被观察到。
任选缓冲层120,例如空穴传输材料,可沉积在阳极层110之上,后者有时被称为"空穴注入接触层"。例如,在Kirk Othmer,Encyclopedia of Chemical Technology,Vol.18,837-860(1996年,第4版)中已概述适用于用作层120的空穴传输材料的实例。空穴传输″小″分子及低聚物和聚合物都可采用。空穴传输分子包括但不限于:N,N′二苯基-N,N′-二(3-甲基苯基)-[1,1′-联苯基]-4,4′-二胺(TPD)、1,1-二[(二-4-甲苯基氨基)苯基]环己烷(TAPC)、N,N′-二(4-甲基苯基)-N,N′-二(4-乙基苯基)-[1,1′-(3,3′-二甲基)联苯基]-4,4′-二胺(ETPD)、四(3-甲基苯基)-N,N,N′,N′-2,5-苯二胺(PDA)、a-苯基-4-N,N-二苯基氨基苯乙烯(TPS)、对(二乙基氨基)苯甲醛二苯基腙(DEH)、三苯胺(TPA)、二[4-(N,N-二乙基氨基)-2-甲基苯基](4-甲基苯基)甲烷(MPMP)、1-苯基-3-[对-(二乙基氨基)苯乙烯基]-5-[对-(二乙基氨基)苯基]吡唑啉(PPR或DEASP)、1,2反式-二(9H-咔唑-9-基)环丁烷(DCZB)、N,N,N′,N′-四(4-甲基苯基)-(1,1′-联苯基)-4,4′-二胺(TTB)和卟啉类(porphyrinic)化合物,例如铜酞菁。有用的空穴传输聚合物包括但不限于聚乙烯基咔唑、(苯基甲基)聚硅烷和聚苯胺。导电聚合物用作一类。通过将空穴传输部分(例如上述那些)掺杂到聚合物例如聚苯乙烯和聚碳酸酯中,也可能得到空穴传输聚合物。
有机层130可沉积在缓冲层120(如存在)之上,或第一电接触层110之上。在一些实施方案中,有机层130可为含有各种组分的许多离散层。根据装置的用途,有机层130可为经所施加电压激活的发光层(例如在发光二极管或发光电化学电池中),或者是经或不经施加偏压对辐射能响应并产生信号的材料层(例如在光检测器中)。
装置中的其它层可由已知可用于这些层的任何材料制成,只要考虑这些层所要提供的功能。
任何有机场致发光(″EL″)材料可用作光敏材料(例如层130中)。这类材料包括但不限于荧光染料、小分子有机荧光化合物、荧光和磷光金属络合物、共轭聚合物和它们的混合物。荧光染料的实例包括但不限于芘、苝、红荧烯、它们的衍生物和它们的混合物。金属络合物的实例包括但不限于金属螯合的oxinoid化合物,例如三(8-羟基喹啉根)合铝(Alq3);环金属化的铱和铂场致发光化合物,例如Petrov等的公布的PCT申请WO 02/02714中所述的铱与苯基吡啶、苯基喹啉或苯基嘧啶配体的络合物,和例如在已公布的申请US2001/0019782、EP 1191612、WO 02/15645和EP 1191614中所述的有机金属络合物;和它们的混合物。Thompson等在美国专利6,303,238和Burrows与Thompson在已公布PCT申请WO 00/70655和WO01/41512中已经描述含有带电基质材料和金属络合物的场致发光发光层。共轭聚合物的实例包括但不限于聚亚苯基亚乙烯基、聚芴、聚螺二芴、聚噻吩、聚对亚苯基、它们的共聚物和它们的混合物。
在本发明装置的一个实施方案中,光敏材料可为有机金属络合物。在另一个实施方案中,光敏材料是铱或铂的环金属化络合物。同样可采用其它有用的光敏材料。在Petrov等的已公布PCT申请WO 02/02714中,铱与苯基吡啶、苯基喹啉或苯基嘧啶配体的络合物已被公开为场致发光化合物。其它有机金属络合物已被描述于例如已公布的申请US 2001/0019782、EP 1191612、WO 02/15645和EP 1191614。Burrows和Thompson已经在已公布PCT申请WO00/70655和WO 01/41512中描述带掺杂有铱的金属络合物的聚乙烯基咔唑(PVK)活性层的场致发光装置。Thompson等在美国专利6,303,238、Bradley等在Synth.Met.2001,116(1-3),379-383和Campbell等在Phys.Rev.B,Vol.65085210中已经描述包含带电基质材料和磷光铂络合物的场致发光发光层。
第二电接触层160被沉积于有机层130上。为说明起见,层160是阴极层。
阴极层可沉积成行或成膜。阴极可为具有比阳极更低的功函数的任何金属或非金属。阴极的示例性材料可包括碱金属,尤其是锂、第2族(碱土)金属、第12族金属,包括稀土元素和镧系元素和锕系元素。可采用材料例如铝、铟、钙、钡、钐和镁以及各种组合。含锂化合物和其它化合物,例如LiF和Li2O,也可沉积在有机层和阴极层之间以降低***的工作电压。
电子传输层140或电子注入层150任选相邻于阴极布置,有时也称阴极为″电子注入接触层″。
封闭层170沉积在接触层160之上以防止不合乎需要的组分例如水和氧进入装置100。这类组分对有机层130可产生不利影响。在一个实施方案中,封闭层170是阻挡层或膜。
虽然未作描述,应理解装置100可能包含其它层。例如,在阳极110和空穴传输层120之间可有一层(未表示出)以促进正电荷传输和/或各层的带隙匹配,或起保护层的作用。不论是否本领域已知的其它层都可采用。此外,任何上述各层可包含两个或多个子层或者可形成层状结构。或者,可对一些或全部阳极层110、空穴传输层120、电子传输层140和150、阴极层160和其它层进行处理,尤其是表面处理,以提高装置的电荷载体传输效率或其它物理性能。各组件层的材料选择优选通过平衡提供具有高装置效率的装置目标与装置使用寿命考虑、制造时间和复杂性因素和本领域技术人员所知悉的其它考虑来确定。应该理解,对于本领域的普通技术人员而言,确定各最佳组件、组件结构和组成特性是常规性的。
在一个实施方案中,不同层的厚度范围如下:阳极110,500-5000,在一个实施方案中,1000-2000;空穴传输层120,50-2000,在一个实施方案中,200-1000;光敏层130,10-2000,在一个实施方案中,100-1000;层140和150,50-2000,在一个实施方案中,100-1000;阴极160,200-10000,在一个实施方案中,300-5000。电子-空穴复合区在装置中的位置及因此装置的发射光谱可受到各层的相对厚度的影响。因此,电子传输层的厚度的选择应使电子-空穴复合区位于发光层。所需的层厚度比例取决于所用材料的确切性质。
操作中,来自适当电源(未描述)的电压被施加到装置100。因此,电流穿过装置100的层。电子进入有机聚合物层,释放光子。在一些被称为主动式矩阵OLED显示器的OLED中,光敏有机膜的各个沉积可被电流的通过独立激发,导致光发射的各个像素。在一些被称为无源矩阵OLED显示器的OLED中,光敏有机膜的沉积可被电接触层的行和列激发。
可采用各种技术制造装置。作为非限制性实例,这些包括气相沉积技术和液相沉积。装置也可被分部组装成单独的制品,制品随后组合形成装置。
应注意,并非在总体描述中的上述所有活动都是必需的,具体活动的一部分可能并不需要,且除上述那些外,还可能执行一个或多个其它活动。更进一步地,所列活动的顺序不一定是它们被执行的顺序。
定义
“调节”指活化、再活化或再生材料例如吸气剂材料,以便驱除基本上所有挥发物,包括但不限于湿气和污染气体。
本文的术语“吸附剂”和“吸附物”指固体材料,它能使气体或蒸气分子凝结于其表面并被吸附而不从物理或化学上改变吸附剂。
本文的术语“粘土”指矿物颗粒组合物,其直径低于1/256mm(4微米)并由大致定义的基本上铝的含水硅酸盐矿物组成。
本文的术语“气体”指具有低密度特征的无限膨胀而充满容器的物质的相。本文的短语“污染气体”包括湿气、氧气、氢气、烃蒸气和所有类别的气体,它们可在大气中或内生于有机电装置中。
本文的术语“吸气剂”或“吸气”指吸附对电子装置中的有机层产生损害的污染气体的物质或吸附行为。吸气剂材料还可含有较少比例的吸水材料。例如,用作根据本方法制备的吸气剂中的无机粘合剂的某些粘土和玻璃料可吸水。在一个实施方案中,吸气剂包括分子筛。
本文的术语“密封地”指基本完全密封防止空气逸出或进入。
本文的术语“分子筛”指晶状的多孔的分子结构,它根据分子大小或形状的不同选择性吸附或排斥分子。适于本发明的分子筛颗粒包括碱金属氧化物、碱土金属氧化物、硫酸盐、金属卤化物和高氯酸盐及其混合物。在一个实施方案中,分子筛是沸石。
使用“一”或“一种”来描述本发明的元素和组分。这样做只是为了方便并给出本发明的普通意义。该描述应被理解为包括一种或至少一种,且单数也包括复数,除非明显地另外指明。
当涉及层或材料时,术语“活性”指表现出电子或电辐射性的层或材料。活性层材料可发出射线或接收射线时表现出电子空穴对浓度的变化。因此,术语“活性材料”指用电子学方法促进装置运行的材料。活性材料的实例包括但不限于传导、注入、传输或阻止电荷的材料,其中电荷可为电子或空穴。非活性材料的实例包括但不限于平面化材料、绝缘材料和环境屏障材料。
本文的术语“包含”、“包含”、“包括”、“包括”、“具有”、“具有”或它们的其它任何变体打算覆盖非排他性的内含物。例如,包含一系列元素的过程、方法、制品或装置不一定只限于那些元素,而可能包括未明确列举或这类过程、方法、制品或装置固有的其它元素。此外,除非明确相反指明,“或”指包含的或而不是排外的或。例如,条件A或B由下列任何一种情况满足:A为真(或存在)和B为假(或不存在),A为假(或不存在)和B为真(或存在),以及A和B都为真(或存在)。
术语“层”与术语“膜”互换使用,指覆盖要求区域的涂层。该区域可与整个装置或特定的功能区域例如实际光学显示器一样大,或者与单一的子像素一样小。膜可通过任何常规沉积技术形成,包括气相沉积和液相沉积。液相沉积技术包括但不限于连续沉积技术例如旋涂、凹版涂布、幕式淋涂、浸涂、缝模涂布(slot-die coating)、喷涂和连续喷嘴涂布;和不连续沉积技术例如喷墨打印、凹版印刷和丝网印刷。
术语“有机电子装置”指包含一个或多个半导体层或材料的装置。有机电子装置包括但不限于:(1)将电能转化为辐射的装置(例如发光二极管、发光二极管显示器、二极管激光器或照明面板),(2)经电子方法检测信号的装置(例如光检测器、光敏元件、光敏电阻、光控继电器、光敏晶体管、光电管、红外(″IR″)探测器或生物传感器),(3)将辐射转变为电能的装置(例如光电装置或太阳能电池)和(4)包含一个或多个含有一层或多层有机半导体层的电子元器件的装置(例如晶体管或二极管)。术语装置还包括用于记忆贮存装置的涂层材料、抗静电膜、生物传感器、电致变色装置、固体电解质电容器、能量贮存装置例如可充电电池和电磁屏蔽应用。
术语“衬底”指刚性或柔性的工件,它可包含一层或多层的一种或多种材料,所述材料可包括但不限于玻璃、聚合物、金属或陶瓷材料或它们的组合。在一个非限制性实例中,衬底是罩。
除非另有定义,用于本文的所有技术和科学术语都具有如本发明所属领域的普通技术人员通常理解的相同含义。尽管与本文所述的那些类似或相当的方法和材料可用于实现或试验本发明的实施方案,下面仍描述适用方法和材料。除非引用特定节段,否则本文提及的所有出版物、专利申请、专利和其他参考文献通过全文引用结合到本文。在抵触的情况下,以本说明书(包括定义)为准。此外,材料、方法和实例只用于说明而不用于限制。

实施例
用下列实施例进一步描述本文所述的概念,实施例并不限制权利要求中所述的本发明的范围。
实施例1
在家用微波炉中加热沸石样品。图2表示加热周期期间的温度分布。温度急剧上升是由于水吸收微波能。因为沸石不能如水那样有效地吸收微波能,随着水的除去,温度下降。
实施例2
得到其上沉积有沸石层的衬底,例如玻璃制成的罩。在大气条件和湿度下处理罩。
将工业级微波炉置于氮气控制环境中(例如手套箱)。
将罩置于工业级微波炉中。位于罩上的沸石随后通过暴露于特定功率的微波辐射特定时间而进行调节。预期沸石温度会为300℃或更低,衬底温度会比沸石低。
在不同功率和时间条件下,测试具有相同和不同厚度和类型的沸石的几种罩。
在已经在不同功率和持续时间下暴露于微波辐射并任选被冷却后,罩上的经调节的沸石沉积物会被封装到电子装置中,例如采用有机发光装置的装置,其中装置各自包含显示衬底和罩。然后将装置置于85℃和85%相对湿度或60℃和90%相对湿度条件下的加速贮存环境中。通过像素大小的减少测出的装置的故障时间是各装置的量度。
在前述说明中,已经参考具体实施方案描述概念。然而,本领域的普通技术人员理解可进行各种修改和变化而不偏离如下权利要求所限定的本发明的范围。因此,说明书和附图被认为是说明性的而不是限制性的,所有这类修改打算包括在本发明范围内。

Claims (19)
1.一种调节吸气剂材料的方法,所述方法包括用微波辐射加热吸气剂材料,其中吸气剂材料暴露于300℃或更低的温度并且暴露于微波辐射3分钟或更少。
2.权利要求1的方法,其中吸气剂材料包括分子筛。
3.权利要求2的方法,其中分子筛包括沸石。
4.一种制造电子装置的方法,所述方法包括通过用微波辐射加热吸气剂材料以调节所述吸气剂材料,其中吸气剂材料暴露于300℃或更低的温度并且暴露于微波辐射3分钟或更少;和将吸气剂材料封装到电子装置内。
5.权利要求4的方法,所述方法还包括在封装吸气剂材料之前冷却吸气剂材料。
6.权利要求4的方法,其中吸气剂材料包括分子筛。
7.权利要求6的方法,其中分子筛包括沸石。
8.权利要求4的方法,所述方法还包括使吸气剂材料直接在衬底上成层。
9.权利要求8的方法,其中吸气剂材料的厚度小于或等于100μm。
10.权利要求9的方法,其中厚度小于或等于1μm。
11.权利要求4的方法,其中电子装置包括衬底、阳极层、阴极层和活性层。
12.一种装配电子装置的方法,所述方法包括提供包含吸气剂材料层的衬底;提供阳极层、阴极层和活性层;和通过使衬底和吸气剂材料暴露于微波辐射以调节所述吸气剂材料,其中吸气剂材料暴露于300℃或更低的温度并且其中衬底和吸气剂材料暴露于微波辐射3分钟或更少。
13.权利要求12的方法,所述方法还包括使吸气剂材料直接在衬底上成层。
14.权利要求12的方法,其中吸气剂材料的厚度小于或等于100μm。
15.权利要求14的方法,其中厚度小于或等于1μm。
16.一种电子装置,所述电子装置包括衬底、活性层和吸气剂材料;其中吸气剂材料通过微波辐射暴露于300℃或更低的温度以调节所述吸气剂材料并且其中衬底和吸气剂材料暴露于微波辐射3分钟或更少,并且其中吸气剂材料直接沉积于衬底上。
17.权利要求16的电子装置,其中吸气剂材料包括分子筛。
18.权利要求17的电子装置,其中吸气剂材料包括沸石。
19.权利要求16的电子装置,其中吸气剂材料含有占吸气剂材料重量的0.1%或更少的水。
