已有人提出通过在矿山的岩面上喷射有机聚合物的水性乳液并使乳液凝固,以在表面上产生膜或表皮形式的挠性涂层,由此来涂覆涂层。就此目的所公开的聚合物包括聚氨酯和聚氯丁二烯。后者见述于南非专利8203384。新近,WO 98/58886中描述了一种包含两个部分的组合物。一个部分是有机聚合物(如乙烯和醋酸乙烯酯的共聚物)的水性乳液,另一个部分是能吸收至少其自身重量的水的粘结组合物。所述粘结组合物为能形成钙矾石的组合物,含高铝水泥、普通波特兰水泥和硬石膏。使用时,将两个部分喷射到矿山的岩面上以形成涂层。该专利也公开了自所述粘结组合物形成的固体物与干燥的聚合物乳液的干混物,在矿山中,水被加到该混合物中。
上述WO 98/58886中所述组合物需要花费相当长的时间,通常不少于24小时,来达到足够的快硬强度。在涂层的强度逐渐增强的过程中,出于安全考虑,人员不允许进入处理区域,因此这部分矿山不能被开采。因此,需要缩短涂层达到足够的快硬强度所花的时间。
最近,WO 01/28955中描述了一种通过提供能形成钙矾石的组合物来解决这个问题的方案,其中所述组合物较上述那些含更多铝酸钙并产生更高快硬强度。所述能形成钙矾石的粘结组合物含25-59%重量的铝酸钙、0-10%重量的石灰和0-50%重量的硫酸钙。
尽管上述WO 01/28955中所述组合物花费改进了的(较短的)时间来达到足够的快硬强度,但需要进一步缩短凝固时间并进一步提高快硬强度。
因此,本发明的目标是提高涂覆到表面的相应涂层的快硬强度。
该目标的解决方案是可凝固的混合物,所述可凝固的混合物包含:
(i)吸水组合物,和
(ii)有机聚合物的水性乳液,或
(iii)可分散的有机聚合物,
其中所述吸水组合物(i)含能与水反应的无机组分并含至少13%重量的石灰和至少5%重量的粘结组合物,其中各组分在吸水期间形成钙矾石;
所述有机聚合物的水性乳液(ii)相对于(i)的量应使各聚合物固体的组合重量与能与水反应的各组分的组合重量之比为0.5∶1-10∶1,优选1∶1-4∶1;且
所述可分散的有机聚合物(iii)相对于(i)的量应使各聚合物的组合重量与能与水反应的各组分的组合重量之比为0.5∶1-10∶1,优选1∶1-4∶1。
术语“能与水反应的组分”一方面包括仅与水反应的组分(如CaO的水合作用),另一方面还包括在一个反应中既能与水也能与其他组分反应的组分(例如可与水发生粘结反应的多种粘结组分)。本发明典型的“能与水反应的组分”为粘结组分和生石灰(CaO),而通常用于粘结组合物中的填料不是本发明的“能与水反应的组分”。
所述石灰可以是生石灰(CaO)或可以由普通波特兰水泥提供,后者在水合过程中释放石灰。通常,石灰可由粘结组合物提供。
在本领域中有时被称作聚合物乳胶的有机聚合物水性乳液所含的聚合物可为一种或多种各式各样的均聚物或共聚物。实例包括苯乙烯、苯乙烯-丁二烯共聚物、二乙烯基苯(divinyl styrene)、甲基丙烯酸甲酯、苯乙烯与甲基丙烯酸甲酯或马来酸酐的共聚物、丙烯酸和丙烯酸酯树脂、醋酸乙烯酯及其与乙烯和其他烯烃的共聚物(如乙烯-醋酸乙烯酯共聚物)、增塑氯乙烯共聚物。也可使用聚合物或共聚物的混合物。优选采用玻璃化转变温度为-50℃~+50℃的聚合物。可加入增塑剂如Cerecyor(一种氯化石蜡)、邻苯二甲酸二丁酯和二甘醇以改善挠性。乳液中适宜的聚合物固含量占乳液重量的5-80%,优选至少25%,例如30-70%,更优选45-65%。可分散的有机聚合物可通过干燥例如喷雾干燥水性聚合物乳液方便地获得。干燥的聚合物可从市场上买到。
高含量的石灰(吸水组合物(i)的至少13%重量)会强烈释放出水合热(产生Ca(OH)2)。结果是凝固时间缩短、快硬强度提高。
本发明的吸水组合物(i)含至少5%重量的粘结组合物,其中的组分在吸水期间形成钙矾石。
钙矾石为含32分子结晶水的三硫铝酸钙,化学式为3CaO·Al2O3·CaSO4·32H2O。钙矾石由含铝酸钙和硫酸钙的粘结材料水合生产。除非上下文另有要求,否则本说明书中的术语钙矾石均包括钙矾石类似物。其定义见H.F.W.Tayor的“Cement Chemistry”第2版(1977年,Thomas Teyford出版)。
通常,石灰的重量与粘结组合物的重量之和为吸水组合物(i)总重量的67-100%,优选90-100%,更优选大约100%。这里“大约100%”指(i)可能不仅含石灰和粘结组合物(i),还可含其他组分带来的杂质。
大多数情况下,吸水组合物(i)含至少25%重量、优选至少62%重量的石灰。
优选所述粘结组合物(i)含铝酸钙和硫酸钙。
术语铝酸钙不仅包括水泥符号中常记作CA的铝酸钙形式,也包括记作CA2、CA3、C12A7、C4AF和C11A7CaF2的其他含铝酸盐的水泥以及硫铝酸钙和铁铝酸钙及其类似物。铝酸钙可由高铝水泥提供,高铝水泥有时被称作矾土水泥,其通常含约40-80%重量的铝酸钙相(或40-50%重量的铝酸钙(CA))。
硫酸钙可由含硫酸钙的材料如β-硬石膏、石膏或熟石膏提供。本说明书中所提及的硫铝酸钙是指化学式为C4A3S*(其中,C为CaO或Ca(OH)2,A为Al2O3,S*为SO3)的纯硫铝酸钙。这有时被称为Klein化合物,也可写作3CaO·3Al2O3·CaSO4。
基于形成的钙矾石计算,吸水组合物(i)常含化学计量过量的石灰。表述“化学计量过量的石灰”指至少存在一部分不能参与形成钙矾石的粘结反应的石灰游离物,因此存在水合生石灰余料。
本发明进一步涉及向表面涂覆涂层的方法,所述方法包含形成如前所定义的吸水组合物(i)与水性乳液(ii)的可凝固混合物,将混合物涂到表面上以形成优选厚度至少2mm的涂层,并使涂层凝固。
当使用有机聚合物乳液(ii)时,所述水可以是乳液(ii)中已经存在的水,借此水性乳液的水来水合吸水组合物(i)的组分。如果需要或优选,可以加入另外的水。
本发明也提供了向表面涂覆涂层的另一种方法,所述方法包含形成如前所定义的吸水组合物(i)与可分散的有机聚合物(iii)的可凝固混合物,使所述可凝固混合物与水混合,将混合物涂到表面上以形成优选厚度至少2mm的涂层,并使涂层凝固。如果干燥的聚合物乳液(iii)与吸水组合物(i)一起使用,有必要加入水合吸水组合物(i)的组分所需的水。
不论是否使用干燥的聚合物乳液,水的重量通常应使吸水组合物(i)的所有组分通过与水的反应而发生转化。通常通过将混合物喷射到表面上而在其上涂覆涂层。喷射前可加入其他水泥促凝剂或缓凝剂。当需要引发或进一步加快凝固速率时,可通过加入碱来实现。
本发明也涉及可按如上所定义的方法制造的涂层。
此外,本发明也提供了这类涂层作为岩石支持措施(rock supportmeans)的用途。已经发现厚度约4mm(例如3-7mm)的涂层可代替金属丝网,用来防止矿山中散裂和疏松的岩石碎块的塌落。所述涂层可用在被称作“硬岩矿”的矿山(如镍或金矿)中,也可用在煤矿中。
所述涂层可在例如通过房柱式采煤法采煤时使用,以减小被留下以提供支持的柱子的尺寸,从而可采更多的煤。这通过在柱子下喷射涂层从而增大其承载能力来获得。所述涂层也可用来稳固矿壁。也可涂覆所述涂层来减少或防止风化(风化是矿山中新鲜裸露的岩石表面被空气侵蚀),或用以抑制铀矿中的氡气,或来稳固例如采石场中的路基,稳固隧洞顶板等。
本发明还涉及如上所定义的涂层用作防水措施的用途。为此,所述涂层被涂覆到至少部分突出的表面上。矿山和隧洞的防水常常非常值得重视,因为如果水进入矿山或隧洞,作业活动可能被扰乱。本发明可应用于建筑业,用来处理建筑物,包括内外墙、地板和天花板。
人们很经常不仅希望提高相应涂层的快硬强度(快硬强度定义为所涂覆的涂层在经过一小时的凝固时间后的强度),而且还希望提高相应涂层的断裂伸长率和最终强度,同时降低成本。
特别是如果被用作防水措施,则希望涂层有高的断裂伸长率。这种情况下的断裂伸长率应为至少70%,优选110%。
如果相应的涂层被用作岩石支持措施,最终强度参数则非常重要。这种情况下的最终强度(本发明的最终强度定义为经过28天的凝固时间后的抗张强度)应为至少3MPa,优选3.5MPa。
通常,优选经过一小时的凝固时间后的抗张强度(快硬强度)为至少0.4,更优选至少0.5,最优选至少0.75MPa。
抗张强度和断裂伸长率按DIN 53504:S2(其中S2为试样)的标准测试方法测试。
此外,人们还普遍希望降低可凝固混合物的成本。
已经发现,快硬强度、断裂伸长率、最终强度和成本等特征的优化可通过参数“吸水组合物(i)中石灰的含量”的适当改变来达到:
特征“高快硬强度”的优化
吸水组合物(i)应含至少5%重量的粘结组合物,至少13%重量、优选至少25%、更优选至少62%重量的石灰。相应地,石灰的重量和粘结组合物的重量之和应为吸水组合物(i)的总重量的67-100%,优选90-100%,更优选大约100%。
特征“快硬强度和断裂伸长率”的优化
吸水组合物(i)应含5%重量的粘结组合物和25-92%重量、优选62-83%重量的石灰。相应地,石灰的重量和粘结组合物的重量之和应为吸水组合物(i)的总重量的67-100%,优选90-100%,更优选大约100%。
特征“快硬强度和最终强度”的优化
吸水组合物(i)应含至少5%重量的粘结组合物和13-63%重量、优选25-32%重量的石灰。相应地,石灰的重量和粘结组合物的重量之和应为吸水组合物(i)的总重量的67-100%,优选90-100%,更优选大约100%。
特征“高快硬强度、断裂伸长率和最终强度”的优化
吸水组合物(i)应含至少5%重量的粘结组合物和25-63%重量、优选25-50%重量的石灰。相应地,石灰的重量和粘结组合物的重量之和应为吸水组合物(i)的总重量的67-100%,优选90-100%,更优选大约100%。
特征“快硬强度、断裂伸长率、最终强度和低成本”的优化
吸水组合物(i)应含至少5%重量的粘结组合物和至少25-92%重量、优选30-50%重量的石灰。相应地,石灰的重量和粘结组合物的重量之和应为吸水组合物(i)的总重量的67-100%,优选90-100%,更优选大约100%。

本说明书附图中所示特征的涂层是以由40%重量的吸水组合物(i)和60%重量的可分散的有机聚合物(iii)组成的可凝固混合物。吸水组合物(i)的主要成分是三重量份的CSA粘合剂(含约75%重量的4CaO·3Al2O3·SO4(Yeelimit)和10%重量的Na2SO4(无水芒硝)的水泥)和两重量份的CSA膨胀剂(含约63%重量的CaSO4(硬石膏)、约28%重量的CaO(Stabilite/Lime)和8%重量的4CaO·3Al2O3·SO4(Yeelimit)的水泥)。石灰的含量通过分别向所述CSA粘合剂和CSA膨胀剂的混合物中加入CaO和CaSO4(硬石膏)而改变。可分散的有机聚合物(iii)由VINAPASRE 5044N(呈粉状,基本包含醋酸乙烯酯和乙烯的共聚物)组成。
在图1中,X(纵坐标)代表“快硬强度[MPa]”,n(横坐标)代表“吸水组合物(i)中CaO的重量百分数”。如果吸水混合物(i)含约至少13%重量的石灰,则可获得0.4MPa的快硬强度。至少0.4MPa的快硬强度被认为是提供令人满意的“涂层技术”所必要的。但优选涂层的快硬强度为至少0.5MPa。显然可见无法测定基于石灰含量低于6%重量的吸水组合物(i)的涂层的快硬强度。
在图2中,X(纵坐标)代表“抗张强度[MPa]”,n(横坐标)代表“吸水组合物(i)中CaO的重量百分数”。h代表“凝固时间,单位为小时”,d代表“凝固时间,单位为天”。图中表明用吸水组合物(i)中13-32%重量的石灰含量获得了最佳的最终强度(第28天)。低于63%重量的石灰含量也提供了至少为3MPa的令人满意的最终强度。
在图3中,Y(纵坐标)代表“相应涂层的断裂伸长率[%]”,n(横坐标)代表“吸水组合物(i)中CaO的重量百分数”。d代表“凝固时间,单位为天”。显然可注意到用吸水组合物(i)中高于22%重量的石灰含量时,“28天涂层”的断裂伸长率得到显著提高。如果涂层被用作防水措施,则在28天时的断裂伸长率值应为至少70%。
本发明将通过下面的非限定性实施例进一步说明。
实施例1
可凝固的混合物包含45%重量的吸水组合物和55%重量的VINNAPASRE 5044N(醋酸乙烯酯-乙烯共聚物)。吸水组合物含48.00%重量的CSA粘合剂(含约75%重量的4CaO·3Al2O3·SO4(Yeelimit)和10%重量的Na2SO4(无水芒硝)的水泥)、32.00%重量的CSA膨胀剂(含约63%重量的CaSO4(硬石膏)、约28%重量的CaO(Stabilite/Lime)和8%重量的4CaO·3Al2O3·SO4(Yeelimit)的水泥)和20.00%重量的CaO,使吸水组合物(i)中CaO的总量为约30%重量。所产生的相应涂层具有下述特征:
-快硬强度(对应于1小时的凝固时间的抗张强度)>0.5MPa
-断裂伸长率(第28天的凝固时间)>45%
-最终强度(第28天的凝固时间的抗张强度)>3.5MPa
实施例2
可凝固的混合物由70%重量的Arconal430P(含聚丙烯酸酯的粉末)、24.00%重量的Scatto-水泥(含30-35%重量的水绿矾、25-30%重量的氧化物(如石灰和黑镁锰铁矿)、19-20%重量的碳酸盐(如白云石、菱铁矿和calzit)和12-13%重量的硅酸盐)和6%重量的CaO组成。该可凝固混合物的吸水组合物(i)含大约42%重量的CaO。
结果:
-快硬强度>0.5MPa
-断裂伸长率>100%
-最终强度(28天)约为2.5MPa
实施例3
可凝固的混合物由60.00%重量的VINNAPASRE 5044N、14.00%重量的Blue Circe RockfastA(一种高铝水泥)和26.00%重量的CaO组成。该可凝固混合物的吸水组合物(i)含大约69%重量的CaO。
结果:
-快硬强度>0.5MPa
-断裂伸长率(第28天的凝固时间)>100%
-最终强度(第28天)约为2.5MPa
上述实施例的结果表明,如果水泥的种类、聚合物的种类及聚合物与吸水组合物(i)的比例等其他参数改变时,也可获得可接受的快硬强度、断裂伸长率和最终强度等特征的值。
Claims (16)
1.一种可凝固的混合物,所述可凝固的混合物包含:
吸水组合物,和
有机聚合物的水性乳液,或
可分散的有机聚合物,
其中所述吸水组合物含能与水反应的无机组分,并含至少13%重量的石灰和至少5%重量的粘结组合物,其中各组分在吸水期间形成钙矾石;
所述有机聚合物的水性乳液相对于吸水组合物的量应使各聚合物固体的组合重量与能与水反应的各组分的组合重量之比为0.5∶1-10∶1;且
所述可分散的有机聚合物相对于吸水组合物的量应使各聚合物的组合重量与能与水反应的各组分的组合重量之比为0.5∶1-10∶1。
2.权利要求1的可凝固混合物,其中所述有机聚合物的水性乳液相对于吸水组合物的量应使各聚合物固体的组合重量与能与水反应的各组分的组合重量之比为1∶1-4∶1;且
所述可分散的有机聚合物相对于吸水组合物的量应使各聚合物的组合重量与能与水反应的各组分的组合重量之比为1∶1-4∶1。
3.权利要求1的可凝固混合物,其中石灰的重量与粘结组合物的重量之和为吸水组合物总重量的67-100%。
4.权利要求1的可凝固混合物,其中石灰的重量与粘结组合物的重量之和为吸水组合物总重量的90-100%。
5.权利要求1的可凝固混合物,其中石灰的重量与粘结组合物的重量之和为吸水组合物总重量的100%。
6.权利要求1的可凝固混合物,其中所述吸水组合物含至少25%重量的石灰。
7.权利要求1的可凝固混合物,其中所述吸水组合物含至少62%重量的石灰。
8.权利要求1的可凝固混合物,其中所述粘结组合物含铝酸钙和硫酸钙。
9.权利要求1的可凝固混合物,其中基于形成的钙矾石计算,吸水组合物含化学计量过量的石灰。
10.一种向表面涂覆涂层的方法,所述方法包含形成权利要求1-9中任一项的含吸水组合物和有机聚合物水性乳液的可凝固混合物,并将所述可凝固混合物涂到表面上以形成涂层。
11.权利要求10的方法,其中所述涂层的厚度至少2mm。
12.一种向表面涂覆涂层的方法,所述方法包含形成权利要求1-9中任一项的含吸水组合物和可分散的有机聚合物的可凝固混合物,将所述可凝固混合物与水混合并将所得混合物涂到表面上以形成涂层。
13.权利要求12的方法,其中所述涂层的厚度至少2mm。
14.一种按照权利要求10或12中所定义的方法制备的涂层。
15.权利要求14中所定义的涂层用作岩石支持措施的用途。
16.权利要求14中所定义的涂层用作防水措施的用途。
