Description
本発明は、反応性ホットメルト接着剤及び構造体に関する。
インナー、スポーツウェア等の衣料品を縫製ではなく接着剤を用いて作製する技術が提案されている。例えば、特許文献1には伸縮性を有する素材を接着するためのシート状又はテープ状のホットメルト接着剤が記載されている。
ホットメルト接着剤は常温で固体であり、加熱により液状化した状態で被着体に接触させ、冷却固化によって接着力を発現する接着剤である。ホットメルト接着剤は主成分として熱可塑性樹脂を含むものと反応性樹脂を含むものとの2種に大別できる。反応性樹脂を含むホットメルト接着剤(以下、反応性ホットメルト接着剤ともいう)としては、ウレタンプレポリマーを含むホットメルト接着剤が知られている。ウレタンプレポリマーを含むホットメルト接着剤は、冷却固化により短時間である程度の接着力を発現するのに加え、ウレタンプレポリマーの末端イソシアネート基が空気中又は被着体の表面に存在する水分と反応して硬化する。その結果、熱可塑性樹脂を含むホットメルト接着剤では達成できない強固な接着力を発現する。

反応性ホットメルト接着剤は、高速接着性と優れた接着力を活かした衣料品用の接着剤として有望な材料である。一方で、反応性ホットメルト接着剤には衣料品用の接着剤に求められる伸縮性等の特性において未だ改善の余地がある。
上記事情に鑑み、本開示の一態様は、硬化後の伸縮性に優れる反応性ホットメルト接着剤、及び硬化後の伸縮性に優れる反応性ホットメルト接着剤を用いて得られる構造体を提供することを目的とする。

上記課題を解決するための手段には、以下の実施形態が含まれる。
<1>ウレタンプレポリマーを含み、下記条件A又は条件Bの少なくともいずれかを満たす、反応性ホットメルト接着剤。
条件A:ウレタンプレポリマー全量に占める芳香環の割合が22質量%以下である
条件B:硬化状態でのガラス転移温度が25℃以下である
<2>前記ウレタンプレポリマーのポリオールに由来する構造単位に占める非晶性ポリオールに由来する構造単位の割合が70質量%以上である、<1>に記載の反応性ホットメルト接着剤。
<3>前記ウレタンプレポリマーの原料として使用するポリオールの水酸基(OH)に対するポリイソシアネートのイソシアネート基(NCO)の当量比(NCO/OH)は2.0以下である、<1>又は<2>に記載の反応性ホットメルト接着剤。
<4>伸縮性を有する物体を接着するための、<1>~<3>のいずれか1項に記載の反応性ホットメルト接着剤。

以下、本開示の実施形態について説明する。ただし、本開示は以下の実施形態に限定されるものではない。
本開示において「ポリオール」は、分子内に水酸基を2個以上有する化合物を意味する。
本開示において「ポリイソシアネート」は、分子内にイソシアネート基を2個以上有する化合物を意味する。
本開示において「ウレタンプレポリマー」は、ポリオールとポリイソシアネートとの反応生成物であり、分子の末端にイソシアネート基を有する化合物を意味する。すなわち、「ウレタンプレポリマー」はポリオールに由来する構造単位及びポリイソシアネートに由来する構造単位を含む重合鎖を含み、重合鎖の末端基としてイソシアネート基を有する化合物を意味する。
本開示において「ポリイソシアネート」は、分子内にイソシアネート基を2個以上有する化合物を意味する。

<反応性ホットメルト接着剤>
本開示の反応性ホットメルト接着剤は、ウレタンプレポリマーを含み、下記条件A又は条件Bの少なくともいずれかを満たす、反応性ホットメルト接着剤である。
条件A:ウレタンプレポリマー全量に占める芳香環の割合が22質量%以下である
条件B:硬化状態でのガラス転移温度が25℃以下である
本開示の反応性ホットメルト接着剤は、ウレタンプレポリマーを含み、下記条件A又は条件Bの少なくともいずれかを満たす、反応性ホットメルト接着剤である。

条件B:硬化状態でのガラス転移温度が25℃以下である
本開示の反応性ホットメルト接着剤は、反応性成分としてウレタンプレポリマーを含む。このため、加熱溶融後の冷却固化に起因する接着性とともにウレタンプレポリマーと水分との硬化反応に起因する接着性を発現し、優れた接着強度を示す。
さらに、本開示の反応性ホットメルト接着剤では、ウレタンプレポリマー全量に占める芳香環の割合(以下、ウレタンプレポリマーの芳香環比率ともいう)が22質量%以下であるか、又は硬化状態でのガラス転移温度が25℃以下である。
さらに、本開示の反応性ホットメルト接着剤では、ウレタンプレポリマー全量に占める芳香環の割合(以下、ウレタンプレポリマーの芳香環比率ともいう)が22質量%以下であるか、又は硬化状態でのガラス転移温度が25℃以下である。
本発明者らの検討の結果、ウレタンプレポリマーの芳香環比率が22質量%以下であるか、又は硬化状態でのガラス転移温度が25℃以下である反応性ホットメルト接着剤は、これらの条件のいずれも満たさない反応性ホットメルト接着剤に比べて硬化後の伸縮性に優れることが明らかとなった。
ウレタンプレポリマーの芳香環比率は、伸縮性以外の特性とのバランスを考慮して設定できる。たとえば、ウレタンプレポリマーの芳香環比率は20質量%以下であってもよい。
ウレタンプレポリマーの芳香環比率の下限値は特に制限されない。たとえば、ウレタンプレポリマーの芳香環比率は5質量%以上であってもよい。

硬化後の伸縮性の観点からは、反応性ホットメルト接着剤の硬化状態でのガラス転移温度は25℃以下であることが好ましい。硬化状態でのガラス転移温度が25℃以下であると、25℃以上の環境において反応性ホットメルト接着剤の硬化物がゴム状態となり、優れた伸縮性を示す。
反応性ホットメルト接着剤の硬化状態でのガラス転移温度は、実施例に示した方法で測定される。

本発明者らの検討の結果、反応性ホットメルト接着剤の硬化状態でのガラス転移温度は、反応性ホットメルト接着剤に含まれるウレタンプレポリマーの芳香環比率が小さいほど低くなる傾向にあることがわかった。したがって、反応性ホットメルト接着剤に含まれるウレタンプレポリマーの芳香環比率によってガラス転移温度を制御することができる。
硬化後の伸縮性の観点からは、ウレタンプレポリマーのポリオールに由来する構造単位は非晶性ポリオールに由来する構造単位を含むことが好ましい。
本開示において結晶性ポリオールはDSC測定を行った際に融解を伴う吸熱ピーク(融点Tm)が存在するポリオールを意味し、非晶性ポリオールはDSC測定を行った際に融解を伴う吸熱ピーク(融点Tm)が存在しないポリオールを意味する。
ウレタンプレポリマーのポリオールに由来する構造単位に占める非晶性ポリオールに由来する構造単位の割合は、70質量%以上、80質量%以上又は95質量%であってもよい。

反応性ホットメルト接着剤の固化時間及び粘度調整の観点からは、ウレタンプレポリマーは、ポリオールに由来する構造単位としてポリエステルポリオールに由来する構造単位を含むことが好ましい。すなわち、ウレタンプレポリマーの原料はポリオールとしてポリエステルポリオールを含むことが好ましい。
ポリエステルポリオールとしては、多価アルコールとポリカルボン酸との重縮合反応によって生成する化合物を用いることができる。ポリエステルポリオールは、例えば、2~15個の炭素原子及び2又は3個の水酸基を有する多価アルコールと、2~14個の炭素原子(カルボキシル基中の炭素原子を含む)を有し、2~6個のカルボキシル基を有するポリカルボン酸との重縮合物であってもよい。
ポリエステルポリオールとしては、ジオールとジカルボン酸とから生成する直鎖ポリエステルジオールであってもよく、トリオールとジカルボン酸とから生成する分岐ポリエステルトリオールであってもよい。また、分岐ポリエステルトリオールは、ジオールとトリカルボン酸との反応によって得ることもできる。
多価アルコールとしては、例えば、エチレングリコール、1,2-プロパンジオール、1,3-プロパンジオール、ブタンジオールの各異性体、ペンタンジオールの各異性体、ヘキサンジオールの各異性体、2,2-ジメチル-1,3-プロパンジオール、2-メチルプロパンジオール、2,4,4-トリメチル-1,6-ヘキサンジオール、2,2,4-トリメチル-1,6-ヘキサンジオール、1,4-シクロヘキサンジオール、1,4-シクロヘキサンジメタノール等の脂肪族又は脂環族ジオール;4,4’-ジヒドロキシジフェニルプロパン、ビスフェノールA、ビスフェノールF、ピロカテコール、レゾルシノール、ヒドロキノン等の芳香族ジオールなどが挙げられる。多価アルコールは、1種を単独で用いてもよく、2種以上を組み合わせて用いてもよい。これらの中でも、好ましくは脂肪族ジオール、より好ましくは2~6個の炭素原子を有する脂肪族ジオールである。
ポリカルボン酸としては、例えば、フタル酸、イソフタル酸、テレフタル酸、1,2,4-ベンゼントリカルボン酸等の芳香族ポリカルボン酸;マレイン酸、フマル酸、アコニット酸、1,2,3-プロパントリカルボン酸、マロン酸、コハク酸、グルタル酸、アジピン酸、ピメリン酸、アゼライン酸、セバシン酸、シクロヘキサン-1,2-ジカルボン酸、1,4-シクロヘキサンジエン-1,2-ジカルボン酸等の脂肪族又は脂環族ポリカルボン酸などが挙げられる。ポリカルボン酸は、1種を単独で用いてもよく、2種以上を組み合わせて用いてもよい。
上述したポリカルボン酸に代えて、カルボン酸無水物、カルボキシル基の一部がエステル化された化合物等のポリカルボン酸誘導体を用いることもできる。ポリカルボン酸誘導体としては、例えば、ドデシルマレイン酸及びオクタデセニルマレイン酸が挙げられる。
ウレタンプレポリマーの原料として使用するポリエステルポリオールは1種のみであってもよく、2種以上であってもよい。
ポリエステルポリオールの数平均分子量(Mn)は、反応性ホットメルト接着剤の硬化物の防水性及び接着強度を向上させる観点から、好ましくは500~10000の範囲、より好ましくは1000~8000の範囲、さらに好ましくは1500~6000の範囲である。
本開示においてポリオールの数平均分子量は、ゲルパーミエーションクロマトグラフィー(GPC)により測定され、標準ポリスチレン換算した値である。GPCの測定は、以下の条件で行うことができる。カラム:「Gelpack GLA130-S」、「Gelpack GLA150-S」及び「Gelpack GLA160-S」(昭和電工マテリアルズ株式会社製、HPLC用充填カラム)

ウレタンプレポリマーの原料として使用するポリエステルポリオールの量は、例えば、ポリオール全体の70質量%~100質量%の範囲内であってもよい。
反応性ホットメルト接着剤の塗布時の作業性並びに硬化後の接着性、防水性及び柔軟性の観点からは、ウレタンプレポリマーは、ポリオールに由来する構造単位としてポリエーテルポリオールに由来する構造単位を含むことが好ましい。すなわち、ウレタンプレポリマーの原料はポリオールとしてポリエーテルポリオールを含むことが好ましい。
ポリエーテルポリオールとしては、例えば、ビスフェノール骨格を有するポリエーテルポリオール等の芳香族ポリエーテルポリオール、ポリエチレングリコール、ポリプロピレングリコール、ポリブチレングリコール、ポリテトラメチレングリコール、エチレンオキサイド変性ポリプロピレングリコール等が挙げられる。
ウレタンプレポリマーの原料として使用するポリエーテルポリオールは1種のみであってもよく、2種以上であってもよい。
ポリエーテルポリオールのMnは、初期接着強度、硬化後の接着強度、及び塗布後の適度なオープンタイムの観点から、好ましくは500~2000の範囲、より好ましくは700~2000の範囲、さらに好ましくは1000~2000の範囲である。
ウレタンプレポリマーの原料として使用するポリエーテルポリオールの量は、例えば、ポリオール全体の0質量%~10質量%の範囲内であってもよい。
ウレタンプレポリマーの原料として使用するポリイソシアネートは、特に制限されない。ポリイソシアネートとしては、例えば、ジフェニルメタンジイソシアネート、ジメチルジフェニルメタンジイソシアネート、トリレンジイソシアネート、キシリレンジイソシアネート、p-フェニレンジイソシアネート等の芳香族イソシアネート;ジシクロヘキシルメタンジイソシアネート、イソフォロンジイソシアネート等の脂環族イソシアネート;ヘキサメチレンジイソシアネート等の脂肪族イソシアネートなどが挙げられる。反応性及び接着性の観点からは、ポリイソシアネートとしては芳香族ジイソシアネートが好ましく、ジフェニルメタンジイソシアネートがより好ましい。
ウレタンプレポリマーの原料として使用するポリイソシアネートは1種のみであってもよく、2種以上であってもよい。
ウレタンプレポリマーの原料として使用するポリオールの水酸基(OH)に対するポリイソシアネートのイソシアネート基(NCO)の当量比(NCO/OH)は、2.0以下であることが好ましい。NCO/OHの比が2.0以下であると、ポリオールとポリイソシアネートを反応させる際に未反応のポリイソシアネートの残存が抑制され、硬化後の伸縮性が良好に維持される。
ウレタンプレポリマーの原料として使用するポリオールの水酸基(OH)に対するポリイソシアネートのイソシアネート基(NCO)の当量比(NCO/OH)は、1.6以上であることが好ましい。NCO/OHの比が1.6以上であると、得られるウレタンプレポリマーの溶融時の粘度が高くなり過ぎず、作業性が良好に維持される。
ポリオールとポリイソシアネートとを反応させる際の温度及び時間は、例えば、85~120℃及び1分間~48時間であってよい。ポリオールとポリイソシアネートとを混合する際は、減圧脱泡を行ってもよい。
反応性ホットメルト接着剤は、ウレタンプレポリマーの硬化反応を促進する観点から、触媒をさらに含有していてもよい。触媒としては、例えば、ジブチル錫ジラウレート、ジブチルチオンオクテート、ジメチルシクロヘキシルアミン、ジメチルベンジルアミン、トリオクチルアミン、ジモルホリノジエチルエーテル(ビス(2-モルホリノエチル)エーテル)等が挙げられる。
触媒の含有率は、たとえば、反応性ホットメルト接着剤全体の0質量%~0.5質量%であってもよい。

反応性ホットメルト接着剤は、硬化物のゴム弾性を高め、耐衝撃性をより向上させる観点から、熱可塑性ポリマーをさらに含有していてもよい。熱可塑性ポリマーとしては、例えば、ポリウレタン、エチレン系共重合体、プロピレン系共重合体、塩化ビニル系共重合体、アクリル共重合体、スチレン-共役ジエンブロック共重合体等が挙げられる。
反応性ホットメルト接着剤は、硬化物により強固な接着性を付与する観点から、粘着付与樹脂をさらに含有していてもよい。粘着付与樹脂としては、例えば、ロジン樹脂、ロジンエステル樹脂、水添ロジンエステル樹脂、テルペン樹脂、テルペンフェノール樹脂、水添テルペン樹脂、石油樹脂、水添石油樹脂、クマロン樹脂、ケトン樹脂、スチレン樹脂、変性スチレン樹脂、キシレン樹脂、エポキシ樹脂等が挙げられる。
反応性ホットメルト接着剤は、必要に応じて、酸化防止剤、顔料、紫外線吸収剤、界面活性剤、難燃剤、シランカップリング剤、充填剤等の成分を含有していてもよい。
反応性ホットメルト接着剤の硬化物を得る方法は、特に制限されない。例えば、温度20℃~30℃、相対湿度40%~60%の環境下でウレタンプレポリマーの硬化反応を生じさせ、硬化物を得てもよい。
塗布時の作業性の観点からは、反応性ホットメルト接着剤の120℃における回転粘度計を用いて測定される粘度は20Pa・s以下であることが好ましく、15Pa・s以下であることがより好ましく、10Pa・s以下であることがさらに好ましい。反応性ホットメルト接着剤の120℃における回転粘度計を用いて測定される粘度の下限値は限定されないが、例えば、1Pa・s以上であってよい。
本開示の反応性ホットメルト接着剤は、使用前は固体の状態である。固体の状態である反応性ホットメルト接着剤の形態は、特に制限されない。例えば、ペレット状、ブロック状、粉末状、シート状等であってもよい。
本開示の反応性ホットメルト接着剤は、常温で固体であり、使用の際に加熱して液状化させる。液状化した反応性ホットメルト接着剤を対象物に付与する方法は、特に制限されない。例えば、液状化した反応性ホットメルト接着剤をディスペンサー等を用いて対象物に接触させてもよく、接着剤シートなどの液状化していない反応性ホットメルト接着剤を対象物に接触させた状態で加熱して液状化させてもよい。
本開示の反応性ホットメルト接着剤は、硬化後の伸縮性に優れている。したがって、本開示の反応性ホットメルト接着剤は伸縮性を有する物体を接着するための接着剤として有用である。
伸縮性を有する物体の材質は特に制限されない。例えば、天然繊維、合成繊維、プラスチック等であってもよい。
ある実施態様では、伸縮性を有する物体は編地、織物等の布帛であってもよく、衣料品用の布帛であってもよい。

本開示の構造体を作製する方法は、特に制限されない。例えば、一方の物体の所定の領域に加熱した反応性ホットメルト接着剤を接触させ、もう一方の物体を反応性ホットメルト接着剤に接触させ、この状態で反応性ホットメルト接着剤を冷却固化させる。次いで、反応性ホットメルト接着剤に含まれるウレタンプレポリマーの硬化反応を生じさせる。これにより、2以上の物体が反応性ホットメルト接着剤の硬化物で接着された構造体を得ることができる。
以下に、本開示を実施例に基づいて具体的に説明するが、本発明はこれらに限定されるものではない。
<組成物の調製>
ウレタンプレポリマーの原料としてのポリオールを表1に示す配合量(質量部)で反応容器に加えて混合した。次いで、ポリイソシアネートを表1に示す配合量(質量部)で反応容器にさらに加えて混合し、110℃で1時間反応させた。その後、さらに110℃で1時間減圧脱泡撹拌することによって、ウレタンプレポリマーを含む組成物を得た。
ウレタンプレポリマーの原料としてのポリオールを表1に示す配合量(質量部)で反応容器に加えて混合した。次いで、ポリイソシアネートを表1に示す配合量(質量部)で反応容器にさらに加えて混合し、110℃で1時間反応させた。その後、さらに110℃で1時間減圧脱泡撹拌することによって、ウレタンプレポリマーを含む組成物を得た。
表1に示すポリオール及びポリイソシアネートの詳細は、下記の通りである。
ポリオール1:ジカルボン酸(イソフタル酸およびアジピン酸)とジオール(エチレングリコールおよびネオペンチルグリコール)とを主成分とする、芳香環を有する非晶性ポリエステルポリオール(水酸基数:2、数平均分子量:2000、芳香環を有する化合物に由来する構成単位の含有量:25モル%(非晶性ポリエステルポリオールを構成する構成単位全量基準)、50モル%(ジカルボン酸に由来する構成単位全量基準))

ポリオール1:ジカルボン酸(イソフタル酸およびアジピン酸)とジオール(エチレングリコールおよびネオペンチルグリコール)とを主成分とする、芳香環を有する非晶性ポリエステルポリオール(水酸基数:2、数平均分子量:2000、芳香環を有する化合物に由来する構成単位の含有量:25モル%(非晶性ポリエステルポリオールを構成する構成単位全量基準)、50モル%(ジカルボン酸に由来する構成単位全量基準))
ポリオール2:芳香環を有する結晶性ポリエーテルポリオール(ビスフェノールA・PO系)(株式会社ADEKA製、商品名:BPX-11、水酸基数:2、融点:3℃)
ポリオール3:ジカルボン酸(アジピン酸)とジオール(1,4-ブタンジオールおよびネオペンチルグリコール)とを主成分とする、芳香環を有しない非晶性ポリエステルポリオール(水酸基数:2、数平均分子量:5000)

ウレタンプレポリマーのガラス転移温度は、動的粘弾性測定(DMA:Dynamic Mechanical Analysis)により、下記の条件に従い測定したときのtanδのピークトップ温度とした。
試験装置:TA instruments 社製 RSA-G2
試験モード:引張り
試験温度:-100℃~250℃
昇温速度:5℃/min
周波数:1 Hz
ひずみ:0.05%
雰囲気:窒素中
ウレタンプレポリマーのガラス転移温度は、動的粘弾性測定(DMA:Dynamic Mechanical Analysis)により、下記の条件に従い測定したときのtanδのピークトップ温度とした。
試験装置:TA instruments 社製 RSA-G2
試験モード:引張り
試験温度:-100℃~250℃
昇温速度:5℃/min
周波数:1 Hz
ひずみ:0.05%
雰囲気:窒素中
(伸長力減衰率)
調製した組成物から厚みが約100μmの硬化皮膜を形成し、ダンベル1号型の試験片を作製した。この試験片を用いてJIS L 1096:2010(織物及び編物の生地試験方法)に準拠する繰り返し定速伸長法により、伸長力減衰率(%)を測定した。具体的には、試験片の両端を引張試験機の掴み具で掴み(掴み間隔:100mm)、引張速度300mm/分で試験片の伸び率が40%になるまで試験片を伸長させた(工程1)。次いで、同じ引張速度で掴み具をもとの位置に戻した(工程2)。工程1において試験片の伸び率が30%となるときの荷重(荷重1)と、工程2において試験片の伸び率が30%となるときのときの荷重(荷重2)とから、下記式により試験片の伸長力減衰率(%)を求めた。結果を表1に示す。
伸長力減衰率(%)=(荷重2/荷重1)×100

表1に示すように、本開示の反応性ホットメルト接着剤の条件を満たす実施例1~6の組成物は、本開示の反応性ホットメルト接着剤の条件を満たさない比較例1、2の組成物に比べて硬化皮膜の伸長力減衰率が大きく、優れた伸縮性を示した。

Claims (7)
- ウレタンプレポリマーを含み、下記条件A又は条件Bの少なくともいずれかを満たす、反応性ホットメルト接着剤。
条件A:ウレタンプレポリマー全量に占める芳香環の割合が22質量%以下である
条件B:硬化状態でのガラス転移温度が25℃以下である - 前記ウレタンプレポリマーのポリオールに由来する構造単位に占める非晶性ポリオールに由来する構造単位の割合が70質量%以上である、請求項1に記載の反応性ホットメルト接着剤。
- 前記ウレタンプレポリマーの原料として使用するポリオールの水酸基(OH)に対するポリイソシアネートのイソシアネート基(NCO)の当量比(NCO/OH)は2.0以下である、請求項1に記載の反応性ホットメルト接着剤。
- 伸縮性を有する物体を接着するための、請求項1に記載の反応性ホットメルト接着剤。
- 伸縮性を有する2以上の物体と、前記2以上の物体を接着している請求項1~請求項4のいずれか1項に記載の反応性ホットメルト接着剤の硬化物と、を備える構造体。
- 前記2以上の物体は布帛である、請求項5に記載の構造体。
- 衣料品である、請求項5に記載の構造体。
