Description
本発明は、低誘電特性、高耐熱性等に優れた硬化物を与えるアリルエーテル化合物、そのアリルエーテル化合物を必須成分とする樹脂組成物、及びこの樹脂組成物から得られる硬化物、封止材、回路基板用材料、プリプレグ、又は積層板、並びにアリルエーテル化合物の製造方法に関する。
エポキシ樹脂やフェノール樹脂等の熱硬化性樹脂は接着性、可撓性、耐熱性、耐薬品性、絶縁性、硬化反応性に優れることから、塗料、土木接着、注型、電気電子材料、フィルム材料等多岐にわたって使用されている。特に電気電子材料の一つであるプリント配線基板用途ではエポキシ樹脂に難燃性を付与することによって広く使用されている。
プリント配線基板の用途の一つである携帯型機器やそれを繋ぐ基地局等のインフラ機器は近年の飛躍的情報量の増大に伴い、高機能化の要求が常に求められている。特に、通信規格が4Gから5Gに変わることにより情報量は一層増加し、高周波による信号の送信が必要となることが予想されている。そのため、プリント配線基板では高周波による信号の減衰を抑えるため、より低誘電正接の材料が求められている。また、プリント配線基板の細線化や高多層化に対応するため、マトリックス樹脂には高接着力及び高耐熱といった特性が求められる。これらの要求を満たすには従来のエポキシ樹脂を用いたマトリックス樹脂では十分ではなく、より高機能な熱硬化性樹脂が求められている。
プリント配線基板のマトリックス樹脂に用いられてきたエポキシ樹脂の低誘電率化については、原料エポキシ樹脂として、ビスフェノールA等の2価フェノール類をグリシジル化した化合物、トリス(グリシジルオキシフェニル)アルカン類やアミノフェノール等をグリシジル化した化合物等や、フェノールノボラック等のノボラック類をグリシジル化した化合物の例示がある(特許文献1)。
エポキシ樹脂よりも耐熱性や機械特性を改善するためにイミド基含有フェノール樹脂を用いる方法が特許文献2及び特許文献3に開示されており、イミド基を含有することにより耐熱性を改善している。また、基材との接着性を改善するマトリックス樹脂に適した樹脂として、イミド基含有フェノール樹脂をエポキシ化した化合物が例示されている(特許文献4)。
また、特許文献5にはマレイミド化合物、エポキシ樹脂及び特定構造のフェノール硬化剤を用いることにより基板の耐熱性や難燃性を改善した組成物を、特許文献6及び特許文献7には特定の構造を持つマレイミド化合物を用いることにより接着力や誘電特性に優れた組成物を提供できることを例示している。
特許文献8には、マレイミド化合物とアリルエーテル化合物を用いることにより、誘電特性が低く、かつ耐熱性が高い硬化性樹脂組成物を得られることが例示されている。
特許文献9には、特定構造のマレイミド化合物と、アリル基又はメタリル基を有する化合物を含有する熱硬化性樹脂組成物を用いることにより、硬化性及び耐熱性に優れた組成物が得られることを例示している。
しかし、いずれの文献に開示された硬化性樹脂組成物も、近年の高機能化に基づく誘電特性の要求を十分に満足するものではなく、各物性を同時に満足するものではなかった。
エポキシ樹脂よりも耐熱性や機械特性を改善するためにイミド基含有フェノール樹脂を用いる方法が特許文献2及び特許文献3に開示されており、イミド基を含有することにより耐熱性を改善している。また、基材との接着性を改善するマトリックス樹脂に適した樹脂として、イミド基含有フェノール樹脂をエポキシ化した化合物が例示されている(特許文献4)。
また、特許文献5にはマレイミド化合物、エポキシ樹脂及び特定構造のフェノール硬化剤を用いることにより基板の耐熱性や難燃性を改善した組成物を、特許文献6及び特許文献7には特定の構造を持つマレイミド化合物を用いることにより接着力や誘電特性に優れた組成物を提供できることを例示している。
特許文献8には、マレイミド化合物とアリルエーテル化合物を用いることにより、誘電特性が低く、かつ耐熱性が高い硬化性樹脂組成物を得られることが例示されている。
特許文献9には、特定構造のマレイミド化合物と、アリル基又はメタリル基を有する化合物を含有する熱硬化性樹脂組成物を用いることにより、硬化性及び耐熱性に優れた組成物が得られることを例示している。
しかし、いずれの文献に開示された硬化性樹脂組成物も、近年の高機能化に基づく誘電特性の要求を十分に満足するものではなく、各物性を同時に満足するものではなかった。
従って、本発明が解決しようとする課題は、低誘電性、高耐熱性を同時に満足する優れた性能を有し、積層、成型、接着等の用途に有用な樹脂組成物及びその硬化物を提供するものである。
上記課題を解決するために、本発明者は鋭意検討した結果、下記一般式(1)で表されるアリルエーテル化合物(樹脂)を含有する樹脂組成物が従来にない低誘電特性と高いガラス転移温度(Tg)を同時に満足することを見出し、本発明を完成した。
すなわち、本発明は、下記一般式(1)で表されることを特徴とするアリルエーテル化合物(樹脂)である。

また、本発明は、上記アリルエーテル化合物と、マレイミド化合物とを含有することを特徴とする樹脂組成物である。
また、本発明は、上記樹脂組成物を硬化してなる硬化物であり、上記樹脂組成物を使用することを特徴とする回路基板用材料、封止材、プリプレグ、又は積層板である。
また本発明は、上記多価ヒドロキシ樹脂をアリルエーテル化して、上記アリルエーテル化合物を得ることを特徴とする上記アリルエーテル化合物の製造方法である。
本発明のアリルエーテル化合物(樹脂)は、その樹脂組成物として、ガラス転移温度の高い硬化物が得られる。また、誘電特性にも優れており、低誘電率、低誘電正接が求められる積層板及び電子回路基板において良好な特性を発揮する。
以下、本発明を詳細に説明する。
本発明のアリルエーテル化合物は、一般式(1)で表されるアリルエーテル化合物である。
このアリルエーテル化合物は、有利には上記一般式(4)で表される多価ヒドロキシ化合物(樹脂)をアリルエーテル化して得られ、n=0体(単量体)、n=1体(二量体)、n=2体以上(三量体以上)の混合物なので、アリルエーテル樹脂ともいう。
以下の各式において、共通する記号は同じ意味を有する。
本発明のアリルエーテル化合物は、一般式(1)で表されるアリルエーテル化合物である。

一般式(1)において、R1は独立に炭素数1~8の炭化水素基を示し、炭素数1~8のアルキル基、炭素数6~8のアリール基、炭素数7~8のアラルキル基、又はアリル基が好ましい。
アルキル基としては、直鎖状、分岐状、環状のいずれでもかまわず、例えば、メチル基、エチル基、プロピル基、イソプロピル基、n-ブチル基、t-ブチル基、ヘキシル基、シクロヘキシル基、メチルシクロヘキシル基等が挙げられる。
アリール基としては、フェニル基、トリル基、キシリル基、エチルフェニル基等が挙げられる。
アラルキル基としては、ベンジル基、α-メチルベンジル基等が挙げられる。
これらの置換基の中では、入手の容易性及び硬化物とするときの反応性の観点から、フェニル基、炭素数1~3のアルキル基が好ましく、メチル基が特に好ましい。
R1の置換位置は、アリルエーテル基に対して、オルソ位、メタ位、パラ位のいずれであってもよいが、オルソ位が好ましい。

これらの置換基の中では、入手の容易性及び硬化物とするときの反応性の観点から、フェニル基、炭素数1~3のアルキル基が好ましく、メチル基が特に好ましい。

R2は水素原子、若しくは式(2)又は式(3)で表される基を示し、少なくとも1つは式(2)又は式(3)である。R2は、置換基であるR1とは異なり、必ずしも置換基だけを示すものではなく、水素原子をも示す。
式(2)で表される基は、一般式(4)で表される多価ヒドロキシ樹脂の原料芳香族ビニル化合物の内、後記一般式(8a)で表される芳香族モノビニル化合物由来の基であり、式(3)で表される基は芳香族ビニル化合物の内、後記一般式(8b)で表される芳香族ジビニル化合物由来の基である。
式(1)において、R9は独立に水素原子又は炭素数1~4の炭化水素基を示す。好ましくは、水素原子又はアルキル基である。
iは置換数であって、0~2であり、好ましくは1又は2、より好ましくは2である。
nは繰り返し数であって、0以上の数を示し、その平均値(数平均)は0~5であり、1.0~4.0が好ましく、1.1~3.0がより好ましく、1.2~2.5が更に好ましい。
式(2)において、R3は水素原子又は炭素数1~8の炭化水素基を示す。炭素数1~8の炭化水素基としては、R1と同様のものが例示される。R3もR2と同様に、置換基であるR1とは異なり、必ずしも置換基だけを示すものではなく、水素原子をも示す。
一般式(4)で表される多価ヒドロキシ樹脂の原料として、式(8a)で表される芳香族モノビニル化合物を使用する場合、R3としては、入手の容易性及び硬化物の耐熱性の観点から、水素原子、メチル基、エチル基が好ましく、水素原子、エチル基が特に好ましい。原料として、式(8b)で表される芳香族ジビニル化合物を使用する場合、R3としてビニル基が含まれていてもよい。また、R3の置換位置は、オルソ位、メタ位、パラ位のいずれであってもよいが、メタ位とパラ位が好ましい。
好ましくは、R3の1つがエチル基であり、残りが水素原子である。
一般式(4)で表される多価ヒドロキシ樹脂の原料として、式(8a)で表される芳香族モノビニル化合物を使用する場合、R3としては、入手の容易性及び硬化物の耐熱性の観点から、水素原子、メチル基、エチル基が好ましく、水素原子、エチル基が特に好ましい。原料として、式(8b)で表される芳香族ジビニル化合物を使用する場合、R3としてビニル基が含まれていてもよい。また、R3の置換位置は、オルソ位、メタ位、パラ位のいずれであってもよいが、メタ位とパラ位が好ましい。
好ましくは、R3の1つがエチル基であり、残りが水素原子である。
式(3)において、Aは式(1)から2つのR2を除いた残基であって、残基中のR2は水素原子又は式(2)で表される基である。換言すれば、Aは一般式(1)と同様な構造を有する二価の基であるが、式(3)で表される基になることはない。
R3は式(2)と同義である。

本発明のアリルエーテル化合物(樹脂)の重量平均分子量(Mw)は、400~5000が好ましく、500~4500がより好ましく、600~4000がさらに好ましい。数平均分子量(Mn)は350~2000が好ましく、400~1500がより好ましく、450~1000がさらに好ましい。
GPCによる含有量としては、原料である多価ヒドロキシ樹脂の分子量分布がほぼそのまま維持され、一般式(1)において、好ましくは、n=0体が10面積%以下、n=1体が30~90面積%、n=2体以上が0~70面積%の範囲にある。より好ましくは、n=0体が1~10面積%、n=1体が30~60面積%、n=2体以上が40~65面積%の範囲にある。
フェノール性水酸基当量(g/eq.)は、5000以上が好ましく、10000以上がより好ましい。10000を超えた場合、実質的に測定できる水酸基量を超えており、原料多価ヒドロキシ樹脂のフェノール性水酸基がほぼ完全にアリルエーテル化されていることを示す。
軟化点は、40~180℃が好ましく、50~120℃がより好ましい。
GPCによる含有量としては、原料である多価ヒドロキシ樹脂の分子量分布がほぼそのまま維持され、一般式(1)において、好ましくは、n=0体が10面積%以下、n=1体が30~90面積%、n=2体以上が0~70面積%の範囲にある。より好ましくは、n=0体が1~10面積%、n=1体が30~60面積%、n=2体以上が40~65面積%の範囲にある。

一般式(4)で表される多価ヒドロキシ樹脂は、酸触媒の存在下、下記一般式(7)で表されるジシクロペンタジエン型の多価ヒドロキシ樹脂(a)に対して、一般式(8a)で表される芳香族モノビニル化合物及び/又は一般式(8b)で表される芳香族ジビニル化合物を反応させて得られる。芳香族モノビニル化合物と芳香族ジビニル化合物を併せて、芳香族ビニル化合物ともいう。
ここで、多価ヒドロキシ樹脂(a)は、フェノール類をジシクロペンタジエンによって連結した構造を有する。

一般式(8b)で表される芳香族ジビニル化合物において、ビニル基に対して、もう一つのビニル基の置換位置は、オルソ位、メタ位、パラ位のいずれであってもよいが、メタ位とパラ位が好ましく、それらの混合物であってもよい。
原料として使用する芳香族ビニル化合物は、芳香族モノビニル化合物(一般式(8a)で表される化合物)を必須とし、芳香族ジビニル化合物(一般式(8b)で表される化合物)を含んでいてもよい。芳香族ジビニル化合物の配合量が多いほど、多価ヒドロキシ樹脂(A)の分子量は増加する。そのため、目的の分子量になるように、多価ヒドロキシ樹脂(a)の分子量を加味しながらその配合量を調整すればよい。芳香族モノビニル化合物は付加反応により、式(2)で表される置換基となり、誘電特性の低減効果を発現する。
芳香族モノビニル化合物の例としては、スチレン、ビニルナフタレン、ビニルビフェニル、α-メチルスチレン等のビニル芳香族化合物や、o-メチルスチレン、m-メチルスチレン、p-メチルスチレン、o,p-ジメチルスチレン、o-エチルビニルベンゼン、m-エチルビニルベンゼン、p-エチルビニルベンゼン、エチルビニルビフェニル、エチルビニルナフタレン等の核アルキル置換ビニル芳香族化合物や、インデン、アセナフチレン、ベンゾチオフェン、クマロン等の環状ビニル芳香族化合物等が挙げられる。好ましくは、スチレン、エチルビニルベンゼンである。
これらは単独又は2種以上を組合せて用いることができる。

芳香族ジビニル化合物の例としては、ジビニルベンゼン、ジビニルナフタレン、ジビニルビフェニル等のジビニル芳香族化合物が挙げられる。好ましくはジビニルベンゼンである。これらは単独又は2種以上を組合せて用いることができる。
芳香族モノビニル化合物と芳香族ジビニル化合物との配合量は、芳香族ビニル化合物の全体量に対して、芳香族モノビニル化合物が15~50質量%、芳香族ジビニル化合物が50~85質量%にするとよい。芳香族モノビニル化合物が、好ましくは15~50質量%、より好ましくは17~45質量%である。芳香族ジビニル化合物が、好ましくは50~85質量%、より好ましくは55~83質量%である。
上記一般式(7)で表される多価ヒドロキシ樹脂(a)のフェノール性水酸基当量(g/eq.)は160~220が好ましく、165~210がより好ましく、170~200が更に好ましい。
GPCによる含有量としては、s=0体が10面積%以下、s=1体が50~90面積%、s=2体以上が0~50面積%の範囲にあることが好ましい。

一般式(7)で表される多価ヒドロキシ樹脂(a)は、ルイス酸の存在下、下記一般式(9)で表されるフェノール類に対し、ジシクロペンタジエンを反応させることで得られる。

一般式(9)で表されるフェノール類としては、フェノール、クレゾール、エチルフェノール、プロピルフェノール、イソプロピルフェノール、n-ブチルフェノール、t-ブチルフェノール、ヘキシルフェノール、シクロヘキシルフェノール、フェニルフェノール、トリルフェノール、ベンジルフェノール、α-メチルベンジルフェノール、アリルフェノール、ジメチルフェノール、ジエチルフェノール、ジプロピルフェノール、ジイソプロピルフェノール、ジ(n-ブチル)フェノール、ジ(t-ブチル)フェノール、ジヘキシルフェノール、ジシクロヘキシルフェノール、ジフェニルフェノール、ジトリルフェノール、ジベンジルフェノール、ビス(α-メチルベンジル)フェノール、メチルエチルフェノール、メチルプロピルフェノール、メチルイソプロピルフェノール、メチルブチルフェノール、メチル-t-ブチルフェノール、メチルアリルフェノール、トリルフェニルフェノール等が挙げられる。入手の容易性及び硬化物とするときの反応性の観点から、フェノール、クレゾール、フェニルフェノール、ジメチルフェノール、又はジフェニルフェノールが好ましく、クレゾール、ジメチルフェノールが特に好ましい。
上記反応に用いる触媒はルイス酸であり、具体的には三フッ化ホウ素、三フッ化ホウ素・フェノール錯体、三フッ化ホウ素・エーテル錯体、塩化アルミニウム、塩化錫、塩化亜鉛、塩化鉄等であるが、中でも取り扱いの容易さから、三フッ化ホウ素・エーテル錯体が好ましい。触媒の使用量は、三フッ化ホウ素・エーテル錯体の場合、ジシクロペンタジエン100質量部に対して、0.001~20質量部であり、好ましくは0.5~10質量部である。
ジシクロペンタジエンの使用量は、フェノール類1モルに対し、0.08~0.80モル、好ましくは0.09~0.60モル、より好ましくは0.10~0.50モル、更に好ましくは0.10~0.40モル、特に好ましくは0.10~0.20モルである。
この反応は、フェノール類と触媒を反応器に仕込み、ジシクロペンタジエンを0.1~10時間、好ましくは0.5~8時間、より好ましくは1~6時間かけて滴下していく方式がよい。
反応温度は、50~200℃が好ましく、100~180℃がより好ましく、120~160℃が更に好ましい。反応時間は1~10時間が好ましく、3~10時間がより好ましく、4~8時間が更に好ましい。
反応終了後、水酸化ナトリウム、水酸化カリウム、水酸化カルシウム等のアルカリを加えて触媒を失活させる。その後、トルエン、キシレン等の芳香族炭化水素類や、メチルエチルケトン、メチルイソブチルケトン等のケトン類等の溶媒を加えて溶解し、水洗した後、減圧下で溶媒を回収することにより、目的とする一般式(7)で表される多価ヒドロキシ樹脂を得ることができる。なお、ジシクロペンタジエンを可及的に全量反応させ、未反応の原料フェノール類を減圧回収することが好ましい。
反応に際し、必要に応じて、ベンゼン、トルエン、キシレン等の芳香族炭化水素類や、メチルエチルケトン、メチルイソブチルケトン等のケトン類、クロロベンゼン、ジクロルベンゼン等のハロゲン化炭化水素類や、エチレングリコールジメチルエーテル、ジエチレングルコールジメチルエーテル等のエーテル類等の溶媒を使用してもよい。
多価ヒドロキシ樹脂(a)に、式(5)又は式(6)の芳香族骨格構造を導入するための反応方法としては、多価ヒドロキシ樹脂(a)に対して、芳香族ビニル化合物を所定の比率で反応させる方法である。反応比率は、多価ヒドロキシ樹脂(a)のフェノール性水酸基1モル対し、芳香族ビニル化合物を0.05~2.0モルであり、0.1~1.0モルがより好ましく、0.15~0.95モルが特に好ましい。
反応に用いる触媒は酸触媒であり、具体的には塩酸、硫酸、リン酸等の鉱酸や、ギ酸、シュウ酸、トリフルオロ酢酸、p-トルエンスルホン酸等の有機酸や、塩化亜鉛、塩化アルミニウム、塩化鉄、三フッ化ホウ素等のルイス酸あるいは、活性白土、シリカ-アルミナ、ゼオライト等の固体酸等が挙げられる。中でも、取り扱いの容易さから、p-トルエンスルホン酸が好ましい。触媒の使用量は、p-トルエンスルホン酸の場合、多価ヒドロキシ樹脂(a)100質量部に対して、0.001~20質量部であり、好ましくは0.5~10質量部である。
この反応は、多価ヒドロキシ樹脂(a)と触媒と溶媒を反応器に仕込み、溶解した後、芳香族ビニル化合物を0.1~10時間、好ましくは0.5~8時間、より好ましくは0.5~5時間かけて滴下していく方式がよい。
反応温度は、50~200℃が好ましく、100~180℃がより好ましく、120~160℃が更に好ましい。反応時間は1~10時間が好ましく、3~10時間がより好ましく、4~8時間が更に好ましい。
反応終了後、水酸化ナトリウム、水酸化カリウム、水酸化カルシウム等のアルカリを加えて触媒を失活させる。その後、トルエン、キシレン等の芳香族炭化水素類や、メチルエチルケトン、メチルイソブチルケトン等のケトン類等の溶媒を加えて溶解し、水洗した後、減圧下で溶媒を回収することにより、目的とする多価ヒドロキシ樹脂を得ることができる。
反応に際し使用する溶媒は、ベンゼン、トルエン、キシレン等の芳香族炭化水素類や、メチルエチルケトン、メチルイソブチルケトン等のケトン類、クロロベンゼン、ジクロルベンゼン等のハロゲン化炭化水素類や、エチレングリコールジメチルエーテル、ジエチレングルコールジメチルエーテル等のエーテル類等の溶媒が挙げられる。これらの溶媒は単独使用でも2種類以上を混合使用してもよい。
上記一般式(4)で表される多価ヒドロキシ化合物(樹脂)としては、上記反応で得られた多価ヒドロキシ樹脂を使用することが好ましいが、これに限定されない。
一般式(1)のアリルエーテル化合物(樹脂)を得るための方法としては、アリルエーテル化法が優れる。この方法としては、一般式(4)で表される多価ヒドロキシ樹脂を、溶媒中、アルカリ化合物の存在下でハロゲン化アリル化合物と反応させる(アリルエーテル化反応)が挙げられる。この場合、多価ヒドロキシ樹脂を予め溶剤に溶解させたのち、ハロゲン化アリル化合物とアルカリ化合物とを添加して反応させることがよい。このアリルエーテル化反応は、多価ヒドロキシ樹脂と溶媒を反応器に仕込み、溶解した後、ハロゲン化アリル化合物溶液及びアルカリ化合物溶液を滴下していく方式がよい。
アリルエーテル化合物の製造に用いるハロゲン化アリル化合物としては、例えば、塩化アリル、臭化アリル、塩化メタリル、臭化メタリル等が挙げられる。これらの内、多価ヒドロキシ樹脂との反応性の観点から、臭化アリル又は塩化アリルが好ましい。また、塩化アリルは、塩化アリル同士が重合し重合体(ポリ塩化アリル)となる傾向があるが、製造に用いる塩化アリルは、ポリ塩化アリルの含有割合が少ないものを用いることが好ましい。用いる塩化アリル中のポリ塩化アリルの含有割合が多いと、得られるアリルエーテル化合物の全塩素量が多くなる要因になるばかりか、アリルエーテル化合物の分子量の増加に寄与し、硬化物中に微量なゲル化物を発生させる恐れがある。またこの塩素量を低下させるためには相当量の塩基性物質の追加が必要となり産業上好ましくない。このポリ塩化アリルの含有割合はガスクロマトグラフィー等で容易に確認が可能であり、ポリ塩化アリルの含有割合としては、その面積比で、塩化アリルモノマーに対し、1面積%以下が好ましく、0.5面積%以下がより好ましく、0.2面積%以下が更に好ましい。
ハロゲン化アリル化合物の使用量は、多価ヒドロキシ樹脂の水酸基1モルに対して通常1.0~2.0モルであり、好ましくは1.0~1.5モル、より好ましくは1.0~1.25モルであり、更に好ましくは1.0~1.2モルである。
ハロゲン化アリル化合物の使用量は、多価ヒドロキシ樹脂の水酸基1モルに対して通常1.0~2.0モルであり、好ましくは1.0~1.5モル、より好ましくは1.0~1.25モルであり、更に好ましくは1.0~1.2モルである。
アリルエーテル化合物の製造に用いるアルカリ化合物としては、アルカリ金属水酸化物や炭酸塩等が好ましく、具体的な例としては、水酸化ナトリウム、水酸化カリウム、炭酸カリウム、炭酸ナトリウムが挙げられ、水酸化ナトリウム、水酸化カリウムが好ましい。このようなアルカリ金属水酸化物は、固形物の状態で使用してもよく、その溶液の状態で使用してもよい。
アルカリ化合物の使用量は、多価ヒドロキシ樹脂の水酸基1モルに対して通常1.0~2.0モルであり、好ましくは1.0~1.8モル、より好ましくは1.0~1.5モルであり、更に好ましくは1.0~1.3モルであり、特に好ましくは1.0~1.1モルである。
アルカリ化合物の使用量は、多価ヒドロキシ樹脂の水酸基1モルに対して通常1.0~2.0モルであり、好ましくは1.0~1.8モル、より好ましくは1.0~1.5モルであり、更に好ましくは1.0~1.3モルであり、特に好ましくは1.0~1.1モルである。
アリルエーテル化合物の製造に用いる溶媒は、特に限定するものではないが、例えば、メタノール、エタノール、n-プロパノール、イソプロパノール、n-ブタノール等のアルコール類や、アセトン、メチルエチルケトン、メチルイソブチルケトン等のケトン類や、テトラヒドロフラン、ジオキサン、ジグライム等のエーテル類や、ジメチルアセトアミド、ジメチルホルムアミド、ジメチルスルホキシド等の非プロトン性極性溶媒等が挙げられる。これらの中から1種又は2種以上の溶媒を用いることができる。また、水を上記溶媒と混合して用いることもできる。
溶媒の使用量は、多価ヒドロキシ樹脂の総質量に対し、好ましくは20~300質量%、より好ましくは25~250質量%、特に好ましくは25~200質量%である。特に、非プロトン性極性溶媒は、水洗等の精製に有用ではなく、また沸点が高く除去が困難であるため、その使用量が多価ヒドロキシ樹脂の総質量に対し300質量%超であることは好ましくない。
また、上記の水、溶媒に加え、トルエン等の溶媒(他の有機溶媒)を含んでもよく、他の有機溶媒の使用量は、前述溶媒の使用量に対し、100質量%以下が好ましく、0.5~50質量%がより好ましい。
溶媒の使用量は、多価ヒドロキシ樹脂の総質量に対し、好ましくは20~300質量%、より好ましくは25~250質量%、特に好ましくは25~200質量%である。特に、非プロトン性極性溶媒は、水洗等の精製に有用ではなく、また沸点が高く除去が困難であるため、その使用量が多価ヒドロキシ樹脂の総質量に対し300質量%超であることは好ましくない。
また、上記の水、溶媒に加え、トルエン等の溶媒(他の有機溶媒)を含んでもよく、他の有機溶媒の使用量は、前述溶媒の使用量に対し、100質量%以下が好ましく、0.5~50質量%がより好ましい。
多価ヒドロキシ樹脂のアリルエーテル化反応の反応温度は、通常30~90℃であり、好ましくは35~80℃である。また、より高純度のアリルエーテル化合物を得るためには、2段階以上に分けて反応温度を上昇させることが好ましく、例えば、1段階目は35~50℃、2段階目は45~70℃とすることが特に好ましい。
多価ヒドロキシ樹脂のアリルエーテル化反応の反応時間は通常0.5~10時間であり、好ましくは1~8時間、特に好ましくは1~5時間である。反応時間が0.5時間以上であることで反応が十分進行し、10時間以下であることで、副生成物の生成量を低く抑えることが可能になる。
多価ヒドロキシ樹脂のアリルエーテル化反応の反応時間は通常0.5~10時間であり、好ましくは1~8時間、特に好ましくは1~5時間である。反応時間が0.5時間以上であることで反応が十分進行し、10時間以下であることで、副生成物の生成量を低く抑えることが可能になる。
反応終了後、溶媒を加熱減圧下で留去又は留去せずにそのまま、炭素数4~7のケトン類溶媒(例えば、メチルイソブチルケトン、メチルエチルケトン、シクロペンタノン、シクロヘキサノン等が挙げられる。)や、トルエン等の溶媒に溶解させ、40~90℃、より好ましくは50~80℃に加温した状態で、水層がpH5~8になるまで水洗を行い、副生した塩を除去する。
なお、多価ヒドロキシ樹脂のアリルエーテル化反応は、通常、窒素等不活性ガスを系内(気中又は液中)に吹き込みながら行う。不活性ガスを系内に吹き込みながら反応を行うことで、得られる生成物が着色することを防ぐことができる。

本発明の樹脂組成物は、本発明のアリルエーテル化合物(樹脂)とマレイミド化合物(樹脂)を必須成分とする。アリルエーテル化合物の含有量は、マレイミド化合物100質量部に対して、好ましくは5~900質量部、より好ましくは10~500質量部、更に好ましくは20~200質量部である。本発明の樹脂組成物を得るために使用するアリルエーテル化合物としては、本発明のアリルエーテル化合物の他に、必要に応じて、各種アリルエーテル化合物を1種類又は2種類以上併用してもよい。好ましくは、アリルエーテル化合物のうち少なくとも30質量%が本発明のアリルエーテル化合物であり、50質量%以上含有することがより好ましい。これよりも少ない場合、誘電特性が悪化する恐れがある。
本発明のアリルエーテル化合物(樹脂)の他に併用できるアリルエーテル化合物としては、例えば、ビスフェノールA、ビスフェノールF、ビスフェノールC、ビスフェノールK、ビスフェノールZ、ビスフェノールS、テトラメチルビスフェノールA、テトラメチルビスフェノールF、テトラメチルビスフェノールS、テトラメチルビスフェノールZ、ジヒドロキシジフェニルスルフィド、4,4’-チオビス(3-メチル-6-t-ブチルフェノール)等のビスフェノール類をアリルエーテル化したアリルエーテル化合物や、カテコール、レゾルシン、メチルレゾルシン、ハイドロキノン、モノメチルハイドロキノン、ジメチルハイドロキノン、トリメチルハイドロキノン、モノ-t-ブチルハイドロキノン、ジ-t-ブチルハイドロキノン等のジヒドロキシベンゼン類をアリルエーテル化したアリルエーテル化合物や、ジヒドロキシナフタレン、ジヒドロキシメチルナフタレン、ジヒドロキシメチルナフタレン、トリヒドロキシナフタレン等のヒドロキシナフタレン類をアリルエーテル化したアリルエーテル化合物や、ショウノールBRG-555(アイカ工業株式会社製)等のフェノールノボラック樹脂、DC-5(日鉄ケミカル&マテリアル株式会社製)等のクレゾールノボラック樹脂、芳香族変性フェノールノボラック樹脂、ビスフェノールAノボラック樹脂、レヂトップTPM-100(群栄化学工業株式会社製)等のトリスヒドロキシフェニルメタン型ノボラック樹脂、ナフトールノボラック樹脂等のフェノール類、ナフトール類及び/又はビスフェノール類とアルデヒド類との縮合物、SN-160、SN-395、SN-485(日鉄ケミカル&マテリアル株式会社製)等のフェノール類、ナフトール類及び/又はビスフェノール類とキシリレングリコールとの縮合物、フェノール類及び/又はナフトール類とイソプロペニルアセトフェノンとの縮合物、フェノール類、ナフトール類及び/又はビスフェノール類とジシクロペンタジエンとの反応物、フェノール類、ナフトール類及び/又はビスフェノール類とビフェニル系架橋剤との縮合物等のいわゆるノボラックフェノール樹脂といわれる多価ヒドロキシ樹脂等をアリルエーテル化したアリルエーテル化合物、トリアリルイソシアヌレート等が挙げられる。反応性と入手容易さの観点から、ビスフェノールA、ビスフェノールF等のビスフェノール類をアリルエーテル化したアリルエーテル化合物が好ましい。
本発明の樹脂組成物には必要に応じて硬化促進剤を配合することができる。硬化促進剤を用いるとイミド基と架橋反応可能な化合物がイミド基と付加反応を起こして架橋するので硬化物は良好な物性を示す。
硬化促進剤としては、例えば、アミン類、イミダゾール類、有機ホスフィン類、ルイス酸類、有機過酸化物類等がある。具体的には、1,8-ジアザビシクロ(5,4,0)ウンデセン-7、トリエチレンジアミン、ベンジルジメチルアミン、トリエタノールアミン、ジメチルアミノエタノール、トリス(ジメチルアミノメチル)フェノール等の三級アミンや、2-メチルイミダゾール、2-フェニルイミダゾール、2-エチル-4-メチルイミダゾール、2-フェニル-4-メチルイミダゾール、2-へプタデシルイミダゾール等のイミダゾール類や、トリブチルホスフィン、メチルジフェニルホスフイン、トリフェニルホスフィン、ジフェニルホスフィン、フェニルホスフィン等の有機ホスフィン類や、有機ホスフィン類とキノン化合物との付加反応物や、テトラフェニルホスホニウム・テトラフェニルボレート、テトラフェニルホスホニウム・エチルトリフェニルボレート、テトラブチルホスホニウム・テトラブチルボレート等のテトラ置換ホスホニウム・テトラ置換ボレートや、2-エチル-4-メチルイミダゾール・テトラフェニルボレート、N-メチルモルホリン・テトラフェニルボレート等のテトラフェニルボロン塩や、ケトンパーオキサイド、パーオキシケタール類、ハイドロパーオキサイド、ジアルキルパーオキサイド、ジアシルパーオキサイド、パーオキシジカーボネート、パーオキシエステル等の有機過酸化物類等が挙げられる。添加量としては、樹脂組成物100質量部に対して、0.2~5質量部の範囲である。これらの硬化促進剤は単独で使用してもよく、2種類以上を併用してもよい。
本発明の樹脂組成物には、必要により、他の各種硬化性樹脂や熱可塑性樹脂を配合することができる。
硬化性樹脂としては、例えば、エポキシ樹脂、不飽和ポリエステル樹脂、硬化型マレイミド樹脂、ポリシアナート樹脂、フェノール樹脂、分子中に1個以上の重合性不飽和炭化水素基を有する1種以上のビニル化合物類等を挙げられる。低誘電率、低誘電正接の観点から好ましくは、分子中に1個以上の重合性不飽和炭化水素基を有する1種以上のビニル化合物類である。
硬化性樹脂がエポキシ樹脂である場合、1分子中に2以上のエポキシ基を有するエポキシ樹脂から選ばれる1種以上のエポキシ樹脂であることが好ましい。かかるエポキシ樹脂としては、例えば、ビスフェノールA型エポキシ樹脂、ビスフェノールF型エポキシ樹脂、テトラメチルビスフェノールF型エポキシ樹脂、ビフェノール型エポキシ樹脂、ヒドロキノン型エポキシ樹脂、ビスフェノールフルオレン型エポキシ樹脂、ナフタレンジオール型エポキシ樹脂、ビスフェノールS型エポキシ樹脂、ジフェニルスルフィド型エポキシ樹脂、ジフェニルエーテル型エポキシ樹脂、レゾルシノール型エポキシ樹脂、フェノールノボラック型エポキシ樹脂、クレゾールノボラック型エポキシ樹脂、アルキルノボラック型エポキシ樹脂、スチレン化フェノールノボラック型エポキシ樹脂、ビスフェノールノボラック型エポキシ樹脂、ナフトールノボラック型エポキシ樹脂、β-ナフトールアラルキル型エポキシ樹脂、ナフタレンジオールアラルキル型エポキシ樹脂、α-ナフトールアラルキル型エポキシ樹脂、ビフェニルアラルキル型エポキシ樹脂、トリヒドロキシフェニルメタン型エポキシ樹脂、テトラヒドロキシフェニルエタン型エポキシ樹脂、ジシクロペンタジエン型エポキシ樹脂、アルキレングリコール型エポキシ樹脂、脂肪族環状エポキシ樹脂等が挙げられる。これらのエポキシ樹脂は単独で使用してもよく、同一系のエポキシ樹脂を2種類以上併用してもよく、また、異なる系のエポキシ樹脂を組み合わせて使用してもよい。
また、エポキシ樹脂を含む場合には、エポキシ樹脂の他に硬化剤を使用してもよい。硬化剤としては、特に制限されるものではなく、例えば、フェノール系硬化剤、アミン系化合物、アミド系化合物、酸無水物系化合物、ナフトール系硬化剤、活性エステル系硬化剤、ベンゾオキサジン系硬化剤、シアネートエステル系硬化剤等が挙げられる。これらは単独で使用してもよく、同種類を2種類以上併用してもよく、他種類を組み合わせて使用してもよい。
更に、エポキシ樹脂を配合する場合には、必要に応じて硬化促進剤を用いることができる。例えば、アミン類、イミダゾール類、有機ホスフィン類、ルイス酸等である。添加量は、通常、エポキシ樹脂100質量部に対して、0.2~5質量部の範囲である。
硬化性樹脂として、分子中に1個以上の重合性不飽和炭化水素基を有する1種以上のビニル化合物類(以下、ビニル化合物類ともいう。)である場合、その種類は特に限定されない。すなわち、ビニル化合物類は、本発明のビニル化合物と反応させることによって、架橋を形成させて、硬化させることができるものであればよい。重合性不飽和炭化水素基が炭素-炭素不飽和二重結合であるものがより好ましく、炭素-炭素不飽和二重結合を分子中に2個以上有する化合物がより好ましい。
硬化性樹脂としてのビニル化合物類の1分子当たりの炭素-炭素不飽和二重結合の平均個数(ビニル基(置換ビニル基を含む)の数。末端二重結合数ともいう。)は、ビニル化合物類のMwによって異なるが、例えば、1~20個であることが好ましく、2~18個であることがより好ましい。この末端二重結合数が少なすぎると、硬化物の耐熱性としては充分なものが得られにくい傾向がある。また、末端二重結合数が多すぎると、反応性が高くなりすぎ、例えば、組成物の保存安定性が低下したり、組成物の流動性が低下したりする等の不具合が発生するおそれがある。
ビニル化合物類としては、例えば、トリアリルイソシアヌレート(TAIC)等のトリアルケニルイソシアヌレート化合物、末端が(メタ)アクリロイル基やスチリル基で変性された変性ポリフェニレンエーテル(PPE)、分子中に(メタ)アクリロイル基を2個以上有する多官能(メタ)アクリレート化合物、ポリブタジエン等のように分子中にビニル基を2個以上有するビニル化合物類(多官能ビニル化合物類)、及びスチレン、ジビニルベンゼン等のビニルベンジル化合物等が挙げられる。この中でも、炭素-炭素二重結合を分子中に2個以上有するものが好ましく、具体的には、TAIC、多官能(メタ)アクリレート化合物、変性PPE樹脂、多官能ビニル化合物類、及びジビニルベンゼン化合物等が挙げられる。これらを用いると、硬化反応により架橋がより好適に形成されると考えられ、樹脂組成物の硬化物の耐熱性をより高めることができる。また、これらを単独で用いてもよいし、2種以上を組み合わせて用いてもよい。また、炭素-炭素不飽和二重結合を分子中に1個有する化合物を併用してもよい。炭素-炭素不飽和二重結合を分子中に1個有する化合物としては、分子中にビニル基を1個有する化合物(モノビニル化合物類)等が挙げられる。
熱可塑性樹脂としては、例えば、フェノキシ樹脂、ポリウレタン樹脂、ポリエステル樹脂、ポリエチレン樹脂、ポリプロピレン樹脂、ポリスチレン樹脂、ABS樹脂、AS樹脂、塩化ビニル樹脂、ポリ酢酸ビニル樹脂、ポリメタクリル酸メチル樹脂、ポリカーボネート樹脂、ポリアセタール樹脂、環状ポリオレフィン樹脂、ポリアミド樹脂、熱可塑性ポリイミド樹脂、ポリアミドイミド樹脂、ポリテトラフロロエチレン樹脂、ポリエーテルイミド樹脂、ポリフェニレンエーテル樹脂、変性ポリフェニレンエーテル樹脂、ポリエーテルスルホン樹脂、ポリスルホン樹脂、ポリエーテルエーテルケトン樹脂、ポリフェニレンスルフィド樹脂、ポリビニルホルマール樹脂等や、既知の熱可塑性エラストマー(例えば、スチレン-エチレン-プロピレン共重合体、スチレン-エチレン-ブチレン共重合体、スチレン-ブタジエン共重合体、スチレン‐イソプレン共重合体、水添スチレン-ブタジエン共重合体、水添スチレン-イソプレン共重合体等)や、ゴム類(例えばポリブタジエン、ポリイソプレン)等を挙げることができる。ポリフェニレンエーテル樹脂(未変性)、水添スチレン-ブタジエン共重合体等が好ましい。
本発明の樹脂組成物は、必要により、充填材、シランカップリング剤、酸化防止剤、離型剤、消泡剤、乳化剤、揺変性付与剤、平滑剤、難燃剤、顔料等のその他の添加剤等を含有することができる。
充填材としては、具体的には、溶融シリカ、結晶シリカ、アルミナ、窒化ケイ素、水酸化アルミニウム、ベーマイト、水酸化マグネシウム、タルク、マイカ、炭酸カルシウム、ケイ酸カルシウム、水酸化カルシウム、炭酸マグネシウム、炭酸バリウム、硫酸バリウム、窒化ホウ素、炭素、炭素繊維、ガラス繊維、アルミナ繊維、シリカアルミナ繊維、炭化ケイ素繊維、ポリエステル繊維、セルロース繊維、アラミド繊維、セラミック繊維、微粒子ゴム、熱可塑性エラストマー、顔料等が挙げられる。充填材を使用する理由としては耐衝撃性の向上効果が挙げられる。これらは、単独で使用しても、2種類以上併用してもよい。また、水酸化アルミニウム、ベーマイト、水酸化マグネシウム等の金属水酸化物を用いた場合は、難燃助剤として作用し難燃性が向上する効果がある。この中でも、シリカ、マイカ、及びタルクが好ましく、球状シリカがより好ましい。また、これらの1種を単独で用いてもよいし、2種以上を組み合わせて用いてもよい。
充填剤は、そのまま用いてもよいが、エポキシシランタイプ又はアミノシランタイプ等のシランカップリング剤で表面処理したものを用いてもよい。このシランカップリング剤としては、ビニルシランタイプ、メタクリロキシシランタイプ、アクリロキシシランタイプ、及びスチリルシランタイプのシランカップリング剤が好ましい。これにより、金属箔との接着強度や樹脂同士の層間接着強度が高まる。また、充填剤に予め表面処理する方法でなく、シランカップリング剤をインテグラルブレンド法で添加して用いてもよい。
樹脂組成物を板状基板等とする場合、その寸法安定性、曲げ強度等の点で繊維状のものが好ましい充填材として挙げられる。より好ましくはガラス繊維を網目状に編み上げた繊維状基材の充填材を使用したガラス繊維基板が挙げられる。
充填材の配合量は、樹脂組成物(固形分)100質量部に対し、1~200質量部が好ましく、10~150質量部がより好ましいく、30~70質量部が更に好ましい。配合量が多いと硬化物が脆くなり、十分な機械物性を得られなくなる恐れがある。また配合量が少ないと、硬化物の耐衝撃性の向上等、充填材の配合効果がでない恐れがある。
その他の添加剤の配合量は、樹脂組成物(固形分)100質量部に対し、0.01~20質量部の範囲が好ましい。

本発明の樹脂組成物を加熱硬化することによって硬化物を得ることができる。硬化物を得るための方法としては、注型、圧縮成形、トランスファー成形等や樹脂シート、樹脂付き銅箔、プリプレグ等の形態とし積層して加熱加圧硬化することで積層板とする等の方法が好適に用いられる。この際の温度は通常、150~300℃の範囲であり、硬化時間は通常、10分間~5時間程度である。
本発明の樹脂組成物は、上記各成分を均一に混合することにより得られる。樹脂組成物は、従来知られている方法と同様の方法で容易に硬化物とすることができる。硬化物としては、積層物、注型物、成型物、接着層、絶縁層、フィルム等の成形硬化物が挙げられる。
樹脂組成物が用いられる用途としては、プリント配線基板材料、フレキシルブル配線基板用樹脂組成物、ビルドアップ基板用層間絶縁材料等の回路基板用絶縁材料、半導体封止材料、導電ペースト、導電フィルム、ビルドアップ用接着フィルム、樹脂注型材料、接着剤等が挙げられる。これら各種用途のうち、プリント配線基板材料、回路基板用絶縁材料、ビルドアップ用接着フィルム用途では、コンデンサ等の受動部品やICチップ等の能動部品を基板内に埋め込んだ、いわゆる電子部品内蔵用基板用の絶縁材料として用いることができる。これらの中でも、高難燃性、高耐熱性、低誘電特性、及び溶剤溶解性といった特性からプリント配線板材料、フレキシルブル配線基板用樹脂組成物、ビルドアップ基板用層間絶縁材料等の回路基板(積層板)用材料、及び半導体封止材料に用いることが好ましい。
本発明の樹脂組成物を用いて得られる封止材としては、テープ状の半導体チップ用、ポッティング型液状封止用、アンダーフィル用、半導体の層間絶縁膜用等があり、これらに好適に用いることができる。樹脂組成物を半導体封止材料用に調製するためには、樹脂組成物に必要に応じて配合される無機充填材やカップリング剤、離型剤等の添加剤を予備混合した後、押出機、ニ-ダ、ロール等を用いて均一になるまで充分に溶融混合する手法が挙げられる。その際、無機充填材としては、通常シリカが用いられ、樹脂組成物中に無機質充填材を70~95質量%配合することが好ましい。
このようにして得られた樹脂組成物を半導体パッケージとして使用する場合は、例えば、得られた樹脂組成物を注型、又はトランスファー成形機、射出成形機等を用いて成形し、更に180~250℃で0.5~5時間に加熱硬化することにより成形物を得る方法が挙げられる。テープ状封止材として使用する場合は、例えば、得られた樹脂組成物を加熱して半硬化シートを作製し、封止材テープとした後、この封止材テープを半導体チップ上に置き、100~150℃に加熱して軟化させ成形し、180~250℃で完全に硬化させる方法を挙げられる。また、ポッティング型液状封止材として使用する場合は、例えば、得られた樹脂組成物を必要に応じて溶剤に溶解した後、半導体チップや電子部品上に塗布し、直接硬化させればよい。
本発明の樹脂組成物は有機溶剤に溶解させてワニス状態に調製することができる。使用できる有機溶剤としてはメタノール、エタノール等のアルコール系溶媒、アセトン、メチルエチルケトン、メチルイソブチルケトン、シクロヘキサノン等のケトン系溶媒、テトラヒドロフラン等のエーテル系溶媒、ジメチルホルムアミド、ジメチルアセトアミド、N-メチルピロリドン等の窒素原子含有溶媒、ジメチルスルホキシド等の硫黄原子含有溶媒等が挙げられ、1種又は2種以上を混合して使用できる。工業的に入手できる有機溶剤であれば特に限定されないが、溶解性、取扱い性の点からメチルエチルケトン、ジメチルホルムアミドが好ましい。
本発明の樹脂組成物は、有機溶剤に溶解させた組成物ワニスとした後に、ガラスクロス、アラミド不織布、液晶ポリマー等のポリエステル不織布等の繊維状物に含浸後、溶剤除去を行い、プリプレグにすることができる。また、組成物ワニスを銅箔、ステンレス箔、ポリイミドフィルム、ポリエステルフィルム等のシート状物上に塗布後、乾燥することにより接着シートにすることができる。
上記プリプレグを用いて積層板を形成する場合は、一枚又は複数枚のプリプレグを積層し、片側又は両側に金属箔を配置して積層物を構成し、この積層物を加圧加熱することでプリプレグを硬化、一体化させて、積層板を得ることができる。ここで金属箔としては、銅、アルミニウム、真鍮、ニッケル等の単独、合金、複合の金属箔を用いることができる。積層物を加熱加圧する条件としては、樹脂組成物が硬化する条件で適宜調整して加熱加圧すればよいが、加圧があまり低いと、得られる積層板の内部に気泡が残留し、電気的特性が低下する場合があるため、成型性を満足する条件で加圧することが望ましい。加熱温度は、160~250℃が好ましく、170~220℃がより好ましい。加圧圧力は、0.5~10MPaが好ましく、1~5MPaがより好ましい。加熱加圧時間は、10分間~4時間が好ましく、40分間~3時間がより好ましい。更にこのようにして得られた単層の積層板を内層材として、多層板を作成することができる。この場合、まず積層板にアディティブ法やサブトラクティブ法等にて回路形成を施し、形成された回路表面に黒化処理を施して内層材を得る。この内層材の片面又は両側の回路形成面に、プリプレグや接着シートにて絶縁層を形成するとともに、絶縁層の表面に導体層を形成して、多層板形成するものである。
実施例及び比較例を挙げて本発明を具体的に説明するが、本発明はこれらに限定されるものではない。特に断りがない限り「部」は質量部を表し、「%」は質量%を表し、「ppm」は質量ppmを表す。また、測定方法はそれぞれ以下の方法により測定した。なお、アリルエーテル化合物のアリル基数は、原料多価ヒドロキシ樹脂類の水酸基数と同数とみなした。

JIS K0070規格に準拠して測定を行い、単位は「g/eq.」で表した。なお、特に断りがない限り、多価ヒドロキシ樹脂の水酸基当量はフェノール性水酸基当量を意味する。

(4)ガラス転移温度(Tg):

JIS C6481規格に準拠して測定した。動的粘弾性測定装置(株式会社日立ハイテクサイエンス製、EXSTAR DMS6100)にて5℃/分の昇温条件で測定を行った時のtanδピークトップで表した。
(5)GPC(ゲルパーミエーションクロマトグラフィー)測定:
本体(東ソー株式会社製、HLC-8220GPC)にカラム(東ソー株式会社製、TSKgelG4000HXL、TSKgelG3000HXL、TSKgelG2000HXL)を直列に備えたものを使用し、カラム温度は40℃にした。また、溶離液にはテトラヒドロフラン(THF)を使用し、1mL/分の流速とし、検出器は示差屈折率検出器を使用した。測定試料はサンプル0.1gを10mLのTHFに溶解し、マイクロフィルターで濾過したものを50μL使用した。標準ポリスチレン(東ソー株式会社製、PStQuick Kit-H)より求めた検量線より換算して、Mw及びMnを求めた。データ処理は、東ソー株式会社製GPC-8020モデルIIバージョン6.00を使用した。

(6)IR:
フーリエ変換型赤外分光光度計(Perkin Elmer Precisely製、Spectrum One FT-IR Spectrometer 1760X)を用い、セルにはKRS-5を使用し、THFに溶解させたサンプルをセル上に塗布、乾燥させた後、波数450~4000cm-1の吸光度を測定した。
フーリエ変換型赤外分光光度計(Perkin Elmer Precisely製、Spectrum One FT-IR Spectrometer 1760X)を用い、セルにはKRS-5を使用し、THFに溶解させたサンプルをセル上に塗布、乾燥させた後、波数450~4000cm-1の吸光度を測定した。
(7)ESI-MS:
質量分析計(島津製作所製、LCMS-2020)を用い、移動相としてアセトニトリルと水を用い、アセトニトリルに溶解させたサンプルを測定することにより、質量分析を行った。

合成例1
撹拌機、温度計、窒素吹き込み管、滴下ロート、及び冷却管を備えたガラス製セパラブルフラスコからなる反応装置に、2,6-キシレノール(下記構造式)
500部、47%BF3エーテル錯体7.3部を仕込み、撹拌しながら100℃に加温した。同温度に保持しながら、ジシクロペンタジエン(下記構造式)
67.6部(2,6-キシレノールに対して0.12倍モル)を1時間で滴下した。更に115~125℃の温度で4時間反応し、水酸化カルシウム11部を加えた。更に10%のシュウ酸水溶液19部を添加した。その後、160℃まで加温して脱水した後、5mmHgの減圧下、200℃まで加温して未反応の原料を蒸発除去した。メチルイソブチルケトン(MIBK)1320部を加えて生成物を溶解し、80℃の温水400部を加えて水洗し、下層の水槽を分離除去した。その後、5mmHgの減圧下、160℃に加温してMIBKを蒸発除去して、赤褐色の多価ヒドロキシ樹脂(PH1)を164部得た。
得られた多価ヒドロキシ樹脂(PH1)の水酸基当量は195であり、軟化点は73℃であった。式(7)で表される多価ヒドロキシ樹脂であって、R1がメチル基、iが2であり、GPCでのMwは470、Mnは440、s=0体含有量は2.8面積%、s=1体含有量は86.2面積%、s=2体以上の含有量は11.0面積%であった。
撹拌機、温度計、窒素吹き込み管、滴下ロート、及び冷却管を備えたガラス製セパラブルフラスコからなる反応装置に、2,6-キシレノール(下記構造式)
得られた多価ヒドロキシ樹脂(PH1)の水酸基当量は195であり、軟化点は73℃であった。式(7)で表される多価ヒドロキシ樹脂であって、R1がメチル基、iが2であり、GPCでのMwは470、Mnは440、s=0体含有量は2.8面積%、s=1体含有量は86.2面積%、s=2体以上の含有量は11.0面積%であった。
合成例2
合成例1と同様の反応装置に、合成例1で得られた多価ヒドロキシ樹脂(PH1)250部、パラトルエンスルホン酸・1水和物2.5部、MIBK62.5部を仕込み、撹拌しながら120℃に加温した。同温度に保持しながら、ジビニルベンゼン(アルドリッチ社製、ジビニルベンゼン80%、エチルビニルベンゼン20%)(下記構造式)
150部(PH1に対し0.90倍モル)を1時間で滴下した。更に120~130℃の温度で4時間反応した。MIBK540部を加えて生成物を溶解し、炭酸水素ナトリウム3.3部で中和し、80℃の温水180部を加えて水洗し、下層の水槽を分離除去した。その後、5mmHgの減圧下、180℃に加温してMIBKを蒸発除去して、赤褐色の多価ヒドロキシ樹脂(P1)を381部得た。
得られた多価ヒドロキシ樹脂(P1)の水酸基当量は308であり、軟化点は81℃であった。式(4)で表される多価ヒドロキシ樹脂であって、R1がメチル基、iが2であり、GPCでのMwは1750、Mnは640、m=0体含有量は3.8面積%、m=1体含有量は41.1面積%、m=2体以上の含有量は55.1面積%であった。式(4)において、R2’は、エチルベンゼン由来の式(5)で表される基(R3の一つがエチル基)と、ジビニルベンゼン由来の式(6)で表される基(R3は全て水素原子)が、ほぼ配合比率で混在する。
ESI-MS(ネガティブ)によるマススペクトルを測定したところ、M-=375、507、629、639、761が確認された。
合成例1と同様の反応装置に、合成例1で得られた多価ヒドロキシ樹脂(PH1)250部、パラトルエンスルホン酸・1水和物2.5部、MIBK62.5部を仕込み、撹拌しながら120℃に加温した。同温度に保持しながら、ジビニルベンゼン(アルドリッチ社製、ジビニルベンゼン80%、エチルビニルベンゼン20%)(下記構造式)
得られた多価ヒドロキシ樹脂(P1)の水酸基当量は308であり、軟化点は81℃であった。式(4)で表される多価ヒドロキシ樹脂であって、R1がメチル基、iが2であり、GPCでのMwは1750、Mnは640、m=0体含有量は3.8面積%、m=1体含有量は41.1面積%、m=2体以上の含有量は55.1面積%であった。式(4)において、R2’は、エチルベンゼン由来の式(5)で表される基(R3の一つがエチル基)と、ジビニルベンゼン由来の式(6)で表される基(R3は全て水素原子)が、ほぼ配合比率で混在する。
ESI-MS(ネガティブ)によるマススペクトルを測定したところ、M-=375、507、629、639、761が確認された。
合成例3
合成例1と同様の反応装置に、合成例1で得られた多価ヒドロキシ樹脂(PH1)100部、パラトルエンスルホン酸・1水和物1.0部、MIBK25部を仕込み、撹拌しながら120℃に加温した。同温度に保持しながら、ジビニルベンゼン(アルドリッチ社製、ジビニルベンゼン55%、エチルビニルベンゼン45%)45部(PH1に対し0.67倍モル)を1時間で滴下した。更に120~130℃の温度で4時間反応した。MIBK310部を加えて生成物を溶解し、炭酸水素ナトリウム1.3部で中和し、80℃の温水100部を加えて水洗し、下層の水槽を分離除去した。その後、5mmHgの減圧下、180℃に加温してMIBKを蒸発除去して、赤褐色の多価ヒドロキシ樹脂(P2)を139部得た。
得られた多価ヒドロキシ樹脂(P2)の水酸基当量は276であり、軟化点は71℃であった。式(4)で表される多価ヒドロキシ樹脂であって、R1がメチル基、iが2であり、GPCでのMwは730、Mnは540、m=0体含有量は6.5面積%、m=1体含有量は45.7面積%、m=2体以上の含有量は47.9面積%であった。式(4)において、R2’は、エチルベンゼン由来の式(5)で表される基(R3の一つがエチル基)と、ジビニルベンゼン由来の式(6)で表される基(R3は全て水素原子)が、ほぼ配合比率で混在する。

合成例4
合成例1と同様の反応装置に、フェノール(下記構造式)
1507部、47%BF3エーテル錯体22.7部を仕込み、撹拌しながら100℃に加温した。同温度に保持しながら、ジシクロペンタジエン
211.7部(フェノールに対して0.10倍モル)を1時間で滴下した。更に115~125℃の温度で4時間反応し、水酸化カルシウム36部を加えた。更に10%のシュウ酸水溶液60部を添加した。その後、160℃まで加温して脱水した後、5mmHgの減圧下、200℃まで加温して未反応の原料を蒸発除去した。MIBK1720部を加えて生成物を溶解し、80℃の温水550部を加えて水洗し、下層の水層を分離除去した。その後、5mmHgの減圧下、160℃に加温してMIBKを蒸発除去して、赤褐色の多価ヒドロキシ樹脂(P3)を480部得た。
得られた多価ヒドロキシ樹脂(P3)の水酸基当量は175であり、軟化点は90℃であった。式(4)で表される多価ヒドロキシ樹脂ではなく、R1及びR2’が水素原子、iが0であり、GPCでのMwは470、Mnは410、s=0体含有量は1.0面積%、s=1体含有量は68.7面積%、s=2体以上の含有量は30.3面積%であった。
合成例1と同様の反応装置に、フェノール(下記構造式)
得られた多価ヒドロキシ樹脂(P3)の水酸基当量は175であり、軟化点は90℃であった。式(4)で表される多価ヒドロキシ樹脂ではなく、R1及びR2’が水素原子、iが0であり、GPCでのMwは470、Mnは410、s=0体含有量は1.0面積%、s=1体含有量は68.7面積%、s=2体以上の含有量は30.3面積%であった。
合成例5
温度計、冷却管、ディーンスターク共沸蒸留トラップ、撹拌機を取り付けたフラスコにアニリン100部とトルエン50部を仕込み、室温で35%塩酸39.2部を1時間で滴下した。滴下終了後加熱して共沸してくる水とトルエンを冷却・分液した後、有機層であるトルエンだけを系内に戻して脱水を行った。次いで4,4’-ビス(クロロメチル)ビフェニル33.6部を60~70℃に保ちながら1時間かけて添加し、更に同温度で2時間反応を行った。反応終了後、昇温をしながらトルエンを留去して系内を195~200℃とし、この温度で15時間反応をした。その後冷却しながら30%水酸化ナトリウム水溶液86部を系内が激しく還流しないようにゆっくりと滴下し、80℃以下で昇温時に留去したトルエンを系内に戻し、70~80℃で静置した。分離した下層の水層を除去し、反応液の水洗を洗浄液が中性になるまで繰り返した。次いでロータリーエバポレーターで油層から加熱減圧下(200℃、0.6KPa)において過剰のアニリンとトルエンを留去することにより芳香族アミン樹脂を47部得た。
次に、上記フラスコに無水マレイン酸75部とトルエン150部を仕込み、加熱して共沸してくる水とトルエンを冷却・分液した後、有機層であるトルエンだけを系内に戻して脱水を行った。次に、上記芳香族アミン樹脂100部をN-メチル-2-ピロリドン100部に溶解した樹脂溶液を、系内を80~85℃に保ちながら1時間かけて滴下した。滴下終了後、同温度で2時間反応を行い、p-トルエンスルホン酸1.5部を加えて、還流条件で共沸してくる縮合水とトルエンを冷却・分液した後、有機層であるトルエンだけを系内に戻して脱水を行いながら20時間反応を行った。反応終了後、トルエンを100部追加し、水洗を繰り返してp-トルエンスルホン酸及び過剰の無水マレイン酸を除去し、加熱して共沸により水を系内から除いた。次いで反応溶液を濃縮して、マレイミド化合物(M2)を133部得た。
温度計、冷却管、ディーンスターク共沸蒸留トラップ、撹拌機を取り付けたフラスコにアニリン100部とトルエン50部を仕込み、室温で35%塩酸39.2部を1時間で滴下した。滴下終了後加熱して共沸してくる水とトルエンを冷却・分液した後、有機層であるトルエンだけを系内に戻して脱水を行った。次いで4,4’-ビス(クロロメチル)ビフェニル33.6部を60~70℃に保ちながら1時間かけて添加し、更に同温度で2時間反応を行った。反応終了後、昇温をしながらトルエンを留去して系内を195~200℃とし、この温度で15時間反応をした。その後冷却しながら30%水酸化ナトリウム水溶液86部を系内が激しく還流しないようにゆっくりと滴下し、80℃以下で昇温時に留去したトルエンを系内に戻し、70~80℃で静置した。分離した下層の水層を除去し、反応液の水洗を洗浄液が中性になるまで繰り返した。次いでロータリーエバポレーターで油層から加熱減圧下(200℃、0.6KPa)において過剰のアニリンとトルエンを留去することにより芳香族アミン樹脂を47部得た。
次に、上記フラスコに無水マレイン酸75部とトルエン150部を仕込み、加熱して共沸してくる水とトルエンを冷却・分液した後、有機層であるトルエンだけを系内に戻して脱水を行った。次に、上記芳香族アミン樹脂100部をN-メチル-2-ピロリドン100部に溶解した樹脂溶液を、系内を80~85℃に保ちながら1時間かけて滴下した。滴下終了後、同温度で2時間反応を行い、p-トルエンスルホン酸1.5部を加えて、還流条件で共沸してくる縮合水とトルエンを冷却・分液した後、有機層であるトルエンだけを系内に戻して脱水を行いながら20時間反応を行った。反応終了後、トルエンを100部追加し、水洗を繰り返してp-トルエンスルホン酸及び過剰の無水マレイン酸を除去し、加熱して共沸により水を系内から除いた。次いで反応溶液を濃縮して、マレイミド化合物(M2)を133部得た。
実施例1
合成例1と同様の反応装置に、合成例2で得られた多価ヒドロキシ樹脂(P1)100部、ジグライム150部を入れ、100℃まで加温して均一な溶液とした後、35℃程度まで冷却した。50%水酸化ナトリウム溶液29部(多価ヒドロキシ樹脂に対して1.1倍モル)を加え、フェノラート溶液とした後、30~40℃の範囲で臭化アリル(下記構造式)
47部(多価ヒドロキシ樹脂に対して1.2倍モル)を1時間かけて滴下し、滴下終了後、60℃まで昇温し、3時間同温度で反応させた。反応終了後、MIBK220部を加え、温水70部を加えて水洗し、下層を分離除去した。その後、5mmHgの減圧下、130℃に加温してMIBKを蒸発除去して、褐色のアリルエーテル化合物(R1)109部を得た。
得られたアリルエーテル化合物(R1)の軟化点は51℃、水酸基当量は12180、150℃の溶融粘度は0.15Pa・s、全塩素量は77ppmであった。式(1)で表されるアリルエーテル化合物であって、R1がメチル基、iが2であり、GPCでのMwは3200、Mnは710、n=0体含有量は3.3面積%、n=1体含有量は38.2面積%、n=2体以上の含有量は58.5面積%であった。式(1)において、R2は、エチルベンゼン由来の式(5)で表される基(R3の一つがエチル基)と、ジビニルベンゼン由来の式(6)で表される基(R3は全て水素原子)が、ほぼ配合比率で混在する。R9は水素原子である。ESI-MS(ネガティブ)によるマススペクトルを測定したところ、M-=455、587、719、749が確認された。
得られたアリルエーテル化合物(R1)のGPCを図1に、IRチャートを図2に示す。
合成例1と同様の反応装置に、合成例2で得られた多価ヒドロキシ樹脂(P1)100部、ジグライム150部を入れ、100℃まで加温して均一な溶液とした後、35℃程度まで冷却した。50%水酸化ナトリウム溶液29部(多価ヒドロキシ樹脂に対して1.1倍モル)を加え、フェノラート溶液とした後、30~40℃の範囲で臭化アリル(下記構造式)
得られたアリルエーテル化合物(R1)の軟化点は51℃、水酸基当量は12180、150℃の溶融粘度は0.15Pa・s、全塩素量は77ppmであった。式(1)で表されるアリルエーテル化合物であって、R1がメチル基、iが2であり、GPCでのMwは3200、Mnは710、n=0体含有量は3.3面積%、n=1体含有量は38.2面積%、n=2体以上の含有量は58.5面積%であった。式(1)において、R2は、エチルベンゼン由来の式(5)で表される基(R3の一つがエチル基)と、ジビニルベンゼン由来の式(6)で表される基(R3は全て水素原子)が、ほぼ配合比率で混在する。R9は水素原子である。ESI-MS(ネガティブ)によるマススペクトルを測定したところ、M-=455、587、719、749が確認された。
得られたアリルエーテル化合物(R1)のGPCを図1に、IRチャートを図2に示す。
実施例2
合成例1と同様の反応装置に、合成例3で得られた多価ヒドロキシ樹脂(P2)100部、ジグライム150部を入れ、100℃まで加温して均一な溶液とした後、35℃程度まで冷却した。50%水酸化ナトリウム溶液33部(多価ヒドロキシ樹脂に対して1.1倍モル)を加え、フェノラート溶液とした後、30~40℃の範囲で臭化アリル53部(多価ヒドロキシ樹脂に対して1.2倍モル)を1時間かけて滴下し、滴下終了後、60℃まで昇温し、3時間同温度で反応させた。反応終了後、MIBK230部を加え、温水70部を加えて水洗し、下層を分離除去した。その後、5mmHgの減圧下、130℃に加温してMIBKを蒸発除去して、褐色のアリルエーテル化合物(R2)110部を得た。
得られたアリルエーテル化合物(R2)は室温半固形であり、水酸基当量は10200、150℃の溶融粘度は0.03Pa・s、全塩素量は90ppmであった。式(1)で表されるアリルエーテル化合物であって、R1がメチル基、iが2であり、GPCでのMwは800、Mnは530、n=0体含有量は6.2面積%、n=1体含有量は42.5面積%、n=2体以上の含有量は51.3面積%であった。式(1)において、R2は、エチルベンゼン由来の式(5)で表される基(R3の一つがエチル基)と、ジビニルベンゼン由来の式(6)で表される基(R3は全て水素原子)が、ほぼ配合比率で混在する。R9は水素原子である。ESI-MS(ネガティブ)によるマススペクトルを測定したところ、M-=455、587、719、749が確認された。

得られたアリルエーテル化合物(R2)は室温半固形であり、水酸基当量は10200、150℃の溶融粘度は0.03Pa・s、全塩素量は90ppmであった。式(1)で表されるアリルエーテル化合物であって、R1がメチル基、iが2であり、GPCでのMwは800、Mnは530、n=0体含有量は6.2面積%、n=1体含有量は42.5面積%、n=2体以上の含有量は51.3面積%であった。式(1)において、R2は、エチルベンゼン由来の式(5)で表される基(R3の一つがエチル基)と、ジビニルベンゼン由来の式(6)で表される基(R3は全て水素原子)が、ほぼ配合比率で混在する。R9は水素原子である。ESI-MS(ネガティブ)によるマススペクトルを測定したところ、M-=455、587、719、749が確認された。
参考例1
多価ヒドロキシ樹脂をP3に変えた以外は、実施例1と同様の操作で、アリルエーテル化合物(S1)を得た。

実施例3
マレイミド化合物(M1)を100.0部、実施例1で得られたアリルエーテル化合物(R1)を188.4部、硬化促進剤(C1)を2.9部配合し、メチルエチルケトン(MEK)に溶解して樹脂濃度50%の樹脂組成物ワニスを得た。
得られた樹脂組成物ワニスをガラスクロス(日東紡績株式会社製、WEA 7628 XS13、0.18mm厚)に含浸した。含浸したガラスクロスを150℃の熱風循環オーブン中で10分間乾燥してプリプレグを得た。得られたプリプレグ8枚と、上下に銅箔(三井金属鉱業株式会社製、3EC-III、厚み35μm)を重ね、130℃×15分+220℃×120分の温度条件で2MPaの真空プレスを行い、1.6mm厚の積層板を得た。積層板のTgの測定結果を表1に示す。
マレイミド化合物(M1)を100.0部、実施例1で得られたアリルエーテル化合物(R1)を188.4部、硬化促進剤(C1)を2.9部配合し、メチルエチルケトン(MEK)に溶解して樹脂濃度50%の樹脂組成物ワニスを得た。

また、得られたプリプレグをほぐし、篩で100メッシュパスの粉状のプリプレグパウダーとした。得られたプリプレグパウダーをフッ素樹脂製の型に入れて、130℃×15分+220℃×120分の温度条件で2MPaの真空プレスを行い、50mm角×2mm厚の硬化樹脂試験片を得た。試験片の比誘電率及び誘電正接の測定結果を表1に示す。
実施例4~6、比較例1~4
表1の処方の配合量(部)で配合し、実施例3と同様の装置を使用して、同様の操作で、樹脂組成物ワニスを得て、更に積層板と硬化樹脂試験片を得た。実施例3と同様の試験を行い、その結果を表1に示す。

本発明のアリルエーテル化合物(樹脂)は、低誘電率、低誘電正接が求められる積層板及び電子回路基板において、特に有用である。
Claims (10)
- 下記一般式(1)で表されることを特徴とするアリルエーテル化合物。
- 前記R1がメチル基又はフェニル基であり、前記iが1又は2である請求項1に記載のアリルエーテル化合物。
- 前記アリルエーテル化合物が、下記一般式(4)で表される多価ヒドロキシ樹脂のアリルエーテル化物である請求項1に記載のアリルエーテル化合物。
- 請求項1~3のいずれか1項に記載のアリルエーテル化合物と、マレイミド化合物とを含有することを特徴とする樹脂組成物。
- 請求項4に記載の樹脂組成物を硬化してなる硬化物。
- 請求項4に記載の樹脂組成物を用いたことを特徴とする封止材。
- 請求項4に記載の樹脂組成物を用いたことを特徴とする回路基板用材料。
- 請求項4に記載の樹脂組成物を用いたことを特徴とするプリプレグ。
- 請求項4に記載の樹脂組成物を用いたことを特徴とする積層板。
- 請求項1に記載のアリルエーテル化合物の製造方法であって、下記一般式(4)で表される多価ヒドロキシ樹脂をアリルエーテル化することを特徴とするアリルエーテル化合物の製造方法。
