Abstract
Description
攪拌調製工程では、攪拌装置1の攪拌槽1aにて、少なくとも樹脂および溶媒を攪拌し、支持体3(エンドレスベルト)上に流延するドープを調製する。上記樹脂としては、例えばシクロオレフィン系樹脂(COP)を用いることができる。溶媒としては、良溶媒および貧溶媒の混合溶媒を用いることができる。なお、良溶媒とは、樹脂を溶解させる性質(溶解性)を有する有機溶媒を言い、1,3-ジオキソラン、THF(テトラヒドロフラン)、メチルエチルケトン、アセトン、酢酸メチル、塩化メチレン(ジクロロメタン、メチレンクロライド)、トルエンなどがこれに相当する。一方、貧溶媒とは、単独では樹脂を溶解させる性質を有していない溶媒を言い、メタノールやエタノールなどがこれに相当する。
流延工程では、攪拌調製工程で調製されたドープを、加圧型定量ギヤポンプ等を通して、導管によって流延ダイ2に送液し、無限に移送する回転駆動ステンレス鋼製エンドレスベルトよりなる支持体3上の流延位置に、流延ダイ2からドープを流延する。そして、支持体3は、流延されたドープ(流延ドープ)を支持しながら搬送する。これにより、支持体3上に流延膜(ウェブ)5が形成される。
上記の流延工程にて、支持体3上で流延膜5が剥離可能な膜強度となるまで乾燥固化あるいは冷却凝固させた後、剥離工程では、流延膜5を、自己支持性を持たせたまま剥離ロール4によって剥離する。
ここで、残留溶媒量を測定する際の加熱処理とは、115℃で1時間の加熱処理を行うことを表す。
搬送工程では、支持体3から剥離した流延膜5を搬送部11によってテンター6に搬送する。ここで、図3は、搬送部11の拡大図である。搬送部11は、少なくとも1本のロール(搬送ロール)を備えており、図3では、3つのロール11、12、13を示している。搬送工程では、流延膜5をロール11~13によって搬送するとともに、流延膜5の幅手方向の一部を、流延膜5とは非接触の熱源15によって局所的に加熱する。なお、熱源15による流延膜5の加熱の詳細については後述する。
延伸工程では、支持体3から剥離された流延膜5を、テンター6によって、搬送方向および/または幅手方向に延伸する。延伸工程では、流延膜5の両側縁部をクリップ等で固定して延伸するテンター方式が、フィルムの平面性や寸法安定性を向上させるために好ましい。なお、テンター6内では、延伸に加えて乾燥を行ってもよい。
テンター6にて延伸された流延膜5は、乾燥装置7にて乾燥される。乾燥装置7内では、側面から見て千鳥状に配置された複数の搬送ロールによって流延膜5が搬送され、その間に流延膜5が乾燥される。乾燥装置7での乾燥方法は、特に制限はなく、一般的に熱風、赤外線、加熱ロール、マイクロ波等を用いてウェブ5を乾燥させる。簡便さの点から、熱風で流延膜5を乾燥させる方法が好ましい。流延膜5は、乾燥装置7にて乾燥後、光学フィルムとして巻取装置10に向かって搬送される。
乾燥装置7と巻取装置10との間には、切断部8およびエンボス加工部9がこの順で配置されている。切断部8では、製膜された光学フィルムを搬送しながら、その幅手方向の両端部を、スリッターによって切断する切断工程が行われる。光学フィルムにおいて、両端部の切断後に残った部分は、フィルム製品となる製品部を構成する。一方、光学フィルムから切断された部分は、シュータにて回収され、再び原材料の一部としてフィルムの製膜に再利用される。
最後に、エンボス加工が終了した光学フィルムを、巻取装置10によって巻き取り、光学フィルムの元巻(フィルムロール)を得る。すなわち、巻取工程では、光学フィルムを搬送しながら巻芯に巻き取ることにより、フィルムロールが製造される。光学フィルムの巻き取り方法は、一般に使用されているワインダーを用いればよく、定トルク法、定テンション法、テーパーテンション法、内部応力一定のプログラムテンションコントロール法等の張力をコントロールする方法があり、それらを使い分ければよい。光学フィルムの巻長は、1000~7200mであることが好ましい。また、その際の幅は500~3200mm幅であることが望ましく、膜厚は30~150μmであることが望ましい。
次に、流延膜5の支持体3からの剥離後にカールが発生する原理と、セルロース系樹脂よりもCOPを用いた場合にカールが大きくなる理由について説明する。
次に、剥離後の流延膜5のカールの低減と、流延膜5の搬送安定性の確保とを実現するための方法について説明する。
光学フィルムの製膜において、ドープには必要に応じて添加剤を加えてもよい。添加剤としては、可塑剤、紫外線吸収剤、リタデーション調整剤、酸化防止剤、劣化防止剤、剥離助剤、界面活性剤、染料、微粒子等がある。本実施形態において、微粒子以外の添加剤についてはドープの調製の際に添加してもよいし、微粒子分散液の調製の際に添加してもよい。
以下、本実施形態における斜め延伸フィルムの具体例な実施例について、比較例も挙げながら説明する。なお、本発明は、以下の実施例には限定されない。
シクロオレフィン系樹脂フィルム(COPフィルム)からなる光学フィルム1を、以下の製造方法(溶液流延製膜法)によって作製した。
窒素雰囲気下、脱水したシクロヘキサン500質量部に、1-ヘキセン1.2質量部、ジブチルエーテル0.15質量部、トリイソブチルアルミニウム0.30質量部を室温で反応器に入れ混合した後、45℃に保ちながら、トリシクロ[4.3.0.12,5]デカ-3,7-ジエン(ジシクロペンタジエン、以下、DCPと略記)13質量部、8-メチル-8-メトキシカルボニルテトラシクロ[4.4.0.12,5.17,10]ドデク-3-エン(以下、MMTと略記)87質量部からなるノルボルネン系モノマー混合物と、六塩化タングステン(0.7%トルエン溶液)40質量部とを、2時間かけて連続的に添加し重合した。重合溶液にブチルグリシジルエーテル1.06質量部とイソプロピルアルコール0.52質量部を加えて重合触媒を不活性化し重合反応を停止させた。
下記製造例で製造した重合体粒子集合体を、微粒子1として製造した。
攪拌機、温度計を備えた重合器に、脱イオン水1000gを入れ、そこへメタクリル酸メチル200g、t-ドデシルメルカプタン6gを仕込み、攪拌下に窒素置換しながら70℃まで加温した。内温を70℃に保ち、重合開始剤として過硫酸カリウム1gを溶解した脱イオン水20gを添加した後、10時間重合させた。得られたエマルジョン中の重合体粒子の平均粒子径は、0.44μmであった。
攪拌機、温度計を備えた重合器に、ポリオキシエチレントリデシルエーテル硫酸アンモニウム3gを溶解した脱イオン水800gを入れ、そこへ単量体混合物としてアクリル酸メチル144g、スチレン22gおよびエチレングリコールジメタクリレート34gと、重合開始剤としてアゾビスイソブチロニトリル1gとの混合液を入れた。次いで、混合液をT.Kホモミキサー(特殊機化工業社製)にて攪拌して、分散液を得た。
冷却後、得られたスラリーにスノーテックスO-40(日産化学工業社製:コロイダルシリカ(無機粉末)として固形分40%、粒子径:0.02-0.03μm)50gを加え、T.Kホモミキサー(特殊機化工業社製)にて10分間攪拌した。このスラリーを噴霧乾燥機としての坂本技研社製のスプレードライヤー(型式:アトマイザーテイクアップ方式、型番:TRS-3WK)で次の条件下にて噴霧乾燥して重合体粒子集合体を得た。重合体粒子集合体の平均粒子径は、30μmであった。

1.0質量部の微粒子1と、100質量部のメチレンクロライドとを、ディゾルバーで50分間撹拌混合した後、マントンゴーリンで分散して、微粒子分散液1を得た。
次いで、下記組成の主ドープ1を調製した。まず、加圧溶解タンクにメチレンクロライド、エタノールおよびトルエンを添加した。次いで、加圧溶解タンクに、上記で作製したシクロオレフィン系樹脂ペレットと添加剤(LA-F70)を撹拌しながら投入した。次いで、上記調製した微粒子分散液1を投入して、これを60℃に加熱し、撹拌しながら、完全に溶解した。加熱温度は、室温から5℃/minで昇温し、30分間で溶解した後、3℃/minで降温した。

次いで、無端ベルト流延装置を用い、主ドープ1を温度31℃、1800mm幅でステンレスベルトからなる支持体上に均一に流延した。このとき、支持体の温度は28℃に制御した。また、支持体の搬送速度は20m/minとした。
搬送工程で流延膜を加熱する際に、流延膜の加熱対象領域の幅手最端部が、剥離前の流延膜の幅手最端部に相当する位置から、剥離前の流延膜の全幅の1%だけ幅手内側に位置するように、熱源から熱風を流延膜に対して垂直に吹き付けて加熱対象領域を加熱した以外は、光学フィルム1の作製と同様にして、光学フィルム2を作製した。
搬送工程で流延膜を加熱する際に、流延膜の加熱対象領域の幅手最端部が、剥離前の流延膜の幅手最端部に相当する位置から、剥離前の流延膜の全幅の20%だけ幅手内側に位置するように、熱源から熱風を流延膜に対して垂直に吹き付けて加熱対象領域を加熱した以外は、光学フィルム1の作製と同様にして、光学フィルム3を作製した。

搬送工程で流延膜を加熱する際に、流延膜の加熱対象領域の幅手最端部が、剥離前の流延膜の幅手最端部に相当する位置から、剥離前の流延膜の全幅の25%だけ幅手内側に位置するように、熱源から熱風を流延膜に対して垂直に吹き付けて加熱対象領域を加熱した以外は、光学フィルム1の作製と同様にして、光学フィルム5を作製した。
搬送工程において、流延膜の幅手最端部を加熱した以外は、光学フィルム1の作製と同様にして、光学フィルム6を作製した。つまり、流延膜を加熱する際に、流延膜の加熱対象領域の幅手最端部が、剥離前の流延膜の幅手最端部に相当する位置から、剥離前の流延膜の全幅の0%だけ幅手内側に位置するように、熱源から熱風を流延膜に対して垂直に吹き付けて加熱対象領域を加熱した以外は、光学フィルム1の作製と同様にして、光学フィルム6を作製した。
搬送工程において、熱源による流延膜の加熱を行わなかった以外は、光学フィルム1の作製と同様にして、光学フィルム7を作製した。
搬送工程において、加熱対象領域の表面温度が95℃となるように流延膜を加熱した以外は、光学フィルム1の作製と同様にして、光学フィルム8を作製した。
搬送工程において、加熱対象領域の表面温度が150℃となるように流延膜を加熱した以外は、光学フィルム1の作製と同様にして、光学フィルム9を作製した。
ドープの調製において、メチレンクロライドの代わりにトルエン(沸点110℃)を用い、搬送工程において、加熱対象領域の表面温度が150℃となるように流延膜を加熱した以外は、光学フィルム1の作製と同様にして、光学フィルム10を作製した。
ドープの調製において、COPの代わりにポリイミド(PI)を用いた以外は、光学フィルム1の作製と同様にして、光学フィルム11を作製した。なお、ポリイミドは、以下のようにして合成した。
搬送工程において、加熱対象領域の表面温度が150℃となるように流延膜を加熱した以外は、光学フィルム11の作製と同様にして、光学フィルム12を作製した。
搬送工程において、加熱対象領域の表面温度が70℃となるように流延膜を加熱した以外は、光学フィルム1の作製と同様にして、光学フィルム13を作製した。
搬送工程において、加熱対象領域の表面温度が160℃となるように流延膜を加熱した以外は、光学フィルム1の作製と同様にして、光学フィルム14を作製した。
(カール量)
レーザー変位計を用い、テンターに入る前の流延膜の幅手方向内側の基準面(幅手中央部の位置)から、カールによる端部の反り上がり高さを測定し、以下の評価基準に基づいてカール量を評価した。
《評価基準》
◎ :カール量が3mm以下である。
○ :カール量が3mmよりも大きく7mm以下である。
× :カール量が7mmよりも大きく14mm以下である。
××:カール量が14mmよりも大きい。
搬送工程での加熱によって流延膜が必要以上に軟化することで、流延膜の幅手端部にシワが発生していないかを外観で判断し、以下の評価基準に基づいて端部ヨレを評価した。
《評価基準》
◎:端部ヨレが全く発生していない。
○:端部ヨレがほとんど発生していない。
△:端部ヨレが僅かに見られるが、問題のない範囲である。
×:端部ヨレがかなり発生しており、問題がある。
以下の評価基準に基づき、流延膜の搬送性を外観評価した。
◎:搬送が非常に安定している。
○:搬送中にシワが若干発生しているが、搬送は安定している。
△:搬送中にシワが発生しているが、搬送に大きな支障はない。
×:カールによるクリップミス、端部割れ、または搬送中のシワによる破断が発生しており、搬送が不安定である。
支持体上で、流延膜中の残留溶剤量が10%質量になるまで溶媒を蒸発させた以外は、光学フィルム1の作製と同様にして、光学フィルム15を作製した。
支持体上で、流延膜中の残留溶剤量が60%質量になるまで溶媒を蒸発させた以外は、光学フィルム1の作製と同様にして、光学フィルム16を作製した。
支持体上で、流延膜中の残留溶剤量が20%質量になるまで溶媒を蒸発させた以外は、光学フィルム1の作製と同様にして、光学フィルム17を作製した。
支持体上で、流延膜中の残留溶剤量が50%質量になるまで溶媒を蒸発させた以外は、光学フィルム1の作製と同様にして、光学フィルム18を作製した。
支持体から流延膜を剥離した後の搬送工程において、流延膜に垂直な方向に対して幅手内側に20°だけ傾斜した方向(水平面に対して70°傾斜した方向)から加熱対象領域を加熱することができるように、熱源を傾けて配置した以外は、光学フィルム1の作製と同様にして、光学フィルム19を作製した。なお、熱源の幅手方向の位置については、加熱対象領域の幅手最端部の位置(剥離前の流延膜の幅手最端部から全幅の8%の位置)が、光学フィルム1の作製時と同じ位置となるように、熱源の位置を幅手内側に若干シフトさせた(以下の光学フィルムの作製でも、熱源を傾斜させる場合は同様にシフトさせるようにする)。
支持体から流延膜を剥離した後の搬送工程において、流延膜に垂直な方向に対して幅手内側に40°だけ傾斜した方向(水平面に対して50°傾斜した方向)から加熱対象領域を加熱することができるように、熱源を傾けて配置した以外は、光学フィルム1の作製と同様にして、光学フィルム20を作製した。
支持体から剥離した後の流延膜を少なくとも1本のロールによって搬送する際に、いずれかのロール上で加熱対象領域を熱源によって垂直上方から加熱した以外は、光学フィルム1の作製と同様にして、光学フィルム21を作製した。
支持体から流延膜を剥離した後の搬送工程において、流延膜に垂直な方向に対して幅手内側に40°だけ傾斜した方向(水平面に対して50°傾斜した方向)から加熱対象領域を加熱することができるように、熱源を傾けて配置した以外は、光学フィルム21の作製と同様にして、光学フィルム22を作製した。
支持体から流延膜を剥離した後の搬送工程において、流延膜を加熱する熱源として、赤外線ヒータを用いて流延膜に赤外線を照射して加熱対象領域を加熱した以外は、光学フィルム22の作製と同様にして、光学フィルム23を作製した。
以上で説明した本実施形態の光学フィルムの製造方法は、以下のように表現することができる。
前記搬送工程では、前記支持体から剥離した前記流延膜の幅手方向の一部である加熱対象領域を、前記流延膜とは非接触の熱源によって加熱し、
前記加熱対象領域の幅手最端部は、前記流延膜の剥離前の幅手最端部に相当する位置から、前記流延膜の全幅に対してP%の距離だけ幅手内側に入った位置にあり、
前記Pは、1%以上20%以下であり、
前記良溶媒の沸点をT℃としたとき、
前記加熱対象領域の加熱時の表面温度は、T+40℃~T+110℃であることを特徴とする光学フィルムの製造方法。

Claims (9)
- セルロース系樹脂とは異なる樹脂および良溶媒を含むドープを支持体上に流延して流延膜を形成する流延工程と、前記支持体から前記流延膜を剥離する剥離工程と、前記支持体から剥離した前記流延膜をロールによって搬送する搬送工程と、前記ロールによって搬送された前記流延膜を延伸または乾燥させて光学フィルムとする延伸/乾燥工程とを含む光学フィルムの製造方法であって、
前記搬送工程では、前記支持体から剥離した前記流延膜の幅手方向の一部である加熱対象領域を、前記流延膜とは非接触の熱源によって加熱し、
前記加熱対象領域の幅手最端部は、前記流延膜の剥離前の幅手最端部に相当する位置から、前記流延膜の全幅に対してP%の距離だけ幅手内側に入った位置にあり、
前記Pは、1%以上20%以下であり、
前記良溶媒の沸点をT℃としたとき、
前記加熱対象領域の加熱時の表面温度は、T+40℃~T+110℃である、光学フィルムの製造方法。 - 前記剥離工程において、前記流延膜の剥離時の残留溶媒量は、15質量%~55質量%である、請求項1に記載の光学フィルムの製造方法。
- 前記搬送工程では、前記支持体からの剥離後にカールする前記流延膜の幅手端部が平坦になるように応力を加えながら、前記熱源によって前記加熱対象領域を加熱する、請求項1または2に記載の光学フィルムの製造方法。
- 前記熱源は、前記流延膜に垂直な方向に対して幅手内側に角度θだけ傾斜した方向から、前記加熱対象領域を加熱する、請求項3に記載の光学フィルムの製造方法。
- 前記角度θは、20°~40°である、請求項4に記載の光学フィルムの製造方法。
- 前記熱源は、前記加熱対象領域を前記ロール上で加熱する、請求項3から5のいずれかに記載の光学フィルムの製造方法。
- 前記熱源は、熱風を吹き付けることによって、前記加熱対象領域を加熱する、請求項1から6のいずれかに記載の光学フィルムの製造方法。
- 前記熱源は、赤外線を照射することによって、前記加熱対象領域を加熱する、請求項1から6のいずれかに記載の光学フィルムの製造方法。
- 前記樹脂は、シクロオレフィン系樹脂またはポリイミド系樹脂を含む、請求項1から8のいずれかに記載の光学フィルムの製造方法。
