Description
本発明は、イオン交換性ポリマーおよびその製造方法、電解質膜およびその製造方法ならびにイオン交換性ポリマー製造用組成物に関する。
イオン交換性ポリマーを使用したイオン交換膜は、電気脱塩(EDI:Electrodeionization)、連続的な電気脱塩(CEDI:Continuous Electrodeionization)、電気透析(ED:Electrodialysis)、極性転換方式電気透析(EDR:Electrodialysis reversal)および逆電気透析(RED:Reverse Electrodialysis)に用いられている。また一般用途だけでなく、医療用途でも使用され、最近では固体高分子電解質型燃料電池でも使用される。
ここで、電気脱塩(EDI)は、イオン輸送を達成するためにイオン交換膜と電位を使用して、水性液体からイオンが取り除かれる水処理プロセスである。従来のイオン交換のような他の浄水技術と異なり、酸または苛性ソーダのような化学薬品の使用を要求せず、超純水を生産するために使用することができる。電気透析(ED)および極性転換方式電気透析(EDR)は、水および他の流体からイオン等を取り除く電気化学的分離プロセスである。
各種の機能を有する高分子機能性膜として、イオン交換膜、逆浸透膜、正浸透膜またはガス分離膜等が知られている。
ここで、電気脱塩(EDI)は、イオン輸送を達成するためにイオン交換膜と電位を使用して、水性液体からイオンが取り除かれる水処理プロセスである。従来のイオン交換のような他の浄水技術と異なり、酸または苛性ソーダのような化学薬品の使用を要求せず、超純水を生産するために使用することができる。電気透析(ED)および極性転換方式電気透析(EDR)は、水および他の流体からイオン等を取り除く電気化学的分離プロセスである。
各種の機能を有する高分子機能性膜として、イオン交換膜、逆浸透膜、正浸透膜またはガス分離膜等が知られている。
これまでに種々のイオン交換性ポリマーやその製造例が報告されている(例えば、特許文献1、2参照)。
イオン交換膜は、膜の電気抵抗が低く、かつ透水率が低いことが望ましい。
電荷密度が高いと膜の電気抵抗は低下する。しかしながら、電荷密度が高いほど膜は膨潤しやすくなるため、透水率が高くなる。一方、重合性基を2つ以上有する架橋剤で、架橋密度を高めると膜の膨潤は抑えられるが、その分、電荷密度が低下してしまう。
このように、膜の電気抵抗と透水率はトレードオフの関係にあり、低電気抵抗と低透水率を両立させることは難しいのが実情である。
しかも、高い選択透過性に加え、塩素による膜劣化、すなわち塩素耐久性、さらには、酸、アルカリに対する耐久性などの保存安定性(耐久性)もより向上させる必要がある。また、イオン交換性ポリマーや電解質膜の簡便かつ安価な製造方法も必要である。
従って、本発明は、電気抵抗と透水率がともに低く、選択透過性が高く、塩素、酸およびアルカリに対する耐久性に優れたイオン交換性ポリマーおよび電解質膜を提供することを課題とする。
さらに、本発明は、上記性能を満たし、効率的で、安価に製造できるイオン交換性ポリマーの製造方法、イオン交換性ポリマー製造用組成物および電解質膜の製造方法を提供することを課題とする。
電荷密度が高いと膜の電気抵抗は低下する。しかしながら、電荷密度が高いほど膜は膨潤しやすくなるため、透水率が高くなる。一方、重合性基を2つ以上有する架橋剤で、架橋密度を高めると膜の膨潤は抑えられるが、その分、電荷密度が低下してしまう。
このように、膜の電気抵抗と透水率はトレードオフの関係にあり、低電気抵抗と低透水率を両立させることは難しいのが実情である。
しかも、高い選択透過性に加え、塩素による膜劣化、すなわち塩素耐久性、さらには、酸、アルカリに対する耐久性などの保存安定性(耐久性)もより向上させる必要がある。また、イオン交換性ポリマーや電解質膜の簡便かつ安価な製造方法も必要である。
従って、本発明は、電気抵抗と透水率がともに低く、選択透過性が高く、塩素、酸およびアルカリに対する耐久性に優れたイオン交換性ポリマーおよび電解質膜を提供することを課題とする。
さらに、本発明は、上記性能を満たし、効率的で、安価に製造できるイオン交換性ポリマーの製造方法、イオン交換性ポリマー製造用組成物および電解質膜の製造方法を提供することを課題とする。
本発明者らのこれまでの研究により、イオン性基と架橋可能な2つ以上の重合性基を併せ持つ化合物(チャージドクロスリンカー)を用いて作製したアクリルアミド系ポリマーからなるイオン交換膜は、膜の電気抵抗、選択透過性等のイオン交換膜としての主要性能に優れることが明らかになっている。
本発明者らは、上記課題に対して、さらに検討を行った結果、チャージドクロスリンカーから得られるユニットに対して、特定のユニットを特定の比率で組み合わせることで、上記課題が解決できることを見出した。本発明は、これらの知見に基づき成されたものである。

本発明により、電気抵抗と透水率がともに低く、高選択透過性で、塩素、酸およびアルカリに対する耐久性が高いイオン交換性ポリマー、電解質膜の提供が可能となった。しかも、これに加えて、効率的で、安価に製造できるイオン交換性ポリマーの製造方法、イオン交換性ポリマー製造用組成物および電解質膜の製造方法を提供できる。

本発明のイオン交換性ポリマーは、下記一般式(1)で表される構造を含むポリマーである。

ユニットbは、本発明のイオン交換性ポリマーにおいては必須の構造単位であり、本発明の効果を奏するのに必須である。ユニットbは、イオン交換性ポリマーにおけるポリマー鎖中に、2つの箇所で組み込まれている。これによって、ポリマーの架橋性を高め、架橋密度の向上に寄与するものである。
また、ユニットbは、2つのアンモニウム基が架橋鎖中に組み込まれ、アニオン交換性を高めている。
ユニットbは、本発明のイオン交換性ポリマーにおいては必須の構造単位であり、本発明の効果を奏するのに必須である。ユニットbは、イオン交換性ポリマーにおけるポリマー鎖中に、2つの箇所で組み込まれている。これによって、ポリマーの架橋性を高め、架橋密度の向上に寄与するものである。
また、ユニットbは、2つのアンモニウム基が架橋鎖中に組み込まれ、アニオン交換性を高めている。

<<イオン交換性ポリマー製造用組成物>>
本発明のイオン交換性ポリマーは、下記一般式(M-b)で表される化合物、下記一般式(M-c)で表される化合物、水溶性溶媒および重合禁止剤を含有するイオン交換性ポリマー製造用組成物(以下、単に本発明の組成物もしくは、単に組成物とも称す)を用いて製造することができる。イオン交換性ポリマー製造用組成物は、下記一般式(M-a)で表される化合物を含有することが好ましい。
本発明のイオン交換性ポリマーは、下記一般式(M-b)で表される化合物、下記一般式(M-c)で表される化合物、水溶性溶媒および重合禁止剤を含有するイオン交換性ポリマー製造用組成物(以下、単に本発明の組成物もしくは、単に組成物とも称す)を用いて製造することができる。イオン交換性ポリマー製造用組成物は、下記一般式(M-a)で表される化合物を含有することが好ましい。
本発明のイオン交換性ポリマーは、一般式(1)または(2)で表される構造を含み、これらは、ユニットa~dから構成されており、このうち、ユニットbおよびcが必須ユニットである。

一般式(M-b)で表される化合物は、重合硬化で得られるポリマー中の総モノマー成分に対し、25.0モル%以上99.0モル%以下含まれることが好ましく、50.0モル%以上98.0モル%以下含まれることがより好ましい。
一般式(M-d2)で表される化合物の含有量は、一般式(M-b)で表される化合物100モルに対して、0.1~10モルが好ましく、0.1~5.0モルがより好ましく、0.1~3.0モルがさらに好ましい。
一般式(L-c)で表される化合物の含有量は、一般式(M-b)で表される化合物100モルに対して、0.1~1.0モルが好ましく、0.1~0.5モルがより好ましく、0.1~0.3モルがさらに好ましい。
また、一般式(L-c)で表される化合物の含有量は、一般式(M-d2)で表される化合物100モルに対して、0.1~10モルが好ましく、0.1~5.0モルがより好ましく、0.1~1.0モルがさらに好ましい。
なお、本発明では、組成物中に一般式(M-d2)で表される化合物と一般式(L-c)で表される化合物を含有させることで、組成物中で、一般式(2)で表される構造のユニットcやdを得ることもできる。
本発明の組成物は、さらにこれらとは異なるモノマー化合物を含んでもよい。
<溶媒>
本発明の組成物は、溶媒を含んでいてもよい。組成物中の溶媒の含有量は、組成物全量に対し、5~35質量%が好ましく、10~35質量%がより好ましく、10~27質量%がさらに好ましい。
すなわち、本発明の組成物は溶液であることが好ましい。
溶媒を含むことで、重合硬化反応が、均一にしかもスムーズに進行する。また、多孔質支持体へ組成物を含浸させる場合に、含浸がスムーズに進行する。
本発明の組成物は、溶媒を含んでいてもよい。組成物中の溶媒の含有量は、組成物全量に対し、5~35質量%が好ましく、10~35質量%がより好ましく、10~27質量%がさらに好ましい。
すなわち、本発明の組成物は溶液であることが好ましい。
溶媒を含むことで、重合硬化反応が、均一にしかもスムーズに進行する。また、多孔質支持体へ組成物を含浸させる場合に、含浸がスムーズに進行する。
溶媒は、水、または、水と水に対する溶解度が5質量%以上の溶媒の混合溶媒が好ましく用いられ、さらには水に対して自由に混合するものが好ましい。このため、水および水溶性溶媒から選択される溶媒が好ましい。
水溶性溶媒としては、特に、アルコール系溶媒、非プロトン性極性溶媒であるエーテル系溶媒、アミド系溶媒、ケトン系溶媒、スルホキシド系溶媒、スルホン系溶媒、ニトリル系溶媒、有機リン系溶媒が好ましい。
アルコール系溶媒としては、例えばメタノール、エタノール、イソプロパノール、n-ブタノール、エチレングリコール、プロピレングリコール、ジエチレングリコール、ジプロピレングリコールなどが挙げられる。これらは1種類単独でまたは2種類以上を併用して用いることができる。
また、非プロトン性極性溶媒としては、ジメチルスルホキシド、ジメチルイミダゾリジノン、スルホラン、N-メチルピロリドン、ジメチルホルムアミド、アセトニトリル、アセトン、ジオキサン、テトラメチル尿素、ヘキサメチルホスホルアミド、ヘキサメチルホスホロトリアミド、ピリジン、プロピオニトリル、ブタノン、シクロヘキサノン、テトラヒドロフラン、テトラヒドロピラン、エチレングリコールジアセテート、γ-ブチロラクトン等が好ましい溶媒として挙げられ、中でもジメチルスルホキシド、N-メチルピロリドン、ジメチルホルムアミド、ジメチルイミダゾリジノン、スルホラン、アセトン、アセトニトリルまたはテトラヒドロフランが好ましい。これらは1種類単独でまたは2種類以上を併用して用いることができる。
水溶性溶媒としては、特に、アルコール系溶媒、非プロトン性極性溶媒であるエーテル系溶媒、アミド系溶媒、ケトン系溶媒、スルホキシド系溶媒、スルホン系溶媒、ニトリル系溶媒、有機リン系溶媒が好ましい。
アルコール系溶媒としては、例えばメタノール、エタノール、イソプロパノール、n-ブタノール、エチレングリコール、プロピレングリコール、ジエチレングリコール、ジプロピレングリコールなどが挙げられる。これらは1種類単独でまたは2種類以上を併用して用いることができる。
また、非プロトン性極性溶媒としては、ジメチルスルホキシド、ジメチルイミダゾリジノン、スルホラン、N-メチルピロリドン、ジメチルホルムアミド、アセトニトリル、アセトン、ジオキサン、テトラメチル尿素、ヘキサメチルホスホルアミド、ヘキサメチルホスホロトリアミド、ピリジン、プロピオニトリル、ブタノン、シクロヘキサノン、テトラヒドロフラン、テトラヒドロピラン、エチレングリコールジアセテート、γ-ブチロラクトン等が好ましい溶媒として挙げられ、中でもジメチルスルホキシド、N-メチルピロリドン、ジメチルホルムアミド、ジメチルイミダゾリジノン、スルホラン、アセトン、アセトニトリルまたはテトラヒドロフランが好ましい。これらは1種類単独でまたは2種類以上を併用して用いることができる。
本発明においては、溶媒を含んだ場合、一般式(M-b)で表される化合物の含有量は、組成物全量100質量部に対して、30質量部以上99質量部以下が好ましく、50質量部以上98質量部以下がより好ましく、60質量部以上98質量部以下がさらに好ましく、70~98質量部が特に好ましく、80~98質量部が最も好ましい。
<重合開始剤>
本発明の組成物は、重合開始剤の共存下で重合硬化を行うことが好ましく、従って、組成物中に重合開始剤を含むことが好ましい。

重合開始剤の中でも、本発明においては、活性放射線照射で重合させることが可能な光重合開始剤が好ましい。
光重合開始剤としては、芳香族ケトン類、アシルホスフィン化合物、芳香族オニウム塩化合物、有機化酸化物、チオ化合物、ヘキサアリールビイミダゾール化合物、ケトオキシムエステル化合物、ボレート化合物、アジニウム化合物、メタロセン化合物、活性エステル化合物、炭素ハロゲン結合を有する化合物、並びにアルキルアミン化合物等が挙げられる。
光重合開始剤としては、芳香族ケトン類、アシルホスフィン化合物、芳香族オニウム塩化合物、有機化酸化物、チオ化合物、ヘキサアリールビイミダゾール化合物、ケトオキシムエステル化合物、ボレート化合物、アジニウム化合物、メタロセン化合物、活性エステル化合物、炭素ハロゲン結合を有する化合物、並びにアルキルアミン化合物等が挙げられる。

本発明では、水溶性の重合開始剤が好ましい。
ここで、重合開始剤が水溶性であることは、25℃において蒸留水に0.1質量%以上溶解することを意味する。水溶性の光重合開始剤は、25℃において蒸留水に1質量%以上溶解することがさらに好ましく、3質量%以上溶解することが特に好ましい。

本発明において、重合開始剤の含有量は、組成物中の全固形分質量100質量部に対し、0.1~10質量部が好ましく、0.1~5質量部がより好ましく、0.3~2質量部がさらに好ましい。
<重合禁止剤>
本発明においては、組成物中に重合禁止剤を含むことも好ましい。
重合禁止剤としては、任意の重合禁止剤が使用でき、フェノール化合物、ハイドロキノン化合物、アミン化合物、メルカプト化合物、ニトロキシルラジカル化合物などが挙げられる。
フェノール化合物の具体例としては、ヒンダードフェノール(オルト位にtert-ブチル基を有するフェノールで、代表的には、2,6-ジ-t-ブチル-4-メチルフェノールが挙げられる)、ビスフェノールが挙げられる。ハイドロキノン化合物の具体例としては、モノメチルエーテルハイドロキノンが挙げられる。また、アミン化合物の具体例としては、N-ニトロソ―N-フェニルヒドロキシルアミン、N,N-ジエチルヒドロキシルアミン等が挙げられる。ニトロキシルラジカル化合物の具体例としては、4-ヒドロキシTEMPO(4-ヒドロキシ-2,2,6,6-テトラメチルピペリジン1-オキシル フリーラジカル)などが挙げられる。
なお、これらの重合禁止剤は、1種単独でも、2種以上を組み合わせて使用してもよい。
重合禁止剤の含有量は、組成物中の全固形分質量100質量に対し、0.01~5質量部が好ましく、0.01~1質量部がより好ましく、0.01~0.5質量部がさらに好ましい。
本発明においては、組成物中に重合禁止剤を含むことも好ましい。
重合禁止剤としては、任意の重合禁止剤が使用でき、フェノール化合物、ハイドロキノン化合物、アミン化合物、メルカプト化合物、ニトロキシルラジカル化合物などが挙げられる。
フェノール化合物の具体例としては、ヒンダードフェノール(オルト位にtert-ブチル基を有するフェノールで、代表的には、2,6-ジ-t-ブチル-4-メチルフェノールが挙げられる)、ビスフェノールが挙げられる。ハイドロキノン化合物の具体例としては、モノメチルエーテルハイドロキノンが挙げられる。また、アミン化合物の具体例としては、N-ニトロソ―N-フェニルヒドロキシルアミン、N,N-ジエチルヒドロキシルアミン等が挙げられる。ニトロキシルラジカル化合物の具体例としては、4-ヒドロキシTEMPO(4-ヒドロキシ-2,2,6,6-テトラメチルピペリジン1-オキシル フリーラジカル)などが挙げられる。
なお、これらの重合禁止剤は、1種単独でも、2種以上を組み合わせて使用してもよい。
重合禁止剤の含有量は、組成物中の全固形分質量100質量に対し、0.01~5質量部が好ましく、0.01~1質量部がより好ましく、0.01~0.5質量部がさらに好ましい。

<<電解質膜>>
本発明の電解質膜は、少なくとも本発明のイオン交換性ポリマーを含む。
電解質膜が含むイオン交換性ポリマーのうち、本発明のイオン交換性ポリマーは、全イオン交換性ポリマー100質量部に対して、60~99質量部が好ましく、70~99質量部がより好ましく、80~99質量部がさらに好ましい。
本発明の電解質膜は、少なくとも本発明のイオン交換性ポリマーを含む。
電解質膜が含むイオン交換性ポリマーのうち、本発明のイオン交換性ポリマーは、全イオン交換性ポリマー100質量部に対して、60~99質量部が好ましく、70~99質量部がより好ましく、80~99質量部がさらに好ましい。
<支持体>
電解質膜の機械的強度を付与するために、膜の補強材料として支持体を使用することが好ましい。支持体は、多孔質支持体が好ましい。多孔質支持体を使用することで、組成物を塗布およびまたは含浸させた後、重合硬化反応させることにより、膜もしくは膜の一部として組み込まれる。
電解質膜の機械的強度を付与するために、膜の補強材料として支持体を使用することが好ましい。支持体は、多孔質支持体が好ましい。多孔質支持体を使用することで、組成物を塗布およびまたは含浸させた後、重合硬化反応させることにより、膜もしくは膜の一部として組み込まれる。
補強材料としての多孔質支持体としては、例えば、合成織布または合成不織布、スポンジ状フィルム、微細な貫通孔を有するフィルム等が挙げられる。本発明の多孔質支持体を形成する素材は、例えば、ポリオレフィン(ポリエチレン、ポリプロピレンなど)、ポリアクリロニトリル、ポリ塩化ビニル、ポリエステル、ポリアミドおよびそれらのコポリマーであるか、あるいは、例えばポリスルホン、ポリエーテルスルホン、ポリフェニレンスルホン、ポリフェニレンスルフィド、ポリイミド、ポリエーテルミド(polyethermide)、ポリアミド、ポリアミドイミド、ポリアクリロニトリル、ポリカーボネート、ポリアクリレート、酢酸セルロース、ポリプロピレン、ポリ(4-メチル-1-ペンテン)、ポリフッ化ビニリデン、ポリテトラフルオロエチレン、ポリヘキサフルオロプロピレン、ポリクロロトリフルオロエチレンおよびそれらのコポリマーに基づく多孔質膜であることができる。これらのうち、本発明では、ポリオレフィンが好ましい。
市販の多孔質支持体および補強材料は、例えば、日本バイリーン(株)社やFreudenbergFiltration Technologies(株)社およびSefar AGから市販されている。
なお、多孔質支持体および補強材料は光重合硬化反応を行う場合には、照射光の波長領域を遮らない、すなわち、重合硬化に用いられる波長の照射を透過させることが要求されるが、熱重合硬化反応を行う場合には、この点を考慮する必要はない。また、多孔質補強材料は、電解質膜を形成する上記組成物の塗布液が浸透可能なものであることが好ましい。
多孔質支持体は親水性を有することが好ましい。支持体に親水性を付与するには、コロナ処理、オゾン処理、硫酸処理、シランカップリング剤処理などの一般的な方法を使用することができる。
本発明の膜の厚さは、支持体を有する場合は支持体を含めて、30~150μmが好ましく、60~140μmがより好ましく、70~135μmが特に好ましい。
ここで、本発明の膜の厚さは、実施例で実施しているように、具体的には0.1M NaCl溶液中で12時間保存した後のものである。

<<イオン交換性ポリマーもしくは電解質膜の特性>>
<電荷密度>
電荷密度とは、単位質量あたりのイオン性基の物質量を示すものである。
本発明のイオン交換性ポリマーは、電荷密度が3.50~10.00mmol/gであることが好ましく、3.80~10.00mmol/gがより好ましく、3.95~10.00mmol/gがさらに好ましい。
<電荷密度>
電荷密度とは、単位質量あたりのイオン性基の物質量を示すものである。
本発明のイオン交換性ポリマーは、電荷密度が3.50~10.00mmol/gであることが好ましく、3.80~10.00mmol/gがより好ましく、3.95~10.00mmol/gがさらに好ましい。

架橋性エチレン基密度とは、単位質量あたりの重合性基の物質量を示すものである。
本発明のイオン交換性ポリマーは、架橋性エチレン基密度が、0.50~10.0mmol/gであることが好ましく、0.60~7.50mmol/gがより好ましく、0.70~5.00mmol/gがさらに好ましい。
架橋性エチレン基密度とは、単位質量あたりの重合性基の物質量を示すものである。
本発明のイオン交換性ポリマーは、架橋性エチレン基密度が、0.50~10.0mmol/gであることが好ましく、0.60~7.50mmol/gがより好ましく、0.70~5.00mmol/gがさらに好ましい。

<透水率>
本発明の電解質膜の透水率は、低いほど好ましく、10.0×10-5ml/m2/Pa/hr以下がより好ましく、9.0×10-5ml/m2/Pa/hr以下がさらに好ましく、本発明では、5.0×10-5~7.6×10-5ml/m2/Pa/hrが特に好ましい。
本発明の電解質膜の透水率は、低いほど好ましく、10.0×10-5ml/m2/Pa/hr以下がより好ましく、9.0×10-5ml/m2/Pa/hr以下がさらに好ましく、本発明では、5.0×10-5~7.6×10-5ml/m2/Pa/hrが特に好ましい。
<選択透過性(輸率)>
本発明の電解質膜(アニオン交換膜)のCl-などのアニオンの選択透過性は、好ましくは0.90を超え、より好ましくは0.93を超え、さらに好ましくは0.95を超え、理論値の1.0に近づくことが特に好ましい。本発明では、0.96~0.999が特に好ましい。

<電気抵抗>
本発明の電解質膜の電気抵抗(膜抵抗)は、2.8Ω・cm2未満が好ましく、2.0Ω・cm2未満がより好ましく、1.0~1.95Ω・cm2がさらに好ましい。

<塩素耐久性>
本発明の電解質膜は、塩素に対する耐久性、すなわち、次亜塩素酸Na溶液に膜を24時間浸漬した場合の、透水率、選択透過性、膜の電気抵抗の減少が少ないことが好ましい。この減少率(低下率)は、15%以下が好ましく、13%以下がより好ましい。
本発明の電解質膜は、塩素に対する耐久性、すなわち、次亜塩素酸Na溶液に膜を24時間浸漬した場合の、透水率、選択透過性、膜の電気抵抗の減少が少ないことが好ましい。この減少率(低下率)は、15%以下が好ましく、13%以下がより好ましい。
<酸、アルカリ耐久性>
本発明の電解質膜は、上記の塩素に対する耐久性以外にも、酸やアルカリに対する耐久性に優れることが好ましい。例えば、pH2の酸性水溶液またはpH12のアルカリ性水溶液に膜を24時間浸漬した場合、透水率、選択透過性、膜の電気抵抗の減少率(低下率)は、15%以下が好ましい。
本発明の電解質膜は、上記の塩素に対する耐久性以外にも、酸やアルカリに対する耐久性に優れることが好ましい。例えば、pH2の酸性水溶液またはpH12のアルカリ性水溶液に膜を24時間浸漬した場合、透水率、選択透過性、膜の電気抵抗の減少率(低下率)は、15%以下が好ましい。
透水率、選択透過性、電気抵抗、塩素、酸およびアルカリに対する耐久性の各評価、測定は、実施例で示す方法で評価、測定できる。
<<イオン交換性ポリマーの製造方法>>
本発明のイオン交換性ポリマーは、本発明のイオン交換性ポリマー製造用組成物を用いて、重合硬化させて製造することが好ましい。
イオン交換性ポリマー製造用組成物を活性放射線の照射で重合硬化することが好ましい。

本発明の電解質膜は、少なくとも本発明のイオン交換性ポリマーを含むものであり、以下、本発明の電解質膜の製造方法とともに、イオン交換性ポリマーの製造方法も説明する。
<<電解質膜の製造方法>>
本発明の電解質膜は、固定された支持体を用いてバッチ式で調製(バッチ方式)することが可能であるが、移動する支持体を用いて連続式で膜を調製(連続方式)することもできる。支持体は、連続的に巻き戻されるロール形状でもよい。なお、連続方式の場合、動いているベルト上に支持体を載せ、本発明の組成物(イオン交換性ポリマー製造用組成物)の塗布液を、塗布し、重合硬化して膜を形成する、一連の工程を連続して行うことができる。ただし、塗布工程と膜形成工程の一方のみを連続的に行ってもよい。
なお、支持体と別に、本発明の組成物を多孔質支持体に浸漬させ、硬化反応が終わるまでの間、仮支持体(硬化反応終了後、仮支持体から膜を剥がす)を用いてもよい。
このような仮支持体は、物質透過を考慮する必要がなく、例えば、ポリエチレンテレフタレート(PET)フィルムやアルミ板等の金属板を含め、膜形成のために固定できるものであれば、どのようなものでも構わない。
また、本発明の組成物を多孔質支持体に浸漬させ、多孔質支持体以外の支持体を用いずに重合硬化させることもできる。
本発明の電解質膜は、固定された支持体を用いてバッチ式で調製(バッチ方式)することが可能であるが、移動する支持体を用いて連続式で膜を調製(連続方式)することもできる。支持体は、連続的に巻き戻されるロール形状でもよい。なお、連続方式の場合、動いているベルト上に支持体を載せ、本発明の組成物(イオン交換性ポリマー製造用組成物)の塗布液を、塗布し、重合硬化して膜を形成する、一連の工程を連続して行うことができる。ただし、塗布工程と膜形成工程の一方のみを連続的に行ってもよい。
なお、支持体と別に、本発明の組成物を多孔質支持体に浸漬させ、硬化反応が終わるまでの間、仮支持体(硬化反応終了後、仮支持体から膜を剥がす)を用いてもよい。
このような仮支持体は、物質透過を考慮する必要がなく、例えば、ポリエチレンテレフタレート(PET)フィルムやアルミ板等の金属板を含め、膜形成のために固定できるものであれば、どのようなものでも構わない。
また、本発明の組成物を多孔質支持体に浸漬させ、多孔質支持体以外の支持体を用いずに重合硬化させることもできる。
本発明の組成物は、種々の方法、例えば、カーテンコーティング、押し出しコーティング、エアナイフコーティング、スライドコーティング、ニップロールコーティング、フォワードロールコーティング、リバースロールコーティング、浸漬コーティング、キスコーティング、ロッドバーコーティングまたは噴霧コーティングにより、多孔質支持体に塗布もしくは浸漬することができる。複数の層の塗布は、同時または連続して行うことができる。同時重層塗布するには、カーテンコーティング、スライドコーティング、スロットダイコーティングおよび押し出しコーティングが好ましい。
高速塗布機で塗布する場合、本発明の組成物からなる塗布液の35℃での粘度は、4000mPa・s未満が好ましく、1~1000mPa・sがより好ましく、1~500mPa.sが最も好ましい。なお、スライドビードコーティングの場合は、35℃での粘度は1~100mPa・sが好ましい。
高速塗布機では、本発明の組成物の塗布液を、15m/分を超える速度で、移動する支持体に塗布することができ、400m/分を超える速度で塗布することもできる。
特に機械的強度を高めるために支持体を使用する場合、本発明の組成物を支持体の表面に塗布する前に、支持体の湿潤性および付着力を改善するために、コロナ放電処理、グロー放電処理、火炎処理、紫外線照射処理などを施すのが好ましい。
電解質膜は、好ましくは、(i)本発明の組成物を支持体(好ましくは多孔質支持体)に塗布および/または含浸し、(ii)上記組成物を活性放射線照射または加熱により重合硬化反応し、(iii)必要な場合(特に、仮支持体の場合)、形成された膜を支持体から取り外す、という工程により製造される。
なお、工程(ii)において、活性放射線照射に組み合わせて加熱を行ってもよい。ここで、工程(i)では、本発明の組成物を支持体に含浸させることが好ましい。

電解質膜の連続方式での製造は、本発明の組成物を、移動している支持体に連続的に、より好ましくは、組成物塗布部と、この組成物を重合硬化するための照射源と、形成された膜を収集する膜収集部と、支持体を組成物塗布部から照射源および膜収集部に移動させるための手段とを含む製造ユニットにより、製造される。
[活性放射線照射]
組成物塗布部は照射源に対し上流の位置に置くことができ、照射源は複合膜収集部に対し上流の位置に置かれる。

本発明の組成物の重合硬化は、組成物を支持体に塗布もしくは含浸して、好ましくは60秒以内、より好ましくは15秒以内、特に好ましくは5秒以内、最も好ましくは3秒以内に開始する。
重合硬化させるための光照射は、好ましくは10秒未満、より好ましくは5秒未満、特に好ましくは3秒未満、最も好ましくは2秒未満である。連続法では照射を連続的に行い、本発明の組成物が照射ビームを通過して移動する速度を考慮して、重合硬化反応時間を決める。

活性放射線は紫外線が好ましい。照射波長は、本発明の組成物中に包含される任意の重合開始剤の吸収波長と波長が適合することが好ましく、例えばUV-A(400~320nm)、UV-B(320~280nm)、UV-C(280~200nm)である。
強度の高い紫外線(UV光)を重合硬化反応に用いる場合、かなりの量の熱が発生するため、過熱を防ぐために、光源のランプおよび/または支持体/膜を冷却用空気などで冷却することが好ましい。著しい線量の赤外光(IR光)がUVビームと一緒に照射される場合、IR反射性石英プレートをフィルターにしてUV光を照射する。
紫外線源は、水銀アーク灯、炭素アーク灯、低圧水銀灯、中圧水銀灯、高圧水銀灯、旋回流プラズマアーク灯、金属ハロゲン化物灯、キセノン灯、タングステン灯、ハロゲン灯、レーザーおよび紫外線発光ダイオードである。中圧または高圧水銀蒸気タイプの紫外線発光ランプがとりわけ好ましい。これに加えて、ランプの発光スペクトルを改変するために、金属ハロゲン化物などの添加剤が存在していてもよい。波長200~450nmに発光極大を有するランプがとりわけ適している。
照射源のエネルギー出力は、好ましくは20~1000W/cm、より好ましくは40~500W/cmであるが、所望の暴露線量を実現することができるならば、これより高くても低くても構わない。暴露強度により、膜の硬化を調整する。暴露線量は、High Energy UV Radiometer(EIT-Instrument Markets製のUV Power PuckTM)により、UV-Aの波長範囲で測定して、好ましくは40mJ/cm2以上、より好ましくは100~3,000mJ/cm2、最も好ましくは150~1,500mJ/cm2である。暴露時間は自由に選ぶことができるが、短いことが好ましく、最も好ましくは2秒未満である。
なお、塗布速度が速い場合、必要な暴露線量を得るために、複数の光源を使用しても構わない。この場合、複数の光源は暴露強度が同じでも異なっていてもよい。
<<電解質膜の用途>>
本発明の電解質膜は、特にイオン交換膜として有用であり、電気脱塩、連続的な電気脱塩、電気透析、逆電気透析等に使用することができる。また、一般用途だけでなく、医療用途でも使用でき、最近では固体高分子電解質型燃料電池でも使用できる。

下記表2に示す組成(単位:g)の組成物の塗布液をアルミ板に、ワイヤバー(150μmのワイヤが1周/3cm(長さ方向)で巻き付かれたステンレス棒)を用いて、手動で約5m/分の速さで塗布し、続いて、不織布(Freudenberg社製 商品名:FO-2223-10、厚さ:100μm)に塗布液を含浸させた。ワイヤの巻いていないロッドを用いて余分な塗布液を除去した。塗布時の塗布液の温度は約50℃であった。UV露光機(Fusion UV Systems社製、型式Light Hammer LH6、D-バルブ、速度15m/分、100%強度)を用いて、塗布液含浸支持体を硬化反応することにより、アニオン交換膜を調製した。硬化時間は0.8秒であった。露光時間は0.47秒であった。得られた膜をアルミ板から取り外し、0.1M NaCl溶液中で12時間保存した。得られた膜の厚さは、134μmであった。
(実施例1)
下記表2に示す組成(単位:g)の組成物の塗布液をアルミ板に、ワイヤバー(150μmのワイヤが1周/3cm(長さ方向)で巻き付かれたステンレス棒)を用いて、手動で約5m/分の速さで塗布し、続いて、不織布(Freudenberg社製 商品名:FO-2223-10、厚さ:100μm)に塗布液を含浸させた。ワイヤの巻いていないロッドを用いて余分な塗布液を除去した。塗布時の塗布液の温度は約50℃であった。UV露光機(Fusion UV Systems社製、型式Light Hammer LH6、D-バルブ、速度15m/分、100%強度)を用いて、塗布液含浸支持体を硬化反応することにより、アニオン交換膜を調製した。硬化時間は0.8秒であった。露光時間は0.47秒であった。得られた膜をアルミ板から取り外し、0.1M NaCl溶液中で12時間保存した。得られた膜の厚さは、134μmであった。
(実施例2~14)
実施例1のアニオン交換膜の作製において、それぞれ、組成を下記表2に記載の組成に変えた以外は、実施例1と同様にして実施例2~15のアニオン交換膜を作製した。
なお、実施例14、15では、上記のようにして得た化合物(M-1)または化合物(M-6α)を含む水溶液を使用した。
実施例1のアニオン交換膜の作製において、それぞれ、組成を下記表2に記載の組成に変えた以外は、実施例1と同様にして実施例2~15のアニオン交換膜を作製した。
なお、実施例14、15では、上記のようにして得た化合物(M-1)または化合物(M-6α)を含む水溶液を使用した。
(比較例1)
特表2011-506749号公報の記載を参照して下記化合物(N-1)を合成した。実施例1のアニオン交換膜の作製において、組成を下記表2に記載の組成に変えた以外は、実施例1と同様にして比較例1のアニオン交換膜を作製した。

実施例1~15および比較例1~7で作製したアニオン交換膜について、下記項目を評価した。

[選択透過性]
選択透過性は、静的膜電位測定により膜電位(V)を測定し、算出した。2つの電解槽(cell)は、測定対象の膜により隔てられている。測定前に、膜を0.05M NaCl水溶液中で約16時間平衡化した。その後、異なる濃度のNaCl水溶液を、測定対象の膜の相対する側の電解槽に、それぞれ、注いだ。
一方のcellに0.05M NaCl水溶液100mLを注いだ。また、他方のcellに0.5M NaCl水溶液100mLを注いだ。
恒温水槽により、cell中のNaCl水溶液の温度を25℃に安定化してから、両液を膜面に向かって流しながら、両電解槽とAg/AgCl参照電極(スイスのMetrohm社製)を、塩橋で接続して膜電位(V)を測定し、下記式(a)により選択透過性tを算出した。
なお、膜の有効面積は1cm2であった。
選択透過性は、静的膜電位測定により膜電位(V)を測定し、算出した。2つの電解槽(cell)は、測定対象の膜により隔てられている。測定前に、膜を0.05M NaCl水溶液中で約16時間平衡化した。その後、異なる濃度のNaCl水溶液を、測定対象の膜の相対する側の電解槽に、それぞれ、注いだ。
一方のcellに0.05M NaCl水溶液100mLを注いだ。また、他方のcellに0.5M NaCl水溶液100mLを注いだ。
恒温水槽により、cell中のNaCl水溶液の温度を25℃に安定化してから、両液を膜面に向かって流しながら、両電解槽とAg/AgCl参照電極(スイスのMetrohm社製)を、塩橋で接続して膜電位(V)を測定し、下記式(a)により選択透過性tを算出した。
なお、膜の有効面積は1cm2であった。

[透水率(ml/m2/Pa/hr)]
膜の透水率は、図1に示す流路10を有する装置により測定した。図1において、符号1は膜を表し、符号3および4は、それぞれ、フィード溶液(純水)およびドロー溶液(3M NaCl)の流路を表す。また、符号2の矢印はフィード溶液から分離された水の流れを表す。
フィード溶液400mLとドロー溶液400mLとを、膜を介して接触させ(膜接触面積18cm2)、各液はペリスタポンプを用いて符号5の矢印の向きに流速8cm/秒で流した。フィード溶液中の水が膜を介してドロー溶液に浸透する速度を、フィード液とドロー液の質量をリアルタイムで測定することによって解析し、透水率を求めた。
膜の透水率は、図1に示す流路10を有する装置により測定した。図1において、符号1は膜を表し、符号3および4は、それぞれ、フィード溶液(純水)およびドロー溶液(3M NaCl)の流路を表す。また、符号2の矢印はフィード溶液から分離された水の流れを表す。
フィード溶液400mLとドロー溶液400mLとを、膜を介して接触させ(膜接触面積18cm2)、各液はペリスタポンプを用いて符号5の矢印の向きに流速8cm/秒で流した。フィード溶液中の水が膜を介してドロー溶液に浸透する速度を、フィード液とドロー液の質量をリアルタイムで測定することによって解析し、透水率を求めた。
[膜の電気抵抗(Ω/cm2)]
約2時間、0.5M NaCl水溶液中に浸漬した膜の両面を乾燥ろ紙で拭い、2室型セル(有効膜面積1cm2、電極には白金電極を使用)に挟んだ。両室に0.5M NaClを20mL満たし、25℃の恒温水槽中に置いて平衡に達するまで放置し、セル中の液温が正しく25℃になってから、交流ブリッジ(周波数1,000Hz)により電気抵抗r1を測定した。
次に膜を取り除き、0.5M NaCl水溶液のみとして両極間の電気抵抗r2を測り、膜の電気抵抗R(Ω/cm2)をr1-r2として求めた。
下記表3には、膜抵抗として、得られた値を示した。
約2時間、0.5M NaCl水溶液中に浸漬した膜の両面を乾燥ろ紙で拭い、2室型セル(有効膜面積1cm2、電極には白金電極を使用)に挟んだ。両室に0.5M NaClを20mL満たし、25℃の恒温水槽中に置いて平衡に達するまで放置し、セル中の液温が正しく25℃になってから、交流ブリッジ(周波数1,000Hz)により電気抵抗r1を測定した。
次に膜を取り除き、0.5M NaCl水溶液のみとして両極間の電気抵抗r2を測り、膜の電気抵抗R(Ω/cm2)をr1-r2として求めた。
下記表3には、膜抵抗として、得られた値を示した。
[経時安定性]
経時安定性として、塩素耐久性試験、pH2での耐久性試験(酸耐久性試験)およびpH12での耐久性試験(アルカリ耐久性試験)を、以下のようにして行った。

(1)塩素耐久性試験
次亜塩素酸Na溶液(商品名:TLE2246、湘南和光純薬(株)製)を純水により希釈した。塩素濃度を柴田化学製のAQ-102(商品名)(ヨウ素試薬吸光光度法)を用いて測定し、約135mgCl2/Lになるように調整した。
実施例1~15および比較例1~7で作製したアニオン交換膜を上記で濃度調整した次亜塩素酸Na溶液に24時間浸漬させた後、アニオン交換膜を取り出し、選択透過性、透水率および膜の電気抵抗を上記と同様の方法で測定した。
下記表3には、24時間浸漬後の選択透過性、透水率および膜の電気抵抗を示し、また、これらの低下率も示した。なお、低下率(%)は、〔次亜塩素酸Na溶液浸漬前の値〕-(浸漬後の値)〕/(次亜塩素酸Na溶液浸漬前の値)×100の絶対値で求めた。

(2)pH2での酸耐久性試験
1M塩酸(和光純薬工業(株)製)と緩衝剤としてクエン酸、クエン酸三ナトリウム・二水和物(いずれも和光純薬工業(株)製)を純水により希釈しpH2の塩酸水溶液を調整した。
実施例1~15および比較例1~7で作製したアニオン交換膜を上記で濃度調整した水酸化ナトリウム水溶液に24時間浸漬させた後、アニオン交換膜を取り出し、選択透過性、透水率および膜の電気抵抗を上記と同様の方法で測定した。
下記表3には、24時間浸漬後の選択透過性、透水率および膜の電気抵抗を示し、また、これらの低下率も示した。
なお、低下率(%)は、〔pH2の溶液浸漬前の値〕-(浸漬後の値)〕/(pH2の溶液浸漬前の値)×100の絶対値で求めた。

実施例1~15および比較例1~7で作製したアニオン交換膜を上記で濃度調整した水酸化ナトリウム水溶液に24時間浸漬させた後、アニオン交換膜を取り出し、選択透過性、透水率および膜の電気抵抗を上記と同様の方法で測定した。
下記表3には、24時間浸漬後の選択透過性、透水率および膜の電気抵抗を示し、また、これらの低下率も示した。
なお、低下率(%)は、〔pH2の溶液浸漬前の値〕-(浸漬後の値)〕/(pH2の溶液浸漬前の値)×100の絶対値で求めた。
(3)pH12での酸耐久性試験
水酸化ナトリウム顆粒(和光純薬社製)と緩衝剤としてリン酸二水素ナトリウム・二水和物(和光純薬工業(株)製)を純水により希釈しpH12の水酸化ナトリウム水溶液を調整した。
なお、低下率(%)は、〔pH12の溶液浸漬前の値〕-(浸漬後の値)〕/(pH12の溶液浸漬前の値)×100の絶対値で求めた。
水酸化ナトリウム顆粒(和光純薬社製)と緩衝剤としてリン酸二水素ナトリウム・二水和物(和光純薬工業(株)製)を純水により希釈しpH12の水酸化ナトリウム水溶液を調整した。
なお、低下率(%)は、〔pH12の溶液浸漬前の値〕-(浸漬後の値)〕/(pH12の溶液浸漬前の値)×100の絶対値で求めた。
下記表3には、これらの結果、耐久性試験後の値とともに耐久性試験前後の変化率を示した。
表3から、以下のことがわかる。
実施例1~15の電解質膜は、いずれも選択透過性が0.96~99と高く、透水率も6.30×10-5~7.50×10-5ml/m2/Pa/hrと低く、また膜の電気抵抗も1.30~1.61Ω/cm2と低く、イオン交換膜として優れた性能を示した。しかも、塩素耐久性試験による経時安定性にも優れ、低下率は、選択透過性では低下率の大きいものでも11.3%、透水率では低下率の大きいものでも12.3%、膜の電気抵抗においても、低下率の大きいもので11.1%である。さらに、酸、アルカリに対する耐久性(pH2耐久性試験、pH12耐久性試験)も、各評価試験での選択透過率、透水率、膜の電気抵抗の低下率がいずれも低く、これらのうち、最も低下率の高いもの(pH12耐久性試験の選択透過性の低下率)でも13.4%である。
実施例1~15の電解質膜は、いずれも選択透過性が0.96~99と高く、透水率も6.30×10-5~7.50×10-5ml/m2/Pa/hrと低く、また膜の電気抵抗も1.30~1.61Ω/cm2と低く、イオン交換膜として優れた性能を示した。しかも、塩素耐久性試験による経時安定性にも優れ、低下率は、選択透過性では低下率の大きいものでも11.3%、透水率では低下率の大きいものでも12.3%、膜の電気抵抗においても、低下率の大きいもので11.1%である。さらに、酸、アルカリに対する耐久性(pH2耐久性試験、pH12耐久性試験)も、各評価試験での選択透過率、透水率、膜の電気抵抗の低下率がいずれも低く、これらのうち、最も低下率の高いもの(pH12耐久性試験の選択透過性の低下率)でも13.4%である。
これに対して、比較例1~3のように、ユニットcを含まず、また本発明とは異なる重合性化合物で得られた電解質膜は、選択透過性が0.87~0.89と低く、また透水率および膜の電気抵抗がともに高い。しかも、塩素、酸およびアルカリでの経時安定性が悪く、低下率は、選択透過性、透水率、膜の電気抵抗のいずれの低下率も19%を超える。
一方、比較例4~7は、いずれも各ユニットのa1~c1もしくはa2~d2が本発明とは異なるポリマーであり、比較例4、5ではa1が0.75を超え、比較例4、6はc1が0.000であってユニットcを含まず、比較例7ではユニットcのc1が0.100を超える。また、比較例5では、ユニットbのb1が0.240より小さい。
比較例4、5、7はいずれも透水率が高い。このうち、比較例4は塩素、酸およびアルカリでのいずれの経時安定性も低い。
比較例6はユニットcを有さないことのみ異なるが、塩素、酸およびアルカリでの経時安定性における低下率がいずれも20%以上であり、逆にユニットcが多いことのみ異なる比較例7では透水率が1.05×10-4ml/m2/Pa/hrと高い。
比較例4、5、7はいずれも透水率が高い。このうち、比較例4は塩素、酸およびアルカリでのいずれの経時安定性も低い。
比較例6はユニットcを有さないことのみ異なるが、塩素、酸およびアルカリでの経時安定性における低下率がいずれも20%以上であり、逆にユニットcが多いことのみ異なる比較例7では透水率が1.05×10-4ml/m2/Pa/hrと高い。
また、上記実施例で作製したように、本発明のイオン交換性ポリマー、電解質膜の作製方法は、例えば、実施例14、15のように、簡便で安価に製造できることがわかる。
本発明をその実施態様とともに説明したが、我々は特に指定しない限り我々の発明を説明のどの細部においても限定しようとするものではなく、添付の請求の範囲に示した発明の精神と範囲に反することなく幅広く解釈されるべきであると考える。
本願は、2014年3月7日に日本国で特許出願された特願2014-045764及び2014年7月31日に日本国で特許出願された特願2014-156958に基づく優先権を主張するものであり、これらはここに参照してその内容を本明細書の記載の一部として取り込む。

Claims (21)
- 前記構造が、下記一般式(2)で表される構造である請求項1に記載のイオン交換性ポリマー。
- 前記c1またはc2が、0.005~0.075である請求項1または2に記載のイオン交換性ポリマー。
- 前記b1またはb2が、0.700~0.980であり、前記c1またはc2が、0.015~0.050である請求項1~3のいずれか1項に記載のイオン交換性ポリマー。
- 前記一般式(M-b)で表される化合物が、重合硬化で得られるポリマー中の総モノマー成分に対し、25.0モル%以上99.0モル%以下含まれる請求項5~7のいずれか1項に記載のイオン交換性ポリマー。
- 前記一般式(M-b)で表される化合物が、重合硬化で得られるポリマー中の総モノマー成分に対し、50.0モル%以上98.0モル%以下含まれる請求項5~8のいずれか1項に記載のイオン交換性ポリマー。
- 前記組成物に活性放射線を照射することにより重合硬化させてなる請求項5~9のいずれか1項に記載のイオン交換性ポリマー。
- 請求項1~10のいずれか1項に記載のイオン交換性ポリマーを少なくとも1種含む電解質膜。
- 支持体を有する請求項11に記載の電解質膜。
- 前記支持体が、織布および不織布より選択される請求項12に記載の電解質膜。
- 前記組成物を前記支持体に含浸させた後に重合硬化させてなる請求項12または13に記載の電解質膜。
- 前記水溶性溶媒が水である請求項15~17のいずれか1項に記載のイオン交換性ポリマー製造用組成物。
- 前記組成物100質量部に対して、前記一般式(M-b)で表される化合物を該組成物中に60質量部以上98質量部以下含有する請求項15~18のいずれか1項に記載のイオン交換性ポリマー製造用組成物。
- 請求項15~19のいずれか1項に記載のイオン交換性ポリマー製造用組成物に、活性放射線を照射することにより重合硬化するイオン交換性ポリマーの製造方法。
- 請求項15~19のいずれか1項に記載のイオン交換性ポリマー製造用組成物を支持体に含浸させた後に重合硬化させる電解質膜の製造方法。
