Description
本発明は、2013年10月16日に日本国に出願された特願2013-215378号、及び特願2013-215379号に基づき優先権を主張し、その内容をここに援用する。
そこで、本発明の1つめの課題は、マクロモノマーとビニル単量体を重合して得られる重合体であって、耐滞留劣化性に優れた重合体、及び前記重合体の製造方法、並びに前記重合体を用いて、耐黄変性に優れた成形体を提供することである。
[1]下記式(1)で表されるマクロモノマー(a)及びビニル単量体を含有する単量体混合物を重合して得られる重合体であって、5%質量減少温度が300℃以上である重合体。
[2]前記マクロモノマー(a)及び前記ビニル単量体を含有する単量体混合物100質量部、及び非金属連鎖移動剤0.01~0.5質量部とを含有する原料組成物を重合する、[1]に記載の重合体の製造方法。

本発明の1つの側面において、重合体の製造方法は、下記式(1)で表されるマクロモノマー(a)と、ビニル単量体(b)とを含有する単量体混合物(I-1)と、前記単量体混合物(I-1)100質量部に対して、0.01~5質量部の非金属連鎖移動剤とを含む原料組成物(I)を重合する工程を含むことを特徴とする。

本発明の1つの側面において、原料組成物(I)は前記式(1)で表されるマクロモノマー(a)とビニル単量体(b)とを含有する、単量体混合物(I-1)と、単量体混合物(I-1)100質量部に対して、0.01~5質量部の非金属連鎖移動剤とを含む。以下、各成分について順次説明する。
単量体混合物(I-1)は、マクロモノマー(a)及びビニル単量体(b)とを含有する。
本発明においてマクロモノマー(a)は、単量体混合物(I-1)に含まれるものであり、本発明の重合体の構成成分の一つである。
マクロモノマーとは、一般的に、重合可能な官能基を有する高分子量モノマーのことを意味する。
本発明において、マクロモノマー(a)は、前記一般式(1)で表されるものである。すなわち、マクロモノマー(a)は、ポリ(メタ)アクリル酸エステルセグメントの一方の末端にラジカル重合可能な不飽和二重結合を有する基を有するものであり、別名マクロマーとも呼ばれるものである。尚、本明細書において、「(メタ)アクリル酸」とは「アクリル酸」又は「メタクリル酸」を示す。また、本明細書においてポリ(メタ)アクリル酸エステルセグメントの一方の末端とは、前記式(1)のように、(メタ)アクリル酸エステルの不飽和二重結合部分が開いてつながった炭素-炭素結合鎖の末端基であり、Zとは反対側に位置する基のことを意味する。また式(1)中、「・・・」は単量体単位が重合している状態を表す。
前述の式(1)で表されるマクロモノマー(a)を得るための原料組成物(II)としては、例えば、(メタ)アクリル酸エステルを含む単量体組成物(II-1)と、コバルト連鎖移動剤とを含むものが好ましい。
単量体組成物(II-1)に含まれる(メタ)アクリル酸エステルとしては、例えば、(メタ)アクリル酸メチル、(メタ)アクリル酸エチル、(メタ)アクリル酸n-プロピル、(メタ)アクリル酸イソプロピル、(メタ)アクリル酸n-ブチル、(メタ)アクリル酸イソブチル、(メタ)アクリル酸t-ブチル、(メタ)アクリル酸イソアミル、(メタ)アクリル酸ヘキシル、(メタ)アクリル酸オクチル、(メタ)アクリル酸ラウリル、(メタ)アクリル酸ドデシル、(メタ)アクリル酸ステアリル、(メタ)アクリル酸フェニル、(メタ)アクリル酸ベンジル、(メタ)アクリル酸グリシジル、(メタ)アクリル酸2-エチルヘキシル、(メタ)アクリル酸2-ヒドロキシエチル、(メタ)アクリル酸2-ヒドロキシプロピル、(メタ)アクリル酸2-ヒドロキシブチル、(メタ)アクリル酸3-ヒドロキシブチル、(メタ)アクリル酸4-ヒドロキシブチル、(メタ)アクリル酸ポリエチレングリコール、(メタ)アクリル酸ポリプロピレングリコール、(メタ)アクリル酸メトキシエチル、(メタ)アクリル酸エトキシエチル、(メタ)アクリル酸n-ブトキシエチル、(メタ)アクリル酸イソブトキシエチル、(メタ)アクリル酸t-ブトキシエチル、(メタ)アクリル酸フェノキシエチル、(メタ)アクリル酸ノニルフェノキシエチル、(メタ)アクリル酸3-メトキシブチル、プラクセルFM(商品名、(メタ)アクリル酸エステルのカプロラクトン付加モノマー、ダイセル化学(株)製)、ブレンマーPME-100(商品名、メトキシポリエチレングリコールメタクリレート(エチレングリコールの連鎖が2であるもの)、日油(株)製)、ブレンマーPME-200(商品名、メトキシポリエチレングリコールメタクリレート(エチレングリコールの連鎖が4であるもの)、日油(株)製)、ブレンマーPME-400(商品名、メトキシポリエチレングリコールメタクリレート(エチレングリコールの連鎖が9であるもの)、日油(株)製)、ブレンマー50POEP-800B(商品名、オクトキシポリエチレングリコール-ポリプロピレングリコール-メタクリレート(エチレングリコールの連鎖が8であり、プロピレングリコールの連鎖が6であるもの)、日油(株)製)及びブレンマー20ANEP-600(商品名、ノニルフェノキシ(エチレングリコール-ポリプロピレングリコール)モノアクリレート、日油(株)製)、ブレンマーAME-100(商品名、日油(株)製)、ブレンマーAME-200(商品名、日油(株)製)及びブレンマー50AOEP-800B(商品名、日油(株)製)が挙げられる。これらは1種単独で用いてもよく、2種以上を併用してもよい。
また、単量体組成物(II-1)中のアクリル酸エステルの含有量としては、単量体組成物(II-1)の総質量に対して、0.1~30質量%が好ましく、1~15質量%がより好ましい。
本発明の1つの側面において、単量体組成物(II-1)は、単量体組成物(II-1)の総質量に対して、85~99質量%のメタクリル酸エステルと、1~15質量%のアクリル酸エステルを含むことが好ましい。また、単量体組成物(II-1)中のメタクリル酸エステルとアクリル酸エステルの合計量が100質量%未満の場合、単量体組成物(II-1)はその他の成分を含んでいてもよい。
マクロモノマー(a)の分子量分布(質量平均分子量/数平均分子量)としては、1.0~5.0が好ましく、1.5~3.0がより好ましい。
コバルト連鎖移動剤としては、酢酸コバルト(II)とジフェニルグリオキシムと三フッ化ホウ素ジエチルエーテル錯体との反応によって得られる一価のコバルト錯体を、連鎖移動剤として用いてもよい。
本発明の1つの側面において、マクロモノマー(a)の製造に使用されるコバルト連鎖移動剤の添加量としては、単量体組成物(II-1)中に、0.1ppm~50ppm添加することが好ましく、1ppm~25ppm添加することがより好ましい。
分散剤としては、後述する分散剤から選択される少なくとも1種の化合物を用いることが好ましい。また、分散剤は水溶液の形態で用いてもよく、その場合の固形分濃度は、30~60質量%であることが好ましい。
また、水溶性塩としては、硫酸ナトリウム、硝酸ナトリウム、塩化カリウム、硫酸カリウム、硝酸カリウム、塩化リチウム、硫酸リチウム及び硝酸リチウム等が挙げられ、塩化ナトリウム及び硫酸ナトリウムが好ましく、硫酸ナトリウムが特に好ましい。
またマクロモノマー(a)としては、市販品を用いてもよい。具体的には、エルバサイト(ELVASITE;登録商標)シリーズ(ルーサイトインターナショナル社製)等が挙げられる。
ビニル単量体(b)としては、マクロモノマー(a)を得るための単量体組成物(II-1)に含まれるものと同様の単量体を用いてもよい。
本明細書において、ビニル単量体とは、少なくとも1つのビニル基(炭素-炭素不飽和二重結合)を含むモノマーのことを意味する。

ここで、Xは、ビニル単量体(b)の総質量に対する、ビニル単量体(b-1)の含有量(質量%)のことを意味する。また、Yは、単量体混合物(I-1)の総質量に対するマクロモノマー(a)の含有量(質量%)のことを意味する。
XとYが上記式(2)、及び(3)を満たすことにより、本発明の重合体の製造方法により得られた重合体を用いて成形された成形体のヘイズ値が低く、かつ柔軟性に優れた成形体が得られるためこのましい。
単独重合体のガラス転移温度(Tg)が25℃未満であるビニル単量体(b-2)としては、例えば、n-ブチルメタクリレート、2-エチルヘキシルメタクリレート、tri-デシルメタクリレート、iso-デシルメタクリレート、n-ラウリルメタクリレート等のメタクリレート、シクロヘキシルアクリレート、ラウリルアクリレート、メチルアクリレート、ヒドロキシプロピルアクリレート、グリセリンモノアクリレート、ヒドロキシエチルアクリレート、2-メチルブチルアクリレート、4-ヒドロキシブチルアクリレート、プロピルアクリレート、オクチルアクリレート、2-メトキシエチルアクリレート、2-エチルヘキシルアクリレート、n-ブチルアクリレート、ヘキシルアクリレート、n-ペンチルアクリレート、ノニルアクリレート、ヘプチルアクリレート、オクチルアクリレート、ブチルアクリレート、メチルアクリレート等のアクリレートが好ましい。これらは1種単独で用いてもよく、2種以上を併用してもよい。
ここで、ビニル単量体の単独重合体のガラス転移温度とは、1種類のビニル単量体を重合して得られた、分子量10,000以上のホモポリマーのTgのことを意味する。
本発明の1つの側面において、ビニル単量体(b)中のビニル単量体(b-2)の割合は、ビニル単量体(b)の総質量に対して30~100質量%が好ましく、50~90質量%がより好ましい。

XとYが上記式(4)、及び(5)を満たすことにより、または上記式(6)、及び(7)を満たすことにより、本発明の重合体の製造方法により得られた重合体の耐滞留劣化性が向上するため好ましい。また、成形体の耐黄変性が向上するため好ましい。
本発明の重合体の製造方法は、マクロモノマー(a)とビニル単量体(b)を含む単量体混合物(I-1)と、単量体混合物(I-1)100質量部に対して、0.001~5質量部の非金属連鎖移動剤とを含む原料組成物(I)を重合する工程を含む。
原料組成物(I)の重合は水中で行われることが好ましく、懸濁重合で行われることがより好ましい。
また、原料組成物(I)は分散剤を含むことが好ましい。
このような製造方法としては、例えば、分散剤を添加するタイミングの異なる以下の方法(A)、または方法(B)が挙げられる。
方法(A)は、マクロモノマー(a)とビニル単量体(b)に溶解して単量体混合物(I-1)を調整した後、前記単量体混合物(I-1)にラジカル重合開始剤と非金属連鎖移動剤を添加して原料組成物(I)を調製する、その後、原料組成物(I)を、分散剤を含む水溶液中に分散させて原料組成物(I)のシラップ分散液を調製する、得られた原料組成物(I)のシラップ分散液を懸濁重合する方法である。
また方法(B)は、マクロモノマー(a)と分散剤を含む水性懸濁液にビニル単量体(b)を添加して、単量体混合物(I-1)のシラップ分散液を調製し、この単量体混合物(I-1)のシラップ分散液に非金属連鎖移動剤及びラジカル重合開始剤を添加して、原料組成物(I)のシラップ分散液を調製する。その後、原料組成物(I)のシラップ分散液を懸濁重合する方法である。
ここで「水性懸濁液」とは、モノマーやシラップが水中に分散した状態のことを意味する。
また、方法(B)では、マクロモノマー(a)の回収工程を省くことが出来るため製造工程を短縮することができる。すなわち、方法(B)では、懸濁重合でマクロモノマー(a)を懸濁した懸濁液に、ビニル単量体(b)を追加して共重合する方法であるため、マクロモノマー(a)を回収する工程を省略できる。これに対し、方法(A)は、マクロモノマー(a)を懸濁重合した後、粒子として回収する方法である。本発明の重合体の製造方法としては、透明性の高い成形体が得られる観点から、(A)の方法を採用することが好ましい。
また、重合時間は、1~6時間が好ましく、1.5~4時間がより好ましい。
また、撹拌条件としては、100~600rpmが好ましく、150~500rpmがより好ましい。
非金属連鎖移動剤は、重合体を得る際に単量体混合物(I-1)に添加されるものであり、特に懸濁重合法で重合体を得る際に添加することが好ましい。
本発明者らは、重合体の製造時に、連鎖移動剤として、非金属連鎖移動剤を用いることにより、重合体中に含まれる未反応のマクロモノマーを低減できることを見出した。このような非金属連鎖移動剤を含む原料組成物より重合された重合体の分子量分布は、未反応のマクロモノマーが低減することによって狭小化する。このように狭い分子量分布を有する重合体を含む成形材料より得られる成形体は、外部ヘイズが抑えられ、高い透明性を有するため非常に好ましい。
また、重合体中の未反応のマクロモノマーが低下することにより、重合体の耐熱分解性が向上し、その結果、重合体の耐滞留劣化性も向上するため好ましい。
また、重合体中の未反応のマクロモノマーが低減することによって、この重合体を含む成形材料より得られる成形体の耐黄変性も向上するため好ましい。
本発明の重合体は、前述の重合体の製造方法により得られるものであり、マクロモノマー(a)とビニル単量体(b)の共重合体を含むものである。
本発明の重合体の製造方法により得られる重合体は、前述の通り、重合体中の未反応のマクロモノマー(a)の含有量が少ないという特徴を有している。これにより、本発明の重合体を用いて得られる成形体のヘイズ値の減少、耐滞留劣化性の向上という効果を得ることができる。
また、重合体の分子量分布の下限としては、2以上が好ましい。
5%質量減少温度とは、重合体の耐熱性の指標であり、熱分析計(TG/DTA)により、測定温度100~500℃、昇温速度10℃/分の条件で熱分析を行い、測定前の質量から、5%質量が減少した時の温度を測定することにより求めることができる。
MI保持率は、重合体の耐熱分解性の指標となる値である。MI保持率は、メルトインデクサーを用いて、荷重5kgf、温度180℃における重合体のメルトインデックスを測定し、測定値を以下の式(8)に代入することによって求めることができる。

(式(8)において、MI10は、メルトインデクサーのシリンダー内に10分滞留した時のメルトインデックスの値であり、MI3は、メルトインデクサーのシリンダー内に3分滞留した時のメルトインデックスの値である。)
MI保持率が100に近い程、重合体の耐滞留劣化性が良好であることを意味する。一方、MI保持率が100を大幅に下回る場合、すなわち、90未満の場合は、重合体のゲル化が進行している可能性が高く、射出成形時に溶融した樹脂の粘度が増加する傾向があり、好ましくない。また、MI保持率が100を大幅に上回る場合、すなわち120よりも大きい場合は、メルトインデクサー中で重合体に含まれる低分子量成分の分解が進んでいる可能性がある。このような重合体を用いて射出成形を行った場合、成形時にガスが多く、充填不足やシルバーストリークの原因となる場合があり、好ましくない。重合体のMI保持率が95~110%であれば滞留劣化性が好ましい傾向にある。
本発明の成形体は、前記製造方法により得られた重合体を含む成形材料を成形して得られるものである。
成形材料中の重合体の割合は、5~100質量%が好ましく、20~80質量%がより好ましい。
また、本発明の1つの側面において、耐黄変性の指標となるイエローインデックス(以下、「YI」と記載することもある)は、1~15が好ましく、1.1~3がより好ましい。

前記原料組成物(I)のシラップ分散液から前記重合体を含む懸濁液を得る工程(3)と、
前記重合体を含む懸濁液から前記重合体を回収する工程(4)とを含む、重合体の製造方法。
<2>前記非金属連鎖移動剤が、t-ドデシルメルカプタン、およびn-オクチルメルカプタンからなる群より選択される少なくとも1つの含硫黄連鎖移動剤である、<1>に記載の重合体の製造方法。

(重合体の評価)
(1)Mw及びMn
重合体のMw及びMnは、ゲル透過クロマトグラフィー(GPC)(東ソー(株)製、商品名:HLC-8220)を使用し、以下の条件にて測定した。
カラム:TSK GUARD COLUMN SUPER HZ-L(4.6×35mm)と2本のTSK-GEL SUPER HZM-N(6.0×150mm)を直列に接続
溶離液:THF
測定温度:40℃
流速:0.6mL/分
尚、重合体のMw及びMnは、Polymer Laboratories製のPMMA(Mp(ピークトップ分子量)=141,500、55,600、10,290及び1,590の4種)を用いて作成した検量線を使用して求めた。
(2)熱重量分析
TG/DTA(セイコーインスツルメンツ(株)製、商品名:TG/DTA6300、測定温度:100~500℃(昇温速度10℃/分)、流速:窒素20mL/分)を用い、重合体の1%質量減少温度(Td1)及び5%質量減少温度(Td5)を測定した。
(3)MI
メルトインデクサー(MI)((株)テクノセブン製、商品名:L244)を使用して、荷重5kgf及び温度180℃における重合体のMIを測定し、式(8)に示すMI保持率を求め、滞留劣化性を評価した。

(1)YI
厚さ3mmの成形体から5cm角に切り出した試験片を、瞬間マルチ測光システム(大塚電子社製、商品名:MCPD-3000)を使用して、成形体のYIを測定し、耐黄変性を評価した。
(2)ヘイズ値(HZ)
成形体から5cm角に切り出した試験片をJIS K7136に準拠して、ヘーズメーター(日本電色工業(株)製、商品名:NDH2000)を用いて試験片のヘイズ値(HZ)を測定した。
(3)全光線透過率(TT)
成形体から5cm角に切り出した試験片をJIS K7361に準拠して、ヘーズメーター(日本電色工業(株)製、商品名:NDH2000)を用いて試験片の全光線透過率(TT)を測定した。
(4)弾性率
JIS K6251に準拠して、スーパーダンベルカッター((株)ダンベル製、商品名:SDK-100D)を用いてダンベル状1号型の成形体の試験片を5枚作成した。得られた5枚の試験片について、ストログラフT((株)東洋精機製作所製、商品名)を使用して室温23℃及び引張速度500mm/分の条件で5回の引張試験を実施し、その時の応力歪み曲線の接線の平均値を求め、弾性率とし、柔軟性を評価した。
(5)破断点伸度
JIS K6251に準拠して、スーパーダンベルカッター((株)ダンベル製、商品名:SDK-100D)を用いてダンベル状1号型の成形体の試験片を5枚作成した。得られた5枚の試験片について、ストログラフT((株)東洋精機製作所製、商品名)を使用して室温23℃及び引張速度500mm/分の条件で5回の引張試験を実施し、平均値を求め、破断伸度とした。
撹拌機、冷却管及び温度計を備えた容量1200Lの反応容器内に、17%水酸化カリウム水溶液61.6部、アクリエステルM(商品名、メチルメタクリレート、三菱レイヨン(株)製)19.1部及び脱イオン水19.3部を仕込んだ。次いで、反応装置内の液を室温にて撹拌し、発熱ピークを確認した後、更に4時間撹拌した。この後、反応装置内の反応液を室温まで冷却してメタクリル酸カリウム水溶液を得た。
撹拌装置を備えた合成装置中に、窒素雰囲気下で、酢酸コバルト(II)四水和物(和光純薬(株)製、和光特級)2.00g(8.03mmol)及びジフェニルグリオキシム(東京化成(株)製、EPグレード)3.86g(16.1mmol)及び予め窒素バブリングにより脱酸素したジエチルエーテル100mlを入れ、室温で2時間攪拌した。
撹拌機、冷却管及び温度計を備えた重合装置中に、脱イオン水145部、硫酸ナトリウム(Na2SO4)0.1部及び製造例1で製造した分散剤(1)(固形分10質量%)0.26部を入れて撹拌して、均一な水溶液とした。
次に、アクリエステルM95部、アクリル酸メチル(MA)(三菱化学(株)製)5部、製造例2で製造したCo錯体(1)0.0016部及び重合開始剤としてパーオクタO(商品名、1,1,3,3-テトラメチルブチルパーオキシ2-エチルヘキサノエート、日油(株)製)0.1部を加え、水性分散液とした。次いで、重合装置内を十分に窒素置換し、水性分散液を80℃に昇温してから4時間保持した後に92℃に昇温して2時間保持した。その後、反応液を40℃に冷却して、マクロモノマーの水性懸濁液を得た。マクロモノマーの水性懸濁液を濾過布で濾過し、濾過物を脱イオン水で洗浄し、40℃で16時間乾燥して、マクロモノマー(a-1)を得た。マクロモノマー(a-1)のMwは32,100、及びMnは17,000であった。
MA:アクリル酸メチル(三菱化学(株)製)
脱イオン水145部、硫酸ナトリウム0.1部及び製造例1で製造した分散剤(1)0.26部を混合して水性懸濁液を調整した。
重合体をΦ30mm二軸押出機(東芝機械プラスチックエンジニアリング(株)製、商品名:TEM-35B)により180℃で押出し、ペレット状の成形材料を得た。得られた成形材料を用いてΦ30mm単軸押出機とL/D25のT台((株)GMエンジニアリング製)を用いて180℃で溶融押出にて成形し、厚さ50μmの成形体を得た。
重合体及び成形体の評価結果を表2に示す。
重合体の組成、及び非金属連鎖移動剤の添加量を表2に示すものに変更した以外は実施例1と同様の操作にて、重合体並びに成形体を製造した。得られた重合体及び成形体の評価結果を表2に示す。
ただし、実施例9~11に関しては、成形体については評価しなかった。
重合体を表2に示すものに変更する以外は実施例1と同様の操作にて重合体、及び成形体を製造した。得られた重合体及び成形体の評価結果を表2に示す。
厚さ50μmのコアシェル型ゴム含有フィルムであるHBS-006(三菱レイヨン(株)製、商品名)の評価結果を表2に示す。

- 前記原料組成物(I)の重合が懸濁重合で行われる、請求項1に記載の重合体の製造方法。
- 前記マクロモノマー(a)が、(メタ)アクリル酸エステルを含む単量体組成物(II-1)とコバルト連鎖移動剤とを含む、原料組成物(II)を重合して得られたものである、請求項1または2に記載の重合体の製造方法。
- 前記単量体組成物(II-1)が、前記単量体組成物(II-1)の総質量に対して、85~99質量%のメタクリル酸エステルと、1~15質量%のアクリル酸エステルを含む、請求項3に記載の重合体の製造方法。
- 前記ビニル単量体(b)が、単独重合体のTgが25℃以上であるビニル単量体(b-1)と、単独重合体のTgが25℃未満であるビニル単量体(b-2)とを含み、

- 分子量分布(質量平均分子量/数平均分子量)が23以下である、請求項9に記載の重合体。
- 質量平均分子量が100,000以上である、請求項9または10に記載の重合体。
- 5%質量減少温度が280℃以上である、請求項9~11のいずれか一項に記載の重合体。
- メルトインデックス保持率が、95~110%である、請求項9~12のいずれか一項に記載の重合体。
- 弾性率が1,000MPa以下である、請求項9~13のいずれか一項に記載の重合体。
- 請求項9~14のいずれか一項に記載の重合体を含む成形材料を成形して得られる、成形体。
