Abstract
より高い排気ガス浄化性能を有する排気ガス浄化用触媒を提供する。 イットリウム及びリンを含有する複合リン酸塩であって、リンに対するイットリウムの組成比(Y/P)がモル比で1より大きい複合リン酸塩を触媒担体として含有してなる触媒を提案する。
Description
本発明は、排気ガスを浄化するために用いる触媒に関する。より詳しくは、高い排気ガス浄化性能を有する排気ガス浄化用触媒、例えば、自動車等の内燃機関から排出される排ガスに含まれる有害成分を浄化する触媒に関する。
自動車等の内燃機関から排出される排気ガス中には、炭化水素(HC)、一酸化炭素(CO)、窒素酸化物(NOx)等の有害成分が含まれているため、これらを浄化する必要がある。すなわち、炭化水素(HC)及び一酸化炭素(CO)は触媒を用いて酸化させて浄化し、また、窒素酸化物(NOx)は触媒を用いて還元して浄化する必要がある。
従来から、この種の排気ガス浄化用触媒として、三元触媒が用いられてきた。
このような三元触媒としては、Pt、Pd、Rh等の貴金属とアルミナ、セリア、ジルコニア又はこれらの複合酸化物とを任意に組み合わせてセラミックス又は金属等のハニカム担体上に塗布したものが知られている。例えば、アパタイト型構造を有する複合酸化物を含む排気ガス浄化用触媒が提案されている(例えば、特許文献1及び2参照)。
このような三元触媒としては、Pt、Pd、Rh等の貴金属とアルミナ、セリア、ジルコニア又はこれらの複合酸化物とを任意に組み合わせてセラミックス又は金属等のハニカム担体上に塗布したものが知られている。例えば、アパタイト型構造を有する複合酸化物を含む排気ガス浄化用触媒が提案されている(例えば、特許文献1及び2参照)。
また、AlPO4化合物と、該AlPO4化合物に担持されているPt、Pd及びRhからなる群から選択される少なくとも1種の貴金属成分と、からなる排気ガス浄化用触媒も提案されている(例えば、特許文献1、3及び4参照)。
従来の排気ガス浄化用触媒は、一般的に、耐熱性、排気ガス浄化性能が必ずしも十分ではないという課題を抱えていた。
また、従来用いられているAlPO4化合物は、バーリナイト型結晶構造を有するものであり、BET比表面積が小さく、耐熱性が劣っているため、そのようなAlPO4化合物を用いた排気ガス浄化用触媒の浄化性能は必ずしも満足できるものではなかった。

そこで本発明は、より高い排気ガス浄化性能を有する排気ガス浄化用触媒を提供せんとするものである。
本発明は、イットリウム及びリンを含有する複合リン酸塩であって、リンに対するイットリウムの組成比(Y/P)がモル比で1より大きい複合リン酸塩を触媒担体として含有してなる触媒を提案する。
リンに対するイットリウムの組成比(Y/P)がモル比で1より大きい複合リン酸塩を触媒担体として用いた触媒は、YPO4などを触媒担体として使用した触媒に比べて、触媒活性、特に一酸化炭素を二酸化炭素へ転換する触媒活性をより一層高めることができることが分かった。よって、本発明が提案する触媒は、高い排気ガス浄化性能を有する排気ガス浄化用触媒として有効に利用することができる。
次に、本発明の実施形態の一例について説明するが、本発明は次に説明する実施形態に限定されるものではない。
(本触媒)
本実施形態に係る触媒(「本触媒」と称する)は、複合リン酸塩からなる触媒担体に貴金属を担持してなる構成を備えた触媒である。

本触媒の触媒担体(「本触媒担体」と称する)は、イットリウム及びリンを含有する複合リン酸塩からなり、リンに対するイットリウムの組成比がモル比で1より大きい複合リン酸塩からなることが重要である。

イットリウム(Y)及びリン(P)を含有する複合リン酸を触媒担体として用いて、担体の昇温脱ガス分析(CO2-TPD(Temperature Programed Desorption))を行った結果、リン(P)に対するイットリウム(Y)の組成比(Y/P)が高まるにつれてCO2の脱離量が増加し、塩基性(電子供与性)が高まり、同時に触媒活性を高めることができることが分かった。
かかる観点から、本触媒担体は、リンに対するイットリウムの組成比がモル比で1より大きい複合リン酸塩、言い換えれば、YPO4に比べて、リンに対するイットリウムの組成比が大きい複合リン酸塩を含むことが重要である。
YPO4に比べて、リンに対するイットリウムの組成比が大きいと、YPO4と同等以上の耐熱性を有し、且つ、YPO4よりも貴金属の触媒活性をより一層高めることができる。
かかる観点から、本触媒担体は、リンに対するイットリウムの組成比がモル比で1より大きい複合リン酸塩、言い換えれば、YPO4に比べて、リンに対するイットリウムの組成比が大きい複合リン酸塩を含むことが重要である。
YPO4に比べて、リンに対するイットリウムの組成比が大きいと、YPO4と同等以上の耐熱性を有し、且つ、YPO4よりも貴金属の触媒活性をより一層高めることができる。
中でも、本触媒担体は、Y3PO7又はY8P2O17を含有する複合リン酸塩であるのが好ましい。この際、当該複合リン酸塩の単相からなるものであっても、他の化合物、例えばY2O3との混合相からなるものであってもこれらが担体の主成分となっていれば触媒特性に大きな影響はない。
Y3PO7やY8P2O17の結晶組成については、Y2O3-P2O5状態図が報告されている(例えばW.Szuszkiewicz, T.Znamierowska, Polish J. Chemistry,63,p381(1989))ものの、一般に知られていないことが多いので、ここで追加説明する。
Y3PO7相やY8P2O17相の存在は論文では知られているが、室温でこれらの単一相を得ることは容易ではない。
本発明で得られたY3PO7相とY8P2O17相のエックス線回折パターンは、銅のCu-Kα線を用いた場合、Y3PO7は14.1°、23.4°、30.9°(最強ピーク)、31.6°、31.8°で強い回折を示し、Y8P2O17は28.2°、29.4°、30.3°(最強ピーク)で強い回折を示す。
類似結晶構造としてLa3PO7があり、このエックス線回折パターンと類似していることから、Y3PO7であると決定することができる。
他方、Y/P=4としてアンモニア水溶液で共沈させたリン酸塩が、論文公知の製法(例えばD.Agrawal and F.A.Hummel, J.Electrochem.Soc., Vol.127(7), p1550 (1980))に従って固相法で得たYリッチリン酸(Y/P)と回折パターンが一致することから、Y8P2O17であると決定することができる。

本触媒担体の製造方法は特に限定されるものではない。例えば、均一な組成を得るためには目的組成のイットリウムとリン酸混合水溶液をアンモニア等で中和して共沈させて析出させて製造することができる。
この際、イットリウム原料としては、例えば硝酸イットリウムなどを使用することができる。また、リン原料としては、例えばリン酸などを使用することができる。
なお、Y3PO7単一相やY8P2O17単一相を得るのは容易ではなく、化学量論組成で沈殿させてもY2O3やYPO4混在した複合組成となることがある。しかし、Y3PO7やY8P2O17相が主成分になっていれば、これらが混在していても触媒特性は大きく影響するものではない。
純度を上げて単一相を得たい場合は、Y/P比を狙いの組成より大きくして共沈させ、狙いの複合リン酸塩とY2O3の混合物を析出させたのち、酸によってY2O3を溶解させることで得ることができる。
この際、イットリウム原料としては、例えば硝酸イットリウムなどを使用することができる。また、リン原料としては、例えばリン酸などを使用することができる。
なお、Y3PO7単一相やY8P2O17単一相を得るのは容易ではなく、化学量論組成で沈殿させてもY2O3やYPO4混在した複合組成となることがある。しかし、Y3PO7やY8P2O17相が主成分になっていれば、これらが混在していても触媒特性は大きく影響するものではない。

(貴金属)
本触媒担体に担持する貴金属としては、例えば白金、パラジウム、ロジウム、金、銀、ルテニウム、イリジウム、ニッケル、セリウム、コバルト、銅及びストロンチウムからなる群から選択される1種又は2種以上を挙げることができる。中でも、白金、パラジウム、ロジウムからなる群から選択される1種又は2種以上が好ましく、その中でも、本触媒の貴金属として、すなわち活性を高めることができる貴金属としてロジウムが最も好ましい。
本触媒担体に担持する貴金属としては、例えば白金、パラジウム、ロジウム、金、銀、ルテニウム、イリジウム、ニッケル、セリウム、コバルト、銅及びストロンチウムからなる群から選択される1種又は2種以上を挙げることができる。中でも、白金、パラジウム、ロジウムからなる群から選択される1種又は2種以上が好ましく、その中でも、本触媒の貴金属として、すなわち活性を高めることができる貴金属としてロジウムが最も好ましい。
貴金属の担持濃度は、高いほど浄化性能は高くなるが、それだけ高価になるため、性能と価格のバランスで選択するのが好ましい。
貴金属の担持濃度の一応の目安としては、0.1~1.0質量%であるのが好ましく、中でも0.1~0.5質量%であるのがさらに好ましい。

(本触媒の製造方法)
本触媒担体に貴金属を担持させる方法としては、貴金属はこの沈殿物に混合してもよいし、触媒体に塗布または固着させたのちに貴金属塩液に含浸させ、そののちに析出させてもよい。
必要に応じて、セリアやジルコニアなどを助触媒として貴金属に混合してもよい。
本触媒担体に貴金属を担持させる方法としては、貴金属はこの沈殿物に混合してもよいし、触媒体に塗布または固着させたのちに貴金属塩液に含浸させ、そののちに析出させてもよい。
必要に応じて、セリアやジルコニアなどを助触媒として貴金属に混合してもよい。
(排気ガス浄化用触媒の作製)
本触媒を排気ガス浄化用触媒、例えば自動車や二輪車等の内燃機関から排出される排ガスに含まれる有害成分を浄化する触媒として用いる場合には、セラミックや金属からなる基材に本触媒を固定して使用するのが通常である。

例えば、本触媒担体、貴金属及びバインダーからなるスラリーを、セラミックハニカムからなる基材の壁面に塗布し、乾燥させ、焼成するなどして排気ガス浄化用触媒を作製することができる。
この際、塗布剤に含まれる触媒材(複合リン酸塩)の含有量は30~80質量%とするのがよく、中でも50~70質量%するのがさらに好ましい。
ただし、処理ガスと有効に接触できる担体であれば、このような固着方法に限定されるものではない。

上記の基材の形状としては、ハニカム、板、ペレット等の形状が一般的である。

以下、本発明を下記実施例及び比較例に基づいてさらに詳述する。
(実施例1)
硝酸イットリウム水溶液及び85%リン酸を原料として、Y/P比(モル比)=3となるように混合して原料溶液を調製した。この原料溶液に、2.5mol/L炭酸水素アンモニウムをゆっくりと滴下してpH値を5~7として共沈を行った。得られたゲル状生成物を濾過し、得られた前駆体を120℃で一晩乾燥した。その後、乾燥した前駆体を、乳鉢を用いて粉砕し、空気中600℃にて5時間仮焼成した後、さらに1200℃にて20時間本焼成を行って複合リン酸塩を得た。この複合リン酸塩は、エックス線回折の結果、Y3PO7の構造に加え、若干のY2O3とYPO4が含まれる組成であることが確かめられた。
硝酸イットリウム水溶液及び85%リン酸を原料として、Y/P比(モル比)=3となるように混合して原料溶液を調製した。この原料溶液に、2.5mol/L炭酸水素アンモニウムをゆっくりと滴下してpH値を5~7として共沈を行った。得られたゲル状生成物を濾過し、得られた前駆体を120℃で一晩乾燥した。その後、乾燥した前駆体を、乳鉢を用いて粉砕し、空気中600℃にて5時間仮焼成した後、さらに1200℃にて20時間本焼成を行って複合リン酸塩を得た。この複合リン酸塩は、エックス線回折の結果、Y3PO7の構造に加え、若干のY2O3とYPO4が含まれる組成であることが確かめられた。
(実施例2)
Y/P比(モル比)=5となるように、硝酸イットリウム水溶液及び85%リン酸を混合した以外は、実施例1と同様の手順で共沈、濾過、乾燥、粉砕、仮焼成及び本焼成を行い、Y3PO7とY2O3の混合相からなる複合リン酸塩を得た。
この混合相からなる複合リン酸塩を希硝酸に浸漬させpH3にした後、一晩放置することによりY3PO7単相を得た。さらにこれを800℃にて5時間熱処理して残存硝酸基を焼き飛ばした。この複合リン酸塩は、エックス線回折の結果(図1の上欄参照)、Y3PO7単一組成であることが確かめられた。
Y/P比(モル比)=5となるように、硝酸イットリウム水溶液及び85%リン酸を混合した以外は、実施例1と同様の手順で共沈、濾過、乾燥、粉砕、仮焼成及び本焼成を行い、Y3PO7とY2O3の混合相からなる複合リン酸塩を得た。
この混合相からなる複合リン酸塩を希硝酸に浸漬させpH3にした後、一晩放置することによりY3PO7単相を得た。さらにこれを800℃にて5時間熱処理して残存硝酸基を焼き飛ばした。この複合リン酸塩は、エックス線回折の結果(図1の上欄参照)、Y3PO7単一組成であることが確かめられた。
(実施例3)

(実施例4)
Y/P比(モル比)=5となるように、硝酸イットリウム水溶液及び85%リン酸を混合した以外は、実施例3と同様の手順で共沈、濾過、乾燥、粉砕、仮焼成及び本焼成を行い、Y8P2O17とY2O3の混合相からなる複合リン酸塩を得た。
この混合相からなる複合リン酸塩を希硝酸に浸漬させpH3にした後、一晩放置することによりY8P2O17単相を得た。さらにこれを800℃にて5時間熱処理して残存硝酸基を焼き飛ばした。この複合リン酸塩は、エックス線回折の結果(図1の下欄参照)、Y8P2O17単一組成であることが確かめられた。

(比較例1)

<触媒の作製と活性評価>
上記の実施例1-4又は比較例1で得られた複合リン酸塩を用いて評価用触媒体を作製し、排気ガスの浄化性能を評価した。

(評価用触媒体の作製1:ロジウム先添加)
実施例1,2、3、4又は比較例1で得られた複合リン酸塩を担体として用いて、Rh濃度が複合リン酸塩に対して0.4wt%になるように、蒸発乾固法によりRhを担持させた後、450℃にて1時間熱処理を施して評価用触媒体を得た。
このように作製した評価用触媒体を、それぞれ実施例触媒体1、2、3、4又は比較例触媒体1と称する。
実施例1,2、3、4又は比較例1で得られた複合リン酸塩を担体として用いて、Rh濃度が複合リン酸塩に対して0.4wt%になるように、蒸発乾固法によりRhを担持させた後、450℃にて1時間熱処理を施して評価用触媒体を得た。
このように作製した評価用触媒体を、それぞれ実施例触媒体1、2、3、4又は比較例触媒体1と称する。
また、上記のようにしてRhを担持した複合リン酸塩をそれぞれ60質量%、安定化アルミナを30質量%、及びアルミナ系バインダを10質量%の割合で混合し、得られた混合紛体を、湿式粉砕処理を施しながらスラリー化した。そして、このスラリーを、セラミックハニカム基材に100g/L(Rh濃度:0.15g/L)塗布し、乾燥させて評価用ハニカム触媒体を得た。
このように作製した評価用ハニカム触媒体を、それぞれ実施例触媒体1-1、2-1、3-1、4-1又は比較例触媒体1-1と称する。

(評価用触媒体の作製2:ロジウム後添加)
実施例1又は3で得られた複合リン酸塩を60質量%、安定化アルミナを30質量%、及びアルミナ系バインダを10質量%の割合で混合し、得られた混合紛体を、湿式粉砕処理を施しながらスラリー化した。そして、このスラリーを、セラミックハニカム基材に100g/L(Rh濃度:0.15g/L)塗布し、乾燥させた後、これを硝酸ロジウム水溶液に含浸させてロジウムを吸着させて評価用ハニカム触媒体を得た。
このように作製した評価用ハニカム触媒体を、それぞれ実施例触媒体1-2、3-2と称する。
実施例1又は3で得られた複合リン酸塩を60質量%、安定化アルミナを30質量%、及びアルミナ系バインダを10質量%の割合で混合し、得られた混合紛体を、湿式粉砕処理を施しながらスラリー化した。そして、このスラリーを、セラミックハニカム基材に100g/L(Rh濃度:0.15g/L)塗布し、乾燥させた後、これを硝酸ロジウム水溶液に含浸させてロジウムを吸着させて評価用ハニカム触媒体を得た。
このように作製した評価用ハニカム触媒体を、それぞれ実施例触媒体1-2、3-2と称する。
(排気ガス浄化性能の評価)
流通反応装置を用いて模擬排ガスの浄化性能を測定した。
模擬排ガスとして、10℃/min、λ=0.98、空燃比(A/F)=14.6、CO:5000ppm、H2:0.17%、C3H6:1200ppmC、NO:500ppm、O2:0.48%、CO2:14%、H2O:10%、N2balance、SV=100,000h-1で触媒ハニカムに導入した。なお、空燃比(A/F)の「A/F」はAir/Fuelの略で、空気と燃料の比率を示す数値である。
出口ガス成分は、CO/HC/NO分析計(ベスト測器製Exhaust Gas Analyzer 「SESAM3-N、BEX-5200C」)を用いて測定した。
流通反応装置を用いて模擬排ガスの浄化性能を測定した。
模擬排ガスとして、10℃/min、λ=0.98、空燃比(A/F)=14.6、CO:5000ppm、H2:0.17%、C3H6:1200ppmC、NO:500ppm、O2:0.48%、CO2:14%、H2O:10%、N2balance、SV=100,000h-1で触媒ハニカムに導入した。なお、空燃比(A/F)の「A/F」はAir/Fuelの略で、空気と燃料の比率を示す数値である。
出口ガス成分は、CO/HC/NO分析計(ベスト測器製Exhaust Gas Analyzer 「SESAM3-N、BEX-5200C」)を用いて測定した。
一定温度に達した上記の評価用ハニカム触媒体に上記模擬ガスを導入し、導入ガスに対する排出ガスの比から浄化率を算出した。そして、各温度に対する各種ガスの浄化率の温度依存性(「L/O(Light Off)性能」とも称される)を測定して図に示し(図2参照)、この図から、各ガスの50%浄化率に対応する温度(この温度を「T-50」と称する)を求め、表1に示した。
T-50の温度が低いほど、より低温で浄化作用を発揮することを示すため、性能の指標となる。

一酸化炭素を二酸化炭素へ転換する触媒作用に関しては、YPO4を担体(触媒材)としてなる触媒に比べて、Y3PO7及びY8P2O17を担体(触媒材)とした触媒の方が、T-50の温度が低く、より低温で浄化作用を発揮することを確認できた。
また、上記同様に行ったガス浄化評価の結果を示した図2を見ると、Y3PO7及びY8P2O17を担体(触媒材)とした触媒は、多くのガスに対して従来のYPO4よりもT-50が低く、特にY8P2O17は、全てのガスに対してYPO以上の性能を発揮することが分かった。特にCOに関しては、T-50で10℃改善していることが確認されており、特に優れた触媒であることが確認された。
また、上記同様に行ったガス浄化評価の結果を示した図2を見ると、Y3PO7及びY8P2O17を担体(触媒材)とした触媒は、多くのガスに対して従来のYPO4よりもT-50が低く、特にY8P2O17は、全てのガスに対してYPO以上の性能を発揮することが分かった。特にCOに関しては、T-50で10℃改善していることが確認されており、特に優れた触媒であることが確認された。
このように、リンに対するイットリウムの組成比(Y/P)がモル比で1より大きい複合リン酸塩を触媒担体とすると、例えばYPO4などを触媒担体として使用した場合に比べて、触媒活性をより一層高めることができることが分かった。
Claims (6)
- イットリウム及びリンを含有する複合リン酸塩であって、リンに対するイットリウムの組成比がモル比で1より大きい複合リン酸塩を触媒担体として含有してなる触媒。
- 請求項1の複合リン酸塩として、少なくともY3PO7又はY8P2O17を含有することを特徴とする請求項1記載の触媒。
- 請求項1又は2の複合リン酸塩からなる触媒担体に貴金属を担持してなる構成を備えた触媒。
- 貴金属がロジウムであることを特徴とする請求項3記載の触媒。
- 一酸化炭素を二酸化炭素へ転換する作用を備えた請求項1~4の何れかに記載の触媒。
- 自動車排気ガスの浄化に使用することを特徴とする請求項1~5の何れかに記載の触媒。
